Abstract

Description

在室温下触摸时是非粘性的是有益的,原因在于膜可以卷起和解卷而不会相互粘附。在本申请内,如果膜不需要大于2N的力来拉出25mm直径的在其表面上施涂过的不锈钢板,则膜被认为是触摸时非粘性的。尽管在某些情况下,它可以是可用于具有粘性表面的膜。
在室温下的保存稳定性也是重要的,原因在于如果膜在室温下是保存稳定的,则不必要提供昂贵的制冷设备用于膜的保存和输送。通过在室温下保存稳定,我们想要未固化的粘合剂在室温(23℃)下保存3个月之后其机械性能损失不大于10%、优选地不大于5%。许多早先的膜需要在0℃以下来保存。本发明的膜可因此在环境温度下保存、输送和切割。额外地,如果它们与剥离衬底一起使用,衬底可以容易地在室温下除去。
还期望的是可以通过挤出来生产膜。
膜的另一个重要的品质是它可以固化从而粘附至如在它们的表面上有油的金属等的油性表面。如果膜在固化时将粘附至具有3g/m2的防腐蚀油如和的层的金属表面,则膜被认为是粘附至油性表面。该组件的剪切强度应降低没有油制成的类似组件的剪切强度的不大于15%、优选地不大于10%。

iv)可以在不高于220℃、优选地不高于190℃、优选地130℃至190℃的温度下在不超过45分钟、优选地不超过15分钟固化,
v)优选地形成与油性表面的粘合粘结,
vi)具有增强的针对瑕疵增长的防止,且
vii)优选地尤其是在130℃至220℃的温度范围内在粘合膜的热固化期间是触变的。
可存在具有一个或多个相当的性能的现有的膜,但是本发明的膜提供改善的组合的综合性能。
在优选的实施方案中,粘合膜是环氧树脂系。
额外地,我们发现了通过生产本发明的膜的优选的配方的使用,可以得到具有改善的厚度均匀性的膜,这样允许最终结合的性能的更准确的预测和控制。

粘合膜优选具有在0.2和3.0mm之间的未固化的厚度。
PCT公布WO2011/025873涉及可以作为膜提供的热固性粘合剂组合物。然而,热固性材料是预反应的,这意味着膜在暴露于热固性环境中之前不具有期望的柔性,并且难以用于不规则形状的情况。额外地,该粘合膜不能通过挤出来形成,并且WO2011/025873的粘合剂示出具有在165℃下的约90分钟的不期望的长的固化时间。该膜也具有在室温下不良的保存稳定性,并且需要在冷藏的条件下保存。

可以生产出本发明的粘合膜的优选的配制剂包括:

弹性体/环氧树脂加成物
核-壳材料和
固化剂,
优选地所述配制剂额外包含环氧树脂。
重要的是本发明的膜不是脆性的,还有它们具有断裂韧性,所述断裂韧性是一旦瑕疵存在于膜内时抵抗瑕疵增长的能力。我们发现了与仅基于环氧树脂的膜相比,苯氧基树脂的使用改善膜的柔性并且减轻脆性。我们还发现了弹性体环氧加成物和核/壳材料的使用提供断裂韧性以及有助于膜的柔性。

苯氧基树脂是典型地具有约150℃以上的熔点的高分子量材料。因为本发明的膜的一个重要用途是通过在汽车电泳涂装工艺中常用的温度下固化膜的粘合粘结的生产中,所以优选的是配制在低于苯氧基树脂的熔点的温度下制成膜的配制剂。因此,优选的是提供苯氧基树脂以作为溶液的配制活性。我们发现了液体环氧树脂是对苯氧基树脂的特别良好的溶剂。
优选的苯氧基树脂是双酚A和表氯醇以及它们的衍生物的高分子量热塑性缩合产物。典型地,可以采用的苯氧基树脂是具有下式的树脂:
其中n典型地为30至100、优选地50至90。也可以使用改性的苯氧基树脂。可使用的苯氧基树脂的实例是由InchemCorp.出售的产品。适宜的材料的实例是PKHB、PKHC、PKHH、PKHJ、PKHP的颗粒和粉末。可选地,可以使用苯氧基/聚酯杂混物和环氧/苯氧基杂混物。为了提高结构粘合剂的生产,苯氧基树脂可以供应到作为溶液的其他组分中。虽然可以使用任何溶剂,但特别优选使用液体环氧树脂作为溶剂,因为它也可以有助于在活化时的粘合剂性能。
可以用于配制剂中的典型的其他成分包括环氧树脂、环氧树脂用硬化剂(固化剂)、环氧树脂体系用增韧剂和柔韧剂。膜优选通过挤出来生产,因此优选在配制剂中包括反应性稀释剂,其有助于挤出并且增加未固化的粘合膜的柔性,反应性稀释剂的使用也能够使粘合剂组合物挤出从而形成膜,并且可以增加粘合剂配制剂浸渍纤维层的能力,所述纤维层可以用作如稍后将讨论的粘合膜用支撑体。单官能的环氧树脂作为反应性稀释剂是特别有用的。
在一个实施方案中,本发明因此提供在热固性粘合膜中反应性稀释剂如单官能环氧树脂的使用,从而增加未固化的粘合膜的柔性。
本发明的热固性粘合膜可以包含环氧树脂,并且可以根据要求的粘合剂性能包含其他组分。
可以包括在制成膜的配制剂中的其他组分的实例是:
i.任选地用环氧树脂改性以向固化的粘合剂提供增大的韧性的橡胶和弹性体,优选地包括核-壳橡胶材料,
ii.任选地与固化剂促进剂一起的环氧树脂用固化剂,
iii.如果粘合剂要求是可发泡材料时任选地发泡剂。
优选的热固性粘合剂组合物因此包含苯氧基树脂、环氧树脂以及与优选地为核-壳颗粒和可以用固化剂如胺类固化剂热固化的弹性体和/或热塑性塑料组合,从而提供在固化时具有高韧性和高温度剪切性能以及与在室温下非粘性表面和在室温下良好的保存稳定性组合的热固性粘合剂组合物。除了随着改善的韧性更高的温度性能的预料不到的增加之外,这些固化的膜的特征也在于:高玻璃化转变温度、高杨氏模量、期望的断裂伸长率和低吸水率,使得这些组合物适合于要求高性能的苛求的环境,例如用于航空航天和汽车工业。
核-壳颗粒
具有核-壳结构的颗粒是用于生产本发明的膜的组合物的优选组分。这样的颗粒通常具有被包括非弹性的聚合物材料(即,具有高于室温、例如高于约50℃的玻璃化转变温度的热塑性或热固性/交联的聚合物)的壳围住的包括具有弹性或橡胶状性能(即,低于约0℃、例如低于约-30℃的玻璃化转变温度)的聚合物材料的核。例如,核可以包括例如二烯均聚物或共聚物(例如,丁二烯或异戊二烯的均聚物、丁二烯或异戊二烯与一个或多个烯键式不饱和单体如乙烯基芳族单体、(甲基)丙烯腈、或(甲基)丙烯酸酯等的共聚物),而壳可以包括一个或多个单体如(甲基)丙烯酸酯(例如,甲基丙烯酸甲酯)、乙烯基芳族单体(例如,苯乙烯)、乙烯基氰化物(例如,丙烯腈)、不饱和酸与酸酐(例如,丙烯酸)、和(甲基)丙烯酰胺类等的具有适度高的玻璃化转变温度的聚合物或共聚物。用于壳中的聚合物或共聚物可以具有通过金属羧酸盐的形成(例如,通过形成二价金属阳离子的盐)离子键地交联的酸基。壳聚合物或共聚物也可以是通过每分子中具有两个以上的双键的单体的使用共价键地交联的。其他弹性体聚合物也可以适宜地用于核,包括聚丙烯酸丁酯或聚硅氧烷弹性体(例如,聚二甲基硅氧烷、特别是交联的聚二甲基硅氧烷)。颗粒可以包括大于2层(例如,一个弹性体材料的中央核可以被不同的弹性体材料的第二核围住,或者核可以被不同组合物的2个壳围住,或者颗粒可以具有软核、硬核、软壳、硬壳的结构)。核或壳、或者核与壳二者可以是交联的(例如,离子键地或共价键地),例如在美国专利No.5,686,509中所记载的。壳可以接枝到核上。包括壳的聚合物可以携带一个或多个不同种类的能够与本发明的组合物中的其他组分相互反应的官能团(例如,环氧基团、羧酸基团)。不过,在其他实施方案中,壳没有能够与组合物中存在的其他组分反应的官能团。典型地,核将包括颗粒的约50至约95重量%,而壳将包括颗粒的约5至约50重量%。
优选地,弹性体颗粒的尺寸相对较小。例如,平均粒径可以为约30nm至约120nm。在本发明的某些实施方案中,颗粒具有小于约80nm的平均直径。在其他实施方案中,平均粒径为小于约100nm。例如,核-壳颗粒可以具有在50至约100nm的范围内的平均直径。
具有核-壳结构的弹性体颗粒可从几个商业来源得到。下述核-壳颗粒适宜用于本发明中,例如:在商品名GENIOPERL下可购自WackerChemie的以粉末形式的核-壳颗粒,包括GENIOPERLP22、P23、P52和P53,它们为由供应商描述的具有交联的聚硅氧烷核、环氧官能化的聚甲基丙烯酸甲酯壳、约65重量%的聚硅氧烷含量、如由DSC/DMTA测量的约120℃的软化点、和约100nm的一次粒径;在商品名PARALOID下可购自Dow的核-壳橡胶颗粒,特别是PARALOIDEXL2600/3600系列的产品,它们是包含在其上接枝了苯乙烯/甲基丙烯酸甲酯共聚物的聚丁二烯核的、且具有计算出的0.1至约0.3μm的平均粒径的接枝聚合物;在商品名DEGALAN下由EvonikGmbH或America,Inc.出售的核-壳橡胶颗粒(例如,DEGALAN4899F,据报道具有约95℃的玻璃化转变温度);在商品名F351下由NipponZeon出售的核-壳橡胶颗粒;和在商品名BLENDEX下由GalataChemicals出售的核-壳橡胶颗粒。
具有核-壳结构的弹性体颗粒可以作为其中颗粒分散在一种或多种环氧树脂如双酚A的二缩水甘油醚中的母料来制备。例如,颗粒典型地作为水性分散液或乳液来制备。这样的分散液或乳液可以与期望的环氧树脂或者环氧树脂与水的混合物以及通过蒸馏除去的其他挥发性物质等组合。制备这样的母料的一个方法更详细地记载在欧洲专利申请EP1632533中。例如,可以使橡胶颗粒的水性乳胶接触在水中具有部分溶解度的有机介质,然后接触在水中具有比第一有机介质低的部分溶解度的另一有机介质,从而分离水且提供橡胶颗粒在第二有机介质中的分散液。然后该分散液可以与期望的一种或多种环氧树脂和通过蒸馏除去的挥发性物质等混合,从而提供母料。制备稳定地分散在环氧树脂基质中的具有核-壳结构的弹性体颗粒的母料的其他方法记载在美国专利No.4,778,851和No.6,111,015中。优选地,颗粒稳定地分散在环氧树脂基质中,即,核-壳颗粒作为分开的单个颗粒保留,随着母料通过在室温下放置老化而具有很少的或不存在颗粒的聚集或颗粒从母料中沉淀(沉降)。弹性体颗粒的壳可以有利地被官能化,从而改善母料的稳定性,尽管在另一实施方案中,壳是非官能化的(即,不包含当将该组合物固化时与粘合剂组合物的任意的其他组分(如环氧树脂或固化剂)反应的任意的官能团)。特别适宜的在环氧树脂基质中的具有核-壳结构的颗粒的分散液可购自KanekaCorporation,并且包括例如KANEACEMX
假定在母料中的环氧树脂和橡胶颗粒的总量是100重量%,核-壳颗粒的含量可以是例如,0.5至80重量%、优选地1至70重量%、更优选3至60重量%、再更优选20至40重量%。在一个实施方案中,包含纳米核-壳颗粒或预分散有纳米核-壳颗粒的环氧树脂的重量百分比是组合物的总重量的40%至50%。
这些核-壳橡胶的使用给固化的粘合膜提供韧性,不管用于固化配制剂的一个或多个温度如何。分散在环氧树脂中的以相分离颗粒的形式的可购自Kaneka的许多核-壳橡胶结构体认为是具有由(甲基)丙烯酸酯-丁二烯-苯乙烯的共聚物制成的核,其中丁二烯是核中的共聚物的主要组分。分散在环氧树脂中的其他商购可得的核-壳橡胶颗粒的母料包括可购自WackerChemieGmbH的GENIOPERLM23A(30重量%核-壳颗粒在基于双酚A二缩水甘油醚的芳族环氧树脂中的分散液;核-壳颗粒具有计算出的100nm的平均直径,并且包含交联的硅酮弹性体核,所述核上已经接枝了环氧官能化的丙烯酸酯共聚物;硅酮弹性体核代表核-壳颗粒的约65重量%)。
典型地,制成膜的组合物可以包含5至30重量%、优选地5至25重量%、更优选地8至20重量%的具有核-壳结构的弹性体颗粒。不同的核-壳颗粒的组合可以有利地用于本发明中。核-壳颗粒可以在例如它们各自的核和/或壳的粒径、玻璃化转变温度、用于它们各自的核和/或壳的聚合物的组成、和它们各自的壳的官能化等方面不同。
增韧剂
增韧剂优选包括在用于制备本发明的膜的组合物中。可以从各种各样的物质中选择适宜的增韧剂,但是通常来说,这样的材料的性质是聚合的或低聚的,并且可以具有能够与组合物的其他组分反应的官能团如环氧基、羧酸基、氨基和/或羟基,所述组合物通过加热来固化。
通过将一种或多种胺封端的聚合物如胺封端的聚醚和氨基硅烷封端的聚合物与一种或多种环氧树脂反应而得到的环氧类预聚物代表特别优选的一类增韧剂。可用于这样的目的的环氧树脂可以选自上文中记载的环氧树脂之中,其中给出特别优选的是多酚如双酚A和双酚F的二缩水甘油醚(例如,具有约150至约1000的环氧当量)。可以适宜地采用固体和液体环氧树脂的混合物。
这样的环氧类预聚物由胺封端的聚醚制备在本领域中是公知的,并且记载在例如美国专利No.5,084,532和No.6,015,865中。通常来说,经常期望调节要反应的胺封端的聚醚环氧树脂的比例,以致相对于氨基存在过多的环氧基,因此氨基官能团完全反应(即,环氧类预聚物实质上不包含游离的氨基)。可以使用二官能和三官能胺封端的聚醚的混合物。同时包含氧乙烯和氧丙烯重复单元的胺封端的聚醚(例如,环氧乙烷和环氧丙烷的共聚物,其中共聚物具有嵌段、封端(capped)、或无规结构)也可以利用作胺封端的聚醚。优选地,胺封端的聚醚每分子中包含至少2个氨基。优选地,氨基是伯氨基。
当环氧树脂与胺封端的聚醚反应时,优选使用超过氨基的过多的环氧基,以使氨基与环氧化基团完全反应。典型地,存在超过胺封端的聚醚的活性氢当量(AHEW)的1.5至10-倍多、例如3.5-倍多的环氧基。在制备根据本发明的组合物时,环氧类预聚物组分优选是在第一阶段中初始制备的。为此,优选地,环氧树脂以期望的比例与胺封端的聚醚反应。优选反应在高温下、优选地在90°至130℃下、例如在大约120℃下进行例如3小时的持续时间。
其他适宜的增韧剂包括无定形聚砜,即,主要地包含醚和砜基的那些聚合物穿插在亚芳基残基之间。例如,这样的聚砜、有时称为聚醚砜可以通过在美国专利No.4,175,175和特别是No.3,647,751中教导的方法来制备。
除了砜基之外还包含醚和亚烃基的聚砜主要是无定形的,并且是用于该主题发明的实践的适宜的候选。这样的聚砜(聚醚砜)具有高于150℃、优选地高于175℃、和最优选地超过190℃的玻璃化转变温度Tg。优选的KM180胺封端的聚醚砜(由CytecIndustriesInc.制造,WoodlandParkNJ)的Tg大约是200℃。
除了前述通过胺封端的聚合物或氨基硅烷封端的聚合物与环氧树脂反应而衍生的预反应产物(prereact)之外,可以使用环氧类粘合剂领域中已知的其他增韧剂或冲击改性剂。通常来说,这样的增韧剂和冲击改性剂的特征在于具有范围在-30℃至300℃的玻璃化转变温度。这样的增韧剂和冲击改性剂的实例包括,但不限于:丁二烯的环氧反应性共聚物的反应产物(尤其是丁二烯与如(甲基)丙烯腈、(甲基)丙烯酸、或丙烯酸烷基酯等具有相对极性的共聚用单体的环氧反应性共聚物,例如,羧基封端的丁二烯-腈类橡胶)。其他实例包括聚酰亚胺如由Huntsman供应的Matrimid9725,聚醚酰亚胺如由Sabic供应的Ultem,和其他等等。
可以使用不同的辅助冲击改性剂/增韧剂的混合物。在本发明的可固化组合物中的辅助冲击改性剂/增韧剂的量实质上可以改变,但是典型地为约0.1至约20重量%,例如约5至约15重量%。在一个实施方案中,预期的是增韧剂以总和的约10重量%至约15重量%存在。
在另一实施方案中,热固性粘合剂组合物包括从羧基封端的丙烯腈-丁二烯共聚物、聚酰胺、聚酰亚胺和氨基-酰胺类中选择的增韧剂。羧基封端的丙烯腈-丁二烯共聚物可以包括,例如,来自Zeon的NIPOL1472,而聚酰胺可以包括,例如,聚酰胺。适宜的聚酰亚胺对于本领域普通熟练技术人员而言是已知的,并且包括,例如,美国专利No.5,605,745中详细记载的那些。特别优选的是那些聚酰亚胺,由于双酐或二胺的不对称、特别是后者,其具有较少程度的结晶度或者是全部无定形的。优选基于BTDA和AATI的聚酰亚胺。这样的聚酰亚胺在商品名5218下可商购自Huntsman,并且具有当在0.5重量%浓度下在N-甲基吡咯烷酮中在25℃下测量时的>0.62dl/g的特性粘度。这些最优选的聚酰亚胺的分子量是大于20,000道尔顿、优选地大于50,000道尔顿、和最优选在约100,000道尔顿的范围内。
环氧弹性体加成物
环氧弹性体加成物优选包括在配制剂中以将柔性引入结构粘合膜,并且还提高开始塑性变形的能力。可以采用各种环氧/弹性体加成物。环氧/弹性体杂混物或加成物可以以高达约50重量%的结构粘合剂的量包括。环氧弹性体加成物大约是至少5重量%、更典型地至少7重量%和甚至更典型地至少10重量%的配制剂,并且更优选基于结构粘合剂为12重量%至40重量%的加成物。含有弹性体的加成物可以是两种以上特定的加成物的组合,并且加成物可以是在23℃的温度下的固体加成物、半固体,或者也可以是其组合。在一个优选的实施方案中优选固体加成物,加成物由实质上全部的(即,至少70%、80%、90%以上)在23℃的温度下为固体的一种或多种加成物组成。出乎意料地我们发现了当加成物与核/壳聚合物一起用于本发明的膜中时,期望的粘合剂性能可以在很宽的温度范围内实现,加成物赋予高的温度稳定性至粘合剂,这是由于存在固化的粘合剂的Tg的几乎完全不期望的下降。
加成物本身通常包括约1:5至5:1份的环氧:弹性体,和更优选地约1:3至3:1份的环氧:弹性体。更典型地,加成物包括至少约10%、更典型地至少约20%和甚至更典型地至少约40%的弹性体,并且也典型地包括不大于约60%,尽管稍高或稍低的百分比是可行的。适合于加成物的弹性体化合物可以是热固性弹性体,尽管不是必要的。示例性弹性体包括,而没有限定,天然橡胶、苯乙烯-丁二烯橡胶、聚异戊二烯、聚异丁烯、聚丁二烯、异戊二烯-丁二烯共聚物、氯丁橡胶、腈类橡胶(例如,丁腈橡胶,如羧基封端的丁腈橡胶)、丁基橡胶、聚硫橡胶、丙烯酸类弹性体、丙烯腈弹性体、硅酮橡胶、聚硅氧烷、聚酯橡胶、二异氰酸酯连接的缩合弹性体、EPDM(乙烯-丙烯二烯橡胶)、氯磺化聚乙烯、和氟化烃类等。在一个实施方案中,采用再生轮胎橡胶。适宜用于本发明中的额外的或可选的环氧/弹性体或其他加成物的实例公开在美国专利公布2004/0204551中。
包括含有弹性体的加成物以改造粘合膜如强度、韧性、刚度、和柔性模量等的结构性能。额外地,可以选择含有弹性体的加成物以使可活化的材料与如水为载体的油漆或底漆体系等涂层或其他常规的涂层更相容。
固化剂
术语固化剂意指能够与苯氧基树脂、或环氧官能团反应或者聚合环氧官能团的反应性组分。本发明的膜是在升高的温度下将被固化的,并且它们还包含当粘合剂加热至充分地超过室温的温度时能够使某些粘合剂组分完成交联或固化的一种或多种固化剂(硬化剂)。
可以使用作为本发明的粘合剂组合物的可热活化或潜在的硬化剂的是,例如,胍类、取代的胍类、取代的脲类、三聚氰胺树脂、胍胺衍生物、封端的胺类(blockedamines)、芳族胺类和/或其混合物。硬化剂可以化学计量地参与到硬化反应中;然而,它们也可以是催化活性的。取代的胍类的实例是甲基胍、二甲基胍、三甲基胍、四甲基胍、甲基异双胍(methylisobiguanidine)、二甲基异双胍、四甲基异双胍、六甲基异双胍、七甲基异双胍,和更特别地,氰基胍(双氰胺)。可以提及的适合的胍胺衍生物的代表是烷基化苯并胍胺树脂、苯并胍胺树脂或甲氧基甲基乙氧基甲基苯并胍胺。对于单一组分热固性粘合剂,选择标准当然是在树脂体系中的在室温下那些物质的低溶解度,因此优选固体,微细研磨的硬化剂;双氰胺是尤其适合的。由此确保组合物的良好的在室温下的保存稳定性。固化剂的用量将取决于许多因素,包括固化剂是用作催化剂还是直接参与组合物的交联、组合物中的环氧基和其他反应性基团的浓度、和期望的固化速率等等。典型地,组合物包含约0.5至约1当量的固化剂/每一当量的环氧分子。
通常,这样的固化剂具有相对低的分子量和作为酚式羟基、胺、酰胺或酸酐的反应性官能团。优选的固化剂是单体的和低聚的胺官能化的聚亚芳基(polyarylenes),其中在亚芳基之间的是简单的共价桥如在二氨基二苯基中,或者选自由1-8个碳原子的亚烃基、醚、砜、酮、碳酸酯(盐)、羧酸酯(盐)、和羧酰胺等组成的组的连接基团。
在一个实施方案中,胺类固化剂是双氰胺(DICY)和双脲的混合物,并且组合物在120℃下固化。在另一实施方案中,胺类固化剂是二氨基二苯砜(DDS),固化温度是180℃。在某些实施方案中,固化剂是DICY和DDS的组合。
任选地也可以包括固化剂促进剂。固化剂和固化剂促进剂的使用量可以根据期望的结构体的类型、结构粘合剂的期望的性能、和在当材料是可膨胀时的实施方案中的可活化材料的期望的膨胀量和期望的膨胀速度来广泛改变。结构粘合剂中存在的固化剂或固化剂促进剂的示例性范围是约0.001重量%至约7重量%的范围。
环氧树脂
用于制成本发明的膜的热固性树脂配制剂通常包含环氧树脂。可以用于本发明中的环氧树脂是每分子中具有多个环氧基团的可固化的环氧树脂。一般来讲,大量的每分子具有至少约2个环氧基的缩水甘油醚适宜为用于本发明中的组合物的环氧树脂。聚环氧化物可以是饱和的、不饱和的、环状或非环状的、脂族、脂环族、芳族或杂环聚环氧化物化合物。适宜的聚环氧化物的实例包括聚缩水甘油醚,其通过使表氯醇或表溴醇与多酚在碱的存在下反应来制备。因此适宜的多酚例如是,间苯二酚、邻苯二酚、对苯二酚、双酚A(双(4-羟基苯基)-2,2-丙烷)、双酚F(双(4-羟基苯基)甲烷)、双酚S、双(4-羟基苯基)-1,1-异丁烷、芴4,4'-二羟基二苯甲酮、双(4-羟基苯基)-1,1-乙烷、双酚Z(4,4'-环己叉基双酚)、和1,5-羟基萘。在一个实施方案中,环氧树脂包括EPON828。作为聚缩水甘油醚的基础的其他适宜的多酚是已知的线性清漆树脂类型的酚和甲醛或乙醛的缩合产物。
原则上适宜的其他聚环氧化物是多元醇、氨基酚或芳族二胺的聚缩水甘油醚。给出特别优选的是通过双酚A或双酚F与表氯醇的反应衍生的液体环氧树脂。在室温下为液体的双酚类环氧树脂通常具有150至约200的环氧当量。在室温下为固体的环氧树脂也可以或可选地使用,并且同样由多酚和表氯醇可得到,且具有45至130℃、优选地50至80℃的熔点。典型地,组合物可以包含约25至约90重量%(例如,25、30、35、40、45、50、55重量%)的环氧树脂(除非另有说明,于此设定的所有浓度基于粘合剂组合物作为整体以讨论中的组分的重量百分比计来表示)。
环氧树脂在反应性和分子量方面变化,并且应当选择使用的环氧树脂提供粘合剂强度以及还期望的在固化期间的粘度从而防止下垂和流动。可以使用液体和固体环氧树脂的混合物。
如前所述,环氧树脂不是单独使用的,而是根据膜所需的性能,与适合的固化剂、催化剂、流变控制剂、增粘剂、填料、弹性体增韧剂、反应稀释剂、可溶热塑性塑料和其他添加剂组合。
用于生产本发明的膜的组合物可以包含其他成分,例如下述中的一种或多种:
i)聚合物;
ii)发泡剂;
iii)填料;
iv)流动控制材料;
v)纳米颗粒;
vi)颜料;
vii)阻燃剂;
viii)纤维;
ix)除湿剂。
其他添加剂
制成膜的组合物可以包含已知的填料,例如各种研磨或沉淀的白垩、石英粉、氧化铝、金属铝粉、铝氧化物、氧化锌、氧化钙、银片、白云石、石墨、花岗岩、碳纤维、玻璃纤维、织物纤维、聚合物纤维、二氧化钛、热解法二氧化硅、纳米和疏水性级别的二氧化硅(例如,TS720)、沙子、炭黑、氧化钙、碳酸钙镁、重晶石,尤其是,铝镁钙硅酸盐类的硅酸盐状填料,例如,硅灰石和绿泥石。典型地,用于生产本发明的膜的组合物可以包含约0.5至约40重量%的填料。
在另一实施方案中,组合物额外地包含一种或多种片状填料,例如云母、滑石或粘土(例如,高岭土)。本发明的粘合膜也可以包含其他普通的助剂和添加剂,例如增塑剂、非反应性稀释剂、流动辅助剂、偶联剂(例如,硅烷)、粘合促进剂、润湿剂、增粘剂、阻燃剂、触变和/或流变控制剂(例如,热解法二氧化硅、混合的矿物触变剂)、老化和/或腐蚀抑制剂、稳定剂和/或着色颜料。特别优选如二氧化硅或芳纶纤维等触变剂,因为当将其加热至固化温度且保持在固化温度下时提供了粘合剂配制剂的粘度的控制。取决于粘合剂应用关于其加工性能、其柔性、要求的刚化作用(rigidifyingaction)和粘结至基底的粘合性所需的要求,各个组分的相对性能可以在相当宽的限制下改变。

聚合物或共聚物

当使用时,这些聚合物可以占该材料的一小部分或更多的部分。当使用时,一种或多种额外的聚合物优选包括约0.1%至约50%、更优选地约1%至约20%和甚至更优选地约2%至约10重量%的可活化材料。
在某些实施方案中,可以期望地包括一种或多种热塑性聚醚和/或热塑性环氧树脂。当包括时,一种或多种热塑性聚醚优选包括在约1%和约90重量%之间的配制剂,更优选地在约3%和约60重量%之间的配制剂,和甚至更优选地在约4%和约25重量%之间的配制剂。然而,关于其他材料,或多或少的热塑性聚醚可以取决于膜的预期用途来采用。
热塑性聚醚典型地包括悬垂(pendant)羟基部位。热塑性聚醚在它们的骨架中也可以包括芳族醚/胺重复单元。热塑性聚醚对于称重为2.16Kg的样品优选具有在约190℃的温度下的每10分钟在约5和约100之间、更优选地在约25和约75之间、和甚至更优选在约40和约60g之间的熔融指数。当然,热塑性聚醚可以具有更高或更低熔融指数,取决于它们的预期应用。优选的热塑性聚醚包括,而没有限定,聚醚胺、聚(氨基醚)、单乙醇胺与二缩水甘油醚的共聚物、或其组合等。
优选地,热塑性聚醚通过使具有2个以下的平均官能度的胺(例如,双官能胺)与缩水甘油醚(例如,二缩水甘油醚)反应来形成。如在此使用的,术语双官能胺是指具有平均2个反应性基团(例如,反应性氢)的胺。
根据一个实施方案,热塑性聚醚通过使伯胺、双(仲)二胺、环状二胺、或其组合等(例如,单乙醇胺)与二缩水甘油醚反应、或者通过使胺与环氧官能化的聚(氧化烯)反应从而形成聚(氨基醚)来形成。根据另一实施方案,热塑性聚醚通过使双官能的胺与二缩水甘油醚或二环氧官能化的聚(氧化烯)在足以使胺部位与环氧部位反应的条件下反应从而形成胺键合、醚键合和悬垂羟基部位的聚合物骨架来制备。任选地,聚合物可以用单官能亲核试剂处理,所述单官能亲核试剂可以是或不会是伯胺或仲胺。
额外地,预期的是可以采用具有一个反应性基团(例如,一个反应性氢)的胺类(例如,环状胺)以用于形成热塑性聚醚。有利地,这样的胺类可以协助控制所形成的热塑性醚的分子量。
优选的热塑性聚醚的实例和它们的形成方法在美国专利No.5,275,853;No.5,464924;和No.5,962,093中公开了。有利地,对于如在此将进一步描述的各种各样的应用,热塑性聚醚可以提供给结构粘合剂以各种期望的特性,如期望的物理和化学性能。
尽管不是必需的,配制剂可以包括一种或多种乙烯聚合物或共聚物,例如乙烯-丙烯酸酯共聚物、乙烯-乙酸乙烯酯共聚物。乙烯-甲基丙烯酸酯共聚物和乙烯-乙酸乙烯酯共聚物是两种优选的乙烯共聚物。
它也可以期望地包括使用如甲基丙烯酸缩水甘油酯或马来酸酐等一个或多个反应性基团改性的反应性聚乙烯树脂。这样的聚乙烯树脂的实例在商品名(例如,LOTADERAX8900)下出售,并且可商购自ArkemaGroup。
发泡剂
本发明面向非膨胀的和可膨胀的热固性粘合膜二者。如果膜是可膨胀的,则可以添加一种或多种发泡剂以用于产生在膜内形成如所需要的开放和/或闭合的微孔结构的惰性气体。材料膨胀可帮助改善密封能力、声衰减、尤其是粘结至基底的粘合性。
发泡剂可以包括一个或多个含氮基团,如酰胺类和胺类等。适合的发泡剂的实例包括偶氮二甲酰胺、二亚硝基五亚甲基四胺、偶氮二甲酰胺、二亚硝基五亚甲基四胺、4,4r氧基-双(苯磺酰基酰肼)、三肼基三嗪(trihydrazinotriazine)和N,Nr二甲基-N,Ni-二亚硝基对苯二甲酰胺。也可以采用发泡剂用促进剂。各种促进剂可以用于增大发泡剂形成惰性气体的速度。一种优选的发泡剂促进剂是金属盐,或者是氧化物,例如金属氧化物,如氧化锌。其他优选的促进剂包括改性和未改性的噻唑类或咪唑类(脲类)。
另一类发泡剂是物理发泡剂如由Akzo-Nobel出售的Expancel产品。这些发泡剂由在中央具有挥发性液体的聚合物颗粒组成。随着温度升高,聚合物壳软化并且颗粒内的气体造成聚合物颗粒膨胀。以这种方式,生产了发泡产品。
发泡剂和发泡剂促进剂的使用量可以取决于所期望的微孔结构的种类、所期望的结构粘合剂的膨胀量、和所期望的膨胀速度等来改变。可活化材料中的发泡剂和发泡剂促进剂的使用量的示例性范围是约0.001重量%至约5重量%的范围,并且在结构粘合剂中优选以重量百分比的份数。
在膜是可膨胀的场合下,所述材料可以膨胀至比其未发泡尺寸大至少5%、大至少50%、大至少200%。也典型地优选体积膨胀是膨胀后的体积相对于原始未膨胀体积小于400%、更典型地小于300%、甚至更典型地小于200%和可能地小于100%这样的。
填料
制成本发明的膜的配制剂也可以包括一种或多种填料,包括但不限于与粒状材料(例如,粉末)、微珠、或如可购自3M的Zeospheres等微球等。优选地,填料包括对结构粘合剂中存在的其他组分通常是非反应性的材料,然而,可以处理表面从而改善与粘合剂基体的粘合性或相容性。虽然填料可以通常以相对少的重量和成本存在来占用空间,但可预见的是填料也可以赋予诸如强度和耐冲击性等性能给固化膜。
可以使用的填料的实例包括二氧化硅、硅藻土、玻璃、粘土(例如,包括纳米粘土)、滑石、颜料、着色剂、玻璃珠或气泡、玻璃纤维、碳纤维或陶瓷纤维、聚酰胺纤维或芳族聚酰胺纤维(例如,凯夫拉(Kevlar))、和抗氧化剂等。这样的填料,尤其是粘土,可以协助配制剂在材料的流动期间使本身流平。可以用作填料的粘土包括来自高岭石、伊利石、绿泥石(chloritem)、蒙脱石或海泡石组别的粘土,其可以被煅烧。合适的填料的实例包括,但不限于,滑石、蛭石、叶蜡石、锌蒙脱石、皂石、绿脱石、蒙脱石或其混合物。粘土也可以包括少量的其他成分如碳酸盐、长石、云母和石英。填料也可以包括氯化铵类,如二甲基氯化铵和二甲基苄基氯化铵。也可以采用二氧化钛。
在一个优选实施方案中,一种或多种矿物或石头类填料如碳酸钙、或碳酸钠等可以用作填料。在另一优选实施方案中,硅酸盐矿物如云母可以用作填料。
当采用时,填料范围在配制剂的10重量%以下至70重量%以上。根据一些实施方案,配制剂可以包括约0重量%至约3重量%、和更优选地略小于1重量%的粘土或类似的填料。粉末状(例如,约0.01μm至约50μm、和更优选地约1μm至25μm平均粒径)矿物类填料可以占约5重量%至70重量%、更优选约10重量%至约50重量%。
其他组分和添加剂
如需要也可以包括其他添加剂、试剂或性能改性剂,包括但不限于,抗氧化剂、抗紫外线剂、阻燃剂、热稳定剂、着色剂、加工助剂、润滑剂、增强剂(例如,短切或连续的玻璃纤维、陶瓷纤维、芳纶纤维或碳纤维,或者粒状物等)。可以使用液体聚硫化物特别是环氧化的液体聚硫化物,以改善粘合剂的环境暴露如暴露于湿气和盐水。
当确定用于热固性粘合膜的合适的组分时,可能重要的是以在合适的时机或温度下仅是活泼的(例如,流动、发泡或另外的变化阶段)的方式形成材料。例如,材料在装配环境中在室温下应当不是反应性的。更典型地,粘合膜在较高的处理温度下变成活化的。作为实例,如汽车装配厂中遇到的那些温度等温度可以是合适的,尤其是当粘合膜与其他组分一起在升高的温度下或例如在涂漆制备步骤期间等在较高的施加的能量水平下加工时。在许多涂布操作中(例如,在涂料和/或电泳(e-coat)涂装固化炉中)遇到的温度例如范围高达约250℃以上、典型地130℃至190℃。
以下设定了本发明的膜中可以采用的优选组分的优选的量和它们提供的性能。
本发明的膜适合于将从复合物、金属或蜂巢结构选择的两个或多个基底粘结在一起。膜优选在室温下触摸时是非粘性的,并且具有良好的在室温下的保存稳定性。它们也适合于粘结至油性表面如会在汽车制造中遇到的油状金属表面。
本发明的粘合膜因此已改善可操作性且改善保存稳定性。额外地,粘合膜是容易使用的,并且在汽车防蚀涂层烘箱中经历的温度下固化,因为它们将在固化温度下以期望的固化时间保持对垂直和倾斜的表面的粘合所述固化时间不超过涂布有防蚀涂层的车辆框架暴露于焙烧温度的时间,典型地是20至40分钟。
在一个实施方案中,热固性粘合膜具有1.1至1.5的密度。这样的膜可以通过载体如纤维状载体或纤维状衬里来支撑,如机织垫或针织垫、或不规则的垫,来源于玻璃纤维、聚酯纤维、聚酰胺纤维、或其他适合的聚合物材料纤维、或者碳纤维或芳纶纤维。本发明的膜也可以通过涂布或挤出来形成从而生产出未支撑的膜。本发明的粘合膜可以通过将前述配制剂在低于存在任何显著的环氧固化剂的活化的温度下、例如在70至120℃的温度下挤出来生产。配制剂可以挤出为膜,其用于许多用途、当冷却至室温时变成触摸时非粘性的。
然而,在某些情况下,如果膜可以在低于粘合剂活化温度的温度下可剥离地粘附至基底从而使膜在活化之前保持在适当的地方,则它将是有用的。当对于垂直、倾斜或波状外形的组件如车辆框架的垂直A、B或C柱使用膜时,这也将是特别有用的。这将能够使膜片手动或机械地放在期望的位置上并且保持在该位置上,并且如果需要也将允许膜片移动。本发明因此进一步提供包括本发明的膜的具有粘性表面的带。不像一些热固性粘合带,本发明的带是保存稳定的,可以卷起和解卷,切割容易,并且不具有不期望的气味。
在进一步的实施方案中,本发明因此提供本发明的设置有粘性涂层的热固性粘合膜。具有粘性表面的热固性粘合膜是已知的,例如环氧聚丙烯酸酯粘合带是已知的,其中聚丙烯酸酯起到给膜提供粘性的功能。然而,这些膜具有不期望的气味,此外对于特定的用途,它们不会得到足够强的结合。粘性涂层优选以2至10g/每平方米粘合膜的量设置。
现在我们发现了:如果本发明的热固性粘合膜用可以通过与用于膜中的树脂一起使用的固化剂(curative)固化的液体的胶粘树脂涂布,则粘合膜可以具有充分的粘性(tack)从而在固化之前粘附至垂直和波状外形的表面。因为已经选择与树脂一起使用的一种固化剂或多种固化剂,以致在环境温度下不存在活化,由此膜是保存稳定的,涂布材料也将不会活化并且在涂布的粘合膜的任意的保存、运输和应用期间保持粘性。另外,涂布的膜在环境温度下可以长时间地保存,例如高达几个月,而不会显著的损失当粘合剂最终固化时的结合的任何机械性能。
本发明因此提供了粘合膜或带,其包括根据本发明的热固性膜的层、含有一种或多种固化剂、涂布有能够通过在第一可固化树脂内的固化剂的至少之一固化的第二胶粘树脂的层。
第二胶粘树脂优选没有固化剂。
第二胶粘树脂可以在膜制成过程中的任何阶段中施涂至粘合膜。它可以在粘合膜的制造那一刻施涂,在该情况下期望的是在涂布层的顶部提供脱模层,由此能够使膜卷起和解卷、运输和保存。可选地,涂层可以在使用粘合膜的那一刻施涂。
如所提及的,涂层的第二胶粘热固性树脂可以是前述讨论的聚酯树脂、聚氨酯或环氧树脂的种类。优选环氧树脂。第二热固性树脂应当为它在环境温度下赋予粘性表面给粘合膜这样的,并且在环境温度下优选提供液体表面膜。优选具有1000至20,000MPa的在25℃下的粘度的液体树脂,以致它可以施涂至基于第一热固性树脂配制剂的膜的表面并且被该表面来保持。可选地,尽管不是优选的,其可以作为溶液来施涂,并且除去溶剂从而提供期望的粘性表面。可以使用任何适宜的涂布技术。优选的是涂层通过以1至10g/每平方米的膜使用增粘材料来制成。
本发明的粘合膜适合于将由从复合物、金属或蜂巢结构中选择的材料制成的两个以上的基底粘结在一起。膜具有在室温下良好的保存稳定性。它们也适合于粘结至油性表面如在汽车制造中可遇到的油状金属表面。我们还发现了对于将可能是多孔的、并且可能具有凹凸或粗糙轮廓的表面的重的结构体粘结在一起它们是有用的。在将来源于具有不同热膨胀系数的材料的基底粘结在一起时它们也是有用的。
本发明的粘合膜可以设置有纤维状多孔支撑体例如纤维层或纤维衬里。嵌入如环氧树脂等热固性树脂的基质中的纤维状材料是公知的,并且作为有时已知为预浸料的那种是商购可得的。预浸料通常通过在堆叠体中铺设几个预浸料并且在模具中将堆叠体固化从而生产精巧的制品如汽车或飞行器组件、风力涡轮机叶片或体育用品来用于制品的制造中。在该技术中,树脂固化从而将几个预浸料粘结在一起。然而,本发明关注的是使用热固性粘合膜从而将除了纤维状支撑体的层以外的基底粘结在一起,并且特别关注的是使用在纤维状材料上支撑的包括热固性树脂的粘合剂来将来源于不同材料的基底粘结在一起,特别是将金属例如钢和/或铝至纤维增强的复合物如玻璃纤维、碳纤维或芳纶纤维的环氧树脂或聚酯树脂粘结在一起。因此,热固性树脂起到与在预浸料中所起的功能不同的功能。
本发明的结构粘合膜可以用于改善汽车的刚度,由此减轻车辆翻滚的可能性,改善车辆乘坐特性,并且增加车辆耐久性和疲劳寿命。
在其中粘合膜设置有支撑体如由例如玻璃纤维、碳纤维或芳纶制成的纤维层或纤维衬里的实施方案中,纤维层或纤维衬里不仅支撑粘合剂,而且可以改善固化的粘合剂的性能。取决于其中要求强度的方向,在纤维层或纤维衬里内的纤维可以是单向的或多向的。粘合剂配制剂可以调节为在其沉积温度如挤出温度下具有此类粘度使得可以在与其接触挤出时、可以是在供给辊以将粘稠的粘合剂配制剂压向纤维衬里的缝隙内时容易地浸渍此类纤维衬里。
本发明的膜可以用于包括纤维状支撑体如纤维状衬里和本发明的未固化的粘合膜的结构体中。未固化的膜可以在纤维状衬里的一侧或两侧上,并且也可以浸渍纤维状衬里的间隙。这样的结构体可以通过其中将可以是环氧类的热固性粘合剂配制剂在70至120℃的范围内的温度下在移动的纤维状衬里上挤出为膜的方法来生产。优选的是如前面所述,配制剂包含苯氧基树脂、核/壳聚合物、环氧改性的弹性体和固化剂。
本发明的粘合膜可以用于各种制品的制造,用于将结构完整性添加到制品的各部分或各构件中。这样的制品的制造的实例包括,而没有限定,家用或工业电器、家具、保存容器、建筑物、或结构体等。在优选的实施方案中,粘合膜用于粘结汽车或飞行器的部件,如汽车的主体或框架构件(例如,汽车车轨)。
本发明因此提供了可以固化从而生产结构粘合剂的膜。膜是固体,并且触摸时可以是干燥的,在室温下是保存稳定的。膜可以被活化从而在升高的温度下展示粘合剂性能。
固化的粘合膜具有良好的断裂伸长率、良好的搭接强度、良好的T剥离强度和在模楔冲击试验(WedgeImpactTest)中在膜可以经历柔性和防止瑕疵增长的温度和环境条件的范围内的良好的性能。其他期望的性能包括在各类暴露条件例如高湿度、盐水和高与低的温度如从飞行器经历的零下条件到在极端气候中地面车辆经历的高温下,良好的粘合耐久性,以及随着时间流逝物理性能的保持。在某些应用中,可以预期高弹性模量、高Tg、高断裂应变和其他物理性能。
本发明的热固性粘合膜的优选的厚度将根据膜要投入使用的用途来选择。然而,优选0.3mm至2mm的厚度的膜。本发明的膜在要求强的结合的许多应用中是有用的。特别地,它们在将具有不同的热膨胀系数的基底粘结在一起是有用的。一个特别的用途是在具有高的膨胀系数的如钢和铝等金属粘结至具有低的热膨胀系数的如玻璃纤维、碳纤维或芳纶纤维等填充环氧或聚氨酯类树脂的纤维增强树脂中。额外地,当一个或多个表面是油性表面时,该膜可以用于获得令人满意的结合。
本发明因此提供来源于本发明的热固性粘合膜的固化的粘合膜,其可以引入如在本文中前面记载的纤维层或纤维衬里。在进一步的实施方案中,本发明提供包括通过本发明的粘合膜粘结在一起的金属基底和纤维增强树脂基底的层状结构体。
由本发明提供的固化的组合物能够显示出在-55℃至+120℃的温度范围内高的剥离强度和剪切强度。在固化状态下,这些粘合剂表现了许多最终用途的应用尤其是在飞机结构和高端汽车的制造中必要的性能。树脂基质的韧性可以例如通过改变导致交联密度的变化的环氧树脂的官能度(二、或三、或四官能的)来调节。

根据本发明的膜的制造通过参考附图II来说明,其中图1示出包括向其进给第一热固性树脂体系(2)的挤出机(1)的生产线。将第一热固性树脂体系在约80℃下挤出,并且传递至其中通过穿过加压辊(4)来压延至所需厚度的压延体系(3)中。

15.一种根据权利要求1-13任一项所述的可固化的热固性环氧树脂系粘合膜用于将金属粘结至纤维增强树脂的用途。
16.根据权利要求15所述的用途,其中所述纤维增强树脂是玻璃纤维、碳纤维或芳纶纤维增强的环氧系树脂或聚酯系树脂。
17.一种固化的粘合膜,其来源于根据权利要求1-13任一项所述的粘合膜。
18.根据权利要求17所述的固化的粘合膜,其并入纤维状载体。
19.根据权利要求17或18所述的固化的粘合膜,其具有大于20mPa的搭接剪切强度。
20.一种层状结构体,其包括通过根据权利要求17或19所述的固化的粘合膜粘结在一起的金属基底和纤维增强树脂基底。
21.一种粘合膜的制造方法,其包括在70至120℃的范围内的温度下将包括下述物质的配制剂挤出:
i)苯氧基树脂
ii)弹性体/环氧树脂加成物
iii)核-壳材料和
iv)固化剂,
和将挤出物压延成在0.3至2mm的范围内的厚度。
22.根据权利要求21所述的粘合膜的制造方法,其中将所述挤出物与纤维状支撑层一起压延。
23.根据权利要求21或22所述的粘合膜的制造方法,其中随后将所述粘合膜在130℃至220℃、优选地130℃至190℃的范围内的温度下活化。
24.一种膜,其包括具有粘性表面的根据权利要求1-13任一项所述的可固化的热固性环氧树脂系粘合膜。
25.根据权利要求24所述的膜,其中所述粘性表面包括液体环氧树脂的层。
26.根据权利要求25所述的膜,其中所述液体环氧树脂是通过在所述粘合膜内的固化剂而可固化的。
27.一种粘合带,其包括根据权利要求24-26任一项所述的膜。
28.一种制造根据权利要求24-26任一项所述的粘合膜的方法,其包括将根据权利要求21-23任一项所述的方法生产的粘合膜使用粘性树脂涂布。
