Description
(1)熱可塑性を有する基材を加熱することによって軟化させ、軟化した基材に成形型を押し当てることにより、賦型した後、冷却し、基材から成形型を離型する方法、
(2)基材に硬化性を有する材料を塗布し、当該材料に成形型を押し当てた状態で活性エネルギー線を照射するかまたは加熱することにより、当該材料を硬化させる方法(例えば、特許文献2参照)
などが知られている。
(1)フィルム状基材上に成形材料層を有する積層フィルムであって、前記フィルム状基材が主鎖に環構造を有する(メタ)アクリル系重合体を含有するフィルム状基材であり、前記成形材料層が(メタ)アクリル系樹脂エマルション、多官能(メタ)アクリル酸エステルおよび重合開始剤を含有する成形材料で形成されていることを特徴とする積層フィルム、および
(2)主鎖に環構造を有する(メタ)アクリル系重合体の環構造がラクトン環構造である前記(1)に記載の積層フィルム
に関する。
1/Tg=W1/Tg1+W2/Tg2+W3/Tg3+・・・・+Wn/Tgn (I)
〔式中、Tgは、求めようとしている重合体のガラス転移温度(K)、W1、W2、W3・・・・Wnは、それぞれ各単量体の質量分率、Tg1、Tg2、Tg3・・・・Tgnは、それぞれ各単量体の質量分率に対応する単量体からなる単独重合体のガラス転移温度(K)を示す〕
で表されるフォックス(Fox)の式に基づいて求めることができる。
〔成形材料における不揮発分量(質量%)〕
=(〔残渣の質量〕÷〔成形材料1g〕)×100
に基づいて求められた値を意味する。
で表わされる環構造が好ましい。前記酸素原子を有していてもよい炭素数1〜20の有機基としては、例えば、メチル基、エチル基、プロピル基などの炭素数が1〜20のアルキル基;エテニル基、プロペニル基などの炭素数が2〜20の不飽和脂肪族炭化水素基;フェニル基、ナフチル基などの炭素数が6〜20の芳香族炭化水素基;前記アルキル基、前記不飽和脂肪族炭化水素基および前記芳香族炭化水素基が有する少なくとも1つの水素原子が水酸基、カルボキシル基、エーテル基およびエステル基からなる群より選ばれた少なくとも1種の基と置換された基などが挙げられるが、本発明は、かかる例示のみに限定されるものではない。
滴下ロート、撹拌機、窒素ガス導入管、温度計および還流冷却管を備えたフラスコ内に脱イオン水63.0gを仕込んだ。また、滴下ロートに乳化剤としてアニオン性界面活性剤〔ポリオキシエチレンアルキルフェニルエーテル硫酸エステル塩、第一工業製薬(株)製、商品名:アクアロン(登録商標)HS−10〕の25%水溶液12.0g、脱イオン水42.8g、メチルメタクリレート68.0g、シクロヘキシルメタクリレート20.0g、スチレン10.0gおよびアクリル酸2.0gからなるプレエマルションを調製した。その後、ゆるやかに窒素ガスをフラスコ内に吹き込みながら撹拌下で75℃まで昇温し、5%過硫酸カリウム水溶液6.0gを添加し、初期反応を開始した。
滴下ロート、攪拌機、窒素ガス導入管、温度計および還流冷却管を備えたフラスコ内に脱イオン水812.6gを仕込んだ。また、滴下ロートに乳化剤としてアニオン性界面活性剤〔ポリオキシエチレンアルキルフェニルエーテル硫酸エステル塩、第一工業製薬(株)製、商品名:アクアロン(登録商標)HS−10〕の25%水溶液80.0g、脱イオン水133.3g、メチルメタクリレート390.0g、トリメチロールプロパントリメタクリレート100.0gおよびアクリル酸10.0gからなる1段目のプレエマルションを調製し、そのうちモノマー全量の10質量%にあたる140.0gをフラスコ内に添加し、ゆるやかに窒素ガスを吹き込みながら攪拌下に75℃まで昇温した。昇温後、5%過硫酸カリウム水溶液60.0gをフラスコ内に添加し、初期反応を開始した。
製造例1で得られた重合体分散液224.2gと、2,2’−アゾビス(2−メチルブチロニトリル)2.5gおよび1,6−ヘキサンジオールジメタクリレート50.0gを撹拌しながら混合することにより、成形材料を得た。得られた成形材料の最低造膜温度は0℃であった。
成形体を走査型電子顕微鏡(SEM)で観察し、以下の評価基準に基づいて評価した。
〔評価基準〕
5:転写不良なし
4:転写不良が20%未満
3:転写不良が20%以上50%未満
2:転写不良が50%以上70%未満
1:転写不良が70%以上
成形体を成形し、1日間室温中で放置した後、JIS K 5400に準拠して鉛筆引っかき試験を行ない、以下の評価基準に基づいて評価した。
〔評価基準〕
5:鉛筆硬度が5H以上
4:鉛筆硬度が3−4H
3:鉛筆硬度がHB−2H
2:鉛筆硬度が2B−B
1:鉛筆硬度が3B以下
成形体を予備乾燥させた後、成形体を目視で観察し、以下の評価基準に基づいて評価した。
〔評価基準〕
3:クラックなし
2:一部クラックあり
1:全面にクラックあり
製造例1で得られた重合体分散液224.2gと、2−メチル−1−[4−(メチルチオ)フェエル]−2−モルフォリノプロパン−1−オン2.5gおよび1,6−ヘキサンジオールジメタクリレート50.0gを撹拌しながら混合することにより、成形材料を得た。得られた成形材料の最低造膜温度は0℃であった。
実施例2において、成形温度(型の温度)を25℃から10℃に変更したこと以外は、実施例2と同様にして成形体を得た。得られた成形材料の最低造膜温度は0℃であり、成形温度と最低造膜温度との差は10℃であった。
製造例1で得られた重合体分散液224.2gと、2−メチル−1−[4−(メチルチオ)フェエル]−2−モルフォリノプロパン−1−オン2.5g、1,6−ヘキサンジオールジメタクリレート50.0gおよびジベンタエリスリトールヘキサアクリレート25.0gを撹拌しながら混合することにより、成形材料を得た。得られた成形材料の最低造膜温度は0℃であった。
実施例2において、1,6−ヘキサンジオールジメタクリレートの量を50.0gから25.0gに変更し、プレス機の成形温度(型の温度)を50℃に変更したこと以外は、実施例2と同様にして成形体を製造し、実施例1と同様にしてその物性を調べた。その結果を表1に示す。なお、成形材料の最低造膜温度は30℃であり、成形温度と最低造膜温度との差は20℃であった。
製造例2で得られた重合体分散液227.3g、1−ヒドロキシシクロヘキシルフェニルケトン3.0g、1,6−ヘキサンジオールジメタクリレート30.0gおよびジペンタエリスリトールヘキサアクリレート50.0gを撹拌しながら混合することにより、成形材料を得た。得られた成形材料の最低造膜温度は0℃であった。
実施例2において、1,6−ヘキサンジオールジメタクリレート50.0gの代わりに非反応性化合物である2,2,4−トリメチル−1,3−ペンタンジオールモノイソブチレート〔チッソ(株)製、商品名:CS−12〕50.0gを添加したこと以外は、実施例2と同様にして成形体を製造し、実施例1と同様にしてその物性を調べた。その結果を表1に示す。なお、成形材料の最低造膜温度は0℃であり、成形温度と最低造膜温度との差は25℃であった。
攪拌装置、温度計、冷却器および窒素ガス導入管を備えた反応釜に、メタクリル酸メチル40部(質量部、以下同様)、2−(ヒドロキシメチル)アクリル酸メチル10部、トルエン50部およびホスファイト系酸化防止剤〔(株)ADEKA製、商品名:アデカスタブ2112〕0.025部を仕込み、反応釜内に窒素ガスを通じつつ、反応釜の内容物の温度を105℃まで昇温させた。還流が生じたところで、重合開始剤としてtert−アミルパーオキシイソノナノエート〔アトフィナ吉富(株)製、商品名:ルパゾール570〕0.05部を反応釜内に添加するととともに、tert−アミルパーオキシイソノナノエート〔アトフィナ吉富(株)製、商品名:ルパゾール570〕0.10部を2時間かけて反応釜内に滴下しながら、還流下(約105〜110℃)で溶液重合を行ない、さらに4時間熟成を行なった。
ヒンダードフェノール系酸化防止剤〔長瀬産業(株)製、商品名:イルガノックス1010〕50部、フェノール系酸化防止剤〔(株)ADEKA製、商品名:アデカスタブAO−412S〕50部およびオクチル酸亜鉛〔日本化学産業(株)製、商品名:ニッカオクチクス亜鉛3.6%)40部をトルエン160部に溶解させることにより、酸化防止剤・失活剤混合溶液を調製した。
アクリル樹脂の重量平均分子量は、ゲル浸透クロマトグラフィー(GPC)により、以下の条件で求めた。
・システム:東ソー(株)製、品番:GPCシステム HLC−8220
・展開溶媒:クロロホルム〔和光純薬工業(株)製、特級〕、流量:0.6mL/分
・標準試料:TSK標準ポリスチレン〔東ソー(株)製、商品名:PS−オリゴマーキット)
・測定側カラムの構成:ガードカラム〔東ソー(株)製、商品名:TSKguardcolumn SuperHZ−L〕、分離カラム〔東ソー(株)製、商品名:TSKgel SuperHZM−M〕2本直列接続
・リファレンス側カラムの構成:リファレンスカラム〔東ソー(株)製、商品名:TSKgel SuperH−RC〕
・カラム温度:40℃
・検出器:示差屈折計
アクリル樹脂のガラス転移温度(Tg)は、JIS K7121の規定に準拠して求めた。より具体的には、示差走査熱量計〔(株)リガク製、品番:DSC−8230〕を用い、窒素ガス雰囲気下でアクリル樹脂約10mgを常温から200℃まで昇温速度20℃/分で昇温し、得られたDSC曲線から始点法により算出した。リファレンスには、α−アルミナを用いた。
フィルム状基材の全光線透過率は、濁度計〔日本電色工業(株)製、品番:NDH−5000〕を用い、JIS K7361−1(1997)に準拠して測定した。
フィルム状基材のヘイズは、濁度計〔日本電色工業(株)製、品番:NDH−5000〕を用いて測定した。
フィルム状基材のb値(色差)は、測色色差計〔日本電色工業(株)製、品番:ZE6000〕を用いて測定したフィルム状基材の測定値を基に、フィルム状基材の膜厚を250μmに換算した値として算出した。なお、b値は、JIS Z8729に基づく色相の表示でb*の値であり、フィルム状基材を標準白色板に重ねることによって測定した10ヵ所の平均値として求めた。
フィルム状基材の面内位相差Reは、波長400nm、589nmまたは750nmにて、位相差フィルム・光学材料検査装置〔大塚電子(株)製、品番:RETS−100〕を用いて測定した。
フィルム状基材の厚さ方向の位相差Rthは、波長400nm、589nmまたは750nmにて、位相差フィルム・光学材料検査装置〔大塚電子(株)製、品番:RETS−100〕を用いて測定した。また、フィルム状基材の厚さ方向の位相差値Rthは、アッベ屈折率計で測定したフィルム状基材の平均屈折率、フィルム状基材の厚さd、40°傾斜させて測定した位相差値〔Re(40°)〕、フィルム状基材の面内における遅相軸方向の屈折率nx、進相軸方向の屈折率nyおよびフィルム状基材の厚さ方向の屈折率nzを得た後、式:
[厚さ方向位相差Rth(nm)]=[(nx+ny)/2−nz]×d
に基づいて求めた。
グルタルイミド樹脂(エボニック・デグサジャパン(株)製、商品名:プレキシイミド8813)78部、AS樹脂(旭化成ケミカルズ製、商品名:スタイラックAS783L)22部、酸化防止剤〔(株)ADEKA製、商品名:アデカスタブAO−60〕0.05部およびフェノール系酸化防止剤〔(株)ADEKA製、商品名:アデカスタブAO−412S〕0.05部を調製例1と同様にして2軸押出機で混練し、アクリル樹脂のペレットを得た。得られたペレットに含まれているアクリル樹脂の重量平均分子量およびガラス転移温度を調製例1と同様にして測定したところ、アクリル樹脂の重量平均分子量は128000であり、ガラス転移温度は129℃であった。
実施例4で得られた成形材料を調製例1で得られたフィルム状基材に乾燥後の厚さが約4μmとなるようにバーコーターを用いて塗布し、60℃の温度で10分間乾燥させることにより、成形体として、フィルム状基材の一方表面に成形材料層が形成された積層フィルムを得た。
ダイナミック超微小硬度計〔(株)島津製作所製、品番:DUH−201〕を用い、圧子:稜間角115°三角錐圧子(ダイヤモンド製)、試験力:0.2mN、負荷速度:0.00474mN/秒、保持時間:10秒間の条件下で、凹凸構造を有する成形体に対し、圧子押し込み試験を行ない、押し込み深さ100nmでのダイナミック硬度を式:
[ダイナミック硬度(mN/μm2)]
=3.8584×[押し込み深さにおける荷重(mN)]/[押し込み深さ(μm)]2
に基づいて求めた。
凹凸構造を有する成形体(凹凸構造面は縦:20mm、横:20mm)を凹凸構造を有する面が試験面となるようにガラス板に貼り付けることにより試験片を作製した。
[ヘイズ値差(ΔHz)の絶対値]
=|(耐擦傷試験後のヘイズ値)−(耐擦傷試験前のヘイズ値)|
に基づいてヘイズ値差(ΔHz)の絶対値を求めた。
凹凸構造を有する成形体の成形材料層とフィルム状基材との密着性は、JIS K5600−5−6に準拠し、1mm間隔でカットされた碁盤目により試験を行ない、以下の評価基準に基づいて評価した。
(評価基準)
5:カットの縁が滑らかで、いずれの碁盤目にも剥離が存在しない。
4:剥離面積がカットした碁盤目の面積の5%未満
3:剥離面積がカットした碁盤目の面積の5%以上、15%未満
2:剥離面積がカットした碁盤目の面積の15%以上、35%未満
1:剥離面積がカットした碁盤目の面積の35%以上、65%未満
0:剥離面積がカットした碁盤目の面積の65%以上
凹凸構造を有する成形体の視感反射率は、成形体の凹凸構造を有する面とは反対側の面に黒色テープを貼付け、成形体の凹凸構造を有する面側について、分光光度計〔(株)島津製作所製、品番:UV3700〕を用いて入射角5°、波長380〜780nmの範囲で分光反射率を測定し、分光反射率の測定結果からJIS R 3106に準拠して視感反射率を求めた。
実施例7において、フィルム状基材として調製例2で得られたフィルム状基材を用いたことを以外は、実施例7と同様にして表面に凹凸構造を有する成形体を得た。
実施例7において、フィルム状基材としてシクロオレフィンポリマーフィルム〔日本ゼオン(株)製、商品名:ゼオノア〕を用いたこと以外は、実施例7と同様にして表面に凹凸構造を有する成形体を得た。
実施例7において、フィルム状基材として、トリアセチルセルロースフィルム〔富士フィルム(株)製、品番:TD−80U〕を用いたこと以外は、実施例7と同様にして表面に凹凸構造を有する成形体を得た。
製造例1で得られた重合体分散液224.2gに、1−ヒドロキシシクロヘキシルフェニルケトン3.0g、1,6−ヘキサンジオールジメタクリレート30.0gおよびジペンタエリスリトールヘキサアクリレート50.0gを撹拌しながら混合することにより、成形材料を得た。得られた成形材料の最低造膜温度は0℃であった。
製造例1で得られた重合体分散液224.2gに、1−ヒドロキシシクロヘキシルフェニルケトン3.0g、1,6−ヘキサンジオールジメタクリレート30.0gおよびジペンタエリスリトールヘキサアクリレート50.0gを撹拌しながら混合することにより、成形材料を得た。得られた成形材料の最低造膜温度は0℃であった。
実施例12で用いたフィルム状基材の代わりに、ポリエチレンテレフタレートフィルム〔東洋紡績(株)製、商品名:コスモシャインA4300〕用いたこと以外は、実施例12と同様にして、表面に凹凸構造を有する成形体を得た。
製造例1で得られた重合体分散液224.2gに、2−メチル−1−[4−(メチルチオ)フェニル]−2−モルフォリノプロパン−1−オン2.5g、1,6−ヘキサンジオールジメタクリレート60.0gおよびジペンタエリスリトールヘキサアクリレート10.0gを撹拌しながら混合することにより、成形材料を得た。得られた成形材料の最低造膜温度は0℃であった。
実施例12で用いた製造例1で得られた重合体分散液224.2gの代わりに、製造例2で得られた重合体分散液227.3gを用いたこと以外は、実施例12と同様にして表面に凹凸構造を有する成形体を得た。このとき、得られた成形材料の最低造膜温度は0℃であった。
製造例1で得られた重合体分散液224.2g、2−メチル−1−[4−(メチルチオ)フェニル]−2−モルフォリノプロパン−1−オン2.5gおよび非反応性化合物である2,2,4−トリメチル−1,3−ペンタンジオールモノイソブチレート〔チッソ(株)製、商品名:CS−12〕50.0gを撹拌しながら混合することにより、成形材料を得た。得られた成形材料の最低造膜温度は30℃であった。
実施例12で得られた表面に凹凸構造を有する成形体を有機エレクトロルミネッセンス(EL)発光装置〔三菱化学メディア(株)製、商品名:VELVE」、輝度が150cd/m2である白色に調整〕の発光層ガラス基板に、アクリル系樹脂からなる粘着剤層を介して接着することにより、有機エレクトロルミネッセンス発光装置を作製した。
有機エレクトロルミネッセンス発光装置の表面に凹凸構造を有する成形体をその凹凸構造形成部である20mm角を残して黒色シートでマスクした後、スポットタイプ一眼レフ方式デジタル輝度計(コニカミノルタ(株)製、品番:LS−100)を用いて測定角1°にて正面輝度を測定した。
実施例8で得られた表面に凹凸構造を有する成形体を有機エレクトロルミネッセンス(EL)発光装置〔三菱化学メディア(株)製、商品名:VELVE」、輝度が150cd/m2である白色に調整〕の発光層ガラス基板に、アクリル系樹脂からなる粘着剤層を介して接着することにより、有機エレクトロルミネッセンス発光装置を作製した。
調製例1で得られたフィルム状基材を有機エレクトロルミネッセンス(EL)発光装置〔三菱化学メディア(株)製、商品名:VELVE」、輝度が150cd/m2である白色に調整〕の発光層ガラス基板に、アクリル系樹脂からなる粘着剤層を介して接着することにより、有機エレクトロルミネッセンス発光装置を作製した。

Claims (2)
- フィルム状基材上に成形材料層を有する積層フィルムであって、前記フィルム状基材が主鎖に環構造を有する(メタ)アクリル系重合体を含有するフィルム状基材であり、前記成形材料層が(メタ)アクリル系樹脂エマルション、多官能(メタ)アクリル酸エステルおよび重合開始剤を含有する成形材料で形成されていることを特徴とする積層フィルム。
- 主鎖に環構造を有する(メタ)アクリル系重合体の環構造がラクトン環構造である請求項1に記載の積層フィルム。
