Abstract
Ein Wandstromfilter zum Ausfiltern von teilchenförmigem Material aus einem strömenden Abgas umfaßt einen Katalysator sowohl zur Katalyse der Umwandlung von festem Kohlenstoff in dem teilchenförmigen Material durch Sauerstoff als auch zur Katalyse der selektiven Reduktion von Stickstoffoxiden in dem Abgas mit einem stickstoffhaltigen Reduktionsmittel, wobei der Katalysator gegebenenfalls stabilisiertes Ceroxid und mindestens ein unter (I) Wolfram und (II) sowohl Wolfram als auch Eisen ausgewähltes Metall umfaßt.
Description
- Die vorliegende Erfindung betrifft ein Filter zum Ausfiltern von teilchenförmigem Material aus einem auch Stickstoffoxide enthaltendem Abgas von Brennkraftmaschinen aus stationären Quellen und mobilen Anwendungen, wobei das Filter einen Katalysator zur Umwandlung von Stickstoffoxiden in N2 unter Verwendung eines stickstoffhaltigen Reduktionsmittels umfaßt.
- In der
EP 1739066 wird eine Wabenstruktur offenbart, die mehrere Wabeneinheiten mit mehreren Duchgangslöchern und eine Abdichtschicht, die Wabeneinheiten über jeweilige geschlossene Außenflächen der Wabeneinheiten, an denen die Durchgangslöcher nicht offen sind, miteinander verbindet, umfaßt. Die Wabeneinheit enthält mindestens anorganische Teilchen, anorganische Fasern und/oder Whiskers. Als Beispiele für anorganische Teilchen sind Aluminiumoxid, Titanoxid, Siliciumoxid und Zirconiumoxid aufgeführt; als Beispiele für die anorganischen Fasern sind Siliciumoxid-Aluminiumoxid-Fasern aufgeführt; und als anorganische Bindemittel sind Siliciumoxidsol, Aluminiumoxidsol, Sepiolith und Attapulgit aufgeführt. Auf der Wabenstruktur kann eine Katalysatorkomponente geträgert sein. Die Katalysatorkomponente kann mindestens einen unter Edelmetallen einschließlich Platin, Palladium und Rhodium, Alkalimetallen wie Kalium und Natrium, Erdalkalimetallen, z. B. Barium, und Oxiden ausgewählten Typ enthalten. Die Wabenstruktur kann als katalytischer Konverter, z. B. ein Dreiwegekatalysator, oder als NOx-Speicherkatalysator zur Umwandlung des Abgases von Fahrzeugen verwendet werden. - In der
WO 2009/093071 - In der
US 7,507,684 wird ein extrudierter monolithischer katalytischer Konverter zur Umwandlung von Stickstoffoxiden in Gegenwart eines Reduktionsmittels und ein Verfahren zur Herstellung eines derartigen extrudierten monolithischen katalytischen Konverters offenbart. - In der
WO 2009/001131 - In der
US-PS 5,552,128 wird ein katalytisches Verfahren zur Umwandlung von Stickstoffoxiden in Stickstoff (d. h. N2) offenbart, wobei der Katalysator eine saure feste Komponente umfaßt, die eine mit einem Oxyanion eines Metalls der Gruppe VIB modifiziertes Oxids eines Metalls der Gruppe IVB und ferner mindestens ein Metall aus der Gruppe bestehend aus Gruppe IB, Gruppe IVA, Gruppe VB, Gruppe VIIB, Gruppe VIII und Mischungen davon umfaßt. Als Beispiel für diesen Katalysator wird mit Wolframat und Eisen modifiziertes Zirconiumoxid angegeben. Das Verfahren kann zur Verringerung von Stickstoffoxidemissionen aus Abgasen einschließlich technischen Abgasen und Autoabgasen verwendet werden. In einer besonderen Ausführungsform können Stickstoffoxide in Abgasen vor dem Ablassen der Abgase in die Atmosphäre mit Ammoniak umgesetzt werden. - Im Zuge eigener Arbeiten wurde nun sehr überraschend gefunden, daß bestimmte Katalysatoren sowohl für die Katalyse der NH3-SCR-Reaktion als auch für die Katalyse der Oxidation von Kohlenstoffuß in Sauerstoff aktiv sind. Diese Entdeckung hat besondere Anwendung bei der Behandlung von Abgasen aus Brennkraftmaschinen. Derartige Abgase können sich aus Emissionen stationärer Quellen ergeben, wurden aber insbesondere zur Verwendung zur Behandlung von mobilen Emissionsquellen, wie Personenkraftwagen, Lastkraftwagen und Bussen, entwickelt.
- Gemäß einem Aspekt stellt die Erfindung einen Wandstromfilter zum Ausfiltern von teilchenförmigem Material aus einem strömenden Abgas bereit, wobei das Filter einen Katalysator für die Katalyse der Umwandlung von festem Kohlenstoff in dem teilchenförmigen Material durch Sauerstoff und für die Katalyse der selektiven Reduktion von Stickstoffoxiden in dem Abgas mit einem stickstoffhaltigen Reduktionsmittel umfaßt, wobei der Katalysator gegebenenfalls stabilisiertes Ceroxid und mindestens ein unter (i) Wolfram und (ii) sowohl Wolfram als auch Eisen ausgewähltes Metall umfaßt.
- In einer Ausführungsform ist der Katalysator auf ein inertes Filtersubstrat aufgetragen.
- In einer anderen Ausführungsform umfaßt der Katalysator einen extrudierten festen Körper, umfassend: 10–90 Gew.-% mindestens einer Bindemittel/Matrix-Komponente und 5–80 Gew.-% gegebenenfalls stabilisiertes Ceroxid, wobei das mindestens eine Metall: (i) über den gesamten extrudierten festen Körper hinweg vorliegt; (ii) sich zu einem Hauptteil an einer Oberfläche des extrudierten festen Körpers befindet; (iii) über den gesamten extrudierten festen Körper hinweg vorliegt und außerdem an einer Oberfläche des extrudierten festen Körpers in einer höheren Konzentration vorliegt; (iv) über den gesamten extrudierten festen Körper hinweg vorliegt und außerdem in einer oder mehreren Überzugsschichten auf einer Oberfläche des extrudierten festen Körpers geträgert ist; oder (v) über den gesamten extrudierten festen Körper hinweg vorliegt, an einer Oberfläche des extrudierten festen Körpers in einer höheren Konzentration vorliegt und außerdem in einer oder mehreren Überzugsschichten auf der Oberfläche des extrudierten festen Körpers geträgert ist.
- Ein Vorteil der vorliegenden Erfindung besteht darin, daß durch Entfernung von katalytisch wirksamen Komponenten, die in katalytisch wirksamen Überzügen häufig verwendet werden, die Zahl der Überzüge verringert werden kann, z. B. von zwei Schichten auf eine Schicht; oder eine einzelne Schicht vollständig entfernt und katalytisch wirksames Metall auf einer Oberfläche des extrudierten festen Körpers an sich geträgert werden kann. Dies hat Vorteile hinsichtlich der Verringerung des Staudrucks in einem Abgassystem, was die Effizienz des Motors erhöht.
- Des weiteren kann durch Bereitstellung der Möglichkeit unbeschichteter Katalysatoren der extrudierte feste Körper mit höherer Zellendichte hergestellt werden, was die Festigkeit erhöht und die Dicke der Zellenwände verringert, was die Anspringleistungsfähigkeit verbessern und die Aktivität durch Stofftransport erhöhen kann.
- Es ist auch möglich, das Volumen aktiver Komponenten in einem extrudierten festen Körper in Relation zu einem Überzug auf einem inerten Substratmonolith zu erhöhen. So können beispielsweise in der oben offenbarten eigenen
WO 2009/001131 - ”On-Board-Diagnostik” (OBD) ist im Kontext eines Kraftfahrzeugs ein generischer Begriff zur Beschreibung der Selbstdiagnose- und Meldefähigkeit der Fahrzeugsysteme durch ein Netzwerk von Sensoren, die mit einem geeigneten elektronischen Managementsystem verbunden sind. Bei frühen Beispielen für OBD-Systeme leuchtete bei Feststellung eines Problems einfach eine Störungsanzeigeleuchte auf, aber es wurden keine Informationen über die Beschaffenheit des Problems bereitgestellt. Bei moderneren OBD-Systemen wird eine standardisierte digitale Verbindungsschnittstelle verwendet, und sie sind in der Lage, Informationen zu standardisierten diagnostischen Störcodes und eine Auswahl von Echtzeitdaten bereitzustellen, was eine rasche Problemidentifizierung und -lösung der Systeme eines Fahrzeugs ermöglicht.
- Gemäß gegenwärtigen OBD-Erfordernissen muß ein Fahrer informiert werden, wenn eine Fehlfunktion oder Verschlechterung des Emissionssystems auftritt, durch die die Emissionen vorgeschriebene Schwellen überschreiten würden. So sind beispielsweise die OBD-Grenzwerte für Euro 4: 98/69/EG für Fahrzeuge mit Dieselmotor (Fahrzeuge der Kategorie M gemäß 70/156/EWG): Kohlenmonoxid (CO) – 3,2 g/km; Kohlenwasserstoffe (HC) – 0,4 g/km; Stickstoffoxide (NOx) – 1,2 g/km; und Partikelmasse (PM) 0,18 g/km. Für Fahrzeuge mit Benzinmotor sind die Euro-4-Grenzwerte: CO – 3,2 g/km; HC – 0,4 g/km; NOx – 0,6 g/km; und PM – kein Grenzwert.
- Die zukünftige Gesetzgebung bezüglich Fahrzeugemissionen, insbesondere in den USA und in Europa, erfordert eine höhere Empfindlichkeit der Diagnostikfunktion, damit die Fähigkeit eines Abgassystemnachbehandlungskatalysators zur Einhaltung der Emissionsgesetzgebung kontinuierlich überwacht werden kann. So sind beispielsweise die OBD-Grenzwerte im gegenwärtigen Entwurf für Euro 5: 715/2007/EC für Kraftfahrzeuge mit Selbstzündungsmotor (Dieselmotor): CO – 1,9 g/km; Nicht-Methan-Kohlenwasserstoffe (NMHC) – 0,25 g/km; NOx – 0,54 g/km; PM – 0,05 g/km; und für Kraftfahrzeuge mit Fremdzündungsmotoren (Bezinmotoren): CO – 1,9 g/km; NMHC – 0,25 g/km; NOx – 0,54 g/km; und PM – kein Grenzwert.
- In den USA versteht es sich, daß die OBD-II-Gesetzgebung (Title 13, California Code Regulations, Section 1968.2, Malfunction and Diagnostic System Requirements for 2004 and Subsequent Model-Year Passenger Cars, Light-Duty Trucks and Medium-Duty Vehicles and Engines) für die Katalysatorüberwachung von Benzin-/Ottomotoren ein Störungssignal vorschreibt, wenn der durchschnittliche FTP-Test (FTP = Federal Test Procedure) auf NMHC-Umwandlungseffizienz eines überwachten Teils eines Katalysatorsystems unter 50% fällt.
- Extrudierte feste Körper gemäß der vorliegenden Erfindung umfassen im allgemeinen eine unitäre Struktur in Form einer Wabe mit parallelen Kanälen einheitlicher Größe, die sich von einem ersten Ende zu einem zweiten Ende davon erstrecken. Kanäle am ersten, stromaufwärtigen Ende können blockiert sein, z. B. mit einem geeigneten Keramikelement, und am ersten, stromaufwärtigen Ende nicht blockierte Kanäle können auch an einem zweiten, stromabwärtigen Ende blockiert sein, was ein sogenanntes Wandstromfilter ergibt. Typischerweise ähnelt die Anordnung der blockierten Kanäle am ersten, stromaufwärtigen Ende einem Schachbrett; die offenen stromabwärtigen Kanalenden weisen eine ähnliche Anordnung auf. Die Kanalwände, die die Kanäle definieren, sind porös. Typischerweise sind mehrere der Kanäle des extrudierten festen Körpers von einer äußeren „Haut” umgeben. Der extrudierte feste Körper kann aus einem beliebigen gewünschten Querschnitt, wie kreisförmig, quadratisch oder oval, gebildet sein. Die einzelnen Kanäle in den mehreren Kanälen können quadratisch, dreieckig, hexagonal, kreisförmig usw. sein.
- Es ist klar, daß die in der
EP 1739066 offenbarte Wabenstruktur einen Thermoschockparameter (TSP) aufweist, der zur Verwendung in einem einzelnen unitären Extrudat zu gering ist, da die Wabenstruktur eine Anordnung von zusammengekitteten individuellen Wabeneinheiten umfaßt. Diese Anordnung, die auch in handelsüblichen Siliciumcarbidwaben anzutreffen ist, ist zur Vermeidung von katastrophalem Katalysatorsubstratversagen, u. a. aufgrund von Thermoschock infolge eines relativ hohen Wärmeausdehnungskoeffizienten (Coefficient of Thermal Expansion, CTE) des extrudierten Materials, konzipiert. Die Herstellung einer Wabenstruktur aus individuellen Wabeneinheiten ist jedoch kompliziert, arbeitsaufwendig, zeitaufwendig und teuer und erhöht die Zahl möglicher physikalischer Versagensmodi, z. B. an den Kittbindungen, im Vergleich mit einem einstückig ausgebildeten Extrudat. Eine vollständigere Erklärung von TSP und CTE findet sich in „Catalytic Air Pollution Control – Commercial Technology", Zweite Auflage, R. M. Heck et al., John Wiley & Sons, Inc., New York, 2002, Kapitel 7 (bezüglich Durchfluß-Monolithen) und 9 (für Wandstromfilter). - Demgemäß weist der extrudierte feste Körper des erfindungsgemäßen Katalysators vorzugsweise einen axialen Thermoschockparameter (TSP) und einen radialen TSP, die zur Vermeidung von radialen Rissen und Ringrissen in dem extrudierten festen Körper bei Verwendung zur Behandlung von Abgasen einer stationären oder mobilen Emissionsquelle ausreichen, auf. Auf diese Art und Weise kann der extrudierte feste Körper aus einem einzigen einstückig ausgebildeten Extrudat geformt sein. Für extrudierte feste Körper mit besonders großem Querschnitt kann es immer noch notwendig sein, Segmente des extrudierten festen Körpers zum Zusammenkitten zu extrudieren. Dies liegt jedoch an den Schwierigkeiten bei der Verarbeitung von Extrudaten mit derart großem Querschnitt oder an Beschränkungen der Größe der Extrudatdüsenwerkzeugbestückung. Individuell genommen würde jedoch jedes Segment des gesamten Katalysators die funktionelle Einschränkung erfüllen, daß der axiale TSP und der radiale TSP zur Vermeidung von radialen Rissen und Ringrissen in dem extrudierten festen Körpern einzelnensegmenten bei Verwendung zur Behandlung von Abgasen einer stationären oder mobilen Emissionsquelle ausreichen. In einer Ausführungsform ist der radiale TSP > 0,4 bei 750°C, wie > 0,5, > 0,6, > 0,7, > 0,8, > 0,9 oder > 1,0. Bei 800°C ist der radiale TSP wönschenswerterweise ebenfalls > 0,4 und bei 1000°C vorzugsweise > 0,8.
- Der CTE von Wandstromfiltern beträgt zur Ausbildung aus einem einstückig ausgebildeten Substrat vorzugsweise 20 × 10–7/°C.
- In Ausführungsformen kann die mindestens eine Bindemittel/Matrix-Komponente aus der Gruppe bestehend aus Cordierit, Nitriden, Carbiden, Boriden, intermetallischen Verbindungen, Lithiumaluminosilicat, einem Spinell, einem gegebenenfalls dotierten Aluminiumoxid, einer Siliciumdioxidquelle, Titanoxid, Zirconiumoxid, Titanoxid-Zirconiumoxid, Zirkon und Mischungen von zwei oder mehr davon ausgewählt sein.
- Bei den Spinellen kann es sich um MgAl2O4 handeln, oder das Mg kann teilweise durch ein Metall aus der Gruppe bestehend aus Co, Zr, Zn oder Mn ersetzt sein.
- Die Aluminiumoxid-Bindemittel/Matrix-Komponente ist vorzugsweise gamma-Aluminiumoxid, kann aber auch ein beliebiges anderes metastabiles Aluminiumoxid sein, d. h. alpha-Aluminiumoxid, beta-Aluminiumoxid, chi-Aluminiumoxid, eta-Aluminiumoxid, rho-Aluminiumoxid, kappa-Aluminiumoxid, theta-Aluminiumoxid, delta-Aluminiumoxid, lanthanum-beta-Aluminiumoxid und Mischungen von zwei oder mehr derartiger metastabiler Aluminiumoxide.
- Vorzugsweise ist das Aluminiumoxid zur Erhöhung seiner thermischen Stabilität mit mindestens einem Nicht-Aluminium-Element dotiert. Geeignete Aluminiumoxid-Dotierstoffe sind u. a. Silicium, Zirconium, Barium, Lanthanide und Mischungen von zwei oder mehr davon. Geeignete Lanthanid-Dotierstoffe sind u. a. La, Ce, Nd, Pr, Gd und Mischungen von zwei oder mehr davon.
- Siliciumoxidquellen können ein Siliciumoxid, ein Siliciumoxidsol, Quarz, Quarzgut, amorphes Siliciumoxid, Natriumsilicat, ein amorphes Aluminosilicat, ein Alkoxysilan, ein Silikonharz-Bindemittel wie Methylphenylsilikonharz, einen Ton, Talk oder einer Mischung von zwei oder mehr davon umfassen.
- Hiervon kann es sich bei dem Siliciumoxid um SiO2 als solches, Feldspat, Mullit, Siliciumoxid-Aluminiumoxid, Siliciumoxid-Magnesiumoxid, Siliciumoxid-Zirconiumoxid, Siliciumoxid-Thoriumoxid, Siliciumoxid-Berylliumoxid, Siliciumoxid-Titanoxid, ternäres Siliciumoxid-Aluminiumoxid-Zirconiumoxid, ternäres Siliciumoxid-Aluminiumoxid-Magnesiumoxid, ternäres Siliciumoxid-Magnesiumoxid-Zirconiumoxid, ternäres Siliciumoxid-Aluminiumoxid-Thoriumoxid und Mischungen von zwei oder mehr davon handeln. Alternativ dazu kann das Siliciumoxid durch Calcinierung von der Extrusionszusammensetzung zugesetztem Tetramethylorthosilicat (TMOS) gewonnen werden.
- Geeignete Tone sind Fullererde, Sepiolith, Hectorit, ein Smektit, ein Kaolin und Mischungen von zwei oder mehr davon, wobei der Kaolin unter Subbentonit, Anauxit, Halloysit, Kaolinit, Dickit, Nacrit und Mischungen von zwei oder mehr davon ausgewählt sein kann; der Smektit kann aus der Gruppe bestehend aus Montmorillonit, Nontronit, Vermiculit, Saponit und Mischungen von zwei oder mehr davon ausgewählt sein; und bei der Fullererde kann es sich um Montmorillonit oder Palygorskit (Attapulgit) handeln.
- Anorganische Fasern sind aus der Gruppe bestehend aus Kohlefasern, Glasfasern, Metallfasern, Borfasern, Aluminiumoxidfasern, Siliciumoxidfasern, Siliciumoxid-Aluminiumoxid-Fasern, Siliciumcarbidfasern, Kaliumtitanatfasern, Aluminiumboratfasern und Keramikfasern ausgewählt.
- Die Ceroxidkomponente kann gegebenenfalls zur Erhöhung seiner thermischen Stabilität mit mindestens einem Nicht-Cer-Element stabilisiert sein. Geeignete Ceroxid-Stabilisatoren sind u. a. Zirconium, Lanthanide und Mischungen von zwei oder mehr davon. Lanthanid-Stabilisatoren sind u. a. La, Nd, Pr, Gd und Mischungen von zwei oder mehr davon. Das CeO2:ZrO2-Gewichtsverhältnis kann z. B. zwischen 80:20 und 20:80 liegen. Im Handel erhältliche Materialien enthalten 30 Gew.-% CeO2, 63% ZrO2, 5% Nd2O3, 2% La2O3; und 40% CeO2, 50% ZrO2, 4% La2O3, 4% Nd2O3 und 2% Y2O3.
- Ganz allgemein kann das mindestens eine Metall: (a) über den gesamten extrudierten festen Körper hinweg vorliegen, d. h. das mindestens eine Metall liegt in der Extrudatzusammensetzung vor; (b) an einer Oberfläche des extrudierten festen Körpers in einer höheren Konzentration vorliegen und/oder (c) in den Merkmalen (iii), (iv) und (v) in einer oder mehreren Überzugsschichten auf einer Oberfläche des extrudierten festen Körpers geträgert sein. So kann das mindestens eine Metall an Stelle (a), (b), (c), (a) plus (b), (a) plus (c) oder (a) plus (b) plus (c) vorliegen. Wo das mindestens eine Metall in (a) und (b), (a) und (c) oder (a), (b) und (c) vorliegt, kann das mindestens eine Metall an jeder Stelle gleich oder verschieden sein.
- Das mindestens eine Metall, das über den gesamten extrudierten festen Körper hinweg, aber nicht dem oder jedem Molsieb assoziiert; im Hauptteil des mindestens einen Metalls, das sich an der Oberfläche des extrudierten festen Körpers befindet; in einer oder mehreren Überzugsschichten auf der Oberfläche des extrudierten festen Körpers oder in der höheren Konzentration an der Oberfläche des extrudierten festen Körpers vorliegt, kann aus der Gruppe bestehend aus einem Alkalimetall, einem Erdalkalimetall, einem Übergangsmetall, einem Lanthanid oder einer Mischung von zwei oder mehr davon ausgewählt sein.
- Geeignete Überzüge zur Trägerung von katalytisch wirksamen Metallen zur Verwendung bei der vorliegenden Erfindung sind u. a. Aluminiumoxid (Al2O3), insbesondere γ-Aluminiumoxid, Siliciumoxid (SiO2), Titanoxid (TiO2), Ceroxid (CeO2), Zirconiumoxid (ZrO2), Vanadiumoxid (V2O5), Lanthanoxid (La2O3) und/oder Zeolithe. Das Ceroxid und Aluminiumoxid können gegebenenfalls unter Verwendung der gleichen Stabilisatoren wie für den extrudierten festen Körper stabilisiert sein.
- Zu den Techniken zur Anordnung mindestens eines Metalls in höherer Konzentration an der Oberfläche des extrudierten festen Körpers gehört die Imprägnierung, vorzugsweise verdickte Imprägnierung, d. h. ein mit einem Rheologiemodifikator verdicktes Imprägniermittel. Zur Aufkonzentrierung von Metallen an einer Oberfläche des extrudierten festen Körpers können auch Trocknungsmethoden zur Anwendung kommen. So ist beispielsweise eine sogenannte „Schalentechnik”, bei der Metalle an der Oberfläche aufkonzentriert werden, dadurch erhältlich, daß man den imprägnierten extrudierten festen Körper relativ langsam trocknet, so daß die Metalle durch Feuchtetransport an der Oberfläche abgeschieden werden. Zur Steuerung der Metallabscheidung können auch Salze und pH-Bedingungen speziell gewählt werden, z. B. durch Bestimmung des isoelektrischen Punkts des extrudierten festen Körpers und nachfolgende Verwendung der richtigen Kombination von pH und Metallsalzen zur Ausnutzung von elektrostatischer Anziehung zwischen Kationen oder Anionen in den Metallsalzen und dem extrudierten festen Körper.
- Der Metallgesamtgehalt über den gesamten extrudierten festen Körper hinweg, aber nicht mit der oder jeder Molsiebkomponente assoziiert; an der Oberfläche des extrudierten festen Körpers und/oder in der höheren Konzentration an der Oberfläche des extrudierten Körpers kann 0,1 bis 20 Gew.-%, wie 1 bis 9 Gew.-%, betragen.
- Der Metallgesamtgehalt des extrudierten festen Körpers, d. h. einschließlich jeglichen mit dem oder jedem Molsieb assoziierten Metalls, kann 0,1 bis 25 Gew.-%, wie 1 bis 15 Gew.-%, betragen.
- Der Metallgesamtgehalt des Katalysators als Ganzes einschließlich einer oder mehrerer Überzugsschichten auf einer Oberfläche des extrudierten festen Körpers mit mindestens einem Metall kann 0,1 bis 30 Gew.-%, wie 1 bis 25 Gew.-%, betragen.
- In spezifischen Beispielen umfaßt das erfindungsgemäße Wandstromfilter einen extrudierten festen Körper, umfassend:
10–90 Gew.-% eines Cordierits, Nitride, Carbide, Boride, intermetallische Verbindungen, Lithiumaluminosilicat, eines gegebenenfalls dotierten Aluminiumoxids, einer Siliciumdioxidquelle, Titanoxid, Zirconiumoxid, Titanoxid-Zirconiumoxid, Zirkon und Mischungen von zwei oder mehr davon;
0–80 Gew.-% Spinell;
5–80 Gew.-% gegebenenfalls stabilisiertes Ceroxid und
0–25 Gew.-% anorganische Fasern. - Der Gehalt der mindestens einen Bindemittel/Matrix-Komponente kann > 15 Gew.-%, > 20 Gew.-%, > 30 Gew.-%, > 35 Gew.-%, > 40 Gew.-%, > 45 Gew.-%, > 50 Gew.-%, > 55 Gew.-%, > 60 Gew.-%, > 65 Gew.-% oder > 70 Gew.-%, > 75 Gew.-%, > 80 Gew.-% oder > 85 Gew.-% sein.
- Der Gehalt des Spinells kann > 10 Gew.-%, > 15 Gew.-%, > 20 Gew.-%, > 30 Gew.-%, > 35 Gew.-%, > 40 Gew.-%, > 45 Gew.-%, > 50 Gew.-%, > 55 Gew.-%, > 60 Gew.-%, > 65 Gew.-% oder > 70 Gew.-% sein.
- Der Gehalt des gegebenenfalls stabilisierten Ceroxids kann > 10 Gew.-%, > 15 Gew.-%, > 20 Gew.-%, > 30 Gew.-%, > 35 Gew.-%, > 40 Gew.-%, > 45 Gew.-%, > 50 Gew.-%, > 55 Gew.-%, > 60 Gew.-%, > 65 Gew.-% oder > 70 Gew.-% sein.
- Der Gehalt der anorganischen Fasern kann > 5 Gew.-%, > 10 Gew.-%, > 15 Gew.-% oder > 20 Gew.-% sein.
- In einer Ausführungsform kann der extrudierte feste Körper im wesentlichen aus: 10–90 Gew.-% Cordierit, Nitriden, Carbiden, Boriden, intermetallischen Verbindungen, Lithiumaluminosilicat, eines gegebenenfalls dotierten Aluminiumoxids, eines Spinells, einer Siliciumdioxidquelle, Titanoxid, Zirconiumoxid, Titanoxid-Zirconiumoxid, Zirkon und Mischungen von zwei oder mehr davon; 20–80 Gew.-% gegebenenfalls stabilisiertem Ceroxid und 0–25 Gew.-% anorganischen Fasern bestehen. Bevorzugte Ausführungsformen enthalten anorganische Fasern.
- In einer besonders bevorzugten Ausführungsform besteht der extrudierte feste Körper im wesentlichen aus: 10–90 Gew.-% Cordierit, Nitriden, Carbiden, Boriden, intermetallischen Verbindungen, Lithiumaluminosilicat, eines gegebenenfalls dotierten Aluminiumoxids, Titanoxid, Zirconiumoxid, Titanoxid-Zirconiumoxid, Zirkon und Mischungen von zwei oder mehr davon; 0–20 Gew.-% einer Siliciumoxidquelle; 0–50 Gew.-% Magnesiumaluminat-Spinell; 20–80 Gew.-% gegebenenfalls stabilisiertem Ceroxid und 0–20 Gew.-% anorganischen Fasern. Bevorzugte Ausführungsformen können Magnesiumaluminat-Spinell und anorganische Fasern enthalten.
- Bei parallelen Untersuchungen zur Entwicklung von extrudierten festen Körpern zur Verwendung in NOx-Fallen wurde festgestellt, daß es dem extrudierten festen Körper in der Zusammensetzung: 69 Gew.-% CeO2 und 23 Gew.-% γ-Al2O3 und 8 Gew.-% Glasfasern an Festigkeit mangelt. Zu den aktuellen Vorschlägen zur Erhöhung der Festigkeit gehören die Vorcalcinierung des CeO2-Materials zur Verringerung des Oberflächenverlusts bei der Calcinierung des „grünen” extrudierten festen Körpers; die Erhöhung des Aluminiumoxidgehalts auf 50%+; die Veränderung der Teilchengröße des Aluminiumoxids (z. B. von im Handel erhältlichem PuralTM zu DisperalTM) und/oder des gegebenenfalls stabilisierten Ceroxids; die Zugabe eines inerten Bindemittels zur Erhöhung der mechanischen Stabilität, z. B. eines Tons; die Verwendung eines anderen Aluminiumoxids, z. B. eines Aluminiumoxidsols; die Prüfung anderer Bindemittelsysteme, z. B. von TiO2-Solen, CeO2-Solen; Ceracetat; Zirconiumacetat; die Optimierung des pH-Werts und die Zugabe von Oberflächenmodifikatoren, z. B. Aluminiumsalzen oder anderen organischen Tensiden. In Vortests wurde gefunden, daß das Vorliegen von Siliciumoxid die Leistungsfähigkeit von NOx-Fallen beeinträchtigen kann. Dieser Möglichkeit wird jedoch im Zuge weiterer Forschungsarbeiten nachgegangen werden. In einer Ausführungsform wird der Siliciumoxidquellengehalt jedoch verringert oder ganz entfernt werden.
- In einer weiteren Ausführungsform besteht der extrudierte feste Körper im wesentlichen aus: 10–50 Gew.-% Cordierit, Nitriden, Carbiden, Boriden, intermetallischen Verbindungen, Lithiumaluminosilicat, eines gegebenenfalls dotierten Aluminiumoxids, Titanoxid, Zirconiumoxid, Titanoxid-Zirconiumoxid, Zirkon und Mischungen von zwei oder mehr davon; 0–10 Gew.-% einer Siliciumoxidquelle; 20–50 Gew.-% Magnesiumaluminat; 20–80 Gew.-% gegebenenfalls stabilisiertem Ceroxid und 0–10 Gew.-% anorganischen Fasern.
- Bei Verwendung der obigen extrudierten festen Körper zur Herstellung eines Wandstromfilters kann die Porosität des Wandstromfilters 30–80%, wie 40–70%, betragen.
- In einem spezifischeren Beispiel gemäß der vorliegenden Erfindung umfaßt ein Wandstromfilter zur Umwandlung von Stickstoffmonoxiden in Gegenwart eines Reduktionsmittels und zur Verbrennung von teilchenförmigem Material einen extrudierten festen Katalysatorkörper, im wesentlichen bestehend aus: 10–90 Gew.-% Cordierit, Nitriden, Carbiden, Boriden, intermetallischen Verbindungen, Lithiumaluminosilicat, eines Spinells, eines gegebenenfalls dotierten Aluminiumoxids, Titanoxid, Zirconiumoxid, Titanoxid-Zirconiumoxid, Zirkon und Mischungen von zwei oder mehr davon; 0–30 Gew.-% einer Siliciumoxidquelle; 20–80 Gew.-% gegebenenfalls stabilisiertem Ceroxid; und 0–20 Gew.-% anorganischen Fasern, wobei der extrudierte feste Katalysatorkörper mit Wolfram, Eisen oder Wolfram und Eisen imprägniert ist.
- Ein Vorteil der vorliegenden Erfindung besteht darin, daß die auf Wolfram basierende aktive katalytische Komponente sowohl die Reduktion von Stickstoffoxiden unter Verwendung eines stickstoffhaltigen Reduktionsmittels (z. B. NH3-SCR (SCR = Selective Catalytic Reduction) als auch die Verbrennung von Ruß durch Erniedrigung der Temperatur für die Zündung der Kohlenstoff/Sauerstoff-Reaktion (C-O2-Reaktion) fördert.
- Gemäß der
WO 2009/00131 - Gemäß einem weiteren Aspekt stellt die Erfindung ein Abgassystem für ein Fahrzeug bereit, wobei das System eine Quelle von stickstoffhaltigem Reduktionsmittel, Einspritzmittel zum Einspritzen des stickstoffhaltigen Reduktionsmittels in ein strömendes Abgas und ein Wandstromfilter gemäß einem der vorhergehenden Ansprüche, das stromabwärts des Einspritzmittels angeordnet ist, umfaßt.
- In einer bevorzugten Ausführungsform umfaßt das Abgassystem einen stromaufwärts des Einspritzmittels angeordneten Oxidationskatalysator zur Oxidation von Stickstoffmonoxid zu Stickstoffdioxid.
- In einem anderen Aspekt gemäß der Erfindung wird ein Fahrzeug, z. B. ein Auto, bereitgestellt, das eine Brennkraftmaschine und ein erfindungsgemäßes Abgassystem umfaßt.
- Bei der Brennkraftmaschine kann es sich um einen Selbstzündungsmotor oder einen Fremdzündungsmotor handeln. Ein Fremdzündungsmotor wird in der Regel mit Benzinkraftstoff betrieben, aber es können auch andere Kraftstoffe einschließlich Benzinkraftstoff in Abmischung mit Oxygenaten einschließlich Methanol und/oder Ethanol, Flüssiggas oder Druckerdgas verwendet werden. Selbstzündungsmotoren können mit Dieselkraftstoff, Mischungen von Dieselkraftstoffen und Biodiesel oder nach dem Fischer-Tropsch-Verfahren gewonnenen Kraftstoffen, Biodiesel für sich alleine oder Erdgas für sich alleine betrieben werden. Moderne Selbstzündungsmotoren sind u. a. diejenigen, die unter der Bezeichnung Dilution Controlled Combustion System (DCCS) bekannt sind, beispielsweise das Konzept der Smoke-less Rich Combustion von Toyota. Es können auch Emissionen von HCCI-Motoren (HCCI = Homogeneous Charge Compression Ignition) behandelt werden. Insbesondere können moderne Motoren behandelt werden, bei denen praktisch der gesamte Kraftstoff für die Verbrennung vor dem Beginn der Verbrennung in eine Brennkammer eingespritzt wird. In einer bevorzugten Ausführungsform ist die Brennkraftmaschine ein Dieselmotor.
- Gemäß einem weiteren Aspekt stellt die Erfindung ein Verfahren zur Herstellung eines erfindungsgemäßen Wandstromfilters bereit, das die folgenden Schritte umfaßt: Bilden eines festen extrudierten Körpers durch Mischen von pulverförmigen Ausgangsstoffen von: mindestens einer Bindemittel/Matrix-Komponente oder einem Vorläufer von einem oder mehreren davon; einem gegebenenfalls stabilisierten Ceroxid und einem fakultativen Salz des Wolframs und/oder Eisens; mit fakultativen anorganischen Fasern; gegebenenfalls unter Zusatz eines organischen Hilfsstoffs; Verarbeiten durch Mischen und/oder Kneten in einer sauren oder alkalischen wäßrigen Lösung zur Bildung einer Mischung; Extrudieren der Mischung zu einem Katalysatorkörper, Trocknen des Katalysatorkörpers und Calcinieren zur Bildung eines festen extrudierten Körpers; und Wählen von quantitativen Anteilen der Ausgangsstoffe derart, daß der feste extrudierte Körper 10–90 Gew.-% mindestens einer Bindemittel/Matrix-Komponente und 5–80 Gew.-% gegebenenfalls stabilisiertes Ceroxid enthält; und gegebenenfalls Imprägnieren einer Oberfläche des festen extrudierten Körpers mit mindestens einem von Wofram und Eisen und/oder gegebenenfalls Beschichten einer Oberfläche des festen extrudierten Körpers mit mindestens einer Überzugsschicht, die mindestens eines von Wolfram und Eisen enthält.
- Sehr allgemein geht man zur Herstellung eines extrudierten festen Körpers so vor, daß man ein Bindemittel, ein organisches viskositätserhöhendes Mittel und eine Flüssigkeit zur Umwandlung des Materials durch Mischen in eine homogene Paste zu der Bindemittel/Matrix-Komponente oder einem Vorläufer davon und fakultativem Molsieb, fakultativem gegebenenfalls stabilisiertem Ceroxid, fakultativen anorganischen Fasern und einer fakultativen mindestens einen Metallverbindung gibt und die Mischung in einer Misch- oder Knetvorrichtung oder einem Extruder kompaktiert. Die Mischungen enthalten organische Additive wie Bindemittel, Weichmacher, Tenside, Gleitmittel und Dispergiermittel als Verarbeitungshilfen zur Erhöhung der Benetzung und somit zur Herstellung einer einheitlichen Charge. Das resultierende Kunststoffmaterial wird dann geformt, insbesondere unter Verwendung einer Extrusionspresse oder eines Extruders mit einer Extrusionsdüse, und die resultierenden Formkörper werden getrocknet und calciniert. Die organischen Additive werden bei der Calcinierung des extrudierten festen Körpers „herausgebrannt”.
- Die mindestens eine Bindemittel/Matrix-Komponente wird aus der Gruppe bestehend aus Cordierit, Nitriden, Carbiden, Boriden, intermetallischen Verbindungen, Lithiumaluminosilicat, einem Spinell, einem gegebenenfalls dotierten Aluminiumoxid, einer Siliciumoxidquelle, Titanoxid, Zirconiumoxid, Titanoxid-Zirconiumoxid, Zirkon und Mischungen von zwei oder mehr davon ausgewählt. Es kann ein Aluminiumoxidvorläufer verwendet werden, bei dem es sich um Aluminiumhydroxid oder Böhmit handelt. Bei Verwendung eines Aluminiumoxids ist es zur Gewährleistung der Bindung mit dem Aluminiumoxid vorteilhaft, dem Aluminiumoxid oder der Vorläufersubstanz des Aluminiumoxids vor der Zugabe der anderen Ausgangsstoffe eine wäßrige Lösung eines wasserlöslichen Metallsalzes zuzusetzen.
- In Ausführungsformen kann die Siliciumoxidquelle aus der Gruppe bestehend aus einem Siliciumoxid, einem Siliciumoxidsol, Quarz, Quarzgut, amorphem Siliciumoxid, Natriumsilicat, einem amorphen Aluminosilicat, einem Alkoxysilan, einem Silikonharz-Bindemittel, einem Ton, Talk oder einer Mischung von zwei oder mehr davon ausgewählt werden.
- In einer besonderen Ausführungsform handelt es sich bei der Siliciumoxidquelle um ein Silikonharz-Bindemittel, und ein Lösungsmittel für das Silikonharz-Bindemittel ist Isopropylalkohol oder ein zweibasiger Ester.
- Bei dem organischen Hilfsstoff zur Verwendung bei dem erfindungsgemäßen Verfahren kann es sich um eines oder mehrere aus der Gruppe bestehend aus einem Cellulosederivat, einem organischen Weichmacher, einem Gleitmittel und einem wasserlöslichen Harz handeln. Beispiele für geeignete Cellulosederivate sind Celluloseether aus der Gruppe bestehend aus Methylcellulose, Ethylcellulose, Carboxymethylcellulose, Ethylhydroxyethylcellulose, Hydroxyethylcellulose, Hydroxypropylcellulose, Methylhydroxyethylcellulose, Methylhydroxypropylcellulose und Kombinationen von zwei oder mehr davon. Cellulosederivate erhöhen die Porosität des Endprodukts, was für die katalytische Aktivität des festen Katalysatorkörpers von Vorteil ist. Die Cellulose quillt zunächst in der wäßrigen Suspension auf, wird aber letztendlich beim Calcinierungsprozeß entfernt.
- Der organische Weichmacher zur Verwendung bei dem erfindungsgemäßen Verfahren wird aus der Gruppe bestehend aus Polyvinylalkohol, Polyvinylbutyral, einem Ionomer, Acrylverbindungen, Copolyethylen/Acrylsäure, Polyurethan, einem thermoplastischen Elastomer, einem relativ niedermolekularen Polyester, Leinöl, einem Ricinoleat und Kombinationen von zwei oder mehr davon ausgewählt.
- Bei dem wasserlöslichen Harz kann es sich um ein Polyacrylat handeln.
- Das Gleitmittel zur Verwendung bei dem erfindungsgemäßen Verfahren wird unter mindestens einem Mitglied der Gruppe bestehend aus Ethylenglykol, Stearinsäure, Natriumstearat, Glycerin und Glykolen ausgewählt.
- Je nach der Zusammensetzung der Extrudatzusammensetzung kann der pH-Wert sauer oder alkalisch sein. Beim Arbeiten in saurer wäßriger Lösung kann der pH-Wert der Lösung zwischen 3 und 4 liegen. Zum Ansäuern der Lösung verwendet man wünschenswerterweise Essigsäure.
- Beim Arbeiten in alkalischer wäßriger Lösung kann der pH-Wert der Lösung zwischen 8 und 9 liegen. Zur Einstellung des pH-Werts auf die alkalische Seite kann Ammoniak verwendet werden.
- Zum besseren Verständnis der Erfindung werden die folgenden Beispiele lediglich zur Erläuterung und unter Bezugnahme auf die beigefügten Zeichnungen bereitgestellt. Es zeigen:

4 ein Diagramm, in dem das Porenvolumen und die Porosität von verschiedenen, unter Verwendung verschiedener Porenmodifikatoren hergestellten V2O5/WOx-TiO2-Filtermaterialien in Relation zu einem in einer Durchflußkonfiguration verwendeten Referenzprodukt verglichen werden; und -
5 ein Diagramm, in dem das Porenvolumen für eine Reihe von Porenmodifikatoren in Relation zur V2O5/WOx-TiO2-Referenz und einem im Handel erhältlichen Wandstromfiltersubstrat gegen den Porenradius aufgetragen ist. - BEISPIEL 1 – EXPERIMENTE UNTER VERWENDUNG VON GEPULVERTEM WO3-CEO2-ZRO2-KATALYSATOREN
- Gepulvertes im Handel erhältliches CeO2-ZrO2 50:50 wurde mit einer Lösung von Ammoniummetawolframat ((NH4)6W12O39xH2O) in zum Erhalt von 5 Gew.-% W und 15 Gew.-% Wolfram auf dem CeO2-ZrO2-Material ausreichenden Konzentrationen imprägniert. Die imprägnierten Proben wurden dann getrocknet und calciniert.
- Unter Verwendung eines in einen an einem Gestell befestigten, Euro-IV-kalibrierten 2,4-LiterDieselmotor, der mit 50-ppm-Diesel, das von jeder Tankstelle in GB erhältlich ist, betrieben wurde, eingebauten Wandstromfilters ohne Katalysator wurde Dieselruß gesammelt, wobei der Motor über einen Farbzyklus betrieben wurde, bei dem bekanntlich erhebliche Rußmengen anfallen. Der aufgefangene Ruß wurde mit Druckluft von dem Filter entfernt.
- Eine physikalische Mischung des aufgefangenen Dieselrußes und von 5 Gew.-% W-CeO2-ZrO2 bzw. 15 Gew.-% W-CeO2-ZrO2 wurde mittels temperaturprogrammierter Oxidation (TPO) untersucht. Hierbei handelt es sich um eine Technik zur Charakterisierung von festen Materialien zur Auffindung der effizientesten Oxidationsbedingungen in einer aus 5% O2 und Rest He bestehenden. Gasmischung, die über die Probe strömt. Die Rußzündtemperatur wird anhand der CO2-Bildung gemessen.
-
1 zeigt den Effekt der W-Konzentration auf die Oxidation von Ruß in einer physikalischen Mischung des Rußes und des Katalysators mit CeO2-ZrO2 ohne Wolfram und gepulvertem Cordierit (erhalten durch Zerkleinern eines im Handel erhältlichen Cordierit-Durchflußsubstrats) als Kontrollen. Es ist ersichtlich, daß das Cex Zr1-x-O2 (X = 0,5) die Oxidation von Ruß fördert und die Zündtemperatur von T~600°C in Abwesenheit des Katalysators auf T~450°C verringert wird. Durch Anwesenheit von W wird die Reaktivität etwas gesenkt. - Gepulverte Proben von 5 Gew.-% W-CeO2-ZrO2, 10 Gew.-% W-CeO2-ZrO2 bzw. 15 Gew.-% W-CeO2-ZrO2, CeO2-ZrO2 und 10 Gew.-% W-CeO2 (X = 1,0) wurden auf einer Labor-SCAT-Apparatur (SCAT = Synthetic Catalyst Activity Test) unter Verwendung einer Gasmischung, die 500 ppm NO, 500 ppm NH3, 5% CO2, 5% H2O, 10% O2 und 300 ppm CO enthielt, auf NH3-SCR-Aktivität geprüft. Wie in
2 zu sehen ist, war das CeO2-ZrO2 ohne Wolfram zwar für die Reaktion von NOx mit NH3 inaktiv und unselektiv, aber die W-CeO2-ZrO2-Katalysatoren zeigten eine hohe Reaktivität für die NH3-SCR3-Reaktion. Es ist auch ersichtlich, daß der 5 Gew.-% W enthaltende Katalysator bei verhältnismäßig niedrigeren Temperaturen aktiver ist als der 15 Gew.-% W enthaltende Katalysator, während der 15 Gew.-% W enthaltende Katalysator bei höheren Temperaturen Aktivität behält. Je nach der vorherrschenden Temperatur des Abgases kann der entsprechende Katalysator gewählt werden. - In
3 werden 10 Gew.-% W-CeO2-ZrO2 und 10 Gew.-% W-CeO2 verglichen, wobei sich zeigt, daß beide Materialien für NH3-SCR aktiv sind. - BEISPIEL 2 – EXTRUDIERTES V2O5/WOx-TiO2-FILTER
- Ein extrudierter fester V2O5/WOx-TiO2-Körper zur Referenz wurde in Analogie zu den Beispielen 1 und 5 durch Mischen der Komponenten A, B, F und S gemäß Tabelle 1 mit Wasser zu einer knetbaren Paste hergestellt. Nach Zugabe der Additive H (Porenmodifikatoren) wurde das Material zum Dispergieren der Porenmodifikatoren 10 min geknetet. Die resultierende Zusammensetzung wurde wie in den Beispielen 1 und 5 beschrieben extrudiert, getrocknet und calciniert. Es sei darauf hingewiesen, daß die in dem fertigen calcinierten Artikel vorliegenden prozentualen Mengen an anorganischen Feststoffen sich auf 100% belaufen. Mengen von Additiven (hier H und S), die bei der Calcinierung abbrennen, sind in Gew.-%, bezogen auf den Gehalt an anorganischen Feststoffen von 100%, angegeben. Tabelle 1

B. durch Quecksilberintrusionsporosimetrie gemessen werden.
- Die Ergebnisse der Einträge von Tabelle 2 einschließlich Porenvolumen und Porosität sind ebenfalls in
4 dargestellt. Aus diesen Ergebnissen ist ersichtlich, daß die Porosität und das Porenvolumen der Referenz durch geeignete Wahl von Porenmodifikatoren erhöht werden kann, so daß ein unter Verwendung derartiger Porenmodifikatoren hergestellter extrudierter fester Körper bei der Herstellung von Wandstromfiltern verwendet werden kann. - Diese Ergebnisse sind für die Erhöhung der Porosität, des Porenvolumens und anderer Eigenschaften unabhängig von den aktiven Komponenten des festen extrudierten Körpers generisch. Das heißt, obwohl die Erhöhung der Porosität und des Porenvolumens usw. dieses Beispiels 6 unter Verwendung von V2O5/WOx-TiO2-Aktivmaterialien illustriert werden, sind die Prinzipien der Erhöhung der Porosität und des Porenvolumens usw. gemäß diesem Beispiel 6 auf die Extrusion jedes Aktivmaterials, z. B. eines extrudierten festen Körpers zur Verwendung in einem Benzinrußfilter, der einen Dreiwegekatalysator umfaßt, anwendbar, da die Porenmodifikatoren bei der Calcinierung herausgebrannt werden, so daß das Aktivmaterial und die Füllstoffe usw. als anorganische Feststoffe zurückbleiben.
- In
5 wird das Porenvolumen einer anderen Referenz mit unter Verwendung von anderen Porenmodifikatoren gemäß Tabelle 2 hergestellten festen extrudierten V2O5/WOx-TiO2-Materialien sowie mit einem im Handel erhältlichen Wandstromfilter (NGK) verglichen. Aus dem Diagramm ist ersichtlich, daß die Mitverwendung von Porenmodifikatoren die Porosität und das Porenvolumen des als Referenz dienenden extrudierten festen Körpers verbessert hat, so daß die Materialien Eigenschaften aufweisen, die denjenigen von im Handel erhältlichen Wandstromfiltern nahekommen. - BEISPIEL 3 – EXTRUDIERTES WANDSTROM-NICHTZEOLITH
- Hierbei handelt es sich um ein nicht ausgeführtes Beispiel. Ein extrudiertes Monolithsubstrat kann unter Verwendung einer entsprechenden Menge von CeO2/ZrO2-Mischoxid im Gemisch mit Glasfasern, gepulvertem synthetischem Boehmit (Disperal) und Ammoniummetawolframat hergestellt mit einer wäßrigen Lösung mit einem pH-Wert von etwa 4 in einen formbaren und fließfähigen Schlicker mit 4,5 Gew.-% Cellulose (CMC-QP10000H) und 3,5 Gew.-% des organischen Hilfsstoffs PEO Alkox (eines Polyethylenoxids) und insgesamt 13 Gew.-% einer Mischung der Porenmodifikatoren Rettenmaier BC200, eines natürlichen Cellulosematerials, und PAN-Fasern verarbeitet werden. Die Mengenanteile der Ausgangsstoffe können so gewählt werden, daß das Aktivmaterial des fertigen festen Katalysatorkörpers 63,6 Gew.-% CeO2/ZrO2, 15,9 Gew.-% γ-Al203, 12,5 Gew.-% Wolframat (WO3) und 8 Gew.-% Glasfasern enthalten kann. Typischerweise wäre zu erwarten, daß das resultierende Produkt eine mittlere Porengröße von ungefähr 10 μm aufweist.
- Aus dem extrudierten Durchflußmonolithsubstrat, das mehrere Kanäle umfaßt, kann eine Wandstromfilteranordung hergestellt werden, wobei mehrere erste Kanäle an einem stromaufwärtigen Ende verstopft werden und mehrere zweite Kanäle, die am stromaufwärtigen Ende nicht verstopft sind, an einem stromabwärtigen Ende verstopft werden, wobei die ersten und zweiten Kanäle so angeordnet sind, daß lateral und vertikal benachbarte Kanäle durch Einschub von weitgehend gasundurchlässigen Stopfen an den Enden der Kanäle in dem gewünschten Muster gemäß der
EP 1837063 schachbrettartig aussehend an entgegengesetzten Enden blockiert werden. Diese Filteranordnung ist auch in der SAE 810114 offenbart. - Zur Ausräumung jeglicher Zweifel wird hiermit ausdrücklich auf den gesamten Inhalt aller hier angeführten Dokumente Bezug genommen.

Claims (15)
- Wandstromfilter zum Ausfiltern von teilchenförmigem Material aus einem strömenden Abgas, wobei das Filter einen Katalysator sowohl zur Katalyse der Umwandlung von festem Kohlenstoff in dem teilchenförmigen Material durch Sauerstoff als auch zur Katalyse der selektiven Reduktion von Stickstoffoxiden in dem Abgas mit einem stickstoffhaltigen Reduktionsmittel umfaßt, wobei der Katalysator gegebenenfalls stabilisiertes Ceroxid und mindestens ein unter (i) Wolfram und (ii) sowohl Wolfram als auch Eisen ausgewähltes Metall umfaßt.
- Wandstromfilter nach Anspruch 1, wobei der Katalysator auf ein inertes Filtersubstrat aufgetragen ist.
- Wandstromfilter nach Anspruch 1 wobei der Katalysator einen extrudierten festen Körper umfaßt, umfassend: 10–90 Gew.-% mindestens einer Bindemittel/Matrix-Komponente; und 5–80 Gew.-% gegebenenfalls stabilisiertes Ceroxid, wobei das mindestens eine Metall: (i) über den gesamten extrudierten festen Körper hinweg vorliegt; (ii) sich zu einem Hauptteil an einer Oberfläche des extrudierten festen Körpers befindet; (iii) über den gesamten extrudierten festen Körper hinweg vorliegt und außerdem an einer Oberfläche des extrudierten festen Körpers in einer höheren Konzentration vorliegt; (iv) über den gesamten extrudierten festen Körper hinweg vorliegt und außerdem in einer oder mehreren Überzugsschichten auf einer Oberfläche des extrudierten festen Körpers geträgert ist; oder (v) über den gesamten extrudierten festen Körper hinweg vorliegt, an einer Oberfläche des extrudierten festen Körpers in einer höheren Konzentration vorliegt und außerdem in einer oder mehreren Überzugsschichten auf der Oberfläche des extrudierten festen Körpers geträgert ist.
- Wandstromfilter nach Anspruch 1 oder 3, wobei die mindestens eine Bindemittel/Matrix-Komponente aus der Gruppe bestehend aus Cordierit, Nitriden, Carbiden, Boriden, intermetallischen Verbindungen, Lithiumaluminosilicat, einem Spinell, einem gegebenenfalls dotierten Aluminiumoxid, einer Siliciumdioxidquelle, Titanoxid, Zirconiumoxid, Titanoxid-Zirconiumoxid, Zirkon und Mischungen von zwei oder mehr davon ausgewählt ist.
- Wandstromfilter nach Anspruch 4, wobei es sich bei dem Spinell um MgAl2O4 handelt oder das Mg teilweise durch ein Metall aus der Gruppe bestehend aus Co, Zr, Zn oder Mn ersetzt ist.
- Wandstromfilter nach einem der Ansprüche 4 oder 5, wobei die Siliciumoxidquelle aus der Gruppe bestehend aus einem Siliciumoxid, einem Siliciumoxidsol, Quarz, Quarzgut, amorphem Siliciumoxid, Natriumsilicat, einem amorphen Aluminosilicat, einem Alkoxysilan, einem Silikonharz-Bindemittel, einem Ton, Talk oder einer Mischung von zwei oder mehr davon ausgewählt ist.
- Wandstromfilter nach einem der Ansprüche 4, 5 oder 6, wobei die anorganischen Fasern aus der Gruppe bestehend aus Kohlefasern, Glasfasern, Metallfasern, Borfasern, Aluminiumoxidfasern, Siliciumoxidfasern, Siliciumoxid-Aluminiumoxid-Fasern, Siliciumcarbidfasern, Kaliumtitanatfasern, Aluminiumboratfasern und Keramikfasern ausgewählt sind.
- Wandstromfilter nach Anspruch 1 oder einem der Ansprüche 3 bis 7, wobei der Ceroxid-Stabilisator aus der Gruppe bestehend aus Zirkonium, Lanthaniden und Mischungen von zwei oder mehr davon ausgewählt ist.
- Wandstromfilter nach einem der vorhergehenden Ansprüche, wobei sich das mindestens eine Metall, das (a) über den gesamten extrudierten festen Körper hinweg vorliegt; (b) an einer Oberfläche des extrudierten festen Körpers in einer höheren Konzentration vorliegt und (c) in den Merkmalen (iii), (iv) oder (v) in einer oder mehreren Überzugsschichten auf einer Oberfläche des extrudierten festen Körpers geträgert ist; von dem an der anderen Stelle bzw. den anderen Stellen vorliegenden mindestens einen Metall unterscheidet.
- Wandstromfilter nach einem der vorhergehenden Ansprüche, wobei der Metallgesamtgehalt über den gesamten extrudierten festen Körper hinweg, im Hauptteil des mindestens einen Metalls, das sich an der Oberfläche des extrudierten festen Körpers befindet; in einer oder mehreren Überzugsschichten auf der Oberfläche des extrudierten festen Körpers oder in der höheren Konzentration an der Oberfläche des extrudierten festen Körpers 0,1 bis 20 Gew.-% beträgt.
- Wandstromfilter nach einem der Ansprüche 1 bis 9, wobei eine oder mehrere Überzugsschichten auf einer Oberfläche des extrudierten festen Körpers mindestens ein Metall umfassen, wobei der Metallgesamtgehalt des Katalysators 0,1 bis 30 Gew.-% beträgt.
- Wandstromfilter nach einem der vorhergehenden Ansprüche, wobei die Porosität des Wandstromfilters 30–80% beträgt.
- Abgassystem für ein Fahrzeug, wobei das System eine Quelle von stickstoffhaltigem Reduktionsmittel, Einspritzmittel zum Einspritzen des stickstoffhaltigen Reduktionsmittels in ein strömendes Abgas und ein Wandstromfilter nach einem der vorhergehenden Ansprüche, das stromabwärts des Einspritzmittels angeordnet ist, umfaßt.
- Abgassystem nach Anspruch 13, umfassend einen Oxidationskatalysator, der stromaufwärts des Einspritzmittels angeordnet ist, zur Oxidation von Stickstoffmonoxid zu Stickstoffdioxid.
- Verfahren zur Herstellung eines Wandstromfilters nach einem der Ansprüche 1 und 3 bis 12, das die folgenden Schritte umfaßt: Bilden eines festen extrudierten Körpers durch Mischen von pulverförmigen Ausgangsstoffen von: mindestens einer Bindemittel/Matrix-Komponente oder einem Vorläufer von einem oder mehreren davon; einem gegebenenfalls stabilisierten Ceroxid und einem fakultativen Salz des Wolframs und/oder Eisens; mit fakultativen anorganischen Fasern; gegebenenfalls unter Zusatz eines organischen Hilfsstoffs; Verarbeiten durch Mischen und/oder Kneten in einer sauren oder alkalischen wäßrigen Lösung zur Bildung einer Mischung; Extrudieren der Mischung zu einem Katalysatorkörper, Trocknen des Katalysatorkörpers und Calcinieren zur Bildung eines festen extrudierten Körpers; und Wählen von quantitativen Anteilen der Ausgangsstoffe derart, daß der feste extrudierte Körper 10–90 Gew.-% mindestens einer Bindemittel/Matrix-Komponente und 5–80 Gew.-% gegebenenfalls stabilisiertes Ceroxid enthält, und gegebenenfalls Imprägnieren einer Oberfläche des festen extrudierten Körpers mit mindestens einem von Wolfram und Eisen und/oder gegebenenfalls Beschichten einer Oberfläche des festen extrudierten Körpers mit mindestens einer Überzugsschicht, die mindestens eines von Wolfram und Eisen enthält.
