Abstract
【解決手段】アルミニウム及び/又はその化合物と、芳香族基を分子内に有するリン系化合物を含有する重縮合触媒を用いて重合されたポリエステルを主たる構成成分とし、白色度が50以上で、平均粒径が0.1〜3μmの微粒子を3〜50質量%含有し、フィルムの酸価が1(eq/ton)以上30(eq/ton)以下であることを特徴とする太陽電池裏面保護膜用ポリエステルフィルム。

Description
微粒子を走査型電子顕微鏡で観察し、粒子の大きさに応じて適宜倍率を変え、写真撮影したものを拡大コピーする。次いで、ランダムに選んだ少なくとも200個以上の微粒子について、各粒子の外周をトレースする。画像解析装置にてこれらのトレース像から粒子の円相当径を測定し、それらの平均値を平均粒径とする。
1)見かけ比重
フィルムを10cm×10cmの正方形に正確に切り出し、その厚みを50点測定して平均厚みt(単位μm)を求める。次にサンプルの質量を0.1mgまで測定し、w(単位g)とする。そして、下式によって見かけ比重を計算した。
見かけ比重(−)=(w/t)×10000
白色度JIS−L1015−1981−B法により、日本電色工業(株)Z−1001DPを用いて行った
フィルムおよび原料ポリエステル樹脂につき、下記の方法で測定した。
フィルムまたは原料ポリエステル樹脂を粉砕し、70℃で24時間真空乾燥を行った後、天秤を用いて0.20±0.0005gの範囲に秤量する。なお、各層の酸価を測定する場合は、それぞれの層を単層で押出した試料を作製し、試料とした。そのときの質量をW(g)とする。試験管にベンジルアルコール10mlと秤量した試料を加え、試験管を205℃に加熱したベンジルアルコール浴に浸し、ガラス棒で攪拌しながら試料を溶解する。溶解時間を3分間、5分間、7分間としたときのサンプルをそれぞれA,B,Cとする。次いで、新たに試験管を用意し、ベンジルアルコールのみ入れ、同様の手順で処理し、溶解時間を3分間、5分間、7分間としたときのサンプルをそれぞれa,b,cとする。
(2)滴定
予めファクターの分かっている0.04mol/l水酸化カリウム溶液(エタノール溶液)を用いて滴定する。指示薬はフェノールレッドを用い、黄緑色から淡紅色に変化したところを終点とし、水酸化カリウム溶液の滴定量(ml)を求める。サンプルA,B,Cの滴定量をXA,XB,XC(ml)とする。サンプルa,b,cの滴定量をXa,Xb,Xc(ml)とする。
(3)酸価の算出
各溶解時間に対しての滴定量XA,XB,XCを用いて、最小2乗法により、溶解時間0分での滴定量V(ml)を求める。同様にXa,Xb,Xcを用いて、滴定量V0(ml)を求める。次いで、次式に従い酸価を求める。

NF:0.04mol/l水酸化カリウム溶液のファクター
JIS−60068−2−66で規格化されているHAST(Highly Accelerated temperature and humidity Stress Test)を行った。機器はエスペック社製EHS−221を用い、105℃、100%Rh、0.03MPa下の条件で行った。
フィルムを70mm×190mmにカットし、治具を用いてフィルムを設置した。各フィルムは各々が接触しない距離を保ち設置した。105℃、100%Rh、0.03MPaの条件下で200時間処理を行った。
促進耐光性試験は、岩崎電気株式会社製アイ スーパーUVテスターSUV−W151を用い、63℃、50%Rh、照射強度100mW/cm2で100時間の連続UV照射処理を行った。
耐加水分解性、耐光性の評価は、破断伸び保持率で行った。それぞれの処理前、処理後の破断伸びをJIS C 2318−1997 5.3.31(引張強さ及び伸び率)に準拠して測定し、下記式に従い破断伸び保持率を算出した。
破断伸び保持率(%)=〔(処理後の破断伸び)×100〕/(処理前の破断伸び)
フィルムを長手方向に、長さ200mm、幅10mmの短冊状サンプルを切り出して用いた。JIS K−7127に規定された方法に従って、引っ張り試験器を用いて25℃、65%RHにて破断伸度を測定した。初期引っ張りチャック間距離は100mmとし、引っ張り速度は300m/分とした。測定はサンプルを変更して20回行い、その破断伸度の平均値(X)を求めた。また、長さ200mm、幅10mmの短冊状サンプルをギアオーブンに入れ、160℃の雰囲気下で放置した後、自然冷却し、このサンプルについて前記と同条件での引っ張り試験を20回行い、その破断伸度の平均値(Y)を求めた。得られた破断伸度の平均値(X)、(Y)から伸度保持率を次式で求めた。
伸度保持率(%)=(Y/X)×100
伸度保持率が50%以下となるまでの熱処理時間を求め、破断伸度保持率半減期とした。
ポリエステル0.1gをメタノール2ml中で250℃で加熱分解した後、ガスクロマトグラフィーにより定量して求めた。
(ポリエチレンテレフタレート樹脂(PET−I)の調製
(1)重縮合触媒溶液の調製
(リン化合物のエチレングリコール溶液の調製)
窒素導入管、冷却管を備えたフラスコに、常温常圧下、エチレングリコール2.0リットルを加えた後、窒素雰囲気下200rpmで攪拌しながら、リン化合物として(化39)で表されるIrganox1222(チバ・スペシャルティーケミカルズ社製)の200gを加えた。さらに2.0リットルのエチレングリコールを追加した後、ジャケット温度の設定を196℃に変更して昇温し、内温が185℃以上になった時点から60分間還流下で攪拌した。その後加熱を止め、直ちに溶液を熱源から取り去り、窒素雰囲気下を保ったまま、30分以内に120℃以下まで冷却した。得られた溶液中のIrganox1222のモル分率は40%、Irganox1222から構造変化した化合物のモル分率は60%であった。
(アルミニウム化合物の水溶液の調製)
冷却管を備えたフラスコに、常温常圧下、純水5.0リットルを加えた後、200rpmで攪拌しながら、塩基性酢酸アルミニウム200gを純水とのスラリーとして加えた。さらに全体として10.0リットルとなるよう純水を追加して常温常圧で12時間攪拌した。その後、ジャケット温度の設定を100.5℃に変更して昇温し、内温が95℃以上になった時点から3時間還流下で攪拌した。攪拌を止め、室温まで放冷し水溶液を得た。
(アルミニウム化合物のエチレングリコール混合溶液の調製)
上記方法で得たアルミニウム化合物水溶液に等容量のエチレングリコールを加え、室温で30分間攪拌した後、内温80〜90℃にコントロールし、徐々に減圧して、到達27hPaとして、数時間攪拌しながら系から水を留去し、20g/lのアルミニウム化合物のエチレングリコール溶液を得た。得られたアルミニウム溶液の27Al−NMRスペクトルのピーク積分値比は2.2であった。
3基の連続エステル化反応槽および3基の重縮合反応槽よりなり、かつ第3エステル化反応槽から第1重縮合反応槽への移送ラインに高速攪拌器を有したインラインミキサーが設置された連続式ポリエステル製造装置に高純度テレフタル酸1質量部に対してエチレングリコール0.75質量部とをスラリー調製槽に連続的に供給した。調製されスラリーを連続的に供給し第1エステル化槽が反応温度250℃、110kPa、第2エステル化反応槽が260℃、105kPa、第3エステル化反応槽が260℃、105kPaとして、第2エステル化反応槽にエチレングルコール0.025質量部を連続的に投入しポリエステルオリゴマーを得た。該オリゴマーを3基の反応槽よりなる連続重縮合装置に連続的に移送すると共に、該移送ラインに設置されたインラインミキサーに上記方法で調製したアルミニウム化合物のエチレングリコール溶液およびリン化合物のエチレングリコール溶液をそれぞれポリエステル中の酸成分に対してアルミニウム原子およびリン原子として0.015モル%および0.036モル%となるように攪拌式のミキサーで攪拌しながら連続的に添加し、初期重縮合反応槽が265℃、9kPa、中期重縮合反応槽が265〜268℃、0.7kPa、最終重縮合反応槽が273℃、13.3Paで重縮合し、極限粘度0.59、酸価10.5(eq/ton)のポリエチレンテレフタレート樹脂(PET−I)を調製した。
上記で調製したポリエチレンテレフタレート樹脂(PET−I)を回転型真空重合装置を用い、0.5mmHgの減圧下、220℃で時間を変えて固相重合を行い、値極限粘度0.75、カルボキシル末端濃度5.0(eq/ton)のポリエチレンテレフタレート樹脂(PETII)を作成した。
事前に120℃、8時間ほど10−3torr下で乾燥した、ポリエチレンテレフタレート樹脂(PET−I)50質量%に、平均粒径0.3μm(電顕法)のルチル型二酸化チタン50質量%を混合したものをベント式2軸押し出し機に供給して、約20分間混練りして連続的に0.1MPaの吸引をおこない、脱気しながら275℃で押出し、ルチル型二酸化チタン微粒子含有マスターバッチ(MB−I)ペレットを調製した。このペレットの酸価は、12.0(eq/ton)であった。
次いで、上記のように作製したポリエチレンテレフタレート樹脂(PET−II)50質量%と、先に作製したMB−Iを50質量%とを混合した(A)層の原料と、PET−IIを70質量%とMB−Iを30質量%とを(B)層の原料とし、それぞれ別々の押出機に投入し、280℃で混合、溶融し、続いてフィードブロックを用い、A層の片面にB層を溶融状態で接合した。このとき、A層とB層の吐出量比率は、ギアポンプを用いて制御した。次いでT−ダイを用いて30℃に調節された冷却ドラム上に押し出し、A/B/A層となるように未延伸シートを作成した。
得られた未延伸シートを、加熱ロールを用いて70℃に均一加熱し、90℃で3.3倍ロール延伸を行った。得られた1軸延伸フィルムをテンターに導き、140℃に加熱して3.7倍に横延伸し、幅固定して220℃で5秒間の熱処理を施し、更に220℃で幅方向に4%緩和させることにより、厚み188μm(19/150/19)の太陽電池裏面保護膜用プラスチックフィルムを得た。
(空洞形成剤の調製)
原料として、メルトフローレート1.5のポリスチレン(日本ポリスチ社製、G797N)20質量%、メルトフローレート3.0の気相法重合ポリプロピレン(出光石油化学製、F300SP)20質量%、及びメルトフローレート180のポリメチルペンテン(三井化学製:TPX DX−820)60質量%ペレット混合し、2軸押し出し機に供給して十分に混練りし、空洞形成剤を調製した(MB−II)。
B層の原料として、PET−II:MB−I:MB−IIを80:12:8(質量%)とした以外は、実施例1と同様の方法で太陽電池裏面保護膜用プラスチックフィルムを得た。
フィルム原料としてのポリエチレンテレフタレート樹脂の酸価を29.5(PET−III)とした以外は、実施例2と同様の方法で太陽電池裏面保護膜用プラスチックフィルムを得た。
微粒子含有マスターバッチの作成において、原料として、ポリエチレンテレフタレート樹脂(PET−I)50質量%に、平均粒径0.3μm(電顕法)のアナターゼ型二酸化チタン50質量%を混合したものをベント式2軸押し出し機に供給して、混練りして脱気しながら275℃で押出し、微粒子含有マスターバッチ(MB−III)ペレットを調製した。このペレットの酸価は、11.9(eq/ton)であった。微粒子含有マスターバッチMB−Iに代えてMB−IIIとした以外は実施例2と同様の方法で太陽電池裏面保護膜用プラスチックフィルムを得た。
微粒子含有マスターバッチの作製において、原料として紙袋に入れ温湿度の管理されていない場所で保管してあった未乾燥の極限粘度0.59、酸価10.5(eq/ton)のポリエチレンテレフタレート樹脂(PET−I)50質量%に、平均粒径0.3μm(電顕法)のルチル型二酸化チタン 50質量%を混合したものをベント式2軸押し出し機に供給して、混練りして305℃で脱気しながら微粒子(酸化チタン)含有マスターバッチ(MB−IV)ペレットを調製した。このペレットの酸価は、36.6(eq/ton)であった。微粒子含有マスターバッチMB−Iに代えてMB−IVとした以外は、実施例2と同様の方法で太陽電池裏面保護膜用プラスチックフィルムを得た。
微粒子含有マスターバッチの作製において、ルチル型二酸化チタンの代わりに平均粒径が0.6μmの硫酸バリウムとし(MB−V)、それをA層の原料としてMB−Iの代わりに用いた以外は、実施例2と同様の方法で太陽電池裏面保護膜用プラスチックフィルムを得た。
ジメチレンテレフタレート100質量部、エチレングリコール64質量部と酢酸カルシウム0.09質量部を触媒としてエステル交換した後、トリメチルホスフェート、三酸化アンチモンを0.03質量%で重合し、さらに回転型真空重合装置を用い、0.5mmHgの減圧下、220℃で時間を変えて固相重合を行い、値極限粘度0.75、カルボキシル末端濃度8.0(eq/ton)のポリエチレンテレフタレート樹脂(PET−IV)を作成した。PET−IIに代えてPET−IVを用いた以外は実施例2と同様の方法で太陽電池裏面保護膜用プラスチックフィルムを得た。
(PET−VI)
撹拌機付きの熱媒循環式2リッターステンレス製オートクレーブに高純度テレフタル酸とその2倍モル量のエチレングリコールを仕込み、トリエチルアミンを酸成分に対して0.3モル%加え、0.25MPaの加圧下245℃にて水を系外に留去しながらエステル化反応を120分間行いエステル化率が95%のビス(2‐ヒドロキシエチル)テレフタレート(BHET)およびオリゴマーの混合物(以下、BHET混合物という)を得た。このBHET混合物に対して、アルミニウムアセチルアセトネートの2.5g/lのエチレングリコール溶液をポリエステル中の酸成分に対してアルミニウム原子として0.015モル%加え、実施例1のリン化合物を酸成分に対して0.02モル%添加し、窒素雰囲気下常圧にて245℃で10分間攪拌した。次いで50分間を要して275℃まで昇温しつつ反応系の圧力を徐々に下げて13.3Paとしてさらに275℃、13.3Paで重縮合反応を行ない、極限粘度0.59、酸価11.0(eq/ton)のPET−Vを得た。得られたPETレジンを回転型真空重合装置を用い、0.5mmHgの減圧下、220℃で時間を変えて固相重合を行い、極限粘度0.75、酸価5.5(eq/ton)のPET−VIを作製した。
PET−Iの代わりにPET−Vを用いた以外はMB−Iと同様にして、MB−VIを作製した。
PET−II、MB−Iの代わりに、PET−VI、MB−VIを用いた以外は実施例2と同様の方法で太陽電池裏面保護膜用プラスチックフィルムを得た。
A層の樹脂構成を表のように変更した以外は、実施例2と同様の方法で太陽電池裏面保護膜用プラスチックフィルムを得た。

- フェノール部を同一分子内に有するリン化合物が、下記一般式(3)〜(4)で表される化合物からなる群より選ばれる一種または二種以上であることを特徴とする請求項8記載の太陽電池用ポリエステルフィルム。
- リン化合物のアルミニウム塩を含有する重縮合触媒を用いて重合されたポリエステルを主たる構成成分とするポリエステルフィルムであり、
白色度が50以上で、
平均粒径が0.1〜3μmの微粒子を3〜50質量%含有し、
フィルムの酸価が1(eq/ton)以上30(eq/ton)以下であることを特徴とする太陽電池裏面保護膜用ポリエステルフィルム。 - 下記一般式(5)で表される化合物から選択される少なくとも1種を含有する重縮合触媒を用いて重合されたポリエステルを主たる構成成分とするポリエステルフィルムであり、
白色度が50以上で、
平均粒径が0.1〜3μmの微粒子を3〜50質量%含有し、
フィルムの酸価が1(eq/ton)以上30(eq/ton)以下であることを特徴とする太陽電池裏面保護膜用ポリエステルフィルム。
- 160℃での耐熱テストにおける破断伸度保持率半減期が700時間以上であることを特徴とする請求項1〜11のいずれかに記載の太陽電池裏面封止用二軸配向ポリエステルフィルム。
