Abstract
Description
そのため、従来より、芳香族ポリカーボネート製の導光板における輝度を高める方法が幾つか提案されている。例えば、特許文献1には、蛍光増白剤とビーズ状架橋アクリル樹脂を併用し、蛍光増白剤により輝度を向上させ、ビーズ状架橋アクリル微粒子により輝度のむらを少なくする方法、特許文献2には、アクリル樹脂及び脂環式エポキシを添加することにより光線透過率及び輝度を向上させる方法、特許文献3には、芳香族ポリカーボネート末端を変性し導光板への凹凸部の転写性を上げることにより輝度を向上させる方法、特許文献4には、脂肪族セグメントを有するコポリエステルカーボネートを導入して導光板への凹凸部の転写性を上げることにより輝度を向上させる方法等が提案されている。
また、特許文献6及び特許文献7に開示されている方法は、特許文献5に、フェノール系酸化防止剤と蛍光増白剤を追加したもので、シルバーの発生は少なくなっているが、黄変に対して改善されていない点で、成形できる温度は特許文献5と大差がない。
すなわち、本発明は、下記の芳香族ポリカーボネート樹脂組成物及びそれを用いた光学成形品を提供するものである。
一般式(I) HO(CH2CH2CH2CH2O)m(CH2CH2O)nH
〔式中、m及びnはそれぞれ独立に4~60の整数を示し、m+nは20~90の整数である。〕
3.酸化防止剤(C)が、リン系酸化防止剤0.005~0.2質量部とヒンダードフェノール系酸化防止剤0~0.2質量部とを組み合わせてなるものである上記2に記載の芳香族ポリカーボネート樹脂組成物。
4.上記1~3のいずれかに記載の芳香族ポリカーボネート樹脂組成物を成形してなる光学成形品。
5.光学成形品が導光板である上記4に記載の光学成形品。
本発明の芳香族ポリカーボネート樹脂組成物に含有される芳香族ポリカーボネート樹脂(A)としては、特に制限なく、公知の方法により製造されたものを用いることができる。
例えば、二価フェノールとカーボネート前駆体とを溶液法(界面重縮合法)又は溶融法(エステル交換法)により製造したもの、すなわち、末端停止剤の存在下に、二価フェノールとホスゲンを反応させる界面重縮合法、又は末端停止剤の存在下に、二価フェノールとジフェニルカーボネート等とのエステル交換法等により反応させて製造されたものを用いることができる。
なお、本発明において成分(A)は、分岐構造を有していてもよく、分岐剤としては、1,1,1-トリス(4-ヒドロキシフェニル)エタン、α,α’,α’’-トリス(4-ヒドロキシフェニル)-1,3,5-トリイソプロピルベンゼン、フロログリシン、トリメリット酸及び1,3-ビス(o-クレゾール)等がある。
本発明において、この粘度平均分子量(Mv)は、ウベローデ型粘度計を用いて、20℃における塩化メチレン溶液の粘度を測定し、これより極限粘度[η]を求め、次式にて算出するものである。

本発明の芳香族ポリカーボネート樹脂組成物に含有されるポリオキシテトラメチレンポリオキシエチレングリコール(B)は、下記一般式(I)で表される。
一般式(I) HO(CH2CH2CH2CH2O)m(CH2CH2O)nH
式(I)中、m、nは、それぞれ独立に4~60の整数を示し、m+nは20~90の整数である。好ましくは、mは10~40、nは10~40、m+nは20~80であり、さらに好ましくは、mは15~35、nは15~35、m+nは30~70である。
成分(B)の重量平均分子量としては、1,000~5,000程度であり、好ましくは1,500~4,000、より好ましくは1,800~3,500の間である。
本発明者らは、この共重合ポリエーテルをポリカーボネート樹脂に添加すると、ポリエチレングリコール及びポリプロピレングリコールを各々単独で添加したポリカーボネート樹脂と同等もしくはそれ以上に光透過率が高くなり、340℃を超えるような高温成形でも、色相低下や分解ガスによるシルバー発生が起き難いことを発見した。更には、その効果が、ポリカーボネート樹脂のTgを下げて、混練過程、成形過程における樹脂劣化を抑制する作用によることをも突き止め、本発明に至った。

本発明の芳香族ポリカーボネート樹脂組成物には、酸化防止剤(C)を含有させることが好ましい。
ポリカーボネート樹脂が多く使われる導光板は、薄肉化、大型化が進み、高流動化を目的に、340℃を超えるような高温成形が一般的に行われる。このような高温では、耐熱性に優れるポリオキシテトラメチレンポリオキシエチレングリコールを含むポリカーボネート樹脂であっても、熱劣化による黄変化や分解ガスの発生が起きて、透過率及び色相が低下し、悪影響を及ぼす。
このような高温環境下で、ポリオキシテトラメチレンポリオキシエチレングリコールを含むポリカーボネート樹脂の酸化劣化を防止するには、通常、ポリカーボネート樹脂に用いられる公知の酸化防止剤を、芳香族ポリカーボネート樹脂100質量部に対して、通常0.005~0.4質量部配合することにより、このような悪影響を抑制することができる。
より具体的に、リン系酸化防止剤としては、下記構造式(a-1)、構造式(a-2)、構造式(a-3)で表される化合物が例示される。
また、ヒンダードフェノール系酸化防止剤としては、下記構造式(b-1)、構造式(b-2)、構造式(b-3)、構造式(b-4)で表される化合物が例示される。
一方で、280℃を超えるような成形温度の場合、0.005質量部未満の含有量では酸化防止効果は不十分となり、340℃を超えるような高温成形では、0.05質量部以上の含有量であることがより好ましい。しかし、340℃を超えるような高温成形であっても、0.15質量部以上のリン系酸化防止剤を単独で含有しても余り酸化防止効果に違いがないため、効果及び経済上の観点から、0.2質量部以下であることが好ましい。
非アミンであることで、芳香族ポリカーボネート樹脂に対して黄変化の影響が小さく、ポリオキシテトラメチレンポリオキシエチレングリコールに対して高い酸化防止効果を発現させることができる。さらには、ポリオキシテトラメチレンポリオキシエチレングリコールに対して溶解性が高いことから、ポリオキシテトラメチレンポリオキシエチレングリコールに対する酸化防止効率が高い。
なお、本発明において、成形温度340℃を超えないような条件で成形する場合は、酸化劣化によるシルバー発生は起きないため、ヒンダードフェノール系酸化防止剤を含有させることは特に必要とせず、酸化防止剤としてリン系酸化防止剤を単独で含有させてもよい。
また、非アミンのヒンダードフェノール系酸化防止剤の市販品として、商品名「IRGANOX 1076」チバ・スペシャルティ・ケミカルズ株式会社、商品名「IRGANOX 1135」チバ・スペシャルティ・ケミカルズ株式会社、商品名「IRGANOX 1010」チバ・スペシャルティ・ケミカルズ株式会社、商品名「IRGANOX 245」チバ・スペシャルティ・ケミカルズ株式会社、商品名「IRGASTAB PUR 68」チバ・スペシャルティ・ケミカルズ株式会社等が挙げられる。
本発明の芳香族ポリカーボネート樹脂組成物には、上述の成分(A)~(C)の他に、光拡散剤、ポリオルガノシロキサン等を適宜添加することができる。
光拡散剤としては、例えば、架橋ポリメタクリレート樹脂粒子、シリコーン樹脂粒子、シリカ粒子、石英粒子、シリカ繊維、石英繊維及びガラス繊維から選ばれた1種類以上の組み合わせを挙げることができる。
ポリオルガノシロキサンの添加量は、(A)芳香族ポリカーボネート樹脂100質量部に対して、0.01~0.15質量部程度であることが好ましい。より好ましくは0.02~0.15質量部、さらに好ましくは0.05~0.1質量部である。0.01~0.15質量部の範囲であれば、他の成分と協奏して、離型性を向上させることができ、さらに340℃を超える高温の成形条件、特に連続成形条件であっても、シルバーの発生や、金型付着物を大幅に低減することができる。
ポリオルガノシロキサンの粘度は、離型性としての滑性効果の観点から、25℃において、好ましくは10mm2/s以上であり、ポリカーボネート樹脂への分散性の観点から、好ましくは200mm2/s以下である。上記観点から、ポリオルガノシロキサンの粘度は、より好ましくは20~150mm2/s、さらに好ましくは40~120mm2/sの範囲である。
ポリオルガノシロキサンの屈折率は、ポリカーボネートに添加した際に透明性を低下させないために、ポリカーボネートとの屈折率の差を出来るだけ小さくすることが好ましい。ポリカーボネートの屈折率は1.58であることから、ポリオルガノシロキサンの屈折率は、好ましくは1.45以上、より好ましくは1.50以上、さらに好ましくは1.52以上であることが望まれる。
本発明の芳香族ポリカーボネート樹脂組成物の製造方法は特に限定されない。
例えば前記成分(A)~(C)及び必要に応じ添加剤を混合し、溶融混練を行う。溶融混練は、通常用いられている方法、例えば、リボンブレンダー、ヘンシェルミキサー、バンバリーミキサー、ドラムタンブラー、単軸スクリュー押出機、二軸スクリュー押出機、コニーダ、多軸スクリュー押出機等を用いる方法により行うことができる。溶融混練に際しての加熱温度は、通常220~300℃程度の範囲で適宜選定される。
本発明の芳香族ポリカーボネート樹脂組成物は、耐熱不足を改善したものであり、340℃を超える高温での成形にも耐え得ることから、射出成形法など、成形材料に高い流動性を要求する成形法に好適である。一方、押出成形法では、220~280℃程度の低温で成形することで、透明性が高く、黄変のない高い光学特性のシート又はフィルム等の製品を得ることができる。
導光板としては、特に制限はなく、数ミリから、数百ミクロンの厚みの平板でもよく、レンズ効果を有する曲面板やプリズム転写板でもよい。成形法も特に限定されず、目的・用途に応じて適宜、形状や成形法を選定すればよい。

表1及び表2に示す割合で各成分をブレンドした後、スクリュー径40mmのベント付単軸押出機(田辺プラスチックス機械社製「VS-40」)により、シリンダー温度260℃で溶融混練し、ストランドカットによりペレットを得た。
上記より得られたペレットを120℃で5~7時間、熱風循環式乾燥機により乾燥した。乾燥したペレットを、東芝機械株式会社製の東芝40N電動射出成形機にて、40mmH×80mmL×3.2mmTの製品一個取りの金型(滞留試験金型を公称とする)を使って、350℃のシリンダー温度設定で、30秒サイクルで20ショット以上の成形を行って条件を安定させた後、2分30秒毎に取り出す条件で、10分後に射出した製品となる5ショット目のサンプルのYIを測定する滞留時耐熱試験を行った。
耐熱性は、初期YI(1ショット目のサンプル)と、10分後に取り出した製品(5ショット目のサンプル)のYIの差であるΔYIで表した。結果を表1及び表2に示す。なお、合格基準は、初期YIが1.1以下、ΔYIが0.2以下である。
○:10分経過でシルバーが全く発生しないもの
△:10分経過で、シルバー発生量が、製品面上の1/5以下であって、シルバー発生開始が、滞留試験開始後5分以上経過しているもの
×:シルバー発生が、製品面上の1/5を超えるか、シルバー発生開始が、滞留試験開始後5分経過未満であるもの
上記より得られたペレットを120℃で5~7時間、熱風循環式乾燥機により乾燥した。乾燥したペレットを、東芝機械株式会社製の東芝40N電動射出成形機にて、25mmH×35mmLの角板形状で、1mm厚みが1枚、2mm厚みが2枚、3mm厚みが1枚の成形品が取れるファミリー金型(熱安定金型Iを公称とする)を使って、280℃及び340℃のシリンダー温度設定で、サイクル時間40秒で成形した。
成形した3mm厚みの角板成形品を用い、日立ハイテクノロジーズ社製のU-4100分光光度計より、以下の式を使ってYI(黄色度)を求めた。結果を表1及び表2に示す。なお、合格基準は、280℃YIが1.0以下、340℃YIが1.2以下である。
YI(黄色度)=100×(1.28X-1.06Z)÷Y
X,Y,Zは、C光源2°視野角の3刺激値である。
Claims (5)
- 芳香族ポリカーボネート樹脂(A)100質量部に対して、下記一般式(I)で表されるポリオキシテトラメチレンポリオキシエチレングリコール(B)を0.1~5質量部配合してなることを特徴とする芳香族ポリカーボネート樹脂組成物。

〔式中、m及びnはそれぞれ独立に4~60の整数を示し、m+nは20~90の整数である。〕 - 芳香族ポリカーボネート樹脂(A)100質量部に対して、さらに酸化防止剤(C)を0.005~0.4質量部配合してなる請求項1に記載の芳香族ポリカーボネート樹脂組成物。
- 酸化防止剤(C)が、リン系酸化防止剤0.005~0.2質量部とヒンダードフェノール系酸化防止剤0~0.2質量部とを組み合わせてなるものである請求項2に記載の芳香族ポリカーボネート樹脂組成物。
- 請求項1~3のいずれかに記載の芳香族ポリカーボネート樹脂組成物を成形してなる光学成形品。
- 光学成形品が導光板である請求項4に記載の光学成形品。
