かかる非水系二次電池用セパレータを用いれば、エネルギー密度が高く、高性能なアルミラミネートパック外装の非水系二次電池が提供される。
本発明の非水系二次電池用セパレータは、接着層に含まれるフィラーの含有量を、質量の観点から捉えた本発明の第1の実施形態に係る非水系二次電池用セパレータと、体積の観点から捉えた本発明の第2の実施形態に係る非水系二次電池用セパレータと、に大別することができる。
すなわち、本発明の第1の実施形態に係る非水系二次電池用セパレータは、多孔質基材と、前記多孔質基材の片面または両面に設けられ、ポリフッ化ビニリデン系樹脂を含む微粒子の集合体層である接着層と、を備え、前記接着層には、さらに有機化合物および無機化合物の少なくとも一方を含むフィラーが含まれており、前記フィラーの含有量は、前記微粒子の質量と前記フィラーの質量との合計質量に対して、20質量%以上80質量%以下であり、前記接着層1層当たりの前記微粒子の含有量は、0.1g/m2以上6.0g/m2以下である。
また、本発明の第2の実施形態に係る非水系二次電池用セパレータは、多孔質基材と、前記多孔質基材の片面または両面に設けられ、ポリフッ化ビニリデン系樹脂を含む微粒子の集合体層である接着層と、を備え、前記接着層には、さらに有機化合物および無機化合物の少なくとも一方を含むフィラーが含まれており、前記フィラーの含有量は、前記微粒子の体積と前記フィラーの体積との合計体積に対して、15体積%以上90体積%以下であり、前記接着層1層当たりの前記微粒子の含有量は、0.1g/m2以上6.0g/m2以下である。
以下、非水系二次電池用セパレータを「セパレータ」とも称する。
ポリフッ化ビニリデン系樹脂を含む微粒子を単に「微粒子」とも称する。
有機化合物および無機化合物の少なくとも一方を含むフィラーを単に「フィラー」とも称する。
本発明の第1の実施形態および第2の実施形態を総合して、単に「本発明の非水系二次電池用セパレータ」とも称し、「本発明の非水系二次電池用セパレータ」として説明する事項は、特に記載のない限り、本発明の第1の実施形態および第2の実施形態に共通する事項である。
本発明において、多孔質基材とは内部に空孔ないし空隙を有する基材を意味する。
このような基材としては、微多孔膜;不織布、紙状シート等の繊維状物からなる多孔性シート;これら微多孔膜や多孔性シートに他の多孔性層を1層以上積層させた複合多孔質シート;などが挙げられる。特に、セパレータの薄膜化および高強度の観点において、微多孔膜が好ましい。
なお、微多孔膜とは、内部に多数の微細孔を有し、これら微細孔が連結された構造となっており、一方の面から他方の面へと気体あるいは液体が通過可能となった膜を意味する。
なお、シャットダウン機能とは、電池温度が高まった場合に、熱可塑性樹脂が溶解して多孔質基材の孔を閉塞することによりイオンの移動を遮断し、電池の熱暴走を防止する機能をいう。
ポリオレフィン微多孔膜としては、従来の非水系二次電池用セパレータに適用されているポリオレフィン微多孔膜の中から、十分な力学物性とイオン透過性を有するものを選択すればよい。
ポリオレフィン微多孔膜は、シャットダウン機能を発現する観点から、ポリエチレンを含むことが好ましく、ポリエチレンの含有量としては95質量%以上が好ましい。
(a-i)溶融したポリオレフィン樹脂をT-ダイから押し出してシート化する工程、

(a-iv)シートを熱処理する工程
を順次実施して、微多孔膜を形成する方法が挙げられる。
また、
(b-i)流動パラフィンなどの可塑剤と一緒にポリオレフィン樹脂を溶融し、これをT-ダイから押し出し、これを冷却してシート化する工程、
(b-ii)シートを延伸する工程、
(b-iii)シートから可塑剤を抽出する工程、および
(b-iv)シートを熱処理する工程
を順次実施して微多孔膜を形成する方法等も挙げられる。
多孔質基材のガーレ値(JIS P8117)は、電池の短絡防止や十分なイオン透過性を得る観点から、50秒/100cc~500秒/100ccの範囲であることが好ましい。
多孔質基材の空孔率は、適切な膜抵抗やシャットダウン機能を得る観点から、20%~60%であることが好ましい。
多孔質基材の突刺強度は、製造歩留まりを向上させる観点から、300g以上であることが好ましい。
本発明のセパレータが備える接着層は、多孔質基材の片面または両面に設けられ、ポリフッ化ビニリデン系樹脂を含む微粒子の集合体層である。この接着層には、さらに有機化合物および無機化合物の少なくとも一方を含むフィラーが含まれている。フィラーの含有量は、第1の実施形態においては、微粒子とフィラーの合計質量に対して20質量%以上80質量%以下であり、第2の実施形態においては、微粒子の体積とフィラーの体積との合計体積に対するフィラーの体積が15体積%以上90体積%以下である。また、接着層1層当たりの微粒子の含有量は、0.1g/m2以上6.0g/m2以下である。
接着層がかかる構成であることで、セパレータのイオン透過性およびハンドリング性に優れ、かつ、電極とセパレータを熱プレスにより接合した場合に良好な接着性を確保することができる。
(i)の構成は、微粒子が一次粒子で多孔質基材に固定化された構成、または、微粒子同士もしくは微粒子とフィラーとの凝集体(二次粒子)として多孔質基材に固定化された構成である。
(ii)の構成は、互いに隣接する複数の微粒子同士または微粒子とフィラーとが一体的に連結されて層状になっていて、この層における微粒子の少なくとも一部が多孔質基材の表面に固定されて、層状をなす全体が多孔質基材に固定(一体化)した構成である。
なお、微粒子が集合体となっていることは、セパレータ表面(接着層表面)を走査型電子顕微鏡(Scanning Electron Microscope; SEM)で観察することにより確認することができる。
また、ポリフッ化ビニリデン系樹脂を含む微粒子は、接着層中において粒子形状を保持していることが好ましい。
ここでいう「粒子形状を保持している」とは、例えば走査型電子顕微鏡で本発明の非水系二次電池用セパレータを観察した際に、ポリフッ化ビニリデン系樹脂を含む微粒子の粒子界面を識別できる状態のことをいう。
微粒子の平均粒径が0.01μm以上であることで、非水系二次電池用セパレータの滑り性およびハンドリング性に優れる。一方、微粒子の平均粒径が1μm以下であることで、接着層を均一に薄い厚みとし易い。
接着層の1層当たりにおける微粒子の質量が0.1g/m2以上であることで、セパレータと電極との接着性が高まる。また、接着層の1層当たりにおける微粒子の質量が6.0g/m2以下であることで、イオンがセパレータを透過し易く、電池の負荷特性を向上することができる。
接着層は、電解液を含んだ状態で圧着または熱プレスすることによって電極と接着する層である。正極および負極の両方とセパレータを接着させた方がサイクル寿命の観点から好ましいので、接着層は多孔質基材の両面に設けられていることが好ましい。
接着層が多孔質基材の両面に設けられている場合は、多孔質基材の表裏面における微粒子の質量差も重要である。本発明においては、一方の接着層における微粒子の質量(a)と他方の接着層における微粒子の質量(b)との差(|a-b|)が、合計質量(a+b)の20質量%以下〔(|a-b|×100/(a+b)≦20質量%〕であることが好ましい。差(|a-b|)が20質量%以下であることで、セパレータのカールが抑制され、セパレータのハンドリング性が上がり、サイクル特性の低下を抑制することができる。
なお、接着層の厚みとしては、片面で0.1μm~10μmであることが好ましい。
本発明におけるポリフッ化ビニリデン系樹脂としては、フッ化ビニリデンの単独重合体、すなわちポリフッ化ビニリデン、又は、フッ化ビニリデンと該フッ化ビニリデンと共重合可能な他のモノマーとの共重合体が挙げられる。ポリフッ化ビニリデン系樹脂はさらに他のポリマーと共に用いてもよく、接着層は、例えば、ポリフッ化ビニリデンとアクリル系ポリマーとの混合物、ポリフッ化ビニリデン共重合体とアクリル系ポリマーとの混合物、又はこれらの混合物を含有していてもよい。
フッ化ビニリデンと共重合可能なモノマーとしては、例えば、テトラフルオロエチレン、ヘキサフルオロプロピレン、トリフルオロエチレン、トリクロロエチレン、フッ化ビニル、(メタ)アクリル酸、(メタ)アクリル酸メチル、(メタ)アクリル酸エチル等の(メタ)アクリル酸エステル、酢酸ビニル、塩化ビニル、アクリロニトリル等が挙げられる。これらは、一種単独で、又は二種以上を組み合わせて用いることができる。
アクリル系ポリマーとしては、例えば、ポリアクリル酸、ポリアクリル酸塩、架橋ポリアクリル酸、架橋ポリアクリル酸エステル、ポリメタクリル酸エステル、架橋ポリメタクリル酸、架橋ポリメタクリル酸エステル等が挙げられる。
特に、ポリフッ化ビニリデン系樹脂は、ポリフッ化ビニリデン、フッ化ビニリデンとテトラフロロエチレンとの共重合体、フッ化ビニリデンとヘキサフロロプロピレンとの共重合体、フッ化ビニリデンとトリフロロエチレンとの共重合体、ポリフッ化ビニリデンとアクリル系ポリマーとの混合物、又は、ポリフッ化ビニリデン共重合体とアクリル系ポリマーとの混合物にして用いることが好ましい。
セパレータの耐酸化性は、充放電を繰り返した電池を分解し、セパレータの表面を観察することで確認することができる。一般に、セパレータの耐酸化性が低いときは、黒または茶色に着色し、セパレータが耐酸化性に優れるときは着色していない。
ここで、ポリフッ化ビニリデン系樹脂の重量平均分子量(Mw)は、ゲルパーミエーションクロマトグラフィー(GPC法)等により求めることができる。
本発明におけるポリフッ化ビニリデン系樹脂は好ましくは乳化重合あるいは懸濁重合、特に好ましくは乳化重合により得ることができる。
本発明における接着層は、有機化合物および無機化合物の少なくとも一方を含むフィラーを含有する。
フィラーとしては、非水電解液に安定であり、かつ、電気化学的に安定な、有機フィラーおよび無機フィラーのいずれでも用いることができる。このようなフィラーを、微粒子およびフィラーの合計質量に対して、20質量%以上80質量%以下の範囲で含有すること(本発明の第1の実施形態)で、または、微粒子の体積とフィラーの体積との合計体積に対するフィラーの体積が15体積%以上90体積%以下であること(本発明の第2の実施形態)で、セパレータと電極との接着性を確保しつつイオン透過性を大幅に向上させることができる。また、別の効果として、セパレータの滑り性を改善させることが可能となる。更に電池の安全性を付加する場合は、耐熱温度が150℃以上のフィラーを用いることが好ましい。
接着層中のフィラーの含有量は、微粒子およびフィラーの合計質量に対して、20質量%以上80質量%以下であって、かつ、微粒子の体積とフィラーの体積との合計体積に対するフィラーの体積が15体積%以上90体積%以下であってもよい。
中でも、架橋ポリアクリル酸、架橋ポリアクリル酸エステル、架橋ポリメタクリル酸、架橋ポリメタクリル酸エステル、架橋ポリメタクリル酸メチル、および架橋ポリシリコーン(ポリメチルシルセスキオキサン等)からなる群より選ばれる1種以上の樹脂であることが好ましい。
中でも金属水酸化物および金属酸化物の少なくとも一方からなることが好ましい。特に、難燃性付与や除電効果の観点から金属水酸化物を用いることが好ましい。なお、上記の各種フィラーは、それぞれ単独で使用しても2種以上を組み合わせて使用してもよい。
以上の中でも水酸化マグネシウムが好ましい。また、シランカップリング剤等により表面修飾された無機フィラーも使用することができる。
フィラーは、例えば、接着層に含まれることでセパレータの表面を粗面化し、粗面化により、セパレータ表面の滑り性を改善する機能を発揮し得るものである。フィラーが、板状である場合や、凝集していない一次粒子である場合には、フィラーによってセパレータの表面をあらしても、表面の凹凸の高さを均すことができるため、表面の均一性を保つことがより可能となる。また、フィラーとして板状粒子や凝集していない一次粒子を用いることで、セパレータと電極(正極および負極の少なくとも一方)との界面におけるセパレータ表面の表面粗さが均一となり、接着性を損なわないといった利点もある。
フィラーの含有量が20質量%以上であれば、接着層の表面を荒らして接触面積を減らすことで、滑り性を良くする効果と合わせてイオンの透過性が飛躍的に向上する。この観点では、フィラーの含有量は、30質量%以上がより好ましい。また、フィラーの含有量が80質量%以下であれば電極との接着性が良好になり、セパレータが脆くなることもなく、例えば正極および負極の少なくとも一方とセパレータとを重ねて巻回電極体を形成する際に、セパレータに割れなどの問題が発生する恐れもない。この観点では、フィラーの含有量は、70質量%以下がより好ましい。
フィラーの体積〔100×Vf/(Vp+Vf)〕は、90体積%以下であり、70体積%以下であることが好ましい。
なお、接着層におけるフィラーの体積割合(体積%)は、以下の式から算出することができる。
上記式におけるフィラーの単位面積あたりの体積(cm3/m2)は、接着層の単位面積あたりにおけるフィラーの質量(g/m2)を、フィラーの比重(g/cm3)で除算して得られる。接着層の単位面積あたりの体積(cm3/m2)は、接着層の厚みと単位面積を積算して得られる。なお、接着層におけるフィラーの質量は、接着層の単位面積当たりの質量(目付)と、接着層の組成中のフィラーの含有比から求めることができる。また、接着層におけるフィラーの質量は熱重量分析(TGA;ThermoGravimetry Analysis)によっても求めることができる。
セパレータの耐熱性を向上する観点からは、フィラーとして無機フィラーを用いることが好ましく、また、接着層中の無機フィラーの含有量を多くすることが好ましい。具体的には、ポリフッ化ビニリデン系樹脂の質量(Wp)と無機フィラーの質量(Wf1)との合計質量(Wp+Wf1)に対するフィラーの質量〔100×Wf1/(Wp+Wf1)〕が、20質量%以上であると、セパレータの耐熱性を向上することができる。フィラーの質量〔100×Wf1/(Wp+Wf1)〕は、30質量%以上であることがより好ましい。
また、無機フィラーの体積〔100×Vf1/(Vp+Vf1)〕は、同様の観点から、85体積%以下であることが好ましく、70体積%以下であることがより好ましい。
セパレータの耐熱性を向上する観点からは、無機フィラーの中でも、シリカ、水酸化マグネシウム、酸化マグネシウム及び、アルミナが好ましい。
本発明において、セパレータのガーレ値は、イオン透過性の観点から、300秒/100cc以下であることが好ましい。
非水系二次電池用セパレータの膜抵抗は、0.5ohm・cm2~10ohm・cm2であること好ましく、1ohm・cm2~8ohm・cm2であることがより好ましい。
非水系二次電池用セパレータの突き刺し強度は、10g~1000gであることが好ましく、200g~600gの範囲であることがより好ましい。
非水系二次電池用セパレータを製造する方法は、多孔質基材の片面または両面に、微粒子の集合体とフィラーとを既述の量で含有する接着層と、を備えた非水系二次電池用セパレータを製造し得る方法であれば、特に制限されない。
しかし、本発明の非水系二次電池用セパレータをより効率よく製造する観点からは、次の方法であることが好ましい。
本発明の非水系二次電池用セパレータの製造方法は、ポリフッ化ビニリデン系樹脂を含む微粒子と有機化合物および無機化合物の少なくとも一方を含むフィラーとを含有する水系分散物を多孔質基材の片面または両面に塗工する塗工工程と、塗工された水系分散物を乾燥する乾燥工程とを有し、既述の本発明の非水系二次電池用セパレータを製造する。
塗工工程では、ポリフッ化ビニリデン系樹脂を含む微粒子と有機化合物および無機化合物の少なくとも一方を含むフィラーとを含有し、前記フィラーの含有量が、前記微粒子および前記フィラーの合計質量に対して、20質量%以上80質量%以下である水系分散物を、前記微粒子が、1層当たり0.1g/m2以上6.0g/m2以下となるように、多孔質基材の片面または両面に塗工する。
水系分散物は、まず、ポリフッ化ビニリデン系樹脂を含む微粒子と、有機化合物および無機化合物の少なくとも一方を含むフィラーとを、それぞれ、溶媒に、固体状態で、分散、懸濁、または乳化することで調製される。得られた水系分散物が、多孔質基材に塗工する塗工液となる。水系分散物は、エマルションであっても、サスペンションであってもよい。
水以外の溶媒としては、ポリフッ化ビニリデン系樹脂およびフィラーを溶解せず、固体状態で、分散、懸濁または乳化し得る溶媒であれば特に限定されるものではない。例えば、メタノール、エタノール、2-プロパノール等のアルコール、アセトン、テトラヒドロフラン、メチルエチルケトン、酢酸エチル、N-メチルピロリドン、ジメチルアセトアミド、ジメチルホルムアミド、ジメチルホルムアミド等の有機溶剤が挙げられる。
環境、安全及び経済的な観点からは、水、または、水とアルコールとの混合液にポリフッ化ビニリデン系樹脂を含む微粒子とフィラーをした水系エマルションを使用することが好ましい。
また、塗工に適切な粘度が確保できる範囲で、公知の増粘剤をさらに含有していてもよいし、水系分散物における微粒子およびフィラーの分散性を向上するために、公知の界面活性剤を含有していてもよい。
乾燥工程では、塗工工程で多孔質基材に塗工された水系分散物を乾燥する。
多孔質基材(たとえば、ポリオレフィン微多孔膜)の少なくとも一方の面に塗工された水系分散物を乾燥させることで、水系分散物の溶媒を蒸発しつつポリフッ化ビニリデン系樹脂を含む微粒子の集合体とフィラーとを含む接着層を形成する。
乾燥工程を経ることにより得られた接着層中のポリフッ化ビニリデン系樹脂を含む微粒子は、粒子形状を保持していることが好ましい。また、乾燥工程を行うことにより、ポリフッ化ビニリデン系樹脂微粒子がバインダーとして機能して、接着層全体が、ポリオレフィン微多孔膜等の多孔質基材上に一体的に形成された状態となる。
本発明の非水系二次電池は、本発明のセパレータ備えている。
具体的には、本発明の非水系二次電池は、正極と、負極と、正極及び負極の間に配置された本発明の非水系二次電池用セパレータと、を備え、リチウムのドープ・脱ドープにより起電力を得る。
本発明において、非水系二次電池は、正極および負極の間にセパレータが配置され、これらの電池素子が電解液と共に外装内に封入されている。非水系二次電池としてはリチウムイオン二次電池が好適である。
なお、ドープとは、吸蔵、担持、吸着、又は挿入を意味し、正極等の電極の活物質にリチウムイオンが入る現象を意味する。
正極活物質としては、例えばリチウム含有遷移金属酸化物等が挙げられ、具体的にはLiCoO2、LiNiO2、LiMn1/2Ni1/2O2、LiCo1/3Mn1/3Ni1/3O2、LiMn2O4、LiFePO4、LiCo1/2Ni1/2O2、LiAl1/4Ni3/4O2等が挙げられる。
バインダー樹脂としては、例えばポリフッ化ビニリデン系樹脂などが挙げられる。
導電助剤としては、例えばアセチレンブラック、ケッチェンブラック、黒鉛粉末といった炭素材料が挙げられる。
集電体としては、例えば厚さ5μm~20μmの、アルミ箔、チタン箔、ステンレス箔等が挙げられる。
負極活物質としては、リチウムを電気化学的に吸蔵し得る材料が挙げられ、具体的には例えば、炭素材料;ケイ素、スズ、アルミニウム等とリチウムとの合金;などが挙げられる。
バインダー樹脂としては、例えばポリフッ化ビニリデン系樹脂、スチレン-ブタジエンゴムなどが挙げられる。本発明のセパレータは、負極バインダーとしてスチレン-ブタジエンゴムを用いた場合でも、負極に対し十分な接着性を確保できる。
導電助剤としては、例えばアセチレンブラック、ケッチェンブラック、黒鉛粉末といった炭素材料が挙げられる。
集電体としては、例えば厚さ5μm~20μmの、銅箔、ニッケル箔、ステンレス箔等が挙げられる。
また、上記の負極に代えて、金属リチウム箔を負極として用いてもよい。
本発明のセパレータは、電極との接着性に優れるので、電極の活物質層を構成するバインダー樹脂量を減らして活物質量を増やすことを可能にし、電池のエネルギー密度を高めることができる。
リチウム塩としては、例えばLiPF6、LiBF4、LiClO4等が挙げられる。
非水系溶媒としては、例えばエチレンカーボネート、プロピレンカーボネート、フロロエチレンカーボネート、ジフロロエチレンカーボネート等の環状カーボネート;ジメチルカーボネート、ジエチルカーボネート、エチルメチルカーボネート、及びそのフッ素置換体等の鎖状カーボネート;γ-ブチロラクトン、γ-バレロラクトン等の環状エステル;などが挙げられ、これらは単独で用いても混合して用いてもよい。
電解液としては、環状カーボネートと鎖状カーボネートとを質量比(環状カーボネート/鎖状カーボネート)20/80~40/60で混合し、リチウム塩を0.5M~1.5M溶解したものが好適である。
従来の接着性多孔質層を備えたセパレータは、使用する電解液の種類によって電極に対する接着性を発揮し難い場合もあったが、本発明のセパレータは電解液の種類によらず良好な接着性を発揮し得る点で有利である。
本発明のセパレータは電極との接着性に優れるので、外部からの衝撃や、充放電に伴う電極の膨張・収縮によっても、電極とセパレータとの間に隙間が形成されにくく、アルミラミネートフィルム製パックを外装材とするソフトパック電池に好適である。したがって、本発明のセパレータによれば、電池性能の高いソフトパック電池を提供し得る。
上記の製造方法によって、電極とセパレータを良好に接着でき、サイクル寿命に優れた非水電解質電池を得ることができる。また、電極とセパレータの接着性が良好なため、安全性にも優れた電池となる。
(ポリフッ化ビニリデン系樹脂を含む微粒子の平均粒子径の測定方法)
レーザー回折式粒度分布測定装置を用いて測定を行った。分散媒としては水を用い、体積粒度分布における中心粒子径(D50)を平均粒子径とした。
セパレータの膜厚は、接触式の厚み計(LITEMATIC ミツトヨ社製)を用いて測定した。測定端子は直径5mmの円柱状のものを用い、測定中には7gの荷重が印加されるように調整して行い、20点の厚みの平均値を求めた。
サンプルを10cm×30cmに切り出し、その質量を測定した。質量を面積で割ることで目付を求めた。
また、フィラー含有量の体積百分率は、以下の式により求めた。
フィラーの体積割合(体積%)=〔フィラーの単位面積あたりの体積(cm3/m2)/(接着層の単位面積当たりの体積(cm3/m2))〕×100
セパレータの目付から基材の目付を差し引くことでポリフッ化ビニリデン系樹脂を含む微粒子とフィラーの合計質量を求めた後、仕込み量からポリフッ化ビニリデン系樹脂を含む微粒子の質量を算出した。
正極と負極とをセパレータを介して接合させ、これに電解液をしみ込ませ、この電池素子をアルミラミネートパックに真空シーラーを用いて封入し、試験セルを作製した。ここで電解液は1M LiPF6 エチレンカーボネート/エチルメチルカーボネート(3/7質量比)を用いた。この試験セルを熱プレス機によりプレスした後にセルを解体し剥離強度を測定することで接着性を評価した。プレス条件は印加荷重が電極1cm2当たり20kgの荷重がかかる条件で、温度は90℃、時間は2分とした。
セパレータのガーレ値は、JIS P8117に従い、ガーレ式デンソメータ(G-B2C、東洋精機社製)にて測定した。
ポリフッ化ビニリデン系樹脂を含む微粒子を含む水系エマルションとしてVINYCOAT PVDF AQ360(東日本塗料社製)を用い、これを希釈して微粒子濃度が7.4質量%である水系分散物を調製した。更に平均粒径が880nmである協和化学工業社製の水酸化マグネシウムフィラー(キスマ5P)を、上記の水系分散物に分散させて、塗工液(水系分散物)を作製した。なお、塗工液において、ポリフッ化ビニリデン系樹脂を含む微粒子とフィラーの合計質量に対するフィラーの含有量は20質量%に調整した。該ポリフッ化ビニリデン系樹脂を含む微粒子の平均粒子径は250nmであり、樹脂はフッ化ビニリデン-アクリル共重合体(フッ化ビニリデン70mol%)である。
これにより、ポリエチレン微多孔膜の両面に、ポリフッ化ビニリデン系樹脂を含む微粒子の集合体と無機フィラーとを含む接着層が一体的に形成された本発明の非水系二次電池用セパレータを得た。
塗工液のフィラーの含有量を40質量%に変更した以外は、実施例1と同様にして本発明の非水系二次電池用セパレータを得た。
塗工液のフィラーの含有量を60質量%に変更した以外は、実施例1と同様にして本発明の非水系二次電池用セパレータを得た。
フィラーを平均粒径が500nmである日興リカ株式会社製のポリメチルシルセスキオキサン粒子MSP-N050に変更した以外は、実施例1と同様にして本発明の非水系二次電池用セパレータを得た。
塗工液のフィラーの含有量を40質量%に変更した以外は、実施例4と同様にして本発明の非水系二次電池用セパレータを得た。
塗工液のフィラーの含有量を60質量%に変更した以外は、実施例4と同様にして本発明の非水系二次電池用セパレータを得た。
塗工液のフィラーの含有量を80質量%に変更した以外は、実施例4と同様にして本発明の非水系二次電池用セパレータを得た。
フィラーを平均粒径1.8μmの綜研化学社製の架橋アクリル酸系樹脂フィラー(MX-180TA)に変更した以外は、実施例2と同様にして本発明の非水系二次電池用セパレータを得た。
塗工液のフィラーの含有量を60質量%に変更した以外は、実施例8と同様にして本発明の非水系二次電池用セパレータを得た。
塗工液のフィラーの含有量を80質量%に変更した以外は、実施例8と同様にして本発明の非水系二次電池用セパレータを得た。
ポリプロピレン/ポリエチレン/ポリプロピレンの3層構造からなる膜厚12μm、ガーレ値425秒/100cc、空孔率38%のポリオレフィン微多孔膜(M824、セルガード社)をポリオレフィン微多孔膜として用いた以外は実施例1と同様の方法で本発明の非水系二次電池用セパレータを得た。
塗工液のフィラーの含有量を50質量%に変更し、第一理化株式会社製のバーコータ#4を使用した以外は、実施例1と同様にして本発明の非水系二次電池用セパレータを得た。
塗工液のフィラーの含有量を50質量%に変更し、第一理化株式会社製のバーコータ#15を使用した以外は、実施例1と同様にして本発明の非水系二次電池用セパレータを得た。
フィラーを添加していないこと以外は、実施例1と同様にして非水二次電池用セパレータを得た。
塗工液のフィラーの含有量を10質量%に変更した以外は、実施例8と同様にして非水系二次電池用セパレータを得た。
塗工液のフィラーの含有量を90質量%に変更した以外は、実施例8と同様にして非水系二次電池用セパレータを得た。得られたセパレータは、微粒子とフィラーからなる層から、フィラーが非常に脱落しやすいものであった。
塗工液のフィラーの含有量を50質量%に変更し、第一理化株式会社製のバーコータ#2を使用した以外は、実施例1と同様にして非水系二次電池用セパレータを得た。
塗工液のフィラーの含有量を50質量%に変更し、第一理化株式会社製のバーコータ#17を使用した以外は、実施例1と同様にして非水系二次電池用セパレータを得た。
(負極の作製)
負極活物質である人造黒鉛300g、バインダーであるスチレン-ブタジエン共重合体の変性体を40質量%含む水溶性分散液7.5g、増粘剤であるカルボキシメチルセルロース3g、適量の水を双腕式混合機にて攪拌し、負極用スラリーを作製した。この負極用スラリーを負極集電体である厚さ10μmの銅箔に塗布し、得られた塗膜を乾燥し、プレスして負極活物質層を有する負極を作製した。
正極活物質であるコバルト酸リチウム粉末を89.5g、導電助剤のアセチレンブラック4.5g、バインダーであるポリフッ化ビニリデンを6質量%となるようにNMPに溶解した溶液をポリフッ化ビニリデンの質量が6質量%となるように双腕式混合機にて攪拌し、正極用スラリーを作製した。この正極用スラリーを正極集電体である厚さ20μmのアルミ箔に塗布し、得られた塗膜を乾燥し、プレスして正極活物質層を有する正極を作製した。
前記の正極と負極にリードタブを溶接し、上記の実施例および比較例で作製したセパレータを介して、これら正負極を接合させ、電解液をしみ込ませてアルミパック中に真空シーラーを用いて封入した。ここで電解液は1M LiPF6 エチレンカーボネート/エチルメチルカーボネート(3/7質量比)を用いた。これを熱プレス機により電極1cm2当たり20kgの荷重をかけ、90℃、2分の熱プレスを行うことで試験電池を作製した。
実施例および比較例のセパレータを100mm×100mmにカットして方眼紙の上に置いて、50cm離れた印の上までピンセットを用いて移動し、移動のし易さで3段階評価(A、B、及びC)を実施した。シートはピンセットのみで持ち、手では直接持たない。また、ゴム手袋をはめて作業した。
-評価基準-
A:一つの頂点だけを持ち、皺や折れが生じることなく移動できた。
B:一つの頂点だけを持つと、移動に際して皺が生じたが、二つの頂点を同時に持てば、皺や折れが生じることなく移動できた。
C:二つの頂点を同時に持ったが、移動に際して皺が生じた。
作製した非水系二次電池を用いて、1C、4.2Vの定電流定電圧充電、放電条件は2.75Vカットオフの定電流放電とし、0.5Cおよび2Cで放電した。評価は0.5Cに対する2Cの放電容量の相対比率を示した。
作製した非水系二次電池を用いて、充放電サイクル試験を実施した。
充電条件は1C、4.2Vの定電流定電圧充電、放電条件は1C、2.75Vカットオフの定電流放電とし、サイクル特性評価を実施した。ここでサイクル特性の指標は100サイクル後の容量維持率とした。その結果を表2に示す。
実施例および比較例のセパレータを18cm(MD方向)×6cm(TD方向)に切り出し、試験片とした。105℃のオーブンの中にMD方向が重力方向となるように試験片をつるし、無張力下で30分熱処理を行った。熱処理後オーブンから取り出し、MD方向及びTD方向のそれぞれについて、以下の式から熱収縮率(%)を算出した。
熱収縮率(%)=〔(熱処理前の試験片の長さ-熱処理後の試験片の長さ)/(熱処理前の試験片の長さ)〕×100
その結果を表2に示す。熱収縮率が小さいほど、セパレータの耐熱性に優れることを示す。
実施例1のポリエチレン微多孔膜を、そのままセパレータとして用いたほかは、実施例1と同様にして電池を製造し、充放電サイクル試験を行った。試験後、電池を分解したところ、比較例のセパレータは、黒く着色していた。
実施例1~実施例13についても、充放電サイクル試験後の電池を分解してセパレータを目視観察したところ、実施例1~実施例13のセパレータは着色しておらず、耐酸化性に優れていることがわかった。
ポリフッ化ビニリデン系樹脂としてフッ化ビニリデン/ヘキサフロロプロピレン共重合体であるARKEM社製のKYNAR2851を用い、このポリフッ化ビニリデン系樹脂を、ジメチルアセトアミド(DMA)とトリプロピレングリコール(TPG)の8質量%混合溶媒(=DMA/TPG=7/3[質量比])に溶解し、塗工液を調製した。この塗工液を、ポリエチレン微多孔膜(膜厚:9μm、ガーレ値:160秒/100cc、空孔率:43%)の両面に等量塗工し、10℃の凝固液(水/ジメチルアセトアミド/トリプロピレングリコール(=57/30/13[質量比])混合液)に浸漬することで固化させた。これを水洗、乾燥させ、ポリオレフィン系微多孔膜にポリフッ化ビニリデン系樹脂からなる接着層が形成された非水系二次電池用セパレータを作製した。
実施例3のセパレータ表面と、比較例1のセパレータ表面と、参考例1のセパレータ表面を、キーエンス社製の走査型電子顕微鏡を用いて写真観察した。結果を図1(実施例3)、図2(比較例1)および図3(参考例1)に示す。
図1には、無数の粒子が示されている。実施例3のセパレータは、接着層が、微粒子の集合体とフィラーとを含んでおり、ポリフッ化ビニリデン系樹脂を含む微粒子が粒子形状を保持していることが、図1からわかる。
一方、図2に示すように、比較例1のセパレータは、接着層が微粒子の集合体のみからなり、緻密な構造となっていることが分かる。
図3の参考例1では、一様な連続層中に空孔が形成された多孔質構造が観察され、実施例3や比較例1で観察されたような粒子の集合体層とは明らかに異なる膜構造であることが分かる。

を有し、請求項1~請求項10のいずれか1項に記載の非水系二次電池用セパレータを製造する非水系二次電池用セパレータの製造方法。 - 正極と、
負極と、
前記正極及び前記負極の間に配置された請求項1~請求項10のいずれか1項に記載の非水系二次電池用セパレータと、
を備え、リチウムのドープ・脱ドープにより起電力を得る非水系二次電池。
