Description
ポリマー基材膜と、
ポリマー基材膜上のフルオロポリマー被膜とを含み、フルオロポリマー被膜は、フッ化ビニルから誘導される約40〜約90モル%の繰り返し単位と、以下の(a)と(b)およびこれらの混合物からなる群から選択されるモノマーから誘導される約10〜約60モル%の繰り返し単位とを含むフッ化ビニルコポリマーを、コポリマーの約0.1モル%〜50モル%の繰り返し単位が、(b)から選択されるモノマーから誘導されるという条件で含み、
(a)は、テトラフルオロエチレン、トリフルオロエチレン、クロロトリフルオロエチレンおよびこれらの混合物からなる群から選択されるモノマーであり、
(b)は、ヒドロキシル、チオール、カルボニル、カルボン酸、カルボン酸エステル、酸無水物、スルホニル、スルホン酸、スルホン酸エステル、リン酸、リン酸エステル、ホウ酸、ホウ酸エステル、エポキシ、イソシアネート、チオシアネート、アミン、アミド、ニトリルならびに臭素およびヨウ素から選択されるハロゲンからなる群から選択される少なくとも1つの官能基を含有するビニルモノマーであり、
ポリマー基材膜が、フッ化ビニルコポリマーの官能基と相互作用する官能基を含み、フルオロポリマー被膜の、ポリマー基材膜への結合を促進する、フルオロポリマー被覆膜を提供する。
ポリマー基材膜を、液体フルオロポリマー被膜組成物で被覆することを含み、液体フルオロポリマー被膜組成物は、フッ化ビニルから誘導される約40〜約90モル%の繰り返し単位と、以下の(a)と(b)およびこれらの混合物からなる群から選択されるモノマーから誘導される約10〜約60モル%の繰り返し単位とを含む液体媒体と分散または分解フッ化ビニルコポリマーとを、コポリマーの約0.1モル%〜50モル%の繰り返し単位が、(b)から選択されるモノマーから誘導されるという条件で含み、

液体媒体からフルオロポリマー被膜を除去することを含む方法も提供する。
本発明で用いるフッ化ビニルコポリマーは、
フッ化ビニルから誘導される約40〜約90モル%の繰り返し単位と、
以下の(a)と(b)およびこれらの混合物からなる群から選択されるモノマーから誘導される約10〜約60モル%の繰り返し単位とを含むフッ化ビニルコポリマーを、コポリマーの約0.1モル%〜50モル%の繰り返し単位が、(b)から選択されるモノマーから誘導されるという条件で含み、
(a)は、テトラフルオロエチレン、トリフルオロエチレン、クロロトリフルオロエチレンおよびこれらの混合物からなる群から選択されるモノマーであり、
(b)は、ヒドロキシル、チオール、カルボニル、カルボン酸、カルボン酸エステル、酸無水物、スルホニル、スルホン酸、スルホン酸エステル、リン酸、リン酸エステル、ホウ酸、ホウ酸エステル、エポキシ、イソシアネート、チオシアネート、アミン、アミド、ニトリルならびに臭素およびヨウ素から選択されるハロゲンからなる群から選択される少なくとも1つの官能基を含有するビニルモノマーである。
必要に応じて、顔料およびフィラーを、製造中に、フルオロポリマー被膜組成物に組み込むことにより、様々な色、不透明性および/またはその他の特性効果を得ることができる。一実施形態において、顔料は、フルオロポリマー固体に基づいて、約1〜約35wt%の量で用いる。用いることのできる典型的な顔料としては、無機ケイ質顔料(例えば、シリカ顔料)等の透明な顔料と従来の顔料の両方が挙げられる。用いることのできる従来の顔料としては、金属酸化物、例えば、二酸化チタンや酸化鉄、金属水酸化物、金属フレーク、例えば、アルミニウムフレーク、クロム酸塩、例えば、クロム酸鉛、スルフィド、硫酸塩、炭酸塩、カーボンブラック、シリカ、タルク、陶土、フタロシアニンブルーおよびグリーン、オルガノレッド、オルガノマローンならびにその他の有機顔料および染料が挙げられる。好ましくは、顔料の種類および量は、フルオロポリマー被膜の所望の特性、例えば、耐候性に与える大きな副作用を防ぐように選択し、かつ、膜形成中に用いられる高温処理での安定性のために選択される。
フルオロポリマー被膜組成物は、1つ以上の光安定剤を添加剤として含有していてもよい。光安定添加剤としては、ヒドロキシベンゾフェノンやヒドロキシベンゾトリアゾール等の紫外線を吸収する化合物が挙げられる。その他の可能な光安定添加剤としては、ヒンダードアミン光安定剤(HALS)および酸化防止剤が挙げられる。必要に応じて、熱安定剤も用いることができる。
必要に応じて、フルオロポリマー被膜組成物は、水、溶剤およびガスがフッ化ビニルコポリマー被膜へ透過するのを低下させるバリア粒子を含んでいてもよい。特定の実施形態において、粒子は、血小板形粒子である。かかる粒子は、被膜適用中に並ぶ傾向があり、水、溶剤および酸素などのガスは粒子自体を容易に通過できないため、得られる被膜に機械的なバリアが形成されて、水、溶剤およびガスの透過が低下する。例えば、光起電モジュールにおいて、バリア粒子は、フルオロポリマーの水分バリア特性を大幅に増大し、かつ、太陽電池与えられる保護を強化する。ある実施形態において、バリア粒子は、被膜中のフルオロポリマー組成物の合計乾燥重量に基づいて、約0.5〜約10重量%の量で存在する。
フルオロポリマー液体被膜組成物は、溶液か分散液のいずれかの形態でフッ化ビニルコポリマーを含有していてもよい。フッ化ビニルコポリマーの典型的な溶液または分散液は、成膜/乾燥プロセス中、発泡を防ぐために十分に高い沸点を有する溶剤を用いて調製される。分散液形態におけるコポリマーについては、フッ化ビニルコポリマーの凝集を補助する溶剤が望ましい。これらの水溶液または分散液中のフッ化ビニルコポリマー濃度を調節して、溶液の有効な粘度が達成される。これは、特定のポリマー、組成物の他の成分および用いるプロセス設備および条件によって異なる。一実施形態において、溶液について、フッ化ビニルコポリマーは、組成物の合計重量に基づいて、約10wt%〜約25wt%の量で存在する。他の実施形態において、分散液について、フッ化ビニルコポリマーは、液体組成物の合計重量に基づいて、約25wt%〜約50wt%の量で存在する。
本発明に用いるポリマー基材膜は、多数のポリマーから選択してよく、より高温の処理温度に耐える能力から、熱可塑材が望ましい。ポリマー基材膜は、フッ化ビニルコポリマー、架橋する場合には、架橋剤または両方と相互作用する官能基をその表面に含んでいて、フルオロポリマー被膜の基材膜への結合が促進される。好ましいポリマー基材膜は、ポリエステル、ポリアミドまたはポリイミドである。特定の実施形態において、ポリマー基材膜用のポリエステルは、ポリエチレンテレフタレート、ポリエチレンナフタレートおよびポリエチレンテレフタレート/ポリエチレンナフタレートの共押出し物から選択される。
本発明の一態様によるフルオロポリマー被覆膜を製造するための液体フルオロポリマー組成物は、従来の被覆手段により、予備形成された膜を必要とすることなく、好適なポリマー基材膜に直接、液体として適用することができる。かかる被膜を製造する技術としては、成型、浸漬、スプレーおよび塗装の従来の方法が挙げられる。フルオロポリマー被膜が、分散液形態のフルオロポリマーを含有するときは、従来の手段、例えば、スプレー、ロール、ナイフ、カーテン、グラビアコーター等、または筋あるいはその他の欠陥なしで均一な被膜を適用できるその他の方法を用いて、分散液を基材膜に成型することにより典型的に適用される。一実施形態において、成型分散液の乾燥被膜厚さは、約2.5μm(0.1ミル)〜約250μm(10ミル)の間、より具体的な実施形態においては、約12.5μm(0.5ミル)〜約125μm(5ミル)の間である。
本発明によるフルオロポリマー被覆膜は、光起電モジュールに特に有用である。光起電モジュールの典型的な構造には、グレージング材料としてのガラスの厚層が含まれる。ガラスは、架橋エチレン酢酸ビニル等の耐湿性プラスチックシーリング化合物に埋め込まれた結晶シリコンウェハおよびワイヤを含む太陽電池を保護する。あるいは、薄膜太陽電池を、様々な半導体材料、例えば、CISG(銅−インジウム−ガリウム−セレン化物)、CTS(カドミウム−テルル−スルフィド)、a−Si(アモルファスシリコン)およびカプセル材料で両側が覆われているキャリアシートにあるその他のものから適用することができる。カプセル材に接着しているのはバックシートである。本発明によるフルオロポリマー被覆膜は、かかるバックシートに有用であり、優れた強度、耐候性、耐UV性および防湿特性を与える。本発明による両側フルオロポリマー被覆膜が特に有用であり、予備形成されたPVFホモポリマー膜で作製されたラミネート、例えば、2枚のPVF膜間に挟まれたポリエチレンテレフタレート膜で作製されたものの代わりに用いてよい。
以下の試験を用いて、本発明において試料の特性を求める。
フッ化ビニルコポリマーの融点は、示差走査熱量計(Pyris1、Perkin Elmer Inc.製)を用いて測定される。
コポリマーは、N−メチル−2−ピロリドン(NMP)に、50℃〜70℃で、水浴インキュベータ(モデルBT−31、Yamato Scientific Co.Ltd.製)を用いて溶解する。
NMP中フッ化ビニルコポリマー10%溶液を用いて、膜を生成し、引張り特性を、TENSILON(UTM−1T、TOYO BALDWIN Co.Ltd.製)を用いて測定する。
フッ化ビニルベースのコポリマーの合成
攪拌器とジャケットとを備えた7.6L(2USガロン)の容量の水平ステンレス鋼オートクレーブを、重合反応器として用いる。温度および圧力を測定するための機器、ならびにモノマー混合物をオートクレーブへ、所望の圧力で供給するための圧縮器が、オートクレーブに取り付けられている。
架橋剤を含有する非水性フルオロポリマー被膜組成物
実施例1〜7で合成したフッ化ビニルベースのコポリマーを、50〜70℃で、N−メチル−2−ピロリドンに溶解することにより、樹脂溶液を調製する。チタンアセチルアセトネート(TYZOR(登録商標)AA75、DuPont Co.製)を架橋剤として選択する。この架橋剤をN−メチル−2−ピロリドンに溶解して、10%溶液とする。
フッ化ビニルベースのコポリマー膜の引張り特性
実施例23〜25に、実施例12、17および22の被膜組成から生成したVFコポリマー膜のTENSILONにより測定された引張り強度および破断時伸びを例示する。
架橋剤を含有する水性フルオロポリマー被膜組成物
実施例1〜7と同じまたは同様の条件を用いて、表6に示すポリマー組成物を有する架橋可能なフッ化ビニルベースのコポリマーの水分散液をいくつか調製して試験する。水分散液と架橋剤(メラミン樹脂、Cymel350、CYTEC INDUSTRIES INC.)を均一に混合する。混合物をアルミニウムカップ(No.107、AS ONE Corp.製)に入れ、190℃で5時間、真空乾燥機で乾燥および架橋する。室温まで冷却した後、得られた被膜を目視観察により評価する。結果を表6に示す。
フルオロポリマー被覆PET膜
実施例18〜22の非水性フルオロポリマー被膜組成物を、未変性ポリマー基材膜に被覆することにより、片側フルオロポリマー被覆ポリエチレンテレフタレートを生成する。被覆組成物を、未変性の3ミルMelinex(登録商標)442PET膜(DuPont Teijin Films)に、12ミルのドローダウンナイフを用いてドローダウンし、220℃のオーブンで焼成することにより、フルオロポリマー被膜を生成する。フルオロポリマー被覆膜を目視検査したところ、良好な品質の被膜となった。

- ポリマー基材膜と、
該ポリマー基材膜上のフルオロポリマーコーティングとを含み、
該フルオロポリマーコーティングは、フッ化ビニルから誘導される40〜90モル%の繰り返し単位と、以下の(a)と(b)およびこれらの混合物からなる群から選択されるモノマーから誘導される10〜60モル%の繰り返し単位で構成されるフッ化ビニルコポリマーを含み、但し上記コポリマーの0.1モル%〜50モル%の繰り返し単位が、(b)から選択されるモノマーから誘導され、
(a)は、テトラフルオロエチレン、トリフルオロエチレン、クロロトリフルオロエチレンおよびこれらの混合物からなる群から選択されるモノマーであり、
(b)は、ヒドロキシル、チオール、カルボニル、カルボン酸、カルボン酸エステル、酸無水物、スルホニル、スルホン酸、スルホン酸エステル、リン酸、リン酸エステル、ホウ酸、ホウ酸エステル、エポキシ、イソシアネート、チオシアネート、アミン、アミド、ニトリル、ならびに臭素およびヨウ素から選択されるハロゲンからなる群から選択される少なくとも1つの官能基を含有するフッ素化ビニルモノマーであり、
ここで上記フッ素化ビニルモノマーの官能基が架橋可能な反応サイトを供給し、また、上記ポリマー基材膜が、フルオロポリマーコーティングのポリマー基材膜への結合を促進するためにフッ化ビニルコポリマーの官能基と相互作用する官能基を含む、フルオロポリマー被覆薄膜。 - 請求項1に記載のフルオロポリマー被覆薄膜をバックシートとして含む光起電モジュール。
- フルオロポリマー被覆薄膜を製造する方法であって、
ポリマー基材膜を、液体フルオロポリマーコーティング組成物で被覆することを含み、ここで該液体フルオロポリマーコーティング組成物は、液体媒体、およびフッ化ビニルから誘導される40〜90モル%の繰り返し単位と、以下の(a)と(b)およびこれらの
