Abstract

Description
技术领域
本发明通常涉及一种超级电容器(supercapacitor)。更具体地说,本发明涉及一种含有电极的高级超级电容器,电极由特定的合成纳米结构碳(synthesized nanostructured carbon)(SNC)粉末制成,其中可以选择性控制孔隙尺寸和比表面。
背景技术
电双层电容器被广泛应用于多种工业领域。例如,PCTWO99/24995显示一种电双层电容器及其制造方法。电双层电容器包含金属箔或网集流器(mesh current collector)、由活性碳和聚合物粘合剂制成的可极化电极、由位于集流器和可极化电极间界面上的三聚氰胺树脂粘合剂组成的导电涂层和不含水电解质。可极化电极的厚度为15微米。通过丝网印刷方法,此电极被沉积进入涂覆于集流器上的导电层中。这种双电荷电容器在电极电流收集器界面表现出长期低阻抗和高功率。
美国第5,150,283号专利描述另一现有技术,说明一种电双层电容器及其制造方法。此方法包括沉积一种混合物,通过扩散、注入或印刷等方式,分散用于改性铝基片上涂层的导电性的活性碳粉末和试剂来制备这种混合物。此涂层厚度等于50-100微米。
美国第5,776,633号专利说明碳/碳复合材料及其在电化学电池中的应用。本发明提供一种注入活性碳粉末和粘合剂的混合物的活性碳纤维;所获得材料的优点包括低电阻率,能够很容易地形成具有很好机械强度的薄复合材料。
美国第5,142,451号专利说明电双层电容器的另一例子。具体地说,公开一种包含多个薄板状电极元件的电双层电容器。通过将平均直径约为20微米的细微的活性碳颗粒的粉末烧结进入多孔烧结电极主体中,制造可极化电极。通过导电层,这种可极化电极保持与集流器接触,以降低电容器的内阻。
美国第5,277,729号专利说明一种用于制造电双层电容器的可极化电极。电极的厚度约为40-500微米。通过热轧精细碳粉、聚合物树脂和液体润滑剂的初始混合物,获得此电极。
PCT WO99/38177中公开一种金属电极材料、使用这种金属电极材料的电容器及其制造方法。此金属电极材料包含一种“阀金属材料”,其表面含有碳颗粒。这种金属电极材料镀有活性碳层,并用作一种电双层电容器的可极化电极。此电容器降低内阻,导致电容的增加。
美国第5,742,474号专利说明一种电双层电容器,它包含一对由相同的活性碳材料制成的可极化电极。但是,可极化正电极的碳材料数量高于可极化负电极。主要优点是有可能增加应用于电双层电容器的电压。
用于电双层电容器(EDLC)电极的主要碳材料通过有机物的炭化和碳化制备,通常接着利用水蒸气或其它活化剂进行表面活化处理。
以上内容证明现有技术已经深入研究电极和电容器。但是虽然进行了这些研究,仍有开发显示高级性能的超级电容器的巨大需求。
定义
为了本发明应用的目的,术语纳米多孔性、纳米孔隙率和纳米结构适用于小于3纳米的孔隙尺寸。输送孔隙率(transport porosity)指大于3纳米的孔隙。
发明内容
简言之,本发明的一个目的是提供一种显示高级性能的超级电容器。具体地说,本发明提供以下特征。加工特定的合成纳米结构碳(SNC)粉末以生产电极,所产生的电极的孔隙尺寸可以选择性精密控制。另外,利用碳粉末制成薄铝和SNC复合电极。此外,利用选择性控制电极中所产生孔隙尺寸的能力,提供一种电容器,其中根据其纳米孔隙的大小和活性碳含量平衡正负电极,从而使电极适合电容器采用的相应电解质正和负离子的离子大小。按照本发明的另一方面,这也使得可以根据其导电性和其它所需特征选择最有效的电解质。本发明也提供对所需分隔层的选择,这可以在充电时增加导电性并保留足够的自由离子浓度。
按照本发明的另一方面,提供一种方法,由无机多晶材料合成SNC,以选择性控制所产生电极的孔隙尺寸和孔隙尺寸分布。
按照一种实施方式,提供一种电双层电容器,它包括:至少两个通过轧制SNC材料与粘合剂的混合物获得的薄且柔性可极化电极。上述电极被连接至金属集流器;插入电极间的可透离子但电子绝缘材料多孔薄层(分隔层);和液体电解质。
按照另一实施例,提供电双层电容器,包括:由具有不同孔隙率(以及孔隙尺寸分布)的SNC材料制成的可极化电极对;插入电极间的离子可渗透但电子绝缘的材料多孔薄层(分隔层);和液体电解质。

具体实施方式
现在将参照其实施例及附图,详细说明本发明,其中图1表示按照本发明的含有并联连接的4个正极和4个负极的电容器的侧视图。含有双电荷层的电容器通常包括密封容器5,其通过密封7封闭。容器内存在一个或更多电极对,其中1为阳极,2为阴极。使用一种电解质使电极1和2饱和,并通过孔状分隔层4分离电极1和2。电极1和2连接至金属集流器3,金属集流器3与终端引线6连接。
按照本发明的一方面,提供SNC粉末,所制造的SNC粉末具有精密控制的孔隙尺寸。以一种方法加工SNC粉末制造电极,使所产生的电极具有可选择性精密控制的孔隙尺寸。此外,使用碳粉末制作薄电极。按照本发明的另一方面,通过选择性控制所产生电极的孔隙尺寸,提供一种电容器,其中根据它们的纳米孔隙尺寸和活性碳含量平衡正负电极。这允许人们可以使电极适合电容器所采用正负电解质离子的离子大小。按照本发明的另一方面,也提供按照其导电性和其它所需特征,选择最有效的电解质。按照本发明的另一方面,提供所需分隔层的选择,其拥有所需的离子导电性,并在充电时保留足够的自由离子浓度。
另外,提供一种方法,其中合成SNC,以选择性控制所产生电极的孔隙尺寸和孔隙尺寸分布。最后,介绍用于微调孔隙尺寸及其分布的纳米孔隙碳材料的后处理。
更具体地说,通过碳化物或相关的含碳化合物的热化学处理,生产SNC材料。选择含碳化合物和相应的合成条件,控制纳米孔隙的大小和活化表面区域的范围。要求控制孔隙尺寸和孔隙率的能力,以匹配用于超级电容器应用的不同电解质的离子大小。
GB 971943中说明一种由金属或类金属碳化物和一些碳氮化物制备矿物活性碳的工艺,该工艺关注具有优良吸收性能的活性碳粉末的生产。本发明与上述现有技术的主要区别在于提供电双层电容器的含碳材料,该电容器具有较大的体积电容和较低的电阻率。通过一种高密度材料可以获得这些目标,这意味着不会产生浪费的孔隙率。本发明的另一方面提供生产这种含碳材料的工艺。
有许多可能的含碳原始化合物,其化学通式为MCON,其中M为一种金属,C为碳,O为氧,N为氮。其中某些这种化合物比其它化合物更适于本工艺。例如,如果M为钛之类的过渡金属,那么最简单的化合物为TiCx,其中x的范围约为0.5-1。对TiC而言,经测量所产生碳的孔隙尺寸峰值大约为0.6-0.8nm。对TiC0.5而言,所产生碳的孔隙尺寸峰值大约为2.8nm。C次化学计算控制法(Sub-stoichiometry)提供控制由卤化产生的纳米孔隙尺寸的方法。用O和N替代TiCx中的碳可以进一步降低原始化合物的总体碳含量。这就有可能扩大并控制总体孔隙率和孔隙尺寸的范围。也可以用钼等替代钛。例如,在相同的烧结金属晶格中Mo原子替代Ti,以形成一种固溶体化合物,例如(TiMo)Cx。一旦卤化,这种固溶体产生一种碳,其纳米孔隙尺寸和分布与TiCx或MoCx相比存在有利的差别。
图2至4分别表示TiC-、M02C-和烧结(TiMo)Cx-生成碳的孔隙分布。
按照本发明的一方面,基于以下金属、或类金属或其组合的含碳化合物,最好使用:Ti、Zr、Hf、V、Nb、Ta、Mo、W、Cr、Fe、Al、Si、B和Ca。
碳前体的粒子大小应该最好小于约100微米,以提供良好的贯穿粒子的卤化条件。在大部分碳化物中,颗粒大小约小于10微米,其优点是避免粒子内部过热,在氯化过程中过热会增加不需要的石墨簇和封闭孔隙率的数量。可以使用所有的卤素进行卤化处理,但是氯气(Cl2)是最好的。在其最简单的形式下,将一批TiC粉末置于管式炉,在惰性气体流中加热至所需反应温度。其中氯气通过粉末物质,并允许反应直至所有的钛从碳化物中被去除。此反应的质量平衡可以表示如下:
在反应温度下为气态的TiCl4被清除并压缩在收集器中,因此提供反应产物的分离。在大部分情况下碳化物与氯的反应为放热反应,可以增加粉末物质内的局部温度。实际反应温度影响碳产物的纳米级结构,必须保持其低于石墨化温度。例如,在TiC作为前体材料的情况下,最好为900-1000℃。因此最好在接近均匀传热的条件下执行氯化,例如在流化床或回转炉反应器中。优选形成气态氯的碳化物,因为其氯化物为气态。随后在氩或氦之类的惰性气体环境中,于900-1100℃下热处理碳产物,以去除孔隙中吸收的过量氯(脱氯)。通过在最好是氢气环境中于600-900℃下的附加热处理,去除任何不需要的残留氯,包括化学键合的氯。在800-100℃下使用氩之类的惰性载气稀释水蒸汽,也可以起到同样的作用。
即使上述制造纳米孔隙碳的方法可以很好地控制所产生颗粒中的纳米孔隙尺寸及大小分布,仍需要可控制性的进一步加强。在给定环境下纳米孔隙尺寸和离子大小的匹配,例如不同大小的阳离子和阴离子及其在孔隙内的扩散迁移率,很重要;孔隙不应该太小,否则或者它们将不能被离子进入,或者如果配合太紧密,离子的迁移率将被抑制。
另一方面,如果纳米孔隙太大,碳材料的比表面受损失。某些碳化物前体与其它碳化物前体相比更昂贵,并且工艺的碳产率也不同。为了经济的原因和从功能的角度,应用通过前体材料的卤化实现的碳纳米孔隙改性工艺具有优势。这种改性通过已知的方法完成,例如将纳米孔隙碳在高温下暴露至氧化剂中,这种氧化剂包含由惰性气体、二氧化碳、浓缩氮或硫酸或其它氧化剂所携带的水。效果是可控地扩大纳米孔隙并去除物理和化学吸收的氯。在大部分情况下,最好至少电双层电容器中的一个电极使用这种改性的纳米孔隙碳。图5表示这种改性对由TiC提取的碳的影响。表1表示卤化SiC,随后用HNO3改性的效果。表2表示改性SiC和TiC提取碳的电化学效果。表3表示由多种前体生成的多种改性碳材料的材料性能。

在另一实施方式中,也可能使TiCl4与CH4之类的适当碳源反应,以将TiCl4反向循环为TiC。
也可以通过以下高温反应制成碳化钛:钛与碳;四氯化碳与甲烷、氯仿或聚乙烯(氯乙烯)等有机化合物;二硫化钛与碳;有机钛酸酯与碳前体聚合物;以及四氯化碳与氢和一氧化碳。现有技术已经使用四氯化碳与烃-氢混合物在1000℃下反应,以化学气相沉积(CVD)用于耐磨涂层的薄碳化物膜。
按照上述方法制造的SNC材料以一种适合的形式结合,用作一种包含高比例SNC的薄、平、柔韧的电极。发明者提出的理论模型预计孔隙碳电极应该较薄,以提供高功率输出。计算表明最佳厚度的范围约为5-150微米。此外,应该记住电极一定不能是脆的,因为在装配电极包时通常要对电极加压,目的是降低电容器器件的等效串联电阻。
按照本发明,一定厚度的复合材料电极通过以下方法制作完成,轧制SNC粉末的塑炼混合物、一种及以上的粘合剂和某些溶剂,上述塑化混合物在某些溶剂的帮助下成为硬油灰状物质(stuff putty likemass)。
SNC碳粉末可选的添加剂为增加导电性的胶体或热膨胀石墨(TEG)(干物质重量的1-15%),增加导电性的导电聚合物(干物质重量的2-20%),和增加电容的二氧化硅(干物质重量的0.5-10%)。
在研究不同类型的用作粘合剂的化合物之后,含氟聚合物,例如PTFE(聚四氟乙烯)或PVDF聚乙烯(偏二氟乙烯),被选作提供结构整体的永久粘合剂。这种选择基于以下事实:复合电极材料在低于这种聚合物的分解温度下经热处理之后,这些化合物能够保持其粘合特性和在电解质中的化学及电化学稳定性。此外,通过这种方法制造的碳电极不会损坏其机械强度,即使粘合剂含量不超过碳粉末重量的2-10%。这导致包含这种电极的EDLC具有相对较高电容和较低的电阻率。
另一组成粘合剂为临时性,并起到有助于延性带形成的作用。它也提高轧制挤压(向下)过程中轧制力的液压成分,并限制碳颗粒上的压毁力。延展性的增加使得在不过度硬化产品的条件下,能够轧制成更薄的部件。延展性也允许横轧压延材料,这使得聚四氟乙烯纤维具有更好的各向同性分布。
对这种临时粘合剂有一个要求:它应该可以在低于永久粘合剂分解温度的温度下完全去除,不留任何残余物。这将产生改性输送孔隙率的有利效果。这种临时粘合剂的例子之一是聚丙烯碳酸酯(PPC)。这种临时粘合剂的比例应该为碳重量的4-10%,最好为5-7%。在混合前,粘合剂被加入一种适当的溶剂中,该溶剂的浓度为7-18%,最好为10%。
这种溶剂应该具有两个优势特征。它的蒸发率应该较低,这意味着溶剂含量在材料混合及加工中应该非常缓慢地变化,导致更好控制和重复性更大。这种溶剂起到临时粘合剂的增塑剂的作用,并改性带的工作范围。如果它起不到这种作用,那么就需要加入特定的增塑剂。增塑剂不会以与例如PPC类似的方式热分解,并且在低温下材料将不可能分解。对溶剂的另一要求是它将与临时粘合剂一起完全蒸发,不留痕迹。这种溶剂优选N-甲基吡咯烷酮(N-Methyl Pyrrolidone)(NMP)。首先将这种溶剂与溶解的临时粘合剂一起加入干混合料中。在适当的加工步骤加入附加数量的溶剂,直至物质达到合适的稠度。根据所使用碳的类型,尤其是其比表面,确定要加入溶剂的准确数量。
例如,如前所述由TiC制成碳,在没有随后的改性的情况下,需要加入溶剂,直至临时粘合剂与总溶剂的比率达到3-5%为止。其它碳质可能需要更高或更低的临时粘合剂与总溶剂含量的比率。
尽管使用PTFE之类的粘合剂挤压和轧制薄且柔韧的碳带的方法非常普遍,本发明包括几处改性,当考虑按照本发明的SNC粉末时这些改性是必须的,目的是获得电双层电容器较高的电化学特性。
制造电极的柔韧碳带的工艺
制造柔韧碳带的方法可以是手工制作,但是通过能够综合自动化处理的一系列机械化步骤执行它更有优势。
制造电极的柔韧碳带的程序包括以下顺序排列的步骤:

应用方法为滚磨、球磨或搅拌所选的碳粉末、聚四氟乙烯粉末和可选地包括如上所述的添加剂。
湿混合
湿混合是结合NMP之类的溶剂和溶解在NMP之类适当溶剂中的PPC之类的副粘合剂的工艺。在行星叶片式混合机中执行湿混合具有优势。
研磨机混合
研磨是一种有效地混合固态和液态成分,并将材料加工为柔软、柔韧的物质的工艺。此操作在保持待混合成分的槽中执行,槽内有一圆柱,以使圆柱的外表面被与槽的底面和内表面相对的弹簧挤压。待混合的材料经过为圆柱加载的弹簧与槽壁间形成的间隙。材料包含在槽内,并自动循环返回工艺输入。在研磨工艺过程中,由于应用于混合物的压力,当材料被对折时材料在双轴向挤出。这种挤出在聚四氟乙烯粉末上引入力,将其拉伸至纤维状。
研磨
在研磨工艺中,将研磨机的产物加入一转动叶片系统中,材料被切削为适于加入挤压机中的小块。前面的混合工艺可能已经在材料袋中封闭有空气。当挤出机料斗加载材料后为其应用真空时,研磨有助于去除这些空气。
辊压混合(橡胶研磨处理)
此工艺可以替代研磨、研磨和挤压,以生产用于轧辊压制的带状预型件。
此步骤通过拉伸聚四氟乙烯颗粒,起到进一步促使粘合剂系统的聚四氟乙烯部分纤维形成的作用。通常用于混合橡胶化合物的设备和工艺就能够满足这种要求。此设备包括一对滚子,它们水平并排放置,以使其中间的材料通道为垂直的。设定滚子的相对转速,使一个滚子的转动快于另一个。将材料通过滚子,并在剪切材料的同时压缩它,完成混合。重复此工艺直至材料被彻底混合。为了启动此工艺,必须将材料粗略地混合在一起形成可以放入滚子的物质。在工艺结束时,收集作为适于轧辊压制的带状预型件的产物。
挤压
执行挤压以生产适于轧辊压制的延性带状预型件,其厚度通常小于1mm。
轧辊压制
在轧辊压制工艺中,适当的延性带状预型件被加入以相同速度转动的滚子间,设定滚子的间隙或辊隙,以使所产生的带具有所需厚度,通常大约为100微米。
轧辊主要是一种剪切工艺,其在不过度压缩材料的情况下生产带。带的物理性质受多个因素影响,包括滚子直径、轧制速度和每通过一次厚度减小等。
热处理
为了去除临时粘合剂和溶剂保留的残余材料,在不会影响聚四氟乙烯的温度下热处理所制成的电极。PPC的高温分解温度为250℃。
本发明的优选实施方式之一提供一种电双层电容器(EDLC),它包括薄且柔韧可极化SNC电极,此电极提供低内阻,同时提供高电容。这是通过制造薄复合材料电极获得的,这种电极的厚度范围大约为5-150微米,其在电解质中长时间保持机械、化学和电化学稳定。此电极包括SNC碳材料粉末、作为添加剂的热膨胀石墨(TEG)、和粘合剂。
为了制造按照本发明的电极,使用经氯化碳化钛、碳化硅、碳化钼、碳化硼、碳化铝或其组合而产生的纳米孔隙碳材料。这些碳材料拥有适当大的比表面积(1000-2500m2/g),包括大小约为0.7-3nm的孔隙引起的显著贡献,使得电解质中的离子进入形成双电荷层的孔隙。根据用于电极板轧制的原材料制备方法,确定按照本发明制造电极的最佳碳颗粒大小,但最好其大小不超过10微米。具有大颗粒尺寸的粉末将导致复合材料电极的机械强度较差。颗粒超过10微米还具有增加相应电极电阻率的缺点,这是由颗粒内离子的有限扩散速率引起的。
作为上述方法的替换方法,可以制备一种SNC碳和其它如上所述成分的浆料(slurry),此浆料适合于带材铸造或浆料轧制,以获得连续的柔韧薄带。可以在铝箔或铝网上进行带材铸造,以使铝集流器可以在单个生产步骤被直接集成在电极中。
为了降低EDLC器件的内阻,按照本发明可以通过使用适当的沉积方法,例如等离子体活化物理气相沉积,在复合材料电极的一侧上沉积2-5微米厚的铝层。通过互相挤压,通过扩散焊、点焊或缝焊或激光焊接,提供复合材料电极与铝箔或铝网(集流器)间的接触。
另一方法是磁脉冲焊接或连接,其优点是为一种“冷加工”。
电双层电容器中使用的所有类型的电解质都可以用于本发明,水基(例如KOH,H2SO4)和有机的。不含水电解质最好包含选自以下组中的至少一种盐,此组包括:四烷基胺、四(二烷氨基)膦、N、N-二烷基-1、4-二氮杂双环[2.2.2]辛烷(octanediium)的四氟硼酸盐或六氟磷酸盐或其混合物,将这种盐溶于一种选自以下组中的疏质子极性溶剂或溶剂混合物中,此溶剂组包括乙腈、丙腈、苯基腈、丁腈、3-甲氧基丙睛、γ-丁内酯、-戊内酯、碳酸次乙酯、丙烯碳酸酯、N、N-二甲基甲酰胺、1-甲基-2-吡咯烷酮(pyrrolidinone)、二甲氧基乙烷、甲基乙基甲酮和四氢呋喃。对可用电解质的通常要求是在较宽的温度范围内化学和电化学稳定,且性能良好。为了避免EDLC电极间的电解质损耗,按照本发明将不含水电解质中的总体盐浓度选择在0.5-3mol/l的范围内。
有机电解质被广泛应用于增加电压,并因此提高电双层电容器的比性能,在高能应用中优选有机电解质。但是,大部分已知电解质包含大小不同的阳离子和阴离子。在许多情况下,较大的有机阴离子不能进入较小的孔隙,导致负电极的电容大大下降,并因此时整个电容器器件的电容也大大下降。为了提供一种电双层电容器,本发明使用非对称可极化电极,目的是增加电双层电容器的电容和电压,从而导致其更高的比能量和比功率。
平衡漏电流
可以制造和选择单元(unit cell),使其电容和内阻沿一组串联EDCL实际上相等,但是,平衡其漏电流就相当困难。即使沿SC组的不同单元的漏电流值发生很小的偏差,就可能导致在保持充电组一段时间后与平均电压值的显著偏差。反之,电压的不平衡可以导致在进一步的组循环过程中被充电至高于其额定电压的单元中电解质的分解。
为了改性超级电容器的性能和当单元装配为一组时平衡其电压,可以为电解质加入一些添加剂。作为另一实施方式,本发明公开许多化合物,这些化合物在电解质中杂质开始分解附近的电位范围内经历完全可逆电化学反应。上述化合物选自芳香族,优选的化合物为孪生芳香烃(包括杂环替代芳香烃)、芳腈、醌和硝基或氨基衍生物。也可以使用类似硝基腈(硝基腈基衍生物)或腈基替代醌的组合。所有这些化合物在正极或负极区域(或在此两个区域)拥有至少一个可逆电化学波,上述电化学波位于电解质开始分解的电位附近。上述添加剂能够充分有效地影响电极电位和漏电流而不恶化超级电容器器件性能的浓度范围是1×10-4和1×10-1mol/l,最好在1×10-3和1×10-2mol/l之间。表4示出一些所选化合物的电化学特性。

AN中0.1M Et4NBF4的电化学窗口位于-2.8至+2.2V的范围之间(0.5mA/cm2被选作限制电流密度)。水杂质在ca.-2.3V开始减少。
电双层电容器包括一种插于电极间的有孔隙的、离子可渗透、绝缘材料(分隔层)。它可以从由无纺聚丙烯或聚乙烯分隔层膜、纤维素分隔层纸、聚对苯二甲酸乙二醇酯核膜构成的组中选择;分隔层厚度约为5-100微米,最好为5-20微米。本技术所用的标准分隔层为由CelgardGmbH(德国)生产的PP基微孔分隔层膜。
此外,可以在电极表面上沉积电介质材料(例如SiO2、SiCN或Al2O3)薄膜(0.1-3微米)。我们的试验表明溅射多孔电介质薄膜可以改善复合材料电极的机械性能和电学性能。
提供分隔层的另一方法是使用一种由PVDF/NMP浆料中携带的二氧化硅气溶胶形成的可滤网渗浆料膜化合物。通过二氧化硅与树脂重量的比率和干膜厚度与溶剂的百分比,控制干膜性质。
按照本发明的另一方面,提供正负电极的平衡。为正极选择一种碳,而为负极选择另一种碳,以匹配电解质的正负离子的大小。
作为特殊的优点,对给定电解质而言我们估算离子的大小,然后选择合适的碳前体和工艺参数,以产生具有匹配孔隙特征的SNC。图7表示多种适合用于本发明的电解盐。例如,关于离子大小的信息源为:

对于大量的四烷基胺阳离子和一些阴离子及溶剂分子大小,使用结晶学数据和MM2计算来估算离子大小(van der Waals体积和半径)。
对双充电N、N-二烃基-1、4-二氮杂双环[2.2.2]辛烷(DEDACO2+)阳离子而言,本发明人根据所包含片段的大小计算离子大小。
例如,正可极化电极由纳米孔隙碳材料制成,根据BET测量这种纳米孔隙碳材料的表面积为1500m2/g,孔隙尺寸在0.5-1.5nm间,最好为0.5-1.0nm。负可极化电极由纳米孔隙碳材料制成,这种纳米孔隙碳材料的平均表面积为2000m2/g,孔隙尺寸在1.0-3.0nm间,最好为1.0-2.0nm。
按照本发明的另一方面,提供一种超级电容器,其中阴极和阳极的比电容不同。如果使用同样大小的电极,那么电容较低的电极决定此单元整体处于较低电容水平。为了补偿这种情况,我们增加电极(阴极)的体积(厚度)以提高与阳极相比的电容。对最高效的储能而言,需要正负极的电容相同。
按照本发明的另一方面,提供一种超级电容器,其中按照所选电极材料的零充电电位,平衡电极对中的正和负充电电极。根据电极的零充电电位的存储电荷量平衡电极,并且适用的电化学窗口(即理想极化性区域)增加电容器的额定电压和电化学稳定性。
所有的超级电容器都包含三种主要元件:电极、分隔层和电解质。相互依赖地调整这些元件的特性对获得高性能而言是必需的。
单元的设计很重要。如果电极较薄,集流器和分隔层都必须较薄。不同电极的平衡非常重要,这种平衡取决于我们通过选择适当的碳前体随意配制孔隙尺寸的能力,以及加工和后加工操作。这种特征也适用于匹配电解质离子大小和孔隙尺寸的能力。另一重要特征是调整电极的大小,以使其提供相同的电容。这些特征组合在一起使本发明的超级电容器具有高性能。
当然,控制纳米孔隙尺寸及其分布的能力也有利于基于水电解质系统(例如KOH,HsSO4)的超级电容器。表5表示前体材料的选择及由此引发的孔隙特征的不同,影响这种系统中的电容。通过改性这种纳米孔隙率进一步精细调整能够提供最佳机会。

实施例1
由回转炉反应器中的TiC制备碳
将平均颗粒尺寸为1.3-3微米的碳化钛(H.C.Starck,C.A.级,300克)装入硅石回转炉反应器中,使之与氯气(检定99.999%)流在管式炉中于950℃下反应4小时。氯气的流动速率为1.6l/min,反应管的转动速度约为2.5rpm。副产品TiCl4被过量氯气流带走,经由水冷冷凝器进入收集器中。此后使用氩气(0.5l/min)在1000℃下冲洗反应器0.5小时,以从碳中去除过量氯和气态副产品的残余物。在加热和冷却过程中,使用缓慢氩气气流(0.5l/min)冲洗反应器。所产生的碳粉末(47.6克)被移入硅石固定床反应器中,并用氢气在800℃下处理2.5小时。在加热和冷却过程中,使用缓慢氦气流(0.3l/min)冲洗反应器。最终生产的碳材料重量为45.6克(理论值的75.9%)。
实施例2
由流化床反应器中的TiC制备碳
将平均颗粒尺寸为70微米的碳化钛(Pacific ParticulateMaterials,1千克)装入硅石流化床反应器中,使之与氯气(检定99.999%)流于950℃下反应4小时。氯气的流动速率为7.5l/min。副产品TiCl4被过量氯气流带走,经由水冷冷凝器进入收集器中。此后使用氩气(6l/min)在1000℃下冲洗反应器0.5小时,以从碳中去除过量氯和气态副产品的残余物。在加热和冷却过程中,使用缓慢氩气气流(0.5l/min)冲洗反应器。最终生产的碳材料重量为190克(理论值的95%)。
实施例3
由固定床反应器中的Mo2C制备碳
将碳化钼(乌克兰,Donestk Chemical Reagnet Plant JSC,LotTY6-09-03-363-78,颗粒尺寸<40微米,100克)装入硅石固定床反应器中,使之与氯气(检定99.999%)流在管式炉中于750℃下反应80分钟。氯气的流动速率为1.6l/min。副产品氯化钼混合物被过量氯气流带走,经由水冷冷凝器进入收集器中。此后使用氩气(0.5l/min)在1000℃下冲洗反应器0.5小时,以从碳中去除过量氯和气态副产品的残余物。在加热和冷却过程中,使用缓慢氩气气流冲洗反应器。所产生的碳粉末(4.9克)被移入硅石固定床反应器中,并用氢气在800℃下处理1小时。在加热和冷却过程中,使用缓慢氦气流(~0.3l/min)冲洗反应器。最终生产的碳材料重量为4.6克(理论值的78%)。
实施例4
在固定床反应器和流化床反应器中改性实施例1的SNC
将实施例1的粉末(25克)置于石英反应容器中,并载入通过管式炉加热的水平石英反应器中。然后使用氩气冲洗反应器以去除空气,管式炉被加热至900℃,加热梯度为15°/min。接着氩气流以0.8l/min的流动速率通过加热至75-80℃的蒸馏水,使所产生的体积比率约为10/9的氩气/水蒸气混合物与碳在900℃下相互作用2.5小时。此后使用氩气在900℃下再冲洗反应器1小时,以完成碳表面的活化,然后缓慢冷却至室温。所获得的改性碳重15.8克。
实施例5
由回转炉反应器中的SiC制备碳,随后在固定床中改性。
将碳化硅(H.C.Starck,lot 3481,颗粒尺寸<10微米,100克)装入硅石回转炉反应器中,使之与氯气(检定99.999%)流在管式炉中于1150℃下反应1小时。氯气的流动速率为1.5l/min,反应管的转动速度约为2.5rpm。副产品SiCl4被过量氯气流带走,经由水冷冷凝器进入收集器中。此后使用氩气(0.5l/min)在1150℃下冲洗反应器0.5小时,以从碳中去除过量氯和气态副产品的残余物。在加热和冷却过程中,使用缓慢氩气气流(0.5l/min)冲洗反应器。所产生的碳粉末(29.9克)被移入硅石固定床反应器中,并用氢气在800℃下处理2小时。在加热和冷却过程中,使用缓慢氦气流(~0.3l/min)冲洗反应器。所获得的碳材料重量为28.7克(理论值的95.6%)。将所获得的一部分碳粉末(15克)置于石英反应容器中,并载入通过管式炉加热的水平石英反应器中。然后使用氩气冲洗反应器以去除空气,管式炉被加热至900℃,加热梯度为15°/min。接着氩气流以0.8l/min的流动速率通过加热至75-80℃的蒸馏水,使所产生的体积比率约为10/9的氩气/水蒸气混合物与碳在900℃下相互作用2.5小时。此后使用氩气在900℃下再冲洗反应器1小时,以完成碳表面的活化,然后缓慢冷却至室温。
实施例6
电极实验室制备
在乙醇中将一种包含重量比为86%的实施例1产生的SNC粉末和重量比为8%的TEG的混合物搅拌10分钟。此后将重量比为6%的PTFE(以水中悬浮液的形式)加入预先冷却至15℃的这种浆料中,搅拌30分钟,并逐渐加压直至形成湿“薄饼”。然后乙醇在高温(~95℃)下被蒸发。随后使用庚烷注入此薄饼,加工成形为圆柱,并通过沿圆柱的端部方向轧制此圆柱体使其被挤压。重复后面的程序直至出现弹性。最后在约75°下去除庚烷,轧制挤压后的薄饼使其厚度逐渐降为98±4微米,在270℃的真空中干燥,并使用等离子体活化物理气相沉积为其一侧覆盖厚度为4±1微米的铝层。
实施例7-10
进一步电极制备
除分别使用由实施例2-5产生的SNC粉末外,以与实施例6相同的方法制造可极化电极。通过球磨研磨法降低颗粒尺寸大于10微米的碳粉末。为实施例2、3、4和5的SNC分别制造厚度为98±4、125±5、125±5和125±5微米的电极板。
由实施例6-10生产的电极形成的电容器的装配和预处理
通过表5所示的方法,将按照实施例6-10所制备的电极附着至10微米厚的铝箔(集流器),并使用分隔层间隔。本实施例中使用一种Celgard分隔层。平行连接按照实施例6-10公开方法制成的正和负充电可极化电极所形成的电极对。将如此制备的电极包置于密封箱中,在真空下保持3天,以去除所吸收的气体,然后注入电解质,这种电解质包含单个季铵盐或乙腈中这种盐的混合物的溶液。在电压范围为1.5-3.0V的范围内,保持电流不变或功率不变的条件下,循环所制造的EDLC单元。
所获得的某些结果显示于表6和表7:表6表示将碳电极板连接至铝箔的不同方法的适用性,表7表示正负充电可极化电极的平衡效果。

按照本发明的SNC材料的特征
使用Gemini吸附计2375(Micromeritics)在氮沸点温度(-196℃)下执行低温氮吸附试验。按照BET理论计算探测量的比表面面积,直至氮的相对压力(p/p0)为0.2,除表1所显示的结果外。根据吸附等温线的t曲线计算微孔隙体积,并按照BJH(Barrett-Joyner-Halenda)理论计算孔隙尺寸分布。使用计算机控制称重常压和室温下苯蒸气中的碳样本,在室温下研究苯蒸气的吸附动力学。按照以下公式计算上述条件中已经吸收苯的微孔的体积:
Ws=(m2-m1)/m1×dC6H6[cm3g-1]
其中,m1和m2分别是试验样本的初始和最终重量,dC6H6为室温下苯的密度。
SNC材料的电化学评估
使用具有FRA分析仪的Solartron恒电位器1287,在3电极电化学电池中执行电化学试验。在乙腈(AN)电解质中的6M含水KOH和1.5M不含水四乙铵四氟乙烯(TEA)中,进行电化学试验。试验过程中使用氩气为电解质脱气。
使用三类分别使用:恒压(CV)、恒流(CC)和阻抗(EIS)技术的试验。对不含水和含水系统而言,所观测的理想极化性的区域分别在-1.5至+1.5V(与SCE相比)和-1.0至+0.25V(与Hg/HgO相比)之间。根据CV和CC曲线计算正负充电电极材料的放电电容。在恒定直流电位在执行EIS测量:不含水电解质为-1.4V、+1.4V,含水电解质为-1.0V。在10mHz的频率下计算ElS电容。
超级电容器评估
使用恒电位器Solartron 1287执行恒流(CC)和恒压(CV)试验。从CV曲线中计算电容器的额定电压。按照以下公式从CC曲线中计算超级电容器的电容:C=ldt/dE。从IR-下降(drop)导出内阻。
使用恒定功率(CP)充电-放电循环方法,表征功率、能量性能和相应的Ragone曲线。
使用电化学阻抗光谱学(EIS)分别确定在10mHZ和100Hz频率下的串联电容和串联电阻。
总之,本发明提供高级超级电容器性能。具体地说,我们的SNC具有高比表面积和在高封装密度电极中的窄孔隙尺寸分布的组合性能,好于其它任何已知碳。这就允许制造很薄的电极,从而提供设备的低电阻和高功率,同时仍保持高比能量。按照本发明的目标,通过改变其成分和体积,平衡正和负充电电极的电化学性能,这也是制造所需EDLC的方法的一个主要特征。
Claims (41)
1.一种电双层电容器,包括:至少一对连接至集流器的可极化电极,插在每对电极的电极间的由离子可渗透但电子绝缘材料制成的分隔层,和液体电解质,特征在于电极包括其中纳米孔隙窄分布的碳颗粒层,纳米孔隙的孔隙尺寸与电解质的离子大小匹配。
2.如权利要求1的电容器,特征在于每个电极中的碳颗粒层包括重量百分比为2-10%的粘合剂。
3.如权利要求2的电容器,特征在于粘合剂为含氟聚合物。
4.如权利要求3的电容器,特征在于每个电极中的碳颗粒层包括重量百分比为1-15%的热膨胀石墨,用以改性碳颗粒层中的离子输运。
5.如权利要求3的电容器,特征在于每个电极中的碳颗粒层包括重量百分比为1-15%的胶体碳,用以改性碳颗粒层中的离子输运。
6.如权利要求1-4中任一项的电容器,特征在于每个电极中的碳颗粒层包括重量百分比为0.5-10%的SiO2,用以提高电容。
7.如权利要求1-6中任一项的电容器,特征在于电极厚度在5-150微米的范围之内。
8.如权利要求7的电容器,特征在于电极中碳颗粒的尺寸小于约10微米。
9.如权利要求1-8中任一项的电容器,特征在于通过卤化无机碳化合物的颗粒,生产电极中的碳颗粒。
10.如权利要求9的电容器,特征在于通过卤化无机碳化合物的颗粒,生产电极中的碳颗粒,这些化合物基于由Ti、Zr、Hf、V、Nb、Ta、Mo、W、Cr、Fe、Al、Si、B和Ca构成的组中的金属、类金属或其组合。
11.如权利要求9或10的电容器,特征在于每对电极的电极中的纳米孔隙尺寸不同,以匹配电解质中的阳离子和阴离子的不同大小。
12.如权利要求11的电容器,特征在于每对电极中的电极具有相同的电容。
8.如权利要求12的电容器,特征在于每对电极中的电极具有不同的体积。
9.如权利要求13的电容器,特征在于按照零充电电位平衡每对电极中的正和负充电电极。
10.如权利要求11-13中任一项的电容器,特征在于在电极附着至集流器的一侧上沉积厚度为2-5微米的铝层。
11.如权利要求1-15中任一项的电容器,特征在于分隔层为孔状绝缘膜或绝缘纸,例如无纺聚丙烯、聚乙烯分隔层膜、聚对苯二甲酸乙二醇酯核膜或纤维素分隔层纸,分隔层厚度约为5-100微米,最好为5-30微米。
12.如权利要求1-15中任一项的电容器,特征在于分隔层是在与附着集流器的一侧相对的一侧沉积在每个电极上的绝缘材料薄膜。
13.如权利要求1-17中任一项的电容器,特征在于液态电解质为水基电解质或有机电解质。
14.如权利要求18的电容器,特征在于液态电解质包含选自以下组中的至少一种盐,此组包括:四烷基胺、四(二烷氨基)膦、N、N-二烷基-1、4-二氮杂双环[2.2.2]辛烷的四氟硼酸盐或六氟磷酸盐或其混合物,将盐溶于选自以下组中的疏质子极性溶剂或溶剂混合物中,此溶剂组包括乙腈、丙腈、苯基腈、丁腈、3-甲氧基丙睛、γ-丁内酯、-戊内酯、碳酸次乙酯、丙烯碳酸酯、N、N-二甲基甲酰胺、1-甲基-2-吡咯烷酮、二甲氧基乙烷、甲基乙基甲酮和四氢呋喃;盐浓度在0.5-3mol/l的范围内。
15.一种用于电双层电容器的电解质,特征在于电解质中包含一种电压均化剂,选自由孪生芳香烃(包括杂环替代芳香烃)、芳腈、醌和硝基或氨基衍生物、或硝基腈(硝基腈基衍生物)或腈基替代醌的组合构成的组。
16.一种制造具有预先设定孔隙尺寸的碳颗粒的方法,特征在于卤化无机碳化合物的颗粒的步骤,藉此在卤化后剩余的碳颗粒中产生给定大小的纳米孔隙,并选择含碳化合物以使上述碳颗粒中的纳米孔隙尺寸小于或等于给定大小,并且,如果需要,特征在于还包括在氧化介质中处理上述碳颗粒的步骤,直至上述碳颗粒中的纳米孔隙尺寸与给定大小一致。
17.如权利要求21的方法,特征在于卤化在流化床或回转炉反应器中执行。
18.如权利要求21或22的方法,特征在于利用H2O、HNO3、H2SO4、HCl、NaOCl或CO2氧化卤化后剩余的碳颗粒。
19.一种制造用于电双层电容器的电极的方法,特征在于混合包含具有给定大小的纳米孔隙的碳颗粒、至少一种主粘合剂与副粘合剂和溶剂的混合物,挤压此混合物,将被挤压的混合物轧制为板状,然后将形成的电极板附着至导电箔或网。
20.如权利要求24的方法,特征在于混合步骤包括干混合、湿混合、研磨机混合和研磨。
21.一种制造用于电双层电容器的电极的方法,特征在于混合包含具有给定大小的纳米孔隙的碳颗粒、至少一种主粘合剂与副粘合剂和溶剂的混合物,辊压混合此混合物,将混合物轧制为板状,然后将形成的电极板附着至导电箔或网。
22.如权利要求26的方法,特征在于混合步骤包括干混合和湿混合。
23.如权利要求24-27中任一项的方法,特征在于将混合物轧制为板状的步骤通过轧辊压制执行。
24.如权利要求28的方法,特征在于通过热处理从形成的电极板中去除溶剂和副粘合剂,上述副粘合剂在低于第一粘合剂分解温度的温度下为可从形成的电极板上去除。
25.如权利要求29的方法,特征在于第一粘合剂包含重量比为2-10%的聚四氟乙烯或聚偏二氟乙烯颗粒,并进行混合以使聚四氟乙烯或聚偏二氟乙烯颗粒被拉伸为长纤维。
26.如权利要求29或30的方法,特征在于第二粘合剂具有促进延性带形成和提高轧制力液压成分的能力,并可以在低于第一粘合剂分解温度的温度下去除。
27.如权利要求29、30或31的方法,特征在于一种溶剂,该溶剂具有低蒸发率和为副粘合剂增塑的能力,并在不超过副粘合剂去除温度的温度下可去除。
28.如权利要求32的方法,特征在于使用N-甲基吡咯烷酮作为溶剂。
29.如权利要求31-33中任一项的方法,特征在于使用溶解在溶剂中重量比为5-15%的聚丙烯碳酸酯作为副粘合剂。
30.如权利要求34的方法,特征在于在约250℃下热处理所形成的电极板,以使聚丙烯碳酸酯被热解。
31.如权利要求24-35中任一项的方法,特征在于混合物中包含重量比为1-15%的热膨胀石墨。
32.如权利要求24-36中任一项的方法,特征在于通过挤压、扩散焊、点焊或缝焊或激光焊接,将所形成电极板附着至导电箔或网。
33.使用磁脉冲连接将导电材料箔或网附着至含碳电极板。
34.一种制造用于电双层电容器的电极的方法,特征在于将包含具有给定大小的纳米孔隙的碳颗粒、粘合剂和溶剂的混合物混合为浆料,并直接在导电箔上带材铸造此浆料。
35.如权利要求24-37中任一项的方法,特征在于在每个电极与附着导电箔或网的一侧相对的一侧上沉积绝缘材料薄膜。
36.如权利要求24-37中任一项的方法,特征在于通过丝网印刷和干燥使糊状物形成薄膜,在每个电极与附着导电箔或网的一侧相对的一侧上沉积PVDF/NMP糊状物中携带的氧化硅气溶胶。
