一例として、ポリマー層中(および、特定の態様において、リボン繊維充填剤(a ribbon fiber filler))の繊維充填材の使用は、複合材の製造を促進するものと考えられており、本明細書の有益な結果を達成するために驚くほど低いレベルで用いられてもよい。驚いたことに、本明細書に教示されている材料の選択および組み合わせは、類似の形態(例えば金属シート)の従来の金属構造物よりも単位容量当たり利用する金属を少なくする能力を提供し、その一方で、同程度の特性および特徴も示している。当業者が予想外の材料の組み合わせで直面する問題は、回避される。この点に関して、予測される材料のいくつかの行動特性は、驚くほど回避されるか、結果として生じる複合材において有利に用いられるか、または、その両方である。従って、結果として生じるラミネートは、みずからを既存材料の当座の代替物となる魅力的な候補とし、例えば、工具を入れ替えるためにかなりの投資を必要とすることなく、または、処理条件を著しく変更することなく、鋼と比較してかなり軽量化して、鋼シートの代わりに使用することができる。
ポリマー層は、一般的に、充填ポリマー(例えば、金属繊維の塊などの補強繊維の塊、とりわけ、スチールリボン(steel ribbon)繊維成分を含む塊で充填された熱可塑性ポリマー)を含むか、本質的に該充填ポリマー層からなるものでもあってもよい。
ここで、本明細書で使用するポリマーの特定の実施例にもっと注意を払うと、充填ポリマー材料に用いられるポリマーは、好ましくは、50oC以上(好ましくは、約80℃以上、さらにもっと好ましくは約100℃以上、さらにもっと好ましくは約120℃以上、さらにもっと好ましくは約160℃以上、さらにもっと好ましくは180℃以上、および、最も好ましくは約205℃以上)のピーク融解温度(ASTM D3418−08に従って測定される)またはガラス遷移温度(ASTM D3418−08に従って測定される)のいずれかを有する熱可塑性ポリマーを含む。熱可塑性ポリマーは、約300℃未満、約250℃未満、約150℃未満、または、約100℃未満の、ピーク融解温度、グラス遷移温度、またはその両方を有してもよい。それらは、室温で少なくとも部分的に結晶であってもよく、または、室温でほぼ完全にガラス質であってもよい。適切なポリマー(例えば、適切な熱可塑性ポリマー)は、以下の張力特性(0.1s−1の公称歪み速度でASTM D638−08によって測定された)の1つまたは任意の組み合わせを特徴とすることができる。即ち、約30MPaより大きな(例えば、約750MPaより大きい、または約950MPaより大きな)縦弾性係数(例えば、ヤング率);約8MPaより大きな(例えば、約25MPaより大きな、約60MPaより大きな、さらに約80MPaより大きな)工学的な引張強さ(すなわち、σe)、正確な引っ張り強さ(すなわち、σt、ここで、σt=(1+εe)σeであり、εeは工学負荷である)、または、その両方;あるいは、少なくとも約20%(例えば、少なくとも約50%、少なくとも約90%、または、少なくとも約300%)の破断可塑的伸張または破損伸張。別段の定めがない限り、用語「引張強さ」は、工学的な引張強さを指す。

充填ポリマー材料(例えば、充填熱可塑性ポリマー層)は、1つ以上の充填材を含有する。充填剤は繊維のような補強充填剤であってもよく、とりわけ、金属繊維であってもよい。使用される金属充填剤(例えば金属繊維)は、(2010年2月25日にMizrahiによって公開された)特許文献1に記載されており、例えば、引用によって本明細書に組み込まれた段落064−081と、(2010年12月27日にMizrahiによって出願された)米国特許出願第12/978,974号の52−70段落ならびに図2A、2B、2C、2D、2E、2F、2G、2H、2I、2J、3、および4を参照。両方とも引用によって本明細書に組み込まれる。例えば、本発明で使用される金属繊維は、鋼(例えば、低炭素鋼、ステンレス鋼など)、アルミニウム、マグネシウム、チタン、銅、少なくとも40重量%の銅を含む合金、少なくとも40重量%の鉄を含む他の合金、少なくとも40重量%のアルミニウムを含む他の合金、少なくとも40重量%のチタンを含む他の合金、または、それらの任意の組み合わせなどの金属から成形された繊維を含む。好ましい繊維は、鋼を含むか、または、本質的にあるいは完全に鋼からなる。用いられる場合、繊維の鋼は1つ以上の合金元素(例えば、Ni、Cr、または、ステンレス鋼を定義するための他の元素)を含んでもよいが、普通炭素鋼(例えば、約0.2、0.15、または、0.08重量%以下の炭素濃度をする)であってもよい。繊維は、以下に記載されたような犠牲陽極材料また元素を運んでもよい。繊維は、2つ以上の異なる組成物の繊維の混合物(例えば、繊維のうちの1つは犠牲陽極に選ばれてもよい)、異なる断面特性、異なる大きさ、またはそれ以外の2つ以上の繊維の混合物、などの2つ以上のタイプの混合物を組み合わせてもよい。
の塊として存在する。金属繊維の塊は、好ましくは、大多数の繊維を含む(例えば、20以上、100以上、1000以上、または10000以上)。金属繊維の塊は、相互に連結され得る。金属繊維の塊は、絡み合わされ得る。繊維の塊は、機械的な連動機構を成形し得る(すなわち、2つ以上の繊維が機械的に連動され得る)。金属繊維の塊は、好ましくは、繊維の塊(例えば、金属繊維のネットワーク)が、2つの金属層を電気的に接続するように、ポリマー層の厚みを有して広がる。単一の金属繊維は、ポリマー層の厚さを広げ得るが、金属繊維がどれもポリマー層の厚さを広げないことが好ましい。金属繊維がポリマー層の厚さを広げると、厚さを広げる繊維のフラクションは、好ましくは、約0.4以下、より好ましくは0.20以下、さらにより好ましくは0.10以下、さらにより好ましくは0.04以下、および最も好ましくは0.01以下である。繊維の塊における繊維は、好ましくは、順序のない配置で配される。例えば、一般に並べられる配置に配される隣接する金属繊維の最大数は、約100未満、好ましくは約50未満、より好ましくは20未満、さらにより好ましくは10未満、および最も好ましくは5未満であり得る。より好ましくは、繊維の塊は、一般にランダム配列で配される。金属層の1つの表面と接触する個々の金属繊維は、好ましくは、(例えば、繊維の長さにわたって)平面の接触がない。そのため、複合材料は、金属繊維と金属層の間の平面の接触が本質的にない、またはさらに完全にないものとして特徴付けられ得る。金属表面と接触する繊維は、好ましくは、線接触、点接触、またはそれらの組み合わせを有する。ほとんどないが、金属繊維のいずれかが、大部分の金属繊維の長さ上の金属層と接触するのであれば、金属繊維のいくつかは、金属層の1つと接触し得る。そのため、金属繊維の大部分は、金属層と接触しないか、または金属層に接していないかなりの部分を少なくとも有する。繊維の長さの少なくとも半分に沿って金属層と接触する金属繊維の大部分は、約0.3以下、より好ましくは0.2以下、さらにより好ましくは0.1以下、さらにより好ましくは0.04以下、および最も好ましくは0.01以下である。
議論されるように、本明細書の複合材は、ポリマーコアの塊が間隔を置いた層によって対向する側面上に位置することによる、サンドイッチ構造を利用し得ることが予見される。例えば、本明細書の構造は、シートの間および好ましくはシートに接して配置された、金属繊維を強化したポリマーのコア材料を有する、2枚のシート(例えば、金属シート)を含み得る。サンドイッチ構造の金属層(例えば、第1金属層および第2金属層)は、箔またはシートまたは層にわたる均等または不均等な厚さ(例えば平均の厚さ)を有する他の層の形態で、適切な材料(例えば、金属)からなり得る。各金属層は、一般に一定の厚さを有し得るか、または変化する厚さを有し得る。各側面の表面金属は、同じまたは異なる特性を有する材料で作られ得、同じまたは異なる金属で作られ得る。金属表面が不均等な厚さの金属シートで作られると、材料は異なる特性を有するか、または異なる金属を有する。複合材料は、マーキング、または異なる金属表面を識別し、区別する他の手段を有し得る。層は、互いの層と比較して、構成、サイズ(例えば、厚さ、幅、体積、またはそれ以外のもの)、形状、または他の特徴が同じまたは異なり得る。
複合材料は、多層シート、例えば、充填ポリマー材料のコアをサンドイッチする金属などの、材料のシートを含む、サンドイッチ構造の形状であり得る。シートは、約30mm未満、好ましくは約10mm未満、より好ましくは約4mm、および最も好ましくは約2mm未満の;および好ましくは約0.1mmより大きな、より好ましくは約0.3mmより大きな、および最も好ましくは約0.7mmより大きな合計平均の厚さを有し得る。複合材料は、一般に均一厚さを有し、または複合材料は、異なる厚さを有し得る(例えば、1つ以上の方向における無作為または周期的な変化)。例えば、厚さにおける変化は、厚さの標準偏差が平均厚さの約10%未満であるような変化であり得る。厚さの標準偏差は、平均厚さの好ましくは約5%未満、平均厚さの約2%未満、および最も好ましくは平均厚さの約1%未満である。
充填ポリマー材料および複合材料を調製するプロセスは、引用によって本明細書に組み込まれる、(Mizrahiによって2010年2月25日に公開された)特許文献1に記載されている(例えば092〜107段落を参照)プロセスを利用し得る。
充填ポリマー材料(例えば、本明細書のサンドイッチ複合材に関するコア層)を調製するプロセスは、繊維とポリマー(例えば、熱可塑性ポリマー)の少なくとも一部分を接触させる工程、繊維とポリマーの少なくとも一部分を混合する工程、またはその両方の工程を含み得る。ポリマー層を成形するプロセスは、連続プロセスまたはバッチプロセスであり得る。好ましくは、そのプロセスは連続プロセスである。混合または接触の工程は、約90℃より高い、約140℃より高い、約170℃より高い、または約190℃より高い最高温度にまでポリマーを加熱する工程を含み得る。混合または接触の工程は、約350℃未満、約300℃未満、約280℃未満、または約270℃未満、または約250℃未満の最高温度にまでポリマーを加熱する工程を含み得る。
層が連結された後、刺激は、1以上の金属層(14)、(14’)、ポリマー層(16)、またはそれらの任意の組み合わせに加えられる(例えば、電気的ソース(102)によって加えられた電気的刺激)。電気的刺激は、1以上のワイヤー(110)または電気通信の他の手段を使用して、1以上の金属層に伝達され得る。
本発明の複合材料は、材料を塑性的に変形させるプロセスなどの、適切な成形プロセスを受け得る、およびスタンピング、ロール成形、湾曲、鍛造、パンチング、伸張、コイリング、幾つかの他の金属加工、またはそれらの任意の組み合わせの工程を含み得る。好ましい成形プロセスは、複合材料をスタンピングする工程を含むプロセスである。スタンピングプロセスは、周囲温度でまたはそれに近い周囲温度で起こり得る。例えば、スタンピング中の複合材料の温度は、約65℃未満、好ましくは約45℃未満、およびより好ましくは約38℃未満であり得る。成形プロセスは、複合材料の領域を様々な絞り比(draw ratios)に絞り加工することを含み得る。本発明の1つの態様において、複合材料は、割れ、皺、またはねじれのない、比較的高い絞り比に絞り加工する工程を受ける。例えば、少なくとも一部の複合材が、1.2より高い絞り比にまで絞り加工するように、複合材料が絞り加工する工程を受ける。望ましくは、複合材料は、絞り加工することができ、約1.5より高い、好ましくは約1.7より高い、より好ましくは約2.1より高い、および最も好ましくは約2.5より高い最大絞り比に絞り加工される。絞り比のクラッキングの限界点は、引用によって本明細書に組み込まれる、Weiss et al. (M. Weiss, M. E. Dingle, B. F. Rolfe, and P. D. Hodgson, “The Influence of Temperature on the Forming Behavior of Metal/Polymer Laminates in Sheet Metal Forming”, Journal of Engineering Materials and Technology, October 2007, Volume 129, Issue 4, pp. 534−535)に記載されるように、環状のカップ図面試験(the circular cup drawing test)を用いて測定され得る。成形プロセスは、複合材料に接触して、ダイス型(例えば、金属繊維の硬度より大きな、モールの硬度計によって測定されるような、硬度を有するダイス型)に圧力を加える工程を含み得る。
ポリマー層、複合材料、またはその両方は、(Mizrahiによって2010年2月25日に公開された)特許文献1に記載されるように、低いスプリングバック角度、比較的低い電気抵抗率、よい溶接性(例えば、抵抗溶接を使用して)、比較的低い熱伝導度、比較的低い音響伝送、またはそれらの任意の組み合わせを有し得る。
抵抗率=(V/I)(A/t)
ここで、Aはシートの領域であり、tはシートの厚さである。複合材料、コア層、またはその両方の(導通の厚さ方向における)抵抗率は、比較的低くなり得る(例えば、複合材料、コア層(熱可塑性材料)、またはその両方は、約100,000Ω・cm未満、好ましくは約10,000Ω・cm未満、より好ましくは約3,000Ω・cm未満、および最も好ましくは約1,000Ω・cm未満の抵抗率によって特徴付けられ得る)。
引用によって本明細書に組み込まれた、(Mizrahiによって2010年2月25日に公開された)特許文献1(112〜117段落を参照)に記載されるように、本明細書に教示される様々な複合材を使用して作られた溶接継手が、複合材にわたって微細構造の変形を示し得ることが可能である。
<実施例1>
充填熱可塑性材料を、約4から約40μmまでの直径、および約1から約10mmの長さを有する、約15体積%の低炭素鋼繊維と、約50wt.%のナイロン6および約50wt.%のナイロン6,9のコポリアミドの約85体積%を混合することによって調製する(ISO 527−2によって測定される約300MPaの弾性率、ISO 11357によって測定されるような約130℃の融点、およびISO 527−3によって測定される約900%の破断時の伸張度によって特徴付けられるコポリマー)。充填熱可塑性材料を、約190℃から約250℃の温度で混合する。その後、充填熱可塑性材料を、低炭素鋼の間に置き、各々は、約0.2mmの厚さを有する。その後、材料を、約1から約22MPaの圧力で、約200℃から約230℃の温度でプレスする。複合材料は、約0.4mmの充填熱可塑性材料のコア厚さを有する。複合材料を、約3より大きな絞り比で高速スタンピング操作においてスタンピングし、割れまたは他の表面欠陥は観察されない。スタンピング後、複合材料の表面は、同じ総厚さを有し、同じ条件下でスタンピングされた一体構造の低炭素鋼サンプルの表面と比較して、比較的滑らかである。その後、複合材料を、典型的なe−コーティングプロセスにさらし、下塗塗料および黒化塗料で塗装する。塗面は、ピッティング、レンジピーリング、および他の可視表面欠陥のない滑らかな仕上がりを有する。塗面は、クラスAの仕上がりとして特徴付けられる。塗装された複合材料の表面は、約0.8mmの厚さを有する低炭素鋼の同様に処理された一体構造のサンプルの表面より滑らかである。
繊維を、繊維の長さに交わる方向に一般に長方形の断面を有する低炭素繊維と置換することを除いて、複合材料を、実施例1と同じ材料、組成物、および方法を使用して調製する。繊維は、約2.3mmの平均長を有する。繊維の平均断面積は、約0.0045mm2である。繊維の幅対厚さの比は、約2対8である。複合材料の厚みは、約0.8mmである。複合材料を、約0.8mmの厚さを有する冷間圧延鋼のサンプルによって積み重ねる。その積み重ねを、約13mmの直径を有する1対の溶接チップ間の点溶接機に置く。約2.2kNtの力を、溶接チップに加える。導通の厚さ方向における複合材料の抵抗率を、2.2kNtの力の下で測定する。このように測定された、実施例2複合材料の電気抵抗率は、約0.1Ωcm以下である。約0.8mmの厚さを有する2枚のシートの冷間圧延鋼に典型的な溶接スケジュールを使用して溶接される時、複合材料は、冷間圧延鋼に溶接し、溶接チップの直径より大きな直径を有している溶接ナゲットを生成する。実施例2による好適な溶接を生み出すのに、余分な加熱、余分な溶接サイクル、および余分な電流は必要とされない。
金属シートを、約350MPaの耐力強度、約460MPaの引張強さ、および約22%の伸張度を有する、高張力鋼の0.2mmの厚さのシートと置換することを除いて、複合材料を、実施例1と同じ材料、組成物、および方法を使用して調製する。複合材料は、約193MPaの耐力強度、約253MPaの引張強さ、および約22%の伸張度を有することが期待される。複合材料の密度を、同じ厚さ(約0.8mm)を有する低炭素鋼の一体構造のシートより約34%低いと計算する。複合材料を、約50MPaであるか、または同じ厚さを有する低炭素鋼の一体構造のシートの耐力強度より高い耐力強度を有すると計算する。複合材料を、同じ厚さを有する低炭素鋼の一体構造のシートの引張強さの少なくとも約90%である引張強さを有すると計算する。複合材料を、同じ厚さを有する低炭素鋼の一体構造のシートの曲弾性率の少なくとも約85%である曲弾性率を有すると計算する。
Claims (27)
- 軽量複合材であって、
前記軽量複合材は、
第1の金属層、
第2の金属層、
第1の金属層と第2の金属層の間に配された充填ポリマー材料を含むコア層、および、
充填ポリマー材料内に分布している金属繊維の塊を含み、
ポリマー層はポリマーを含み、
i)繊維はリボン繊維を含み、
ii)ポリマーはポリオレフィン、ポリアミド、または、その組み合わせから選択されるポリマーを含み、
iii)第1の金属層、第2の金属層、または、その両方は、処理されていないコア層に面した表面を含む、
ことを特徴とする軽量複合材。 - ポリマーは、ポリオレフィン、アセタールコポリマー、ポリアミド、ポリアミドコポリマー、熱可塑性ポリウレタン、熱可塑性ポリエーテルエステルコポリマー、イオノマー、ポリイミド、ポリエステル、ポリカーボネート、アクリロニトリルブタジエンスチレンコポリマー、ポリスチレン、少なくとも60wt%のα−オレフィンと少なくとも1つの追加モノマーとを含むコポリマー、これらのポリマーのいずれかを含むコポリマー、および、これらの任意の組み合わせからなる群から選択される熱可塑性ポリマーを含むことを特徴とする請求項1に記載の軽量複合材。
- 金属繊維は、充填ポリマー材料の全体積に基づいて、約3体積%より大きな濃度で存在することを特徴とする請求項1または2に記載の軽量複合材。
- 軽量複合材は、金属繊維と金属層との間の平面の接点、2つの金属繊維間の平面の接点、または、その両方を含むことを特徴とする請求項1乃至3のいずれかに記載の軽量複合材。
- 熱可塑性材料は、ポリオレフィン、アセタールコポリマー、ポリアミド、ポリアミドコポリマー、ポリイミド、ポリエステル、ポリカーボネート、アクリロニトリルブタジエンスチレンコポリマー、ポリスチレン、少なくとも60wt%のα−オレフィンと少なくとも1つの追加モノマーとを含むコポリマー、これらのポリマーのいずれかを含むコポリマー、または、これらの任意の組み合わせを含むことを特徴とする請求項1乃至4のいずれかに記載の充填ポリマー材料。

- 繊維の長さの少なくとも半分に沿って金属層と接触する金属繊維の断片は、約0.3であることを特徴とする請求項1乃至6のいずれかに記載の軽量複合材。
- ポリマーは、ASTM D638−08によって測定されるように、約0.1s−1の引張歪み速度で少なくとも約20%の破損伸張を有し、そのため、結果として生じる複合材は、約0.1s−1より大きな歪み速度で塑性的に変形可能であることを特徴とする請求項1乃至7のいずれかに記載の軽量複合材。
- 金属繊維は繊維の塊として存在し、充填ポリマー材料は厚みを有し、繊維の塊は充填ポリマー材料の厚みに及ぶことを特徴とする請求項1乃至8のいずれかに記載の軽量複合材。
- ポリマーは、ポリアミド、少なくとも2つのアミドモノマーを含むポリアミドコポリマー、アミドではない少なくとも1つのモノマーを含むポリアミドコポリマー、熱可塑性ポリウレタン、熱可塑性ポリエーテルエステルコポリマー、少なくとも60wt%のα−オレフィンと少なくとも1つの追加モノマーとを含むコポリマーのイオノマー、または、それらの任意の組み合わせであることを特徴とする請求項1乃至9のいずれかに記載の軽量複合材。
- ポリマーは、ASTM D638−08によって測定されるように、約80℃よりも大きく約200℃よりも小さな溶解点を有する熱可塑性ポリマーを含むことを特徴とする請求項1乃至10のいずれかに記載の軽量複合材。
- 金属繊維に対するポリマーの体積比が約2.2:1よりも大きいことを特徴とする請求項1乃至11のいずれかに記載の軽量複合材。
- 金属繊維は約1mmよりも大きな重量平均長さによって特徴づけられ、金属繊維は鋼繊維、チタン繊維、アルミニウム繊維、および、アルミニウム合金繊維、または、これらの組み合わせを含むことを特徴とする請求項1乃至12のいずれかに記載の軽量複合材。
- 金属繊維の濃度は、ポリマー層の全体積に基づいて、約25体積%未満であることを特徴とする請求項1乃至13のいずれかに記載の軽量複合材。
- 金属繊維は、低炭素鋼よりも大きく、ステンレス鋼よりも大きく、または、その両方であるガルバニック活性を有する犠牲金属を含むことを特徴とする請求項1乃至13のいずれかに記載の軽量複合材。
- 充填ポリマー材料は第2の充填剤であり、第2の充填剤は犠牲充填剤であることを特徴とする請求項1乃至15のいずれかに記載の軽量複合材。
- 充填ポリマー材料は直線ではない金属繊維を含むことを特徴とする請求項1乃至16のいずれかに記載の軽量複合材。
- 第1の金属層は、鋼、チタン、アルミニウム、および、アルミニウム合金からなる群から選択される第1の金属材料を含むことを特徴とする請求項1乃至17のいずれかに記載の軽量複合材。
- 複合材は、スタンピング操作で少なくとも1.5の絞り比を達成することができ、充填熱可塑性材料の体積は、第1と第2の金属層の間の空間の体積の少なくとも90%であることを特徴とする請求項1乃至18のいずれかに記載の軽量複合材。
- 充填ポリマー材料は第2の充填剤を含み、
第2の充填剤は全表面積を有する犠牲充填剤であり、第1の金属層は充填ポリマー金属に面する表面積を有し、
第1の金属層の表面積に対する、第2の充填剤の全表面積の割合は約1.5以上であることを特徴とする請求項1乃至19のいずれかに記載の軽量複合材。 - 軽量複合材は、犠牲充填剤が充填ポリマー材料のポリマーによって置き換えられること以外は同一の軽量複合材の腐食速度未満の腐食速度を有していることを特徴とする請求項1乃至20のいずれかに記載の軽量複合材。
- 請求項1乃至21のいずれかの軽量複合材をスタンピングする工程を含む、複合材部分を成形するプロセス。
- スタンピング工程は、約1.5よりも大きな絞り比によって軽量複合材の少なくとも1つの部分を絞り加工する工程を含むことを特徴とする請求項22に記載のプロセス。
- プロセスは、少なくとも1つのさらなる金属含有材料に軽量複合材を溶接する工程を含み、
該溶接工程は、抵抗溶接、レーザー溶接、および、電子ビーム溶接からなる群から選択されることを特徴とする請求項22または23に記載のプロセス。 - 溶接工程は抵抗溶接工程であることを特徴とする請求項24に記載のプロセス。
- 請求項22乃至25のいずれかのプロセスを用いて製造される自動車部品。
- 請求項1乃至21のいずれかに記載のシートの形状をした軽量複合材を製造するプロセスであって、
前記プロセスは、
i.ポリマーと複数の金属繊維を含む充填熱可塑性ポリマーのシートを成形する工程であって、金属繊維の体積濃度に対するポリマーの体積濃度の比率が約2.2:1よりも大きな工程と、
ii.シートの質をモニタリングする工程であって、金属繊維は大量の繊維または繊維の塊として存在し、シートは厚みを有し、繊維の塊はシートの厚みに及ぶ工程、
ことを特徴とするプロセス。
