Description
本出願は、35 U.S.C.§ 119(e)下において、2011年6月17日出
願の米国仮特許出願第61/498,455号明細書、および2012年3月30日出願
の米国仮特許出願第61/618,587号明細書の優先権を主張し、これらを参照する
ことにより明白に本書に援用する。
以下の実施例は、説明のためのものにすぎない。そのような実施例に現れる部およびパーセンテージは、別段の定めがある場合を除き、重量によるものである。参照されるASTM、ISO、および他の標準的な試験方法の引用、および本開示で参照する他の試験法は全て、それら全体が本書に援用される。
DAPLOY(商標)WB140 ポリプロピレンホモポリマー(Borealis A/Sから入手可能)をポリプロピレンベースの樹脂として使用した。Braskemから入手可能なF020HCのポリプロピレンホモポリマー樹脂を二次樹脂として使用した。これら2種類の樹脂を:一次核生成剤としてHydrocerol(商標)CF−40E(商標)、二次核生成剤としてタルク、発泡剤としてCO2、スリップ剤、および着色剤として二酸化チタンとブレンドした。パーセンテージは以下の通りであった:

実施例1に従って形成された材料の試験結果は、材料の密度が0.1902g/cc、および公称シートゲージが0.089インチであったことを示した。
この材料を使用して作製され、12オンスの室温の水で満たされた容器は、燃焼したり、焼けたりまたはカップに他の目に見える影響がない状態で、FISO Microwave Station(1200ワット)の電子レンジで2.5分間加熱された。比較すると、同じ電子レンジで加熱された紙カップは、90秒未満で焼けたかまたは燃焼した。
試験方法
サンプルは、73°Fおよび50%の相対湿度にあった。カップのスチフネス/剛性試験では、荷重計を含む水平力ゲージによって、以下の試験条件にさらされたときのカップの耐性の測定を実施した:(a)カップの試験箇所は、カップのへりから1/3下方であった。(b)試験する移動距離は、1/4インチである。(c)試験する移動時間は10秒であった。
平均壁厚さ0.064インチ、平均密度0.1776g/cc、および平均カップ重量9.86gの場合の材料の剛性を、下記の表1〜2に示す。
試験方法
以下の典型的な工業カップ断熱性試験方法を使用した:
・接着剤で(カップ外面)表面温熱電対をカップに取り付ける。
・取り付けられた熱電対をカップにセロハンテープで貼り付けて、熱電対を、シームに対向するカップの中央にする。
・電子レンジなどで水または他の水性液体をほぼ沸騰するまで加熱する。
・液体の温度を観察しながら熱い液体を球温度計で継続的に撹拌する。
・熱電対の温度を記録する。
・液体が200°Fになったら、カップにほぼ満杯になるまで注ぐ。
・カップに蓋を載せる。
・表面温度を最低でも5分間記録する。
カップの外壁で測定した温度は、約140.5°F(60.3℃)であった、すなわち、59.5°F(33℃)低下していた。5分間の期間にわたって、最高温度は、140.5°F(60.3℃)でピークを観察した。
壊れやすさは、破砕の原因となる引裂または穿孔に対する耐性と定義できる。
ASTM D1922−93に説明されているエルメンドルフ試験方法を使用した。引裂の半径は1.7インチであった。
試験結果は、下記の表3〜4に示す。本開示の例示的な一実施形態において形成されたような材料は、EPSと比較したときの引裂力に対する耐性が優れている。
試験方法
カップ側壁および底部を穿孔するのに必要な力および移動距離を決定する。10インチ/分の移動速度に設定された圧縮モードにおいて、Instron機器を使用する。Instronのベース上のカップ穿孔試験装置を使用する。この試験装置は、カップを、Instron試験機の移動方向に垂直な最も外側の面を有するカップの内側に適合する形状に上側から適合させることを可能にする。試験装置の1インチの直径の穴を、上方に位置決めする必要がある。Instronの動く部分は、0.300インチ(7.62mm)直径のパンチを備える必要がある。穴付きパンチは、試験装置に整列している。カップは、試験装置に置かれ、かつカップ側壁を穿孔するのに必要な力および移動距離を記録する。側壁穿孔試験を3つの等間隔の位置で繰り返す一方、カップのシームには穿孔試験を行わない。カップの底部を試験する。これは、試験装置を使用しないことを除いて、側壁試験と同じ方法で行う必要がある。カップは、パンチをカップの底部の中心に下げる間、Instronのベースにちょうど逆さまにして置く。
典型的な側壁穿孔および底部の穿孔の力曲線および図を、下記の表5に示す。
試験方法
本開示の例示的な一実施形態において形成されたような材料は、ASTM D−3763−86に説明されているような緩慢な穿孔に対する耐性の試験方法を使用してEPSと比較するとき、穿孔に対する耐性が優れている。試験結果を下記の表6〜9に示す。
以下の配合を使用した:
81.70% Borealis WB140HMS 一次ポリプロピレン
0.25% Amco A18035 PPRO タルク充填濃縮物
2% Ampacet 102823 Process Aid PE MB 線状低密度ポリエチレンスリップ剤

3.4 ポンド/時でCO2が溶融樹脂に投入された。
形成されたシートの密度は、0.155〜0.182g/ccの範囲であった。
剛性
試験方法
試験方法は、実施例1の剛性試験の説明と同じである。
剛性試験結果を下記の表10に示す。
試験方法−壁の温度
上述の配合物から形成されたカップは、密度0.18g/cm3および壁厚さ0.074インチ(1.8796mm)を有して使用した。200°F(93.3℃)の熱い液体をカップに入れた。
カップの外壁で測定した温度は、約151°F(66.1℃)であった、すなわち、49.0°F(27.2℃)低下していた。5分間の期間にわたっての最高温度は、151°F(66.1℃)でピークが観察された。
試験方法
この試験は、周囲温度および93℃で測定したバルク熱伝導率(W/m−K)を測定する。ISO/DIS 22007−2.2の試験方法を用い、かつ低密度/高断熱性オプションを使用して、ThermTest TPS 2500 S Thermal Constants Analyzer機器を使用した。Kapton(登録商標)断熱材を備えるTPSセンサー#5501(半径6.403mm)を全測定に使用した。0.02ワットの電力を使用して20秒間の試験を行った。点100〜200を使用するデータを報告した。
試験結果を下記の表11に示す。

- スリーブ状の側壁を含む本体と、

前記本体が、前記本体の少なくとも1つの選択した領域において局所的な塑性変形を可能にするように構成された断熱気泡質の非芳香族ポリマー材料を含むシートを含み、
前記断熱気泡質の非芳香族ポリマー材料を破損させずに、前記本体の前記選択された領域の第1の部分に位置する、第1の密度を有する、塑性的に変形された第1の材料セグメントと、

- 前記底面保持フランジ、前記ウェブ、および前記ウェブ支持リングの各々が、前記底面と接する内面を有する内側層と、前記内側層の外面と接する、重なり合う外側層とを含み、および前記底面保持フランジ、前記ウェブ、および前記ウェブ支持リングの各々の前記内側層が、前記台支持部材と接するように配置されている、請求項25に記載の断熱性カップ。
- 前記本体が、さらに、前記断熱気泡質の非芳香族ポリマー材料を含むスリーブ状の側壁を含み、および前記スリーブ状の側壁が、前記底面から上方に延在するように配置されかつ前記第1の密度を有する前記塑性的に変形された第1の材料セグメントを提供するように構成された直立内側タブと、前記底面から上方に延在するように配置されかつ前記直立内側タブと間にある境界面に沿って接する直立外側タブと、前記直立内側タブと外側タブを相互接続しかつ前記内部領域を囲むように配置されかつ前記第2の密度を有する前記第2の材料セグメントを提供するように構成された直立囲いとを含む、請求項21に記載の断熱性カップ。
- 前記本体が、さらに、前記断熱気泡質の非芳香族ポリマー材料を含む底面保持フランジを含み、および前記底面保持フランジは、前記底面に結合され、かつ左右に隣り合って配置されて前記スリーブ状の側壁と前記底面とで囲まれた前記内部領域の方へ上方に延在する一連の交互に厚いおよび薄い直立ステーブを含むように形成され、前記厚い直立ステーブの第1の厚い直立ステーブが、前記内部領域の方へ上方に延在する右側縁部を含むように構成され、前記厚い直立ステーブの第2の厚い直立ステーブが、前記内部領域の方へ上方に延在しかつ前記厚い直立ステーブの前記第1の厚い直立ステーブの前記右側縁部に離間して向かい合うように位置する左側縁部を含むように構成され、および前記薄い直立ステーブの第1の薄い直立ステーブが、前記左側縁部と右側縁部を相互接続してそれらの間に垂直チャネルを画成するように配置され、前記薄い直立ステーブの前記第1の薄い直立ステーブが、前記塑性的に変形された第1の材料セグメントを提供するように構成され、および前記厚い直立ステーブの前記第1の厚い直立ステーブが、前記第2の材料セグメントを提供するように構成されている、請求項21に記載の断熱性カップ。

- 前記本体が、さらに、前記スリーブ状の側壁の下端に結合されかつ前記底面保持フランジを囲むように配置されたウェブ支持リングと、前記ウェブ支持リングと前記底面保持フランジを相互接続するように配置されたウェブとを含み、および前記薄い直立ステーブの前記第1の薄い直立ステーブが、前記厚い直立ステーブの前記第1および第2の厚い直立ステーブに対して配置されて、前記垂直チャネルを、前記ウェブ支持リングの方向に外側に開口させる、請求項30に記載の断熱性カップ。
- 前記底面保持フランジが円環形を有し、かつ前記水平台の中心点を通る垂直に延在する中心軸を囲むように配置され、および前記薄いステーブの前記第1の薄いステーブが、前記下部内部領域を通過する前記垂直に延在する中心軸の部分の方に面する内壁を有する、請求項30に記載の断熱性カップ。
- 前記底面がさらに台支持部材を含み、前記台支持部材は、前記底面保持フランジを囲み、かつ前記水平台と協働して、下向きに開口する底面空洞部を形成するように配置され、前記空洞部に前記一連の交互に厚いおよび薄い直立ステーブを含む、請求項33に記載の断熱性カップ。
- 前記本体が、さらに、前記断熱気泡質の非芳香族ポリマー材料を含むスリーブ状の側壁を含み、および前記スリーブ状の側壁が、前記底面から上方に延在するように配置されかつ前記第1の密度を有する前記塑性的に変形された第1の材料セグメントを提供するように構成された直立内側タブと、前記底面から上方に延在しかつ前記直立内側タブと間にある境界面に沿って接するように配置された直立外側タブと、前記直立内側タブと外側タブを相互接続して前記内部領域を囲むように配置されかつ前記第2の密度を有する前記第2の材料セグメントを提供するように構成されている直立囲いとを含む、請求項30に記載の断熱性カップ。
- 断熱気泡質の非芳香族ポリマー材料の前記シートにある前記第1の材料セグメントが、比較的薄い第1の厚さを有し、および断熱気泡質の非芳香族ポリマー材料の前記シートにある前記第2の材料セグメントが、比較的厚い第2の厚さを有する、請求項1に記載の断熱性カップ。
- 前記本体が、さらに、前記断熱気泡質の非芳香族ポリマー材料に接着された二軸延伸ポリプロピレンフィルムを含む気泡質の非芳香族スキンを含む、請求項36に記載の断熱性カップ。
- 前記本体が、さらに、前記断熱気泡質の非芳香族ポリマー材料の帯条片の外面に結合されかつフィルムと、前記フィルムと前記外面との間に挟まれた接着剤と、前記フィルムに印刷されてグラフィックデザインを提供するインクとを含むように構成されたグラフィックススキンを含む、請求項1に記載の断熱性カップ。
- 前記フィルムが二軸延伸ポリプロピレンである、請求項38に記載の断熱性カップ。
- 前記断熱気泡質の非芳香族ポリマー材料が、ポリプロピレンベースの樹脂、ポリプロピレンコポリマー樹脂、少なくとも1種の核生成剤、および密度を低下させるように前記樹脂を膨張させるガスによる手段を含む、請求項1に記載の断熱性カップ。
- 前記ガスによる手段が二酸化炭素を含む、請求項40に記載の断熱性カップ。
- 前記ポリプロピレンベースの樹脂が、単峰型分布によって特徴付けられる分子量分布が広範なポリプロピレンを含む、請求項40に記載の断熱性カップ。
- 前記ポリプロピレンベースの樹脂がさらにポリプロピレンホモポリマー樹脂を含む、請求項40に記載の断熱性カップ。
- 前記断熱気泡質の非芳香族ポリマー材料が、ポリプロピレンベースの樹脂と、ポリプロピレンホモポリマー樹脂と、少なくとも1種の核生成剤と、密度を低下させるように前記樹脂を膨張させるガスによる手段とを含む、請求項1に記載の断熱性カップ。
- 前記ガスによる手段が二酸化炭素を含む、請求項44に記載の断熱性カップ。
- 前記ポリプロピレンベースの樹脂が、単峰型分布によって特徴付けられる分子量分布が広範なポリプロピレンを含む、請求項44に記載の断熱性カップ。
- 前記断熱気泡質の非芳香族ポリマー材料が、単峰型分布によって特徴付けられる分子量分布が広範なポリプロピレンを含む、請求項1に記載の断熱性カップ。
- 前記第1の密度が約0.350g/cm3であり、および前記第2の密度が約0.175g/cm3である、請求項1に記載の断熱性カップ。
- 前記断熱気泡質の非芳香族ポリマー材料が、ガスで満たされた気泡を含むように形成され、および各気泡が、前記断熱気泡質の非芳香族ポリマー材料に設けられた気泡壁で囲まれ、かつ局所的な塑性変形にさらす間、非弾性的に変形可能であるように構成されている、請求項1に記載の断熱性カップ。
