Abstract
Description
(i)ディーゼル酸化触媒がフロースルー構造で基本的に以下のように構成された押出しソリッド本体を含む:15-70重量%のコーディエライト、窒化物、炭化物、ホウ化物、合金、リチウムアルミノ珪酸塩、スピネル、選択的にドーピングされたアルミナ、チタニア、ジルコニア、チタニア−ジルコニア、ジルコン及びこれらのうち2つ以上の混合物、0-20重量%のシリカソース、それぞれが1つ以上の金属を含有する50-81重量%のゼオライトモレキュラーシーブ、非ゼオライトモレキュラーシーブ又はこれらのうち2つ以上の混合物、及び0-20重量%の無機繊維。押出しソリッド触媒本体は、支持されたPt、Pd、Au、PtとPd、PdとAuを含む第1の内部層、及び支持されたPt、Pd、Au、PtとPd、PdとAuを含む第2の外部層でコーティングされ、前記内部層と前記外部層に存在する金属は同一であり、前記内部層の金属含有量は前記外部層と異なり、
(ii)触媒媒煙フィルタは、ウォールフロー構造で基本的に以下のように構成された押出しソリッド本体を含む:15-70重量%のコーディエライト、窒化物、炭化物、ホウ化物、合金、リチウムアルミノ珪酸塩、スピネル、選択的にドーピングされたアルミナ、チタニア、ジルコニア、チタニア−ジルコニア、ジルコン及びこれらのうち2つ以上の混合物、0-20重量%のシリカソース、それぞれが1つ以上の金属を含有する5-50重量%のゼオライトモレキュラーシーブ、非ゼオライトモレキュラーシーブ又はこれらのうち2つ以上の混合物、20-80重量%の選択的に安定化したセリア、及び0-20重量%の無機繊維。押出しソリッド触媒本体は、支持された少なくとも1つの貴金属及び2つ以上の貴金属の組み合わせを含む1つ以上の層でコーティングされる。
押出しゼオライトモノリス基材がUS7,507,684に開示されものと類似の方法で製造された。水素形態の商業的に利用可能な粉末βゼオライトがガラス繊維、カオリンフィラー及び粉末合成ベーマイト(Pural SB)と混合され、5-6のpH値を有する水溶液で処理され、セルロース(CMC-QP10000H)、可塑剤Zusoplast(Zschimmer&Schwarz GmbH&Co KGのブランド名)と有機補助剤PEOアルコックス(ポリエチレン酸化物)の混合物により成形可能であり、流動可能なスリップに製造される。前記出発物質の量的比率は、最終ソリッド触媒本体の活性物質が69重量%のゼオライト、23重量%のγ-Al2O3及び5重量%のガラス繊維及び3重量%のカオリンを含むように選択される。前記成形可能な混合物は、400cpsiのセル密度を有する1”直径×3”長さのフロースルーハニカム触媒本体(即ち、連続したチャネルと円形の断面を有する)内に押し出される。次に、前記触媒本体は、WO2009/080155(全体内容が参照としてここに含まれる)に説明された方法により1時間2mbarで冷却乾燥し、ソリッド触媒本体を形成するために、580℃の温度で焼成される。
水素形態の商業的に利用可能な粉末βゼオライトが鉄水酸化物、ガラス繊維、低アルカリクレーフィラー及び粉末合成ベーマイト(Pural SB)と混合され、5-6のpH値を有する水溶液で処理されて成形可能であり、流動可能なスリップに製造された。前記混合物が適宜焼成されたとき、セルロースが全体無機ソリッド成分100%に対して8重量%で添加された。前記出発物質の量的比率は、最終ソリッド触媒本体の活性物質が55重量%のゼオライト、25重量%のクレー、7重量%のγ-Al2O3、8重量%のガラス繊維及び5重量%の鉄及び鉄化合物を含むように選択される。前記成形可能な混合物は、400cpsiのセル密度を有する1”直径×3”長さのフロースルーハニカム触媒本体(即ち、連続したチャネルと円形の断面を有する)内に押し出される。次に、前記触媒本体は、WO2009/080155(全体内容が参照としてここに含まれる)に説明された方法により1時間2mbarで冷却乾燥し、ソリッド触媒本体を形成するために、580℃の温度で2010年8月21日に出願されたPCT特許出願番号PCT/EP2010/005140(全体内容が参照としてここに含まれる)に記載された方法により還元的に焼成される。説明された方法を利用することで、前記混合物内に注入された鉄の少なくとも一部がゼオライトとイオン交換されることが確認される。
実施例1によって製造された400cpsi押出しβゼオライト1インチ×3インチフロースルーサンプルがPtとPd/γ-アルミナウォッシュコートの混合物(実施例3A)を含む第1層、又はPtとPd/γ-アルミナとH-βゼオライトの混合物(実施例3B)を含む第1層で(WO99/47260の技術によって)ウォッシュコートされた。結果が乾燥し、600℃で焼成された。前記第1層を覆うPt/γ-アルミナの第2ウォッシュコート層が実施例3Aと3Bのそれぞれに塗布され、コーティングされた結果部分が乾燥し、600℃で焼成された。貴金属の存在比は、105g in-3の貴金属含有量全体において2Pt:Pdであった。
実施例2の400cpsi押出し5重量%のイオン-交換Fe-βゼオライト1”×3”フロースルーサンプルが実施例3Aで説明されたように、2層の触媒でコーティングされた。このサンプルは、650℃で64時間5%H2Oで酸素エイジングされた。
実施例3A及び3Bと同一の2層の触媒が押出しゼオライトモノリス基材の代りに、商業的に利用可能な400cpsiコーディエライト基材モノリスを用いて製造され、1”×3”コアがこれらから分離された(比較実施例5A及び5Bのそれぞれ)。
実施例3A及び3Bのサンプルと比較実施例4A及び4Bの1”×3”サンプルのそれぞれが、650℃で64時間5%H2Oで(結果が図1に示される)、又は800℃で50時間5%H2Oで(結果が図2に示される)エイジングされた。
実施例3Cと実施例5Cと5Dの触媒は、エンジン動力計と共に設置されたベンチ-マウント2007認証6.4リットルの小型/中型ディーゼルエンジンの排気システムに設置され、順にテストされた。エンジンは150℃の触媒入口温度(100K/hr排気量で)を作るのに十分な速度とトルク比で作動した。トルクは、触媒入口温度を1分当りに15℃ずつ全体入口温度が350℃まで増加するのに十分な線形で増加した(140K/hr排気量で)。
実施例1で他の押出しゼオライトモノリス基材がUS7,507,684に開示された方法と類似の方法により製造された。水素形態(Tosoh)の商業的に利用可能な粉末βゼオライトがガラス繊維(Vetrotex 4、5mm(Saint-Gobain))、低アルカリクレーフィラー及び粉末合成ベーマイト(Pural SB)と混合され、5-6のpH値を有する水溶液で処理され、8重量%のセルロース(全体無機ソリッド成分に基づく)(CVP-M-5280(Dow Wolff Cellulosics))により成形可能であり、流動可能なスリップに製造される。前記出発物質の量的比率は、最終ソリッド触媒本体の活性物質が60重量%のゼオライト、25重量%のクレー、7重量%のγ-Al2O3及び8重量%のガラス繊維を含むように選択される。前記成形可能な混合物は、適切なセル密度を有するフロースルーハニカム触媒本体(即ち、連続したチャネルと円形の断面を有する)内に押し出される。次に、前記触媒本体は、WO2009/080155(全体内容が参照としてここに含まれる)に説明された方法により1時間2mbarで冷却乾燥し、ソリッド触媒本体を形成するために、580℃の温度で焼成される。
混練可能なペーストを製造するために、表1に記載された成分A、B、FとSを水と混合することで、参照押出しV2O5/WOx-TiO2ソリッド本体が実施例1及び5と類似に用意された。添加剤H(孔隙変更剤)が追加され、前記物質は孔隙変更剤を分散させるために、10分間混練された。結果組成物は、実施例1、2及び7で説明されたように押し出され、乾燥し、焼成された。最終的に焼成された製品に存在する無機ソリッド量の百分率は100%である。焼成過程で燃焼により除去される添加剤(HとS)の量は、100%無機ソリッド成分に対して重量%で提供される。

- 押出しソリッド本体を備えてなる酸化触媒であって、
前記押出しソリッド本体が、
10-100重量%の少なくとも1つのバインダ/マトリックス成分、
5-90重量%のゼオライト、非ゼオライトモレキュラーシーブ又はこれらのうち2つ以上の混合物、及び
0-80重量%の選択的に安定化したセリアを含んでなり、
前記触媒が、少なくとも1つの貴金属と少なくとも1つの非貴金属を選択的に含んでなり、
(i)前記少なくとも1つの貴金属の大部分が、前記押出しソリッド本体の表面に位置してなり、
(ii)前記少なくとも1つの貴金属が、前記押出しソリッド本体の表面上の1つ以上のコーティング層に収容されてなり、
(iii)前記少なくとも1つの金属が、前記押出しソリッド本体の全体に渡って存在し、前記押出しソリッド本体の表面には更に高い濃度で存在してなり、

前記ソリッド押出し本体が、10-100重量%の少なくとも1つのバインダ/マトリックス成分、及び5-90重量%のゼオライトモレキュラーシーブ、非ゼオライトモレキュラーシーブ又はこれらのうち2つ以上の混合物、及び0-80重量%の選択的に安定化したセリア、及び少なくとも1つの金属を選択的に含有するように前記出発物質の比率を選択し、
前記ソリッド押出し本体の表面を少なくとも1つの貴金属で含浸及び/又は少なくとも1つの貴金属を含む少なくとも1つのコーティング層で前記ソリッド押出し本体の表面をコーティングすることを含んでなる、製造方法。 - 固定型発生源車両の内燃機関からの排気ガスを処理するための方法であって、
