背景技术
过去,安全玻璃由玻璃制成。玻璃的硬度可以承受来自挡风玻璃刮水器的刮擦和一定量的粗糙的碎石。玻璃也非常经济,并且适合于大规模制造技术。然而,玻璃容易破碎,并且可能存在可以割伤乘客的危险的尖锐碎片,从而导致人身伤害。通过以下方式在一定程度上缓和了这个问题:通过回火使玻璃碎成小的碎片(1/2");以及通过将两个玻璃片与位于其间的柔性聚合物聚乙烯醇缩丁醛(PVB)芯层叠在一起,以试图将小碎片保持在一起。
遗憾的是安全玻璃容易受到空气中的小聚集物和灰尘的点蚀(pitting),从而导致在向着太阳行驶时视野模糊。仅在美国,每年就有超过15,000,000块玻璃挡风玻璃因点蚀和破碎而被更换。此外,由于PVB芯污染了玻璃,因此叠层玻璃-PVB-玻璃挡风玻璃不能循环利用。
至于安全玻璃的缺点,划伤乘客仍然是一个长期存在的问题,并且没有理想的解决方案。例如,虽然对试图在挡风玻璃的内部设置聚合物涂膜或涂层进行了30年的研究,然而仍没有在商业上取得任何成功。
聚碳酸酯表现出了优异的抗冲击性,并且用于赛车和越野车的车辆玻璃。然而,聚碳酸酯是非常柔软的材料,使得其在商用车辆或公共车辆的使用中太容易划伤和发生点蚀。迄今为止,没有可用的直接硬质涂层能够克服这些耐久性问题。因此,聚碳酸酯挡风玻璃目前仅限于公共道路上的摩托车。例如,Saudi Basic Industries Corporation(SABIC)是商品名为LEXAN的聚碳酸酯的制造商。在他们2016年的关于LEXAN板制品的交通部(DOT)指南(Department of Transportation(DOT)Guidebook)中写到“除了摩托车挡风玻璃之外,SABIC的热塑性材料通常不能用于面朝前的外部玻璃……”。
发明内容
本公开考虑了用于克服上述相关技术的缺点的各种系统和方法。本公开的实施方案的一个方面为一种层叠体,其包括聚碳酸酯基底,以及设置在聚碳酸酯基底上的紫外线硬质涂膜。紫外线硬质涂膜可以包括聚对苯二甲酸乙二醇酯(PET)层、介于PET层和聚碳酸酯基底之间的粘合剂、以及设置在PET层上的与聚碳酸酯基底相反侧的外部硬质涂层。外部硬质涂层、PET层和/或粘合剂可以包含UV稳定剂。
聚碳酸酯基底的厚度可为3mm至8mm。PET层的厚度可为2密耳至6密耳。外部硬质涂层的厚度可为2微米至10微米。外部硬质涂层的铅笔划痕硬度(gouge pencil hardness)可大于8H。粘合剂可为压敏粘合剂。
层叠体可以包括设置在聚碳酸酯基底上的与PET层相反的内部硬质涂层。内部硬质涂层的铅笔划痕硬度可为6H至8H。

如图2的实例所示,紫外线硬质涂膜120a可为堆叠在聚碳酸酯基底110上的多个紫外线硬质涂膜120(120a、120b等)中的第一个紫外线硬质涂膜。举例来说,第二紫外线硬质涂膜120b可以包括以下的层并且由这些层限定:PET层122b、粘合剂124b和外部硬质涂层126b,这些层分别与PET层122a、粘合剂124a和外部硬质涂层126a相同,不同之处在于,粘合剂124b可以介于PET层122b和第一紫外线硬质涂膜120(例如,其外部硬质涂层126a)之间。可以通过相同的方式施加附加(例如,第三、第四等)紫外线硬质涂膜120。当具有多于一个紫外线硬质涂膜120的层叠体100在车辆挡风玻璃或其他窗户在使用寿命期间随着时间的推移而不可接受地劣化时(例如,由于碎片、氧化等原因),可简单地剥离并移除最外部的紫外线硬质涂膜120,并露出下面的新的紫外线硬质涂膜120。为此,第一紫外线硬质涂膜120a的粘合剂124a可以比用于附加的紫外线硬质涂膜120的粘合剂124b等更强(并且在一些情况下,粘合剂124b等的强度可以随着各附加的紫外线硬质涂膜120而进一步降低)。以这种方式,在剥离其他紫外线硬质涂膜120的同时,第一紫外线硬质涂膜120a可以保持与聚碳酸酯基底110的粘合。例如,预期第一紫外线硬质涂膜120a可旨在于层叠体100的使用寿命期间保留在聚碳酸酯基底110上,而附加的硬质涂膜120可根据需要移除(并且可能如下文所述可补充附加的硬质涂膜120)。在这一方面,除了第一紫外线硬质涂膜120a以外的此类附加的紫外线硬质涂膜120均可以设置有标签或其他构件,以用于在层叠体100的使用寿命期间容易进行剥离。
紫外线硬质涂膜120a的PET层122a的厚度可为2密耳至6密耳(1密耳=1千分之一英寸),并且可为(例如)由DuPont Company以注册商标Mylar出售的双轴取向的聚对苯二甲酸乙二醇酯(BoPET)。外部硬质涂层126a的厚度可为2微米至10微米(例如5微米),并且可为(例如)UV可固化的聚硅氧烷-丙烯酸混合树脂,例如由DIC Corporation销售的UV可固化的树脂。外部硬质涂层126a除了具有大于8H的铅笔划痕硬度以外,其还可以通过美国国家标准协会(ANSI)Z26.1-1996标准中规定的磨损测试#18和ANSIZ26.1-1996标准中规定的一年天气测试#16。如上所述,例如,可以通过包含诸如羟苯基-苯并三唑或羟苯基-三嗪UV吸收剂之类的UV稳定剂,从而使外部硬质涂层126a是UV稳定的。通过使外部硬质涂层126a包含UV稳定剂,可防止或减缓在紫外线硬质涂膜120a的使用寿命期间由日光中的紫外线辐射引起的PET载体122a和粘合剂124a的劣化(例如,变黄或变脆)。预期PET载体122a和/或粘合剂124a中可以额外地或可供选择地包含UV稳定剂。粘合剂124a的厚度可为10微米至25微米(例如25微米),并且可为(例如)压敏粘合剂(PSA),如剥离强度为约30克/英寸的低粘性PSA,其中所述剥离强度定义为每单位宽度剥离时所需的恒定载荷。除了第一紫外线硬质涂膜120a以外的任何附加的紫外线硬质膜120的成分可以具有相同或相似的规格。位于下方的聚碳酸酯基底110的厚度可为3mm至8mm(例如4mm)。
如图2所示,层叠体100还可以包括设置在聚碳酸酯基底110上的与PET层122a相反的内部硬质涂层130。因为内部硬质涂层130将是挡风玻璃的向内表面,因此它将不会受到与外部硬质涂层126a相同的磨损和冲击,并且不需要保持相同的标准。因此,内部硬质涂层130可以比外部硬质涂层126a软,从而降低了如上讨论的关于将外部硬质涂层126a直接施加到聚碳酸酯基底110上的困难。例如,内部硬质涂层130的铅笔划痕硬度可以仅为6H至8H。内部硬质涂层130不一定需要通过ANSI Z26.1-1996标准中规定的磨损测试#13或ANSIZ26.1-1996标准中规定的一年天气测试#16。与外部硬质涂层126a类似,内部硬质涂层130的厚度可为2微米至10微米(例如5微米),并且可为(例如)UV可固化的聚硅氧烷-丙烯酸混合树脂,例如由DIC公司销售的UV可固化的树脂。因为内部硬质涂层130不会直接暴露于阳光,因此其可以具有或可以不具有UV稳定剂。
图3示出了根据本公开的实施方案的操作流程实例。操作流程可开始于在PET载体122a的第一侧上沉积UV稳定的硬质涂层,其将作为外部硬质涂层126a(步骤310)。外部硬质涂层126a优选湿沉积到PET载体122a上,但可根据包括旋涂、浸涂或真空沉积在内的任何适当方法进行施加。在施加外部硬质涂层126a之前或之后,可用粘合剂124a涂覆PET载体122a的相反侧(步骤320)。PET载体122a、粘合剂124a和外部硬质涂层126a这三个元件可彼此永久地结合,并且可共同视为紫外线硬质涂膜120a。当粘合剂124a涂覆于PET载体122a上时,可将可移除衬垫施加到PET载体122a的同一侧以保护粘合剂124a(步骤330)。然后,可以将紫外线硬质涂膜120a卷绕在辊上,以形成可为约2米宽的卷对卷加工卷材(processingweb)(步骤340)。步骤310至340的操作流程可以以约30米/分钟的速率制造一卷紫外线硬质涂膜120a。
当从辊上展开紫外线硬质涂膜120a时,可以移除可移除衬垫以使粘合剂124a露出(步骤350),并且PET载体122a可通过露出的粘合剂124a粘合至聚碳酸酯基底110(步骤360)。例如,可以通过辊将紫外线硬质涂膜120a干夹在平坦的聚碳酸酯基底110上。在紫外线硬质涂膜120a已经粘合至聚碳酸酯基底110的情况下,层叠体100就已经准备好热成形为挡风玻璃或其他窗户所需的最终形状。然而,如上所述并如图2所示,层叠体100可包括附加的紫外线硬质涂膜120b等,当这些附加的紫外线硬质涂膜120b等随着使用而劣化时,可以随后每次剥离一个附加的紫外线硬质涂膜。在这种情况下,对于各附加的紫外线硬质涂膜120,可以重复步骤310至360,不同之处在于,在步骤360中将各个随后的紫外线硬质涂膜120粘合至堆叠体的前一个紫外线硬质涂膜120上,而不是粘合至聚碳酸酯基底110上。当将所需数量的紫外线硬质涂膜120堆叠在聚碳酸酯基底110上时,可以使包括聚碳酸酯基底110和一个或多个经粘合的紫外线硬质涂膜120的整个层叠体110进行2D或3D热成形,以制造挡风玻璃或其他窗户(步骤370)。热成形温度通常可为约180摄氏度,并且可以利用挡风玻璃形状的图案或模具表面从而形成用于安装在车辆10中的适当尺寸的2D或3D形状的车辆挡风玻璃(参见图1)。
如上所述,对于具有多于一个紫外线硬质涂膜120的层叠体100,预期能够剥离并移除最外部的紫外线硬质涂膜120以露出下面的新的紫外线硬质涂膜120。在这一方面,可以在已经安装在车辆10中的层叠体100的使用寿命期间继续图3的操作流程。当最外部的紫外线硬质涂膜120随着时间的推移而不可接受地劣化时,可以将其剥离以露出下面的下一个紫外线硬质涂膜120(步骤380)。
在步骤380中移除一个或多个紫外线硬质涂膜120之后,进一步预期的是,在一些情况下,可以补充这样一组紫外线硬质涂膜120,以避免位于最内部的第一紫外线硬质涂膜120a发生任何劣化并延长层叠体100的使用寿命。可以想象,通常不会移除该第一紫外线硬质涂膜120a,因为这样做会露出较软的聚碳酸酯基底110,而聚碳酸酯基底110并不符合车辆10所使用的相同标准。因此,图3的操作流程可以包括将一个或多个新的紫外线硬质涂膜120施加至第一紫外线硬质涂膜120a或施加至其余的紫外线硬质涂膜120堆叠体的步骤(步骤390)。例如,可以对每个附加的新的紫外线硬质涂膜120进行步骤310至360,不同之处在于,在步骤360中,在层叠体100已经安装在车辆10中,并且在其已经热成形之后,可以将新的紫外线硬质涂膜120添加至层叠体100上。例如,这可以通过以下方式完成:将新的紫外线硬质涂膜120湿法层叠至堆叠体,并且在使用卡片或刮刀施加压力的同时,用热风枪或吹风机使新的紫外线硬质涂膜120收缩,以使其与层叠体100的现有形状一致。在一些情况下,如2020年1月31日提交的名称为“THERMOFORM WINDSHIELD STACKWITH INTEGRATED FORMABLEMOLD”的共同拥有的美国专利No.16/778,928所述,可使用作为凹模腔的牺牲层施加这种附加的紫外线硬质涂膜,该专利的全部内容通过引用明确地并入本文。
在层叠体100的使用寿命结束时,没有如常规的叠层玻璃-PVB-玻璃挡风玻璃的情况下的污染。因此,可以容易地使聚碳酸酯基底110循环利用,使得浪费较少并有益于环境。
在层叠体100的上述实例中,假定将至少一个紫外线硬质涂膜120粘合至聚碳酸酯基底110,然后热成形为挡风玻璃或其他窗户所需的形状。然而,本公开并不旨在受上述限制,并且预期,可以在聚碳酸酯基底110已经热成形之后施加一个或多个紫外线硬质涂膜120。例如,可以将上述与步骤390中补充紫外线硬质涂膜120的堆叠体相关的相同技术用于施加最初的一个或多个紫外线硬质涂膜120。
通过实例而非限制性的方式给出以上描述。根据上述公开,本领域技术人员可以设计出在此公开的本发明的范围和主旨内的变化。此外,本文公开的各实施方案的多个特征可单独使用,或者不同特征彼此组合使用,并且无意限制于本文所描述的具体组合。因此,权利要求的范围不受所示出的各实施方案的限制。
Claims (20)
1.一种层叠体,包括:
聚碳酸酯基底;以及
设置在所述聚碳酸酯基底上的紫外线硬质涂膜,所述紫外线硬质涂膜包括聚对苯二甲酸乙二醇酯(PET)层、介于所述PET层和所述聚碳酸酯基底之间的粘合剂、以及设置在所述PET层上的与所述聚碳酸酯基底相反侧的外部硬质涂层,所述外部硬质涂层包含UV稳定剂。
2.根据权利要求1所述的层叠体,其中所述聚碳酸酯基底的厚度为3mm至8mm。
3.根据权利要求1所述的层叠体,其中所述PET层的厚度为2密耳至6密耳。
4.根据权利要求1所述的层叠体,其中所述外部硬质涂层的厚度为2微米至10微米。
5.根据权利要求1所述的层叠体,其中所述外部硬质涂层的铅笔划痕硬度大于8H。
6.根据权利要求1所述的层叠体,其中所述粘合剂为压敏粘合剂。
7.根据权利要求1所述的层叠体,还包括设置在所述聚碳酸酯基底上的与所述PET层相反侧的内部硬质涂层。
8.根据权利要求7所述的层叠体,其中所述内部硬质涂层的铅笔划痕硬度为6H至8H。
9.根据权利要求1所述的层叠体,其中所述紫外线硬质涂膜为堆叠在所述聚碳酸酯基底上的多个紫外线硬质涂膜中的第一个紫外线硬质涂膜,所述多个紫外线硬质涂膜包括设置在所述第一紫外线硬质涂膜上的第二紫外线硬质涂膜,所述第二紫外线硬质涂膜包括第二PET层、介于所述第二PET层和所述第一紫外线硬质涂膜之间的第二粘合剂、以及设置在所述第二PET层上的与所述第一紫外线硬质涂膜相反侧的第二外部硬质涂层,并且所述第二外部硬质涂层包含UV稳定剂。
10.根据权利要求9所述的层叠体,其中所述第一紫外线硬质涂膜的所述粘合剂比所述第二粘合剂强。
11.根据权利要求1所述的层叠体,其中所述层叠体热成形为弯曲的车辆挡风玻璃的形状。
12.一种方法,包括:
在聚对苯二甲酸乙二醇酯(PET)载体的第一侧上沉积UV稳定的硬质涂层;
用粘合剂涂覆所述PET载体的与所述第一侧相反的第二侧;以及
使用所述粘合剂将所述PET载体的所述第二侧粘合至聚碳酸酯基底。
13.根据权利要求12所述的方法,其中所述PET载体、所述UV稳定的硬质涂层和所述粘合剂限定了紫外线硬质涂膜,所述方法还包括在所述粘合之前将所述紫外线硬质涂膜卷绕在辊上。
14.根据权利要求12所述的方法,还包括:
在所述涂覆之后,将可移除衬垫施加到所述PET载体的所述第二侧;以及
在所述粘合之前,从所述PET载体的所述第二侧移除所述可移除衬垫。
15.根据权利要求12所述的方法,其中所述PET载体、所述UV稳定的硬质涂层和所述粘合剂限定了紫外线硬质涂膜,所述方法还包括将粘合有紫外线硬质涂膜的所述聚碳酸酯基底热成形为弯曲的车辆挡风玻璃的形状。
16.根据权利要求12所述的方法,其中所述PET载体、所述UV稳定的硬质涂层和所述粘合剂限定了第一紫外线硬质涂膜,所述方法还包括:
将第二UV稳定的硬质涂层沉积在第二PET载体的第一侧上;
用第二粘合剂涂覆所述第二PET载体的与所述第一侧相反的第二侧;以及
使用所述第二粘合剂将所述第二PET载体的所述第二侧粘合至所述第一紫外线硬质涂膜。
17.根据权利要求16所述的方法,其中所述第一紫外线硬质涂膜的所述粘合剂比所述第二粘合剂强。
18.根据权利要求16所述的方法,其中所述第二PET载体、所述第二UV稳定的硬质涂层和所述第二粘合剂限定了第二紫外线硬质涂膜,所述方法还包括将粘合有第一紫外线硬质涂膜和第二紫外线硬质涂膜的所述聚碳酸酯基底热成形为车辆挡风玻璃的形状。
19.根据权利要求18所述的方法,还包括剥离所述第二紫外线硬质涂膜以露出所述第一紫外线硬质涂膜。
20.根据权利要求19所述的方法,还包括:
将新的第二UV稳定的硬质涂层沉积在新的第二PET载体的第一侧上;
用新的第二粘合剂涂覆所述新的第二PET载体的与所述第一侧相反的第二侧;以及
使用所述新的第二粘合剂将所述新的第二PET载体的所述第二侧粘合至所述第一紫外线硬质涂膜。
