技术领域
本发明涉及装饰为金属质感的多层直接吹塑瓶及其制造方法。
背景技术
由于直接吹塑瓶的体部壁一般具有如此高的挠性以致内容物可以通过挤压容易地排出,直接吹塑瓶广泛地用作用于容纳如食品类、化妆品和护发产品(例如,洗发水和染发剂)等各种内容物的塑料容器。
尽管塑料容器的外观的金属质感装饰用作用于提高塑料容器的商品价值的手段,但金属质感装饰不限于如化妆品容器等高价格制品。
即,为了塑料容器的外观的金属质感装饰,金属颜料的涂膜通过喷涂金属颜料形成在容器的外表面上,或者收缩膜通过凹版印刷金属颜料形成以覆盖容器的外表面。这些手段需要涂布各容器的步骤和用收缩膜进行处理的步骤,导致高成本。因此,金属质感装饰实质上不能应用于例如护发产品用的廉价容器。
当然,为了以低成本进行金属质感装饰,例如,专利文献1提出了一种母料体系,其中具有用金属颜料装饰的层的瓶通过混合有母料的容器形成用树脂的直接吹塑成形来形成,所述母料通过将片状的金属颜料混炼至树脂中来制备。该母料体系使得可以以比前述喷涂体系和收缩膜体系低的成本进行金属质感装饰。然而,在该情况下,金属质感外观不令人满意,并且期望进一步提高金属质感外观。
此外,前述收缩膜体系具有容器的形状限于直筒形状或接近其的形状的缺点。

发明内容
发明要解决的问题
因此,本发明的目的是提供通过极廉价的手段装饰为金属质感且稳定地显示优异的金属质感外观的多层直接吹塑瓶及其制造方法。
本发明的另一目的是提供在其体部不限定为特定形状的情况下装饰为金属质感的多层直接吹塑瓶。
用于解决问题的方案
根据本发明,提供一种多层直接吹塑瓶,其中在树脂中分散有平均厚度不大于1μm的金属颜料的金属色层形成在从外表面侧可见所述金属色层的位置。
在本发明的多层直接吹塑瓶中,优选地,
(1)上述金属色层形成在外表面层上或外表面透明树脂层的下侧;
(2)上述金属颜料以相对于100质量份的树脂为0.5-30.0质量份的量分散在金属色层中;
(3)上述树脂为茂金属催化的线性低密度聚乙烯;
(4)上述金属颜料的至少20质量%为厚度不大于100nm的金属颜料;和
(5)上述金属颜料为铝颜料。
根据本发明,提供多层直接吹塑瓶的制造方法,其包括以下步骤:
通过其中分散有平均厚度不大于1μm的金属颜料的树脂组合物的共挤出而使管形状的预制品成形;和
在将预制品的一端部封闭的状态下吹入吹塑流体以将预制品赋形为瓶形状,
其中,其中分散有金属颜料的树脂组合物通过在树脂塑化之后混合金属颜料来制备。
发明的效果
本发明的多层直接吹塑瓶的金属质感装饰通过将包含金属颜料的金属色层形成在从外表面侧可见该金属色层的位置,例如,最外层上或透明最外层的下侧的位置来进行。由于在直接吹塑成形后不进行如喷涂或用收缩膜的处理等后处理的情况下获得金属质感外观,所以该制造方法具有非常廉价的大优势。
即,本发明的多层直接吹塑瓶不仅有效地用于高价化妆品的包装而且有效地用于由如洗发水和染发剂等护发产品以及液体洗涤剂代表的低价格商品的包装。
在本发明的多层直接吹塑瓶中,平均厚度不大于1μm的非常薄的金属颜料用作用于赋予金属质感外观的颜料,从而获得高金属质感外观。
即,认为通过专利文献1中采用的母料体系未获得高金属质感外观的原因在于,金属颜料的平均厚度大,例如,大于1μm。当颜料颗粒的平均厚度大于1μm且颜料颗粒彼此重叠时,颜料颗粒间的高度差(level difference)变大,并且表面难以变得像平滑的箔状。因此,发生较多的漫反射和较少的镜面反射,导致损害金属质感外观。然而,由于在本发明中使用平均厚度不大于1μm 的非常薄的金属颜料,所以即使当颜料颗粒彼此重叠时,颜料颗粒间的高度差也变小并且表面倾向于变得像平滑的箔状。结果,发生较少的漫反射和较多的镜面反射。另外,金属颜料在挤出成瓶管形状时沿挤出方向取向。结果,本发明的多层直接吹塑瓶稳定地显示优异的金属质感外观。在本发明中,后述实施例中证明了获得此类高的金属质感外观。

具体实施方式
在本发明中,包含平均厚度不大于1μm的金属颜料的金属色层形成在从外表面侧可见该金属色层的位置,从而赋予本发明的多层直接吹塑瓶特别高的金属质感外观。
例如,参照示出本发明的多层直接吹塑瓶的层结构的图1的(a)、1(b)和1(c),在该瓶(整体由10表示)中,上述金属色层由附图标记1表示。即,在图1的(a)的模式中,在外表面上形成其中分散有金属颜料的金属色层1,并且在金属色层1的下侧且与金属色层1邻接设置位于与内容物接触的内表面侧的内层3。
在图1的(b)的模式中,在外表面上形成透明树脂层2,并且在该透明树脂层 2的下侧形成金属色层1。同样在该模式中,与金属色层1邻接形成位于与内容物接触的内表面侧的内层3。由于该金属色层1应当形成在从外表面侧可见该金属色层1的位置,所以与金属色层1中包含的颜料不同的颜料可以包含在透明树脂层2中以装饰,只要确保金属色层1的可视性即可。
此外,只要确保金属色层1的可视性,如图1的(c)所示,可以在外表面的透明树脂层2与金属色层1之间形成通过将颜料与透明树脂混合获得的装饰树脂层5。该装饰树脂层5中包含的颜料不同于金属色层1中包含的颜料,并且可以为例如,平均厚度大于1μm的金属颜料(如珠光颜料)。在所有这些层结构中,与位于与内容物接触的内表面侧的内层3邻接形成金属色层1。
因而,在所有上述模式中,进行用金属色层1的装饰。
<金属色层1>
在本发明中,上述金属色层1包含分散在基础树脂中的金属颜料,并且金属颜料沿在用于形成瓶10的预制品成形时的挤出方向(瓶10的高度方向)取向,从而赋予优异的金属质感外观。
作为金属颜料,例如,可以使用铝颜料、铜颜料、铜锌(黄铜)颜料、铜锡(青铜)颜料和通过用铝、氧化铁或氧化钛覆盖云母的表面制备的光亮颜料,只要它们展示出金属光泽即可。从金属光泽的观点,铝颜料和铝光亮颜料是优选的。
在本发明中,在上述金属颜料中,使用平均厚度不大于1μm、优选不大于100nm的非常薄的金属颜料。即,通过使用具有非常小的平均厚度的金属颜料,当颜料颗粒彼此重叠时,颜料颗粒间的高度差变小,并且表面倾向于变得像平滑的箔状。因此,发生较少的漫反射和较多的镜面反射。同时,该金属颜料可以通过挤出成形而沿挤出方向均匀地取向,从而使得可以显示优异的金属质感外观。
例如,当使用平均厚度比上述范围大的金属颜料并且颜料颗粒彼此重叠时,颜料颗粒间的高度差变大,并且表面难以变得像平滑的箔状。因此,发生较多的漫反射和较少的镜面反射。结果,通过金属颜料获得的金属光泽(金属质感外观)变得不令人满意,并且金属质感装饰变得不令人满意。
上述金属颜料的粒径一般为1-50μm,特别优选5-50μm,并且其扁平比(粒径与厚度的比:粒径(μm)/厚度(μm))优选为5-500。具有比厚度大的粒径的扁平形状的金属颜料在取向时具有高的反射光的方向性,这在显示金属质感外观方面有利。
此外,存在通过气相沉积获得的沉积金属颜料以及通过将金属粉末借助使用球磨机机械地扁平加工为片状获得的金属颜料。在本发明中,这些金属颜料可以单独使用或者以组合使用,并且特别优选使用沉积金属颜料。即,沉积金属颜料通过以下获得:通过在塑料膜上沉积如铝等金属而形成沉积膜,从该沉积膜取下塑料膜,将残留的沉积层机械地粉碎并且将获得的粉末分散在分散剂中。因而获得具有在上述优选范围内(不大于100nm)的非常小的平均厚度的金属颜料。通常,通过将金属粉末借助使用球磨机机械地扁平加工为片状获得的金属颜料具有不小于100nm的大厚度,因此,鉴于挤出成形时的耐破损性和耐变形性,上述沉积金属颜料是优越的。
在本发明中,上述颜料的含量优选为使用的全部金属颜料的总量的至少 20质量%,特别优选至少30质量%。
一般地,前述金属颜料在其分散在分散剂中的状态下与用于形成金属色层的基础树脂混合。提高金属颜料在基础树脂中的分散性而不损害基础树脂的挤出成形性的分散剂优选用作所述分散剂,示例为如聚乙烯蜡和聚丙烯蜡等烃系蜡,以及高级脂肪酸蜡。
以相对于100质量份的金属颜料为约10-50质量份的量使用该分散剂。
在本发明中,当该金属颜料以相对于100质量份的基础树脂为优选 0.5-30.0质量份、更优选0.5-10.0质量份、进一步更优选1.0-10.0质量份的量存在于金属色层1中时,有利地获得优异的金属质感外观。
形成金属色层1的基础树脂如果为可以通过直接吹塑成形而赋形为瓶形状的热塑性树脂,则对其没有特别地限定。通常,有利地使用挤出成形用等级的烯烃系树脂或聚酯树脂。
烯烃系树脂的实例包括:如低密度聚乙烯(LDPE)、中密度聚乙烯 (MDPE)、高密度聚乙烯(HDPE)、线性低密度聚乙烯(LLDPE)和线性超低密度聚乙烯(LVLDPE)等聚乙烯,聚丙烯,乙烯-丙烯共聚物,聚丁烯-1,乙烯- 丁烯-1共聚物,丙烯-丁烯-1共聚物,乙烯-丙烯-丁烯-1共聚物,乙烯-乙酸乙烯酯共聚物,以及离子交联烯烃共聚物(离子交联聚合物)。非环状烯烃和环状烯烃(COC)的无定形至低结晶性共聚物也可以用作金属色层1的基础树脂。
聚酯树脂的实例包括聚对苯二甲酸乙二醇酯(PET)、聚对苯二甲酸丁二醇酯(PBT)、聚萘二甲酸乙二醇酯(PEN)和通过将少量的共聚酯(copolyester) 单元引入对苯二甲酸乙二醇酯单元获得的无定形聚酯树脂。
上述共聚酯形成用的共聚单体的实例包括如间苯二甲酸、p-β-氧基乙氧基苯甲酸、萘-2,6-二羧酸、二苯氧基乙烷-4,4’-二羧酸、5-磺基间苯二甲酸钠、己二酸、癸二酸以及这些二羧酸的烷基酯衍生物等二羧酸组分;和如丙二醇、 1,4-丁二醇、新戊二醇、1,6-己二醇、环己烷二甲醇、双酚A的氧化乙烯加成物、二甘醇和三甘醇等二醇组分。
后述用于粘接树脂层的粘接剂树脂,即,乙烯-α-烯烃共聚物或其酸改性树脂、烯烃和酸的共聚物、或含缩水甘油基聚合物也可以用作金属色层1的基础树脂。已知的增粘剂可以添加至这些树脂中。
在本发明中,上述各种树脂中,茂金属催化的线性低密度聚乙烯,特别是其中引入了长支链的茂金属催化的线性低密度聚乙烯用作基础树脂是优选的,以便使金属颜料取向并获得优异的金属质感外观(光亮感)。
在本发明中,当金属色层1如图1的(a)所示位于外表面上时,从耐擦伤性的观点,作为基础树脂,烯烃系树脂或无定形聚酯树脂是优选的。
当金属色层1如图1的(b)所示位于形成外表面的透明树脂层2的下侧时,作为金属色层1的基础树脂,烯烃系树脂、聚酯树脂或粘接剂树脂是优选的。
将根据瓶的尺寸而不同并且不能无条件规定的金属色层1的体部的厚度设定为确保至少获得优异的金属质感外观的程度的厚度,例如,不小于 10μm。
<透明树脂层2>
在本发明中,当金属色层1如图1的(b)所示形成在外表面的透明树脂层2的下侧时,能够用于使直接吹塑瓶成形的各种树脂可以用作透明树脂,条件是该树脂具有不损害下层金属色层1的金属质感外观的此类高的透明性。优选使用前述烯烃系树脂或聚酯树脂,并且从耐擦伤性和柔软性的观点,特别优选烯烃系树脂或无定形聚酯树脂。
尽管该透明树脂层2的体部的厚度可以根据直接吹塑瓶10的尺寸以及要求的柔软性和可挤压性而设定在合适的范围内,但其一般设定为约 10-200μm。
此外,当金属色层1如图1的(b)所示形成在外表面的透明树脂层2的下侧并且透明树脂层2与金属色层1之间的粘接性低时,可以在它们之间配置粘接树脂层。
用于形成该粘接树脂层的粘接剂树脂本身是已知的,示例为乙烯-α-烯烃共聚物树脂以及其酸改性树脂,烯烃和酸的共聚物树脂,以及含缩水甘油基树脂。为了改善粘接性,已知的增粘剂可以添加至这些树脂中。
任何共聚物如果其制造为无规、嵌段或接枝共聚样式,则可以使用。酸改性树脂包括如丙烯酸、甲基丙烯酸、马来酸、富马酸、衣康酸和巴豆酸等不饱和羧酸,和用其酸酐接枝改性的树脂。这些树脂可以单独使用,或者作为两种以上的共混树脂使用,或者作为与其它树脂的共混树脂使用。增粘剂的实例包括松香系树脂、萜烯系树脂和石油树脂。这些树脂可以单独使用或者以两种以上的组合使用。
已知的添加剂可以添加至粘接树脂层中。添加剂包括热塑性弹性体、其它热塑性树脂、橡胶树脂、无机填料、颜料、增塑剂、抗氧化剂、抗静电剂、光稳定剂和防粘连剂。通过将增粘剂添加至聚烯烃树脂(特别是聚乙烯系树脂)中获得的树脂是优选的。苯乙烯系弹性体优选用作所述热塑性弹性体以抑制层间界面的凹凸。
金属质感外观可以通过将关于金属色层的段落中列出的金属颜料配混至粘接树脂层中来进一步提高。
将粘接树脂层的厚度设定为确保获得适合的粘接力的程度,一般地,为 10-200μm。
<内层3>
在图1的(a)和图1的(b)所示的层结构中,将用于使这种直接吹塑瓶成形的已知的热塑性树脂,例如,前述烯烃系树脂或聚酯树脂用于面向内表面的内层。
该内层可以具有由多个树脂层构成的多层结构。例如,可以设置通过将如瓶10成形时产生的毛边等废料与纯树脂(virgin resin)混合形成的回用料层作为中间层,条件是该层不面向瓶10的内表面。
此外,可以设置气体阻隔性树脂层作为不面向内表面的中间层。
形成该气体阻隔性树脂层的气体阻隔性树脂典型地为在37℃和0%RH下的透氧系数不大于5.5×10-12cc·cm/cm2·sec·cmHg的树脂,如乙烯-乙烯醇共聚物或聚酰胺,特别优选乙烯-乙烯醇共聚物。
作为乙烯-乙烯醇共聚物(乙烯-乙酸乙烯酯共聚物皂化产物),具体地,优选使用通过将乙烯含量为20-60mol%、特别是25-50mol%的乙烯-乙酸乙烯酯共聚物皂化至不小于96mol%、特别是不小于99mol%的皂化度获得的共聚物皂化产物。该乙烯-乙烯醇共聚物(以下,可以称为“EVOH”)应当具有足以形成膜的分子量,和不小于0.01dl/g、特别是不小于0.05dl/g的特性粘度,所述特性粘度在苯酚和水的重量比为85/15的混合溶剂中在30℃下测量。
上述气体阻隔性树脂层可以通过将其它热塑性树脂与氧阻隔性树脂共混来形成,只要不损害其优异的氧阻隔性即可。
此外,可以包括本身已知的氧吸收性树脂层作为不面向内表面的中间层。该氧吸收性树脂层补充氧阻隔性并且包含JP-A 2002-240813中记载的氧化性聚合物和过渡金属系催化剂,并且该氧化性聚合物通过过渡金属系催化剂的作用而被氧氧化,从而氧吸收性树脂层吸收氧以阻断氧的渗透。由于 JP-A 2002-240813中详细说明了氧化性聚合物和过渡金属系催化剂,所以省略其细节。氧化性聚合物的代表性实例包括具有叔碳原子的烯烃系树脂(如聚丙烯和聚丁烯-1、及其共聚物),热塑性聚酯和脂肪族聚酰胺;含亚二甲苯基聚酰胺树脂;以及含乙烯系不饱和基聚合物(例如,源自如丁二烯等多烯的聚合物)。过渡金属系催化剂的代表性实例包括如铁、钴或镍等过渡金属的无机盐、有机酸盐和配合盐(complex salts)。
用作中间层的气体阻隔性树脂层和氧吸收性树脂层应当根据瓶10的尺寸和内容物的种类具有确保展现要求的氧阻隔性的厚度。可以设置气体阻隔性树脂层和氧吸收性树脂层的组合作为中间层。
当内层3具有如上所述的多层结构并且邻接层之间的粘接性低或内层3 与金属色层1之间的粘接性低时,可以在它们之间配置前述粘接树脂层。
在本发明中,上述内层3的总厚度应当根据内层3的层结构、使用的树脂的种类和瓶10的尺寸(内容积)来设定为确保展现瓶10所要求的特性。
<装饰树脂层5>
在本发明中,如图1的(c)所示,外表面的透明树脂层2与金属色层1之间的装饰树脂层5通过将颜料与透明树脂混合来形成,并且基础透明树脂的实例包括关于前述金属色层1和透明树脂层2列举的各种树脂,和关于粘接树脂层列举的粘接剂树脂。
用于装饰的颜料应当与金属色层1中包含的金属颜料不同,只要不损害金属色层1的可视性即可,示例为无机和有机颜料,作为金属色层1中使用的金属颜料列举的物质当中平均厚度大于1μm的颜料,以及通过用氧化钛或氧化铁覆盖天然云母获得的珠光颜料。
润滑剂、改性剂和紫外线吸收剂可以包含在构成具有前述层结构的本发明的多层直接吹塑瓶10的各层中,只要不损害金属质感外观即可。
<多层直接吹塑瓶10的制造>
前述本发明的多层直接吹塑瓶10通过以下来制造:将管状多层预制品 (型坯)通过使用对应于层数的数目的挤出机的共挤出形成,夹断该预制品的一端部,并且将如压缩空气等吹塑流体吹入预制品的内部,从而将预制品赋形为瓶形状。
由于前述金属颜料分散在金属色层1中,所以在上述挤出成形时,将通过将金属颜料与形成金属色层1的基础树脂混合制备的树脂组合物从挤出机挤出。在本发明中,期望的是,金属颜料应当在使基础树脂塑化的状态下与基础树脂混合。更具体地说,将基础树脂注入挤出机的混炼部,在使基础树脂熔融的状态下,注入并混炼金属颜料(具体地,分散在前述分散剂中的金属颜料),并且混炼产物以该状态从挤出机中挤出以形成多层预制品中的金属色层。
通过采用该手段,有效缓和通过挤出机的螺杆施加至金属颜料的剪切力,从而有效防止挤出成形时金属颜料的破损和变形。在该状态下金属颜料沿挤出方向均匀地取向并且即使吹塑之后也保持该取向状态,从而稳定地显示优异的金属质感外观。
例如,当在使基础树脂塑化之前注入金属颜料时,通过挤出机的螺杆施加至金属颜料的剪切力变大,从而金属颜料的破损和变形倾向于发生并且金属质感外观很容易变得不均匀。
如上所述获得的本发明的多层直接吹塑瓶具有的优势在于,在成形的同时获得用于金属质感装饰的金属色层,成形后不需要涂装或用装饰的收缩膜的处理,并且可以通过使用现有挤出成形机来制造瓶。因此,可以有效避免由于金属质感装饰导致的成本增大,并且不像金属质感装饰的收缩膜,对瓶的形态(特别是,体部的形态)没有限定。此外,尽管其中分散有金属颜料的金属色层通过挤出成形而形成,但有效防止金属颜料的破损和变形,从而稳定地赋予优异的金属质感外观。
因此,由于有效避免由金属质感装饰导致的成本增大,所以本发明的多层直接吹塑瓶不仅可以用作如化妆品等高价格制品用的包装瓶,而且可以用作如洗发水和染发剂、液体洗涤剂以及软化剂等低价格制品用的包装瓶,从而使得可以通过金属质感装饰来提高商品价值。
实施例
为了解释本发明的多层直接吹塑瓶的优异的效果的目的,提供以下实施例,但绝不将其作为限定。
[实施例1-3,比较例1]
通过使用以下直接吹塑成形机和挤出机而使500ml的瓶(50g)成形。
成形机:由Tahara Machinery Ltd.制造的Shuttle型成形机
挤出机:第一层φ30-FF L/D=22
第二层φ30-FF L/D=22
第三层φ30-FF L/D=22
第四层φ55-FF L/D=28
第五层φ40-FF L/D=28
以下示出瓶的层构成和材料。外表面透明树脂层由PET制得,并且金属色层通过将2质量份的铝颜料分散至100质量份的以下线性低密度聚乙烯 (LLDPE)中来形成。
线性低密度聚乙烯(LLDPE);
Japan Polyethylene Corporation的UF230(齐格勒催化剂)
使用以下三种不同的铝颜料。
铝颜料A:扁平比为433
铝颜料B:扁平比为24
铝颜料C:扁平比为13
铝颜料的特性和混合比在表1中示出(表中的%为质量%)。铝颜料的平均厚度为通过用扫描电子显微镜测量随机选择的50个铝颜料颗粒获得的平均值,并且平均粒径由D50表示,其为在通过用激光衍射式粒度分布测量装置测量获得的体积基准的累积粒度分布曲线中累积频率为50%的粒径。
层构成:五种五层

[实施例5-7]
除了将金属色层的铝颜料A和B的混合比(A:B)改变为30:70(质量%)和将铝颜料相对于100质量份的LLDPE的总含量如表1所示改变以外,以与实施例 1-3相同的方式使500ml的瓶成形。光亮感(金属质感外观)的目视评价结果在表1中示出。
[实施例8]
除了如下改变金属色层的基础树脂和铝颜料以外,以与实施例1-3相同的方式使500ml的瓶成形。光亮感(金属质感外观)的目视评价结果在表1中示出。

Claims (5)
1.一种多层直接吹塑瓶,其中在树脂中分散有平均厚度不大于1μm的金属颜料的金属色层形成在从外表面侧可见所述金属色层的位置,
所述金属颜料的至少20质量%具有小于500nm的厚度;
所述金属颜料以相对于100质量份的所述树脂为0.5-30.0质量份的量分散在所述金属色层中;
分散有所述金属颜料的树脂,即形成所述金属色层的树脂为线性低密度聚乙烯。
2.根据权利要求1所述的多层直接吹塑瓶,其中所述金属色层形成在外表面层上或外表面透明树脂层的下侧。
3.根据权利要求1所述的多层直接吹塑瓶,其中所述树脂为茂金属催化的线性低密度聚乙烯。
4.根据权利要求1所述的多层直接吹塑瓶,其中所述金属颜料为铝颜料。
5.一种多层直接吹塑瓶的制造方法,其包括以下步骤:
通过其中分散有平均厚度不大于1μm的金属颜料的树脂组合物的共挤出而使管形状的预制品成形,所述金属颜料的至少20质量%具有小于500nm的厚度;和
在将所述预制品的一端部封闭的状态下吹入吹塑流体以将所述预制品赋形为瓶形状,
其中,其中分散有所述金属颜料的所述树脂组合物通过在树脂塑化之后混合所述金属颜料来制备;
所述金属颜料以相对于100质量份的所述树脂为0.5-30.0质量份的量分散在所述金属色层中;
分散有所述金属颜料的树脂,即形成所述金属色层的树脂为线性低密度聚乙烯。
