さらに、本発明のリチウムイオン二次電池用正極、およびこの正極を用いたリチウムイオン二次電池によれば、高電圧で充電を行った場合であっても、優れたサイクル特性およびレート特性が実現できる。
本発明のリチウムイオン二次電池用正極活物質は、リチウムと遷移金属元素を含むリチウム含有複合酸化物と、その表面に形成された被覆層を有する粒子(III)からなる。被覆層は、Al、Y、Ga、In、La、Pr、Nd、Gd、Dy、ErおよびYbからなる群から選ばれる少なくとも1種の金属元素を含む金属酸化物(I)と、LiとSおよびBからなる群から選ばれる少なくとも1種の非金属元素とを有する化合物(II)とを含有する。
本発明の第1の態様では、粒子(III)における被覆層の表面層5nm以内に含まれる元素の原子比率(非金属元素/金属元素)が0.10~0.25であり、かつ粒子(III)の比表面積が0.1m2/g以上3m2/g未満であることが好ましい。
本発明の第2の態様では、粒子(III)における被覆層の表面層5nm以内に含まれる元素の原子比率(非金属元素/金属元素)が0.01~0.1であり、かつ粒子(III)の比表面積が3m2/g以上10m2/g以下である。
ここで、原子比率の分子となる非金属元素は、SおよびBからなる群から選ばれる少なくとも1種の非金属元素であり、分母となる金属元素は、Al、Y、Ga、In、La、Pr、Nd、Gd、Dy、ErおよびYbからなる群から選ばれる金属元素であり、Liは含まない。
<リチウム含有複合酸化物>
本発明におけるリチウム含有複合酸化物は、リチウムと遷移金属元素を含有する。遷移金属元素としては、例えば、Ni、Co、Mn、Fe、Cr、VおよびCuからなる群から選ばれる少なくとも1種が挙げられる。
リチウム含有複合酸化物としては、例えば、下記式(1)で表される化合物(i)、下記式(2-1)で表される化合物(ii)、または下記式(3)で表わされる化合物(iii)が好ましい。これらの材料は、1種を単独で用いてもよく、2種以上を併用してもよい。放電容量が高容量であるという点で、化合物(ii)が特に好ましく、下記式(2-2)で表わされる化合物が最も好ましい。
化合物(i)は、下式(1)で表される化合物である。
Lia(NixMnyCoz)MebO2 …………(1)
ただし、式(1)中、MeはMg、Ca、Sr、BaおよびAlからなる群から選ばれる少なくとも1種である。また、0.95≦a≦1.1、0≦x≦1、0≦y≦1、0≦z≦1、0≦b≦0.3、0.90≦x+y+z+b≦1.05である。
式(1)で表される化合物(i)の例としては、LiCoO2、LiNiO2、LiMnO2、LiMn0.5Ni0.5O2、LiNi0.5Co0.2Mn0.3O2、LiNi0.85Co0.10Al0.05O2、LiNi1/3Co1/3Mn1/3O2が挙げられる。
化合物(ii)は、下式(2-1)で表される化合物である。式(2-1)で表される化合物の表記は、充放電や活性化等の処理を行う前の組成式である。ここで、活性化とは、酸化リチウム(Li2O)、またはリチウムおよび酸化リチウムを、リチウム含有複合酸化物から取り除くことをいう。通常の活性化方法としては、4.4Vまたは4.6V(Li+/Liの酸化還元電位との電位差として表わされる値である。)より大きな電圧で充電する電気化学的活性化法が挙げられる。また、硫酸、塩酸または硝酸等の酸を用いた化学反応を行うことにより、化学的に行う活性化方法が挙げられる。
ただし、式(2-1)において、Me´は、Co、Ni、Cr、Fe、Al、Ti、ZrおよびMgからなる群から選ばれる少なくとも1種である。また、式(2-1)において、0.09<x<0.3、y>0、z>0、1.9<p<2.1、0≦q≦0.1であり、かつ0.4≦y/(y+z)≦0.8、x+y+z=1、1.2<(1+x)/(y+z)である。すなわち、式(2-1)で表わされる化合物は、Liの割合が、MnとMe´の合計に対して1.2倍モルを超える。また、式(2-1)はMnを特定量含む化合物である点も特徴とし、MnとMe´の総量に対するMnの割合は、0.4~0.8が好ましく、0.55~0.75がより好ましい。Mnが前記の範囲であれば、放電容量が高容量となる。ここで、qはFの割合を示すが、Fが存在しない場合にはqは0である。また、pは、x、y、zおよびqに応じて決まる値であり、1.9~2.1である。
Li(LixMnyNivCow)Op …………(2-2)
ただし、式(2-2)において、0.09<x<0.3、0.36<y<0.73、0<v<0.32、0<w<0.32、1.9<p<2.1、x+y+v+w=1である。
式(2-2)において、Mn、Ni、およびCo元素の合計に対するLi元素の組成比は、1.2<(1+x)/(y+v+w)<1.8である。1.35<(1+x)/(y+v+w)<1.65が好ましく、1.45<(1+x)/(y+v+w)<1.55がより好ましい。
化合物(ii)としては、Li(Li0.16Ni0.17Co0.08Mn0.59)O2、Li(Li0.17Ni0.17Co0.17Mn0.49)O2、Li(Li0.17Ni0.21Co0.08Mn0.54)O2、Li(Li0.17Ni0.14Co0.14Mn0.55)O2、Li(Li0.18Ni0.12Co0.12Mn0.58)O2、Li(Li0.18Ni0.16Co0.12Mn0.54)O2、Li(Li0.20Ni0.12Co0.08Mn0.60)O2、Li(Li0.20Ni0.16Co0.08Mn0.56)O2、またはLi(Li0.20Ni0.13Co0.13Mn0.54)O2が特に好ましい。
上記式(2-1)および(2-2)で表わされる化合物は、層状岩塩型結晶構造(空間群R-3m)であることが好ましい。また、遷移金属元素に対するLi元素の比率が高いため、X線源としてCuKα線を用いるXRD(X線回折)測定では、層状Li2MnO3と同様に、2θ=20~25°の範囲にピークが観察される。
化合物(iii)は、下式(3)で表わされる化合物である。
Li(Mn2-xMe´´x)O4 …………(3)
ただし、式(3)中、Me´´は、Co、Ni、Fe、Ti、Cr、Mg、Ba、Nb、AgおよびAlからなる群から選ばれる少なくとも1種であり、0≦x<2である。化合物(iii)としては、LiMn2O4、LiMn1.5Ni0.5O4、LiMn1.0Co1.0O4、LiMn1.85Al0.15O4、LiMn1.9Mg0.1O4が挙げられる。
本発明において、平均粒子径(D50)は、体積基準で粒度分布を求め、全体積を100%とした累積カーブにおいて、50%となる点の粒子径である体積基準累積50%径を意味する。粒度分布は、レーザー散乱粒度分布測定装置で測定した頻度分布、および累積体積分布曲線として求められる。粒子径の測定は、粉末を水媒体中に超音波処理等で充分に分散させ、例えば、HORIBA社製レーザー回折/散乱式粒子径分布測定装置(装置名;Partica LA-950VII)を使用して粒度分布を測定することにより行なわれる。
本発明におけるリチウム含有複合酸化物の比表面積は、0.1~10m2/gが好ましく、0.15~5m2/gが特に好ましい。リチウム含有複合酸化物の比表面積が0.1~10m2/gであると、放電容量が高く、緻密な正極電極層が形成できる。なお、比表面積は、BET(Brunauer,Emmett,Teller)法を用いて測定した値である。
リチウム含有複合酸化物が化合物(i)および化合物(iii)である場合、比表面積は0.1~3m2/gが好ましく、0.2~2m2/gがより好ましく、0.3~1m2/gが特に好ましい。リチウム含有複合酸化物が化合物(ii)である場合、比表面積は1~10m2/gが好ましく、2~8m2/gがより好ましく、3~6m2/gが特に好ましい。
リチウム含有複合酸化物の製造方法としては、共沈法により得られたリチウム含有複合酸化物の前駆体とリチウム化合物を混合して焼成する方法、水熱合成法、ゾルゲル法、乾式混合法(固相法)、イオン交換法、ガラス結晶化法等を適宜用いることができる。なお、リチウム含有複合酸化物中に遷移金属元素が均一に含有されると、放電容量が向上するため、共沈法により得られたリチウム含有複合酸化物の前駆体(共沈組成物)とリチウム化合物とを混合して焼成する方法を用いることが好ましい。
炭酸塩共沈法では反応溶液のpHは7~9が好ましい。炭酸塩水溶液としては炭酸ナトリウム、炭酸水素ナトリウム、炭酸カリウム、および炭酸水素カリウムからなる群から選ばれる少なくとも一種の化合物を含む水溶液が好ましい。さらに、反応溶液にアンモニア水溶液または硫酸アンモニア水溶液等を加えてもよい。
本発明における被覆層は、前記リチウム含有複合酸化物の粒子の表面に形成された層であり、Al、Y、Ga、In、La、Pr、Nd、Gd、Dy、ErおよびYbからなる群から選ばれる少なくとも1種の金属元素を有する金属酸化物(I)と、LiとSおよびBからなる群から選ばれる少なくとも1種の非金属元素とを有する化合物(II)とを含有する。
本発明の第1の態様では、粒子(III)における被覆層の表面層5nm以内に含まれる元素の原子比率(前記非金属元素/前記金属元素)が0.10~0.25である。
本発明の第2の態様では、粒子(III)における被覆層の表面層5nm以内に含まれる元素の原子比率(前記非金属元素/前記金属元素)が0.01~0.10である。
ここで、「被覆」とは、リチウム含有複合酸化物粒子の表面の一部または全部に、化学的または物理的に吸着している状態をいい、そのように「被覆」している層を「被覆層」という。
本発明における金属酸化物(I)は、Al、Y、Ga、In、La、Pr、Nd、Gd、Dy、ErおよびYbからなる群から選ばれる少なくとも1種の金属元素を含む。前記金属元素としては、Al、Y、Ga、La、GdおよびErからなる群から選ばれる少なくとも1種がより好ましく、AlおよびYからなる群から選ばれる少なくとも1種が特に好ましい。
金属酸化物(I)としては、具体的に、Al2O3、Y2O3、Ga2O3、In2O3、La2O3、Pr2O3、Nd2O3、Gd2O3、Dy2O3、Er2O3、Yb2O3等が挙げられる。これらの中でも、電気化学的に安定な酸化被膜を形成可能であり、後述するリチウムイオン二次電池の放電容量、レート特性およびサイクル特性に優れることから、Al2O3、Y2O3、Gd2O3、またはEr2O3が好ましく、Al2O3が特に好ましい。本発明における金属酸化物(I)としては、前記金属酸化物の1種でも2種以上を含有してもよい。
本発明における化合物(II)は、LiとSおよびBからなる群から選ばれる少なくとも1種の非金属元素とを含む。
化合物(II)としては、Li2SO4、Li3BO3、Li2B4O7、またはこれらの水和物が好ましく、Li2SO4、またはLi2SO4・H2Oがより好ましい。化合物(II)としては、前記化合物の1種でも2種以上を含有してもよい。
さらに、被覆層には、Na2SO4、Na3BO3、Na2SO4、Na2B4O7、NaBO2、またはこれらの水和物を含有してもよい。
被覆層中の金属酸化物(I)は、結晶性であっても非晶質であってもよいが、非晶質であることが好ましい。ここで、非晶質とは、XRD測定において、被覆層に帰属されるピークが観察されないことをいう。理由は明確ではないが、被覆層が非晶質である場合、被覆層が電解液へ溶出しやすく、被覆層が犠牲層として働くためと考えられる。すなわち、被覆層が電解液へ溶出することで、リチウム含有複合酸化物表面のMn等の遷移金属元素の電解液への溶出が抑制され、サイクル特性が向上すると考えられる。
さらに、被覆層は、化学的または物理的に吸着した微粒子の集合により形成されたものでもよい。微粒子の集合により被覆層が形成される場合、微粒子の平均粒子径は、0.1~100nmが好ましく、0.1~50nmがより好ましく、0.1~30nmが特に好ましい。ここで、平均粒子径は、リチウム含有複合酸化物粒子の表面を被覆している微粒子の直径の平均値として表される。被覆層の形状および微粒子の平均粒子径は、SEM(走査型電子顕微鏡)やTEM(透過型電子顕微鏡)のような電子顕微鏡により測定・評価することができる。
本発明のリチウムイオン二次電池用正極活物質は、前記リチウム含有複合酸化物粒子の表面が前記被覆層により被覆された構造を有する粒子(III)である。
粒子(III)の形状は、球状、膜状、繊維状、塊状等のいずれであってもよい。粒子(III)が球状である場合、粒子(III)の平均粒子径は3~30μmが好ましく、4~25μmがより好ましく、5~20μmが特に好ましい。
被覆層は、リチウム含有複合酸化物粒子の表面の少なくとも一部を被覆していればよい。また、粒子(III)は、リチウム含有複合酸化物粒子の表面の一部または全部を、非晶質と結晶性の混合物からなる被覆層が被覆した粒子であることが好ましい。なかでも、金属酸化物(I)が非晶質であり、化合物(II)が結晶性の混合物がより好ましい。
粒子(III)において、原料の投入量から換算される被覆層中の前記金属元素の含有量(モル量)は、母材であるリチウム含有複合酸化物のモル量に対して、0.001~0.03の割合であることが好ましい。0.005~0.02の割合がより好ましく、0.01~0.015の割合が特に好ましい。前記範囲であれば、放電容量が大きく、レート特性およびサイクル特性に優れた正極活物質が得られる。
粒子(III)の被覆層中に存在する金属元素の量(モル量)は、正極活物質である粒子(III)を酸に溶解し、ICP(高周波誘導結合プラズマ)測定を行うことによって測定することができる。なお、ICP測定によって、被覆層中に存在する金属元素の量を求めることができない場合には、後述する製造の際の水溶液中の金属元素の量等に基づいて算出してもよい。
本発明において、XPS分析を用いて原子比率を算出する際には、高い感度で検出でき、かつできる限り他の元素のピークと重ならないピークを計算に用いるのが好ましい。具体的には、金属元素および非金属元素を分析する際には、感度の高い2Pのピークを用いるのが好ましい。
なお、本発明における粒子(III)において、二次粒子の内部に細孔が少ない場合と、多孔質で二次粒子の内部に多くの細孔を有する場合では、 LiとSおよびBからなる群から選ばれる少なくとも1種の非金属元素とを含む化合物(II)の分布の仕方が異なると考えられる。
本発明において第2の態様では、粒子(III)の比表面積が大きく内部に細孔が多いと推測されるため、粒子(III)の二次粒子の表面よりも内部に化合物(II)が多く存在すると考えられる。
粒子(III)において、非金属元素が濃度勾配を有していることは、例えば、アルゴンイオン等によってエッチングを行いながら、前記XPS分析することで確認することができる。
本発明における粒子(III)は、遊離Li比率を低減することができる。本明細書において、遊離Li比率とは、正極活物質1gに含まれるLi量に対する、水に溶出したLiOHおよびLiCO3に含まれるLi量の合計をいう。
粒子(III)1gを水に分散、ろ過した後、ろ液の初期pHを測定する。次にろ液について塩酸等で滴定を行う。前記滴定において、初期pHからpH8.5までの滴定量がLiOHとLi2CO3の中和、pH8.5~pH4.0の滴定量がLi2CO3の中和に対応すると仮定して、ろ過液に含まれるLiOHとLi2CO3の含有量が求める。
粒子(III)における遊離Li比率は、0.1~1.0モル%が好ましく、0.2~0.8モル%がより好ましい。遊離Li比率が前記範囲であれば、後述する導電材やバインダーとのスラリーを作成した際に、スラリーの粘度増加やゲル化が起こり難く、製造時の取扱いにおいて好ましい。
さらに、リチウム含有複合酸化物の表面に電解液の分解生成物が付着することを抑制できるので、レート特性が向上すると考えられる。また、原子比率(非金属元素/金属元素)を特定の範囲とすることで、放電容量を下げることなく、レート特性、およびサイクル特性を向上させることができる。
[リチウムイオン二次電池用正極活物質の製造方法]
本発明のリチウムイオン二次電池用正極活物質の製造方法は、リチウムと遷移金属元素を含むリチウム含有複合酸化物の粉末と、Al、Y、Ga、In、La、Pr、Nd、Gd、Dy、ErおよびYbからなる群から選ばれる少なくとも1種の金属元素を有する陽イオン(p)を含み、SおよびBからなる群から選ばれる少なくとも1種の非金属元素を有する陰イオン(n)を含まない第1の水溶液とを接触させる第1の接触工程と、リチウム含有複合酸化物の粉末と、前記陰イオン(n)を含む第2の水溶液(ただし、該第2の水溶液は、前記陽イオン(p)を含んでもよく、含まなくてもよい。)とを接触させる第2の接触工程と、前記第1の接触工程および第2の接触工程の後、前記リチウム含有複合酸化物の処理粉末を250~700℃に加熱する加熱工程とを備える。
そして、前記第1の水溶液と前記第2の水溶液を合わせた水溶液全体において、|(前記第2の水溶液に含まれる前記陰イオンのモル数×前記陰イオンの価数)|/((前記第1の水溶液に含まれる前記陽イオンのモル数×前記陽イオンの価数)+(前記第2の水溶液に含まれる前記陽イオンのモル数×前記陽イオンの価数))が1未満であることを特徴とする。
このような製造方法によれば、リチウム含有複合酸化物の粒子の表面に、前記金属酸化物(I)と化合物(II)を含有する被覆層を形成することができる。そして、高電圧で充電を行った場合であってもサイクル特性およびレート特性に優れるリチウムイオン二次電池用正極活物質を、生産性よく製造できる。
<第1の接触工程および第2の接触工程>
第1の接触工程は、リチウム含有複合酸化物の粉末と、Al、Y、Ga、In、La、Pr、Nd、Gd、Dy、ErおよびYbからなる群から選ばれる少なくとも1種の金属元素を有する陽イオン(p)を含む第1の水溶液とを接触させる。また、第2の接触工程では、リチウム含有複合酸化物の粉末と、SおよびBからなる群から選ばれる少なくとも1種の非金属元素を有する陰イオン(n)を含み、前記陽イオン(p)を含有しない第2の水溶液とを接触させる。
なお、後述するように、第1の接触工程と第2の接触工程とは別々の工程であってもよく、同じ工程であってもよい。すなわち、第1の水溶液と、第2の水溶液とを、リチウム含有複合酸化物に同時に接触させてもよく、予め第1の水溶液と第2の水溶液を混合させてから接触させてもよい。
リチウム含有複合酸化物としては、前記したリチウム含有複合酸化物を用いることができ、好ましい態様も同様である。
(第1の水溶液および第2の水溶液)
第1の接触工程で使用される第1の水溶液は、Al、Y、Ga、In、La、Pr、Nd、Gd、Dy、ErおよびYbからなる群から選ばれる少なくとも1種の金属元素を有する陽イオン(p)を含み、SおよびBからなる群から選ばれる少なくとも1種の非金属元素を有する陰イオン(n)を含まない。
さらに、第1の水溶液は、陽イオン(p)の他に、H+、NH4 +などの、加熱により分解、蒸散する陽イオンを含んでいてもよい。なお、本明細書において、「加熱により分解、蒸散する」とは、後述する加熱工程で250~700℃に加熱された場合に、分解して蒸散し、被覆層に残留しないことをいう。
さらに、第2の水溶液は、前記非金属元素を有する陰イオン(n)の他に、OH-、NO3 -、CO3 2-などの、加熱によって分解、蒸散する陰イオンを含んでいてもよい。
なお、上述の水溶性化合物における「水溶性」とは、25℃の蒸留水への溶解度(飽和溶液100gに溶けている溶質の質量[g])が2超であることをいう。溶解度が2超であると、水溶液中の水溶性化合物の量を多くすることができるため、効率よく被覆層を形成することができる。水溶性化合物の溶解度は5超であることがより好ましく、10超であると特に好ましい。
具体的には、水溶性化合物(1)として、硝酸アルミニウム、酢酸アルミニウム、シュウ酸アルミニウム、クエン酸アルミニウム、乳酸アルミニウム、塩基性乳酸アルミニウム、マレイン酸アルミニウム、硝酸イットリウム、ギ酸イットリウム、クエン酸イットリウム、酢酸イットリウム、またはシュウ酸イットリウムが好ましい。
具体的には、水溶性化合物(2)として、ホウ酸、硫酸アンモニウム(NH4)2SO4)、硫酸アルミニウム、硫酸イットリウム、硫酸水素アンモニウム((NH4)HSO4)、ホウ酸アンモニウム((NH4)3BO3)、ホウ酸水素アンモニウム((NH4)2HBO3、または(NH4)H2BO3)が好ましく、硫酸アンモニウム((NH4)2SO4)、硫酸アルミニウムがより好ましい。
また、被覆層に含有される前記非金属元素の量を制御するため、前記第2の水溶液中に含有される前記陰イオン(n)の量(モル量)を、前記リチウム含有複合酸化物の量(モル量)に対して、0.001~0.03の割合とすることが好ましい。前記リチウム含有複合酸化物に対する前記陰イオン(n)のモル比の値は、0.005~0.02がより好ましく、0.01~0.015が特に好ましい。
さらに、本発明の製造方法においては、前記第1の水溶液と前記第2の水溶液を合わせた水溶液全体において、{|(前記第2の水溶液に含まれる前記陰イオンのモル数×前記陰イオンの価数)|/((前記第1の水溶液に含まれる前記陽イオンのモル数×前記陽イオンの価数)+(前記第2の水溶液に含まれる前記陽イオンのモル数×前記陽イオンの価数)):以下、(Z)とする。}が1未満とする。なお、「||」は絶対値を示す。すなわち、陰イオンの価数は負の値となるが、(陰イオンのモル数×陰イオンの価数)の絶対値をとることで、(Z)の値を正数としている。(Z)の値は、0.1~0.8の範囲とすることが好ましく、0.2~0.6がより好ましく、0.3~0.5が特に好ましい。
0.01モル×(+3)=0.03となる。
また、例えば、リチウムイオン複合酸化物に対して、0.5モル%(0.005モル)のSO4 2-を被覆層に含有させる場合、(SO4 2-のモル数×SO4 2-の価数)の値は、
|0.005モル×(-2)|=0.01となる。
Al3+とSO4 2-の組み合わせの場合、加熱によって分解、蒸散せずに残留する陽イオンである(Al3+のモル数×Al3+の価数)は0.03であり、加熱によって分解、蒸散せずに残留する陰イオンである(SO4 2-のモル数×SO4 2-の価数)の絶対値である0.01の方が小さい。そして、(Z)の値は、0.01/0.03=0.33となる。
さらに、第1の水溶液と第2の水溶液の少なくとも一方には、水溶性化合物の溶解度を調整するために、pH調整剤が含まれていてもよい。pH調整剤としては、加熱時に揮発または分解するものが好ましい。具体的には、酢酸、クエン酸、乳酸、ギ酸、マレイン酸、シュウ酸などの有機酸やアンモニアが好ましい。このような揮発または分解するpH調整剤を用いると、不純物が残留しにくいため、良好な電池特性が得られやすい。
なお、「所定の水溶液」とは、第1の接触工程においては第1の水溶液を、第2の接触工程においては第2の水溶液を意味する。以下の記載においても同様である。
すなわち、第1の接触工程と第2の接触工程は同工程であってもよく、別工程であってもよい。生産性の観点から、第1の接触工程と第2の接触工程は、同工程であることが好ましい。
なお、「所定の水溶性化合物」とは、第1の水溶液においては第1の水溶性化合物を、第2の水溶液においては第2の水溶性化合物を意味する。
水溶液との接触および乾燥によって、リチウム含有複合酸化物が塊状となる場合には、粉砕することが好ましい。スプレーコートにおける水溶液の噴霧量は、リチウム含有複合酸化物1gに対して0.005~0.1g/分が好ましい。
本発明の製造方法においては、前記した第1の接触工程と第2の接触工程を行った後、加熱を行う。加熱により、目的とする正極活物質を得るとともに、水や有機成分等の揮発性の不純物を除去できる。
加熱は、酸素含有雰囲気下で行うことが好ましい。また、加熱温度は、250~700℃が好ましく、350~600℃がより好ましい。加熱温度が250℃以上であれば、Al、Y、Ga、In、La、Pr、Nd、Gd、Dy、ErおよびYbからなる群から選ばれる少なくとも1種の金属元素を含む金属酸化物(I)と、LiとSおよびBからなる群から選ばれる少なくとも1種の非金属元素とを含む化合物(II)とを含有する被覆層を形成させやすい。さらに、残留水分のような揮発性の不純物が少なくなることから、サイクル特性の低下が抑制できる。また、加熱温度が700℃以下であれば、リチウム含有複合酸化物の内部に前記金属元素が拡散して、被覆層として機能しなくなることを防止できる。
リチウム含有複合酸化物粒子の表面に被覆層を非晶質として形成する場合、加熱温度は250℃~550℃が好ましく、350~500℃がより好ましい。加熱温度が550℃以下であれば、被覆層が結晶化しにくくなる。
加熱時間は、0.1~24時間が好ましく、0.5~18時間がより好ましく、1~12時間が特に好ましい。加熱時間を前記範囲とすることで、リチウム含有複合酸化物粒子の表面に前記被覆層を効率よく形成できる。
加熱時の圧力は特に限定されず、常圧または加圧が好ましく、常圧が特に好ましい。
被覆層の詳細については、前記した本発明のリチウムイオン二次電池用正極活物質の項に説明した通りである。
また、前記(Z)の値を1未満とすることで、放電容量、レート特性、およびサイクル特性が向上している。その理由は明確ではないが、イオン結合性の化合物(II)が適量存在することで、リチウムイオンの移動度が向上して電池特性が向上すると推察される。
本発明のリチウムイオン二次電池用正極は、前記した本発明のリチウムイオン二次電池用正極活物質、導電材、およびバインダーを含む正極活物質層が、正極集電体上(正極表面)に形成されてなる。
導電材としては、アセチレンブラック、黒鉛、ケッチェンブラック等のカーボンブラック等が挙げられる。
正極集電板としては、アルミニウム箔またはアルミニウム合金箔等が挙げられる。
本発明のリチウムイオン二次電池は、前記した本発明のリチウムイオン二次電池用正極と、負極と、非水電解質とを含むものである。
負極は、負極集電体上に、負極活物質を含有する負極活物質層が形成されてなる。負極は、例えば、負極活物質を有機溶媒と混錬することによってスラリーを調製し、調製したスラリーを負極集電体に塗布、乾燥、プレスすることによって製造できる。
負極集電板としては、例えばニッケル箔、銅箔等の金属箔を用いることができる。
負極活物質としては、比較的低い電位でリチウムイオンを吸蔵、放出可能な材料であればよく、例えば、リチウム金属、リチウム合金、炭素材料、周期表14、15族の金属を主体とする酸化物、炭素化合物、炭化ケイ素化合物、酸化ケイ素化合物、硫化チタンおよび炭化ホウ素化合物等を用いることができる。
負極活物質の炭素材料としては、例えば、難黒鉛化性炭素、人造黒鉛、天然黒鉛、熱分解炭素類、ピッチコークス、ニードルコークス、石油コークス等のコークス類、グラファイト類、ガラス状炭素類、フェノール樹脂やフラン樹脂等を適当な温度で焼成し炭素化した有機高分子化合物焼成体、炭素繊維、活性炭、カーボンブラック類等を用いることができる。
その他に負極活物質として用いることができる材料としては、酸化鉄、酸化ルテニウム、酸化モリブデン、酸化タングステン、酸化チタン、酸化スズ等の酸化物や、Li2.6Co0.4N等の窒化物が挙げられる。
また、非水電解質として、電解質塩を含有させた固体電解質、高分子電解質、高分子化合物等に、電解質を混合または溶解させた固体状もしくはゲル状電解質等を用いることができる。
無機固体電解質としては、窒化リチウム、ヨウ化リチウム等を用いることができる。
高分子固体電解質としては、電解質塩と該電解質塩を溶解する高分子化合物を用いることができる。そして、この高分子化合物としては、ポリエチレンオキサイド、ポリプロピレンオキサイド、ポリホスファゼン、ポリアジリジン、ポリエチレンスルフィド、ポリビニルアルコール、ポリフッ化ビニリデン、および、ポリヘキサフルオロプロピレン、もしくは、これらの誘導体、混合物、および複合体を用いることができる。
ゲル状電解質のマトリックスとしては、酸化還元反応に対する安定性の観点から、特にフッ素系高分子が好ましい。
電解質塩は、この種の電池に用いられるものであればいずれも使用可能であり、例えば、LiClO4、LiPF6、LiBF4、CF3SO3Li、LiCl、LiBr等を用いることができる。
本発明のリチウムイオン二次電池用正極活物質の製造方法によれば、高電圧で充電を行った場合であっても、サイクル特性およびレート特性に優れるリチウムイオン二次電池用正極活物質を、生産性よく製造できる。また、本発明の製造方法では、ろ過や洗浄が不要であり、リチウム含有複合酸化物が塊になることがなく、撹拌等の取り扱いが容易であり、かつ乾燥時に凝集が起きにくいので、生産性が顕著に向上する。
さらに、本発明の製造方法で得られる正極活物質を用いたリチウムイオン二次電池用正極、および、この正極を用いたリチウムイオン二次電池は、高電圧で充電を行った場合であっても、優れたサイクル特性およびレート特性が実現できる。
[リチウム含有複合酸化物(A)の合成例]
硫酸ニッケル(II)六水和物140.6g、硫酸コバルト(II)七水和物131.4g、硫酸マンガン(II)五水和物482.2gの混合物に蒸留水1245.9gを加え、前記化合物が均一に溶解した原料溶液を得た。また、硫酸アンモニウム79.2gに蒸留水320.8gを加えて均一に溶解させ、アンモニア溶液を得た。硫酸アンモニウム79.2gに蒸留水1920.8gを加えて均一に溶解させ、母液とした。さらに、水酸化ナトリウム400gに蒸留水600gを加えて均一に溶解させ、pH調整液を得た。
次いで、2Lのバッフル付きガラス製反応槽に前記母液を入れてマントルヒーターで50℃に加熱し、これにpH調整液を加えてpHを11.0に調整した後、反応槽内の溶液をアンカー型の撹拌翼で撹拌しながら、原料溶液を5.0g/分の速度で、アンモニア溶液を1.0g/分の速度でそれぞれ添加し、ニッケル、コバルト、マンガンの複合水酸化物を析出させた。なお、原料溶液の添加中は、反応槽内のpHを11.0に保つようにpH調整液を添加した。また、析出した水酸化物が酸化しないように、反応槽内に窒素ガスを流量0.5L/分で流した。
得られた前駆体のニッケル、コバルト、マンガンの含有量をICPにより測定したところ、それぞれ11.6質量%、10.5質量%、42.3質量%であった。ニッケル:コバルト:マンガンのモル比が、0.172:0.156:0.672であることがわかった。
次に、この前駆体20gとリチウム含有量が26.9mol/kgの炭酸リチウム12.6gとを混合し、酸素含有雰囲気下900℃で12時間焼成して、リチウム含有複合酸化物の粉末を得た。以下、この粉末を、リチウム含有複合酸化物(A)と示す。
得られたリチウム含有複合酸化物(A)の組成は、Li(Li0.2Ni0.137Co0.125Mn0.538)O2となる。このリチウム含有複合酸化物(A)の平均粒子径D50は5.9μmであり、BET法を用いて測定した比表面積は2.6m2/gであった。
硫酸ニッケル(II)六水和物197g、硫酸コバルト(II)七水和物105g、硫酸マンガン(II)五水和物452gの混合物に蒸留水1245gを加え、前記化合物が均一に溶解した原料溶液を得た。また、硫酸アンモニウム99gに蒸留水401gを加えて均一に溶解させ、アンモニア溶液を得た。炭酸ナトリウム1gに蒸留水1900gを加えて均一に溶解させ、母液とした。さらに、炭酸ナトリウム350gに蒸留水1850gを加えて均一に溶解させ炭酸塩水溶液を得た。
こうして得られたニッケル、コバルト、マンガンの複合炭酸塩から不純物イオンを取り除くために、加圧ろ過と蒸留水への分散を繰り返し、洗浄を行った。ろ液の電気伝導度が100μS/cm未満となった時点で洗浄を終了し、120℃で15時間乾燥させて前駆体を得た。
得られた前駆体のニッケル、コバルト、マンガンの含有量をICPにより測定したところ、ニッケル:コバルト:マンガンのモル比は、0.245:0.126:0.629であった。また、前駆体に含まれる遷移金属の含有量をZINCON指示薬とEDTAによる逆滴定で求めたところ、8.23mol/kgであった。
得られたリチウム含有複合酸化物(B)の組成は、Li(Li0.143Ni0.210Co0.108Mn0.539)O2となる。このリチウム含有複合酸化物(A)の平均粒子径D50は11.2μmであり、BET法を用いて測定した比表面積は6.8m2/gであった。
原料溶液として硫酸ニッケル(II)六水和物260g、硫酸コバルト(II)七水和物17g、硫酸マンガン(II)五水和物470gの混合物に蒸留水1253gを加え、前記化合物が均一に溶解した原料溶液を用いた以外はリチウム含有複合酸化物(B)の合成例と同様に前駆体を得た。
得られた前駆体のニッケル、コバルト、マンガンの含有量をICPにより測定したところ、ニッケル:コバルト:マンガンのモル比は、0.326:0.020:0.65.4であった。また、前駆体に含まれる遷移金属の含有量をZINCON指示薬とEDTAによる逆滴定で求めたところ、8.53mol/kgであった。
次に、この前駆体20gとリチウム含有量が26.9mol/kgの炭酸リチウム8.25gとを混合し、酸素含有雰囲気下850℃で16時間焼成して、リチウム含有複合酸化物の粉末を得た。以下、この粉末を、リチウム含有複合酸化物(C)と示す。
得られたリチウム含有複合酸化物(C)の組成は、Li(Li0.130Ni0.283Co0.017Mn0.569)O2となる。このリチウム含有複合酸化物(C)の平均粒子径D50は11.2μmであり、BET法を用いて測定した比表面積は9.2m2/gであった。
アルミニウム(Al)含量が4.5質量%でpH4.6の原料乳酸アルミニウム水溶液7.0gに、蒸留水3.0gを加えて混合し、乳酸アルミニウム水溶液を調製した。また、硫酸アンモニウム((NH4)2SO4)0.77gに蒸留水9.23gを加えて混合し、硫酸アンモニウム水溶液を調製した。
次いで、前記リチウム含有複合酸化物(A)を撹拌しながら、その10gに対して、前記硫酸アンモニウム水溶液1gをスプレーコートした。さらに、撹拌されているリチウム含有複合酸化物(A)10gに対して前記乳酸アルミニウム水溶液1gをスプレーコートし、混合物を得た。ここで、リチウム含有複合酸化物(A)にスプレーコートした陽イオン(Al3+)と陰イオン(SO4 2-)の(Z)の値は、0.33であった。
次いで、得られた混合物を、90℃で2時間乾燥した後に酸素含有雰囲気下400℃で8時間加熱し、リチウム含有複合酸化物(A)の表面にAlとSを含む被覆層を有する粒子(III)からなる正極活物質(1)を得た。正極活物質(1)の比表面積を表6に示す。
次に、得られた正極活物質(1)について、後述の条件にてXPS測定を行った。比較用試料として、Al2O3、Al2(SO4)3、およびLi2SO4を用いて、正極活物質(1)のAl2PおよびS2Pのケミカルシフトを比較した。その結果、図2および図3に示すように、正極活物質(1)のAl2PおよびS2Pのケミカルシフトは、それぞれAl2O3およびLi2SO4のケミカルシフトと一致した。また、この測定結果から、非金属元素(S)と金属元素(Al)との原子比率(S2P/Al2P)を算出した。これらXPS測定の結果を表2に示す。
XRDとXPSの測定結果から、被覆層に含有される金属元素(Al)を含む化合物はAl2O3であり、非金属元素(S)を含む化合物(II)はLi2SO4およびLi2SO4・H2Oであることが確認された。また、Al2O3は、XRDでは検出されなかったことから、非晶質であると考えられる。
硫酸アンモニウム((NH4)2SO4)1.23gに蒸留水8.77gを加えて硫酸アンモニウム水溶液を調製した。そして、この硫酸アンモニウム水溶液をリチウム含有複合酸化物(A)にスプレーコートした以外は実施例1と同様にして、リチウム含有複合酸化物粒子の表面にAlとSを含む被覆層を有する粒子(III)からなる正極活物質(2)を得た。正極活物質(2)の比表面積を表6に示す。
なお、リチウム含有複合酸化物(A)にスプレーコートした陽イオン(Al3+)と陰イオン(SO4 2-)の(Z)の値は、0.53であった。
次に、得られた正極活物質(2)について、XRD測定およびXPS測定を実施例1と同様に行った。XRDでピークが検出された化合物を表1に、非金属元素(S)と金属元素(Al)との原子比率(S2P/Al2P)およびXPS測定の結果を表2に示す。
XRDとXPSの測定結果から、被覆層に含有される金属元素(Al)を含む化合物はAl2O3であり、非金属元素(S)を含む化合物(II)はLi2SO4およびLi2SO4・H2Oであることが確認された。また、Al2O3は、XRDでは検出されなかったことから、非晶質であると考えられる。
硫酸アンモニウム((NH4)2SO4)1.54gに蒸留水8.46gを加えて硫酸アンモニウム水溶液を調製した。そして、この硫酸アンモニウム水溶液をリチウム含有複合酸化物(A)にスプレーコートした以外は実施例1と同様にして、リチウム含有複合酸化物粒子の表面にAlとSを含む被覆層を有する粒子(III)からなる正極活物質(3)を得た。正極活物質(3)の比表面積を表6に示す。
なお、リチウム含有複合酸化物(A)にスプレーコートした陽イオン(Al3+)と陰イオン(SO4 2-)の(Z)の値は、0.67であった。
次に、得られた正極活物質(3)について、XRD測定およびXPS測定を実施例1と同様に行った。測定されたXRDスペクトルを図1に、XRDでピークが検出された化合物を表1に、非金属元素(S)と金属元素(Al)との原子比率(S2P/Al2P)およびXPS測定の結果を表2に示す。
XRDとXPSの測定結果から、被覆層に含有される金属元素(Al)を含む化合物はAl2O3であり、非金属元素(S)を含む化合物(II)はLi2SO4およびLi2SO4・H2Oであることが確認された。また、Al2O3は、XRDでは検出されなかったことから、非晶質であると考えられる。
アルミニウム(Al)含量が4.5質量%でpH4.6の原料乳酸アルミニウム水溶液7.0gに、蒸留水3.0gを加えて混合し、乳酸アルミニウム水溶液を調製した。また、硫酸アンモニウム((NH4)2SO4)1.54gに蒸留水8.46gを加えて混合し、硫酸アンモニウム水溶液を調製した。
次いで、前記リチウム含有複合酸化物(A)を撹拌しながら、その10gに対して、前記硫酸アンモニウム水溶液1gをスプレーコートした。次に、同様に撹拌されているリチウム含有複合酸化物(A)10gに対して前記乳酸アルミニウム水溶液2gをスプレーコートした。なお、リチウム含有複合酸化物(A)にスプレーコートした陽イオン(Al3+)と陰イオン(SO4 2-)の(Z)の値は、0.33であった。
その後、実施例1と同様にして加熱し、リチウム含有複合酸化物粒子の表面にAlとSを含む被覆層を有する粒子(III)からなる正極活物質(4)を得た。正極活物質(4)の比表面積を表6に示す。
次に、得られた正極活物質(4)について、XRD測定およびXPS測定を実施例1と同様に行った。XRDでピークが検出された化合物を表1に、非金属元素(S)と金属元素(Al)との原子比率(S2P/Al2P)およびXPS測定の結果を表2に示す。
XRDとXPSの測定結果から、被覆層に含有される金属元素(Al)を含む化合物はAl2O3であり、非金属元素(S)を含む化合物(II)はLi2SO4およびLi2SO4・H2Oであることが確認された。また、Al2O3は、XRDでは検出されなかったことから、非晶質であると考えられる。
硝酸イットリウム六水和物4.47gに、蒸留水5.53g加えて混合し、硝酸イットリウム水溶液を調製した。また、硫酸アンモニウム((NH4)2SO4)0.77gに蒸留水9.23gを加えて混合し、硫酸アンモニウム水溶液を調製した。
次いで、前記リチウム含有複合酸化物(A)を撹拌しながら、その10gに対して、前記硫酸アンモニウム水溶液1gをスプレーコートした。次に、前記硝酸イットリウム水溶液1gをスプレーコートした。ここで、リチウム含有複合酸化物(A)にスプレーコートした陽イオン(Y3+)と陰イオン(SO4 2-)の(Z)の値は、0.33であった。
その後、実施例1と同様にして加熱し、リチウム含有複合酸化物粒子の表面にYとSを含む被覆層を有する粒子(III)からなる正極活物質(5)を得た。正極活物質(5)の比表面積を表6に示す。
次に、得られた正極活物質(5)について、XRD測定およびXPS測定を実施例1と同様に行った。XRDでピークが検出された化合物を表1に、XPS測定の結果を表2に示す。
XRDとXPSの測定結果から、被覆層に含有される非金属元素(S)を含む化合物(II)はLi2SO4およびLi2SO4・H2Oであることが確認された。また、Y2O3は、XRDでは検出されなかったことから、非晶質であると考えられる。
アルミニウム(Al)含量が4.5質量%でpH4.6の原料乳酸アルミニウム水溶液7.0gに、蒸留水3.0gを加えて混合し、乳酸アルミニウム水溶液を調製した。また、ホウ酸(H3BO3)0.36gに蒸留水9.64gを加えて混合し、ホウ酸水溶液を調製した。
次いで、前記リチウム含有複合酸化物(A)を撹拌しながら、その10gに対して、前記調製されたホウ酸水溶液1gをスプレーコートした。次に、前記乳酸アルミニウム水溶液1gをスプレーコートした。なお、リチウム含有複合酸化物(A)にスプレーコートした陽イオン(Al3+)と陰イオン(BO3 3-)の(Z)の値は、0.50であった。
その後、実施例1と同様にして加熱し、リチウム含有複合酸化物粒子の表面にAlとBを含む被覆層を有する粒子(III)からなる正極活物質(6)を得た。正極活物質(6)の比表面積を表6に示す。
次に、得られた正極活物質(6)について、XRD測定およびXPS測定を実施例1と同様に行った。XRD測定の結果を表1およびXPS測定の結果を表2に示す。
XRDとXPSの測定結果から、被覆層に含有される金属元素(Al)を含む化合物はAl2O3であることが確認された。また、Al2O3は、XRDでは検出されなかったことから、非晶質であると考えられる。
前記で得られたリチウム含有複合酸化物(A)に対して被覆処理(被覆層の形成)は行わず、そのまま比較例1の正極活物質(7)とした。正極活物質(7)の比表面積を表6に示す。
得られた正極活物質(7)について、XRD測定を実施例1と同様に行った。測定されたXRDスペクトル(図1に示す)から、正極活物質(7)は層状岩塩型結晶構造(空間群R-3m)であることが確認された。また、2θ=20~25°の範囲に層状Li2MnO3のピークが観察された。
実施例1において、リチウム含有複合酸化物(A)に対して、硫酸アンモニウム水溶液のスプレーコートを行わず、乳酸アルミニウム水溶液1gのみをスプレーコートした。それ以外は実施例1と同様にして、リチウム含有複合酸化物粒子の表面にAlを含む被覆層を有する粒子(III)からなる正極活物質(8)を得た。正極活物質(8)の比表面積を表6に示す。
次に、得られた正極活物質(8)について、XRD測定およびXPS測定を実施例1と同様に行った。測定されたXRDスペクトルを図1に、XRDでピークが検出された化合物を表1に、非金属元素(S)と金属元素(Al)との原子比率(S2P/Al2P)およびXPS測定の結果を表2に示す。
なお、表2に示すように、正極活物質(8)についての原子比率(S2P/Al2P)の算出値は0.03となり、Sの存在が認められるが、これは、リチウム含有複合酸化物の合成の際に使用された成分の残留に由来するものと考えられる。
XRDとXPSの測定結果から、被覆層に含有される金属元素(Al)を含む化合物はAl2O3であることが確認された。また、Al2O3は、XRDでは検出されなかったことから、非晶質であると考えられる。
硫酸アンモニウム((NH4)2SO4)2.65gに蒸留水7.35gを加えて硫酸アンモニウム水溶液を調製した。そして、この硫酸アンモニウム水溶液をリチウム含有複合酸化物(A)にスプレーコートした以外は実施例1と同様にして、リチウム含有複合酸化物粒子の表面にAlとSを含む被覆層を有する粒子(III)からなる正極活物質(9)を得た。正極活物質(9)の比表面積を表6に示す。
なお、リチウム含有複合酸化物(A)にスプレーコートした陽イオン(Al3+)と陰イオン(SO4 2-)の(Z)の値は、1.15であった。
次に、得られた正極活物質(9)について、XRD測定およびXPS測定を実施例1と同様に行った。XRDでピークが検出された化合物を表1に、XPS測定の結果を表2に示す。
XRDとXPSの測定結果から、被覆層に含有される金属元素(Al)を含む化合物はAl2O3であり、非金属元素(S)を含む化合物(II)はLi2SO4およびLi2SO4・H2Oであることが確認された。また、Al2O3は、XRDでは検出されなかったことから、非晶質であると考えられる。
アルミニウム(Al)含量が4.5質量%でpH4.6の原料乳酸アルミニウム水溶液6.29gに、硫酸アンモニウム((NH4)2SO4)0.35g蒸留水3.36gを加えて混合し、硫酸アンモニウムと乳酸アルミニウムとを混合して得られた水溶液を調製した。
次いで、前記で得られたリチウム含有複合酸化物(B)を撹拌しながら、その10gに対して、前記硫酸アンモニウムと乳酸アルミニウムとを混合して得られた水溶液2.15gをスプレーコートした。ここで、リチウム含有複合酸化物(B)にスプレーコートした陽イオン(Al3+)と陰イオン(SO4 2-)の(Z)の値は、0.167である。
次いで、得られた混合物を、90℃で2時間乾燥した後に酸素含有雰囲気下450℃で8時間加熱し、リチウム含有複合酸化物粒子の表面にAlとSを含む被覆層を有する粒子(III)からなる正極活物質(10)を得た。正極活物質(10)の比表面積を表6に示す。
次に、得られた正極活物質(10)について、XRD測定およびXPS測定を実施例1と同様に行った。XRDでピークが検出された化合物を表3に、非金属元素(S)と金属元素(Al)との原子比率(S2P/Al2P)およびXPS測定の結果を表4に示す。
XRDとXPSの測定結果から、被覆層に含有される金属元素(Al)を含む化合物はAl2O3であり、非金属元素(S)を含む化合物(II)はLi2SO4およびLi2SO4・H2Oであることが確認された。また、Al2O3は、XRDでは検出されなかったことから、非晶質であると考えられる。
次に、得られた正極活物質(10)について、後述の条件にて遊離アルカリ測定を行った。アルカリ測定の結果を表5に示す。
アルミニウム(Al)含量が4.5質量%でpH4.6の原料乳酸アルミニウム水溶液6.29gに、硫酸アンモニウム((NH4)2SO4)1.05g蒸留水2.66gを加えて混合し、硫酸アンモニウムと乳酸アルミニウムとを混合して得られた水溶液を調製した。そして、この硫酸アンモニウムと乳酸アルミニウムとを混合して得られた水溶液をリチウム含有複合酸化物(B)にスプレーコートして接触させた以外は実施例7と同様にして、リチウム含有複合酸化物粒子の表面にAlとSを含む被覆層を有する粒子(III)からなる正極活物質(11)を得た。正極活物質(11)の比表面積を表6に示す。
なお、リチウム含有複合酸化物(B)にスプレーコートした陽イオン(Al3+)と陰イオン(SO4 2-)の(Z)の値は、0.500である。
次に、得られた正極活物質(11)について、XRD測定およびXPS測定を実施例1と同様に行った。XRDでピークが検出された化合物を表3に、非金属元素(S)と金属元素(Al)との原子比率(S2P/Al2P)およびXPS測定の結果を表4に示す。
XRDとXPSの測定結果から、被覆層に含有される金属元素(Al)を含む化合物はAl2O3であり、非金属元素(S)を含む化合物(II)はLi2SO4およびLi2SO4・H2Oであることが確認された。また、Al2O3は、XRDでは検出されなかったことから、非晶質であると考えられる。
次に、得られた正極活物質(11)について、後述の条件にて遊離アルカリ測定を行った。アルカリ測定の結果を表5に示す。
硫酸アンモニウムと乳酸アルミニウムとを混合して得られた水溶液をリチウム含有複合酸化物(C)にスプレーコートした以外は実施例7と同様にして、リチウム含有複合酸化物粒子(C)の表面にAlとSを含む被覆層を有する粒子(III)からなる正極活物質(12)を得た。正極活物質(12)の比表面積を表6に示す。
なお、リチウム含有複合酸化物(C)にスプレーコートした陽イオン(Al3+)と陰イオン(SO4 2-)の(Z)の値は、0.167である。
次に、得られた正極活物質(12)について、XRD測定およびXPS測定を実施例1と同様に行った。XRDでピークが検出された化合物を表3に、非金属元素(S)と金属元素(Al)との原子比率(S2P/Al2P)およびXPS測定の結果を表4に示す。
XRDとXPSの測定結果から、被覆層に含有される金属元素(Al)を含む化合物はAl2O3であり、非金属元素(S)を含む化合物(II)はLi2SO4およびLi2SO4・H2Oであることが確認された。また、Al2O3は、XRDでは検出されなかったことから、非晶質であると考えられる。
次に、得られた正極活物質(12)について、実施例7と同様に遊離アルカリ測定を行った。アルカリ測定の結果を表5に示す。
アルミニウム(Al)含量が4.5質量%でpH4.6の原料乳酸アルミニウム水溶液9.44gに、硫酸アンモニウム((NH4)2SO4)0.35g蒸留水0.21gを加えて混合し、硫酸アンモニウムと乳酸アルミニウムとを混合して得られた水溶液を調製した。そして、この硫酸アンモニウムと乳酸アルミニウムとを混合して得られた水溶液をリチウム含有複合酸化物(C)にスプレーコートした以外は実施例9と同様にして、リチウム含有複合酸化物粒子の表面にAlとSを含む被覆層を有する粒子(III)からなる正極活物質(13)を得た。正極活物質(13)の比表面積を表6に示す。
なお、リチウム含有複合酸化物(B)にスプレーコートした陽イオン(Al3+)と陰イオン(SO4 2-)の(Z)の値は、0.111である。
次に、得られた正極活物質(13)について、XRD測定およびXPS測定を実施例1と同様に行った。XRDでピークが検出された化合物を表3に、非金属元素(S)と金属元素(Al)との原子比率(S2P/Al2P)およびXPS測定の結果を表4に示す。
XRDとXPSの測定結果から、被覆層に含有される金属元素(Al)を含む化合物はAl2O3であり、非金属元素(S)を含む化合物(II)はLi2SO4およびLi2SO4・H2Oであることが確認された。また、Al2O3は、XRDでは検出されなかったことから、非晶質であると考えられる。
次に、得られた正極活物質(13)について、実施例7と同様に遊離アルカリ測定を行った。アルカリ測定の結果を表5に示す。
アルミニウム(Al)含量が4.5質量%でpH4.6の原料乳酸アルミニウム水溶液6.29gに蒸留水3.71gを加えて混合し、乳酸アルミニウム水溶液を調製した。そして、この乳酸アルミニウム水溶液をリチウム含有複合酸化物(B)にスプレーコートした以外は実施例7と同様にして、リチウム含有複合酸化物粒子の表面にAlを含む被覆層を有する粒子(III)からなる正極活物質(14)を得た。正極活物質(14)の比表面積を表6に示す。
次に、得られた正極活物質(14)について、XRD測定およびXPS測定を実施例1と同様に行った。XRDでピークが検出された化合物を表3に、非金属元素(S)と金属元素(Al)との原子比率(S2P/Al2P)およびXPS測定の結果を表4に示す。
XRDとXPSの測定結果から、被覆層に含有される金属元素(Al)を含む化合物はAl2O3であることが確認された。また、Al2O3は、XRDでは検出されなかったことから、非晶質であると考えられる。
次に、得られた正極活物質(14)について、実施例7と同様に遊離アルカリ測定を行った。アルカリ測定の結果を表5に示す。
正極材1gを蒸留水10gに分散して30分攪拌した後に、メンブレンフィルターでろ過した。ろ液に蒸留水をさらに60g追加してpHを測定した。この時のpHを初期pHとする。
次に蒸留水を加えたろ液について0.02mol/Lの塩酸で滴定を行い、初期pHからpH8.5までの滴定量がLiOHとLi2CO3の中和、pH8.5~pH4.0の滴定量がLi2CO3の中和に対応すると仮定して、ろ過液に含まれるLiOHとLi2CO3の含有量を求めた。正極材1gに含まれるLi量に対する、ろ液中のLiOHに含まれるLi量の比率を遊離LiOH比率とした。正極材1gに含まれるLi量に対する、ろ液中のLi2CO3に含まれるLi量の比率を遊離Li2CO3比率とした。遊離LiOH比率と遊離Li2CO3比率の和を遊離Li比率とした。
<XRD測定>
XRD測定は、X線回折装置としてリガク社製の製品名RINT-TTR-IIIを用いた。X線源としては、CuKα線を用いた。測定条件は、電圧50kV、管電流300mA、走査軸2θ/θで、測定範囲2θ=20~36°、サンプリング幅0.04°、スキャンスピード0.2°/分で行った。
<XPS測定>
試料は、カーボンテープ上に正極活物質を密に転写して作製した。XPS測定では、PHI社製X線光電子分光装置Model 5500(線源:AlKα、モノクロ入り)を用いて、C1sの低エネルギー側のピークをコンタミネーションとみなし284.8eVに揃えた。測定エリアは直径約800μmの円内である。測定条件は、ワイドスキャンのパルスエネルギーが93.9eV、ステップエネルギーが0.8eV、ナロースキャン(図2および図3)のパルスエネルギーが23.5eV、ステップエネルギーが0.05eVで行った。
実施例1~6および比較例1~3で得られた正極活物質(1)~(9)と、導電材であるアセチレンブラック、およびポリフッ化ビニリデン(バインダー)を12.1質量%含む溶液(溶媒N-メチルピロリドン)を混合し、さらに、N-メチルピロリドンを添加してスラリーを調製した。このとき、正極活物質(1)~(9)とアセチレンブラックとポリフッ化ビニリデンとは、82:10:8の質量比とした。
同様に、実施例7~10および比較例4で得られた正極活物質(10)~(14)とアセチレンブラックとポリフッ化ビニリデンとは、80:10:10の質量比とした。
次いで、このスラリーを、厚さ20μmのアルミニウム箔(正極集電体)に、ドクターブレードを用いて片面塗工した。そして、120℃で乾燥した後、ロールプレス圧延を2回行い、正極体シートを作製した。ここで、正極活物質(1)~(14)から得られた正極体シートを、それぞれ正極体シート1~14とした。
前記で得られた正極体シート1~14を正極に用い、ステンレス鋼製簡易密閉セル型のリチウムイオン二次電池をアルゴングローブボックス内で組み立てた。なお、厚さ500μmの金属リチウム箔を負極に用い、負極集電体には厚さ1mmのステンレス板を使用し、セパレータには厚さ25μmの多孔質ポリプロピレンを用いた。さらに、電解液には、濃度1mol/dm3のLiPF6/EC(エチレンカーボネート)+DEC(ジエチルカーボネート)(1:1)溶液(LiPF6を溶質とするECとDECとの体積比(EC:DEC=1:1)の混合溶液を意味する。)を用いた。
また、正極体シート1~14を用いたリチウムイオン二次電池を、電池1~14とした。
前記で製造された電池1~9について、下記の評価を行った。
(初期容量)
正極活物質1gにつき200mAの負荷電流で4.7Vまで充電し、正極活物質1gにつき50mAの負荷電流で2.5Vまで放電した。続いて、正極活物質1gにつき200mAの負荷電流で4.3Vまで充電し、正極活物質1gにつき100mAの負荷電流で2.5Vまで放電した。
このような充放電を行った電池1~9について、引き続き充放電正極活物質1gにつき200mAの負荷電流で4.6Vまで充電し、正極活物質1gにつき100mAの負荷電流で2.5Vまで放電した。このとき、4.6~2.5Vにおける正極活物質の放電容量を4.6V初期容量とした。
(レート特性)
4.6V初期容量の評価後、充放電正極活物質1gにつき200mAの負荷電流で4.6Vまで充電し、正極活物質1gにつき1000mAの負荷電流で2.5Vまで高レート放電した。このとき、高レート放電での4.6~2.5Vにおける正極活物質の放電容量を、4.6V初期容量で割った値を算出し、この値をレート維持率とした。
(サイクル特性)
充放電正極活物質1gにつき200mAの負荷電流で4.6Vまで充電し、正極活物質1gにつき100mAの負荷電流で2.5Vまで高レート放電する充放電サイクルを50回繰り返した。このとき、4.6V充放電サイクル50回目の放電容量を、4.6V初期容量で割った値を算出し、この値をサイクル維持率とした。
(初期容量)
正極活物質1gにつき20mAの負荷電流で4.6Vまで充電し、正極活物質1gにつき20mAの負荷電流で2.0Vまで放電した。このとき、4.6~2.0Vにおける正極活物質の放電容量を4.6V初期容量とした。
(サイクル特性)
次いで正極活物質1gにつき200mAの負荷電流で4.5Vまで充電し、正極活物質1gにつき200mAの負荷電流で2.0Vまで高レート放電する充放電サイクルを100回繰り返した。このとき、4.5V充放電サイクル100回目の放電容量を、4.5V充放電サイクル初回の放電容量で割った値を算出し、この値をサイクル維持率とした。
電池10~14についての、前記4.6V初期容量、およびサイクル維持率の評価結果を、表8に示す。
したがって、本発明の第1の態様のリチウムイオン二次電池用正極活物質を用いて正極を作製し、この正極を適用してリチウムイオン二次電池を構成した場合には、初期容量が高く、また優れたレート維持率およびサイクル維持率が得られることがわかる。
表5から、実施例7~10の正極活物質(10)~(13)を用いたリチウム電池10~13は、比較例4の正極活物質(14)に較べて、正極活物質を水に分散した場合のpHが低く、遊離Liの比率も低い。従って正極活物質(10)~(13)は正極体シートを形成する工程においてスラリーの粘度上昇やスラリーのゲル化というような問題が発生しにくい。
表8から、実施例7~10の正極活物質(10)~(13)を用いたリチウム電池10~13は、比較例4の正極活物質(14)を用いたリチウム電池14に較べて、初期容量は同程度であるが、高いサイクル維持率を有することがわかる。
したがって、本発明の第2の態様のリチウムイオン二次電池用正極活物質を用いて正極を作製した場合はゲル化の問題が発生しにくく、この正極を適用してリチウムイオン二次電池を構成した場合には、優れたサイクル維持率が得られることがわかる。

- リチウムと遷移金属元素を含むリチウム含有複合酸化物の表面に、Al、Y、Ga、In、La、Pr、Nd、Gd、Dy、ErおよびYbからなる群から選ばれる少なくとも1種の金属元素を含む金属酸化物(I)と、LiとSおよびBからなる群から選ばれる少なくとも1種の非金属元素とを含む化合物(II)とを含有する被覆層を有する粒子(III)からなるリチウムイオン二次電池用正極活物質であって、
前記粒子(III)の表面層5nm以内に含まれる前記非金属元素と前記金属元素との原子比率(前記非金属元素/前記金属元素)が、0.10~0.25であることを特徴とするリチウムイオン二次電池用正極活物質。 - 前記粒子(III)の比表面積が0.1m2/g以上3m2/g未満である、請求項1に記載のリチウムイオン二次電池用正極活物質。

- リチウムと遷移金属元素を含むリチウム含有複合酸化物の粉末と、Al、Y、Ga、In、La、Pr、Nd、Gd、Dy、ErおよびYbからなる群から選ばれる少なくとも1種の金属元素を有する陽イオン(p)を含み、SおよびBからなる群から選ばれる少なくとも1種の非金属元素を有する陰イオン(n)を含まない第1の水溶液とを接触させる第1の接触工程と、
前記リチウム含有複合酸化物の粉末と、前記陰イオン(n)を含む第2の水溶液(ただし、該第2の水溶液は、前記陽イオン(p)を含んでもよく、含まなくてもよい。)とを接触させる第2の接触工程と、
前記第1の接触工程および第2の接触工程の後、得られた前記リチウム含有複合酸化物の処理粉末を250~700℃に加熱する加熱工程を備えるリチウムイオン二次電池用正極活物質の製造方法であって、
前記第1の水溶液と前記第2の水溶液を合わせた水溶液全体において、|(前記第2の水溶液に含まれる前記陰イオンのモル数×前記陰イオンの価数)|/((前記第1の水溶液に含まれる前記陽イオンのモル数×前記陽イオンの価数)+(前記第2の水溶液に含まれる前記陽イオンのモル数×前記陽イオンの価数))が1未満であることを特徴とするリチウムイオン二次電池用正極活物質の製造方法。 - 前記第1の接触工程と前記第2の接触工程が、同工程である請求項9に記載のリチウムイオン二次電池用正極活物質の製造方法。
- 前記陽イオン(p)が、Al3+、Y3+、Ga3+、La3+、Gd3+およびEr3+からなる群から選ばれる少なくとも1種を含み、前記陰イオン(n)がSO4 2-またはBO3 3-を含む、請求項9または10に記載のリチウムイオン二次電池用正極活物質の製造方法
- 前記水溶液の溶媒が水のみである、請求項9~11のいずれか1項に記載のリチウムイオン二次電池用正極活物質の製造方法。
- 前記接触工程において、リチウム含有複合酸化物粉末に、前記水溶液をスプレーコートすることにより行う、請求項9~12のいずれか1項に記載のリチウムイオン二次電池用正極活物質の製造方法。
