本発明の非水系電池用セパレータを構成する繊維シートは、熱水溶解温度が100℃よりも低く、85℃よりも高いポリビニルアルコール系繊維(繊維A)を30質量%以上配合して形成される必要がある。熱水溶解温度が100℃よりも低いと、繊維シート形成を湿式法(抄紙機などを用いるシート成形法)で行う際に繊維が水分を含むことにより、加熱乾燥時に繊維構造を維持しながら、繊維交点において繊維表面で接合が生じて、シート形成をすることができる。熱水溶解温度が100℃以上であると、繊維表面が安定していて、加熱乾燥時において繊維交点において繊維間に接合が生じないので、繊維シート形成が困難となる。一方、熱水溶解温度が85℃以下であると、繊維シート形成後の加熱乾燥時においてポリビニルアルコールが溶解して、繊維シートの形成が困難となる。好ましくは、熱水溶解温度が98℃よりも低く、90℃よりも高いポリビニルアルコール系繊維を使用する繊維シートを形成するのがよい。
本発明では、熱水溶解温度が100℃よりも低く、85℃よりも高いポリビニルアルコール系繊維(繊維A)を用いてシート形成を行うことが特徴であり、この場合、ポリビニルアルコール系繊維は、シート形成の主体繊維であるだけでなく、バインダー繊維としての機能も有する。
本発明において、熱水溶解温度が100℃よりも低く、85℃よりも高いポリビニルアルコール系繊維は、平均重合度1000~5000、ケン化度95モル%以上のビニルアルコール系ポリマーから得ることができる。上記の熱水溶解性を阻害しない範囲内で、該ビニルアルコール系ポリマーは他の共重合成分により共重合されていてもよいが、繊維形成性、形成された繊維の機械的性質の点から、共重合量は20モル%以下、特に10モル%以下であるのが好ましい。また、ホルマール化(FA化)などのアセタール化等の処理または架橋処理が施されていないことが、繊維シート形成時の繊維間接着性を保持する点で望ましい。なお、該ポリビニルアルコール系繊維は、ビニルアルコール系ポリマーのみから構成されている必要はなく、他のポリマーを含んでいても構わない。勿論、他のポリマーとの複合紡糸繊維、混合紡糸繊維(海島繊維)であっても構わない。本発明においてポリビニルアルコール系繊維は高強度であることが望まれるので、ビニルアルコール系ポリマーを80重量%以上含むポリビニルアルコール系繊維であることが好ましい。繊維の形成方法は、湿式法(芒硝浴、アルカリ浴、有機溶剤浴)、乾式法、乾湿式法のいずれでもよく、紡糸後、さらに熱延伸(湿熱延伸、乾熱延伸)、熱固定等が行われ、熱延伸倍率、熱固定温度等を調節することにより、熱水溶解温度が100℃よりも低く、85℃よりも高いポリビニルアルコール系繊維を得ることができる。また、株式会社クラレにより商品名「VN20200」などとして市販されている。
該繊維の単繊維繊度は、セパレート性、薄型化の点から3.3dtex以下、好ましくは1.1dtex以下、さらに好ましくは、0.8dtex以下であり、抄紙性、内部圧力の増大を抑制する点から0.01dtex以上が好ましく、さらに好ましくは0.1dtex以上である。また、繊維長は単繊維繊度に応じて適宜設定すればよいが、抄紙性等の点から繊維長0.5~10mmが好ましく、特に1~5mmとするのが好ましい。
また本発明では、上記した繊維Aの他に、バインダー性能(湿式法で繊維シート形成時および形成後の加熱により溶解して、繊維A間を接着させる性能)を有する、熱水溶解温度が80℃未満のポリビニルアルコール系繊維(繊維B)(ポリビニルアルコール・バインダー繊維とも称する)が加えられているのが、繊維間の接着をより強固にして、繊維シートの機能を高める点で好ましい。これに適したポリビニルアルコール・バインダー繊維の熱水溶解温度としては、60℃よりも高く、80℃未満であることが好ましく、さらに好ましくは70℃~80℃である。かかる繊維Bは、平均重合度は500~3000程度、ケン化度95~99モル%のポリビニルアルコール系ポリマーから構成された繊維が好適に使用される。勿論、他のポリマーとの複合紡糸繊維、混合紡糸繊維(海島繊維)であっても構わない。電解液吸液性、機械的性能等の点からはビニルアルコール系ポリマーを30重量%以上、好ましくは50重量%以上、さらに好ましくは80重量%以上含むポリビニルアルコール繊維を用いることが好ましい。
ポリビニルアルコール・バインダー繊維は、上記繊維Aと同様に繊維形成を行った後、繊維Aに比して熱延伸・熱固定の度合いを小さくすることにより、上記の熱水溶解温度を有するポリビニルアルコール系繊維を形成することができる。繊度は、水分散性、他成分との接着性、ポアサイズ等の点から0.01~3dtex程度であるのが好ましく、0.1~2.5dtexであるのがより好ましく、繊維長は1~5mm程度であるのが好ましい。ポリビニルアルコール・バインダー繊維は、株式会社クラレにより商品名「VPB101」、「VPB041」などとして市販されている。
本発明の非水系電池用セパレータに、繊維Bをバインダー成分として加える場合には、その配合量は繊維シートの質量に対して3~20質量%が好ましい。繊維Bが3質量%未満であると、必要なバインダー効果の発現が不十分であり、20質量%を超える場合には、繊維間の空隙を塞ぐため、通気度を減少させる結果となり好ましくない。
本発明において、前記の繊維Aまたは繊維Aと繊維Bに、ガラス繊維を加えて繊維シートを形成するのが好ましい。ガラス繊維としては、特に限定されないが、なかでも最大繊維径が30μm以下で、平均繊維径が0.1~1.0μmの粉砕処理されたガラス繊維を20~50質量%配合して繊維シートを形成するのが好ましい。
ガラス繊維の最大径が30μmよりも大きいと、一定以上の薄葉化をする上で好ましくない。好ましくは、20μm以下、さらに好ましくは10μm以下である。
また、前記ガラス繊維の平均繊維径が0.1μm未満であると細かすぎて繊維シート作成時に抄き網からガラス繊維が抜け落ちてしまい歩留まりが悪くなる傾向があり、1.0μmよりも大きいとセパレータのポアサイズが大きくなり電池用のセパレータとして十分な遮蔽性が得られにくくなる。好ましくは0.2~0.8μm、より好ましくは0.3~0.7μmである。
また、ガラス繊維の粉砕処理後の濾水度は、100ml以上、より好ましくは、200ml以上であることが好ましい。100ml未満であると粉砕が不十分である。
さらに前記ガラス繊維の配合量が20質量%より少ないと、セパレータの遮蔽性が悪くなる傾向にあり、50質量%よりも多いと、セパレータの強度が低下する傾向にある。好ましくは25~45質量%、より好ましくは30~40質量%である。
粉砕処理方法としては物理的な粉砕方法、例えば、球状のセラミック等を充填した容器内で粉砕処理するミル方式、回転するブレードにより粉砕するミキサー方式、ディスク間の摺り合わせ粉砕するリファイナー方式などによる粉砕方法が挙げられ、より好ましくはスラリー状で処理する湿式粉砕処理方法が好適である。処理前もしくは処理後、或いは処理前後に遠心法でのショットとして含まれる繊維径30μm以上の繊維を除去する工程を入れても構わない。
本発明の繊維シートを、セルロース系繊維を加えて形成してもよい。セルロース繊維としては、セルロースをアミノキサイドなどの有機溶剤に溶解して紡糸して得られる有機溶剤系のセルロース繊維、再生セルロース繊維、各種の木材パルプやコットンリンターなどの天然セルロース繊維、それらのマーセル化物、叩解物などをあげることができる。とくに、有機溶剤系のセルロース繊維の叩解物、天然セルロースの叩解物が、フィブリル化した繊維の存在により網状構造を有する繊維シートを形成することができるので望ましい。
本発明においては、繊維A、さらには繊維Bが加えられた繊維に、上記のセルロース繊維が加えられることにより、繊維シート中にフィブリル化による繊維の絡み合いが導入されるので、柔軟性があり、遮蔽性のあるシートを得ることができる。
従来、セルロース系繊維のみにより形成された紙が電池セパレータとして用いられているが、所定の強度的性質を得るように、緻密なシートを形成すると通気性が低くなるという問題を有していた。これに対して、本発明では、セパレータを構成する繊維の主体を特定のポリビニルアルコール系繊維とすることにより、機械的性質、厚さ、通気性・抵抗等のバランスを取りながら、さらに、セルロース系繊維を加えることにより、シートに柔軟性と遮蔽性を与えて、より優れたセパレータを形成することができる。繊維シートに加えるセルロース系繊維としては、繊維シート中に70質量%未満、より好ましくは、60質量%、さらに好ましくは50質量%未満含まれるのが好ましい。また、用いられるセルロース系繊維は、繊度が0.5dtex~2.0dtex、繊維長が1mm~5mmの範囲にあるのが好ましく、叩解度は、100ml以下、より好ましくは50ml以下であるのが好ましい。
本発明のセパレータは、上記の繊維Aを用いて、好ましくは、繊維B、さらには、ガラス繊維またはセルロース系繊維を加えて、例えば湿式不織布とすることにより形成することができるが、その湿式不織布の製造方法は特に限定されない。例えば一般の湿式抄紙機を用いることにより効率的に所望の湿式不織布を製造できる。用いる抄き網としては、円網、短網、長網等が挙げられ、これらの抄き網を単独で用いて単層としても、また抄き網の組み合わせによる複数層の抄き合せとしても良い。地合斑のない均質で電気特性に優れた紙を得る点からは複数層の抄き合せとすることが好ましく、なかでも短網-円網抄紙機にて2層抄き合せ紙とするのが好ましい。湿式抄紙機により抄き上げた後にヤンキー型乾燥機等で乾燥することで目的とする非水系電池用セパレータが得られる。勿論、加熱乾燥後、必要に応じて熱プレス加工等をさらに行うこともできる。さらには、界面活性剤処理等の親水化処理を行うことで、電解液吸液性を向上させることも可能である。
非水系電池用のセパレータとしては、セパレータを電池に取付ける加工工程を通過するに必要な引張強力[繊維シート長手(縦)方向]や、活物質等との接触に耐える突刺強力を備えている必要があり、また、イオン透過性を確保するために多孔性(通気性)のあるものがよい。そして、厚さは小さい方が所定容積に電極材料をより多く充填できることから望ましい。強度的性質と通気性、厚さとは、相反する特性であるが、本発明に係る繊維シートは、熱水溶解温度が100℃よりも低く、85℃よりも高いポリビニルアルコール系繊維を用いて形成することにより、繊維構造を維持しながら繊維交点において接合を生じるために、ポリビニルアルコール系繊維の有する高強度特性が生かされ、所望の性能を有する繊維シートが少ない目付で得られる。
具体的には、セパレータの厚さは、繊維Aまたは繊維Aと繊維Bにセルロース繊維を加えてセパレータが形成された場合には、5~30μmの範囲内にあることが好ましく、かつ、セパレータの厚さ(μm)に対する繊維シートの縦方向引張強力(kg/15mm)との比は、下記式を満足することが好ましく、本発明によれば、以下の実施例に示すように、この条件を満足するセパレータを得ることができる。
セパレータ(繊維シート)の縦方向強度/セパレータの厚さ(μm)>0.05
上記の式において、さらに好ましくは、>0.10である。
本発明のセパレータを用いた非水系電池は、正極、負極、非水電解液と上記のセパレータを備える。そのほか必要に応じて非水系電池の技術分野で通常使用されている他の部材を備えていてもよい。本発明の非水系電池は、その形状は特に制限されず、コイン型、ボタン型、ペーパー型、円筒型、角型等、種々の形状を取りうることができる。
正極活物質としては、一次電池では、フッ化黒鉛(CFX)、MnO2、V2O5、SOCl2、SO2、FeS2、CuO、CuSなどが好適なものとして挙げられる、なかでもフッ化黒鉛、MnO2が好ましい。二次電池では、V2O5、Nb2O5等の金属酸化物、Li(1-X)NiO2、Li(1-X)MnO2、Li(1-X)Mn2O4、Li(1-X)CoO2、Li(1-X)FeO2等のリチウム含有複合酸化物、LiFePO4などのポリアニオン系リチウム遷移金属化合物等の導電性ポリマー等があげられる。なお、この例示におけるXは0~1の数を表す。これらの正極活物質は、単独で、または二種以上を組み合わせて用いてもよい。これらのうち、高エネルギー密度が可能であるとともに安全性にも優れるため、層状構造またはスピネル構造のLi(1-X)CoO2、Li(1-X)NiO2、Li(1-X)MnO2が好ましく、とくに、LiCoO2、LiNiO2、LiMn2O4が好ましい。
負極は、正極同様にリチウム、ナトリウム等のアルカリ金属イオン、カルシウム等のアルカリ土類金属イオンを吸蔵放出でき、組み合わせた正極よりも卑な電位で正極と同種の金属イオンを吸蔵放出しうる負極活物質を含有する。高い電池容量が得られることからリチウムイオンを吸蔵放出するものが望ましい。こうした特性を有するものとしては、リチウム金属、炭素質物(人造黒鉛、天然黒鉛、難黒鉛化炭素材料、易黒鉛化低温焼成炭素材料等)、チタン酸リチウム、硫化鉄、酸化コバルト、リチウムアルミニウム合金、スズ酸化物などが挙げられる。さらに、負極の作動電位が金属リチウムの電位に対して0.5Vよりも貴となる活物質が望ましい。こうした活物質を選択することにより、過充電もしくは過大電圧充電時におけるリチウム金属の析出反応を抑制することができ、より高い安全性を実現できる。この点から、負極活物質としては、チタン酸リチウムが最も望ましい。さらに、2種以上の負極活物質を混合して用いることもできる。形状としてはりん片状、繊維状、球状など各種形状のものが可能である。
電解質に用いられる溶媒としては、エチレンカーボネート(EC)、プロピレンカーボネート(PC)、ジメチルカーボネート(DMC)、メチルエチルカーボネート(MEC)、ジエチルカーボネート(DEC)、γ-ブチロラクトン(BL)、アセトニトリル(AN)、酢酸エチル(EA)、トルエン、キシレンまたは酢酸メチル(MA)などを挙げることができる。また、電解質に含まれるアルカリ金属塩としては、過塩素酸リチウム、六フッ化リン酸リチウム、四フッ化ホウ酸リチウム、六フッ化砒素リチウム、トリフルオロメチルスルホン酸リチウム、ビストリフルオロメチルスルホニルイミドリチウム、ビスペンタフルオロエチルスルホニルイミドリチウムなどのリチウム塩を用いることができる。
前記電解質には、イオン液体を用いることも可能である。使用環境が60℃以下である場合は、環状・鎖状カーボネート類やラクトン類などを用いることでレート特性や充放電サイクル特性、パルス放電特性などに優れた電池を構成しうる。一方、使用環境の最大温度が60℃を超える場合は、溶媒成分の揮発、さらには引火等のないイオン液体類を用いることが望ましい。この場合は、イオン液体とアルカリ金属塩からなることを特徴とする。
試験長5cmのポリビニルアルコール系繊維のトウに荷重0.9gf/500dtexの錘を取り付けたものを試料とし、該試料を500ccの水(20℃)中で吊るし、昇温速度1℃/分で昇温して、繊維が溶断したときの温度を熱水溶解温度とした。
JIS P 8121「パルプの濾水度試験方法」に準じてカナダ標準濾水度を測定した。
走査型電子顕微鏡(日立製作所社製「S-510」)により倍率5000倍で撮影したガラス繊維の拡大写真から、無作為に20本の繊維を選び、それらの繊維径を測定し、その平均値を平均繊維径とした。
走査型電子顕微鏡(日立製作所社製「S-510」)により倍率5000倍でガラス繊維を10箇所撮影し、撮影した10箇所中で最大径となるガラス繊維を最大繊維径とした。
試料長さ方向より、100×100mmの試験片を採取し、水分平衡状態の質量を測定し、1m2当りに換算して求めた。
JIS P 8118「紙及び板紙の厚さと密度の試験方法」に準じて測定した。
JIS P8113「紙及び板紙の引張強さ試験方法」に準じて、繊維シートの縦方向の引張強力を測定した。
KES-G5ハンディ圧縮試験機(カトーテック(株)製)を使用して測定を行った。サンプルをφ10mm径の円形に固定し、径1mm、R0.5mmの針を使って貫通試験を行い、その時の圧力の強さ(g)を測定した。
JIS L 1096 6.27「一般織物試験方法 通気性」に準じ、フラジール形試験機にて測定した。
試料を、1モル%の四フッ化ホウ素リチウム液[キシダ化学(株)、1mol/L LiBF4/EC(エチルカーボネート):EMC(エチルメチルカーボネート(3:7v/v%)]に20℃、30℃浸漬し、保液十分な状態(30秒液切りした状態)で、測定雰囲気(20℃×65%)にてインピーダンス測定器[国洋電気工業(株)製:KC-547 LCR METER]で測定した。
幅15mm×長さ170mmにカットした試料を、LIB用電解液[キシダ化学(株)製、電解質:LiBF6 1mol/L、溶媒:EC(エチレンカーボネート)とEMC(エチレンメチルカーボネート)とを、3:7(V/V%)に配合した混合溶媒]に、グローボックス内で浸漬して、密封容器に入れ、60℃に設定された乾燥機内で3ケ月保管し、保管後の引張強力を求めた。
熱水溶解温度95℃、繊度0.3dtex、繊維長2mmmのポリビニルアルコール(PVA)繊維(未FA化繊維)(株式会社クラレ製、商品名「VN20200」)(構成繊維1)と、熱水溶解温度72℃、繊度1.1dtex、繊維長3mmのポリビニルアルコール系繊維(株式会社クラレ製、商品名「VPB101」)(構成繊維2)、1.7dtex、繊維長3mmの溶剤紡糸セルロース繊維(レンチング社製、商品名「テンセル」)をパルパーとファイバライザにて叩解し、CSF10mlのフィブリル化したもの(構成繊維3)を調整し、構成繊維1を50%、構成繊維2を15%、構成繊維3を35%の配合率(質量%)で混合してスラリーを調整し、丸網抄紙機を用いて抄紙し、抄紙後ドライヤー(ドライヤー温度130℃)で乾燥し、ついで熱プレス機で処理温度200℃、線圧100Kgf/cmで処理して、目付10.3g/m2、厚さ13μm、密度0.79g/m3のシートを作製した。
構成繊維3の叩解度を実施例1の10mlから50mlに変えるほかは、実施例1と同様の構成繊維1および構成繊維2を用いて、構成繊維1を40%、構成繊維2を15%および構成繊維3を45%の配合率で混合してスラリーを調整し、実施例1と同様にして抄紙、抄紙後ドライヤーで乾燥、熱プレス機で処理して、目付9.8g/m2、厚さ12μm、密度0.82g/m3のシートを作製した。
実施例1と同様の構成繊維1、構成繊維2および構成繊維3を用いて、構成繊維1を50%、構成繊維2を15%および構成繊維3を35%の配合率で混合してスラリーを調整し、実施例1と同様にして抄紙し、抄紙後ドライヤーで乾燥、ついで熱プレス機で処理して、目付10.1g/m2、厚さ25μm、密度0.40g/m3のシートを作製した。なお、厚さの調整は熱プレス機のクリアランスを調整して行った。
実施例1と同様の構成繊維1、構成繊維2および構成繊維3を用いて、構成繊維1を50%、構成繊維2を15%および構成繊維3を35%の配合率で混合して、スラリーを調整し、実施例1と同様に抄紙し、抄紙後ドライヤーで乾燥、熱プレス機で処理して、目付7.1g/m2、厚さ9μm、密度0.79g/m3のシートを作製した。
実施例1~4のシートの代わりに、ポリエチレンフィルム(目付9g/m2、厚さ20μm、密度0.45g/cm3)を用いた。
繊度1.1、繊維長3mmのアセテート繊維(構成繊維1)と、実施例1におけると同じ構成繊維2および構成繊維3を用いて、構成繊維1を50%、構成繊維2を15%および構成繊維3を35%の配合率で配合して、スラリーを調整し、丸網抄紙機を用いて抄紙した。抄紙後ドライヤーで乾燥し、ついで熱プレス機で処理して、目付8g/m2、厚さ20μm、密度0.40g/m3のシートを作製した。
熱水溶解温度100℃以上、繊度0.3dtex、繊維長2mmのポリビニルアルコール繊維(FA化繊維)(株式会社クラレ製、商品名「VN30200」)(構成繊維I)と、実施例1において用いたと同じ構成繊維2および構成繊維3とを用いて、構成繊維1を50%、構成繊維2を15%、構成繊維3を35%の配合率で混合して、スラリーを調整し、丸網抄紙機を用いて抄紙し、抄紙後ドライヤーで乾燥、熱プレス機で処理して、目付10.2g/m2、厚さ15μm、密度0.68g/m3のシートを作製した。
構成繊維3の叩解度を実施例1の10mlから50mlに変えるほかは、実施例1で用いたのと同じ構成繊維1および構成繊維2を用い、構成繊維1を20%、構成繊維2を15%、構成繊維3を65%の配合率で配合して、スラリーを調整し、丸網抄紙機を用いて抄紙し、抄紙後ドライヤーで乾燥、熱プレス機で処理して、目付10.3g/m2、厚さ13μm、密度0.79g/m3のシートを作製した。
実施例1で用いた構成繊維2と、叩解度を50mlとした構成繊維3とを用いて、構成繊維2を15%、構成繊維3を85%の配合率で配合して、スラリーを調整し、丸網抄紙機を用いて抄紙し、抄紙後ドライヤーで乾燥し、ついで熱プレス機で処理して、目付10.3g/m2、厚さ13μm、密度0.79g/m3のシートを作製した。
熱水溶解度80℃、繊度0.4dtex、繊維長4mmのポリビニルアルコール系繊維(未FA化繊維)(構成繊維1)と、実施例1におけると同じ構成繊維2および構成繊維3を用いて、構成繊維1を50%、構成繊維2を15%および構成繊維3を35%の配合率で配合して、スラリーを調整し、丸網抄紙機を用いて抄紙し、抄紙後ドライヤーで乾燥したが、構成繊維1および構成繊維2のポリビニルアルコールの溶解によりシートを形成することができなかった。
(2)セルロース繊維の叩解度を高くし(10→50ml)かつ配合率を35→45%と高くし、構成繊維1の配合率を50%から40%に低くしても、本発明の特徴(厚さあたりの強度的性質および通気度に優れている)を保持している(実施例2)。
(3)実施例1と同様にシートを形成し、嵩高く形成したシートでは、強度/厚さ比は低下するが、強度そのものは維持され、通気度が増す(実施例3)。
(4)実施例1と同様の構成繊維を用いて、厚みを薄くして形成したシートでは、強度的性質を維持しながら、通気度の高いシートが得られた(実施例4)。
(5)ポリエチレンフィルムをセパレータに使用すると、強度的性質は優れているが、通気度が非常に低い点が欠点となる(比較例1)。
(6)アセテート繊維を50%配合した繊維シートでは、繊維間の接着が弱く、強度/厚さ比が0.014であり、実用レベルに達していないと判断される(比較例2)
(7)熱水溶解度100℃以上のポリビニルアルコール系繊維(FA化繊維)を配合して形成したシートでは、通気度は得られているが、強度的性質、強度/厚さ比において見劣りがする。(比較例3)。
(8)熱水溶解度95℃のポリビニルアルコール系繊維(未FA化繊維)を20%配合し、セルロース繊維の叩解度を高めた(50ml)場合には、通気度の点で見劣りがするとともに実施例1に比べてポリビニルアルコールの配合量が少ないためか、電解液含浸前の強力に対して電解液含浸保管後強力の低下度合いが大きい結果を示した(比較例4)。
(9)セルロース繊維(叩解度10ml)をポリビニルアルコール・バインダー繊維で接着させることにより形成されたシートでは、強度的性質が低く、通気度も低い結果であった(比較例5)。
(10)熱水溶解度80℃以下のポリビニルアルコール系繊維が65%を占めると、シート形成時の水分を含んだ状態での加熱処理に耐えることができなく、安定したシートの形成が困難となる(比較例6)。
熱水溶解温度95℃、繊度0.3dtex、繊維長2mmのポリビニルアルコール(PVA)繊維(未FA化繊維)(株式会社クラレ製、商品名「VN20200」)(構成繊維1)と、熱水溶解温度72℃、繊度1.1dtex、繊維長3mmのポリビニルアルコール系繊維(株式会社クラレ製、商品名「VPB105-1」)(構成繊維2)と、ガラス繊維(製品名「B-00-F」(平均繊維径0.33μm)、製造メーカー名:ラウシャファイバーインターナショナルコーポレーション、粉砕方法:アトライターMA1SC型(三井三池製作所製)にφ5mmのセラミックボール充填してガラス繊維1wt%スラリーを2時間処理し最大繊維径6μmとしたものを使用)(構成繊維3)を、構成繊維1を40%、構成繊維2を20%、構成繊維3を40%の配合率(質量%)で混合してスラリーを調整し、丸網抄紙機を用いて抄紙し、抄紙後ドライヤー(ドライヤー温度130℃)で乾燥し、ついで熱プレス機で処理温度200℃、線圧100kgf/cmで処理して、目付10.3g/m2、厚さ15μm、密度0.69g/m3のシートを作製した。
構成繊維3の配合量を実施例5の40%から30%に変えるほかは、実施例5と同様の構成繊維1~3を用いて、構成繊維1を50%、構成繊維2を20%、構成繊維3を30%、の配合率で混合してスラリーを調整し、実施例5と同様にして抄紙、抄紙後ドライヤーで乾燥、熱プレス機で処理して、目付9.8g/m2、厚さ15μm、密度0.65g/m3のシートを作製した。
構成繊維3をガラス繊維(製品名「B-02-F」(平均繊維径0.46μm)、製造メーカー名:ラウシャファイバーインターナショナルコーポレーション)とする以外は実施例5と同様の配合比率で混合してスラリーを調整し、実施例5と同様にして抄紙し、抄紙後ドライヤーで乾燥、ついで熱プレス機で処理して、目付10.1g/m2、厚さ15μm、密度0.67g/m3のシートを作製した。なお、厚さの調整は熱プレス機のクリアランスを調整して行った。
実施例5と同様の構成繊維1、構成繊維2および構成繊維3を用いて、実施例5と同様の配合比率で混合して、スラリーを調整し、実施例5と同様に抄紙し、抄紙後ドライヤーで乾燥、熱プレス機で処理時の線圧を40kgf/cmに変更して、目付14.9g/m2、厚さ20μm、密度0.75g/m3のシートを作製した。
構成繊維3として製品名「B-15-F」(平均繊維径1.4μm)、製造メーカー名:ラウシャファイバーインターナショナルコーポレーション)のガラス繊維を用いること以外は、実施例5と同様の配合比率で混合してスラリーを調整し、実施例5と同様にして抄紙し、抄紙後ドライヤーで乾燥、ついで熱プレス機で処理して、目付9.7g/m2、厚さ15μm、密度0.65g/m3のシートを作製した。
構成繊維3の配合量を実施例5の40%から10%に変えるほかは、実施例5と同様の構成繊維1~3を用いて、構成繊維1を70%および構成繊維2を20%、構成繊維3を10%の配合率で混合してスラリーを調整し、実施例5と同様にして抄紙、抄紙後ドライヤーで乾燥、熱プレス機で処理して、目付10.8g/m2、厚さ15μm、密度0.72g/m3のシートを作製した。
熱水溶解温度100℃以上、繊度0.3dtex、繊維長2mmのポリビニルアルコール繊維(FA化繊維)(株式会社クラレ製、商品名「VN30200」)(構成繊維1)と、実施例5において用いたと同じ構成繊維2および構成繊維3とを用いて、構成繊維1を40%、構成繊維2を20%、構成繊維3を40%の配合率で混合して、スラリーを調整し、丸網抄紙機を用いて抄紙し、抄紙後ドライヤーで乾燥、熱プレス機で処理して、目付10.4g/m2、厚さ15μm、密度0.69g/m3のシートを作製した。
構成繊維3の配合量を実施例5の40%から60%に変えるほかは、実施例5と同様の構成繊維1~3を用いて構成繊維1を20%、構成繊維2を20%、構成繊維3を60%の配合率で混合してスラリーを調整し、実施例5と同様にして抄紙、抄紙後ドライヤーで乾燥、熱プレス機で処理して、目付10.6g/m2、厚さ15μm、密度0.71g/m3のシートを作製した。
(2)構成繊維1の配合量を40%から50%に増やし、構成繊維3の配合量を実施例5の40%から30%に低くしても、本発明の特徴(強度的性質および通気度に優れている)を保持している(実施例6)。
(3)構成繊維3の平均繊維径を0.46μmとした以外は実施例5と同様に形成したシートでは、強度および通気度が維持される(実施例7)。
(4)実施例5と同様の構成繊維を用いて、目付、厚みを厚くして形成したシートでは、強度的性質が向上する(実施例8)。
(5)構成繊維3として、平均繊維径が1.4μmのガラス繊維を40%配合した繊維シートでも、好ましいシートが得られる(実施例9)。
(6)構成繊維1の配合量を70%に増やし、構成繊維3の配合量を実施例5の40%から10%に変えることにより形成されたシートでは、通気度が高くなるが、セパレータとして使用可能である(実施例10)。
(7)熱水溶解度100℃以上のポリビニルアルコール系繊維(FA化繊維)を配合して形成したシートでは、通気度は得られているが、強度的性質において見劣りがする(比較例7)。
(8)熱水溶解度95℃のポリビニルアルコール系繊維(未FA化繊維)〔構成繊維I〕を20%配合した場合には、通気度の点で見劣りがする(比較例8)。
Claims (11)
- 熱水溶解温度が100℃よりも低く、85℃よりも高いポリビニルアルコール系繊維(繊維A)を30質量%以上(繊維シート100質量%に対して)配合して形成された繊維シートからなる非水系電池用セパレータ。
- 前記繊維Aに、熱水溶解温度が80℃未満のポリビニルアルコール系繊維(繊維B)がさらに配合された繊維シートからなる、請求項1に記載の非水系電池用セパレータ。
- 前記繊維Aまたは前記繊維Aと繊維Bに、ガラス繊維が加えられて形成された繊維シートからなる、請求項1または請求項2に記載の非水系電池用セパレータ。
- 前記ガラス繊維は、最大繊維径が30μm以下で平均繊維径が0.1~1.0μmの粉砕処理されたガラス繊維であり、該ガラス繊維を20~50質量%(繊維シート100質量%に対して)配合して形成された繊維シートからなる、請求項3に記載の非水系電池用セパレータ。
- 前記セパレータの厚さが9~30μm、密度が0.6~1.0g/cm3、縦方向の強力が0.6kg/15mm以上である請求項3または請求項4に記載の非水系電池用セパレータ。
- 前記粉砕処理されたガラス繊維は、物理的に粉砕処理されたガラス繊維である、請求項3~5のいずれか1項に記載の非水系電池用セパレータ。
- 前記粉砕処理されたガラス繊維は、湿式粉砕処理されたガラス繊維である、請求項3~6のいずれか1項に記載の非水系電池用セパレータ。
