I−不織布帛の構成
図1および図2に、不織布帛100が、第1の表面101と、その反対側の第2の表面102とを有するものとして描かれている。不織布帛100は、主に熱可塑性ポリマー材料を含む複数のフィラメント103から形成されている。フィラメント103は、不織布帛100全体にランダムに分布し、接着、融着、連結または結合されて、比較的一定の厚さ(すなわち、表面101と表面102との間の距離)を有する構造を形成する。個々のフィラメント103は、第1の表面101上、第2の表面102上、表面101と表面102との間、または両表面101、102上に配置される可能性がある。不織布帛100の形成方法に応じて、個々のフィラメント103の多数の部位が、第1の表面101上に配置され、当該個々のフィラメント103の別の部位が、第2の表面102上に配置され、当該個々のフィラメント103の他の部位が、表面101と表面102との間に配置されていてもよい。連結構造を付与するために、様々なフィラメント103が、互いの周りに巻き付き、互いの上下に延び、不織布帛100の様々な領域を貫通していてもよい。2本以上のフィラメント103が接触する領域において、フィラメント103を形成する熱可塑性ポリマー材料は、接着または融着して、フィラメント103が互いに結合してもよい。したがって、フィラメント103は、様々な態様で効果的に互いに結合し、不織布帛100内で結着構造を形成する。
II−融着領域
図3に、不織布帛100が、様々な融着領域104を含むものとして描かれている。融着領域104は、不織布帛100において、この様な融着領域104の特性を選択的に変えるために熱に曝された部分である。不織布帛100、または少なくとも不織布帛100を形成する様々なフィラメント103は、熱可塑性ポリマー材料を含むものとして上記で説明されている。熱可塑性ポリマー材料は、充分な熱を受けると、固体状態から軟化状態または液体状態に転移する。熱可塑性ポリマー材料は、充分に冷却されると、軟化状態または液体状態から固体状態に戻る。したがって、様々なフィラメント103を軟化または溶融するために、不織布帛100、または不織布帛100の任意領域を熱に曝してもよい。下記に詳述するように、不織布帛100の様々な領域(すなわち、融着領域104)を熱に曝すことによって、これらの領域の特性を選択的に変えることができる。熱に関してのみ検討してきたが、融着領域104を形成するために、圧力を単独で、あるいは熱と組み合わせて利用してもよく、ある不織布帛100の構成において、融着領域104を形成するために圧力が必要となる場合もある。
III−融着領域の特性
融着領域104の特性は、不織布帛100の他の領域の特性と異なるものであってもよい。さらに、複数の融着領域104のうちの、ある融着領域104の特性が、別の融着領域104の特性とは異なるものであってもよい。不織布帛100の製造および融着領域104の形成に際して、不織布帛100の様々な領域に特定の特性を付与してもよい。具体的には、不織布帛100の特定の領域に特定の特性を付与するために、融着領域104の形状や、融着領域104の位置、融着領域104の寸法、融着領域104内におけるフィラメント103の融着度、不織布帛100の他の態様を変更してもよい。したがって、不織布帛100は、様々な領域で特定の特性を有するように、操作、設計、または構成することができる。
IV−融着領域の形成
融着領域104を形成するために、様々な方法を用いることができる。図7A〜図7Cを参照すると、方法の一例が、プレスのプラテンである第1のプレート111と第2のプレート112とを含むように描かれている。まず、図7Aに描かれているように、不織布帛100および遮断素子113をプレート111とプレート112との間に配置する。遮断素子113は、開口部114など、融着領域104に対応する不在領域を有する。すなわち、遮断素子113は、不織布帛100において融着領域104に対応する領域を露出する一方、不織布帛100の他の領域を覆う。
V−複合要素
不織布帛100は、複合要素を形成するために、様々な布帛、材料または他の部材と結合することができる。不織布帛100と他の部材とを結合することにより、不織布帛100および他の部材の両方の特性が、複合要素に組み込まれる。図10および図11に、部材120が、第2の表面102において不織布帛100に結合されている複合要素の一例が描かれている。部材120は、不織布帛100の寸法と同様の寸法を有するものとして描かれているが、部材120は、その長さが小さくても大きくてもよいし、その幅が小さくても大きくてもよいし、その厚さが小さくても大きくてもよい。例えば、部材120が水分を吸収したり逃がしたりする布帛である場合、不織布帛100と部材120との組み合わせは、衣料品着用者が発汗するようなスポーツ活動中に使用される衣料品に適している。別の例として、部材120がポリマー発泡体などの圧縮可能な材料である場合は、不織布帛100と部材120との組み合わせは、他のスポーツ選手や設備との接触または衝突の可能性のあるスポーツ活動のためのパッドなど、緩衝作用(すなわち、衝撃力の減衰)が好都合な衣料品に適している。更なる例として、部材120がプレートまたはシートである場合、不織布帛100と部材120との組み合わせは、緊急の衝撃からの保護を提供する衣料品に適している。したがって、様々な布帛、材料または他の部材を不織布帛100の表面に結合して、更なる特性を有する複合要素を形成することができる。
VI−複合要素の構成
以上、複合要素の一般的な構造と、複合要素の形成方法に関する概念について示した。更に具体的な例として、機械操作による布帛130、シート140,発泡体層150、および複数の紐体160に不織布帛100を結合した様々な複合要素の構成を、以下に開示する。
VII−継ぎ目の形成
製品に不織布帛100を組み込むために、不織布帛100をその製品の他の要素と結合して継ぎ目を形成する場合がある。例えば、不織布帛100を、他の不織布帛要素、様々な機械操作による布帛要素、またはポリマーシートと結合してもよい。縫合や接着を利用して、不織布帛100を製品の他の要素に結合してもよいが、熱融着法により継ぎ目を形成してもよい。
VIII−一般的な製品の構成
衣料品(例えば、シャツ、ジャケットなどの上着、ズボン、履物)や入れ物、家具の張り物において、不織布帛100や、多数の不織布帛100の要素、様々な複合要素構成を利用することができる。ベッドカバーやテーブルカバー、タオル、旗、テント、帆、パラシュート、さらに、自動車や航空宇宙の用途や、フィルター材料、医療用布帛、地質用布帛、農業用布帛、工業用衣料品など、工業用目的において、不織布帛100の様々な構成を利用することができる。したがって、不織布帛100は、個人用目的にも工業用目的にも様々な製品に利用することができる。
IX−シャツの構成
図35A〜図35Hに、シャツ200の様々な構成が、胴体領域201と、胴体領域201から外側に延びている1対の腕領域202とを含むものとして描かれている。胴体領域201は、着用者の胴体に対応し、着用時に胴体の少なくとも一部を覆う。胴体領域201の上部領域には、首開口部203が形成されており、シャツ200着用時に、そこから着用者の首および頭が突出する。同様に、胴体領域201の下部領域には、ウェスト開口部204が形成されており、シャツ200着用時に、そこから着用者のウェストまたは骨盤領域が突出する。腕領域202は、それぞれ着用者の右腕と左腕とに対応し、シャツ200着用時には、右腕および左腕の少なくとも一部を覆う。腕領域202には、それぞれ腕開口部205が形成されており、シャツ200着用時に、そこから着用者の手、手首または腕が突出する。シャツ200は、シャツ型衣服、特に長袖シャツの構成を有する。一般的に、シャツ型衣服は、着用者の胴体の一部を覆い、着用者の腕に及ぶものであってもよい。更なる例において、シャツ200の一般的な構造を有する衣料品は、半袖シャツやタンクトップ、肌着、ジャケット、コートなど、他のシャツ型衣服の構成を有していてもよい。
X−ズボンの構成
図37A〜図37Cに、ズボン300の様々な構成が、骨盤領域301と、骨盤領域301から下方に延びる1対の脚領域302とを含むものとして描かれている。骨盤領域301は、着用者の胴体下部および骨盤に対応し、着用時に胴体下部の少なくとも一部を覆う。骨盤領域301の上部領域には、ウェスト開口部303が形成され、ズボン300着用時には、そこを胴体が貫通する。脚領域302は、それぞれ着用者の右脚と左脚とに対応し、ズボン300着用時には、右脚および左脚の少なくとも一部を覆う。各脚領域302には、足首開口部304が形成され、ズボン300着用時には、そこから着用者の足首および足が突出する。ズボン300は、ズボン型衣服、特にスポーツ用ズボンの構成を有する。一般的に、ズボン型衣服は、着用者の胴体下部を覆い、着用者の脚部に及ぶ。更なる例において、ズボン300の一般的な構成を有する衣料品は、ショートパンツやジーンズ、ブリーフ、水着、下着など、他のズボン型衣服の構成を有していてもよい。
XI−履物の構成
図39A〜図39Gに、履物400の様々な構成が、靴底(ソール)構造体410と甲部(アッパー)420とを含むものとして描かれている。靴底構造体410は、甲部420に固定され、着用者の足に履物400が装着されると、足と床との間に拡がる。粘着摩擦(トラクション)の付与に加えて、靴底構造体410は、歩行中、走行中、その他の歩行活動中に、足と床との間で圧縮されたときに、床からの反力を減衰することができる。図示のように、靴底構造体410は、流体充填チャンバ411と、チャンバ411の外面に結合し、周囲を取り囲む補強構造412と、チャンバ411の下面に固定された外底413とを備えており、本発明に引用により組み込まれているドジャンらの上記特許文献1に開示されている靴底構造体と同様である。靴底構造体410の構成は、大幅に異なっていてもよく、その他様々な従来の構造または従来にない構造が含まれる。例として、靴底構造体410は、チャンバ411および補強構造412の代わりにポリマー発泡体要素を組み込んだものであってもよく、本発明に引用により組み込まれているスイガートらの上記特許文献2およびグッドウィンの上記特許文献3のいずれかに開示されているように、ポリマー発泡体要素は、少なくとも部分的に流体充填チャンバを封入したものであってもよい。別の例として、靴底構造体410は、本発明に引用により組み込まれているチンドラーの上記特許文献4に開示されているように、内部発泡体引張部材を有する流体充填チャンバを組み込んだものであってもよい。したがって、靴底構造体410は、様々な構成を有することができる。
XII−不織布帛の形成、テクスチャ加工および着色
図1に描かれている不織布帛100の構成は、略平面構造を有している。不織布帛100は、様々な3次元構造を示すものであってもよい。例として、図42Aに、不織布帛100が、波形または凹凸の構成を有するものとして描かれている。図42Bに、正方形の波形を有する同様の構成が描かれている。別の例として、図42Cに描かれているように、不織布帛100は、卵梱包箱(鶏卵用クレート)のような構造を付与するために2方向に延びる波形を有するものであってもよい。したがって、不織布帛100は、様々な非平面構造または3次元構造を有するように形成することができる。
XIII−縫い目構造
縫合を利用して、不織布帛100の要素を、不織布帛100の他の要素、他の布帛、または、その他様々な材料に結合することができる。上記のように、不織布帛100を結合するために、縫合を単独、または熱融着や接着剤と組み合わせて利用することができる。さらに、縫合や、刺繍、ステッチボンドを使用して、複合要素を形成したり、構造要素または審美要素を不織布帛100に付与したりすることができる。図46Aを参照して、糸163が不織布帛100に縫い付けられ、不織布帛100を横切って延びる複数の平行線を形成している。紐体160は、表面101、102の一方に略平行な方向に延びているが、糸163は、表面101と表面102との間を繰り返し往復して(すなわち、不織布帛100を貫通して)、縫い目構造を形成している。しかし、紐体160と同様に、糸163は、耐伸張性を付与したり、不織布帛100の全体強度を高めたりすることができる。また、糸163は、不織布帛100の全体的な審美性を高めることもできる。不織布帛100を有する製品(例えば、シャツ200、ズボン300、履物400)に糸163を組み込むと、糸163は、製品を構造的かつ審美的に向上することができる。
XIV−接着テープ
図47および図48に、テープ170の要素が、不織布帛100と接着テープ171とを備えた複合要素の構成を有するものとして描かれている。梱包用テープや絵画用テープ、医療/治療用テープなど、様々な目的のためにテープ170を利用することができる。テープ170を医療/治療用テープとして利用する利点は、例えば、他の特性の中でも透過性および耐伸張性を調節できることである。透過性に関しては、個人の皮膚に貼り付ける(すなわち、接着層171を有する)テープ170の場合、通気性を付与し、その下にある皮膚の洗浄または浄化のために、空気や水がテープ170を透過することができる。テープ170は、個人の皮膚に貼り付けられると、耐伸張性があり、周囲の軟組織に対する支持を提供する。接着層171の適切な材料には、例えば、医療用グレードのアクリル接着剤など、テープ型製品に利用されている従来のあらゆる接着剤が含まれる。
XV−不織布帛のリサイクル
不織布帛100のフィラメント103は、熱可塑性ポリマー材料を含んでいる。ある不織布帛100の構成では、フィラメント103の大多数または殆ど全てが、熱可塑性ポリマー材料から形成されている。シャツ200およびズボン300の構成の多くが、主に不織布帛100から形成されていることを考えれば、シャツ200およびズボン300の大部分または殆ど全てが、熱可塑性ポリマー材料から形成されている。同様に、履物400も、大部分が熱可塑性ポリマー材料から形成されている。数多くの衣料品とは異なり、シャツ200、ズボン300および履物400の材料は、その耐用年数の後、リサイクルすることができる。
XVI−結論
不織布帛100は、少なくとも部分的に熱可塑性ポリマー材料から形成されている複数のフィラメント103を含む。様々な融着領域104を不織布帛100に形成して、透過性や耐久性、耐伸張性などの特性を改良することができる。また、不織布帛100に更なる特性または利点を付与するために、(例えば、熱融着によって)様々な部材(布帛、ポリマーシート、発泡体層、紐体)を不織布帛100に固定したり、組み合わせたりすることができる。さらに、不織布帛100に様々な構成を付与するために、融着領域104および部材を組み合わせることができる。

Claims (9)
- 熱可塑性ポリマー材料を含む複数のフィラメントから形成され、第1の表面と、その反対側の第2の表面とを有する不織布帛と、
前記不織布帛に固定され、前記第1の表面に実質的に平行な方向に少なくとも5センチメートルにわたって延びている紐体とを備えた複合要素。 - 前記紐体が、前記第1の表面内に埋め込まれている請求項1に記載の複合要素。
- 前記紐体が、0.60ギガパスカルを超える引張強度を有する請求項1または2に記載の複合要素。
- 前記紐体が、50ギガパスカルを超える引張弾性率を有する請求項3に記載の複合要素。
- 前記紐体の材料が、炭素繊維、アラミド繊維、超高分子量ポリエチレンおよび液晶ポリマーからなる群より選択されたものである請求項1ないし4のいずれか1項に記載の複合要素。
- 前記不織布帛が、第1の領域と第2の領域とを有し、前記第1の領域および前記第2の領域が、それぞれ、少なくとも1平方センチメートルの連続領域を有し、前記第1の領域のフィラメントの前記熱可塑性ポリマー材料が、溶融して、前記不織布帛の非繊維状部分を形成している請求項1ないし5のいずれか1項に記載の複合要素。
- 前記紐体が、少なくとも前記第1の領域を貫通している請求項6に記載の複合要素。
- 前記複合要素が、衣料品に組み込まれている請求項1ないし7のいずれか1項に記載の複合要素。
- 前記複合要素が、履物に組み込まれている請求項1ないし7のいずれか1項に記載の複合要素。
