[0004] 特許文献 1には、高温下での寸法安定性に優れ、成形加工性や表面加工特性に も優れたフィルムが開示されている。し力 ながら、近年、印刷加工工程等において、 より高温で使用されるようになっており、これら従来のフィルムでは対応できないという 問題があった。また、幅方向の熱収縮率は、フィルム製造工程で比較的容易に低下 させ得るものの、長手方向の熱収縮率を低下させることは困難であるという問題があ つた。
[0005] 一方、熱可塑性樹脂を多層に積層したフィルムは種々提案されており、例えば、耐 引裂性に優れた、多層に積層したフィルムを、ガラス表面に貼りつけることにより、ガ ラスの破損および飛散を大幅に防止できるもの(特許文献 2、特許文献 4)、屈折率の 異なる樹脂層を交互に多層に積層することより、選択的に特定の波長を反射するフィ ルム(特許文献 5— 9)等が存在する。

(3)二軸延伸フィルムである上記(1)または(2)に記載の積層フィルム。
(4)密度が 1一 1. 4g/cm3であり、 180°Cにおける長手方向の熱収縮率カ 2— 2% 、かつ、少なくとも一方向の破断伸度が 100— 1000%である二軸配向ポリエステル フィルム。 (5)上記(4)の二軸延伸ポリエステルフィルムからなる積層フィルム。
(6) 2種類以上の熱可塑性樹脂が厚み方向に 50層以上積層された上記 (4)または(
5)に記載の積層フィルム。

発明の効果
[0012] 本発明の積層フィルムは、熱可塑性樹脂からなる厚みが 30nm未満である層を 50 層以上含むことを特徴とする積層フィルムであるので、高剛性でかつ高温下での寸 法安定性に優れ、さらには成形加工性にも優れるものである。
[0013] また、本発明の二軸配向ポリエステルフィルムは、密度が 1一 1. 4g/cm3であり、 かつ 180°Cにおける長手方向の熱収縮率カ 2— 2%、かつ、少なくとも一方向の破 断伸度が 100— 1000%であることを特徴とするので、高剛性でかつ高温下での寸 法安定性にも優れ、さらには成形加工性にも富むものである。
[0014] また、熱可塑性樹脂 Aからなる層と、熱可塑性樹脂 Bからなる層によって形成される 50層以上の積層フィルムであって、動的粘弾性測定における積層フィルムの α緩和 の温度が、(熱可塑性樹脂 Βの a緩和温度 + 10) °C—(熱可塑性樹脂 Aの a緩和温 度一 10) °Cの間に少なくとも観察され、かつ融点が 2つ以上存在することにより、さら に加熱後の透明性にも優れるものである。

発明を実施するための最良の形態
[0017] 本発明の積層フィルムは、熱可塑性樹脂からなり、厚みが 30nm未満である層を 50 層以上含む。好ましくは、厚みが 30nm未満である層を 500層以上含むことであり、さ らに好ましくは 1000層以上含むことである。厚みが 30nm未満の場合、フィル中にお ける界面体積の飛躍的増大、分子数十個分ゃ微結晶数個分オーダーでの位置規 制、分子間相互作用の増大などの作用を及ぼすサイズ効果が働くこととなる。このた め、従来の方法では達成しえなかった結晶部および非晶部の微細構造を制御するこ とが可能になり、熱可塑性樹脂本来の特徴を損なうことなぐ高温下での寸法安定性 を飛躍的に向上できる。また、層厚みが 30nm未満である層が 50層以上であることに より、フィルム中に占める微細構造制御が達成された部位の割合が十分となり、高温 下での寸法安定性および成形カ卩ェ性の効果が発現しやすくなる。また、フィルム厚 みが薄くなりすぎることによるハンドリング性の低下が起きにくくなる。また、 500層以 上の場合には高温下での寸法安定性がより向上する。さらに、 1200層以上の場合 には、高温下での寸法安定性と成形カ卩ェ性がより向上する。また、上限値は特に限 定されないが、 50000層以下であることが好ましい。また、層厚みは、より好ましくは 1 5nm未満である。 15nm未満の場合、さらに高温下での寸法安定性が向上する。
[0018] 本発明における熱可塑性樹脂としては、たとえば、ポリエチレン、ポリプロピレン、ポ リメチルペンテンなどのポリオレフイン樹脂、ナイロン 6、ナイロン 66などのポリアミド樹 月旨、ポリエチレンテレフタレート、ポリブチレンテレフタレート、ポリプロピレンテレフタレ ート、ポリブチレンサクシネート、ポリエチレン一 2, 6—ナフタレートなどのポリエステル 樹脂、ポリカーボネート樹脂、ポリアリレート樹脂、ポリアセタール樹脂、ポリフエ二レン スルフイド樹脂、アクリル樹脂、ポリグリコール酸樹脂、ポリ乳酸樹脂などを用いること ができる。この中で、強度'耐熱性'透明性の観点から、特にポリエステルであることが より好ましい。
[0019] 本発明における熱可塑性樹脂として好ましいポリエステルとは、ジカルボン酸成分 とジオール成分との重縮合体のことを言う。ジカルボン酸成分としては、テレフタル酸 、イソフタル酸、フタル酸、 1 , 4_ナフタレンジカルボン酸、 1, 5_ナフタレンジカルボ ン酸、 2, 6—ナフタレンジカルボン酸、 4, 4 'ージフエニルジカルボン酸、 4, 4 'ージフエ ニルスルホンジカルボン酸、アジピン酸、セバシン酸、ダイマー酸、シクロへキサンジ カルボン酸などが挙げられ、またこれらのエステル誘導体も含まれる。グリコール成分 としては、エチレングリコール、 1 , 3_プロパンジオール、 1, 2_プロパンジオール、 1 , 3_ブタンジオール、 1, 4_ブタンジオール、 1 , 5_ペンタジオール、ジエチレングリ コール、ポリアルキレングリコール、 2, 2_ビス(4' _ j3—ヒドロキシエトキシフエニル)プ 口パン、 1, 4—シクロへキサンジメタノールなどが挙げられる。ポリエステル樹脂の中 でも、ポリエチレン一 2, 6_ナフタレートやポリエチレンテレフタレートが好ましぐポリ エチレンテレフタレートがさらに好ましい。またこれらの熱可塑性樹脂は、ホモ樹脂で あってもよく、共重合または 2種類以上のブレンドであってもよい。また、各層中には、 例えば、酸化防止剤、帯電防止剤、結晶核剤、無機粒子、有機粒子、減粘剤、熱安 定剤、滑剤、赤外線吸収剤、紫外線吸収剤などの添加剤が添加されていてもよい。
[0020] 本発明の積層フィルムは、少なくとも 2種類の熱可塑性樹脂からなることが好ましレ、 。少なくとも 2種類の熱可塑性樹脂からなると、本発明のように 30nm未満である層を 50層以上含んでなる場合に、異なる熱可塑性樹脂の層間で相互作用を及ぼしあう 領域が多くなるために、高温下での寸法安定性と成形加工性がさらに向上するように なるためである。
[0021] 本発明の積層フィルムは、二軸延伸されていることが好ましい。二軸延伸されたフィ ノレムは、高剛性でかつ高温下での寸法安定性に優れるためである。
[0022] また、本発明の第二の態様である二軸配向ポリエステルフィルムは、密度が 1一 1.
4g/cm3であることが重要である。密度をこの範囲内とすることによって、寸法安定性 と成形加工性を両立することができる。また、密度が 1. 4g/cm3を越えると、成形材 として使用した場合に、その総重量が重くなつてしまうために問題となることがある。 密度のより好ましい範囲は、 1. 2— 1. 39g/cm3、最も好ましい範囲は、 1. 3— 1. 3 9gz cm (?める。
[0023] また、この場合、 180°Cにおける長手方向の熱収縮率は 2— 2%とすることが重要 である。この長手方向の熱収縮率は、一般的な二軸配向ポリエステルフィルム成形 方法である通常の逐次 2軸延伸法において、低下させることが困難な物性である。本 発明で開示する方法などを用いて、熱収縮率を 2— 2%とすることにより、高温熱寸 法安定性の要求される用途において非常に優れた特性を有するフィルムとなる。この 180°Cにおける長手方向熱収縮率のより好ましい範囲は一 1一 1. 9%、最も好ましレヽ 範囲は—0. 2-1. 6%である。
[0024] また、この場合、少なくとも一方向の破断伸度は、 100 1000%であることが重要 である。破断伸度が 100%未満では、成形加工時にフィルム破れなどが発生して収 率が低下したり、所望の成形材料を得ることが著しく困難となる。また、破断伸度を 10 00%よりも大きくすることはポリエステルの性質上、実質的に困難である。破断伸度 のより子ましレヽ |gffli 、 200-600%, 女子ましレヽ |5¾ίΐ220— 400ο/οである。ま た、長手方向または幅方向の破断伸度力 100— 1000%であると好ましい。
[0025] また、本発明の第二の態様である二軸配向ポリエステルフィルムは、積層フィルム であることが好ましい。積層フィルムとすることにより、高剛性でかつ高い寸法安定性 をより達成しやすくなる。さらに、第二の態様である二軸配向ポリエステルフィルムは、 2種類以上の熱可塑性樹脂が厚み方向に 50層以上積層されていることが好ましい。 こうすることにより、高温下での寸法安定性と成形加工性がより得られやすくなるよう になる。より好ましくは 500層以上、最も好ましくは、 1200層以上である。また、上限 は、製膜性の観点から、 500000層未満が好ましい。
[0026] 本発明の積層フィルムの積層構造としては、熱可塑性樹脂 Αを主成分とする層と熱 可塑性樹脂 Bを主成分とする層とを厚み方向に規則的に積層した構造を有している ことが好ましい。すなわち、本発明においては、積層フィルム中の熱可塑性樹脂 Aを 主成分とする層と熱可塑性樹脂 Bを主成分とする層とが厚み方向に規則正しく積層 されていることが好ましぐ特に交互に積層された構造を有することが好ましい。なお 、熱可塑性樹脂 Aを主成分とする層と熱可塑性樹脂 Bを主成分とする層以外の層に ついてはその積層の順序については特に限定されるものではない。また、熱可塑性 樹脂 A、熱可塑性樹脂 B、熱可塑性樹脂 Cの 3種からなる場合には、 A (BCA) n、 A ( BCBA) n、 A (BABCBA) nなどの規則的順序で積層されることがより好ましい。ここ で nは繰り返しの単位数であり、例えば A(BCA) nにおいて n= 3の場合、厚み方向 に ABCABCABCAの順序で積層されているものを表す。
[0027] 本発明のフィルムは、少なくとも結晶構造の異なる 2種類の結晶性樹脂からなること 力^らに好ましい。ここで、結晶性樹脂とは、使用される状態にて広角 X線回折計など の X構造解析手法を用レ、て評価した際に、結晶構造が認められる樹脂のことをいう。 また、結晶構造が異なるとは、使用される状態にて広角 X線回折計などの X線構造解 析手法を用いて評価した際に、結晶格子定数が異なるとされる状態を言う。異なる結 晶構造をもつ 2種類の結晶性樹脂が含まれている場合、本発明の第一の態様である 30nm未満の層形成がなされると、層内および層間で特異な結晶形成がなされるた め、高温下での寸法安定性と成形性の向上が一層達成されやすくなる。このような結 晶性榭脂としては、例えば、ポリエチレン、ポリプロピレン、ポリメチルペンテンなどの ポリオレフイン樹脂、ナイロン 6、ナイロン 66などのポリアミド樹脂、ポリエチレンテレフ タレート、ポリブチレンテレフタレート、ポリプロピレンテレフタレート、ポリブチルサクシ ネート、ポリエチレン一 2, 6_ナフタレートなどのポリエステル樹脂、ポリアセタール樹 脂、ポリフエ二レンスルフイド樹脂、ポリグリコール酸樹脂、ポリ乳酸樹脂などが挙げら れる。またこれらの熱可塑性樹脂としてはホモ樹脂であってもよぐ共重合または 2種 類以上のブレンドであってもよい。
[0028] 本発明において、 2種類の結晶性樹脂 Aおよび Bを用いる場合には、結晶性樹脂 Aの結晶性樹脂 Bに対する重量比率は、 20wt%以上 80wt%以下であることが好ま しレ、。より好ましくは、 35wt%以上 65wt%以下である。 20wt%未満の場合、一方の 結晶制御が十分でなぐ高温下での寸法安定性の効果が低減する場合がある。また 、 80wt%より大きい場合も同様である。
[0029] 本発明のフィルムでは、熱可塑性樹脂 A、 Bとして結晶性熱可塑性樹脂を選択する 場合には、両者の融点差が 20°C以上となることが本発明の効果が得られやすくなる ために好ましい。より好ましくは、 15°C以上、最も好ましくは 20°C以上である。一方、 融点差は、好ましくは 100 (より好ましくは 60、更に好ましくは 50) °C以下である。
[0030] 本発明の積層フィルムでは、構成する層の中に周期構造が存在することが好ましい 。例えば、 2種類の結晶性樹脂 Aおよび Bからなる積層フィルムの場合には、結晶性 樹脂 A力 なる層および結晶性樹脂 Bからなる層の両方に周期構造が存在すること が好ましい。このような周期構造は、フィルムを超薄切片とし、染色技術を併用して透 過型顕微鏡にて高倍率(10000倍一 500000倍)で観察される。ここで、構成する層 の中の周期構造とは、透過型電子顕微鏡などにより高倍率で観察 ·撮影した際に、 得られた画像において層中に明暗のコントラストが交互に存在する状態をいう。これ は、結晶部と非晶部が規則的に分離した結果、周期構造が存在するようになったも のと考えられる。このような結晶部と非晶部の規則的かつ明確な分離により、結晶部 が結節点として作用するため、より高い寸法安定性を得られるようになるものである。 また、分離した非晶部は秩序度が非常に低いために、成形加工性にとって重要な伸 度をより高く発現できるようになる。 [0031] 本発明の積層フィルムは、構成する層の平均的な厚みが各層を構成する樹脂の結 晶サイズの 0. 1— 8倍であることが好ましい。より好ましくは 1一 5倍の範囲である。ここ で結晶サイズとは、広角 X線回折計にて測定を行い、断面方向の面の 2 θ / Θ強度 データのうち、半値幅から Scherrerの式を用いて計算されるものをいう。また、この際 、結晶性樹脂 Aおよび結晶性樹脂 Bのピークが重なる場合は、ピーク分離手法をもち いて各々の結晶サイズを求めることが好ましい。このように、構成する層の厚みを結 晶サイズに近い範囲内で制御することにより、層内の結晶形成のみならず層間の結 晶形成にも相互作用を及ぼすため、より高い寸法安定性が得られるようになる。また 、 1一 5倍になると更に高い寸法安定性が得られる。一方、上記下限値未満の場合に は、実質的に結晶生成が抑制されるため、寸法安定性向上の効果が得られに《な る場合がある。また、上記上限値より大きい場合には、相互作用が低減するため寸法 安定性の効果が減少するとともに、成形加工性も不十分になりやすくなることがある。
[0032] 本発明では、フィルムを DSC測定した際、結晶融解熱量が 8j/g以上であるピーク を二つ以上有することが好ましい。より好ましくは、 12j/g以上である。さらに好ましく は、 15j/g以上である。上限は特に限定されないが、好ましくは 100j/g以下である 。結晶融解熱量が 8j/g以上であるピークを二つ以上有する場合は、熱可塑性樹脂 Aおよび熱可塑性樹脂 Bの十分な結晶化が進行しており、より高温下での寸法安定 性がより向上するためである。このように結晶融解熱量が 8j/g以上であるピークを 2 つ以上有するようにするには、少なくとも 2種類以上の結晶性樹脂からなり、その結晶 性樹脂それぞれのフィルム中における割合が 20wt%以上 80wt%以下にすることが 好ましい。
[0033] 本発明の積層フィルムは、積層数が 1000層以上であり、かつ積層精度が 50%以 下であることが好ましい。ここで、積層精度とは、積層フィルムを構成する層において 、最も厚みの厚い層の厚みから最も厚みの薄い層厚みを引いたものを、平均の層厚 みで除し、 100を乗じたものをいう。より好ましくは積層精度が 40%以下であり、さら に好ましくは 20%以下である。積層精度が 50%より大きくなると、場合によっては積 層むらのために高温下での寸法安定性向上の効果が得られなくなることがあるととも に、成形力卩ェ性も不良となることもある。一方、積層精度が 50%以下になると、緻密 な構造制御が達成され、層内に結晶と非晶が完全に分離した周期構造が存在する ようになり、より高い高温下での寸法安定性が得られるようになるものである。また積 層精度が 20%以下になると、寸法安定性が向上しながら剛性的に優れたフィルムに なる。

[0038] 本発明のフィルムは、熱機械試験機を用い、物性値の評価方法(2)に記載の方法 にて測定した際、少なくとも長手方向の 180°Cにおける変形率が一 1 %以上 3%以下 であることが好ましい。より好ましくは、 -0. 3%以上 1. 5。/0以下である。すなわち、こ のようなフィルムは高温下での寸法安定性に優れたフィルムと言えるものであり、従来 は制御することが困難であった長手方向の寸法安定性を、層間で相互作用を高めた 結果、層間で相互作用を及ぼす結晶部が結節点として作用し、非晶部が極めて緩 和した構造とすることによって、大幅に向上したものである。一方、変形率が一 1. 0% 未満の場合は収縮が大きぐ成形加工の際に高度な寸法安定性を達成しにくくなる 。また、変形率が 3%より大きい場合には、膨張量が大きいために、同様の状態となる 。また、さらに好ましくは長手方向および幅方向の両方で 180°Cにおける変形率が- 1 %以上 3%以下であることが好ましい。
[0039] 本発明のフィルムは、少なくとも一方向の降伏点応力が lOOMPa以下であり、かつ 破断伸度が 180%以上であることがさらにこのましレ、。このようなフィルムは、低応力 で変形しかつ大変形にも追従できるため、成形カ卩ェ性に優れたフィルムといえる。よ り好ましくは、少なくとも一方向の破断伸度が 200%以上である。破断伸度が 180% 未満の場合、大変形を要求される成形カ卩ェではフィルム切れが生じるため好ましくな レ、。また、好ましくはフィルムの長手方向または幅方向の降伏点応力が lOOMPa以 下であり、かつ破断伸度が 180%以上である。
[0040] 本発明のフィルムは、動的粘弾性測定における積層フィルムのひ緩和温度が、(熱 可塑性樹脂 Bのひ緩和温度 + 10) °C—(熱可塑性樹脂 Aのひ緩和温度—10)での 間に観察され、かつ融点が 2つ以上存在することが好ましい。 ひ緩和温度がこのよう な範囲となるためには、厚みが 30nm未満で熱可塑性樹脂 Aと熱可塑性樹脂 Bから なる層が 50層以上積層されていることが好ましい。ここで、 α緩和温度の高い方を熱 可塑性樹脂 Αと定める。本発明の積層フィルムは、本来動的粘弾性測定において異 なるひ緩和温度をもつ熱可塑性樹脂 Aと熱可塑性樹脂 Bを積層しているにもかかわ らず、長手方向および幅方向には十分巨視的な形状を有しているが、非常に微細な ナノオーダーの層厚み形状となるため、積層フィルム自体のひ緩和温度は、(熱可塑 性樹脂 Bのひ緩和温度 + 10) °C—(熱可塑性樹脂 Aのひ緩和温度—10) °Cの間に 単一の樹脂であるかのように一つ観察される。これに対し、 DSCによる融点測定にお いては、熱可塑性樹脂 Aと熱可塑性樹脂 B個々の融点のピークが存在し、それぞれ の樹脂の熱的性質が損なわれないことが重要である。このような場合に結晶部およ び非晶部の微細構造制御が達成され、各熱可塑性樹脂の特徴を損なうことなぐ高 剛性でかつ高温下での寸法安定性に優れ、さらに加熱後の透明性や広い温度範囲 での成形カ卩ェ性にも優れたフィルムを得ることができる。ここで、本発明における α緩 和とは、動的粘弾性測定において、フィルム非晶部の比較的長い分子鎖の運動に起 因するものであり、延伸フィルムのガラス転移温度に相当するものである(村上謙吉 著「レオロジ一基礎論」 132頁、産業図書株式会社出版、 1991年 5月 30日出版)。 本発明積層フィルムの α緩和温度は、より好ましくは (熱可塑性樹脂 Βの α緩和温度 + 12) °C—(熱可塑性樹脂 Aの α緩和温度一 12) °Cである。この場合上述の効果のう ち加熱後の透明性がさらに向上するため好ましい。 α緩和温度をこのような温度範 囲にするためには、例えば積層フィルム内での熱可塑性樹脂 Αの重量比率を 20wt %— 80wt%にすることが挙げられる。またさらに好ましくは (熱可塑性樹脂 Bの α緩 和温度 + 15) °C一(熱可塑性樹脂 Aのひ緩和温度一 15) °Cである。この場合上述の 効果のうち高温下での寸法安定性と加熱後の透明性がさらに向上するため、より好 ましい。 ひ緩和温度をこのような温度範囲にするためには、例えばフィルム内の熱可 塑性樹脂 Aの重量比率を 35wt% 65wt%にすることが挙げられる。熱可塑性樹脂 Aの重量比率が 20wt%未満の場合、一方の結晶制御が十分でなぐ高温下での寸 法安定性の効果が低減する場合がある。また 80wt%より大きい場合も同様である。 本発明に用いる熱可塑性樹脂は特に限定されるものではないが、熱可塑性樹脂 A の融点が熱可塑性樹脂 Bの融点より 5°C以上高いことが好ましい。このような樹脂を 用いると、 30nm未満の層が 50層以上である場合、両榭脂の結晶からなるラメラの周 期構造が層内に形成されるため、高剛性でかつ高温下での寸法安定性に優れ、さら に加熱後の透明性や広い温度範囲での成形加工性にも優れたフィルムが得られる ため好ましい。融点に 5°C以上差がある 2種類の熱可塑性樹脂は特に限定されるも のではないが、熱可塑性樹脂 Aをポリエチレンテレフタレートとした場合には、熱可塑 性樹脂 Bには次のような樹脂が好ましく用いられる。例えばポリブチレンテレフタレー トゃポリプロピレンテレフタレートなどのポリエステル樹脂、ポリエチレン、ポリプロピレ ン、ポリメチルペンテンなどのポリオレフイン樹脂、ナイロン 6やナイロン 66などのポリ アミド樹脂、またポリエチレンテレフタレートにイソフタル酸、アジピン酸、セバシン酸、 ダイマー酸、シクロへキサンジカルボン酸などを共重合したものが挙げられる力 これ らに限られるものではない。

[0043] 本発明のフィルムは、雰囲気温度を 50°Cから 65°Cまで変化させたときの長手方向 および/または幅方向の熱膨張係数が l lOppm以下であることが好ましい。より好ま しくは lOOppm以下である。 l lOppm以下の膨張の場合、加工時等に問題なく使用 すること力 Sできる。さらに延伸倍率を高め、フィルムの配向を高めることで lOOppm以 下とすることができ、この場合ではさらに膨張の影響が少なく寸法安定性が向上する ため好ましい。熱膨張係数の下限は特に定めるものではなぐ低いほど好ましい。特 に限定されないが、一般的には 90ppm程度である。また熱膨張係数が l lOppmより 高いと、高温下での寸法安定性が低下し、たるみが発生したり皺が入りやすくなるた め好ましくない。
[0044] 本発明のフィルムは、 210°Cの雰囲気中で 30分加熱試験を実施した後のヘイズ上 昇値が 15%以下であることが好ましい。ここでいうヘイズの上昇値とは、加熱後のへ ィズ(%)と加熱前のヘイズ (%)の差である。より好ましくは 10%以下、さらに好ましく は 5%以下、最も好ましくは 2%以下である。例えば、動的粘弾性測定における積層 フィルムの α緩和温度が、(熱可塑性樹脂 Βの α緩和温度 + 10) °C—(熱可塑性榭 脂 Aの α緩和温度一 10) °Cの間に観察され、かつ融点が 2つ以上存在するようにし、 熱可塑性樹脂 Aと熱可塑性樹脂 Bを 50層以上積層することにより、ヘイズ上昇値を 1 5%以下にすることができる。この場合、光線の透過性の観点から成形体等に用いる のに適している。さらにフィルム製膜時の熱処理温度を熱可塑性樹脂 Bの Tm (融点) 以下(ここで融点は熱可塑性樹脂 A>熱可塑性樹脂 Bとする)にすることにより、ヘイ ズ上昇値を 10%以下にすることができ、この場合透過光の散乱がより少なくなり、成 形体としたとき外観が白く濁って見えることがないため好ましい。ここで Tmとは、 DSC にて試料を一定速度で昇温したとき、融解による吸熱が最も大きくなる温度のことで ある。また、積層精度を 30%以下にすることにより、ヘイズ上昇値を 5%以下にするこ とができ、この場合透過光の散乱がさらに少なぐ透明性に優れたフィルムを得ること ができ、成形体とした場合、光沢のあるものとなるため好ましい。積層精度を 30%以 下にするためには、製膜時に異なる種類の熱可塑性樹脂を積層させる装置として 20 0層一 2000層のスリットを有し、かつそのスリットの加工精度が ± 10 μ πι以下である フィードブロックとを用いることが好ましぐ加えて積層数を増加させるために用いるス タティックミキサーは、その流路長 Lが次に示す式に当てはまるものであることが好ま しレ、。すなわち L≥ Q/ (40^A)である(ここで L:スタティックミキサーの流路長 [m]、 Q :ポリマー押出量 [t/h]、 A:総流路断面積 [m2]である)。またさらに製膜時の熱可 塑性榭脂 Bの Tm以下とし、なおかつ上述のような、フィードブロックおよびスタティッ クミキサーを用いた場合には、ヘイズ上昇値を 2%以下にすることができ、この場合透 過光の散乱が非常に少なぐ透明性に非常に優れたフィルムを得ることができ、成形 体とした場合さらに光沢感のあるものとなるため好ましい。ヘイズ上昇値の下限は特 に定めるものではなぐ上昇値が低いほど散乱が少なくなるため好ましい。
本発明のフィルムは、小角 X線散乱測定において、 end方向および Zあるいは edg e方向において、スポット状の散乱が観察されることが好ましい。本発明において、ス ポット状の散乱とは、ラメラ構造の厚みが大きいということを指している。このような構 造とするためには、厚みが 30nm未満の層を 50層以上とすることが好ましぐまたさら に長手方向と幅方向の物性の差が少なくなるように、延伸倍率を調整することがより 好ましレ、。このような場合、隣り合う層との相互作用が強まり、高温下での寸法安定性 と成形性を向上させるため好ましい。
[0046] 本発明のフィルムは、熱可塑性樹脂 Aもしくは熱可塑性樹脂 Bの Δ Τπιが 60°C以 下であることが好ましレ、。ここでいう Δ Τπιとは DSCにて求まる、融点 Tmと降温結晶 化温度 Tmcの差である。降温結晶化温度 Tmcとは、融点以上まで昇温して熱履歴 を取り去った試料を一定速度で降温した時に、結晶化による放熱が最も大きくなる温 度のことである。熱可塑性樹脂 Aもしくは熱可塑性樹脂 Bの Δ Τπιが 60°C以下で、 30 nm未満の層が 50層以上含まれる場合であれば、層内で両樹脂の結晶からなるラメ ラの周期構造が形成されるために適切な結晶化速度となり、高温下での寸法安定性 と成形性が向上するためさらに好ましい。
[0047] 本発明のフィルムは、その厚みが l x m以上 600 x m以下であることが好ましレ、。厚 みが l x mより小さい場合、皺が入りやすいなどハンドリング性が悪くなるため好ましく なぐさらに積層数が 1000層以上の場合には 1層あたりの厚みが小さくなりすぎるた め好ましくない。また 600 μ ΐηより大きい場合製膜が困難であったり、層の数が多くな りすぎるため生産効率が悪くなつたり、厚みが大きすぎるため加工時等にハンドリング 十生が悪くなることがある。
[0048] 本発明のフィルムは、長手方向と幅方向の物性の差が小さぐ縦横にバランス化さ れていることが好ましい。具体的には長手方向の破断伸度(%)と幅方向の破断伸度 (%)の値の差が 50%以内である。このようにすることにより、高温下での寸法安定性 や広い温度範囲での成形加工性が向上するだけでなぐ加熱後の透明性も優れた フィルムを得ることができるため好ましい。物性をバランス化させることは常識的に好 ましいことではある力 本発明の積層フィルムの場合、分子オーダーに近いナノォー ダ一の特異な層構造を形成しているために、延伸挙動も従来とは異なり、非常にネッ キング延伸になりやすぐ物性のバランスをコントロールしくにくいという課題があった 。これを解決するため種々検討した結果、未延伸フィルムの幅方向の厚みにおいて 、フィルムエッジ部分の厚みがフィルム中心部分の厚みの 2. 5倍以内であることが好 ましいことを見出したものである。未延伸フィルムがこのような厚みである場合、物性 のバランスをコントロールしゃすぐかつ二軸延伸後の幅方向の厚みムラが少なぐ製 膜性が良好となるため好ましい。また延伸前に施す予熱工程の時間は 20秒以内で あることが好ましい。予熱時間が 20秒より長いとフィルムの結晶化が進み、延伸性が 悪くなるため好ましくない。さらに縦延伸および横延伸時の予熱工程で予熱温度と延 伸温度は、熱可塑性樹脂 Aのガラス転移温度と熱可塑性樹脂 Bのガラス転移温度の 間の温度とすることが好ましぐ延伸倍率は、 2. 8倍一 3. 5倍の間とすることが好まし レ、。このような延伸条件で製膜した場合、熱可塑性樹脂 Aおよび熱可塑性樹脂 B両 方の樹脂の結晶化が制御されるため、加熱後の透明性が優れたフィルムになるととも に、長手方向 '幅方向の配向が同程度となり縦横にバランス化されるため、高温下で の寸法安定性や広い温度範囲での成形加工性が向上するものである。一方、従来 の積層フィルムではこのような温度条件で延伸すると、破れが多発するなどの問題が あった。本発明の構成とすることにより、このような温度条件や未延伸フィルム条件で 延伸が可能となったものである。

[0056] こうして二軸延伸されたフィルムは、平面性、寸法安定性を付与するために、テンタ 一内で延伸温度以上融点以下の熱処理を行うのが好ましい。より好ましくは熱可塑 性樹脂 Aの融点以下、熱可塑性樹脂 Bの融点以上 (ここでは熱可塑性樹脂 Aの融点 >熱可塑性樹脂 Bの融点)である。このように熱可塑性樹脂 Aの融点以下、熱可塑性 樹脂 Bの融点以上で熱処理された場合、前述の層内に周期構造が形成されるように なり、より高い寸法安定性と成形加工性が得られるようになるものである。また、さらに 好ましくは結晶性樹脂 Aの融点以下結晶性樹脂 Bの融点以上 (ここでは結晶性樹脂 Aの融点 >結晶性樹脂 Bの融点)での熱処理を行った後、 Α·Β両者の融点以下の 温度で熱処理を行うように、 2段階の温度で行うことが好ましい。 2段目の熱処理温度 は、 1段目の熱処理温度より 20°C以上、好ましくは 30°C以上低いことが好ましい。こ のように 2段階の熱処理温度にて熱処理を行うことにより、より高温熱寸法安定性と成 形加工性が得られるようになるものである。こうして二軸延伸されたフィルムは、平面 性、寸法安定性を付与するために、テンター内で延伸温度以上融点以下の熱処理 を行うのが好ましい。このようにして熱処理された後、均一に徐冷後、室温まで冷やし て卷き取られる。また、必要に応じて、熱処理カも徐冷の際に弛緩処理などを併用し てもよい。

実施例
[0065] 本発明に使用した物性値の評価法を記載する。
(物性値の評価法)
(1)積層厚み、積層数、積層精度
フィルムの層構成は、ミクロトームを用いて断面を切り出したサンプノレについて、電 子顕微鏡観察により求めた。すなわち、透過型電子顕微鏡 HU— 12型((株)日立製 作所製)を用い、フィルムの断面を 3000— 200000倍に拡大観察し、断面写真を撮 影、層構成および各層厚みを測定した。また、積層精度は、積層フィルムを構成する 層において、最も厚みの厚い層の厚みから最も厚みの薄い層の厚みの差を、平均層 厚みで除し、 100を乗じたものとした。また平均層厚みは、同一組成の層から無作為 に抽出した 30層の厚みの平均値を採用した。なお、層構成を明確にするために Ru O染色法にて染色を行った。
(2)寸法安定性
寸法安定性は、熱機械試験機セイコーインスツルメンス(株)社製(EXTRA6000 &TMA/SS6000)を用レ、て、定加重モードにて伸び量を評価した。評価は以下の 条件で行い、 180°Cにおける変形量を寸法安定性とした。なお、変形量がマイナスの 場合、収縮をあらわし、変形量がプラスの場合、伸びを示しているものである。また、 n 数は 3回とし、その平均値を採用した。
温度条件:開始 30°C→ (昇温速度: 10°C/min. )→終了 250°C
荷重 :0. 0294N
試料形状:長さ 20mm 幅 4mm (チャック間距離 15mm)

降伏点応力、破断伸度は、インストロンタイプの引張試験機 (オリエンテック株式会 社製フィルム強伸度自動測定装置"テンシロン AMF/RTA— 100")を用いて、 25 °C、 65%RHの環境下にて JIS— K7127 (1989年制定)に従って測定した。フィルム 長手方向およびフィルム幅方向それぞれについて、幅 10mmの試料フィルムを、試 長間 100mm、引張り速度 200mm/分の条件で引張り、破断伸度 ·降伏点応力 ·応 力'ヤング率を求めた。なお、 n数は 5回とし、その平均値を採用した。
(4)結晶サイズ
結晶サイズとは、広角 X線回折計 (理学電機 (株)社製)にて以下の条件にて測定を 行レヽ、断面方向の面の 2 θ / Θ強度データのうち、半値幅から Scherrerの式を用レヽ て計算されるものである。また、この際、結晶性樹脂 Aおよび結晶性樹脂 Bのピーク が重なる場合は、ピーク分離手法をもちいて各々の結晶サイズを求めた。

(6)固有粘度
ォノレトクロロフエノーノレ中、 25°Cで測定した溶液粘度から、算出した。また、溶液粘 度はォストワルド粘度計を用いて測定した。単位は [dl/g]で示した。なお、 n数は 3 回とし、その平均値を採用した。
(7)密度
JIS_K_7112(1980年改訂)の密度勾配管法により、臭化ナトリウム水溶液を用レ、 てフィルムの密度を測定した。 (8)熱収縮率
フィルムサンプル標線間を 100mmにとり、フィルムを 10mm巾に切断し、フイノレム サンプルを長さ方向に吊し、 0. 0294Nの荷重を長さ方向に加えて、 180°Cの熱風 を用い 30分間加熱した後、標線間の長さを測定し、フィルムの収縮量を原寸法に対 する割合として百分率で表した。
(9)印刷加工性
高さ 25mm、 巾 200mm X長さ 180mmで転写インモールド成形を行レ、(n数 = 3) 、下記の通り判定した。 B級以上を合格とした。
A級:印刷面も斑がなく鮮明で良好である。
B級:部分的に印刷斑が若干ある力 問題なレ、レベルである。
C級:破れが認められたり、印刷斑が顕著であり、実用に耐えない。
(10)動的粘弾性
動的粘弾性はセイコーインスツルメンッ(株)社製 EXSTRA6000 &DMS6100を 用いて評価した。長手方向について、昇温速度 2°C/minで- 150°C力 220°Cまで 昇温し、その tan δから α緩和のピーク温度を読みとり、 α緩和温度とした。周波数 は 1Ηζ、試料形状は長さ 20mm、幅 10mmとした。
(11)熱膨張係数
熱膨張係数は、熱機械試験機セイコーインスツルメンス (株)社製 EXTAR6000& TMA/SS6000を用いて評価した。試料は長さ 20mm、幅 4mmとし、長手方向、 幅方向それぞれについて、定荷重伸び量試験機のチャック間(距離 L= 15mm)にフ イルムを把持した。昇温速度 10°C/minで 30°Cから 150°Cまで昇温し、続いて降温 速度 10°C/minで 150°C力も 30°Cまで降温した。この降温過程での 65°C力、ら 50°C までの変形量を平均傾きから求めた。測定中の荷重は 0. 0294Nに一定になるよう にした。
(12)ヘイズ
25°C、相対湿度 65%において、フィルムを 2時間放置した後、スガ試験機 (株)製 全自動直読ヘイズコンピューター「HGM_2DP」を用いて、ヘイズを測定した。 3回 の測定値の平均値を該サンプルのヘイズとした。また加熱試験後のヘイズの上昇値 を測定する方法としては、試料を収縮変形しないように金属製の枠に貼りつけ、 210 °Cに設定した TABAI製ギアオーブン GHPS—222中で 30分間加熱し取り出した。こ の加熱後の試料のヘイズを上述の方法で測定し、加熱試験後のヘイズ上昇値を求 めた。

(13)小角 X線散乱測定による結晶構造
理学電機 (株)社製 X線発生装置 RU— 200を用いて行った。 X線源は CuK α線 (Ν iフイノレター使用)、出力 50kV 200mA,スリット系 0. 5mm φ、カメラ半径 405mm、 露出時間 60minとした。得られた結果を表 2に示す。
(14)真空成形テスト
真空成形装置 SANWA KOGYO PLAVAC TYPE FB—7を用いてテストし た。 193°Cに加熱した試料に、深さ 15mm、直径 50mmの円柱状のカップを押し当 て、さらにカップ内の空気を一瞬で抜き取って真空にした。このとき試料がカップの形 状に追従して変形するものは、成形性が高いと判断し、 Aとした。また試料がカップに 追従して変形するものの、角部分が十分に成形されないものを Bとした。さらに試料 がカップに追従せず、ほとんど変形しないものは成形性が低いと判断し、 Cとした。
(15)成形加工性
直径 6. 3cmの円筒金型を 180°Cに加熱後フィルムに押し込み、絞り比 0. 6で成形 を行い、下記の通り判定した。 B級以上が合格である。
A:均一に成形され、成形体も弛みがない。
B :—部偏肉した部分があるが、全体としては均一に成形され、成形後の弛みもない
C :明らかに不均一に成形されており、表面の荒れが認められる。
(実施例 1)
熱可塑性樹脂 Aとして、固有粘度 0. 65のポリエチレンテレフタレート(PET)を用い た。またポリエステル Bとして固有粘度 1. 2のポリブチレンテレフタレート(PBT)であ る東レ社製トレコン 1200Sを用いた。これら熱可塑性樹脂 Aおよび Bは、それぞれ乾 燥した後、押出機に供給した。 [0067] 熱可塑性樹脂 Aおよび Bは、それぞれ、押出機にて 280°Cの溶融状態とし、ギヤポ ンプおよびフィルタを介した後、 601層のフィードブロック(圧力損失 6MPa)にて合 流させた。合流した熱可塑性樹脂 Aおよび Bは、流路形状がスクェア一のスタティック ミキサーに供給し、ポリエステル Aが 601層、ポリエステル Bが 600層からなる厚み方 向に交互に積層された構造とし、両表層部分がポリエステル Aとなった。ここで、積層 厚み比(=重量比)が AZB= 1になるよう、吐出量にて調整した。このようにして得ら れた計 1201層からなる積層体を Tダイに供給しシート状に成形した後、静電印加し ながら、表面温度 20°Cに保たれたキャスティングドラム上で急冷固化した。

熱可塑性樹脂 Aとして、融点 Tm255°C、降温結晶化温度 Tmcl 92°C、固有粘度 0 . 65のポリエチレンテレフタレート(PET)である東レ社製 F20Sを用いた。この樹脂 は、比較例 1と同様の延伸条件および熱処理条件で PET単体の二軸延伸フィルムと したとき、動的粘弾性測定における α緩和温度が 118°Cに観察された。また熱可塑 性樹脂 Bとして融点 Tm223°C、降温結晶化温度 Tmcl68°C、固有粘度 1. 2のポリ ブチレンテレフタレート(PBT)である東レ社製トレコン 1200Sを用いた。この樹脂は、 本実施例と同様の延伸条件および熱処理条件で PBT単体の二軸延伸フィルムとし たとき、動的粘弾性測定におけるひ緩和温度が 49°Cに観察された。ただし本発明で 用いた PBTは融点が 223°Cであるため熱処理条件を 235°Cとするとフィルムが融解 する問題があった。このため PBTの両表面に PETの層を積層し、 PET/PBT/PE Tという 3層の構成にして製膜し、 ひ緩和温度を測定した。これらの熱可塑性樹脂は、 それぞれ乾燥した後、押出機に供給した。
熱可塑性樹脂 Aおよび Bは、それぞれ、押出機にて 280°Cの溶融状態とし、ギヤポ ンプおよびフィルタを介した後、 177層のフィードブロック(圧力損失 3MPa)にて合 流させた。合流した熱可塑性樹脂 Aおよび Bは、スタティックミキサーに供給して、スク エア状の流路にて 3回分割.結合され、 PETが 705層、 PBTが 704層からなる厚み 方向に交互に積層された構造とし、両表層部分が PETとなった。ここで、積層厚み比 (=重量比)が A/B= lになるよう、吐出量にて調整した。このようにして得られた計 1409層からなる積層体を Tダイに供給しシート状に成形した後、静電印加しながら、 表面温度 20°Cに保たれたキャスティングドラム上で急冷固化した。この時キャスティ ングフィルムは幅方向の厚みにぉレ、て、フィルムエッジ部分の厚みがフィルム中心部 分の厚みの 2· 3倍となるようにした。
得られたキャストフィルムは、 60°Cに設定したロール群で 10秒間予熱し、さらに 70°C に設定したロール群で加熱し、縦方向に 3倍延伸した。この一軸延伸フィルムをテン ターに導き、 70°Cの熱風で予熱後、横方向に 3. 2倍延伸した。延伸したフィルムは、 そのまま、テンター内で 235°Cの熱風にて熱処理を行レ、、つづいて 5。/0の弛緩処理 を施し、室温まで徐冷後、卷き取った。得られたフィルムの厚みは、 であり、層 厚み 30nm未満の層力 S1200層以上存在していた。得られたフィルムは高剛性でか つ高温下での寸法安定性に優れ、さらに加熱後の透明性や、広い温度範囲での成 形加工性にも優れたフィルムであった。得られた結果を表 8に示す。なお、小角 X線 散乱の形状は表 12に示すようにスポット状であった。

スクェア一状流路のスタティックミキサーにて分割 .結合される回数が 2回であること 以外は、実施例 18と同様の装置 ·条件で、計 705層からなる積層フィルムを得た。積 層フィルムの厚みは 12 μ mであり、層厚み 30nm未満の層が 600層以上存在してい た。得られたフィルムは高剛性でかつ高温下での寸法安定性に優れ、さらに加熱後 の透明性や、広い温度範囲での成形カ卩ェ性にも優れたフィルムであった。得られた 結果を表 8に示す。

実施例 26と同様の装置 ·条件で計 1409層からなる積層フィルムを得た。但し延伸 後に行う熱処理温度は 210°Cとした。フィルム厚みは 12 μ ΐηであり、層厚み 30nm未 満の層は、 1200層以上存在していた。得られたフィルムは高剛性でかつ高温下で の寸法安定性、広い温度範囲での成形カ卩ェ性に優れ、また加熱後の透明性が非常 に優れたフィルムであった。得られた結果を表 11に示す。

熱可塑性樹脂 Aとして融点 Tm255°C、降温結晶化温度 Tmcl92°C、固有粘度 0. 65の PETである東レ社製 F20Sを用レ、、熱可塑性樹脂 Bとして融点 Tmが 229。Cの DuPont社製ポリプロピレンテレフタレート(PPT)を用いたこと以外は実施例 1と同様 の装置'条件で、計 1409層からなる積層フィルムを得た。なおここで用いた PPT樹 脂は実施例 18と同様の延伸条件および熱処理条件で PPT単体の二軸延伸フィル ムとしたとき、動的粘弾性測定における α緩和温度が 58°Cに観察されるものである。 ただし本発明で用レ、た PPTは融点が 192°Cであるため、熱処理温度を 235°Cとする とフィルムが融解する問題がある。このため PPTの両表面に PETの層を積層し、 PE T/PPT/PETという 3層の構成にして製膜し、 α緩和温度を測定した。フィルム厚 みは 12 μ ΐηであり、層厚み 30nm未満の層は、 1200層以上存在していた。得られた フィルムは高剛性でかつ高温下での寸法安定性に優れ、さらに加熱後の透明性や、 広い温度範囲での成形加工性にも優れたフィルムであった。得られた結果を表 11に 示す。

熱可塑性樹脂 Aとして、融点 Tm255°C、降温結晶化温度 Tmcl 92°C、固有粘度 0 . 65の PETである東レネ土製 F20Sを用いた。この熱可塑性樹脂 Aを乾燥した後、押 出機に供給した。
熱可塑性樹脂 Aは、押出機にて 280°Cの溶融状態とし、ギヤポンプおよびフィルタを 介した後、 Tダイに供給しシート状に成形した後、静電印加しながら、表面温度 20°C に保たれたキャスティングドラム上で急冷固化した。
得られたキャストフィルムは、 85°Cに設定したロール群で予熱し、さらに 90°Cに設定 したロール群で加熱し、縦方向に 3· 3倍延伸した。この一軸延伸フィルムをテンター に導き、 100°Cの熱風で予熱後、横方向に 4· 0倍延伸した。延伸したフィルムは、そ のまま、テンター内で 235°Cの熱風にて熱処理を行レ、、つづいて 5%の弛緩処理を 施し、室温まで徐冷後、卷き取った。得られたフィルムの厚みは、 15 μ ηιであった。 本フイノレムは、高温下での寸法安定性と成形加工性が不適であった。得られた結果 を表 11に示す。

フィードブロック(圧力損失 IMPa)が 41層で、スタティックミキサーを用いないこと以 外は実施例 18と同様の装置'条件で、計 41層からなる積層フィルムを得た。フィルム 厚みは 12 / mであり、層厚み 30nm未満の層は存在しなかった。得られた積層フィ ルムは、高温下での寸法安定性や加熱後の透明性、さらに成形加工性が不十分で あった。得られた結果を表 11に示す。なお、小角 X線散乱の形状は、表 12に示すよ うに層線状の散乱も認められた。

産業上の利用可能性
[0121] 本発明によれば、高剛性でかつ高温下での寸法安定性に優れ、さらには成形加工 性にも優れるフィルムが得られた。

[0123] またフィルムの熱膨張係数を制御することにより、高温下での寸法安定性に優れ、 高温下での高精度な成形が可能となった。

、成形体とした場合光沢のある外観の優れたフィルムを得ることができた。

Claims

請求の範囲
[I] 熱可塑性樹脂からなる厚みが 30nm未満である層を 50層以上含む積層フィルム。
[2] 少なくとも 2種類の熱可塑性樹脂からなる請求項 1に記載の積層フィルム。
[3] 二軸延伸フィルムである請求項 1に記載の積層フィルム。
[4] 密度が 1一 1. 4gZcm3であり、 180°Cにおける長手方向の熱収縮率カ 2— 2%、か つ、少なくとも一方向の破断伸度が 100 1000%である二軸配向ポリエステルフィ ノレム。
[5] 請求項 4記載の二軸延伸ポリエステルフィルムからなる積層フィルム。
[6] 2種類以上の熱可塑性樹脂が厚み方向に 50層以上積層された請求項 5に記載の積 層フイノレム。
[7] 少なくとも結晶構造の異なる 2種類の結晶性樹脂からなる請求項 1または請求項 5に 記載の積層フィルム。
[8] 層の中に周期構造が存在する請求項 1または請求項 5に記載の積層フィルム。
[9] 層の厚みが、その層を構成する樹脂の結晶サイズの 0· 1— 8倍である請求項 1また は請求項 5に記載の積層フィルム。
[10] 結晶融解熱量が 8jZg以上であるピークを二つ以上有する請求項 1または請求項 5 に記載の積層フィルム。
[I I] 積層数が 1000層以上であり、かつ積層精度が 50%以下である請求項 1または 5に 記載の積層フィルム。
[12] 少なくとも 1方向の室温下における伸度一応力特性が下記式(1)を満たす請求項 1ま たは 5に記載の積層フィルム。

[16] 熱膨張係数が l lOppm以下である請求項 1または 5に記載の積層フィルム。
[17] 加熱試験後のヘイズ上昇値が 15。/0以下である請求項 1または 5に記載の積層フィノレ ム。
[18] 小角 X線散乱測定において、 end方向および/または edge方向において、スポット 状の散乱が観察される請求項 1または 5に記載の積層フィルム。
[19] 熱可塑性樹脂 Aおよび/または熱可塑性樹脂 Bの、融点と降温結晶化温度の差( Δ
Tm)力 60°C以下である請求項 1または 5に記載の積層フィルム。
