Abstract
Description
例えば、特許文献1には、単層フェルトからなる吸音フェルトが記載されている。また、特許文献2には、樹脂バインダ付着繊維ウエブからなる自動車用内装材が記載されている。また、特許文献3には、繊維集合体からなる吸音層と発泡材からなる表皮層との積層体から構成される自動車用インシュレータが記載されている。
好ましい多孔質繊維としては、叩解度がJIS P 8121-1995の4.カナディアン・スタンダード・フリーネスに規定されるカナダ標準型ろ水度で350~650ml(CSF)および/またはJIS P 8121-1995の5.ショッパーろ水度試験方法に規定されるショッパーろ水度で15°SR~30°SRの多孔質パルプ繊維がある。
上記多孔質繊維は例えばアクリロニトリル系重合体を湿式紡糸して得られる延伸後未乾燥繊維を120~150℃の温度で湿熱処理することによって得られる多孔質アクリロニトリル系繊維である。
上記繊維シートにはクレープ率10~50%のクレープ加工および/または突起高さ0.02~2.00mmでかつ突起数が20~200個/cm2のエンボス加工を施すことにより表面に多数の凹凸を形成することによって伸縮性を付与されていることが望まく、また上記繊維シートには合成樹脂および/または合成樹脂前駆体が塗布および/または含浸および/または混合されていることによって通気抵抗が調節されていてもよい。
また、上記繊維シートには、該繊維シートが被着される下地の色を隠蔽する色に着色が施されていてもよい。
更に本発明は、上記吸音材料である繊維シートを、多孔質シートの片面または両面に積層した複層吸音材料、および上記吸音材料である繊維シート両面に多孔質シートを積層した複層吸音材料を提供するものである。
この場合、上記繊維シートと上記多孔質シートとが通気性接着剤層によって接着されることによって複層吸音材料とされ、上記複層吸音材料の通気抵抗が0.08~6.0kPa・s/mであることが望ましい。
更に上記多孔質シートには合成樹脂および/または合成樹脂前駆体が塗布および/または含浸および/または混合されていてもよい。
更に本発明は、上記複層吸音材料を所定形状に成形した複層吸音材料成形物を提供するものである。
また更に、本発明は上記複層吸音材料または複層吸音材料成形物を表皮材とし、該表皮材を多孔質基材シート表面に重ねて通気性接着剤層によって接着した積層材料であって、通気抵抗を0.08~6.0kPa・s/mに設定した積層材料からなる吸音性内装材料、および上記複層吸音材料または複層吸音材料成形物をカーペットの裏面に配した吸音性床敷材料を提供するものである。
表面に開孔する細孔を多数有する多孔質繊維は、該多孔質繊維自体に通気性および吸音性があり、このような通気性、吸音性を有する多孔質繊維を50質量%以上含む繊維からなるシートは、繊維相互間に形成される空間によっても通気性が付されかつ吸音性が奏されるので、吸音効果が極めて大きい吸音材料となる。
上記表面に開孔する細孔を多数有する多孔質繊維として望ましいものに、適度に叩解されたパルプ繊維がある。
上記繊維シートに合成樹脂および/または合成樹脂前駆体(以降「合成樹脂等」とも記載する)が塗布および/または含浸および/または混合されていると、上記繊維シートの剛性が向上し、また通気抵抗を0.05~3.0kPa・s/mの範囲で任意に調節出来る。なお、塗布は、上記繊維シートに合成樹脂等をスプレー、ハケ、ローラー等を使用して塗ることにより行われ、含浸は、上記繊維シートを液状とした合成樹脂等またはそれらの溶液に浸漬したり、上記繊維シートに合成樹脂等をしみ込ませたり等することによって行われ、また混合は、パルプスラリーに合成樹脂等を混ぜ込むことによって行われる。
上記繊維シートに、該繊維シートが被着される下地の色を隠蔽する色に着色が施されていると、上記繊維シートである吸音材料の下地の色が上記繊維シートを透過して見えてしまうという不具合を防止出来る。
上記多孔質シートに合成樹脂および/または合成樹脂前駆体を塗布および/または含浸および/または混合すれば、複層吸音材料に剛性、成形性、成形形状安定性が付与され、かつ通気抵抗を0.08~6.0kPa・s/mの範囲で任意に調節することが容易に出来る。
上記複層吸音材料は所定形状に成形されてもよく、そして上記複層吸音材料あるいは上記複層吸音材料成形物は例えば表皮材として多孔質基材シート表面に積層し、積層した状態で通気抵抗を0.08~6.0kPa・s/mの範囲に設定すると、優れた吸音性能を有する自動車等の吸音性内装材が提供され、また上記複層吸音材料あるいは上記複層吸音材料成形物は、例えばカーペットの裏面に配されると、優れた吸音性能を有する自動車等の吸音性床敷材料が提供される。
本発明にあっては、厚みが小さくかつ軽量で吸音特性に優れかつ安価な吸音材料および複層吸音材料が提供され、上記吸音材料および複層吸音材料を使用すれば、優れた吸音性能を有しかつ軽量な自動車の吸音性内装材料や吸音性床敷材料等が提供される。

本発明に使用される多孔質繊維とは、繊維自体が、その表面で開孔する細孔を多数有するものをいう。このような多孔質繊維としては、適度に叩解したパルプ繊維、アクリロニトリル系重合体を湿式紡糸して得られた延伸後未乾燥繊維を120~150℃の温度で湿熱処理することによって得られる多孔質アクリロニトリル系繊維(特開平5-311508号)、ポリマー製造段階で水溶性微粒子あるいはアルカリ可溶性微粒子をポリマー中に分散して得たポリエステルから紡糸した繊維を水処理あるいはアルカリ処理によって上記繊維に分散している水溶性微粒子あるいはアルカリ可溶性微粒子を溶出する方法によって得られる多孔質ポリエステル繊維が例示される。上記多孔質繊維としては、チューブ状の中空繊維であり、細孔が該繊維の表面から中空部まで貫通した連続微細孔を有するものであってもよい。
本発明の吸音材料の材料として望ましい多孔質繊維としては、上記適度に叩解されたパルプ繊維がある。
上記叩解は通常コニカルリファイナー、ディスクリファイナー等によって行われる。パルプ繊維の叩解度が650ml(CSF)を超えている場合および/または15°SRに満たない場合には、フィブリル化や同心円状の緩みが不充分となり、パルプ繊維の多孔質化が不充分となり空隙率が低下して吸音材料の吸音性能に悪影響が及ぼされる。一方350ml(CSF)を下回るおよび/または30°SRを上回るとパルプ繊維のフィブリル化が進んで細分化されてしまい、微細繊維が増加するので、かかるパルプ繊維からなる繊維シート、即ち紙の密度が高くなり、吸音材料の吸音特性に悪影響が及ぼされる。
本発明で使用される多孔質繊維は二種以上混合使用されてもよく、また、上記多孔質繊維と通常繊維(非多孔質繊維)とを混合してもよい。なお、この場合の混合比率は多孔質繊維が50質量%以上含まれるべきであり、望ましくは65質量%以上、更に望ましくは80質量%以上含まれるべきである。
上記通常繊維(非多孔質繊維)としては、例えばポリエステル繊維、ポリエチレン繊維、ポリプロピレン繊維、ポリアミド繊維、アクリル繊維、ウレタン繊維、ポリ塩化ビニル繊維、ポリ塩化ビニリデン繊維、アセテート繊維等の合成繊維、とうもろこしやサトウキビ等の植物から抽出された澱粉からなる生分解繊維、パルプ、木綿、ヤシ繊維、麻繊維、竹繊維、ケナフ繊維等の天然繊維、ガラス繊維、炭素繊維、セラミック繊維、石綿繊維等の無機繊維、あるいはこれらの繊維を使用した繊維製品のスクラップを解繊して得られた再生繊維の1種または2種以上の繊維が使用されるが、例えばガラス繊維、炭素繊維、セラミック繊維、石綿繊維、ステンレス繊維等の無機繊維やポリメタフェニレンイソフタルアミド繊維、ポリ-p-フェニレンテレフタルアミド繊維等のアラミド繊維、ポリアリレート繊維、ポリエーテルエーテルケトン繊維、ポリフェニレンサルファイド繊維等の望ましくは融点が250℃以上の耐熱性合成繊維を混合使用すれば、耐熱性の極めて高い繊維シートが得られる。その中でも炭素繊維は焼却処理が可能で細片が飛散しにくい点で有用な無機繊維であり、アラミド繊維は比較的安価で入手し易い点で有用な難燃性合成繊維である。
本発明の吸音材料は、上記多孔質繊維を含む繊維を材料とした繊維シートを用いることで得られる。
該繊維シートは上記したように、多孔質繊維である多孔質パルプ繊維、多孔質アクリロニトリル系繊維、多孔質ポリエステル繊維や、これらの混合繊維等を含む繊維を材料とする紙、あるいは不織布であり、その通気抵抗が0.05~3.0kPa・s/mになるように設定される。上記通気抵抗が0.05kPa・s/mを下回ると繊維シートの密度が低くなり過ぎ、繊維シートの強度や剛性が低下する。また上記通気抵抗が3.0kPa・s/mを上回ると繊維シートの密度が高くなり、吸音特性が不充分になり成形性も悪くなる。
上記繊維シートには所望なればクレープ加工および/またはエンボス加工を施して表面に、例えば縮緬状の皺状凹凸や多数の突起等の多数の凹凸を形成して伸縮性を付与してもよい。
ここで、該クレープ率は、
クレープ率(%)=(A/B)×100(Aは紙製造工程における抄紙速度、Bは紙の巻き取り速度)
又は
クレープ率(%)=(A´/B´)×100(A´はクレープ加工前の長さ、B´はクレープ加工後の長さ)
換言すれば、該クレープ率は多孔質繊維からなる繊維シートがクレーピングで縦方向(紙の場合は抄造方向)に圧縮される割合である(参考:特開2002-327399、特表平10-510886)。
ここで、クレープ率が10%に満たないとクレープ加工による吸音性能の向上が顕著でなくなり、かつ伸縮性も不足して深絞り成形に対応困難となり、一方、該クレープ率が50%を越えると、成形時に皺が入り易くなる。
上記エンボス加工は、表面に多数の凹凸が彫られたロール(エンボスロール)やプレート(エンボスプレート)を原繊維シートに押圧して該繊維シートの表面に多数の突起を形成したものであり、該突起の突起高さが0.02~2.00mmであり、かつ、突起数が20~200個/cm2であることが望ましい。該突起高さが0.02mmに満たないと、エンボス加工による吸音性能の向上が顕著でなくなり、かつ伸縮性も不足して深絞り成形に対応困難となり、また、突起高さが2.00mmを越えた場合には、成形時に皺が入り易い。また、突起数が20個/cm2に満たないと、エンボス加工による吸音性能の向上が顕著でなくなり、突起数が200個/cm2を越えた場合には、エンボス加工繊維シートの吸音性能の向上が見られなくなる。なお、図1において、エンボス加工繊維シート1aには突起1bが多数形成されており、突起1bの高さは、図1に示す「h」に相当する。
なお、上記エンボス加工工程において、原繊維シートにクレープ加工繊維シートを用いれば、エンボスクレープ加工繊維シートが得られる。
ここで、上記の通気抵抗(Pa・s/m)とは、通気性材料の通気の程度を表す尺度である。この通気抵抗の測定は定常流差圧測定方式により行われる。図2に示すように、シリンダー状の通気路W内に試験片Tを配置し、一定の通気量V(図中矢印の向き)の状態で図中矢印の始点側の通気路W内の圧力P1と、図中矢印の終点P2の圧力差を測定し、次式より通気抵抗Rを求めることが出来る。
ここで、ΔP(=P1-P2):圧力差(Pa)、V:単位面積当りの通気量(m3/m2・s)である。
通気抵抗は、例えば、通気性試験機(製品名:KES-F8-AP1、カトーテック株式会社製、定常流差圧測定方式)によって測定することが出来る。
本発明の吸音材料である繊維シートは多孔質シートの片面または両面に積層されてもよいし、また該繊維シートの両面に多孔質シートが積層されてもよい。本発明で使用される上記多孔質シートとしては、通常繊維シートが使用される。
(多孔質シートとして使用される繊維シート)
多孔質シートとして使用される繊維シートの繊維としては、上記した通常繊維と同様なものが使用されるが、吸音材料に使用される繊維シートと同様、多孔質繊維を50質量%以上含む繊維からなる繊維シートを多孔質シートとして使用してもよい。
上記低融点熱可塑性繊維としては、例えば融点180℃以下のポリエチレン、ポリプロピレン、エチレン-酢酸ビニル共重合体、エチレン-エチルアクリレート共重合体等のポリオレフィン系繊維、ポリ塩化ビニル繊維、ポリウレタン繊維、ポリエステル繊維、ポリエステル共重合体繊維、ポリアミド繊維、ポリアミド共重合体繊維等がある。これらの低融点熱可塑性繊維は、単独あるいは2種以上組み合わせて使用される。該低融点熱可塑性繊維の繊度は、0.1~60dtexの範囲であることが好ましい。本発明に使用する望ましい低融点熱可塑性繊維としては、例えば上記通常繊維を芯部分とし、該低融点熱可塑性繊維の材料樹脂である融点100~180℃の低融点熱可塑性樹脂を鞘とする芯鞘型複合繊維がある。該芯鞘型複合繊維を使用すると、得られる繊維シートの剛性や耐熱性が低下しない。
なお、本発明に係る多孔質シートの目付量、厚みは原則任意に設定可能であるが、望ましくは、目付量30~600g/m2、更に望ましくは35~300g/m2、厚み1~10mm、更に望ましくは2.0~5.0mmに設定され得る。
上記繊維シートからなる本発明の吸音材料を上記多孔質シートの片面または両面に積層するか、あるいは上記吸音材料の両面に上記多孔質シートを積層して複層吸音材料としてもよい。上記複層吸音材料とする場合は、通常の溶液型や水性エマルジョン型の接着剤、粉末状、くもの巣状、溶液型、あるいは水性エマルジョン型のホットメルト接着剤等が使用される。粉末状、くもの巣状のホットメルト接着剤の場合には通気性接着剤層となるため通気性を確保でき、積層材の通気性を阻害しない。
溶液型あるいは水性エマルジョン型の接着剤の場合にはスプレー塗装あるいはシルク印刷塗装、オフセット印刷塗装等によって点状に接着剤を塗布し、積層材の通気性を確保することが望ましい。
また該多孔質シートや後述する多孔質基材シート等に上記の低融点熱可塑性繊維が混合されているのであれば、吸音材料や多孔質シート等を複層吸音材料とする場合の接着剤、あるいは後述する吸音性内装材料の接着剤として、該低融点熱可塑性繊維を使用することも可能である。接着剤として使用される低融点熱可塑性繊維は、通気性接着剤層となるため通気性を確保でき、積層材の通気性を阻害しない。
なお、上記複層吸音材料の通気抵抗は0.08~6.0kPa・S/m、望ましくは0.1~5.0kPa・s/mの範囲に設定することが望ましい。該通気抵抗が6.0kPa・s/mを超えると、吸音特性および成形性が低下する。
図3に示すように、上記吸音材料1と上記多孔質シート2からなる上記複層吸音材料あるいは上記複層吸音材料成形物を表皮材3として多孔質基材シート4表面に重ねて接着して自動車や建物等の吸音性内装材料5としてもよい。
上記多孔質基材シート4としては、上記複層吸音材料に使用されている多孔質シート2と同様な材料が使用される。上記多孔質基材シート4の目付量、厚みは原則任意に設定可能であるが、通常50~2000g/m2、厚みは圧縮率によって種々変更されるが、通常は5~15mm程度に設定される。また上記表皮材3としての上記複層吸音材料と上記多孔質基材シート4との接着には、上記複層吸音材料において吸音材料1と多孔質シート2とを接着するために適用されたものと同様な接着剤および接着方法が適用され通気性を確保する。
そのために上記吸音材料1を上記多孔質基材シート4の色を隠蔽する色、具体的には多孔質シート2と同系統の色、例えば多孔質シート2が黒色、濃紺色、濃赤色等の濃色であれば上記吸音材料1を濃色に着色し、砂色、白色等の淡色であれば淡色に着色して、多孔質シート2および上記吸音材料1からなる表皮材3(複層吸音材料)の色を濃くして強調することで、下地(多孔質基材シート4)の色が透けて見えないようにすることが望ましい。
上記着色は例えば上記吸音材料1に合成樹脂を含浸あるいはスプレー塗布する場合に、該合成樹脂(溶液タイプ、エマルジョンタイプ、ディスパージョンタイプ)に着色剤を添加しておく。着色剤としては、通常カーボンブラックが使用され、上記吸音材料1を黒色に着色する。
前記したように、本発明に係る吸音材料、複層吸音材料、あるいは吸音性内装材料にあっては、吸音材料である繊維シートおよび/または多孔質シートおよび/または多孔質基材シートに、剛性や成形性を付与するために、あるいは通気性を調節するために、合成樹脂等を塗布および/または含浸および/または混合させてもよい。合成樹脂としては、例えば熱可塑性樹脂及び/又は熱硬化性樹脂が例示される。
上記熱硬化性樹脂あるいは合成樹脂前駆体は二種以上混合使用されてもよい。
上記合成樹脂、特に熱硬化性樹脂の添加は、紙および多孔質シートの成形形状保持性と剛性を共に向上せしめる。
上記フェノール系樹脂に使用されるフェノール系化合物としては、一価フェノールであってもよいし、多価フェノールであってもよいし、一価フェノールと多価フェノールとの混合物であってもよいが、一価フェノールのみを使用した場合、硬化時および硬化後にホルムアルデヒドが放出され易いため、好ましくは多価フェノールまたは一価フェノールと多価フェノールとの混合物を使用する。
上記一価フェノールとしては、フェノールや、o-クレゾール、m-クレゾール、p-クレゾール、エチルフェノール、イソプロピルフェノール、キシレノール、3,5-キシレノール、ブチルフェノール、t-ブチルフェノール、ノニルフェノール等のアルキルフェノール、o-フルオロフェノール、m-フルオロフェノール、p-フルオロフェノール、o-クロロフェノール、m-クロロフェノール、p-クロロフェノール、o-ブロモフェノール、m-ブロモフェノール、p-ブロモフェノール、o-ヨードフェノール、m-ヨードフェノール、p-ヨードフェノール、o-アミノフェノール、m-アミノフェノール、p-アミノフェノール、o-ニトロフェノール、m-ニトロフェノール、p-ニトロフェノール、2,4-ジニトロフェノール、2,4,6-トリニトロフェノール等の一価フェノール置換体、ナフトール等の多環式一価フェノールなどが挙げられ、これら一価フェノールは単独でまたは二種以上混合して使用することが出来る。
上記多価フェノールとしては、レゾルシン、アルキルレゾルシン、ピロガロール、カテコール、アルキルカテコール、ハイドロキノン、アルキルハイドロキノン、フロログルシン、ビスフェノール、ジヒドロキシナフタリン等が挙げられ、これら多価フェノールは単独でまたは二種以上混合して使用することができる。多価フェノールのうち好ましいものは、レゾルシンまたはアルキルレゾルシンであり、特に好ましいものはレゾルシンよりもアルデヒドとの反応速度が速いアルキルレゾルシンである。
なお上記多価フェノールのうち、レゾルシンおよびアルキルレゾルシン等のレゾルシノール系化合物の一種または二種以上の混合物(エストニア産オイルシェールの乾留によって得られる多価フェノール混合物を含む)と、アルデヒド及び/又はアルデヒド供与体からなるレゾルシノール系樹脂は、本発明のフェノール系樹脂として使用されることが望ましい。
本発明では上記フェノール系化合物とホルムアルデヒドおよび/またはホルムアルデヒド供与体が縮合せしめられるが、上記ホルムアルデヒド供与体とは分解するとホルムアルデヒドを生成供与する化合物またはそれらの二種以上の混合物を意味する。このようなアルデヒド供与体としては例えばパラホルムアルデヒド、トリオキサン、ヘキサメチレンテトラミン、テトラオキシメチレン等が例示される。本発明ではホルムアルデヒドとホルムアルデヒド供与体とを合わせて、以下ホルムアルデヒド類という。
上記フェノール系樹脂には二つの型があり、上記フェノール系化合物に対してホルムアルデヒド類を過剰にしてアルカリ触媒で反応することによって得られるレゾールと、ホルムアルデヒド類に対してフェノールを過剰にして酸触媒で反応することによって得られるノボラックとがあり、レゾールはフェノールとホルムアルデヒドが付加した種々のフェノールアルコールの混合物からなり、通常水溶液で提供され、ノボラックはフェノールアルコールに更にフェノールが縮合したジヒドロキシジフェニルメタン系の種々な誘導体からなり、通常粉末で提供される。
本発明に使用されるフェノール系樹脂にあっては、まず上記フェノール系化合物とホルムアルデヒド類とを縮合させて初期縮合物とし、該初期縮合物を繊維シートに付着させた後、硬化触媒および/または加熱によって樹脂化する。
上記縮合物を製造するには、一価フェノールとホルムアルデヒド類とを縮合させて一価フェノール単独初期縮合物としてもよいし、また一価フェノールと多価フェノールとの混合物とホルムアルデヒド類とを縮合させて一価フェノール-多価フェノール初期共縮合物としてもよい。上記初期縮合物を製造するには、一価フェノールと多価フェノールのどちらか一方または両方をあらかじめ初期縮合物としておいてもよい。
上記フェノール-アルキルレゾルシン共縮合物の望ましい製造方法は、まずフェノールとホルムアルデヒド類とを反応させてフェノール系樹脂初期縮合物を製造し、次いで該フェノール系樹脂初期縮合物にアルキルレゾルシンを添加し、所望なればホルムアルデヒド類を添加して反応せしめる方法である。
上記アルキロール化トリアゾン誘導体は尿素系化合物と、アミン類と、ホルムアルデヒド類との反応によって得られる。アルキロール化トリアゾン誘導体の製造に使用される上記尿素系化合物として、尿素、チオ尿素、メチル尿素等のアルキル尿素、メチルチオ尿素等のアルキルチオ尿素、フェニル尿素、ナフチル尿素、ハロゲン化フェニル尿素、ニトロ化アルキル尿素等の単独または二種以上の混合物が例示される。特に望ましい尿素系化合物は尿素またはチオ尿素である。またアミン類としてメチルアミン、エチルアミン、プロピルアミン、イソプロピルアミン、ブチルアミン、アミルアミン等の脂肪族アミン、ベンジルアミン、フルフリルアミン、エタノールアミン、エチレンジアミン、ヘキサメチレンジアミン、ヘキサメチレンテトラミン等のアミン類のほか更にアンモニアが例示され、これらは単独でまたは二種以上の混合物として使用される。上記アルキロール化トリアゾン誘導体の製造に使用されるホルムアルデヒド類はフェノール系樹脂の初期縮合物の製造に使用されるホルムアルデヒド類と同様なものである。
上記アルキロール化トリアゾン誘導体の合成には、通常、尿素系化合物1モルに対してアミン類および/またはアンモニアは0.1~1.2モル、ホルムアルデヒド類は1.5~4.0モルの割合で反応させる。上記反応の際、これらの添加順序は任意であるが、好ましい反応方法としては、まずホルムアルデヒド類の所要量を反応器に投入し、通常60℃以下の温度に保ちながらアミン類および/またはアンモニアの所要量を徐々に添加し、更に所要量の尿素系化合物を添加し、80~90℃で2~3時間攪拌加熱して反応せしめる方法がある。ホルムアルデヒド類としては通常37%ホルマリンが用いられるが、反応生成物の濃度をあげるためにその一部をパラホルムアルデヒドに置き換えても良い。またヘキサメチレンテトラミンを用いると、より高い固形分の反応生成物が得られる。尿素系化合物と、アミン類および/またはアンモニアと、ホルムアルデヒド類との反応は通常水溶液で行われるが、水の一部または全部に代えてメタノール、エタノール、イソプロパノール、n-ブタノール、エチレングリコール、ジエチレングリコール等のアルコール類の単独または二種以上の混合物が使用されても差し支えないし、またアセトン、メチルエチルケトン等のケトン類等の水可溶性有機溶剤の単独または二種以上の混合物が添加使用出来る。上記硬化剤の添加量はホルムアルデヒド類の場合は本発明のフェノール系樹脂の初期縮合物(初期共縮合物)100質量部に対して10~100質量部、アルキロール化トリアゾン誘導体の場合は上記フェノール系樹脂の初期縮合物(初期共縮合物)100質量部に対して10~500質量部である。
水溶性フェノール系樹脂の安定性を改良するために、上記フェノール系樹脂をスルホメチル化および/またはスルフィメチル化することが望ましい。
水溶性フェノール系樹脂の安定性を改良するために使用できるスルホメチル化剤としては、例えば、亜硫酸、重亜硫酸またはメタ重亜硫酸と、アルカリ金属またはトリメチルアミンやベンジルトリメチルアンモニウム等の第四級アミンもしくは第四級アンモニウムとを反応させて得られる水溶性亜硫酸塩や、これらの水溶性亜硫酸塩とアルデヒドとの反応によって得られるアルデヒド付加物が例示される。
該アルデヒド付加物とは、ホルムアルデヒド、アセトアルデヒド、プロピオンアルデヒド、クロラール、フルフラール、グリオキザール、n-ブチルアルデヒド、カプロアルデヒド、アリルアルデヒド、ベンズアルデヒド、クロトンアルデヒド、アクロレイン、フェニルアセトアルデヒド、o-トルアルデヒド、サリチルアルデヒド等のアルデヒドと、上記水溶性亜硫酸塩とが付加反応したものであり、例えばホルムアルデヒドと亜硫酸塩からなるアルデヒド付加物は、ヒドロキシメタンスルホン酸塩である。
水溶性フェノール系樹脂の安定性を改良するために使用できるスルフィメチル化剤としては、ホルムアルデヒドナトリウムスルホキシラート(ロンガリット)、ベンズアルデヒドナトリウムスルホキシラート等の脂肪族、芳香族アルデヒドのアルカリ金属スルホキシラート類、ナトリウムハイドロサルファイト、マグネシウムハイドロサルファイト等のアルカリ金属、アルカリ土類金属のハイドロサルファイト(亜ジチオン酸塩)類、ヒドロキシメタンスルフィン酸塩等のヒドロキシアルカンスルフィン酸塩等が例示される。
スルホメチル化剤および/またはスルフィメチル化剤の添加は、縮合反応前、反応中、反応後のいずれの段階で行ってもよい。
また、上記本発明の吸音材料である繊維シートおよび/または多孔質シートには、難燃剤が添加されてもよい。上記難燃剤としては、例えば燐系難燃剤、窒素系難燃剤、硫黄系難燃剤、ホウ素系難燃剤、臭素系難燃剤、グアニジン系難燃剤、燐酸塩系難燃剤、燐酸エステル系難燃剤、アミノ樹脂系難燃剤、膨張黒鉛等がある。
本発明においては特に水に難溶または不溶の粉末状の固体難燃剤が使用されることが望ましい。水に難溶または不溶の粉末状の固体難燃剤は吸音材料に耐水性、耐久性に優れた難燃性を付与する。特に本発明の吸音材料である繊維シートおよび/または多孔質シートは粗構造を有しているから、上記粉末状の固体難燃剤が内部にまで円滑に浸透して高度な難燃性ないし不燃性を付与する。
上記樹脂を含浸または塗布した吸音材料または多孔質シート中の樹脂量を調節するには、樹脂を含浸または塗布後、該吸音材料または多孔質シートを絞りロールやプレス盤を使用して絞る。この場合、該吸音材料または多孔質シートはその厚みを減少させるが、該多孔質シートとして繊維シートを用いた場合には該繊維シートが低融点繊維からなるか、あるいは低融点繊維が含まれている場合には、上記樹脂含浸前に該繊維シートを加熱して低融点繊維を溶融させ、繊維を該溶融物によって結着しておくことが望ましい。そうすると該多孔質シートとしての繊維シートは強度および剛性が更に向上し、樹脂含浸の際の作業性が向上し、また絞り後の厚みの復元も顕著になる。
上記多孔質シートとしての繊維シートに上記樹脂を含浸または塗布した後は、上記多孔質シートとしての繊維シートを常温または加熱して乾燥させる。
〔実施例1〕
針葉樹パルプ90質量%、広葉樹パルプ10質量%の配合からなるパルプ繊維原料をディスクリファイナーにより叩解し、カナディアン・スタンダード・フリーネスに規定されるカナダ標準ろ水度およびショッパーろ水度がそれぞれ600ml(CSF)、16°SRと、450ml(CSF)、24°SRおよび400ml(CSF)、28°SRであるパルプ繊維原料を製造した。各パルプ繊維を使用して、各々の目付量が18g/m2および35g/m2になるように抄紙して繊維シートからなる吸音材料No.1~6を作製した。
実施例1において、叩解度を700ml(CSF)、13°SRにしたパルプ繊維原料を使用した以外は同様にして各々の目付量が18g/m2および35g/m2になるように抄紙して繊維シートからなる吸音材料No.7,No.8を作製した。
上記実施例1の叩解度が600ml(CSF)、16°SRで目付量18g/m2の繊維シートからなる吸音材料の片面にアクリル酸エステル系樹脂エマルジョンをスプレー方式にて固形分として20g/m2で塗布乾燥した他は同様にして、樹脂含浸繊維シートからなる吸音材料No.9を作製した。
上記実施例1において、叩解度を300ml(CSF)、32°SRにしたパルプ繊維原料を使用した以外は同様にして各々の目付量が18g/m2および35g/m2になるように抄紙して繊維シートからなる吸音材料No.10,No.11を作製した。
比較例1の叩解度が700ml(CSF)、13°SRで目付量35g/m2の繊維シートからなる吸音材料の片面にアクリル酸エステル系樹脂エマルジョンをスプレー方式にて固形分として55g/m2で塗布乾燥した他は同様にして、樹脂含浸繊維シートからなる吸音材料No.12を作製した。
実施例1,2および比較例1,2,3の各吸音材料の通気抵抗を通気性試験機KES-F8-AP1(カトーテック株式会社製)で測定した結果を表1に示す。
ポリエステル繊維70質量%および低融点ポリエステル繊維(融点:140℃)30質量%の混合繊維からなる目付量500g/m2の混合繊維ウェブを用い、該混合繊維ウェブを180℃で1分間加熱した後、冷却プレス成形機にて厚さ10mmの通気性多孔質シート(A)を作製した。次に、通気性接着剤層として目付量15g/m2のポリアミドからなるくもの巣状のホットメルト接着剤(融点:120℃)を、該通気性多孔質シート(A)の片面に重合し、更にその上に上記の実施例1、2、比較例1、2、3で得られた各吸音材料をそれぞれ重ね、熱プレス機にて130℃で5秒間軽く圧着させて複層吸音材料を作製した。
また、従来の比較吸音材料として、上記通気性多孔質シート(A)単独と、上記繊維ウェブの目付量を1800g/m2とした厚さ10mmの通気性多孔質シート(B)と、上記繊維ウェブの目付量を1000g/m2とした厚さ10mmの通気性多孔質シート(C)とを作製した。
上記、複層吸音材料および比較基材の各々についての通気抵抗と垂直入射法による吸音率の測定結果を表2に示す。なお、音源は吸音材料が積層されている物については、該吸音材料側とした。
比較例1の試験結果を表2および図6に示す。この結果より、叩解度が650ml(CSF)を超えるおよび/または15°SR未満のパルプ繊維原料を使用した吸音材料では、パルプ繊維の多孔質化が不充分となり、充分な通気抵抗が得られず吸音性能が悪くなる。また、反対に比較例2の350ml(CSF)未満および/または30°SRを超える叩解度のパルプ繊維はフィブリル化が進んで細分化されてしまい、このようなパルプ繊維原料を使用した吸音材料では通気抵抗が大きくなりすぎ吸音性能が悪くなる。
実施例2と比較例3の試験結果を表2および図5、図6に示す。この試験結果を比較すれば、叩解度が650ml(CSF)を超えるおよび/または15°SR未満のパルプ繊維原料を使用した通気抵抗の小さい吸音材料に樹脂を塗布して通気抵抗を本発明の範囲内に調整した比較例3の吸音材料No.12の場合では、必要な樹脂の塗布量が多くなるので、目付量も大となる。
一方、実施例2で示す本発明の範囲内である叩解度のパルプ繊維原料を使用した吸音材料に樹脂を塗布して通気抵抗を調整する場合では樹脂の塗布量を少なく調節出来、軽量で吸音性能も良好であることが判る。これはパルプ繊維を適度な叩解度(350~650ml(CSF)および/または15°SR~30°SR)で叩解すると、前記したようにパルプ繊維の表面に微細な細孔が無数に発生して多孔質となり、吸音性能に必要な通気抵抗が最適の状態になると思われる。即ち、従来の合成樹脂繊維を材料として使用した多孔質吸音材料の場合、通常の合成樹脂繊維は、溶融紡糸法で製造されるため、紡糸口金の孔より紡出された糸状をなしており、繊維の表面に細孔が開孔していない。従って、溶融紡糸法で極細繊維を製造しても一本一本の繊維は多孔質ではなく、重なった繊維相互間の間隙でのみ通気量が調整されるため、繊維一本の径を小さくしても(極細繊維)、通気量を調製して所望する吸音性能を得るには、嵩密度と重量を大きくする必要があるからではないか、と考えられる。
針葉樹パルプ70質量%、広葉樹パルプ30質量%からなる原料パルプをディスクリファイナーによりカナダ標準ろ水度430ml(CSF)およびショッパーろ水度26°SRになるまで叩解したパルプ繊維原料を抄紙後、得られた原紙を通常のヤンキードライヤー方式により乾燥して、目付量26g/m2でクレープ率が20%および40%の繊維シート(クレープ紙)である吸音材料No.13、No.14を作製した。
次にポリエステル繊維70質量%、低融点ポリエステル繊維(融点:160℃)30質量%からなる繊維ウェブを解繊混合し、加熱させながら通常の方法により厚さを順次調整して冷却し、厚さ15mm、目付量300g/m2の多孔質シートを得た。
次に上記クレープ紙からなる吸音材料No.13、No.14の両面にそれぞれ通気性接着剤層として、目付量10g/m2のポリアミド(融点:130℃)からなるくもの巣状のホットメルト接着剤を積層し、上記多孔質シートを上記吸音材料の両面にそれぞれ積層し、135℃の恒温機中で吸引しながら上記吸音材料の両面に上記多孔質シートを接着し、厚さ10mmの複層吸音材料を作製した。
上記吸音材料No.13、No.14およびそれから得られた複層吸音材料の通気抵抗と、上記複層吸音材料を150℃で加熱後、所定形状に冷却成形した複層吸音材料成形物の外観とを表3に、上記複層吸音材料の吸音率を測定した結果を表6および図8に示す。
上記実施例3において、クレープ率を8%および55%にした他は同様にして作製した吸音材料No.15、No.16およびそれから作製した複層吸音材料の通気抵抗と、上記複層吸音材料を150℃で加熱後、所定形状に冷却成形した複層吸音材料成形物の外観とを表3に、上記複層吸音材料の吸音率を測定した結果を表6および図8に示す。
針葉樹パルプ80質量%、広葉樹パルプ20質量%からなる原料パルプをディスクリファイナーによりカナダ標準ろ水度360ml(CSF)およびショッパーろ水度28°SRになるまで叩解したパルプ繊維原料を抄紙後、通常のエンボス加工方式により目付量18g/m2、突起数が64個/cm2であり、突起の高さが各々0.1mm、0.15mmの繊維シート(エンボス加工紙)である吸音材料No.17、No.18を作製した。
次にポリエステル繊維70質量%、低融点ポリエステル繊維(融点:160℃)30質量%からなる繊維ウェブを解繊混合し、加熱させながら通常の方法により厚さを順次調整して冷却し、厚さ20mm、目付量500g/m2の多孔質シートを作製した。
次に上記多孔質シートの両面に通気性接着剤層として、目付量10g/m2のポリアミド(融点:130℃)からなるくもの巣状のホットメルト接着剤を積層し、更にその上から上記エンボス加工紙からなる吸音材料No.17、No.18をそれぞれ積層し、135℃の恒温機中で吸引しながら上記多孔質シートの両面に上記吸音材料を接着し、厚さ15mmの複層吸音材料を作製した。
上記吸音材料No.17、No.18およびそれから得られた複層吸音材料の通気抵抗と、上記複層吸音材料を150℃で加熱後、所定形状に冷却成形した複層吸音材料成形物の外観とを表4に、上記複層吸音材料の吸音率を測定した結果を表6および図9に示す。
上記実施例4において、エンボス突起の高さを0.01mmおよび2.30mmにした他は同様にして作製した吸音材料No.19、No.20およびそれから作製した複層吸音材料の通気抵抗と、上記複層吸音材料を150℃で加熱後、所定形状に冷却成形した複層吸音材料成形物の外観とを表4に、上記複層吸音材料の吸音率を測定した結果を表6および図9に示す。
針葉樹パルプ70質量%、広葉樹パルプ30質量%からなる原料パルプをディスクリファイナーによりカナダ標準ろ水度360ml(CSF)およびショッパーろ水度28°SRになるまで叩解したパルプ繊維原料を抄紙後、通常のエンボス加工方式により目付量18g/m2、突起の高さが0.05mmであり、突起数が各々36個/cm2、144個/cm2の繊維シート(エンボス加工紙)である吸音材料No.21、No.22を作製した。
次にポリエステル繊維70質量%、低融点ポリエステル繊維(融点:160℃)30質量%からなる繊維ウェブを解繊混合し、加熱させながら通常の方法により厚さを順次調整しながら冷却し、厚さ20mm、目付量500g/m2の多孔質シートを作製した。
次に上記多孔質シートの片面に通気性接着剤層として、目付量10g/m2のポリアミド(融点:130℃)からなるくもの巣状のホットメルト接着剤を積層し、更にその上から上記繊維シート(エンボス加工紙)である吸音材料No.21、No.22をそれぞれ積層させ、135℃の恒温機中で吸引しながら上記多孔質シートの片面に上記吸音材料を接着し、厚さ15mmの複層吸音材料を作製した。
上記吸音材料No.21、No.22およびそれから作製した複層吸音材料の通気抵抗と、上記複層吸音材料を150℃で加熱後、所定形状に冷却成形した複層吸音材料成形物の外観とを表5に、上記複層吸音材料の吸音率を測定した結果を表6および図10に示す。
上記実施例5において、エンボス突起数を16個/cm2、225個/cm2にした他は同様にして作製した吸音材料No.23、No.24およびそれから作製した複層吸音材料の通気抵抗と、上記複層吸音材料を150℃で加熱後、所定形状に冷却成形した複層吸音材料成形物の外観とを表5に、上記複層吸音材料の吸音率を測定した結果を表6および図10に示す。
所定形状に成形された複層吸音材料成形物の外観状態を調べた。
◎:成形品の全体にわたって良好な外観であり、また深絞り部分の異常がなく表面もきれいな状態である。
△:所定形状に成形できるが、深絞り部分に皺が発生し外観不良となる。
×:成形品の全体にわたって皺が入り、特に深絞り部分に吸音材料の破れが発生する。
尚、実施例5、参考例3の試料については、測定時に該複層吸音材料の吸音材料面がマイクロホン側にくるように取付け、測定を行った。
表4に示される実施例4および参考例2の試験結果より、エンボス加工を施した吸音材料のエンボス部分での突起高さが0.02mmに満たない場合、あるいは2.00mmを超えた場合は、成形物の深絞り部分に皺や破れがみられる。
表5に示される実施例5および参考例3の試験結果より、エンボス加工を施した吸音材料のエンボス部分での突起数が20個/cm2に満たない場合、あるいは200個/cm2を超えた場合は、成形物の深絞り部分に皺や破れがみられる。
また、実施例3および実施例4の複層吸音材料の構成のように、本発明吸音材料の両面に多孔質シートが積層されている場合や、多孔質シートの両面に吸音材料が積層されている場合等は、音源側に対して該複層吸音材料の表裏の区別は特にない。また、実施例5のような、多孔質シートの片面に吸音材料が積層されている複層吸音材料の場合は、音源側に吸音材料面がくるように配置して取付ければよい。
針葉樹パルプ95質量%、麻繊維5質量%からなるパルプ/麻混合繊維原料をディスクリファイナーによりカナダ標準ろ水度580ml(CSF)およびショッパーろ水度22°SRになるまで叩解した繊維原料を抄紙後、得られた原紙を通常のヤンキードライヤー方式により乾燥して目付量23g/m2、クレープ率20%、通気抵抗0.803kPa・s/mの繊維シート(クレープ紙)である吸音材料を作製した。
次にポリエステル繊維からなりニードルパンチング法による目付量80g/m2の不織布を多孔質シートとし、該多孔質シートの片面に通気性ホットメルト接着剤として共重合ポリアミド粉末(融点:135℃、粒度:200~300μm)を5g/m2の塗布量で散布し、上記吸音材料を重ね、160℃の加熱ロールにて吸音材料面より圧着加熱し、該共重合ポリアミド粉末を溶融しながら上記繊維シート(クレープ紙)である吸音材料を上記多孔質シートに接着して通気抵抗が0.835kPa・s/mの複層吸音材料を作製した。
次に40質量%スルホメチル化フェノール-アルキルレゾルシン-ホルムアルデヒド共縮合樹脂水溶液40質量部、50質量%カーボンブラック水溶液2質量部、水58質量部からなる混合溶液を上記複層吸音材料の吸音材料面にスプレーにて30g/m2(湿潤状態にて)の塗布量になるように塗布した後、上記共縮合樹脂がB状態になるように120℃で3分乾燥させて複層吸音材料表皮材を作製した。
さらに、多孔質基材シートとしてレゾール型フェノール樹脂が20質量%塗布された目付量400g/m2のガラスウール原綿を用いて、上記複層吸音材料表皮材の吸音材料面を多孔質基材シートに重合し、200℃の熱プレス機にて所定形状に成形して吸音性内装材料を作製した。
この吸音性内装材料は耐候性が良好で軽量な吸音性能に優れたものであった。
また、従来のニードルパンチングされた不織布のみを表皮材として多孔質基材シートと積層して成形した内装材料の場合、不織布の目付ムラにより多孔質基材シートであるガラスウールの黄色が内装材料表面に透けて見えるという不具合があったが、この吸音性内装材料は、上記繊維シート(クレープ紙)である吸音材料面に共縮合樹脂混合溶液を塗布した時に、樹脂配合物にカーボンブラックを添加したことにより上記繊維シート(クレープ紙)である吸音材料表面が均一な黒色となり、該吸音性内装材料の外観を表皮側から調べた場合、多孔質基材シートの色が不織布から透けて見えるようなことがなく、全体に黒色でムラのない外観であった。従来この外観ムラを無くすためには不織布の目付量を増加したり、あるいは基材と同色のフィルムや不織布等を取付け(特開2006-35949号公報、特開平11-227511号公報)ていたのを、本発明の吸音材料そのものが全体にわたって均一なムラのない黒色表面を呈するため、表皮材の色(通常不織布は黒あるいは白色)と同色にすることが容易であり吸音性能に悪影響を与えずに外観の向上が出来た。
針葉樹パルプ100質量%からなるパルプ原料をディスクリファイナーによりカナダ標準ろ水度460ml(CSF)およびショッパーろ水度25°SRになるまで叩解した繊維原料を抄紙後、得られた原紙を通常のヤンキードライヤー方式により乾燥して目付量21g/m2、クレープ率18%、通気抵抗0.637kPa・s/mの繊維シート(クレープ紙)である吸音材料を作製した。
次にポリエステル繊維からなりスパンボンド法による目付量30g/m2の不織布を多孔質シートとし、該多孔質シートの片面に通気性ホットメルト接着剤として共重合ポリアミド粉末(融点:135℃、粒度:200~300μm)を10g/m2の塗布量で散布し、上記吸音材料を重ね、160℃の加熱ロールにて吸音材料面より圧着加熱し、該共重合ポリアミド粉末を溶融しながら上記吸音材料を上記多孔質シートに接着して複層吸音材料を作製した。
次に合成樹脂溶液として40質量%スルホメチル化フェノール-アルキルレゾルシン-ホルムアルデヒド共縮合樹脂水溶液30質量部、50質量%カーボンブラック水溶液2質量部、10質量%フッ素系撥水撥油水溶液3質量部、水65質量部からなる混合溶液を上記複層吸音材料に対し固形分として30g/m2の塗布量となるようにロールにて含浸塗布した後、上記共縮合樹脂がB状態になるように120℃で3分乾燥させて複層吸音材料表皮材を作製した。
さらに、多孔質基材シートとしてレゾール型フェノール樹脂が20質量%塗布された目付量500g/m2のガラスウール原綿を用いて、上記複層吸音材料表皮材の吸音材料面を上記多孔質基材シートに重合し、200℃の熱プレス機にて所定形状に成形して吸音性内装材料を作製した。
この吸音性内装材料は耐候性が良好で耐水、耐油性にも優れ軽量で吸音性能に優れたものであった。
上記吸音性内装材料を、厚さ10mmおよび20mmの試験試料No.25、No.26として作製し、通気抵抗、外観、および残響室法による吸音率を測定した結果を表7、表8、および図11、図12に示す。
実施例7において、吸音材料および通気性ホットメルト接着剤としての共重合ポリアミド粉末を除いた上で、多孔質基材シートとして用いたガラスウール原綿の目付量を500、1000、1500g/m2とした他は同様にして所定形状に成形し、厚さ10mmおよび20mmの試料No.27、No.28、No.29、No.30、No.31、No.32を得た。得られた試料の通気抵抗、外観、および残響室法による吸音率を測定した結果を表7、表8、および図11、図12に示す。
実施例7において、吸音材料および通気性ホットメルト接着剤としての共重合ポリアミド粉末を除いた上で、ポリエステル繊維からなりスパンボンド法による目付量160g/m2の不織布(通気抵抗:0.682kPa・s/m)を表皮材側の多孔質シートとして用い、前記合成樹脂溶液を同様にして含浸塗布して所定形状に成形し、厚さ10mmおよび20mmの成形試料No.33、No.34を得た。得られた試料の通気抵抗、外観、および残響室法による吸音率を測定した結果を表7、表8、および図11、図12に示す。
所定形状に成形された成形物の外観状態を調べた。
◎:成形物全体にわたり、異常がなく表面もきれいな状態である。
××:成形物全体にわたり、大きな皺が入り外観状態も非常に悪く製品にならない。
また、表8、図11から本発明の吸音材料No.25は、軽量で吸音性能に優れた吸音性内装材料が得られることがわかる。
即ち表8の結果から、多孔質シートである不織布の目付量を増やし、通気抵抗を調整した比較例は、吸音性能は良好であるが成形試料の外観が非常に劣り、製品とはならないことがわかる。
これら実施例によって、本発明の、叩解度がJIS P 8121-1995の4.カナディアン・スタンダード・フリーネスに規定されるカナダ標準型ろ水度で350~650ml(CSF)および/または5.ショッパーろ水度試験方法に規定されるショッパーろ水度で15°SR~30°SRのパルプ繊維からなり、通気抵抗が0.05~3.0kPa・s/mである繊維シートからなる吸音材料を用いることによって、軽量で吸音性能に優れ、さらに吸音性内装材料としての重量を従来の1/2~1/3にすることができる、ということがわかる。
広葉樹パルプ90質量%、ポリエステル繊維10質量%からなるパルプ繊維原料をディスクリファイナーにより叩解して上記パルプ繊維原料をカナダ標準ろ水度350ml(CSF)、ショッパーろ水度30°SRとし、上記パルプ繊維原料を抄紙後、得られた紙を通常のヤンキードライヤー方式により乾燥して目付量16g/m2、クレープ率が35%、通気抵抗0.677kPa・s/mの繊維シート(クレープ紙)である吸音材料を作製した。
次にポリエステル繊維からなるニードルパンチング法による目付量180g/m2の不織布を多孔質シートとし、該多孔質シート裏面にホットメルト接着剤として共重合ポリエステル粉末(粒度:200μm、融点110℃)を15g/m2塗布した後、上記吸音材料を重合し、180℃の表面温度の熱ロールに該吸音材料面を接触させながら該多孔質シートと該吸音材料とを接着させ複層吸音材料である表皮材を作製した。上記複層吸音材料である表皮材の通気抵抗は0.797kPa・s/mであった。次に、多孔質基材シートとして炭素繊維60質量部、ポリアミド共重合体繊維40質量部(融点:140℃)からなる目付量300g/m2、厚さ約30mmのウェブ層を160℃で加熱して該ポリアミド共重合体繊維を溶融させ、上記複層吸音材料である表皮材を重合し、所定形状に冷却プレス成形した。
このものは、成形部分により違いがあるが通気抵抗が0.801~1.02kPa・s/m程度の範囲であり、軽量で吸音性能の良好な吸音性内装材料が得られた。この吸音性内装材料は自動車の天井材、ルームパーテーションサイレンサ、ダッシュサイレンサ、パッケージトレイ等の吸音材料として有用である。
針葉樹パルプ85質量%、広葉樹パルプ15質量%の配合からなるパルプ繊維原料をディスクリファイナーにより叩解し、カナダ標準ろ水度CSf600ml、ショッパーろ水度16°SRのパルプ繊維原料のパルプ繊維を抄紙して通常のヤンキードライヤー方式により乾燥して目付量20g/m2、クレープ率25%、通気抵抗1.05kPa・s/mの繊維シート(クレープ紙)である吸音材料11を作製した(図13参照)。
ポリエステル繊維65質量%およびポリエステル芯鞘型複合繊維(鞘成分の融点140℃)35質量%の混合繊維からなる目付量160g/m2の繊維ウェブを用い、該繊維ウェブを180℃で1分加熱した後、冷却プレス成形機にて厚さ3.0mmの通気性繊維シートである通気性多孔質シート21および厚さ4.0mmの通気性繊維シートである通気性多孔質シート22を作製した(図13参照)。
上記多孔質シート21の片面に、共重合ポリアミドからなるくもの巣状のホットメルト接着剤(融点:120℃)を介して、上記吸音材料11を重合し、熱プレス機にて130℃で5秒間軽く圧着させて図13(a)に示す複層吸音材料31を作製した。更に同様の方法で、通気性多孔質シート21と22の間に吸音材料11を重合し圧着させて図13(b)に示す複層吸音材料32と、通気性多孔質シート22の両面に吸音材料11を重合し圧着させて図13(d)に示す複層吸音材料33とを作製した。
図13(a)と図13(c)においては、吸音性床敷材61A,61Cの複層吸音材料31は同一構成のものであるが、図13(a)はカーペット7を吸音材料11側に配置し、図13(c)はカーペット7を通気性多孔質シート21側に配置した構成を採用している。
更に図13(b)は通気性多孔質シート21、22の間に吸音材料11があり、該通気性多孔質シート21側にカーペット7が配置され、図13(d)は通気性多孔質シート22の両面に吸音材料11、11が配置され、その片側の吸音材料11にカーペット7が配置された構成を採用している。
特開平5-311508号公報記載の方法に基づいて製造した繊度3.0dtexの多孔質アクリロニトリル繊維70質量%、低融点ポリエステル繊維(融点140℃)30質量%からなる混合繊維ウェブを180℃で1分加熱した後、冷却ロールに通して目付量25g/m2、通気抵抗0.158kPa・s/mの繊維シートである吸音材料を製造した。
次に目付量500g/m2のガラスウール原綿シートに対し未硬化フェノール樹脂が20質量%塗布された多孔質シートの片面に上記吸音材料を重合し、200℃で1分間加熱プレス成形し所定形状の複層吸音材料成形物を得た。
このものは成形部位により差が見られるが通気抵抗は0.6~3.0kPa・s/mの範囲であり吸音性能に優れた複層吸音材料成形物であった。
ポリエステル溶融物に酸化亜鉛を30質量%混合分散せしめ、溶融紡糸することによって得られた酸化亜鉛混合ポリエステル繊維をpH13.5のカセイソーダ水溶液に浸漬して酸化亜鉛を溶出させ、その後水洗してカセイソーダを除去し乾燥して繊度2.2dtexの多孔質ポリエステル繊維を製造した。
上記多孔質ポリエステル繊維を平均長さ3.0mmの短繊維に切断し、実施例3で使用したパルプ繊維原料に20質量%の割合で添加した混合繊維原料を抄紙して目付量20g/m2、通気抵抗0.436kPa・s/mの繊維シートである吸音材料を製造した。
次にポリエステル繊維からなり目付量60g/m2のニードルパンチング法による不織布である多孔質シートの裏面に、多孔性接着剤層として融点125℃の共重合ポリアミドからなるくもの巣状のホットメルト接着剤層を形成し、該多孔性接着剤層を介して上記吸音材料と上記多孔質シートとを重合し、150℃で加熱接着させ通気抵抗0.476kPa・s/mの複層吸音材料である表皮材を製造した。
更に上記表皮材を用い、多孔質基材シートとしての通気性メラミン樹脂発泡体シートの表面に、上記ホットメルト接着剤層を介して該表皮材を重合し、180℃で加熱プレス成形し所定形状の吸音性内装材料を製造した。
該吸音性内装材料は成形部位により差が見られるが通気抵抗は3.0~5.5kPa・s/mの範囲であり吸音性能に優れた車両用吸音性内装材料として有用であった。
通常繊維(非多孔質繊維)としてポリエステル繊維(繊度1.2dtex、繊維長75mm)の繊維ウェブ5質量%、低融点ポリエステル繊維(繊度1.7dtex、繊維長74mm、融点140℃)15質量%、および実施例11で得られた多孔質ポリエステル繊維(繊度2.2dtex、繊維長65mm)80質量%からなる混合ウェブを180℃で1分加熱した後、冷却ロールに通して目付量50g/m2、厚さ0.2mm、通気抵抗0.203kPa・s/mの繊維シートである吸音材料を製造した。
次に得られた上記吸音材料の両面に実施例11で用いたホットメルト接着剤層を介して厚さ5mm、目付量300g/m2のポリエステル繊維からなる多孔質シートを重合し、150℃の恒温機中にて吸引しながら加熱し、厚さ10mmの複層吸音材料を製造した。
該複層吸音材料の通気抵抗は0.337kPa・s/mであり吸音性能に優れ、例えば家屋の壁材に取り付けて有用な吸音材料となる。
Claims (13)
- 表面に開孔する細孔を多数有する多孔質繊維を50質量%以上含む繊維を材料とする繊維シートからなり、通気抵抗が0.05~3.0kPa・s/mであることを特徴とする吸音材料。
- 上記多孔質繊維は叩解度がJIS P 8121-1995の4.カナディアン・スタンダード・フリーネスに規定されるカナダ標準型ろ水度で350~650ml(CSF)および/またはJIS P 8121-1995の5.ショッパーろ水度試験方法に規定されるショッパーろ水度で15°SR~30°SRの多孔質パルプ繊維である請求項1に記載の吸音材料。
- 上記多孔質繊維はアクリロニトリル系重合体を湿式紡糸して得られる延伸後未乾燥繊維を120~150℃の温度で湿熱処理することによって得られる多孔質アクリロニトリル系繊維である請求項1に記載の吸音材料。
- 上記繊維シートにはクレープ率10~50%のクレープ加工および/または突起高さ0.02~2.00mmでかつ突起数が20~200個/cm2のエンボス加工を施して表面に多数の凹凸を形成することにより、伸縮性が付与されている請求項1~3のいずれか1項に記載の吸音材料。
- 上記繊維シートには合成樹脂および/または合成樹脂前駆体が塗布および/または含浸および/または混合されていることによって通気抵抗が調節されている請求項1~4のいずれか1項に記載の吸音材料。
- 上記繊維シートには、該繊維シートが被着される下地の色を隠蔽する色に着色が施されている請求項1~5のいずれか1項に記載の吸音材料。
- 請求項1~6のいずれか1項に記載の吸音材料である繊維シートを、多孔質シートの片面または両面に積層したことを特徴とする複層吸音材料。
- 請求項1~6のいずれか1項に記載の吸音材料である繊維シートの両面に多孔質シートを積層したことを特徴とする複層吸音材料。
- 上記繊維シートと上記多孔質シートとが通気性接着剤層によって接着されることによって複層吸音材料とされ、該複層吸音材料の通気抵抗が0.08~6.0kPa・s/mである請求項7または請求項8に記載の複層吸音材料。
- 上記多孔質シートには合成樹脂および/または合成樹脂前駆体が塗布および/または含浸および/または混合されている請求項7~9のいずれか1項に記載の複層吸音材料。
- 請求項7~10のいずれか1項に記載の複層吸音材料を所定形状に成形した複層吸音材料成形物。
- 請求項7~10のいずれか1項に記載の複層吸音材料または請求項11に記載の複層吸音材料成形物を表皮材とし、該表皮材を多孔質基材シート表面に重ねて接着した積層材料であって、通気抵抗を0.08~6.0kPa・s/mに設定した積層材料からなることを特徴とする吸音性内装材料。
- 請求項7~11のいずれか1項に記載の複層吸音材料または複層吸音材料成形物をカーペットの裏面に配したことを特徴とする吸音性床敷材料。
