Abstract

 画像表示装置等の電子デバイスの多機能化および高機能化を実現し得る偏光子が提供される。本発明の偏光子は、二色性物質を含む樹脂フィルムから構成され、樹脂フィルム内に二色性物質の含有量が相対的に低い二色性物質低濃度部を有する。本発明の偏光子においては、二色性物質低濃度部のアルカリ金属および/またはアルカリ土類金属の含有量は3.6重量%以下である。

Description

偏光子、偏光板および画像表示装置
 本発明は、偏光子、偏光板および画像表示装置に関する。より詳細には、本発明は、非偏光部を有する偏光子、ならびにそのような偏光子を用いた偏光板および画像表示装置に関する。
 携帯電話、ノート型パーソナルコンピューター(PC)等の画像表示装置には、カメラ等の内部電子部品が搭載されているものがある。このような画像表示装置のカメラ性能等の向上を目的として、種々の検討がなされている(例えば、特許文献1~5)。しかし、スマートフォン、タッチパネル式の情報処理装置の急速な普及により、カメラ性能等のさらなる向上が望まれている。また、画像表示装置の形状の多様化および高機能化に対応するために、部分的に偏光性能を有する偏光板が求められている。

 本発明は上記従来の課題を解決するためになされたものであり、その主たる目的は画像表示装置等の電子デバイスの多機能化および高機能化を実現し得る偏光子を提供することにある。
 本発明の偏光子は、二色性物質を含む樹脂フィルムから構成され、該樹脂フィルム内に該二色性物質の含有量が相対的に低い二色性物質低濃度部を有する。該偏光子においては、該二色性物質低濃度部のアルカリ金属および/またはアルカリ土類金属の含有量が3.6重量%以下である。
 1つの実施形態においては、上記二色性物質低濃度部は、該樹脂フィルムに塩基性溶液を接触させることにより形成される。
 1つの実施形態においては、上記塩基性溶液は、アルカリ金属および/またはアルカリ土類金属の水酸化物を含む水溶液である。
 1つの実施形態においては、上記二色性物質低濃度部の二色性物質含有量は1.0重量%以下である。
 1つの実施形態においては、上記二色性物質低濃度部の透過率は50%以上である。
 1つの実施形態においては、上記偏光子の厚みは30μm以下である。
 1つの実施形態においては、上記二色性物質低濃度部は、搭載される画像表示装置のカメラ部に対応する。
 本発明の別の局面によれば、偏光板が提供される。この偏光板は、上記の偏光子を有する。
 本発明のさらに別の局面によれば、画像表示装置が提供される。この画像表示装置は、上記の偏光板を備える。
 本発明によれば、電子デバイスの多機能化および高機能化を実現し得る偏光子を提供することができる。本発明の偏光子は二色性物質の含有量が樹脂フィルムの他の部分よりも相対的に低い二色性物質低濃度部を有する。二色性物質の含有量が他の部分よりも相対的に低いことにより、低濃度部の透過率が向上し得る。さらに、本発明の偏光子は、低濃度部の寸法安定性(例えば、加湿環境下での寸法安定性)に優れる。本発明の偏光子は、電子デバイスに好適に用いることができる。例えば、低濃度部が画像表示装置のカメラ部に対応する場合、透過性を確保するのみならず、撮影時の明るさおよび色味を最適化し、かつ、像の歪みを防止し、カメラ性能の向上に寄与することができる。さらに、本発明の偏光子は、映像やモニタ等の受信型電子デバイスだけではなく、LEDライトや赤外線センサー等の発信型電子デバイス、および、肉眼に対しての透過性および光の直進性を確保する画像表示装置にも好適に使用できる。

 以下、本発明の実施形態について説明するが、本発明はこれらの実施形態には限定されない。
A.偏光子
 図1は、本発明の1つの実施形態による偏光子の平面図である。偏光子1は、二色性物質を含む樹脂フィルムから構成される。偏光子(樹脂フィルム)1は、二色性物質の含有量が相対的に低い低濃度部2が形成されている。具体的には、偏光子1には他の部位3よりも二色性物質の含有量が低い低濃度部2が形成されている。低濃度部は、非偏光部として機能し得る。このような構成によれば、機械的に(例えば、彫刻刃打抜き、プロッター、ウォータージェット等を用いて機械的に抜き落とす方法により)、貫通穴が形成されている場合に比べて、クラック、デラミ(層間剥離)、糊はみ出し等の品質上の問題が回避される。また、低濃度部は二色性物質自体の含有量が低いので、レーザー光等により二色性物質を分解して非偏光部が形成されている場合に比べて、非偏光部の透明性が良好に維持される。
 図示例では、小円形の低濃度部2が偏光子1の上端部中央部に形成されているが、低濃度部の数、配置、形状、サイズ等は、適宜設計され得る。例えば、搭載される画像表示装置のカメラ部の位置、形状、サイズ等に応じて設計される。具体的には、画像表示装置のカメラ以外の部分(例えば、画像表示部)に低濃度部が対応しないように設計される。
 低濃度部の透過率(例えば、23℃における波長550nmの光で測定した透過率)は、好ましくは50%以上、より好ましくは60%以上、さらに好ましくは75%以上、特に好ましくは90%以上である。このような透過率であれば、所望の透明性を確保することができる。例えば、画像表示装置のカメラ部に低濃度部を対応させた場合に、カメラの撮影性能に対する悪影響を防止することができる。
 偏光子(低濃度部を除く)は、好ましくは、波長380nm~780nmの範囲で吸収二色性を示す。偏光子(低濃度部を除く)の単体透過率(Ts)は、好ましくは39%以上、より好ましくは39.5%以上、さらに好ましくは40%以上、特に好ましくは40.5%以上である。なお、単体透過率の理論上の上限は50%であり、実用的な上限は46%である。また、単体透過率(Ts)は、JIS Z8701の2度視野(C光源)により測定して視感度補正を行なったY値であり、例えば、顕微分光システム(ラムダビジョン製、LVmicro)を用いて測定することができる。偏光子(低濃度部を除く)の偏光度は、好ましくは99.8%以上、より好ましくは99.9%以上、さらに好ましくは99.95%以上である。
 偏光子(樹脂フィルム)の厚みは、任意の適切な値に設定され得る。厚みは、代表的には0.5μm以上80μm以下であり、好ましくは30μm以下であり、より好ましくは25μm以下であり、さらに好ましくは18μm以下であり、特に好ましくは12μm以下であり、さらに特に好ましくは8μm未満である。厚みの下限値は好ましくは1μm以上である。厚みが薄いほど、低濃度部が良好に形成され得る。例えば、後述の塩基性溶液を接触させる際、より短時間で低濃度部を形成することができる。また、塩基性溶液を接触させた部分の厚みが他の部分よりも薄くなる場合がある。厚みが薄いことにより、塩基性溶液に接触させた部分と他の部分との厚みの差を小さくすることができ、保護フィルム等の他の構成部材との貼り合せを良好に行うことができる。
 上記二色性物質としては、例えば、ヨウ素、有機染料等が挙げられる。これらは、単独で、または二種以上組み合わせて用いられ得る。好ましくはヨウ素が用いられる。後述する塩基性溶液との接触により、低濃度部が良好に形成され得るからである。
 上記低濃度部は、上記他の部位よりも二色性物質の含有量が低い部分である。低濃度部の二色性物質の含有量は、好ましくは1.0重量%以下、より好ましくは0.5重量%以下、さらに好ましくは0.2重量%以下である。低濃度部の二色性物質の含有量がこのような範囲であれば、低濃度部に所望の透明性を十分に付与することができる。例えば、画像表示装置のカメラ部に低濃度部を対応させた場合に、明るさおよび色味の両方の観点から非常に優れた撮影性能を実現することができる。一方、低濃度部の二色性物質の含有量の下限値は、通常、検出限界値以下である。なお、二色性物質としてヨウ素を用いる場合、ヨウ素含有量は、例えば、蛍光X線分析で測定したX線強度から、予め標準試料を用いて作成した検量線により求められる。
 他の部位における二色性物質の含有量と低濃度部における二色性物質の含有量との差は、好ましくは0.5重量%以上、さらに好ましくは1重量%以上である。含有量の差がこのような範囲であれば、所望の透明性を有する低濃度部を形成することができる。
 上記低濃度部は、アルカリ金属および/またはアルカリ土類金属の含有量が3.6重量%以下であり、好ましくは2.5重量%以下であり、より好ましくは1.0重量%以下であり、さらに好ましくは0.5重量%以下である。低濃度部におけるアルカリ金属および/またはアルカリ土類金属の含有量がこのような範囲であれば、後述する塩基性溶液との接触により形成された低濃度部の形状を良好に維持することができる(すなわち、優れた寸法安定性を有する低濃度部を実現することができる)。当該含有量は、例えば、蛍光X線分析により測定したX線強度から予め標準試料を用いて作成した検量線により求めることができる。このような含有量は、後述する塩基性溶液との接触において、接触部におけるアルカリ金属および/またはアルカリ土類金属を低減させることにより実現され得る。
 上記樹脂フィルムを形成する樹脂としては、任意の適切な樹脂が用いられ得る。好ましくは、ポリビニルアルコール系樹脂(以下、「PVA系樹脂」と称する)が用いられる。PVA系樹脂としては、例えば、ポリビニルアルコール、エチレン-ビニルアルコール共重合体が挙げられる。ポリビニルアルコールは、ポリ酢酸ビニルをケン化することにより得られる。エチレン-ビニルアルコール共重合体は、エチレン-酢酸ビニル共重合体をケン化することにより得られる。PVA系樹脂のケン化度は、通常85モル%以上100モル%未満であり、好ましくは95.0モル%~99.95モル%、さらに好ましくは99.0モル%~99.93モル%である。ケン化度は、JIS K 6726-1994に準じて求めることができる。このようなケン化度のPVA系樹脂を用いることによって、耐久性に優れた偏光子を得ることができる。ケン化度が高すぎる場合には、ゲル化してしまうおそれがある。
 PVA系樹脂の平均重合度は、目的に応じて適切に選択され得る。平均重合度は、通常1000~10000であり、好ましくは1200~4500、さらに好ましくは1500~4300である。なお、平均重合度は、JIS K 6726-1994に準じて求めることができる。
B.偏光子の製造方法
 上記低濃度部は、上記二色性物質を含む上記樹脂フィルムに塩基性溶液を接触させることにより形成され得る。さらに、低濃度部における上記のようなアルカリ金属および/またはアルカリ土類金属含有量は、塩基性溶液との接触部に含まれるアルカリ金属および/またはアルカリ土類金属を低減させることにより実現され得る。したがって、本発明の偏光子の製造方法は、二色性物質を含む樹脂フィルムに塩基性溶液を接触させることと、この接触部に含まれるアルカリ金属および/またはアルカリ土類金属を低減させることを含む。
B-1.塩基性溶液の接触
 上記のとおり、低濃度部は、二色性物質を含む樹脂フィルムに塩基性溶液を接触させることにより形成される。二色性物質としてヨウ素を用いる場合、樹脂フィルムの所望の部位に塩基性溶液を接触させることで、接触部のヨウ素含有量を容易に低減させることができる。具体的には、接触により、塩基性溶液は樹脂フィルム内部へと浸透し得る。樹脂フィルムに含まれるヨウ素錯体は塩基性溶液に含まれる塩基により還元され、ヨウ素イオンとなる。ヨウ素錯体がヨウ素イオンに還元されることにより、接触部の透過率が向上し得る。そして、ヨウ素イオンとなったヨウ素は、樹脂フィルムから塩基性溶液の溶媒中に移動する。こうして得られる低濃度部は、その透明性が良好に維持され得る。具体的には、ヨウ素錯体を破壊して透過率を向上させた場合、樹脂フィルム内に残存するヨウ素が、偏光子の使用に伴い再度ヨウ素錯体を形成して透過率が低下し得るが、ヨウ素含有量を低減させた場合はそのような問題は防止される。
 塩基性溶液の接触方法としては、任意の適切な方法が採用され得る。例えば、樹脂フィルムに対し、塩基性溶液を滴下、塗工、スプレーする方法、樹脂フィルムを塩基性溶液に浸漬する方法が挙げられる。
 塩基性溶液の接触に際し、所望の部位以外に塩基性溶液が接触しないように(二色性物質の濃度が低くならないように)、任意の適切な保護材で樹脂フィルムを保護してもよい。具体的には、樹脂フィルムの保護材としては、例えば、保護フィルム、表面保護フィルムが挙げられる。保護フィルムは、偏光子の保護フィルムとしてそのまま利用され得るものある。表面保護フィルムは、偏光子の製造時に一時的に用いられるものである。表面保護フィルムは、任意の適切なタイミングで樹脂フィルムから取り除かれるため、代表的には、樹脂フィルムに粘着剤層を介して貼り合わされる。保護材の別の具体例としては、フォトレジスト等が挙げられる。
 上記塩基性化合物としては、任意の適切な塩基性化合物を用いることができる。塩基性化合物としては、例えば、水酸化ナトリウム、水酸化カリウム、水酸化リチウム等のアルカリ金属の水酸化物、水酸化カルシウム等のアルカリ土類金属の水酸化物、炭酸ナトリウム等の無機アルカリ金属塩、酢酸ナトリウム等の有機アルカリ金属塩、アンモニア水等が挙げられる。これらの中でも、好ましくはアルカリ金属および/またはアルカリ土類金属の水酸化物が用いられ、さらに好ましくは水酸化ナトリウム、水酸化カリウム、水酸化リチウムが用いられる。二色性物質を効率良くイオン化することができ、より簡便に低濃度部を形成することができる。これらの塩基性化合物は単独で用いてもよく、二種以上を組み合わせて用いてもよい。
 塩基性溶液の溶媒としては、任意の適切な溶媒を用いることができる。具体的には、水、エタノール、メタノール等のアルコール、エーテル、ベンゼン、クロロホルム、および、これらの混合溶媒が挙げられる。これらの中でも、イオン化した二色性物質が良好に溶媒へと移行し得ることから、水、アルコールが好ましく用いられる。
 塩基性溶液の濃度は、例えば、0.01N~5Nであり、好ましくは0.05N~3Nであり、より好ましくは0.1N~2.5Nである。濃度がこのような範囲であれば、所望の低濃度部が良好に形成され得る。
 塩基性溶液の液温は、例えば、20℃~50℃である。樹脂フィルムと塩基性溶液との接触時間は、樹脂フィルムの厚みや、塩基性化合物の種類、および、塩基性溶液の濃度に応じて設定することができ、例えば、5秒間~30分間である。
 1つの実施形態においては、塩基性溶液の接触に際し、樹脂フィルム表面は、その少なくとも一部が露出するように表面保護フィルムで被覆されている。図示例の偏光子は、例えば、樹脂フィルムに小円形の貫通穴が形成された表面保護フィルムを貼り合わせ、これに塩基性溶液を接触させることで作製される。その際、樹脂フィルムのもう片側(表面保護フィルムが配置されていない側)も保護されていることが好ましい。なお、樹脂フィルムが長尺状である場合、樹脂フィルムと保護材との積層はロールトゥロールにより行われるのが好ましい。ここで、「ロールトゥロール」とは、ロール状のフィルムを搬送しながら互いの長尺方向を揃えて積層することをいう。長尺状の表面保護フィルムには、例えば、その長手方向および/または幅方向に所定の間隔で貫通穴が形成されている。
 上記表面保護フィルムの厚みは、代表的には20μm~250μmであり、好ましくは30μm~150μmである。表面保護フィルムは、硬度(例えば、弾性率)が高いフィルムが好ましい。上記貫通穴の変形が防止され得るからである。表面保護フィルムの形成材料としては、ポリエチレンテレフタレート系樹脂等のエステル系樹脂、ノルボルネン系樹脂等のシクロオレフィン系樹脂、ポリプロピレン等のオレフィン系樹脂、ポリアミド系樹脂、ポリカーボネート系樹脂、これらの共重合体樹脂等が挙げられる。好ましくは、エステル系樹脂(特に、ポリエチレンテレフタレート系樹脂)である。
 塩基性溶液を接触させる際、樹脂フィルムは、偏光子として使用し得る状態とされていることが好ましい。具体的には、膨潤処理、延伸処理、上記二色性物質による染色処理、架橋処理、洗浄処理、乾燥処理等の各種処理が施されていることが好ましい。なお、各種処理を施す際、樹脂フィルムは、基材上に形成された樹脂層であってもよい。基材と樹脂層との積層体は、例えば、上記樹脂フィルムの形成材料を含む塗布液を基材に塗布する方法、基材に樹脂フィルムを積層する方法等により得ることができる。
 染色処理は、代表的には二色性物質を吸着させることにより行う。当該吸着方法としては、例えば、二色性物質を含む染色液に樹脂フィルムを浸漬させる方法、樹脂フィルムに当該染色液を塗工する方法、当該染色液を樹脂フィルムに噴霧する方法等が挙げられる。好ましくは、染色液に樹脂フィルムを浸漬させる方法である。二色性物質が良好に吸着し得るからである。
 二色性物質としてヨウ素を用いる場合、染色液としては、ヨウ素水溶液が好ましく用いられる。ヨウ素の配合量は、水100重量部に対して、好ましくは0.04重量部~5.0重量部である。ヨウ素の水に対する溶解度を高めるため、ヨウ素水溶液にヨウ化物を配合することが好ましい。ヨウ化物としては、ヨウ化カリウムが好ましく用いられる。ヨウ化物の配合量は、水100重量部に対して、好ましくは0.3重量部~15重量部である。
 上記延伸処理において、樹脂フィルムは、代表的には3倍~7倍に一軸延伸される。なお、延伸方向は、得られる偏光子の吸収軸方向に対応し得る。
 上記各種処理により、樹脂フィルムにはホウ酸が含まれ得る。例えば、上記延伸処理、架橋処理の際に、ホウ酸溶液(例えば、ホウ酸水溶液)を接触させることで、樹脂フィルムにホウ酸が含まれ得る。樹脂フィルムのホウ酸含有量は、例えば10重量%~30重量%である。また、塩基性溶液との接触部におけるホウ酸含有量は、例えば5重量%~12重量%である。
B-2.アルカリ金属および/またはアルカリ土類金属の低減
 上記塩基性溶液との接触後、塩基性溶液を接触させた接触部において、樹脂フィルムに含まれるアルカリ金属および/またはアルカリ土類金属を低減させる。アルカリ金属および/またはアルカリ土類金属を低減させることにより、寸法安定性に優れた低濃度部を得ることができる。具体的には、加湿環境下においても、塩基性溶液との接触により形成された低濃度部の形状をそのまま維持することができる。
 樹脂フィルムに塩基性溶液を接触させることにより、接触部にアルカリ金属および/またはアルカリ土類金属の水酸化物が残存し得る。また、樹脂フィルムに塩基性溶液を接触させることにより、接触部にアルカリ金属および/またはアルカリ土類金属の金属塩が生成し得る。これらは水酸化物イオンを生成し得、生成した水酸化物イオンは、接触部周囲に存在する二色性物質(例えば、ヨウ素錯体)に作用(分解・還元)して、非偏光領域(低濃度領域)を広げ得る。したがって、アルカリ金属および/またはアルカリ土類金属塩を低減させることにより、経時的に非偏光領域が広がるのを抑制して、所望の非偏光部形状が維持され得ると考えられる。
 上記水酸化物イオンを生成し得る金属塩としては、例えば、ホウ酸塩が挙げられる。ホウ酸塩は、樹脂フィルムに含まれるホウ酸が塩基性溶液(アルカリ金属の水酸化物および/またはアルカリ土類金属の水酸化物の溶液)に中和されて生成し得る。なお、ホウ酸塩(メタホウ酸塩)は、例えば、偏光子が加湿環境下に置かれることにより、下記式に示すように、加水分解されて水酸化物イオンを生成し得る。

 本発明の偏光子の製造方法においては、接触部におけるアルカリ金属および/またはアルカリ土類金属の含有量が3.6重量%以下、好ましくは2.5重量%以下、より好ましくは1.0重量%以下、さらに好ましくは0.5重量%以下となるように当該含有量を低減させる。
 なお、樹脂フィルムには、偏光子とするための各種処理を施されることにより、予め、アルカリ金属および/またはアルカリ土類金属が含まれ得る。例えば、ヨウ化カリウム等のヨウ化物の溶液を接触させることで、樹脂フィルムにカリウムが含まれ得る。このように、通常、偏光子に含まれるアルカリ金属および/またはアルカリ土類金属は、上記低濃度部の寸法安定性に悪影響を及ぼさないと考えられる。
 上記低減方法としては、好ましくは、塩基性溶液との接触部に処理液を接触させる方法が用いられる。このような方法によれば、樹脂フィルムから処理液にアルカリ金属および/またはアルカリ土類金属を移行させて、その含有量を低減させることができる。
 処理液の接触方法としては、任意の適切な方法が採用され得る。例えば、塩基性溶液との接触部に対し、処理液を滴下、塗工、スプレーする方法、塩基性溶液との接触部を塩基性溶液に浸漬する方法が挙げられる。
 塩基性溶液の接触時に、任意の適切な保護材で樹脂フィルムを保護した場合、そのままの状態で処理液を接触させることが好ましい(特に、処理液の温度が50℃以上の場合)。このような形態によれば、塩基性溶液との接触部以外の部位において、処理液による偏光特性の低下を防止することができる。
 上記処理液は、任意の適切な溶媒を含み得る。溶媒としては、例えば、水、エタノール、メタノール等のアルコール、エーテル、ベンゼン、クロロホルム、および、これらの混合溶媒が挙げられる。これらの中でも、アルカリ金属および/またはアルカリ土類金属を効率的に移行させる観点から、水、アルコールが好ましく用いられる。水としては、任意の適切な水を用いることができる。例えば、水道水、純水、脱イオン水等が挙げられる。
 接触時の処理液の温度は、例えば20℃以上であり、好ましくは50℃以上、より好ましくは60℃以上、さらに好ましくは70℃以上である。このような温度であれば、アルカリ金属および/またはアルカリ土類金属を処理液に効率的に移行させることができる。具体的には、樹脂フィルムの膨潤率を著しく向上させて、樹脂フィルム内のアルカリ金属および/またはアルカリ土類金属を物理的に除去することができる。一方で、水の温度は、実質的には95℃以下である。
 接触時間は、接触方法、処理液(水)の温度、樹脂フィルムの厚み等に応じて、適宜調整され得る。例えば、温水に浸漬する場合、接触時間は、好ましくは10秒~30分、より好ましくは30秒~15分、さらに好ましくは60秒~10分である。
 1つの実施形態においては、上記処理液として酸性溶液が用いられる。酸性溶液を用いることにより、樹脂フィルムに残存するアルカリ金属および/またはアルカリ土類金属の水酸化物を中和して、樹脂フィルム内のアルカリ金属および/またはアルカリ土類金属を化学的に除去することができる。
 酸性溶液に含まれる酸性化合物としては、任意の適切な酸性化合物を用いることができる。酸性化合物としては、例えば、塩酸、硫酸、硝酸、フッ化水素、ホウ酸等の無機酸、ギ酸、シュウ酸、クエン酸、酢酸、安息香酸等の有機酸等が挙げられる。酸性溶液に含まれる酸性化合物は、好ましくは無機酸であり、さらに好ましくは塩酸、硫酸、硝酸である。これらの酸性化合物は単独で用いてもよく、二種以上を組み合わせて用いてもよい。
 好ましくは、酸性化合物として、ホウ酸よりも酸性度の強い酸性化合物が好適に用いられる。上記アルカリ金属および/またはアルカリ土類金属の金属塩(ホウ酸塩)にも作用し得るからである。具体的には、ホウ酸塩からホウ酸を遊離させて、樹脂フィルム内のアルカリ金属および/またはアルカリ土類金属を化学的に除去することができる。
 上記酸性度の指標としては、例えば、酸解離定数(pKa)が挙げられ、ホウ酸のpKa(9.2)よりもpKaの小さい酸性化合物が好ましく用いられる。具体的には、pKaは、好ましくは9.2未満であり、より好ましくは5以下である。pKaは任意の適切な測定装置を用いて測定してもよく、化学便覧 基礎編 改訂5版(日本化学会編、丸善出版)等の文献に記載の値を参照してもよい。また、多段解離する酸性化合物では、各段階でpKaの値が変わり得る。このような酸性化合物を用いる場合、各段階のpKaの値のいずれかが上記の範囲内であるものが用いられる。なお、本明細書において、pKaは25℃の水溶液における値をいう。
 酸性化合物のpKaとホウ酸のpKaとの差は、例えば2.0以上であり、好ましくは2.5~15であり、より好ましくは2.5~13である。このような範囲であれば、アルカリ金属および/またはアルカリ土類金属を処理液に効率的に移行させることができ、結果として、低濃度部における所望のアルカリ金属および/またはアルカリ土類金属含有量を実現することができる。
 上記pKaを満足し得る酸性化合物としては、例えば、塩酸(pKa:-3.7)、硫酸(pK:1.96)、硝酸(pKa:-1.8)、フッ化水素(pKa:3.17)、ホウ酸(pKa:9.2)等の無機酸、ギ酸(pKa:3.54)、シュウ酸(pK:1.04、pK:3.82)、クエン酸(pK:3.09、pK:4.75、pK:6.41)、酢酸(pKa:4.8)、安息香酸(pKa:4.0)等の有機酸等が挙げられる。
 なお、酸性溶液(処理液)の溶媒は上述のとおりであり、処理液として酸性溶液を用いる本形態においても、上記樹脂フィルム内のアルカリ金属および/またはアルカリ土類金属の物理的な除去は起こり得る。
 上記酸性溶液の濃度は、例えば、0.01N~5Nであり、好ましくは0.05N~3Nであり、より好ましくは0.1N~2.5Nである。
 上記酸性溶液の液温は、例えば20℃~50℃である。酸性溶液への接触時間は、樹脂フィルムの厚みや、酸性化合物の種類、および、酸性溶液の濃度に応じて設定することができ、例えば、5秒間~30分間である。
 本発明の偏光子は、二色性物質を含む樹脂フィルムにこれらの処理が施されることにより得られ得る。なお、樹脂フィルムは上記処理以外に、任意の適切な他の処理をさらに施され得る。他の処理としては、塩基性溶液および/または酸性溶液の除去、ならびに、洗浄等が挙げられる。
 塩基性溶液および/または酸性溶液の除去方法の具体例としては、ウエス等による拭き取り除去、吸引除去、自然乾燥、加熱乾燥、送風乾燥、減圧乾燥等が挙げられる。上記乾燥温度は、例えば、20℃~100℃である。
 洗浄処理は任意の適切な方法により行われる。洗浄処理に使用する溶液は、例えば、純水、メタノール、エタノール等のアルコール、酸性水溶液、および、これらの混合溶媒等が挙げられる。洗浄処理は任意の適切な段階で行われ得る。洗浄処理は複数回行ってもよい。
B.偏光板
 本発明の偏光板は、上記偏光子を有する。本発明の偏光板は、代表的には、少なくともその片側に保護フィルムを積層させて使用される。保護フィルムの形成材料としては、例えば、ジアセチルセルロース、トリアセチルセルロース等のセルロース系樹脂、(メタ)アクリル系樹脂、シクロオレフィン系樹脂、ポリプロピレン等のオレフィン系樹脂、ポリエチレンテレフタレート系樹脂等のエステル系樹脂、ポリアミド系樹脂、ポリカーボネート系樹脂、これらの共重体樹脂等が挙げられる。
 保護フィルムの偏光子を積層させない面には、表面処理層として、ハードコート層や反射防止処理、拡散ないしアンチグレアを目的とした処理が施されていてもよい。
 保護フィルムの厚みは、好ましくは10μm~100μmである。保護フィルムは、代表的には、接着層(具体的には、接着剤層、粘着剤層)を介して偏光子に積層される。接着剤層は、代表的にはPVA系接着剤や活性化エネルギー線硬化型接着剤で形成される。粘着剤層は、代表的にはアクリル系粘着剤で形成される。
C.画像表示装置
 本発明の画像表示装置は、上記偏光板を備える。画像表示装置としては、例えば、液晶表示装置、有機ELデバイスが挙げられる。具体的には、液晶表示装置は、液晶セルと、この液晶セルの片側もしくは両側に配置された上記偏光子とを含む液晶パネルを備える。有機ELデバイスは、視認側に上記偏光子が配置された有機ELパネルを備える。偏光子は、その低濃度部が搭載される画像表示装置のカメラ部に対応するように配置される。
[実施例1]
 基材として、長尺状で、吸水率0.75%、Tg75℃の非晶質のイソフタル酸共重合ポリエチレンテレフタレート(IPA共重合PET)フィルム(厚み:100μm)を用いた。基材の片面に、コロナ処理を施し、このコロナ処理面に、ポリビニルアルコール(重合度4200、ケン化度99.2モル%)およびアセトアセチル変性PVA(重合度1200、アセトアセチル変性度4.6%、ケン化度99.0モル%以上、日本合成化学工業社製、商品名「ゴーセファイマーZ200」)を9:1の比で含む水溶液を25℃で塗布および乾燥して、厚み11μmのPVA系樹脂層を形成し、積層体を作製した。
 得られた積層体を、120℃のオーブン内で周速の異なるロール間で縦方向(長手方向)に2.0倍に自由端一軸延伸した(空中補助延伸)。
 次いで、積層体を、液温30℃の不溶化浴(水100重量部に対して、ホウ酸を4重量部配合して得られたホウ酸水溶液)に30秒間浸漬させた(不溶化処理)。
 次いで、液温30℃の染色浴に、偏光板が所定の透過率となるようにヨウ素濃度、浸漬時間を調整しながら浸漬させた。本実施例では、水100重量部に対して、ヨウ素を0.2重量部配合し、ヨウ化カリウムを1.5重量部配合して得られたヨウ素水溶液に60秒間浸漬させた(染色処理)。
 次いで、液温30℃の架橋浴(水100重量部に対して、ヨウ化カリウムを3重量部配合し、ホウ酸を3重量部配合して得られたホウ酸水溶液)に30秒間浸漬させた(架橋処理)。
 その後、積層体を、液温70℃のホウ酸水溶液(水100重量部に対して、ホウ酸を4重量部配合し、ヨウ化カリウムを5重量部配合して得られた水溶液)に浸漬させながら、周速の異なるロール間で縦方向(長手方向)に総延伸倍率が5.5倍となるように一軸延伸を行った(水中延伸)。
 その後、積層体を液温30℃の洗浄浴(水100重量部に対して、ヨウ化カリウムを4重量部配合して得られた水溶液)に浸漬させた(洗浄処理)。
 続いて、積層体のPVA系樹脂層表面に、PVA系樹脂水溶液(日本合成化学工業社製、商品名「ゴーセファイマー(登録商標)Z-200」、樹脂濃度:3重量%)を塗布して保護フィルム(厚み25μm)を貼り合わせ、これを60℃に維持したオーブンで5分間加熱した。その後、基材をPVA系樹脂層から剥離し、偏光板(偏光子(透過率42.3%、厚み5μm)/保護フィルム)を得た。
 上記で得られた総厚30μmの偏光板の偏光子側表面に、常温の水酸化ナトリウム水溶液(1.0mol/L(1.0N))を直径4mmになるように滴下し、60秒間放置した。その後、滴下した水酸化ナトリウム水溶液をウエスで除去した。
 次いで、常温の塩酸(1.0mol/L(1.0N))を水酸化ナトリウム水溶液との接触部に滴下し、30秒間放置した。その後、滴下した塩酸をウエスで除去し、偏光子に透明部を形成した。
[実施例2]
 塩酸の濃度を0.1mol/L(0.1N)とした以外は実施例1と同様にして、偏光子に透明部を形成した。
[実施例3]
 エステル系フィルム(厚み38μm)の一方の面に粘着剤(アクリル系粘着剤)を厚みが10μmになるよう塗布した。この粘着剤付エステル系フィルムに、ピクナル刃を用いて直径4mmの貫通穴を形成した。
 実施例1で用いた総厚30μmの偏光板の偏光子側に、エステル系フィルムを、粘着剤層を介して貼り合わせ、偏光フィルム積層体を得た。
 得られた偏光フィルム積層体のエステル系フィルムから偏光子が露出した部分に、常温の水酸化ナトリウム水溶液(1.0mol/L(1.0N))を滴下し、60秒間放置した。その後、滴下した水酸化ナトリウム水溶液をウエスで除去した。
 次いで、偏光フィルム積層体を55℃に設定したウォーターバスに60秒間浸漬した。浸漬後、表面に付着した水をウエスで除去してからエステル系フィルムを剥離し、偏光子に透明部を形成した。
[実施例4]
 ウォーターバスの温度を70℃にしたこと以外は実施例3と同様にして、偏光子に透明部を形成した。
[実施例5]
 ウォーターバスの温度を40℃にしたこと、および、水をウエスで除去した後に偏光子が露出した部分に塩酸(1.0mol/L(1.0N))を滴下して30秒間放置し、ウエスで塩酸を除去したこと以外は実施例3と同様にして、偏光子に透明部を形成した。
[実施例6]
 ウォーターバスの温度を70℃にした以外は実施例5と同様にして、偏光子に透明部を形成した。
[実施例7]
 ウォーターバスの温度を30℃とした以外は実施例3と同様にして、偏光子に透明部を形成した。
[実施例8]
 ウォーターバスの温度を40℃とした以外は実施例3と同様にして、偏光子に透明部を形成した。
(比較例1)
 水酸化ナトリウム水溶液に代えて純水を用いたこと、および、塩酸を接触させなかったこと以外は実施例1と同様にして、透明部の形成を試みた。
(比較例2)
 塩酸を接触させなかったこと以外は実施例1と同様にして、偏光子に透明部を形成した。
 各実施例および比較例の偏光板について以下の項目について評価した。評価結果を表1にまとめる。
1.透過率(Ts)
 分光光度計(村上色彩技術研究所(株)製 製品名「DOT-3」)を用いて測定した。透過率(T)は、JlS Z 8701-1982の2度視野(C光源)により、視感度補正を行ったY値である。
2.ヨウ素含有量
 蛍光X線分析により、偏光子の接触部におけるヨウ素含有量を求めた。具体的には、下記条件により測定したX線強度から、あらかじめ標準試料を用いて作成した検量線により、偏光子のヨウ素含有量を求めた。

 蛍光X線分析により、偏光子の接触部におけるナトリウム含有量を求めた。具体的には、下記条件により測定したX線強度から、あらかじめ標準試料を用いて作成した検量線により、偏光子のナトリウム含有量を求めた。

4.ナトリウム低減率
 接触させた水酸化ナトリウム水溶液をウエスで除去し、接触直後の接触部のナトリウム含有量を測定した。その後、最終的に得られた偏光子の接触部(透明部)のナトリウム含有量を測定した。これらの測定値を用いて、下記式から低減率を算出した。
低減率=(接触直後の接触部のナトリウム含有量)-(得られた偏光子の接触部(透明部)のナトリウム含有量)/(接触直後の接触部のナトリウム含有量)×100
5.サイズ変化率
 得られた偏光板を、65℃/90%RHの環境下に500時間おいた。加湿試験前後における透明部のサイズを測定し、以下の式を用いてサイズ変化率を算出した。
 なお、加湿試験後においては、超高速フレキシブル画像処理システム(キーエンス社製、商品名:XG-7500)を用いてエッジ検出を行い透明部と他の部位との境界線を引き、その最大寸法となる部分を測定した。

 各実施例および比較例2では、透明部においてヨウ素の含有量が低く、ヨウ素の低濃度部とされていた。比較例2に比べて、各実施例では透明部のサイズは維持されていた。図2,3に示すように、実施例1~6では高い寸法安定性が確認された。
 本発明の偏光子は、スマートフォン等の携帯電話、ノート型PC、タブレットPC等のカメラ付き画像表示装置(液晶表示装置、有機ELデバイス)に好適に用いられる。

Claims (9)

  1.  二色性物質を含む樹脂フィルムから構成され、該樹脂フィルム内に該二色性物質の含有量が相対的に低い二色性物質低濃度部を有する偏光子であって、
     該二色性物質低濃度部のアルカリ金属および/またはアルカリ土類金属の含有量が3.6重量%以下である、偏光子。
  2.  該二色性物質低濃度部が該樹脂フィルムに塩基性溶液を接触させることにより形成される、請求項1に記載の偏光子。
  3.  前記塩基性溶液がアルカリ金属および/またはアルカリ土類金属の水酸化物を含む水溶液である、請求項2に記載の偏光子。
  4.  前記二色性物質低濃度部の二色性物質含有量が1.0重量%以下である、請求項1から3のいずれかに記載の偏光子。
  5.  前記二色性物質低濃度部の透過率が50%以上である、請求項1から4のいずれかに記載の偏光子。
  6.  厚みが30μm以下である、請求項1から5のいずれかに記載の偏光子。
  7.  前記二色性物質低濃度部が、搭載される画像表示装置のカメラ部に対応する、請求項1から6のいずれかに記載の偏光子。
  8.  請求項1から7のいずれかに記載の偏光子を有する、偏光板。
  9.  請求項8に記載の偏光板を備える、画像表示装置。
