Description

本発明は、内部に形成された図形や文字等の模様を視認することが可能な樹脂成形品に関する。
意匠層と、該意匠層の一端面に設けられて該意匠層を保護するカバー層とを備える樹脂成形品(特許文献1参照)は、例えば、いわゆるスマートキーを得るための構成部材として広汎に採用されている。意匠層の内部には図形や文字等の装飾模様が形成されており、ユーザは、カバー層を介して該装飾模様を視認することが可能である。このように、装飾模様は、ユーザに視認される美観の要素となっている。
樹脂成形品に被接合部材を含める場合、意匠層の他端面に接合テープ等の接合体が添着される。特許文献2に記載されるように、被接合部材は、この接合体を介して意匠層に接合される。

被接合面が湾曲面である被接合部材に対して意匠層を接合することが想定される。この場合、意匠層に、湾曲面に沿って湾曲することが可能な程度の可撓性が希求される。また、スマートキーはユーザが携帯するものであることから、可及的に軽量な樹脂成形品であることの要請もある。
本発明は上記した問題を解決するためになされたもので、十分な可撓性を示すとともに軽量な樹脂成形品を提供することを目的とする。
前記の目的を達成するために、本発明の一実施形態によれば、高分子膜からなるカバー層と、前記カバー層の一端面側に設けられて前記カバー層を介して視認可能な意匠層とを備える樹脂成形品において、
前記意匠層は、第1の色を呈した装飾層と、
前記カバー層を介した平面視で前記装飾層の一部である被遮蔽部位を覆うとともに、前記第1の色とは別色である第2の色を呈した遮蔽層と、
前記遮蔽層と、前記装飾層の、前記遮蔽層から露呈した露呈部位とを覆い、前記カバー層に隣接する樹脂基材層と、
を含み、
前記露呈部位と前記遮蔽層の一部で、前記カバー層及び前記樹脂基材層を介した平面視で所定の図形又は文字形状をなす模様部が形成され、
前記遮蔽層の、前記一部以外の残部で、前記カバー層及び前記樹脂基材層を介した平面視で無地の基地部が形成され、
且つ前記基地部の層厚が、前記模様部の、前記遮蔽層が形成された部位に比して小さく設定されている樹脂成形品が提供される。
本発明によれば、基地部の層厚が模様部に比して小さく設定されているので、該基地部、ひいては意匠層に十分な可撓性が発現する。従って、樹脂成形品に被接合部材を含める場合、当該被接合部材の被接合面が湾曲している場合であっても意匠層を容易に接合することが可能となる。このため、美観に優れた樹脂成形品が得られる。
また、層厚が小さい分、樹脂成形品の軽量化を図ることができる。従って、樹脂成形品でスマートキー等の携行品を構成する場合、該携行品が軽量となることから、ユーザが該携行品を携行することが容易となる。

図1~図3は、それぞれ、本実施の形態に係る樹脂成形品10の全体概略斜視図、分解斜視図、積層方向(厚み方向)断面図である。この樹脂成形品10は、被接合部材12と、該被接合部材12に接合される積層体14とを備える。
被接合部材12の上面18において、幅方向端部は、縁部から幅方向中心に向かうに従って膨出するように緩やかに湾曲している。換言すれば、被接合部材12は若干の丸みを帯びている。
この場合、被接合部材12は、その内部に回路基板等の電子部品(図示せず)を収容した筐体である。図2及び図3に示すように、被接合部材12の平坦な上面18からは、内部に収容される電子部品との干渉を回避するための複数個(図2においては5個)の中空凸部16が突出する。このため、被接合部材12の平坦な上面18は、中空凸部16に対して相対的に陥没した凹部となる。
被接合部材12は、図3に示される接合テープ20を介して積層体14に接合される。また、被接合部材12と積層体14の間には、ガイドテープ22が介在する。これら接合テープ20及びガイドテープ22については後述する。
積層体14は、意匠層30とカバー層32を備えるとともに、意匠層30に基地部34と模様部36が形成される。この場合、模様部36は装飾文字「H」を含む。ユーザは、該装飾文字「H」を、基地部34に対して立体的に浮かび上がるように視認することが可能である。
図3に示すように、意匠層30は、樹脂基材層40を有する。以下、樹脂基材層40の図3における下方を下端、上方を上端と表記すると、この中の下端には、図3の紙面手前側から奥側に向かって延在する溝形状の2個の凹部42a、42bが形成される。これら凹部42a、42bは、装飾文字「H」の2本の縦脚部にそれぞれ相当する。
凹部42a、42bは、上端側(カバー層32側)に向かって陥没している。また、凹部42a、42bは、互いに近接するにつれて深くなっている。すなわち、凹部42a、42bは、互いに対向する位置で最深であり、最も離間する位置で最浅である。なお、装飾文字「H」の横棒部を構成するための凹部(図示せず)の深さは、凹部42a、42bの最深部と略同程度である。
凹部42a、42bをはじめとする樹脂基材層40の下端面全体には、模様部36を構成する金属層44(装飾層)が設けられている。ユーザがカバー層32側から樹脂成形品10ないし積層体14を平面視したとき、該ユーザは、金属層44のうち、遮蔽層である印刷層46によって覆われず露呈した露呈部位44aを視認することができる。金属層44は、光沢を示すことで意匠性を一層向上させる。なお、露呈部位44aは全体で「H」形状をなし、ユーザには装飾文字「H」として視認される。
金属層44の、露呈部位44a以外の部位は、印刷層46に覆われた(遮蔽された)被遮蔽部位44bである。換言すれば、印刷層46は、金属層44の被遮蔽部位44bと樹脂基材層40の間に介挿されている。このため、樹脂成形品10を使用するユーザからは、被遮蔽部位44bは印刷層46の背後に隠れ、視認し得ない状況となっている。
印刷層46は、金属層44と別色を呈する。印刷層46は、黒色であることが好ましい。この場合、金属層44の光沢とのコントラスト差が大きくなるので、露呈部位44a、換言すれば、装飾文字「H」の見栄えが向上するからである。
金属層44の好適な材質としては、インジウム、スズ、又はこれらの合金等が挙げられる。これらの金属は電波透過性を示すので、樹脂成形品10をスマートキーとして用いる場合、スマートキーから車体への通信が妨げられることが回避される。一方、印刷層46の好適な材質としては、ウレタン樹脂、塩化ビニル樹脂等が挙げられる。
本実施の形態において、樹脂基材層40は紫外線硬化性樹脂からなる。紫外線硬化性樹脂は比較的柔軟であり、このため、積層体14を湾曲させる外力が付与されたとき、該積層体14は容易に湾曲する。このように、紫外線硬化性樹脂からなる樹脂基材層40は、積層体14に可撓性をもたらす層である。
なお、印刷層46は樹脂基材層40よりも一層柔軟である。すなわち、印刷層46の伸び率は樹脂基材層40に比して大きく、且つショアD硬度は樹脂基材層40に比して小さい。このため、印刷層46及び金属層44が樹脂基材層40に追従して容易に撓む(湾曲する)。従って、柔軟度の相違に起因して印刷層46及び金属層44が樹脂基材層40から剥離することが回避される。
ここで、伸び率はJIS K 7161(ASTM D 638に準拠)に規定される、いわゆるB法に則って測定される。樹脂基材層40、印刷層46のそれぞれの伸び率は、例えば、1~100%、1~200%程度である。また、樹脂基材層40、印刷層46のそれぞれのショアD硬度は、例えば、60°~90°、70°~90°程度である。
樹脂基材層40の幅方向中心近傍の上端は、平坦部とされている。前記カバー層32は、樹脂基材層40の上面に設けられる。カバー層32は高分子膜からなり、高分子の好適な例としては、ポリエチレンテレフタレート(PET)が挙げられる。
樹脂基材層40及びカバー層32は、光を透過可能な程度に薄肉であり且つ透明である。このため、ユーザがカバー層32の外方から樹脂成形品10を平面視(俯瞰)したとき、金属層44の露呈部位44a、ひいては装飾文字「H」を容易に視認することができる。
金属層44の下面には、印刷層46及び金属層44が樹脂基材層40から脱落することを防止するための保持層48が設けられる。保持層48は、例えば、ウレタン樹脂、塩化ビニル樹脂等から形成され、金属層44の形状に倣った形状をなす。
模様部36は、装飾文字「H」の最外縁部同士を囲繞する仮想領域A1(図1及び図2参照)内の部位である。従って、模様部36には、装飾文字「H」として視認される露呈部位44a、仮想領域A1内の被遮蔽部位44b、仮想領域A1内で被遮蔽部位44bを覆う印刷層46、仮想領域A1内の樹脂基材層40及び保持層48が含まれる。これに対し、基地部34は、仮想領域A1外の部位である。すなわち、基地部34は、仮想領域A1外の被遮蔽部位44b、仮想領域A1外で被遮蔽部位44bを覆う印刷層46、仮想領域A1外の樹脂基材層40及び保持層48を含む。
図3から諒解されるように、基地部34(仮想領域A1外)の、樹脂基材層40の厚みT1は、模様部36(仮想領域A1内)の、印刷層46が形成された部位における樹脂基材層40の厚みT2に比して小さく設定される。このため、基地部34の層厚は、模様部36における印刷層46が存在する部位の層厚よりも小さい。なお、模様部36中の凹部42a、42bにおける保持層48、金属層44(露呈部位44a)及び樹脂基材層40の各厚みの総和である層厚は、上記2つの層厚よりも小である。
また、基地部34には、積層体14を被接合部材12に接合するための接合テープ20(接合体)と、この際に中空凸部16に当接するガイドテープ22(ガイド体)が添着される。接合テープ20は両面テープからなり、ガイドテープ22は片面テープからなる。また、接合テープ20は、ガイドテープ22よりも厚みが大である。
接合テープ20は、被接合部材12の平坦な上面18に対応する位置に設けられる。一方、ガイドテープ22は、中空凸部16に対応する位置に設けられる。このため、接合テープ20とガイドテープ22は互いに離間する。なお、接合テープ20及びガイドテープ22のいずれも、模様部36には設けられていない。また、ガイドテープ22の粘着面は、積層体14の下端面を臨んでいる。
本実施の形態に係る樹脂成形品10は、基本的には以上のように構成されるものであり、次に、その作用効果につき説明する。
積層体14は、接合テープ20を介して被接合部材12(例えば、スマートキーの筐体)に貼付される。この際に積層体14を被接合部材12に重ねるとき、ガイドテープ22が中空凸部16上に配置されて当接するように積層体14の姿勢及び位置等を設定すればよい。これにより積層体14と被接合部材12の相対位置が定まるので、積層体14を被接合部材12に貼付すること、換言すれば、接合することが容易となる。
ガイドテープ22は片面テープであることから、中空凸部16に当接するのみであり、積層体14の意匠層30と被接合部材12の接合には関与しない。換言すれば、意匠層30(積層体14)と被接合部材12の接合に関与するのは、両面テープからなる接合テープ20のみである。このため、接合テープ20を被接合部材12に仮貼付した直後の十分な粘着力が発現しない最中に、積層体14を被接合部材12に押し付ける前に該積層体14の位置を修正することが容易である。
図4に示すように、被接合部材12の幅方向端部に曲面がある場合、積層体14は、被接合部材12の曲面に沿うように湾曲される。ここで、樹脂基材層40は比較的柔軟な紫外線硬化性樹脂からなる。しかも、本実施の形態では、基地部34(仮想領域A1外)における樹脂基材層40の厚みT1が、模様部36(仮想領域A1内)の、印刷層46における樹脂基材層40の厚みT2に比して小さい。このため、樹脂基材層40の可撓性が十分に大きくなる。
また、印刷層46は樹脂基材層40に比して柔軟である。このため、印刷層46が樹脂基材層40に追従して容易に撓む(湾曲する)。以上のように、積層体14は、その可撓性が優れているために容易に湾曲する。従って、樹脂成形品10を、丸みを帯びた被接合部材12に対して容易に貼付することができる。
加えて、基地部34における樹脂基材層40の厚みT1が十分に小さいので、積層体14としての層厚を小さくすることや、樹脂成形品10の軽量化を図ることができる。
接合テープ20の十分な粘着力を介して積層体14を被接合部材12に接合する際には、作業者が指で積層体14を被接合部材12に押し付ける。ここで、模様部36に接合テープ20ないしガイドテープ22が貼付された場合、積層体14を被接合部材12に接合する際に接合テープ20ないしガイドテープ22が圧潰されて金属層44よりも広範囲に展延することが想定される。この場合、カバー層32側から視認したときに接合テープ20ないしガイドテープ22の存在が認識され、美観を損ねる可能性がある。
しかしながら、本実施の形態では、基地部34のみに接合テープ20、ガイドテープ22を貼付し、模様部36には貼付しないようにしている。このため、上記の懸念が払拭される。すなわち、積層体14、ひいては樹脂成形品10の美観が保たれる。
さらに、厚みが小さなガイドテープ22を中空凸部16に対応する位置に設けるとともに、厚みが大きな接合テープ20を、中空凸部16に対して相対的に凹部である平坦な上面18に対応する位置に設けている。従って、意匠層30及びカバー層32の厚みが小さな積層体14を被接合部材12に接合しても、意匠層30及びカバー層32に、中空凸部16又は上面18に対応する凸部又は凹部が形成されることが回避される。すなわち、カバー層32が被接合部材12の被接合面の凹凸形状に関わらず、略平坦となる。
加えて、作業者が指で積層体14を押圧したときの該積層体14の凹み量が低減する。以上のような理由から、模様部36、特に装飾文字「H」の見栄えが良好となる。
さらにまた、接合テープ20とガイドテープ22が互いに離間している(特に図3参照)。このため、接合テープ20とガイドテープ22の間に流通路60が形成される。積層体14を被接合部材12に接合する際、換言すれば、両者を密着させる際、両者の間に介在する空気は、この流通路60を介して外部に排出される。従って、両者間に空気が残存することや、これに起因して気泡が形成されることを回避することができる。
積層体14が被接合部材12に接合されることにより、樹脂成形品10が得られる。ここで、ユーザがカバー層32側から樹脂成形品10を目視したとき、視認可能であるのは、金属層44の、印刷層46によって遮蔽されていない部位のみ、すなわち、凹部42a、42bに設けられた露呈部位44aのみである。凹部42a、42bがカバー層32側に向かって陥没した立体形状であるので、ユーザは、模様部36中の装飾文字「H」を立体的な装飾として認識する。このように、本実施の形態によれば、立体感に富む装飾文字「H」を含む模様部36を設けることが容易である。
本発明は、上記した実施の形態に特に限定されるものではなく、本発明の主旨を逸脱しない範囲で種々の変更が可能である。
例えば、保持層48は必要に応じて形成すればよく、金属層44と樹脂基材層40の接合強度によっては省くことも可能である。
また、この実施の形態では、積層体14を被接合部材12の曲面に貼付する場合を例示しているが、積層体14を、湾曲していない平坦面に貼付し得ることは勿論である。

Claims (15)

  1. 高分子膜からなるカバー層と、前記カバー層の面側に設けられて前記カバー層を介して視認可能な意匠層とを備える樹脂成形品において、
    前記意匠層は、電波が妨げられることなく透過可能な金属層と、
    前記カバー層を介した平面視で前記金属層の一部である被遮蔽部位を覆うとともに、前記金属層の色とは別色を呈した遮蔽層と、
    前記遮蔽層と、前記金属層の、前記遮蔽層から露呈した露呈部位とを覆い、前記カバー層と前記意匠層の間に設けられる樹脂基材層と、
    を含み、
    前記露呈部位と前記被遮蔽部位の一部で、前記カバー層及び前記樹脂基材層を介した平面視で所定の図形又は文字形状をなす模様部が形成され、
    前記遮蔽層の、前記被遮蔽部位の一部以外の残部で、前記カバー層及び前記樹脂基材層を介した平面視で無地の基地部が形成され、
    且つ前記基地部の合計厚が、前記模様部の、前記被遮蔽部位の前記一部が形成された部位の合計厚に比して小さく、前記基地部の合計厚が、前記模様部の、前記露呈部位が形成された領域の合計厚より大きい樹脂成形品。
  2. 請求項1記載の樹脂成形品において、前記基地部が形成された前記樹脂基材層の層厚が、前記被遮蔽部位の前記一部が形成された前記樹脂基材層の層厚に比して小さい樹脂成形品。
  3. 請求項記載の樹脂成形品において、接合体を介して前記基地部に接合される被接合部材をさらに備える樹脂成形品。
  4. 請求項3記載の樹脂成形品において、前記被接合部材は、前記意匠層に向かって突出した凸部と、前記凸部に対して相対的に陥没した凹部とを有し、
    前記凹部が前記接合体を介して前記基地部に接合されるとともに、前記基地部に設けられて前記凸部に当接するガイド体を有する樹脂成形品。
  5. 請求項4記載の樹脂成形品において、前記接合体の厚みが前記ガイド体の厚みに比して大きい樹脂成形品。
  6. 請求項記載の樹脂成形品において、前記接合体と前記ガイド体が互いに離間した樹脂成形品。
  7. 請求項記載の樹脂成形品において、前記接合体が両面テープであり、且つ前記ガイド体が片面テープである樹脂成形品。
  8. 請求項2記載の樹脂成形品において、前記樹脂基材層の、前記基地部が形成された部分の層厚が、該樹脂基材層の、前記露呈部位が形成された部分の層厚よりも大きい樹脂成形品。
  9. 請求項8記載の樹脂成形品において、前記露呈部位が、前記被遮蔽部位の表面の上方の凸部として形成されている樹脂成形品。
  10. 請求項1記載の樹脂成形品において、前記意匠層に隣接し、前記金属層の下方に設けられる保持層をさらに備える樹脂成形品。
  11. 請求項1記載の樹脂成形品において、前記遮蔽層が印刷層である樹脂成形品。
  12. 請求項11記載の樹脂成形品において、前記遮蔽層の色が黒である樹脂成形品。
  13. 請求項11記載の樹脂成形品において、前記樹脂基材層が紫外線硬化樹脂からなる樹脂成形品。
  14. 請求項11記載の樹脂成形品において、前記樹脂基材層の伸び率が1~100%であり、前記印刷層の伸び率が1~200%であり、且つ前記印刷層の伸び率が前記樹脂基材層の伸び率よりも大きい樹脂成形品。
  15. 請求項11記載の樹脂成形品において、前記樹脂基材層のショアD硬度が60~90であり、前記印刷層のショアD硬度が70~90であり、且つ前記印刷層のショアD硬度が前記樹脂基材層のショアD硬度よりも小さい樹脂成形品。
