- (a)孔径が0.2ミクロン以上の孔を有しない多孔性セパレータ層を基板上に被膜するステップ、
(b)前記多孔性セパレータ層における第1の部分を直接被膜する第1のカソード層を、有機溶媒を含む顔料分散体で被膜するステップ、
(c)前記第1のカソード層上に1層以上のカソード電流コレクタ層を直接被膜するステップ、
(d)前記1層以上のカソード電流コレクタ層上に第2のカソード層を直接被膜するステップ、
(e)前記セパレータ層における第2の部分上に第1のアノード層を直接被膜するステップ、
(f)前記第1のアノード層上に1層以上のアノード電流コレクタ層を直接被膜するステップ、
(g)前記1層以上のアノード電流コレクタ層上に第2のアノード層を直接被膜するステップ、
(h)前記セパレータ層における前記第1および第2の部分から前記基板を層間剥離して、セパレータ/カソードアセンブリおよびセパレータ/アノードアセンブリを形成するステップ、および
(i)前記セパレータ/カソードアセンブリを前記セパレータ/アノードアセンブリと交互配置して乾式セパレータ/電極セルを形成するステップ、
を含むリチウム電池の製造方法。 - (i)ステップ(c)の前記1層以上のカソード電流コレクタ層における1層以上は金属層を備え、前記金属層の厚さは3ミクロン未満である;または
(ii)前記セパレータ層は0.1ミクロン未満の平均孔径を有する孔を備える;または
(iii)前記セパレータ層の厚さは6ミクロン未満である;または
(iv)ステップ(f)の前記1層以上のアノード電流コレクタ層における1層以上は金属層を備え、前記金属層の厚さは3ミクロン未満である;または
(v)ステップ(a)の基板は多孔性基板であり、ステップ(d)はセパレータ/カソードアセンブリを形成し、ステップ(g)はセパレータ/アノードアセンブリを形成する、
請求項1に記載のリチウム電池の製造方法。 - 請求項2のオプション(v)に記載の方法であって、
(a)前記多孔性基板は、多孔性ポリマーフィルムおよび多孔性不織ポリマー繊維基板から成る群より選択される;または
(b)前記セパレータ/カソードアセンブリの一部分は前記セパレータ/アノードアセンブリと接触せず、前記セパレータ/アノードアセンブリの一部分は前記セパレータ/カソードアセンブリと接触せず、導電性ピンを有する第1のデバイスは、前記セパレータ/カソードアセンブリの前記一部分の2つ以上を電気的に接続し、導電性ピンを有する第2のデバイスは、前記セパレータ/アノードアセンブリの前記一部分の2つ以上を電気的に接続する;または
(c)(1)前記乾式セパレータ/電極セルをケーシングに入れるステップと、(2)電解質を充填しかつ密閉するステップとの、さらなるステップが存在する、
リチウム電池の製造方法。 - (I)交互配置するステップ(i)の前の段階では、前記セパレータ/カソードアセンブリおよび前記セパレータ/アノードアセンブリは、シート状の形状である;または
(II)ステップ(i)の後、前記セパレータ/カソードアセンブリの一部分は前記セパレータ/アノードアセンブリと接触しておらず、前記セパレータ/アノードアセンブリの一部分は前記セパレータ/カソードアセンブリと接触しておらず、導電性ピンを有する第1のデバイスは、前記セパレータ/カソードアセンブリの前記一部分の2つ以上を電気的に接続し、導電性ピンを有する第2のデバイスは、前記セパレータ/アノードアセンブリの前記一部分の2つ以上を電気的に接続する;または
(III)(1)前記乾式セパレータ/電極セルを、ケーシング内に入れるステップと、(2)電解質を充填し、封止するステップとの、さらなるステップが存在する、
請求項1に記載のリチウム電池の製造方法。
