(B)エチレンと、炭素原子数3~10のα-オレフィンから選ばれる1種以上のα-オレフィンとを共重合して得られ、ASTM D1238に準拠して測定した230℃、2.16kg荷重におけるメルトフローレートが0.1~80g/10分である、エチレン-α-オレフィン共重合体
(C)平均繊維長が0.1~2mmである繊維状フィラー
(D)滑剤
(E)変性ポリプロピレン
を含み、(A)~(C)の含有量の合計を100重量部としたとき、(A)の含有量が35~85重量部、(B)の含有量が5~25重量部、(C)の含有量が10~40重量部、(D)の含有量が0.01~1.0重量部、(E)の含有量が0.1~3重量部であることを特徴としている。
<(A)プロピレン-エチレンランダム共重合体>
本発明において、(A)プロピレン-エチレンランダム共重合体は、プロピレンとエチレンを共重合して得られる。
<(B)エチレン-α-オレフィン共重合体>
本発明において、(B)エチレン-α-オレフィン共重合体は、エチレンと、炭素原子数3~10のα-オレフィンから選ばれる1種以上のα-オレフィンとを共重合して得られる。α-オレフィンは好ましくは、プロピレン、1-ブテン、1-へキセン、1-オクテンから選ばれ、α-オレフィンは1種単独で使用してもよく、2種以上混合して使用してもよい。これらのモノマーを用いるのが、弾性回復性や柔軟性が高い、耐傷付き性の点から特に好ましい。
<(C)繊維状フィラー>
本発明において、(C)繊維状フィラーとしては、例えば、カーボンファイバー(炭素繊維)、カーボンナノチューブ、塩基性硫酸マグネシウム繊維(マグネシウムオキシサルフェート繊維)、チタン酸カリウム繊維、ホウ酸アルミニウム繊維、ケイ酸カルシウム繊維、炭酸カルシウム繊維、ガラス繊維、炭化ケイ素繊維、ワラストナイト、ゾノトライト、各種金属繊維、綿、セルロース類、絹、羊毛および麻等の天然繊維、レーヨンおよびキュプラなどの再生繊維、アセテートおよびプロミックスなどの半合成繊維、ポリエステル、ポリアクリロニトリル、ポリアミド、アラミドおよびポリオレフィンなどの合成繊維、さらにはそれらの表面および末端を化学修飾した変性繊維などが挙げられる。
<(D)滑剤>
本発明において、(D)滑剤としては、脂肪酸アミド等が挙げられる。脂肪酸アミドの脂肪酸残基としては、炭素数15~30程度の飽和および不飽和脂肪酸由来の残基が挙げられる。脂肪酸アミドの具体例としては、オレイン酸アミド、ステアリン酸アミド、エルカ酸アミド、ベヘニン酸アミド、パルミチン酸アミド、ミリスチン酸アミド、ラウリン酸アミド、カプリル酸アミド、カプロン酸アミド、n-オレイルパルミトアミド、n-オレイルエルカアミド、およびそれらの2量体などが挙げられる。これらの滑材は、ランダムポリプロピレン系重合体を用いる場合に特有な使用上のベタツキ感を改良する上で好ましく、中でも、エルカ酸アミドが好ましい。これらは単独で、または2種以上を混合して使用することができる。
<(E)変性ポリプロピレン>
本発明において、(E)変性ポリプロピレンは、ポリプロピレンを酸変性することにより得られる。ポリプロピレンの変性方法としては、グラフト変性や共重合化がある。
<その他成分>
本発明のプロピレン系樹脂組成物には、必要に応じて、耐熱安定剤、帯電防止剤、耐候安定剤、耐光安定剤、老化防止剤、酸化防止剤、脂肪酸金属塩、軟化剤、分散剤、充填剤、着色剤、顔料などの他の添加剤を、本発明の目的を損なわない範囲で配合することができる。配合する添加剤などの混合順序は任意であり、同時に混合してもよいし、一部成分を混合した後に他の成分を混合するというような多段階の混合方法を採用することもできる。
<プロピレン系樹脂組成物>
本発明のプロピレン系樹脂組成物は、上述した成分(A)、(B)、(C)、(D)および(E)と、必要に応じてその他の添加剤とを配合することにより製造することができる。これらの各成分は、任意の順序で配合することができる。
(1)メルトフローレートの測定
メルトフローレートは、ASTM D1238に準拠し、試験荷重が2.16kg、試験温度230℃の条件で測定した。
(2)変性基含有量の測定
酸変性樹脂2gを採取し、500mlの沸騰p-キシレンに完全に加熱溶解した。冷却後、1200mlのアセトンに投入し、析出物を濾過、乾燥してポリマー精製物を得た。ポリマー精製物を熱プレスして厚さ20μmのフィルムを作製した。この作製したフィルムの赤外吸収スペクトルを測定し、変性に用いた酸の特有の吸収から、変性に用いた酸の含有量を測定した。尚、変性に用いた酸の特有の吸収は、無水マレイン酸であれば、1780cm-1付近である。
(3)常温シャルピー衝撃強度(kJ/m2)の測定
ISO 179に準拠し、ノッチ付、ハンマー容量4Jの条件で常温シャルピー衝撃強度の測定を実施した。
(4)引張弾性率の測定
ISO 527に準拠し、引張速度1mm/minの条件で引張弾性率の測定を実施した。
(5)シボグロスの測定
キャビティサイズが長さ130mm,幅120mm,厚み2mmtでキャビティ表面を皮シボ(深さ90μm)加工した金型を40℃に設定し、樹脂温度210℃に設定し射出成形して得られた成形品のシボ面をグロスメーター(コニカミノルタ(株)製UNIGLOSS60)により光源照射角度60°でシボグロスを測定した。
(6)耐引っ掻き傷性の評価
キャビティサイズが長さ130mm,幅120mm,厚み2mmtでキャビティ表面を皮シボ(深さ90μm)加工した金型を40℃に設定し、樹脂温度210℃に設定し射出成形して得られた成形品のシボ面をFord 5-Finger Test (針先端R:0.2mm)の試験を実施した後、目視にて白化が認められない最大荷重(N)(白化開始荷重)を評価した。試験を行う荷重は、0.6、2、3、5、7、10、15、20Nとした。白化開始荷重が大きいほど耐引っ掻き傷性が高いと評価される。
(7)耐テカリ傷性の評価
キャビティサイズが長さ130mm,幅120mm,厚み2mmtでキャビティ表面を皮シボ(深さ90μm)加工した金型を40℃に設定し、樹脂温度210℃に設定し射出成形して得られた成形品のシボ面をFord 5-Finger Test (針先端R:7mm、試験荷重:0.6、2、3、5、7、10、15、20N)の試験を実施した後、Weld-Line-Tester(FW-098 日本電色工業株式会社製)を用いて、傷跡部と未傷跡部のグロス変化率([傷跡部のグロス] /[未傷跡部のグロス])を測定した。グロス変化率が小さいほど耐テカリ傷性が高いと評価される。
(8)レーザー顕微鏡写真
成形品表面は株式会社キーエンス製レーザー顕微鏡 VK-9700 GenerationIIを用いて観察を実施した。このとき対物レンズは10倍の物を使用した(実際の画像倍率は、200倍である)。
(9)試料断面における表面の高さの測定
成形品はVK-9700付属のソフトを用いて、傷部の断面形状の観察を実施した。
(10)組成物中の繊維フィラーの平均繊維長の測定
サンプルを電気炉にて600℃で3時間処理して、灰化させ、灰化物を画像処理器(機器名:LUZEX-AP ニレコ製)にて画像処理することによって繊維の長さを計算し、その長さから算出される重量平均繊維長を平均繊維長とした。

上記(A-1)~(A-4)のプロピレン-エチレンランダム共重合体および(A'-1)プロピレン-エチレンブロック共重合体は以下の方法により製造した。
<(A-1)プロピレン-エチレンランダム共重合体の製造方法>
(1)固体触媒担体の製造
SiO2(富士シリシア製)1600gをトルエン13Lでスラリー化し、常温にて内容量70Lの攪拌機付き反応槽に仕込み、さらにトルエン22Lを入れて液量を調整し攪拌を行った。次に、攪拌しながら槽内温度を47℃まで昇温させた後にトリイソブチルアルミニウムトルエン溶液をトリイソブチルアルミニウム量として300g装入した。次に、槽内温度を50℃に保ち、MAO-トルエン溶液(20wt%溶液)8.4Lを約30分かけて装入した。その後、45分間で槽内温度を95~98℃に昇温し、4時間反応を行った。反応終了後、60℃まで冷却した。冷却後攪拌を停止し、20分間静置して固体成分を沈降させた後、上澄みトルエンを抜き出し、トルエンによる固体成分の洗浄を1回行った。洗浄後、固体成分をトルエンスラリーとし、室温まで冷却した。
(2)固体触媒の製造(担体への金属触媒成分の担持)
内容量14Lの攪拌機付き反応槽に(1)で調製したMAO/SiO2/トルエンスラリー3.5L(固体成分として980g)を入れ、攪拌しながら温度を33~37℃まで昇温した。界面活性剤(ADEKA製アデカプルロニックL-71)7.0gをヘプタン2.0Lで希釈後、反応槽に加え、45分間攪拌し担持を行った。担持終了後攪拌を停止し、70分間静置して固体成分を沈降させ、上澄み液を除去し、ヘプタンによる固体成分の洗浄を2回行った。
(3)前重合触媒の製造
内容量270Lの攪拌機付き反応槽にあらかじめn-ヘプタン66Lを入れ、室温にてトリイソブチルアルミニウム210gをトルエン1.0Lで希釈し反応槽に加えた後、攪拌しながら温度を33~37℃まで昇温させた。前記の(2)で調製した固体触媒成分980gを反応槽に移液し、n-ヘプタンにて反応槽内の液量を82Lに調整した。調整後、反応槽内を脱圧し、温度を33~37℃に保ちながらエチレンを210g/hで60分間、420g/hで60分間、640g/hで240分間、合計で3190g装入し、360分間攪拌しながら反応させた。重合終了後攪拌を停止し、40分間静置して固体成分を沈降させ、上澄み液を除去し、ヘプタンによる固体成分の洗浄を2回行った。得られた前重合触媒を精製ヘプタンに再懸濁して、固体触媒成分濃度で34g/Lとなるよう、ヘプタンにより調整を行い、触媒スラリーを得た。この前重合触媒は固体触媒成分1g当りポリエチレンを3g含んでいた。
(4)本重合
内容量70Lの攪拌機付きベッセル重合器にプロピレンを125kg/時間で供給し、水素を気相部の水素濃度が0.2mol%になるように供給した。(3)で製造した触媒スラリーを固体触媒成分として2.5g/時間、トリエチルアルミニウムを8.7ml/時間で連続的に供給した。重合温度は63℃、圧力は2.6MPa/Gであった。
<(A-2)プロピレン-エチレンランダム共重合体の製造方法>
(4)本重合を以下の様に変えた以外は、(A-1)プロピレン-エチレンランダム共重合体の製造方法と同様の方法で行った。
(4)本重合
内容量70Lの攪拌機付きベッセル重合器にプロピレンを126kg/時間で供給し、水素を気相部の水素濃度が0.36mol%になるように供給した。(3)で製造した触媒スラリーを固体触媒成分として1.6g/時間、トリエチルアルミニウムを8.9ml/時間で連続的に供給した。重合温度は63℃、圧力は2.6MPa/Gであった。
<(A-3)プロピレン-エチレンランダム共重合体の製造方法>
(1)マグネシウム化合物の調製
攪拌機付き反応槽(内容積500リットル)を窒素ガスで充分に置換し、エタノール97.2kg、ヨウ素640g、および金属マグネシウム6.4kgを投入し、攪拌しながら還流条件下で系内から水素ガスの発生が無くなるまで反応させ、固体状反応生成物を得た。この固体状反応性生物を含む反応液を減圧乾燥させることにより目的のマグネシウム化合物(固体触媒の担体)を得た。
(2)固体触媒成分の調製
窒素ガスで充分に置換した攪拌機付き反応槽(内容積500リットル)に、前記マグネシウム化合物(粉砕していないもの)30kg、精製ヘプタン(n-ヘプタン)150リットル、四塩化ケイ素4.5リットル、およびフタル酸ジーn-ブチル5.4リットルを加えた。系内を90℃に保ち、攪拌しながら四塩化チタン144リットルを投入して110℃で2時間反応させた後、固体成分を分離して80℃の精製ヘプタンで洗浄した。さらに、固体成分に四塩化チタン228リットルを加え、110℃で2時間反応させた後、固体成分を精製ヘプタンで充分に洗浄し、固体触媒成分を得た。
(3)前処理
内容積500リットルの攪拌機付き反応槽に精製ヘプタン230リットルを投入し、前記の固体触媒成分を25kg、トリエチルアルミニウムを固体触媒成分中のチタン原子1.0molに対して1.0mol、ジシクロペンチルジメトキシシランを固体触媒成分中のチタン原子1.0molに対して1.8molの割合で供給した。その後、プロピレンをプロピレン分圧で0.03MPa/Gになるまで導入し、25℃で4時間反応させた。反応終了後、上澄み液を除去し、固体触媒成分を精製ヘプタンで数回洗浄した後、更に二酸化炭素を供給し24時間攪拌した。
(4)重合
内容量200リットルの攪拌機付き重合装置に、前記処理済の固体触媒成分を成分中のチタン原子換算で3mmol/hrで、トリエチルアルミニウムを4mmol/kg-PPで、ジシクロペンチルジメトキシシランを0.4mmol/kg-PPでそれぞれ供給し、重合温度80℃、重合圧力2.8MPa/Gでプロピレンとエチレンを反応させた。この時、重合装置内のエチレン濃度を4.0mol%、水素濃度を8.8mol%とした。
<(A-4)プロピレン-エチレンランダム共重合体の製造方法>
(A-3)プロピレン-エチレンランダム共重合体の製造方法と同様に(1)マグネシウム化合物の調製、(2)固体触媒成分の調製、(3)前処理を行い、(4)重合を以下の方法で行った。
<(A'-1)プロピレン-エチレンブロック共重合体の製造方法>
(1)固体状チタン触媒成分の調製
直径12mmの鋼球9kgが入った内容積4Lの粉砕用ポットを4個装備した振動ミルを用意した。各ポットに窒素雰囲気中で塩化マグネシウム300g、フタル酸ジイソブチル115mL、四塩化チタン60mLを加え40時間粉砕した。
(2)前重合触媒の製造
遷移金属触媒成分115g、トリエチルアルミニウム65.6mL、2-イソブチル-2-イソプロピル-1,3-ジメトキシプロパン22.1mL、ヘプタン115Lを内容量200Lの攪拌機付きオートクレーブに挿入し、内温5℃に保ちプロピレンを1150g挿入し、60分間攪拌しながら反応させた。重合終了後、四塩化チタン15.8mLを装入し、前重合触媒(触媒スラリー)とした。
(3)本重合
内容量1000Lの攪拌機付きベッセル重合器に、プロピレンを159kg/時間、触媒スラリーを遷移金属触媒成分として1.4g/時間、トリエチルアルミニウムを21.9mL/時間、ジシクロペンチルジメトキシシランを2.8mL/時間で連続的に供給し、水素を気相部の水素濃度が13.4mol%になるように供給した。重合温度68℃、圧力3.6MPa/Gで重合を行った。
表1,2に配合割合(重量部)を示す各成分と、さらに
酸化防止剤としてIRGANOX1010((株)チバ・スペシャルティ・ケミカルズ製):0.1重量部、
同じく酸化防止剤としてIRGAFOS168((株)チバ・スペシャルティ・ケミカルズ製):0.1重量部、
耐光安定剤としてLA-52((株)ADEKA製):0.2重量部、
顔料としてMB PPCM 802Y-307((株)東京インキ製):6重量部とを配合して、ヘンシェルミキサーでドライブレンドし、二軸押出機(ナカタニ機械(株)製:NR-II、同方向回転2軸押出機)により、バレル温度(混練温度)210℃、スクリュー回転速度200rpm、押出し量20kg/hの条件で混練および押出しを行い、実施例1~10および比較例1~6のプロピレン系樹脂組成物を得た。
Claims (10)
- 下記(A)~(E)を含み、(A)~(C)の含有量の合計を100重量部としたとき、(A)の含有量が35~85重量部、(B)の含有量が5~25重量部、(C)の含有量が10~40重量部、(D)の含有量が0.01~1.0重量部、(E)の含有量が0.1~3重量部 であるプロピレン系樹脂組成物。
(A)ASTM D1238に準拠して測定した230℃、2.16kg荷重におけるメルトフローレートが5~100g/10分であり、エチレン由来の構造単位の、全構造単位に対する含有比率が2~9mol%であるプロピレン-エチレンランダム共重合体
(B)エチレンと、炭素原子数3~10のα-オレフィンから選ばれる1種以上のα-オレフィンとを共重合して得られ、ASTM D1238に準拠して測定した230℃、2.16kg荷重におけるメルトフローレートが0.1~80g/10分である、エチレン-α-オレフィン共重合体
(C)平均繊維長が0.1~2mmである繊維状フィラー
(D)滑剤
(E)変性ポリプロピレン - 前記(A)プロピレン-エチレンランダム共重合体は、エチレン由来の構造単位の、全構造単位に対する含有比率が、3~8mol%である、請求項1に記載のプロピレン系樹脂組成物。
- 前記(B)エチレン-α-オレフィン共重合体は、共重合体の全構造単位に対するα-オレフィン由来の構造単位の含有比率が5~60mol%である請求項1または2に記載のプロピレン系樹脂組成物。
- 前記(C)繊維状フィラーがガラス繊維フィラーである、請求項1~3のいずれかに記載のプロピレン系樹脂組成物。
- 前記(B)エチレン-α-オレフィン共重合体を構成するα-オレフィン由来の構造単位が、プロピレン、1-ブテン、1-へキセンおよび1-オクテン由来の構造単位から選ばれる1種以上である、請求項1~4のいずれか1項に記載のプロピレン系樹脂組成物。
- 前記(D)滑剤がエルカ酸アミドである、請求項1~5のいずれか1項に記載のプロピレン系樹脂組成物。
- 前記(E)変性ポリプロピレンが無水マレイン化変性ポリプロピレンである、請求項1~6のいずれか1項に記載のプロピレン系樹脂組成物。
- 請求項1~7に記載のプロピレン系樹脂組成物から形成される成形体。
- 請求項1~7に記載のプロピレン系樹脂組成物から形成される自動車内外装部品。
- 請求項1~7に記載のプロピレン系樹脂組成物から形成される家電製品。
