本明細書に記載されている複合材料の無機相は、アルカリイオンを伝導する。いくつかの実施形態において、無機相は、複合材料のイオン導電性のすべてに寄与し、複合材料を通るイオン導電性経路を提供する。
有機マトリックスは、1または複数の種類のポリマーを含み、また、ポリマーマトリックスとも呼ばれ得る。いくつかの実施形態においては、有機マトリックスは、ポリマー鎖間で著しいまたは任意の架橋を有さない個々のポリマー鎖を含み得る。いくつかの実施形態において、有機マトリックスは、ポリマー鎖を連結するノードを特徴とするポリマーネットワークであるか、またはそれを含み得る。これらのノードは、重合中の架橋によって形成され得る。架橋ネットワークにおいて、ノードの少なくともいくつかは、少なくとも3つの鎖を連結する。有機マトリックスは、イオン導電性無機粒子との混合物中での前駆体のin-situ重合により、完全にまたは部分的に形成される。有機マトリックスのポリマーは、骨格および1または複数の官能基によって特徴づけられ得る。
様々な実施形態によると、in-situ重合は、イオン導電性粒子と、ポリマー前駆体と、存在する場合は、任意のバインダー、開始剤、触媒、架橋剤および他の添加剤を混合し、次に重合を開始することにより行われる。これは、後述するように溶液中または乾燥押圧でよい。密接な粒子間接触を確立するために加圧下で、重合を開始または実行してよい。
遊離ラジカル重合は、(メタ)アクリレート、(メタ)アクリルアミド、アルケン、アルキン、ビニル基、およびアリル基を含む様々な不飽和結合の存在下で進行するため、広範な範囲の官能性ポリマーおよび低分子を使用して用いることができる。遊離ラジカル重合は、外的な刺激を使用して開始剤からラジカルを発生させ、要求に応じて引き起こされ得る。例えば、イオン導電性無機粒子を所定の場所で固定させるために、加圧下で、温度により開始されるラジカル重合を適用してよい。ラジカル重合方法は、重合性成分(ポリマー前駆体とも呼ばれる)とラジカル開始剤との混合物を伴う。遊離ラジカル重合は、鎖成長重合とも呼ばれることがある。
いくつかの実施形態において、段階成長重合を使用してin-situ重合を行う。いくつかの実施形態において、段階成長重合は、縮合により生じ、縮重合とも呼ばれることがある。
開環重合プロセスは、アミン、アルコールおよびチオールなどの求核剤の使用に基づき、エポキシで終端されているポリマーまたは低分子を開環し、化学結合および/または架橋を形成する。本明細書に記載する複合材料については、エポキシで終端されている分子の開環に対する硫化物ガラスまたは他のイオン導電体粒子の触媒効果によりプロセスが限定され得る。触媒作用は、自発的かつ早期の重合を誘起し得る。重合を制御するには、ブロック化した官能基または比較的低い反応性を有する官能基を採用すればよい。例えば、エポキシシクロヘキサンまたは、よりかさ高く、より反応性の低い求核剤などの立体障害エポキシド、または、かさ高い置換基を有する第2級または第3級アルコールまたは第2級アミンを使用できる。
いくつかの実施形態において、固体複合材料は、上述のポリマーマトリックスの一部として高分子量ポリマーバインダーを含んでいる。少量のポリマーバインダーが存在することにより、例えば、粉末状の混合物をキャスタブル薄膜に変えるなど、加工性を改善できる。いくつかの実施形態においては、膜の流延、押し出しまたは積層などの加工ステップの前にバインダーを添加してもよく、膜が熱活性化または紫外線活性化in-situ重合を受ける前に材料に機械的強度を提供する。
本明細書に記載される固体状組成物は概して、上述のように、無機固体相および有機ポリマーマトリックスを含む。組成物は、部分的には用途に依存し得て、用途の例には、固体状電解質および固体状電極が含まれる。

固体状組成物は、任意の適切な方法で調製し得、下に実験結果を参照して例示的処置を説明する。また、溶液処理法によって、均一な膜を調製できる。ある例示的方法では、超音波破砕機、ホモジナイザ、高速ミキサ、ロータリーミル、バーチカルミルおよび遊星ボールミルなどの様々な実験室および工業的機器を使用してすべての成分を共に混合する。混合を改善し、凝集体および集合体を砕くことにより均質化を補助するように、混合メディアを追加してもよく、それによりピンホールおよび高表面粗度などの膜の欠陥を除去する。結果として得られた混合物は、ハイブリッド組成物および溶媒含有量に基づいて粘度が変化する均一に混合されたスラリー状である。流延するための基板は、異なる厚さおよび組成を有する可能性が有る。例には、アルミニウム、銅、テフロン(登録商標)およびマイラー(登録商標)が含まれる。異なる工業的方法により、選択された基板上へのスラリーの流延を実現できる。いくつかの実施形態において、ローラー間でのカレンダ処理、垂直平坦プレスまたは等方性プレスなどの方法によって、機械的に膜を高密度化することで多孔度を低減(結果として、例えば、厚さが約50%まで変化)できる。高密度化プロセスに関わる圧力により、粒子は近接した粒子間接触を維持するように強いられる。例えば、1MPa~300MPa、または、1MPa~100MPaのオーダの外圧が加えられる。いくつかの実施形態においては、カレンダロールにより印加される圧力が使用される。粒子間接触を実現するには十分であるが、複合体膜から未硬化ポリマーが追い出されるのを防げるほどの低い圧力を保持する。マトリックスを形成するように、架橋を含み得る重合が加圧下で生じ得る。いくつかの実装においては、熱エネルギーまたは紫外線の適用を使用して重合を開始する熱開始または光開始重合技法を使用する。イオン導電性無機粒子は、マトリックスに捕捉され、外圧が開放されても密着したままである。上述のいずれかの方法で(ペレットまたは薄膜として)調製された複合体は、十分に確立されている方法によって、実際の固体状リチウム電池に組み込まれる。
発明の一態様において、固体状複合体電解質が提供される。固体状複合体電解質は、上述の任意の固体状複合材料であり得る。電解質は、電極などの機能性基板上で直接形成されてもよく、または、固体状電解質を電池の他のコンポーネントに組み立てる前に取り外される、取り外し可能な基板上で形成されてもよい。

発明の一態様において、固体状複合体を含む電極が提供される。固体状複合体はさらに、電極活性材料を含み、任意選択で、導電性添加剤を含む。高分子量バインダーが存在する実施形態においては、高分子量ポリマーバインダーは、有機相の1~50重量%を構成し得るとともに、重合した前駆体は、有機相の少なくとも50重量%を構成する。有機相は、本質的にin-situ重合した前駆体、任意選択の高分子量ポリマーバインダー、および、いくつかの実施形態によると、存在し得るなんらかの未反応の反応物および副生成物から成る。他の実施形態において、有機相は、上述のような、1または複数の追加的な成分を含み得る。本発明の実施形態の例示的なローディングを、以下の表2に示す。

本明細書では、アノードと、カソードと、アノードおよびカソードに動作可能に結合する上述のような柔軟な固体電解質組成物とを含むアルカリ金属電池およびアルカリ金属イオン電池が提供される。電池は、アノードおよびカソードを物理的に隔離するためのセパレータを含み得る。
実施例1:ラジカル重合-PFPEと熱開始剤
アルゴン雰囲気下で動作するグローブボックス内で、硫化リチウムガラス(Li2S:P2S5=75:25)2.4gをカップに配置した。1.04gのPFPEジメタクリレート(Fluorolink MD 700、Solvay)を添加し、次いで0.051gの過酸化ベンゾイルと7.3gの乾燥Fluorinert 70を添加した。カップをシンキー(登録商標)のミキサー(シンキー ARV-50LED)に配置し、1500rpmで40分間混合した。ドクターブレードを使用して、スラリーをアルミニウム箔に流延した。真空を維持したまま、塗工機上で膜を乾燥させ、次に、アンテチャンバに移し、真空下60℃で乾燥させた。乾燥膜を削り取り、液圧プレスを使用して材料を120MPa下で押圧してペレットにし、その後125℃で2時間加熱した。その後、加熱をやめ、ペレットを室温まで冷却し、そこで初めて圧力を開放した。
グローブボックス内で、4,4-ジイソシアナトジフェニルメタン(MDI)を10.0g量り分け、撹拌子を備えた乾燥した250mLのシュレンクフラスコに配置し、次いで、180mLの無水トルエンを添加した。フラスコをゴムセプタムで閉じ、窒素流下の撹拌プレート上に配置した。次に、混合物に、11.2mLの乾燥ジイソプロピルアミン(DIPA)を5分かけて徐々に添加した。混合物の経過にしたがって、溶液から生成物が相分離されるのが観察された。室温で混合物を3時間撹拌し、その後、混合物の下相が分離し、真空下で溶媒を除去した結果、白色固体が残った。生成物を、60℃の真空下でさらに24時間乾燥させた。
実施例2:第2部:ブロックジイソシアネートを有する水素化ポリブタジエンジオールの段階成長/縮重合

硫化リチウムガラスとポリウレタンポリマーマトリックスのハイブリッドは、実施例2に説明したように合成した。ポリウレタンの形成は、高温において、ジオール(ポリマーまたは低分子)とin-situで生成したイソシアネートとの間で生じる。イソシアネートは、保護イソシアネートからブロック化剤が解離する結果製造されるので、反応温度は、ブロック化剤の解離温度より低くないようでなければならない(Treaction≧Tdissociation)。
アルゴン雰囲気下で動作するグローブボックス内で、硫化リチウムガラス(Li2S:P2S5=75:25)1.7gをカップに配置し、次に、乾燥アミノプロピル終端化ポリジメチルシロキサン(DMS-A11、ゲレスト(登録商標))0.104gと、次いで、乾燥1,2,4-トリメチルベンゼン1.0gとを添加した。カップをシンキー(登録商標)のミキサー(シンキーARV-50LED)に入れ、1500rpmで30分間混合した。その後、カップを開き、乾燥エポキシプロピル終端化ポリジメチルシロキサン(シグマアルドリッチ)0.196gを添加し、引き続き1500rpmで2分間混合した。ドクターブレードを使用して、スラリーをアルミニウム箔に流延した。真空を維持したまま、塗工機上で膜を乾燥させ、次に、アンテチャンバに移し、真空下、室温で乾燥させた。膜を16時間乾燥させ、その後、垂直ローリングプレスを使用してカレンダ処理した。膜の厚さは97μmから67μmに変化した。2枚の金属プレート間で24kPSI(165MPa)でプレスした膜の導電性は2×10-5S/cmであった。
架橋ポリブタジエン硫化物ガラス複合材料の合成の例を下に示す(スキーム4)。

以下のように、ラジカル架橋によりサンプルPBD-5を形成し、特徴づけた。アルゴン雰囲気下で動作するグローブボックス内で、15mLのポリプロピレンカップを、<25μmにふるい分けした硫化リチウムガラス(Li2S:P2S5=75:25)2.145g、LBH-P3000(LBH-P3000 Krasol、クレイバレー(登録商標))0.810g、過酸化ベンゾイル0.045g、および、乾燥1,2,4-トリメチルベンゼン2.0gで充満させた。次に、φ=10mmのジルコニアボール25gを混合助材として混合物に添加し、カップの上に蓋をきつく固定し、電気絶縁用テープを巻き付けた。カップを、80rpmのチューブローラー上に配置し、スラリーを48時間混合した。次に、6milの間隙サイズの正方形のアプリケータを使用して、混合物をアルミニウム箔にコーティングし、溶媒を周囲状況下で蒸発させ、次に、さらに膜をアンテチャンバ内で室温、真空下で16時間乾燥させた。その後、膜を50mm×70mmの片に切り、2枚のアルミニウム箔のシートの間に配置し、液圧プレスを使用して16.8MPa下で、100℃で3時間プレスした。架橋した膜を室温まで冷却し、そこで初めて圧力を開放した。架橋の前後の膜密度を測定した。0.1MPaおよび15MPaの外圧を加えて膜導電性を測定した。
実施形態にしたがって、線状ポリウレタン硫化物ガラス複合体を合成する例を下のスキーム5Aに示す。
実施例7に説明するように、ポリマー組成物の異なるポリウレタン複合体膜を調製し、特徴づけた。結果を下の表5に示す。

イソホロンジイソシアネート-ジイソプロピルアミン(IPDI-DIPA)は、ブロックジイソシアネートで、ポリウレタンの形成では、2官能性モノマーとして作用し、高分子量線状ポリマーの形成のみに関与し得る。IPDI-DIPA(図示せず)のDSC記録は、約75℃と100℃に2つの吸熱の存在が示されており、IPDI-DIPA1分子あたりジイソプロピルアミン2分子が放出されるブロックジイソシアネートの段階的分解が確認される(スキーム6A)。

Claims (20)
- 固体状電解質組成物であって、
非イオン導電性ポリマーマトリックス中にイオン導電性無機粒子を含み、前記非イオン導電性ポリマーマトリックスは、架橋ポリマーネットワークを含み、
前記固体状電解質組成物は実質的に添加された溶解した塩を含まず、
かつ、前記固体状電解質組成物の室温でのイオン導電性は、少なくとも1×10-4Scm-1であり、
実質的に添加された溶解した塩を含まないとは、添加された溶解した塩がイオン導電性に対して0.1mS/cmを超えて寄与しないことを意味し、
前記固体状電解質組成物は、0.1MPaおよび95MPaの加圧下で同じイオン導電性を示し、
前記非イオン導電性ポリマーマトリックスは、in-situで完全にまたは部分的に重合されており、
前記架橋ポリマーネットワークは、ポリ(ウレタン)、ポリ(ウレアウレタン)、ポリ(チオウレタン)、ポリ(アクリレート)、ポリ(メタクリレート)、ポリ(マレイミド)、ポリ(アクリルアミド)、ポリ(メタクリルアミド)、ポリオレフィン、ポリスチレン、またはポリシロキサン骨格を含む、
固体状電解質組成物。 - 前記イオン導電性無機粒子は、前記固体状電解質組成物の少なくとも50重量%である、
請求項1に記載の固体状電解質組成物。 - 前記非イオン導電性ポリマーマトリックスは、前記固体状電解質組成物の2.5~60重量%である、
請求項1に記載の固体状電解質組成物。 - 前記非イオン導電性ポリマーマトリックスは、前記固体状電解質組成物の少なくとも20重量%である、

1)--CH2CH(H/CH3)(R)、式中、R=-C(O)-O-、-C(O)-NR'-、-C6H4-、または、

3)-NH-C(O)-O-;および
4)-NH-C(O)-S-
から選択される1または複数を含む、
請求項1から13のいずれか一項に記載の固体状電解質組成物。 - 電池であって、
アノードと、
カソードと、
請求項1から14のいずれか一項に記載の固体状電解質組成物を含む固体状電解質とを備える、
電池。 - 方法であって、
ポリマーマトリックス前駆体とイオン導電性無機粒子との混合物を提供する段階であって、前記イオン導電性無機粒子は等方性の導電経路を含む段階と、
前記混合物に対して少なくとも10MPaの圧力を加えながらポリマーマトリックス前駆体を重合して、非イオン導電性でありかつ実質的に添加された溶解した塩を含まないポリマーマトリックスを形成する段階と、
前記ポリマーマトリックス前駆体の重合後に、加えられた圧力を開放する段階とを備え、
実質的に添加された溶解した塩を含まないとは、添加された溶解した塩がイオン導電性に対して0.1mS/cmを超えて寄与しないことを意味し、
前記ポリマーマトリックスは、0.1MPaおよび95MPaの加圧下で同じイオン導電性を示し、
前記ポリマーマトリックスは、ポリ(ウレタン)、ポリ(ウレアウレタン)、ポリ(チオウレタン)、ポリ(アクリレート)、ポリ(メタクリレート)、ポリ(マレイミド)、ポリ(アクリルアミド)、ポリ(メタクリルアミド)、ポリオレフィン、ポリスチレン、またはポリシロキサン骨格を含む、
