本発明は、短絡を抑制することが可能な全固体電池及びその製造方法を提供することを主目的とする。 本発明は、正極層及び負極層、並びに、正極層と負極層との間に配置された電解質層とを有し、該電解質層は、硫化物固体電解質を含有する第1固体電解質層と、上記硫化物固体電解質を含有する、第1固体電解質層とは異なる第2固体電解質層とを備える全固体電池とし、正極層を作製する正極層作製工程と、負極層を作製する負極層作製工程と、硫化物固体電解質を含有する第1固体電解質層、及び、上記硫化物固体電解質を含有する第2固体電解質層を備える電解質層を作製する電解質層作製工程と、正極層と負極層との間に電解質層が配置されるように、正極層、電解質層、及び、負極層を積層する積層工程と、を有する全固体電池の製造方法とする。

Description

全固体電池及びその製造方法
 本発明は、全固体電池及びその製造方法に関する。
 リチウムイオン二次電池は、従来の二次電池よりもエネルギー密度が高く、高電圧で作動させることができる。そのため、小型軽量化を図りやすい二次電池として携帯電話等の情報機器に使用されており、近年、電気自動車用やハイブリッド自動車用としての需要も高まっている。
 リチウムイオン二次電池は、正極層及び負極層と、これらの間に配置された電解質層とを有し、電解質層に用いられる電解質としては、例えば非水系の液体状や固体状の物質等が知られている。液体状の電解質(以下において、「電解液」という。)が用いられる場合には、電解液が正極層や負極層の内部へと浸透しやすい。そのため、正極層や負極層に含有されている活物質と電解液との界面が形成されやすく、性能を向上させやすい。ところが、広く用いられている電解液は可燃性であるため、安全性を確保するためのシステムを搭載する必要がある。一方、難燃性である固体状の電解質(以下において、「固体電解質」という。)を用いると、上記システムを簡素化できる。それゆえ、固体電解質を含有する層(以下において、「固体電解質層」という。)が備えられる形態のリチウムイオン二次電池(以下において、「全固体電池」ということがある。)の開発が進められている。
 このようなリチウムイオン二次電池に関する技術として、例えば特許文献1には、遷移金属元素を含む正極層、固体電解質層、及びリチウムを含む負極層とを有する全固体電池が開示されている。また、特許文献2には、リチウム金属又はリチウムを含有する金属上に、第1の無機固体電解質膜が形成され、さらにその上に第2の無機固体電解質膜が形成されているリチウムイオン二次電池負極において、第1の無機固体電解質膜の厚さaと第2の無機固体電解質膜の厚さbとの比b/aを0.5よりも大きくする技術が開示されている。この特許文献2には、第2の無機固体電解質膜の組成は硫化物以外の第1の無機固体電解質膜に含まれる成分で形成されている組成が好ましいことや、第1の無機固体電解質膜及び第2の無機固体電解質膜をスパッタリング法で形成する旨、記載されている。また、特許文献3には、正極及び負極と、これらの間に介在される固体電解質層とを有し、該固体電解質層が、第一固体電解質の粉末を成型した粉末成形体部と、正極側又は負極側の少なくとも一方の表面に第二固体電解質を気相法により堆積した表面蒸着膜とを備える技術が開示されている。この特許文献3には、第一固体電解質と第二固体電解質とは同種の材質であっても良く、異質の材質であっても良い旨、記載されている。また、特許文献4には、少なくとも2層以上積層された構造を有し、積層された電解質の最も厚い層はリチウムイオン伝導性の結晶を含有する固体電解質膜、を有する全固体電池が開示されている。この特許文献4には、リチウムイオン伝導性の結晶を含有しないか又は少量しか含有しない電解質層の厚みを50μm以下とすることや、当該電解質層は強度が低いため薄いと電極同士の短絡を引き起こす可能性が大きく、単層の場合は十分な厚みを確保する必要がある旨、記載されている。

 特許文献1に開示されている技術では、体積エネルギー密度の向上及び抵抗低減を目的として固体電解質層の厚さを薄くすると、固体電解質層に孔(ピンホール)が形成されやすくなり、短絡しやすいという問題があった。短絡を防止するために、特許文献2に開示されている技術を用いてb/a>0.5にしても、特許文献2に開示されている技術では、第2の無機固体電解質膜に用いる固体電解質を、第1の無機固体電解質膜に用いる固体電解質とは異なる物質にすることを想定しているため、第1の無機固体電解質膜と第2の無機固体電解質膜との界面をイオンが移動する際の抵抗が増大しやすかった。また、特許文献2や特許文献3に開示されているように、固体電解質層を気相成長法で作製すると、気相成長装置は高価であるため製造コストが増大しやすく、生産性も低下しやすい。また、特許文献4に開示されている技術では、複数の固体電解質層におけるリチウムイオン伝導性の結晶の含有量に差を設けているので、隣接する固体電解質層の界面をイオンが移動する際の抵抗が増大しやすかった。
 そこで本発明は、抵抗を低減しつつ短絡を抑制することが可能な全固体電池及びその製造方法を提供することを課題とする。
 製造コストを低減しつつ生産性を向上させるために、粉末状の硫化物固体電解質を用いて多層構造の電解質層(例えば、第1固体電解質層及び第2固体電解質層を有する電解質層)を作製する場合、第1固体電解質層及び第2固体電解質層の厚さを薄くするとそれぞれにピンホールが形成されやすい。しかしながら、本発明者は鋭意検討の結果、たとえ第1固体電解質層及び第2固体電解質層にピンホールが形成されていても、これらを積層したときに、第1固体電解質層に形成されているピンホールと第2固体電解質層に形成されているピンホールとが、電解質層の厚さ方向を貫通するようにつながる可能性は極めて低いことを知見した。さらに、本発明者は、鋭意検討の結果、抵抗を低減しつつ短絡を抑制するために厚さを薄くした電解質層を多層構造にする場合、電解質層を構成するすべての固体電解質層に同じ硫化物固体電解質を用いることにより、抵抗を低減しやすくなることを知見した。本発明は、当該知見に基づいて完成させた。
 上記課題を解決するために、本発明は以下の手段をとる。すなわち、
  本発明の第1の態様は、正極層及び負極層、並びに、正極層と負極層との間に配置された電解質層とを有し、該電解質層は、硫化物固体電解質を含有する第1固体電解質層と、該硫化物固体電解質を含有する、第1固体電解質層とは異なる第2固体電解質層と、を備える全固体電池である。
 ここに、「第1固体電解質層とは異なる第2固体電解質層」とは、第1固体電解質層と第2固体電解質層とが2層に分けて作製された別々の層であることをいう。本発明における電解質層は、第1固体電解質層と第2固体電解質層と備える多層構造である。正極層と負極層との間に第1固体電解質層及び第2固体電解質層が配置される形態とすることにより、第1固体電解質層及び第2固体電解質層のそれぞれがピンホールを有していても、それぞれのピンホールが電解質層の厚さ方向へつながる可能性は極めて低いので、短絡を抑制することができる。さらに、第1固体電解質層及び第2固体電解質層に同じ硫化物固体電解質を用いる形態とすることにより、第1固体電解質層と第2固体電解質層とで異なる固体電解質を用いる場合と比較して、第1固体電解質層と第2固体電解質層との界面を移動する際のイオン伝導抵抗を低減することが可能になる。したがって、かかる形態とすることにより、全固体電池の抵抗を低減しつつ短絡を抑制することが可能になる。
 また、上記本発明の第1の態様において、硫化物固体電解質は、粉末状であっても良い。粉末状の硫化物固体電解質が第1固体電解質層及び第2固体電解質層に用いられていても、抵抗を低減しつつ短絡を抑制することが可能になる。
 また、粉末状の硫化物固体電解質が用いられている上記本発明の第1の態様において、第1固体電解質層、及び/又は、第2固体電解質層に、バインダーが含有されていることが好ましい。粉末状の硫化物固体電解質とともにバインダーを用いることにより、固体電解質層内に粉末状の硫化物固体電解質を均一に配置しやすくなる。そのため、第1固体電解質層及び第2固体電解質層の何れか一方又は両方に、粉末状の硫化物固体電解質及びバインダーが含有されていることにより、短絡を抑制しやすくなる。
 また、粉末状の硫化物固体電解質が用いられている上記本発明の第1の態様において、硫化物固体電解質の平均粒径D50をX、電解質層の厚さをY、とするとき、X/Y≦0.5であることが好ましい。例えば電解質層の厚さに応じて硫化物固体電解質の平均粒径を決定することにより、短絡を抑制しやすくなる。
 本発明の第2の態様は、正極層を作製する正極層作製工程と、負極層を作製する負極層作製工程と、硫化物固体電解質を含有する第1固体電解質層、及び、上記硫化物固体電解質を含有する第2固体電解質層、を備える電解質層を作製する電解質層作製工程と、上記正極層と上記負極層との間に上記電解質層が配置されるように、正極層、電解質層、及び、負極層を積層する積層工程と、を有する、全固体電池の製造方法である。
 本発明の第2の態様によれば、本発明の第1の態様にかかる全固体電池を製造することができるので、抵抗を低減しつつ短絡を抑制し得る全固体電池を製造することが可能な、全固体電池の製造方法を提供することができる。
 また、上記本発明の第2の態様において、硫化物固体電解質は、粉末状であっても良い。粉末状の硫化物固体電解質が第1固体電解質層及び第2固体電解質層に用いられていても、抵抗を低減しつつ短絡を抑制することが可能になる。
 また、粉末状の硫化物固体電解質が用いられている上記本発明の第2の態様において、第1固体電解質層、及び/又は、第2固体電解質層に、バインダーが含有されていることが好ましい。粉末状の硫化物固体電解質とともにバインダーを用いることにより、固体電解質層内に粉末状の硫化物固体電解質を均一に配置しやすくなる。そのため、第1固体電解質層及び第2固体電解質層の何れか一方又は両方に、粉末状の硫化物固体電解質とともにバインダーが含有されていることにより、短絡を抑制しやすくなる。
 また、粉末状の硫化物固体電解質が用いられている上記本発明の第2の態様において、硫化物固体電解質の平均粒径D50をX、上記積層工程後の電解質層の厚さをY、とするとき、X/Y≦0.5となるように、硫化物固体電解質の平均粒径D50、及び/又は、電解質層の厚さを調整することが好ましい。
 ここに、「X/Y≦0.5となるように硫化物固体電解質の平均粒径D50を調整する」とは、例えば、全固体電池の製造前に電解質層の厚さが決められている場合に、平均粒径D50がX/Y≦0.5を満たす粉末状の硫化物固体電解質を用いて、第1固体電解質層及び第2固体電解質層を作製することをいう。また、「X/Y≦0.5となるように電解質層の厚さを調整する」とは、例えば、全固体電池の製造に用いる粉末状の硫化物固体電解質の平均粒径D50が決まっている場合に、電解質層の厚さがX/Y≦0.5を満たすように、電解質層の作製条件やプレス条件を調整することをいう。X/Y≦0.5となるように硫化物固体電解質の平均粒径D50及び電解質層の厚さの何れか一方又は両方を調整することにより、短絡を抑制しやすくなる。
 本発明によれば、短絡を抑制することが可能な全固体電池及びその製造方法を提供することができる。

 以下、図面を参照しつつ、本発明について説明する。なお、以下に示す形態は本発明の例示であり、本発明は以下に示す形態に限定されない。
 1.全固体電池
  図1は、本発明の全固体電池10を説明する図である。図1では、電池セルを収容する外装体等の記載を省略している。図1に示した全固体電池10は、負極集電体1及び正極集電体5と、負極集電体1に形成された負極層2と、正極集電体5に形成された正極層4と、負極層2及び正極層4の間に配置された電解質層3と、を有している。電解質層3は、第1固体電解質層3a、及び、該第1固体電解質層3aに接触している第2固体電解質層3bを有し、第1固体電解質層3aは負極層2及び第2固体電解質層3bと接触しており、第2固体電解質層3bは第1固体電解質層3a及び正極層4と接触している。
 第1固体電解質層3aは、粉末状の硫化物固体電解質とバインダーとを含んでいる。第1固体電解質層3aに含有されている硫化物固体電解質の平均粒径D50をX、電解質層3の厚さ(図1の紙面上下方向の厚さ。以下において同じ。)をYとするとき、X/Y≦0.5とされている。
 第2固体電解質層3bは、第1固体電解質層3aに用いられている粉末状の硫化物固体電解質と同一の硫化物固体電解質とバインダーとを含んでいる。
 図1に示したように、全固体電池10に備えられている電解質層3は、複数の固体電解質層(第1固体電解質層3a及び第2固体電解質層3b)を有している。かかる形態とすることにより、仮に、第1固体電解質層3a及び第2固体電解質層3bのそれぞれに、厚さ方向へ貫通するピンホールが形成されていても、それぞれのピンホールが電解質層3の厚さ方向へつながる可能性は極めて低い。したがって、全固体電池10によれば、短絡を抑制することが可能である。
 また、全固体電池10では、第1固体電解質層3a及び第2固体電解質層3bに、同じ硫化物固体電解質が用いられている。かかる形態とすることにより、第1固体電解質層3aと第2固体電解質層3bとで異なる固体電解質を用いる場合と比較して、第1固体電解質層3aと第2固体電解質層3bとの界面を移動する際のイオン伝導抵抗を低減することが可能になる。したがって、全固体電池10によれば、抵抗を低減することが可能である。
 さらに、全固体電池10では、第1固体電解質層3a及び第2固体電解質層3bに、粉末状の硫化物固体電解質とともにバインダーが用いられている。かかる形態とすることにより、第1固体電解質層3a及び第2固体電解質層3bのそれぞれに、粉末状の硫化物固体電解質を均一に配置する(分散する)ことが可能になるので、厚さ方向と交差する方向におけるイオン伝導抵抗のバラツキを低減することが可能になる。イオン伝導抵抗のバラツキを低減することにより、全固体電池10の抵抗を低減することが可能になる。
 加えて、全固体電池10では、X/Y≦0.5とされている。かかる形態とすることにより、電解質層3の厚さ方向に複数の硫化物固体電解質粒子を配置することが可能になるので、短絡を抑制しやすくなる。
 このように、全固体電池10によれば、抵抗を低減しつつ短絡を抑制することが可能になる。
 本発明において、第1固体電解質層及び第2固体電解質層に含有させる硫化物固体電解質としては、全固体電池に使用可能な公知の硫化物固体電解質を適宜用いることができる。そのような硫化物固体電解質としては、LiS-SiS、LiI-LiS-SiS、LiI-LiS-P、LiI-LiS-P、LiI-LiPO-P、LiS-P、LiPS等を例示することができる。本発明で用いる硫化物固体電解質は、結晶質であっても良く、非晶質であっても良く、ガラスセラミックスであっても良い。
 また、本発明において、第1固体電解質層及び第2固体電解質層に含有させる硫化物固体電解質として、粉末状の硫化物固体電解質を用いる場合、その平均粒径D50は特に限定されない。ただし、短絡を抑制しやすい形態にする観点から、第1固体電解質層及び第2固体電解質層に含有されている硫化物固体電解質の平均粒径D50をXとし、第1固体電解質層及び第2固体電解質層を有する固体電解質層の厚さをYとするとき、X/Y≦0.5とすることが好ましい。
 また、上述のように、本発明の全固体電池は、第1固体電解質層や第2固体電解質層にバインダーを含有させることができ、全固体電池の固体電解質層に使用可能な公知のバインダーを適宜用いることができる。そのようなバインダーとしては、アクリロニトリルブタジエンゴム(NBR)、ブタジエンゴム(BR)、ポリフッ化ビニリデン(PVdF)、スチレンブタジエンゴム(SBR)等を例示することができる。ただし、高出力化を図りやすくするために、硫化物固体電解質の過度の凝集を防止し且つ均一に分散された硫化物固体電解質を有する固体電解質層を形成可能にする等の観点から、第1固体電解質層や第2固体電解質層にバインダーを含有させる場合、その量は5質量%以下とすることが好ましい。また、例えば、液体に粉末状の硫化物固体電解質やバインダーを分散して調整したスラリー状の電解質組成物を塗布する過程を経て第1固体電解質層や第2固体電解質層を作製する場合、粉末状の硫化物固体電解質やバインダーを分散させる液体としては、ヘプタン等を例示することができ、無極性溶媒を好ましく用いることができる。第1固体電解質層及び第2固体電解質層における硫化物固体電解質の含有量は、質量%で、例えば60%以上、中でも70%以上、特に80%以上であることが好ましい。第1固体電解質層及び第2固体電解質層を含む固体電解質層の厚さは、電池の構成によって大きく異なるが、例えば、5μm以上30μm以下とすることができる。
 また、正極層に含有させる正極活物質としては、全固体電池で使用可能な正極活物質を適宜用いることができる。そのような正極活物質としては、コバルト酸リチウム(LiCoO)やニッケル酸リチウム(LiNiO)等の層状活物質のほか、オリビン型リン酸鉄リチウム(LiFePO)等のオリビン型活物質や、スピネル型マンガン酸リチウム(LiMn)等のスピネル型活物質等を例示することができる。正極活物質の形状は、例えば粒子状や薄膜状等にすることができる。正極活物質の平均粒径(D50)は、例えば1nm以上100μm以下であることが好ましく、10nm以上30μm以下であることがより好ましい。また、正極層における正極活物質の含有量は、特に限定されず、質量%で、例えば40%以上99%以下とすることができる。
 また、本発明では、固体電解質層のみならず、正極層にも、必要に応じて、全固体電池に使用可能な公知の硫化物固体電解質を含有させることができる。そのような硫化物固体電解質としては、第1固体電解質層や第2固体電解質層に含有させることが可能な上記硫化物固体電解質を例示することができる。正極層に硫化物固体電解質を含有させる場合、正極活物質と硫化物固体電解質との混合比率は、特に限定されない。
 正極層に硫化物固体電解質を含有させる場合、正極活物質と硫化物固体電解質との界面に高抵抗層が形成され難くすることにより、電池抵抗の増加を防止しやすい形態にする観点から、正極活物質は、イオン伝導性酸化物で被覆されていることが好ましい。正極活物質を被覆するリチウムイオン伝導性酸化物としては、例えば、一般式LiAO(Aは、B、C、Al、Si、P、S、Ti、Zr、Nb、Mo、Ta又はWであり、x及びyは正の数である。)で表される酸化物を挙げることができる。具体的には、LiBO、LiBO、LiCO、LiAlO、LiSiO、LiSiO、LiPO、LiSO、LiTiO、LiTi12、LiTi、LiZrO、LiNbO、LiMoO、LiWO等を例示することができる。また、リチウムイオン伝導性酸化物は、複合酸化物であっても良い。正極活物質を被覆する複合酸化物としては、上記リチウムイオン伝導性酸化物の任意の組み合わせを採用することができ、例えば、LiSiO-LiBO、LiSiO-LiPO等を挙げることができる。また、正極活物質の表面をイオン伝導性酸化物で被覆する場合、イオン伝導性酸化物は、正極活物質の少なくとも一部を被覆してれば良く、正極活物質の全面を被覆していても良い。また、正極活物質を被覆するイオン伝導性酸化物の厚さは、例えば、0.1nm以上100nm以下であることが好ましく、1nm以上20nm以下であることがより好ましい。なお、イオン伝導性酸化物の厚さは、例えば、透過型電子顕微鏡(TEM)等を用いて測定することができる。
 また、正極層には、全固体電池の正極層に含有させることが可能な公知のバインダーを用いることができる。そのようなバインダーとしては、第1固体電解質層や第2固体電解質層に含有させることが可能な上記バインダー等を例示することができる。
 さらに、正極層には、導電性を向上させる導電材が含有されていても良い。正極層に含有させることが可能な導電材としては、気相成長炭素繊維、アセチレンブラック(AB)、ケッチェンブラック(KB)、カーボンナノチューブ(CNT)、カーボンナノファイバー(CNF)等の炭素材料のほか、全固体電池の使用時の環境に耐えることが可能な金属材料を例示することができる。また、例えば、正極活物質、硫化物固体電解質、及び、バインダー等を液体に分散して調整したスラリー状の正極組成物を用いて正極層を作製する場合、使用可能な液体としてはヘプタン等を例示することができ、無極性溶媒を好ましく用いることができる。正極層の作製方法は特に限定されず、例えば正極組成物を用いる正極層の作製方法としては、ドクターブレード法、ダイコート法、グラビア法等の湿式法を挙げることができる。また、正極層の厚さは、例えば0.1μm以上1mm以下であることが好ましく、1μm以上100μm以下であることがより好ましい。また、全固体電池の性能を高めやすくするために、正極層はプレスする過程を経て作製されることが好ましい。本発明において、正極層をプレスする際の圧力は400MPa程度とすることができる。
 また、負極層に含有させる負極活物質としては、全固体電池で使用可能な公知の負極活物質を適宜用いることができる。そのような負極活物質としては、例えば、カーボン活物質、酸化物活物質、及び、金属活物質等を挙げることができる。カーボン活物質は、炭素を含有していれば特に限定されず、例えばメソカーボンマイクロビーズ(MCMB)、高配向性グラファイト(HOPG)、ハードカーボン、ソフトカーボン等を挙げることができる。酸化物活物質としては、例えばNb、LiTi12、SiO等を挙げることができる。金属活物質としては、例えばIn、Al、Si、及び、Sn等を挙げることができる。また、負極活物質として、リチウム含有金属活物質を用いても良い。リチウム含有金属活物質としては、少なくともLiを含有する活物質であれば特に限定されず、Li金属であっても良く、Li合金であっても良い。Li合金としては、例えば、Liと、In、Al、Si、及び、Snの少なくとも一種とを含有する合金を挙げることができる。負極活物質の形状は、例えば粒子状、薄膜状等にすることができる。負極活物質の平均粒径(D50)は、例えば1nm以上100μm以下であることが好ましく、10nm以上30μm以下であることがより好ましい。また、負極層における負極活物質の含有量は、特に限定されず、質量%で、例えば40%以上99%以下とすることができる。
 さらに、負極層には、硫化物固体電解質を含有させることができ、負極活物質や硫化物固体電解質を結着させるバインダーや導電性を向上させる導電材が含有されていても良い。負極層に硫化物固体電解質を含有させる場合、負極活物質と硫化物固体電解質との混合比率は特に限定されない。負極層に含有させることが可能な硫化物固体電解質、バインダー、及び、導電材としては、正極層に含有させることが可能な上記硫化物固体電解質、バインダー、及び、導電材等を例示することができる。また、例えば、液体に上記負極活物質等を分散して調整したスラリー状の負極組成物を用いて負極層を作製する場合、負極活物質等を分散させる液体としては、ヘプタン等を例示することができ、無極性溶媒を好ましく用いることができる。負極層の作製方法は特に限定されず、例えば正極層の作製方法と同様の方法によって、負極層を作製することができる。また、負極層の厚さは、例えば0.1μm以上1mm以下であることが好ましく、1μm以上100μm以下であることがより好ましい。また、全固体電池の性能を高めやすくするために、負極層はプレスする過程を経て作製されることが好ましい。本発明において、負極層をプレスする際の圧力は200MPa以上とすることが好ましく、400MPa程度とすることより好ましい。
 また、正極層に接続されている正極集電体、及び、負極層に接続されている負極集電体は、全固体電池の集電体として使用可能な公知の金属を適宜用いることができる。そのような金属としては、Cu、Ni、Al、V、Au、Pt、Mg、Fe、Ti、Co、Cr、Zn、Ge、Inからなる群から選択される一又は二以上の元素を含む金属材料を例示することができる。
 また、図1に示したような電池セルを包む外装体としては、全固体電池で使用可能な公知のラミネートフィルム等を用いることができる。そのようなラミネートフィルムとしては、樹脂製のラミネートフィルムや、樹脂製のラミネートフィルムに金属を蒸着させたフィルム等を例示することができる。
 2.全固体電池の製造方法
  図2は、本発明の全固体電池の製造方法(以下において、「本発明の製造方法」ということがある。)を説明するフローチャートであり、図3は、本発明の製造方法の一形態を説明する図である。以下、図1乃至図3を参照しつつ、本発明の製造方法の一形態について説明する。
 図2に示したように、本発明の製造方法は、正極層作製工程S1と、負極層作製工程S2と、電解質層作製工程S3と、積層工程S4と、を有している。
 正極層作製工程S1は、本発明の全固体電池に備えられる正極層を作製する工程である。本発明の製造方法において、全固体電池に備えられる正極層を作製可能であれば、正極層作製工程S1の形態は特に限定されず、公知の方法によって正極層を作製する工程、とすることができる。例えば、正極層4を作製する場合には、無極性溶媒に正極活物質と硫化物固体電解質とバインダーと導電材とを加えて混合することにより作製したスラリー状の正極組成物を、正極集電体5の表面に、ドクターブレード法等の湿式法で塗工した後、これを乾燥させる過程を経て、正極集電体5の表面に正極層4を作製する工程、とすることができる。
 負極層作製工程S2は、本発明の全固体電池に備えられる負極層を作製する工程である。本発明の製造方法において、全固体電池に備えられる負極層を作製可能であれば、負極層作製工程S2の形態は特に限定されず、公知の方法によって負極層を作製する工程、とすることができる。例えば、負極層2を作製する場合には、無極性溶媒に負極活物質と硫化物固体電解質とバインダーとを加えて混合することにより作製したスラリー状の負極組成物を、負極集電体1の表面に、ドクターブレード法等の湿式法で塗工した後、これを乾燥させる過程を経て、負極集電体1の表面に負極層2を作製する工程、とすることができる。
 電解質層作製工程S3は、本発明の全固体電池に備えられる電解質層を作製する工程である。本発明の製造方法において、積層された第1固体電解質層及び第2固体電解質層を有する電解質層を作製可能であれば、電解質層作製工程S3の形態は特に限定されない。気相成長法等の乾式法であっても良く、ドクターブレード法等の湿式法であっても良い。ただし、生産性を高めやすい形態にする等の観点からは、湿式法を用いることが好ましい。電解質作製工程S3が採り得る形態を、以下に例示する。
  (1)負極層2の表面に第1固体電解質層3aを作製した後、負極層2の表面に作製された第1固体電解質層3aの表面に、第2固体電解質層3bを作製することにより、第1固体電解質層3a及び第2固体電解質層3bを有する電解質層3を負極層2の表面に作製する形態(図3参照)。
  (2)基材の表面に第1固体電解質層及び第2固体電解質層をそれぞれ作製する。その後、基材の表面に作製した第1固体電解質層を正極層又は負極層の表面へ転写する(この際、転写された第1固体電解質層から基材を剥離する。)。その後、基材の表面に作製した第2固体電解質層を、転写された第1固体電解質層の表面へ転写する(この際、転写された第2固体電解質層から基材を剥離する。)ことにより、第1固体電解質層及び第2固体電解質層を有する電解質層を正極層又は負極層の表面に作製する形態。
  (3)基材の表面に第1固体電解質層及び第2固体電解質層をそれぞれ作製する。その後、基材の表面に作製した第1固体電解質層を、正極層及び負極層の一方の層へ転写する(この際、転写された第1固体電解質層から基材を剥離する。)。また、基材の表面に作製した第2固体電解質層を、正極層及び負極層のうち、第1固体電解質層が転写されない方の層へ転写する(この際、転写された第2固体電解質層から基材を剥離する。)。このようにして、正極層の表面へ一方の固体電解質層(第1固体電解質層又は第2固体電解質層。以下において同じ。)を転写し、負極層の表面へ他方の固体電解質層(第2固体電解質層又は第1固体電解質層。以下において同じ。)を転写したら、後述する積層工程で、正極層の表面に作製した一方の固体電解質層と負極層の表面に作製した他方の固体電解質層とが接触するように積層することにより、第1固体電解質層及び第2固体電解質層を有する電解質層を作製する形態。
  (4)正極層の表面に第1固体電解質層を作製した後、正極層の表面に作製された第1固体電解質層の表面に、第2固体電解質層を作製することにより、第1固体電解質層及び第2固体電解質層を有する電解質層を正極層の表面に作製する形態。
  (5)第1固体電解質層を負極層の表面に作製し、第2固体電解質層を正極層の表面に作製する。その後、後述する積層工程で、負極層の表面に作製した第1固体電解質層と、正極層の表面に作製した第2固体電解質層とが接触するように積層することにより、第1固体電解質層及び第2固体電解質層を有する電解質層を作製する形態。
 本発明の製造方法において、正極層、負極層、及び、基材からなる群より選択された物質に、第1固体電解質層や第2固体電解質層を作製する形態は特に限定されず、公知の方法を適宜用いることができる。第1固体電解質層3aは、例えば、無極性溶媒にバインダーと粉末状の硫化物固体電解質とを加えて混合することにより作製したスラリー状の電解質組成物を、ドクターブレード法等の湿式法で基材上に塗工した後、これを乾燥させる過程を経て作製することができる。同様に、第2固体電解質層3bは、例えば、無極性溶媒にバインダーと粉末状の硫化物固体電解質とを加えて混合することにより作製したスラリー状の電解質組成物を、ドクターブレード法等の湿式法で基材上に塗工した後、これを乾燥させる過程を経て作製することができる。
 積層工程S4は、正極層と負極層との間に電解質層が配置されるように、正極層、電解質層、及び、負極層を積層する工程である。このようにして積層したら、その後、ラミネートフィルム等の外装体に収容する過程を経て、本発明の全固体電池を製造することができる。
 以上の工程を有する本発明の製造方法によれば、全固体電池10を製造することができる。したがって、本発明によれば、抵抗を低減しつつ短絡を抑制し得る全固体電池を製造することが可能な、全固体電池の製造方法を提供することができる。
 本発明の製造方法に関する上記説明では、正極層作製工程の後に負極層作製工程を有する形態を例示したが、本発明の製造方法は当該形態に限定されない。本発明の製造方法は、負極層作製工程の後に正極層作製工程を有する形態であっても良い。
 また、本発明に関する上記説明では、粉末状の硫化物固体電解質が用いられる形態を例示したが、本発明は当該形態に限定されない。ただし、製造コストを低減しやすい形態及び生産性を向上させやすい形態にする等の観点からは、粉末状の硫化物固体電解質が用いられる形態とすることが好ましい。
 また、本発明に関する上記説明では、第1固体電解質層及び第2固体電解質層にバインダーが用いられる形態を例示したが、本発明は当該形態に限定されない。ただし、粉末状の硫化物固体電解質の偏在を抑制することにより、抵抗を低減しやすい形態にする等の観点から、粉末状の硫化物固体電解質を用いる場合には、当該粉末状の硫化物固体電解質とともにバインダーを用いる形態とすることが好ましい。
 また、本発明に関する上記説明では、硫化物固体電解質の平均粒径D50をXとし、電解質層の厚さをYとするとき、X/Y≦0.5とされる形態を例示したが、本発明は当該形態に限定されない。ただし、短絡を抑制しやすい形態にする等の観点からは、X/Y≦0.5となるように、硫化物固体電解質の平均粒径D50、及び/又は、電解質層の厚さを調整することが好ましい。
 また、本発明に関する上記説明では、電解質層が2つの固体電解質層(第1固体電解質層及び第2固体電解質層)を有する形態を例示したが、本発明は当該形態に限定されない。本発明は、電解質層に3層以上の固体電解質層が備えられる形態とすることも可能である。
 また、本発明に関する上記説明では、全固体電池がリチウムイオン二次電池である形態を例示したが、本発明は当該形態に限定されない。本発明の全固体電池及び本発明の製造方法によって製造される全固体電池は、正極層と負極層との間を、リチウムイオン以外のイオンが移動する形態であっても良い。そのようなイオンとしては、ナトリウムイオンやマグネシウムイオン等を例示することができる。リチウムイオン以外のイオンが移動する形態とする場合、正極活物質、硫化物固体電解質、及び、負極活物質は、移動するイオンに応じて適宜選択すれば良い。
 また、上述のように、本発明では、第1固体電解質層や第2固体電解質層等に硫化物固体電解質が用いられている形態を想定している。この硫化物固体電解質に代えて、酸化物固体電解質、窒化物固体電解質、ハロゲン化物固体電解質を用いる場合であっても、本発明による上記効果と同様の効果を奏することが可能と考えられる。
 <試料作製>
  [実施例1]
  1)正極層
  重量比で、正極活物質(LiNi1/3Co1/3Mn1/3):硫化物固体電解質(75LiS-25P。以下において同じ。):導電材(気相成長炭素繊維、昭和電工株式会社製):バインダー(ブチレンゴム、JSR株式会社製。以下において同じ。)=100:33.5:3:1.5となるように、正極活物質、硫化物固体電解質、導電材、及び、バインダーを秤量し、これらを混合することにより、正極合剤を作製した。
  不活性ガス(アルゴンガス。以下において同じ。)中で、正極合剤と溶媒(ヘプタン、関東化学株式会社製。以下において同じ。)とを混合することにより、スラリー状の正極組成物を作製した。そして、この正極組成物を、ドクターブレード法によって正極集電体(アルミニウム箔)上に塗工した後、これを乾燥させる過程を経て、正極集電体上に正極層を作製した。
  2)負極層
  重量比で、負極活物質(天然黒鉛):硫化物固体電解質:バインダー=100:73:1.1となるように、負極活物質、硫化物固体電解質、及び、バインダーを秤量し、これらを混合することにより、負極合剤を作製した。
  不活性ガス中で、負極合剤と溶媒とを混合することにより、スラリー状の負極組成物を作製した。そして、この負極組成物を、ドクターブレード法によって負極集電体(銅箔)上に塗工した後、これを乾燥させる過程を経て、負極集電体上に負極層を作製した。
  3)第1固体電解質層及び第2固体電解質層
  重量比で、硫化物固体電解質:バインダー=100:1となるように、硫化物固体電解質及びバインダーを秤量し、これらを混合することにより、電解質材料を作製した。なお、硫化物固体電解質としては、平均粒径D50=4μmの粉末状の硫化物固体電解質を用いた。
  不活性ガス中で、電解質材料と溶媒とを混合することにより、スラリー状の電解質組成物を作製した。そして、この電解質組成物を、ドクターブレード法によって基材(アルミニウム箔)上に塗工した後、これを乾燥させる過程を経て、第1固体電解質層、及び、第2固体電解質層を、それぞれ、基材上に作製した。作製した第1固体電解質層及び第2固体電解質層の厚さは同じであった。
  4)全固体電池の作製
  不活性ガス中で、負極層及び第1固体電解質層を1cmの大きさに打ち抜き、負極層と第1固体電解質層とを接触させるように重ね合せた状態において98MPaの圧力でプレスした後、第1固体電解質層に接触していた基材を剥離することにより、第1固体電解質層を負極層の表面に配置(転写)した。次いで、第2固体電解質層を1cmの大きさに打ち抜き、第2固体電解質層と、負極層の上に配置された第1固体電解質層とを接触させるように重ね合せた状態において98MPaの圧力でプレスした後、第2固体電解質層に接触していた基材を剥離することにより、第2固体電解質層を第1固体電解質層の表面に配置(転写)した。これにより、第1固体電解質層及び第2固体電解質層を有する電解質層が負極層の表面に配置された。次いで、正極層を1cmの大きさに打ち抜き、第2固体電解質層と正極層とを接触させるように積層した状態において421MPaの圧力でプレスすることにより、図1に示したような全固体電池(実施例1の全固体電池)を作製した。実施例1の全固体電池に備えられている電解質層の厚さ(第1固体電解質層及び第2固体電解質層の合計厚さ。比較例を除き、以下において同じ。)は、10μmであった。
 [実施例2]
  実施例1と同じ材料及び方法によって、正極層、負極層、第1固体電解質層、及び、第2固体電解質層を作製した。その後、不活性ガス中で、正極層及び第1固体電解質層を1cmの大きさに打ち抜き、正極層と第1固体電解質層とを接触させるように重ね合せた状態において98MPaの圧力でプレスした後、第1固体電解質層に接触していた基材を剥離することにより、第1固体電解質層を正極層の表面に配置した。次いで、第2固体電解質層を1cmの大きさに打ち抜き、第2固体電解質層と、正極層の上に配置された第1固体電解質層とを接触させるように重ね合せた状態において98MPaの圧力でプレスした後、第2固体電解質層に接触していた基材を剥離することにより、第2固体電解質層を第1固体電解質層の表面に配置した。これにより、第1固体電解質層及び第2固体電解質層を有する電解質層が正極層の表面に配置された。次いで、負極層を1cmの大きさに打ち抜き、第2固体電解質層と負極層とを接触させるように積層した状態において421MPaの圧力でプレスすることにより、全固体電池(実施例2の全固体電池)を作製した。実施例2の全固体電池に備えられている電解質層の厚さは、10μmであった。
 [実施例3]
  平均粒径D50=2.5μmの粉末状の硫化物固体電解質を用い、第2固体電解質層と正極層とを接触させるように積層してプレスした後の電解質層の厚さを5μmとしたほかは、実施例1の全固体電池と同様の条件で、実施例3の全固体電池を作製した。
 [比較例]
  第2固体電解質層を作製せず、第1固体電解質層と正極層とを接触させるように積層してプレスした後の電解質層(=第1固体電解質層)の厚さを30μmとしたほかは、実施例1の全固体電池と同様の条件で、比較例の全固体電池を作製した。
 <性能評価>
  実施例1の全固体電池、実施例2の全固体電池、実施例3の全固体電池(以下において、これらをまとめて「実施例の全固体電池」ということがある。)、及び、比較例の全固体電池を不活性ガス中で44.1MPaの圧力でプレスした後、密閉容器に入れて電池の性能を評価した。電池の性能評価は、それぞれの全固体電池を4.2Vから2.5Vの電圧範囲で、0.1Cレートで定電流定電圧(定電圧終了条件:1/200C)の1サイクル充放電を行った後、4.2Vまで0.1Cレートで定電流定電圧充電を行い、24時間に亘って放置した後の電圧が維持されているか否かを調べることにより行った。
 <結果>
  性能評価結果を図4に示す。図4に示したように、実施例の全固体電池はすべて電圧が4.2Vであり、電圧が維持されたが、比較例の全固体電池は電圧が0Vであり、電圧を維持することができなかった。すなわち、電解質層の厚さを実施例の全固体電池よりも厚くしても、正極層と負極層との間に複数の固体電解質層が備えられていない比較例の全固体電池は電池内部短絡が発生した。これに対し、正極層と負極層との間に複数の固体電解質層が備えられていた実施例の全固体電池は、短絡を防止することができた。この結果から、本発明によれば、抵抗低減のために電解質層の厚さを薄くしても、短絡を防止することが可能になることが示された。
  また、平均粒径D50が4μmである粉末状の硫化物固体電解質を使用し、且つ、第2固体電解質層と正極層とを接触させるように積層してプレスした後の電解質層の厚さを8μmとしたほかは、実施例1の全固体電池と同様の条件で作製した電池についても、上記と同様の性能評価を行った。その結果、この電池は24時間に亘って放置した後の電圧が4.2Vであった。したがって、硫化物固体電解質の平均粒径D50をX、電解質層の厚さをYとするとき、X/Y=0.5であっても短絡を防止することが可能であることが確認された。

Claims (8)

  1. 正極層及び負極層、並びに、前記正極層と前記負極層との間に配置された電解質層とを有し、
     前記電解質層は、
     硫化物固体電解質を含有する第1固体電解質層と、
     前記硫化物固体電解質を含有する、前記第1固体電解質層とは異なる第2固体電解質層と、を備える、全固体電池。
  2. 前記硫化物固体電解質は、粉末状である、請求項1に記載の全固体電池。
  3. 前記第1固体電解質層、及び/又は、前記第2固体電解質層に、バインダーが含有されている、請求項2に記載の全固体電池。
  4. 前記硫化物固体電解質の平均粒径D50をX、前記電解質層の厚さをY、とするとき、X/Y≦0.5である、請求項2又は3に記載の全固体電池。
  5. 正極層を作製する正極層作製工程と、
     負極層を作製する負極層作製工程と、
     硫化物固体電解質を含有する第1固体電解質層、及び、前記硫化物固体電解質を含有する第2固体電解質層、を備える電解質層を作製する電解質層作製工程と、
     正極層と負極層との間に電解質層が配置されるように、正極層、電解質層、及び、負極層を積層する積層工程と、
    を有する、全固体電池の製造方法。
  6. 前記硫化物固体電解質は、粉末状である、請求項5に記載の全固体電池の製造方法。
  7. 前記第1固体電解質層、及び/又は、前記第2固体電解質を作製する際に、バインダーを用いる、請求項6に記載の全固体電池の製造方法。
  8. 前記硫化物固体電解質の平均粒径D50をX、前記積層工程後の前記電解質層の厚さをY、とするとき、X/Y≦0.5となるように、前記硫化物固体電解質の平均粒径D50、及び/又は、前記電解質層の厚さを調整する、請求項6又は7に記載の全固体電池の製造方法。
