 ポリエステル樹脂、特にポリエチレンテレフタレート(以下PETと略すことがある)や、ポリエチレン2,6-ナフタレンジカルボキシレート(以下PENを略すことがある)などは機械特性、熱特性、耐薬品性、電気特性、成形性に優れ、様々な用途に用いられている。そのポリエステルをフィルム化したポリエステルフィルム、中でも二軸配向ポリエステルフィルムは、その優れた機械的特性、電気的特性などから、太陽電池バックシート、給湯器モーター用電気絶縁材料や、ハイブリッド車などに使用されるカーエアコン用モーターや駆動モーター用などの電気絶縁材料、磁気記録材料や、コンデンサ用材料、包装材料、建築材料、写真用途、グラフィック用途、感熱転写用途などの各種工業材料として使用されている。
 これらの用途のうち、電気絶縁材料(例えばエアコン用のコンプレッサモーター)用途に用いる場合、冷媒の圧縮・膨張に伴って高温となる環境下で使用されるため、ポリエステル樹脂の中でも耐熱性に優れたPENが用いられることが多かった(特許文献1、2)。しかし、PENは、その分子構造から加工性が悪く、加工時にフィルムが割れる問題が発生する。そのため、かかる問題を解決するためには、特別な加工工程が必要となる(特許文献3)。また、電気絶縁材料用途に用いる場合には、長期使用に耐えられるよう、高温高湿条件の下でも加水分解による劣化を起こさない、いわゆる耐湿熱性も要求されている。
 加えて、近年、環境側面から、エアコン用の冷媒としてハイドロクロロフルオロカーボン(HCFC)に代わりハイドロフルオロカーボン(HFC)の普及が進んでいる(特許文献4)。HFCに代表される冷媒R32は、その熱的特性から、コンプレッサの使用環境温度が従来よりも高温となることが指摘されており、エアコン用のコンプレッサモーター用途に使用されるフィルムに対する耐熱性の要求が高まっている。

 本発明の課題は、かかる従来技術の背景に鑑み、耐熱性、耐湿熱性に優れ、かつ加工性に優れたフィルムを提供することにある。
 上記課題を解決するために、本発明は以下の構成をとる。すなわち、
[I]以下の(1)から(3)の要件を満たす、少なくとも2層からなる積層ポリエステルフィルム。
(1)少なくとも一方の表面が、フーリエ変換型赤外分光法(FT-IR)にて測定したとき、1452cm-1に観察されるスペクトル強度r1と、1332cm-1に観察されるスペクトル強度r2と、1602cm-1に観察されるスペクトル強度rから求められるR1、R2が以下の関係を満たすこと。
(i)0.2≦R1≦0.4
(ii)1.25≦R2≦1.50
ここで、R1=r1/r、R2=r2/r
(2)(1)を満たす表面が、フーリエ変換型赤外分光法(FT-IR)にて測定したとき、1018cm-1に観察されるスペクトル強度r3と、1602cm-1に観察されるスペクトル強度rから求められるR3が以下の関係を満たすこと。
(iii) 1.20≦R3≦2.00
ここで、R3=r3/r
(3)(1)(2)を満たす表面を有する層(該層をA層とする)を構成する樹脂の融点が260℃以上280℃以下であること。
[II]以下の(4)を満たす、[I]に記載の積層ポリエステルフィルム。
(4)フィルムの総厚みTが120μm以上500μm以下であること。
[III]上記A層を構成する樹脂のガラス転移温度(Tg1)℃と、上記A面を有する層に隣接する層(該層をB層とする)を構成する樹脂のガラス転移温度(Tg2)℃との差が以下の関係を満たす[I]または[II]に記載の積層ポリエステルフィルム。
(iv)30℃≦Tg1-Tg2≦40℃
[IV]上記B層が、フーリエ変換型赤外分光法(FT-IR)にて測定したとき、1388cm-1に観察されるスペクトル強度r4と1372cm-1に観察されるスペクトル強度r5から求められるR4が以下の関係を満たす[I]から[III]のいずれかに記載の積層ポリエステルフィルム。
(v)0.95≦R4≦1.05
ここで、R4=r4/r5
[V]フィルムの両側表層がA層からなる、少なくとも3層からなる[I]から[IV]のいずれかに記載の積層ポリエステルフィルム。
[VI]上記B層を構成する樹脂の融点が253℃以上258℃以下である[I]から[V]のいずれかに記載の積層ポリエステルフィルム。
[VII]積層ポリエステルフィルムを構成するポリエステル樹脂の末端カルボキシル基量が15eq./t以下である[I]から[VI]のいずれかに記載の積層ポリエステルフィルム。
[VIII]モーターの電気絶縁部材として用いられる請求項[I]から[VII]のいずれかに記載の積層ポリエステルフィルム。
[IX][I]から[VIII]のいずれかに記載の積層ポリエステルフィルムを含み、積層ポリエステルフィルムの(1)(2)を満たす表面を少なくとも片側の最表層に有する積層フィルム。
 本発明によれば、耐熱性、耐湿熱性、加工性に優れ、長期間の使用を満足するポリエステルフィルムを提供することができる。本発明により得られるフィルムは、高温高湿度条件下においても物性の低下が抑制されるため、HFCからなる冷媒を用いたモーターの電気絶縁部材として用いた場合でも長期間の使用に耐える積層ポリエステルフィルムを提供することができる。
 以下に具体例を挙げつつ、本発明について詳細に説明する。
 本発明のポリエステルフィルムは、少なくとも2層からなる積層ポリエステルフィルムである必要がある。
 ここでいうポリエステルは、ジカルボン酸構成成分とジオール構成成分から合成されるエステル結合を主鎖の主要な結合鎖とする高分子である。なお、本明細書内において、構成成分とはポリエステルを加水分解することで得ることが可能な最小単位のことを示す。
 かかるポリエステルを構成するジカルボン酸構成成分としては、マロン酸、コハク酸、グルタル酸、アジピン酸、スベリン酸、セバシン酸、ドデカンジオン酸、ダイマー酸、エイコサンジオン酸、ピメリン酸、アゼライン酸、メチルマロン酸、エチルマロン酸等の脂肪族ジカルボン酸類、アダマンタンジカルボン酸、ノルボルネンジカルボン酸、シクロヘキサンジカルボン酸、デカリンジカルボン酸、などの脂環族ジカルボン酸、テレフタル酸、イソフタル酸、フタル酸、1,4-ナフタレンジカルボン酸、1,5-ナフタレンジカルボン酸、2,6-ナフタレンジカルボン酸、1,8-ナフタレンジカルボン酸、4,4’-ジフェニルジカルボン酸、4,4’-ジフェニルエーテルジカルボン酸、5-ナトリウムスルホイソフタル酸、フェニルエンダンジカルボン酸、アントラセンジカルボン酸、フェナントレンジカルボン酸、9,9’-ビス(4-カルボキシフェニル)フルオレン酸等の芳香族ジカルボン酸などのジカルボン酸、もしくはそのエステル誘導体が挙げられるがこれらに限定されない。
 また、かかるポリエステルを構成するジオール構成成分としては、エチレングリコール、1,2-プロパンジオール、1,3-プロパンジオール、1,4-ブタンジオール、1,2-ブタンジオール、1,3-ブタンジオール等の脂肪族ジオール類、シクロヘキサンジメタノール、スピログリコールなどの脂環式ジオール類、ビスフェノールA、1,3―ベンゼンジメタノール,1,4-ベンセンジメタノール、9,9’-ビス(4-ヒドロキシフェニル)フルオレン、等の芳香族ジオール類等のジオール、上述のジオールが複数個連なったものなどが例としてあげられるがこれらに限定されない。
 本発明の積層ポリエステルフィルムは、下記(1)を満たすことが必要である。
(1)少なくとも一方の表面が、フーリエ変換型赤外分光法(FT-IR)にて測定したとき、1452cm-1に観察されるスペクトル強度r1と、1332cm-1に観察されるスペクトル強度r2と、1602cm-1に観察されるスペクトル強度rから求められるR1、R2が以下の関係を満たす。
(i)0.2≦R1≦0.4
(ii) 1.25≦R2≦1.50
ここで、R1=r1/r、R2=r2/r。
 フーリエ変換型赤外分光法(FT-IR)にて測定したとき、1452cm-1、1332cm-1に観察されるスペクトルは、ポリエチレン2,6-ナフタレンジカルボキシレートの分子構造に特徴付けられるものである。すなわち、(1)を満たす表面を有する層を構成する樹脂中に、ポリエチレン2,6-ナフタレンジカルボキシレートを含有する。(1)を満たす表面を有する層を構成する樹脂中のポリエチレン2,6-ナフタレンジカルボキシレートの含有量は、耐熱性、耐湿熱性の観点から、(1)を満たす表面を有する層を構成する樹脂の総量に対して70質量%を超えることが好ましく、より好ましくは85質量%以上である。一般的に、ポリエチレン2,6-ナフタレンジカルボキシレートにおいては、ポリエチレン2,6-ナフタレートのメチレン基部分の立体配座において、ゴーシュ型構造、トランス型構造の2種類をとることが知られている。これら2種類の内、分子鎖が規則正しく配列する上では、ゴーシュ型構造に比べ、トランス型構造が有利である。このことから、ゴーシュ型構造はポリエチレン2,6-ナフタレンジカルボキシレートの分子鎖が規則正しく配列していない部分(以後非晶部分という)を反映し、トランス型構造はポリエチレン2,6-ナフタレンジカルボキシレートの分子鎖が配向して規則正しく配列し、結晶化した構造(以後結晶部分という)を反映している。積層ポリエステルフィルムの表面を、フーリエ変換型赤外分光法(FT-IR)にて測定したとき、ポリエチレン2,6-ナフタレートのメチレン基部分の立体配座のゴーシュ型構造は、1452cm-1に観察されるスペクトルに特徴付けられ、トランス型構造は、1332cm-1に観察されるスペクトルに特徴付けられる。即ち、r1は非晶部分に由来するゴーシュ型構造を反映し、r2は結晶部分に由来するトランス型構造を反映している。また、1602cm-1に観察されるスペクトル強度rはポリエチレン2,6-ナフタレンジカルボキシレートのナフタレン環のC-H伸縮振動による吸収を反映し、分子鎖の配列に依存しないため、r1、r2の強度比較において規格化の吸収ピークとして利用することができる。そのため、r1/rであるR1が小さいほど、またr2/rであるR2が大きいほど、規則正しい構造を持った結晶部分が多いことを表す。
 ポリエチレン2,6-ナフタレンジカルボキシレートが高温下、または湿熱雰囲気下に置かれた場合、酸化劣化による分子鎖切断、または加水分解による分子鎖切断が起こる。ポリエチレン2,6-ナフタレンジカルボキシレートがフィルム形状である場合には、フィルムの脆化が進行する。脆化が進行すると、機械的伸度が低下する。機械的伸度が低下すると、少しの衝撃でもフィルムが破断するため、電気絶縁部材としての使用に耐えない。酸化劣化による分子鎖切断、または加水分解による分子鎖切断は、分子鎖の運動性が高い非晶部分から優先的に起こると考えられる。そのため、ポリエチレン2,6-ナフタレンジカルボキシレートにおいては、結晶部分が多いほど耐熱性、耐湿熱性が高くなるものと考えられる。一方、フィルムの機械的強度は、分子鎖が規則正しく配列した結晶部分に由来するが、機械的伸度は非晶部分に由来するため、耐熱性、耐湿熱性だけでなく、加工性も良好とするには、結晶部分と非晶部分を一定の範囲とする、すなわち、R1、R2が(i)式、(ii)式を満たす範囲とすることが重要となる。R1、R2を上記の範囲とするには、(1)を満たす表面を構成するポリエステル樹脂を、下記(iii)の条件を満たすポリエステル樹脂とし、かつ、後述の条件にてフィルムを二軸配向せしめることにより得ることができる。一般的に、フィルムの配向はポリエステル分子鎖の運動性に関わる。詳しくは後述するが、(iii)を満たすポリエステル樹脂とすることにより分子鎖の運動性を高め、ポリエステル樹脂の分子鎖を配向せしめやすくできる。下記(iii)を満たさない場合、例えば、ポリエチレン2,6-ナフタレンジカルボキシレートのみから構成される層は、樹脂の分子鎖を充分に配向せしめることが出来ない結果、(i)(ii)を満たすことが出来ず、耐熱性、耐湿熱性に劣ったフィルムとなる。
 また、本発明の積層ポリエステルフィルムは、下記(2)を満たすことが必要である。
(2)(1)を満たす表面が、フーリエ変換型赤外分光法(FT-IR)にて測定したとき、1018cm-1に観察されるスペクトル強度r3と、1602cm-1に観察されるスペクトル強度rから求められるR3が以下の関係を満たすこと。
(iii) 1.20≦R3≦2.00
ここで、R3=r3/r。
 フーリエ変換型赤外分光法(FT-IR)にて測定したとき、1018cm-1に観察されるスペクトルは、ポリエチレンテレフタレートの分子構造(ベンゼン環のC-H変角振動)に特徴付けられるものである。即ち、本発明の積層ポリエステルフィルムの(1)を満たす表面を有する層を構成する樹脂は、ポリエチレンテレフタレートを含有する。
 ポリエチレン2,6-ナフタレンジカルボキシレートに比べ、ポリエチレンテレフタレートは、ガラス転移温度が低いため、熱に対する分子鎖の運動性が高い。また、ポリエチレン2,6-ナフタレンジカルボキシレートとポリエチレンテレフタレートの分子構造は類似するため、分子鎖同士が物理的な相互作用を起こしやすい。そのため、ポリエチレン2,6-ナフタレンジカルボキシレートにポリエチレンテレフタレートを含有せしめた場合、ポリエチレンテレフタレートの分子鎖の高い運動性によってポリエチレン2,6-ナフタレンジカルボキシレートの分子鎖の運動性も高まる結果、後述する方法で二軸延伸した場合、本発明の積層ポリエステルフィルムを二軸配向せしめやすくなる。即ち、上記(iii)の条件を満足することにより、上記(i)、(ii)の条件を満足するものである。また、加えて、(iii)の条件を満足することにより、表層を構成する樹脂全体の分子鎖の運動性が高まり、フィルムの加工性が向上することを本発明者らは見出した。
 R3の値は、本発明の積層ポリエステルフィルムの(1)を満たす表面を有する層を構成する樹脂中における、ポリエチレン2,6-ナフタレンジカルボキシレートとポリエチレンテレフタレートの含有量の比に依る。上記(iii)の範囲とするためには、ポリエステルフィルムの(1)を満たす表面を有する層を構成する樹脂の原料として、ポリエチレンテレフタレートと、ポリエチレン2,6-ナフタレンジカルボキシレートを用い、ポリエチレンテレフタレートと、ポリエチレン2,6-ナフタレンジカルボキシレートを溶融製膜前にブレンドする方法が挙げられる。上記(iii)の範囲とするためには、原料中のポリエチレンテレフタレートの含有量を、ポリエチレン2,6-ナフタレンジカルボキシレートに対して、5質量%以上35質量%以下とすることが重要である。一方、ポリエチレン2,6-ナフタレンジカルボキシレートとポリエチレンテレフタレートを共重合することにより上記(iii)を充足せしめた場合、(iii)を満たすポリエステル樹脂の結晶性、および融点が低下する。結晶性が低下した場合、延伸により配向を付与できず、(i)(ii)を満たすことが出来ない場合があり、(i)(ii)を満たさない場合は、耐湿熱性、耐熱性に劣ったフィルムとなる。また、詳しくは後述するが、融点が低下した場合、耐熱性に劣ったフィルムとなる。
 また、本発明の積層ポリエステルフィルムは、下記(3)を満たすことが必要である。
(3)(1)(2)を満たす表面を有する層(該層をA層とする)を構成する樹脂の融点が260℃以上280℃以下である。なお、本発明において、融点は、後述する測定方法により示差走査型熱量測定(DSC)の1stRUNから求められるものであり、2以上の結晶融解ピークが観測される場合は、最も温度が高いピークトップの温度を融点とする。
 A層を構成する樹脂の融点が260℃未満である場合、フィルムが高温下に晒された場合、最も高温の影響を受けるフィルム表面の耐熱性が充分でなく、フィルム表面が熱により劣化しやすくなる結果、フィルム全体の耐熱性に劣る。融点が280℃を超える場合には、上手く溶融押出することができない。A層を構成する樹脂の融点の上限は、好ましくは275℃以下であり、より好ましくは270℃以下である。この範囲とすることによって、耐熱性に優れたフィルムとすることができる。A層を構成する樹脂の融点を上記の範囲とする方法は、例えば、A層を構成する樹脂の原料として、ポリエチレンテレフタレートと、ポリエチレン2,6-ナフタレンジカルボキシレートを用い、原料中のポリエチレンテレフタレートの含有量を、ポリエチレン2,6-ナフタレンジカルボキシレートに対して、5質量%以上25質量%以下として、溶融製膜前にブレンドしてフィルムを得る方法などが挙げられる。
 また、本発明の積層ポリエステルフィルムは、下記(4)を満たすことが好ましい。
(4)積層ポリエステルフィルム全体の厚みが120μm以上500μm以下であること。
 高温下あるいは湿熱雰囲気下でのポリエステルの分解は、フィルム形状である場合、フィルム表面から進行する。そのため、フィルム全体の厚みが120μm以上とすることにより、フィルムを構成するポリエステル全体の量に対して、高温下または湿熱雰囲気下で分解されるポリエステルの量が少なく、フィルム全体の劣化が抑えられる。また、従来の耐熱性、耐湿熱性に優れるフィルムは、フィルム厚みを厚くすることによってフィルムのハンドリング性が悪化するため、フィルム全体の厚みを120μm以上とすると、フィルムの加工性、特に折り曲げ性が劣るため、フィルム厚みを厚くすることは出来ていなかった。また、フィルムの厚みが120μm未満では、フィルムの加工性のうち、打ち抜き性が低下するといった課題もあった。しかしながら、本発明の積層ポリエステルフィルムは、耐熱性、耐湿熱性にも優れるだけでなく、フィルム全体の厚みを120μm以上としても、フィルムの加工性(折り曲げ性、打ち抜き性)が良好であるため、モーター電気絶縁用途に好適である。フィルムの厚みが500μmを超えると、フィルムを二軸配向せしめることが困難となる場合がある。なお、折り曲げ性は、JIS P-8115(1994)に基づいた耐折強さ(FE)によって評価することができる。耐折強さ(FE)は、JIS P-8115(1994)に基づいた試験おいて、折り曲げることに依る変形でフィルムが破断するまでの折り曲げる回数Nを用い、以下の式(a)より求められる。

 FEが小さいと、折り曲げ加工時に破断して好ましくない。FEが大きいと、折り曲げによって形状をつけることが難しい。好ましい範囲としては、4.1≦FE≦4.5である。また、(iii)の条件を満足することも、フィルムの折り曲げ性を向上させるための好ましい実施形態である。
 本発明の積層ポリエステルフィルムにおいて、上記A層を構成する樹脂のガラス転移温度(Tg1)℃と、上記B層を構成する樹脂のガラス転移温度(Tg2)℃との差が以下の関係を満たすことが好ましい。なお、本発明においてガラス転移温度は、後述する測定方法によって、示差走査型熱量測定(DSC)の2ndRUNから求められるものである。
 (iv)30℃≦Tg1-Tg2≦40℃
 上記条件を満たす場合、後述する方法で積層ポリエステルフィルムを二軸延伸せしめた場合、上記A層に対してはA層を構成する樹脂のガラス転移温度以下で、上記B層に対してはB層を構成する樹脂のガラス転移温度以上の温度で延伸することが可能となる。該条件では、通常ではB層を構成する樹脂を延伸することは出来るが、上記A層を構成する樹脂を延伸することは出来ない。しかしながら、本発明のフィルムをA層とB層が隣接している積層ポリエステルフィルムとすることで、A層を構成する樹脂が、B層を構成する樹脂が延伸されるのに追随して延伸されることにより、A層を構成する樹脂のガラス転移温度以下で延伸が可能となる。A層を構成する樹脂のガラス転移温度以下で延伸を行うことにより、A層を構成する樹脂により配向を付与せしめやすくなる結果、上記(i)(ii)の条件を満たし、耐熱性、耐湿熱性に優れた積層ポリエステルフィルムとすることができる。
 本発明の積層ポリエステルフィルムにおいて、上記B層を構成する樹脂は、積層ポリエステルフィルムの加工性、機械特性、耐熱性の観点から、ポリエチレンテレフタレートを主たる構成成分とするポリエステルであることが好ましい。ポリエチレンテレフタレートを主たる構成成分とするポリエステルとは、全ジカルボン酸構成成分中におけるテレフタル酸構成成分の割合が95mol%以上100mol%以下、かつ全ジオール構成成分中のエチレングリコール構成成分の割合が95mol%以上100mol%以下のポリエステルである。全ジカルボン酸構成成分中におけるテレフタル酸構成成分の割合が98mol%以上100mol%以下、かつ、全ジオール構成成分中のエチレングリコール構成成分の割合が98mol%以上100mol%以下であることがより好ましい。また、上記B層を構成する樹脂の融点は、253℃以上258℃以下であることが好ましい。253℃未満であると、耐熱性に劣ることがある。258℃を超えると、延伸温度を高くする必要が生じるため、A層の配向を強くするのが困難となり、耐湿熱性、耐熱性に劣る場合がある。
 上記B層が、フーリエ変換型赤外分光法(FT-IR)にて測定したとき、1388cm-1に観察されるスペクトル強度r4と1372cm-1に観察されるスペクトル強度r5から求められるR4が以下の関係を満たすことが好ましい。
(v)0.95≦R4≦1.05
ここで、R4=r4/r5。
 フーリエ変換型赤外分光法(FT-IR)にて測定したとき、1388cm-1、1372cm-1に観察されるスペクトルは、ポリエチレンテレフタレートの分子構造に特徴付けられるものである。すなわち、本発明の積層ポリエステルフィルムは、上記B層を構成する樹脂中に、ポリエチレンテレフタレートを含有することが好ましい。一般的に、ポリエチレンテレフタレートにおいては、ポリエチレン2,6-ナフタレートと同様、ポリエチレンテレフタレートのメチレン基部分の立体配座において、ゴーシュ型構造、トランス型構造の2種類をとることが知られており、ゴーシュ型構造はポリエチレンテレフタレートの非晶部分を反映し、トランス型構造はポリエチレンテレフタレートの配向による結晶部分を反映している。即ち、r4は非晶部分に由来するゴーシュ型構造を反映し、r5は結晶部分に由来するトランス型構造を反映している。R4が小さいほど規則正しい構造を持った結晶部分が多いことを表す。
 R4が上記の範囲である場合、結晶部分と非晶部分がバランス良く存在することを反映し、耐熱性、耐湿熱性に加え、フィルムの機械特性も良好となるため好ましい。また、R4を上記の範囲とするためには、後述の条件にてフィルムを二軸配向せしめることが挙げられる。
 本発明の積層ポリエステルフィルムは、フィルムの両側表層がA層からなる、少なくとも3層からなるフィルムであることが好ましい。耐熱性、耐湿熱性に優れたA層がフィルムの両面に配されることで、積層ポリエステルフィルム全体の耐熱性、耐湿熱性が向上するため好ましい。 
 次に、本発明の積層ポリエステルフィルムの製造方法について一例を挙げて説明するが、本発明は、かかる例によって得られる物のみに限定して解釈されるものではない。
 本発明に用いられるポリエステルを得る方法としては、常法による重合方法が採用できる。例えば、テレフタル酸等のジカルボン酸成分またはその誘導体と、エチレングリコール等のジオール成分とを公知の方法でエステル交換反応あるいはエステル化反応させた後、溶融重合反応を行うことによって得ることができる。また、必要に応じ、溶融重合反応で得られたポリエステルを、ポリエステルの融点温度以下にて、固相重合反応を行っても良い。また、ポリエステルの耐湿熱性を向上させる観点から、リン酸とリン酸アルカリ金属塩の混合物を添加しても良い。リン酸とリン酸アルカリ金属塩の混合物の添加量は、リン化合物による重合遅延の影響を少なくするため、ポリエステル樹脂に対してリン元素量として1.0mol/t以上5.0mol/t以下であることが好ましい。
 本発明の積層ポリエステルフィルムは、従来公知の製造方法で得ることが出来るが、延伸、熱処理工程を以下の条件で製造することにより、積層ポリエステルフィルムの表面を、フーリエ変換型赤外分光法(FT-IR)で測定したときのスペクトル強度を上記の範囲とした積層ポリエステルフィルムを安定して得ることが出来るため好ましい。
 本発明の積層ポリエステルフィルムは、必要に応じて乾燥した原料を押出機内で加熱溶融し、口金から冷却したキャストドラム上に押し出してシート状に加工する方法(溶融キャスト法)を使用することができる。その他の方法として、原料を溶媒に溶解させ、その溶液を口金からキャストドラム、エンドレスベルト等の支持体上に押し出して膜状とし、次いでかかる膜層から溶媒を乾燥除去させてシート状に加工する方法(溶液キャスト法)等も使用することができる。
 フィルムを溶融キャスト法により製造する場合、積層ポリエステルフィルムを構成する層毎に押出機を用い、各層の原料を溶融せしめ、これらを押出装置と口金の間に設けられた合流装置にて溶融状態で積層したのち口金に導き、口金からキャストドラム上に押し出してシート状に加工する方法が好適に用いられる。該積層シートは、表面温度10℃以上40℃以下に冷却されたドラム上で静電気により密着冷却固化し、未延伸シートを作製する。この未延伸シートを二軸延伸する事により本発明のポリエチレンテレフタレートフィルムを得ることができる。
 押出機での溶融押出する際は、窒素雰囲気下で溶融させ、押出機へのチップ供給から、口金で押出されるまでの時間は短い程良く、目安としては30分以下、より好ましくは15分以下、更に好ましくは5分以下とすることが、末端カルボキシル基量増加抑制の点から、また複数種のポリエステル原料を用いる場合は、押出機内でのエステル交換反応によってポリエステルが共重合化するのを抑制する観点から好ましい。本発明の積層ポリエステルフィルムを構成する樹脂の末端カルボキシル基量は、耐湿熱性を向上させる観点から、15eq./t(当量/t)以下であることが好ましい。押出機で溶融押出する際の押出機の温度は、末端カルボキシル基量の増加を抑制の観点から、また複数種のポリエステル原料を用いる場合は、押出機内でのエステル交換反応によってポリエステルが共重合化するのを抑制する観点から、好ましくは300℃未満、より好ましくは290℃未満である。
 上記得られた未延伸シートは、(5)の条件にて2軸延伸する。
(5)下記(vi)式を満たす温度T1nにて、フィルムの長手方向(MD)とフィルムの幅方向(TD)に面積倍率12倍以上に二軸延伸する。
(vi)Tg2≦T1n≦Tg2+30℃
Tg2:積層ポリエステルフィルムのB層を構成する樹脂のガラス転移温度(℃)
 二軸延伸する方法としては、フィルムの長手方向(MD)とフィルムの幅方向(フィルムの長手方向に垂直な方向、TD)の延伸とを分離して行う逐次二軸延伸方法の他に、長手方向と幅方向の延伸を同時に行う同時二軸延伸方法が挙げられる。
 延伸温度(T1n)がTg2以下である場合、延伸することができない。また、T1nが上記の範囲である場合、積層ポリエステルフィルムのB層を構成する樹脂に配向を付与することが可能となる。
 本発明の積層ポリエステルフィルムの好ましい態様は、上述したとおり(iv)30℃≦Tg1-Tg2≦40℃である。そのため、(iv)を満たすフィルムを、上記(vi)を満たす条件で延伸を実施する場合、該T1nは、積層ポリエステルフィルムのA層を構成する樹脂のガラス転移温度(Tg1)と同じ温度、またはTg1よりも低い温度となる。単層からなるポリエステルフィルムの場合、通常、フィルムを構成するポリエステルのガラス転移温度以下で延伸し、配向を付与することはできない。しかしながら、本発明の積層ポリエステルフィルムは、延伸温度がA層を構成する樹脂のガラス転移温度以下であったとしても、A層に接するB層が充分に延伸できる条件とすることにより、A層もそれに追随して延伸させることが可能である。さらに、A層を構成する樹脂を、A層を構成する樹脂のガラス転移温度以下で延伸することになるため、より配向を付与せしめやすくなる。また、B層が充分延伸できる延伸温度とするために、T1nは、(vi)を満たす範囲であることが好ましく、より好ましくはTg2≦T1n≦Tg2+20℃である。上記(5)の条件でフィルムを延伸するには、延伸性の観点から、A層の厚み(A層がフィルムの両面に存在する場合は、A層の総厚み)T1と、B層の厚みT2の比率T1/T2は、1/8以上1/5以下であることが好ましい。
 本発明において、積層ポリエステルフィルムのどちらか一方の表層を(iii)の条件を満たす構成とし、かつ、上記(vi)を満たす温度で延伸することにより、R1、R2を(i)、(ii)を満たすことができる。積層ポリエステルフィルムのどちらか一方の表層を(iii)の条件を満たす構成とする場合、該層を構成するポリエステル分子鎖の運動性が向上し、延伸による配向をより高くすることが出来る。
 R3が1.20未満の場合(A層を構成するポリエステル樹脂中、ポリエチレン2,6-ナフタレンジカルボキシレートに対するポリエチレンテレフタレートの含有量が少ない場合)、ポリエステル分子鎖の運動性が足りず、面積倍率12倍以上で延伸した場合でも、延伸による配向を付与することが出来ないため、R1の値が0.4を超えたり、R2の値が1.25に満たなくなる。また、ポリエステル分子鎖の運動性が足りないため、延伸倍率を13倍以上にした場合には製膜性が悪化し、フィルムとすることが出来ない。R3の値は、A層を構成する樹脂中のポリエチレン2,6-ナフタレンジカルボキシレートに対するポリエチレンテレフタレートの重量比を増加させることで増加する。そして、それに伴ってA層を構成する樹脂の分子運動性も高くなるためより配向がつきやすくなる。即ち、R1が小さくなり、R2の値が大きくなる。一方で、A層を構成する樹脂中のポリエチレン2,6-ナフタレンジカルボキシレートに対するポリエチレンテレフタレートの重量比を増加させていくに従い、A層を構成する樹脂の分子鎖の運動性が高くなり、規則正しい配列を持つことが難しくなる。即ち、結晶性が低下していく結果、配向がつきにくくなる。
 R3が2.00を超える場合(A層を構成するポリエステル樹脂中、ポリエチレン2,6-ナフタレンジカルボキシレートに対するポリエチレンテレフタレートの含有量が多い場合)、A層を構成するポリエステル分子鎖の運動性が高くなりすぎ、面積倍率12倍以上で延伸した場合でも該層のポリエステルに充分な配向を付与することが出来ず、R1の値が0.4を超えたり、R2の値が1.25に満たなくなる。
 一方、上記(iii)の条件を満たす場合においても、延伸倍率が12倍に満たないと、充分に配向を付与することが出来ず、R1の値が0.4を超え、R2の値が1.25に満たなくなる場合がある。また、上記(iii)の条件を満たす場合において、面積倍率は大きい方が配向を付与できるが、好ましくは17倍以下である。17倍を超えると、R1の値が0.2未満、かつR2の値が1.50を超えるだけでなく、製膜性も悪化する場合がある。
 また、上記(vi)を満たす温度で延伸する場合、面積倍率が12倍に満たないと、B層を構成するポリエステル樹脂に配向を充分に付与することが出来ず、R4が1.05を超え、耐湿熱性、耐熱性に劣る場合がある。面積倍率は大きい方が配向を付与できるが、好ましくは17倍以下である。17倍を超えると、R4が0.94未満になり、耐湿熱性、耐熱性に劣るだけでなく、製膜性も悪化する場合がある。
 次に、得られた二軸延伸フィルムの結晶配向を完了させて、平面性と寸法安定性を付与するために、Tg2以上、積層ポリエステルフィルムの融点未満の温度で1秒間以上30秒間以下の熱処理を行ない、均一に徐冷後、室温まで冷却することによって、本発明の積層ポリエステルフィルムが得られる。
 本発明の積層ポリエステルフィルムは、上記のとおり、耐熱性、耐湿熱性に優れ、かつ加工性に優れるという特性を有する。そのため、本発明の積層ポリエステルフィルムを含み、積層ポリエステルフィルムの(1)(2)を満たす表面を少なくとも片側の最表層に有する積層フィルムは、電気絶縁材料、磁気記録材料、コンデンサ用材料、包装材料、建築材料、写真用途、グラフィック用途、感熱転写用途などに好適に用いることができる。上記の積層フィルムを得る方法としては、本発明の効果を損ねない範囲で、易滑性、隠蔽性などを付与する目的で、本発明の積層ポリエステルフィルムの(1)(2)を満たす面の反対側に、コーティングによる層を積層ポリエステルフィルムの表面に設けることが挙げられる。また、本発明の積層ポリエステルフィルムを、(1)(2)を満たす面が最外層となるように、その他の層と貼り合わせること方法によって得ることができる。
 また、本発明の効果を損ねない範囲で、易滑性、隠蔽性などを付与する目的で、フィルムを構成する各層に有機粒子、無機粒子、染料などを添加することもできる。
 本発明により得られるフィルムは、高温高湿度条件下においても物性の低下が抑制されるため、HFCなどを冷媒として用いた、コンプレッサの使用環境温度が従来よりも高温となるモーターの電気絶縁部材として好適に用いることができる。
[特性の評価方法]
 A.末端カルボキシル基量
 Mauliceの方法に準じて以下の条件よって測定する(文献M.J.Maulice, F. Huizinga, Anal.Chim.Acta,22 363(1960))。ポリエステル組成物2gをo-クレゾール/クロロホルム(重量比7/3)50mLに温度150℃にて溶解し、0.05NのKOH/メタノール溶液によって滴定し、末端カルボキシル基量を測定し、eq./ポリエステル1tの値で示す(表中では、eq./tと記載する)。なお、滴定時の指示薬はフェノールレッドを用いて、黄緑色から淡紅色に変化したところを滴定の終点とする。
 B.各層を構成する樹脂の融点(℃)
 試料を、JIS K-7121(1999)に基づいた方法により、セイコー電子工業(株)製示差走査熱量測定装置“ロボットDSC-RDC220”を、データ解析にはディスクセッション“SSC/5200”を用いて、下記の要領にて、測定を実施した。
サンプルパンに試料を5mgずつ秤量し、試料を25℃から300℃まで20℃/分の昇温速度で加熱した(1stRUN)。1stRUNの示差走査熱量測定チャート(縦軸を熱エネルギー、横軸を温度とする)を得る。当該1stRunの示差走査熱量測定チャートの、吸熱ピークである結晶融解ピークにおけるピークトップの温度を求め、これを融点(℃)とする。2以上の結晶融解ピークが観測される場合は、最も温度が高いピークトップの温度を融点とする。
 試料は、積層ポリエステルフィルムからミクロトームを用いて各層を構成する樹脂のみ削りだし、測定に供する。
 C.表層を構成する樹脂のガラス転移温度Tg1、表層に接する層を構成する樹脂のガラス転移温度Tg2(℃)
 JIS K7121(1999)に準じて、セイコー電子工業(株)製示差走査熱量測定装置”ロボットDSC-RDC220”を、データ解析にはディスクセッション”SSC/5200”を用いて、下記の要領にて、測定を実施する。
 サンプルパンに試料を5mg秤量し、試料を25℃から300℃まで20℃/分の昇温速度で加熱し(1stRUN)、その状態で5分間保持し、次いで25℃以下となるよう急冷する。直ちに引き続いて、再度25℃から20℃/分の昇温速度で300℃まで昇温を行って測定を行い、2ndRUNの示差走査熱量測定チャート(縦軸を熱エネルギー、横軸を温度とする)を得る。当該2ndRUNの示差走査熱量測定チャートにおいて、ガラス転移の階段状の変化部分において、各ベースラインの延長した直線から縦軸方向に等距離にある直線とガラス転移の階段状の変化部分の曲線とが交わる点から求める。2以上のガラス転移の階段状の変化部分が観測される場合は、それぞれについて、ガラス転移温度を求め、それらの温度を平均した値を試料のガラス転移温度(Tg1)(℃)とする。
 試料は、Tg1測定においては、積層ポリエステルフィルムからミクロトームを用いて表層を構成する樹脂のみ削りだし、測定に供する。Tg2測定においては、積層ポリエステルフィルムからミクロトームを用いて表層を構成する樹脂の厚さ分削りだした後のフィルムから、さらに表層に接する層を構成する樹脂のみ削りだし、測定に供する。
 D.フーリエ変換型赤外分光法(FT-IR)スペクトル強度
 (株)パーキンエルマー製のFrontier FT-IR(Spectrum One 400)を用い、UATR IRユニットを使用して、媒質結晶をダイヤモンド/ZnSeとして、減衰全反射法(ATR法)によってスペクトル強度を測定する。分光器の分解能は1cm-1、スペクトルの積算回数は16回として測定する。スペクトル強度は、各波長での吸光度(arb.unit)とする。
 積層ポリエステルフィルムの表層のスペクトルを測定する場合は、フィルムの表層を媒質結晶に密着させ、測定を実施する。媒質結晶とサンプルとの密着は、装置付随の冶具を用いて圧力をかけることによって行う。サンプルのスペクトルを観測しながら圧力を高めていき、圧力によってスペクトル形状が変化しない時点で測定を実行する。
 予め試料の無い状態でスペクトルを測定しておく。該スペクトルを、試料を測定して得られたスペクトルから減算する。また、本装置の操作ソフトウェア“SPECTRUM”に搭載されている自動ベースライン補正プログラムにより、ベースラインを補正する。
 積層ポリエステルフィルムの表層に接する層のスペクトルを測定する場合は、積層ポリエステルフィルムからミクロトームを用いて表層を構成する樹脂の厚さ分削りだした後のフィルムの表面を媒質結晶に密着させ、測定を実施する。
 積層ポリエステルフィルムのどちらか一方、または両方の表層にコーティングによる層が設けられている場合、コーティングによって設けられた層を削りとって除き、測定に供する。
 E.積層ポリエステルフィルムの耐湿熱性
 積層ポリエステルフィルムを1cm×20cmの大きさに、長辺がフィルムの長手方向・幅方向に平行となるようにそれぞれ切り出し、ASTM-D882(1997)に基づいて、チャック間5cm、引っ張り速度300mm/分にて引っ張ったときの破断伸度を測定する。なお、サンプル数はn=5とし、また、フィルムの長手方向、幅方向のそれぞれについて測定した後、それらの平均値を求め、これをフィルムの破断伸度E0とする。
 次に、同様に切り出したフィルムを、タバイエスペック(株)製プレッシャークッカーにて、温度125℃、相対湿度100%RHの高湿熱条件下にて処理を行った後、破断伸度を測定する。なお、測定はn=5とし、フィルムの長手方向、幅方向のそれぞれについて測定し、その平均値を破断伸度E1とする。得られた破断伸度E0,E1を用いて、次の(a)式により伸度保持率を算出する。処理時間を1時間ずつ変更し、伸度保持率が50%以下となる処理時間を伸度半減期とする。
(a) 伸度保持率(%)=E1/E0×100
 得られた伸度半減期から、フィルムの耐湿熱性を以下のように判定した。
伸度半減期が70時間以上の場合:A
伸度半減期が60時間以上70時間未満の場合:B
伸度半減期が51時間以上60時間未満の場合:C
伸度半減期が51時間未満の場合:D
 A、B、Cが良好であり、その中でもAが最も優れている。
 F.積層ポリエステルフィルムの耐熱性
 積層ポリエステルフィルムを1cm×20cmの大きさに、長辺がフィルムの長手方向・幅方向に平行となるようにそれぞれ切り出し、ASTM-D882(1997)に基づいて、チャック間5cm、引っ張り速度300mm/分にて引っ張ったときの破断強度を測定する。なお、サンプル数はn=5とし、また、フィルムの長手方向、幅方向のそれぞれについて測定した後、それらの平均値を求め、これをフィルムの破断強度S0とする。
 次に、同様に切り出したフィルムを、タバイエスペック(株)製ギアオーブンにて、温度200℃の高温条件下にて乾熱処理を行った後、破断強度を測定する。なお、測定はn=5とし、フィルムの長手方向、幅方向のそれぞれについて測定し、その平均値を破断強度S1とする。得られた破断強度S0,S1を用いて、次の(b)式により伸度保持率を算出する。処理時間を1時間ずつ変更し、強度保持率が50%以下となる処理時間を強度半減期とする。
(b) 強度保持率(%)=S1/S0×100
 得られた伸度半減期から、フィルムの耐熱性を以下のように判定した。
強度半減期が60時間以上の場合:A
強度半減期が48時間以上60時間未満の場合:B
強度半減期が36時間以上48時間未満の場合:C
強度半減期が36時間未満の場合:D
 A、B、Cが良好であり、その中でもAが最も優れている。
 G.積層ポリエステルフィルムの厚み(μm)
 フィルム厚みは、ダイヤルゲージを用い、JIS K7130(1992年)A-2法に準じて、フィルムを10枚重ねた状態で任意の5ヶ所について厚さを測定した。その平均値を10で除してフィルム厚みとした。
 H.積層ポリエステルフィルムの各層の厚み(μm)
 フィルム断面を、フィルム幅方向に平行な方向に、かつ、フィルムの厚み方向に垂直な方向に、ミクロトームで切り出す。該断面を走査型電子顕微鏡で5000倍の倍率で観察し、積層各層の厚み比率を求める。求めた積層比率と上記したフィルム厚みから、各層の厚みを算出する。
 I.折り曲げ性
 JIS P-8115(1994)に基づき試験を行う。積層ポリエステルフィルムを、測定したい方向が長辺となるように5mm×100mmに切り出し、東洋精機(株)製耐折試験機を用い、張力9.8N/mm、クランプのR0.38mm、耐折角度135°、回転速度175cpmにて試験を行う。積層ポリエステルフィルムの幅方向、長手方向それぞれにn=5で試験を行い、フィルムが破壊するまでの回数を計測する。それらの平均値Nから下記式(c)で耐折強さFEを算出し、折り曲げ性を評価する。

 J.打ち抜き性
 高分子計器(株)製試験片打抜機を用い、JIS K-6251に記載の5号型ダンベル形状に積層ポリエステルフィルムを打ち抜く。フィルムを1枚ずつ打ち抜き、10枚打ち抜いた際に端面の割れ、剥がれが起きている枚数Mを数え、打ち抜き性を評価する。
0≦M≦2:打ち抜き性A
3≦M≦5:打ち抜き性B
6≦N≦10:打ち抜き性C
Aが最も優れ、Cが最も劣っている。
 K.固有粘度IV
 オルトクロロフェノール100mlにポリエステル組成物を溶解させ(溶液濃度C=1.2g/dl)、その溶液の25℃での粘度を、オストワルド粘度計を用いて測定する。また、同様に溶媒の粘度を測定する。得られた溶液粘度、溶媒粘度を用いて、下記(c)式により、[η](dl/g)を算出し、得られた値でもって固有粘度(IV)とする。
(c)ηsp/C=[η]+K[η]・C
(ここで、ηsp=(溶液粘度(dl/g)/溶媒粘度(dl/g))―1、Kはハギンス定数(0.343とする)である。)。
 なお、上記の測定において、測定するフィルムの長手方向や幅方向が分からない場合は、フィルムにおいて最大の屈折率を有する方向を長手方向、長手方向に直行する方向を幅方向とみなす。また、フィルムにおける最大の屈折率の方向は、フィルムの全ての方向の屈折率を屈折率計で測定して求めてもよく、位相差測定装置(複屈折測定装置)などにより遅相軸方向を決定することで求めてもよい。
 以下、本発明について実施例を挙げて説明するが、本発明は必ずしもこれらに限定されるものではない。
 [PET-A、PET-Bの製造]テレフタル酸およびエチレングリコールを原料として用い、三酸化アンチモンを触媒として、常法により重合を行い、PET-Bを得た。得られたPET-Bのガラス転移温度は81℃、融点は255℃、固有粘度は0.68、末端カルボキシル基量は20eq./tであった。次に、PET-Bを常法により固相重合せしめ、PET-Aを得た。得られたPET-Aのガラス転移温度は82℃、融点は255℃、固有粘度は0.85、末端カルボキシル基量は11eq./tであった。
 [PEN-Aの製造]2,6-ナフタレンジカルボン酸ジメチルおよびエチレングリコールを原料として用い、酢酸マンガンを触媒として、エステル交換反応を実施した。エステル交換反応終了後、三酸化アンチモンを触媒として常法によりPEN-Aを得た。得られたPEN-Aのガラス転移温度は124℃、融点は265℃、固有粘度は0.62、末端カルボキシル基濃度は25eq./tであった。
 [PET/N-Aの製造]2,6-ナフタレンジカルボン酸ジメチル100質量部、テレフタル酸ジメチル10質量部およびエチレングリコールを原料として用い、酢酸マンガンを触媒としてエステル交換反応を実施した。エステル交換反応終了後、三酸化アンチモンを触媒として常法により共重合ポリエステルPET/N-Aを得た。得られたPET/N-Aのガラス転移温度は120℃、融点は255℃、固有粘度は、0.62、末端カルボキシル基濃度は20eq./tであった。
 [PET/N-Bの製造]2,6-ナフタレンジカルボン酸ジメチル100質量部、テレフタル酸ジメチル20質量部およびエチレングリコールを原料として用い、酢酸マンガンを触媒としてエステル交換反応を実施した。エステル交換反応終了後、三酸化アンチモンを触媒として常法により共重合ポリエステルPET/N-Bを得た。得られたPET/N-Bのガラス転移温度は115℃、融点は250℃、固有粘度は、0.62、末端カルボキシル基濃度は20eq./tであった。
 [PET/I-Aの製造]テレフタル酸ジメチル97質量部、イソフタル酸ジメチル3質量部およびエチレングリコールを原料として用い、酢酸マンガンを触媒としてエステル交換反応を実施した。エステル交換反応終了後、三酸化アンチモンを触媒として常法により共重合ポリエステルβを得た。得られたポリエステルβを常法により固相重合し、PET/I-Aをえた。PET/I-Aのガラス転移温度は80℃、融点は249℃、固有粘度は、0.82、末端カルボキシル基濃度は13eq./tであった。
 [PET-C、PET-Dの製造]テレフタル酸およびエチレングリコールを原料として用い、三酸化アンチモンを触媒として、重合を行った。三酸化アンチモンと同時に、リン酸とリン酸二水素ナトリウム二水和物をエチレングリコールに溶解した溶液を添加した。リン酸は、PETに対して2.0mol/t相当、リン酸二水素ナトリウム二水和物はPETに対して1.7mol/t相当となるよう添加した。また、リン化合物による重合触媒の失活を抑制するため、リン化合物の添加と同時に、酢酸マンガンをPETに対して2.4mol/t相当添加し、重合反応を進行させ、PET-Dを得た。得られたPET-Dのガラス転移温度は81℃、融点は255℃、固有粘度は0.68、末端カルボキシル基量は20eq./tであった。次に、PET-Dを常法により固相重合せしめ、PET-Cを得た。得られたPET-Cのガラス転移温度は82℃、融点は255℃、固有粘度は0.85、末端カルボキシル基量は11eq./tであった。
 [PEN-Bの製造]2,6-ナフタレンジカルボン酸ジメチルおよびエチレングリコールを原料として用い、酢酸マンガンを触媒として、エステル交換反応を実施した。エステル交換反応終了後、三酸化アンチモンを触媒として重合を行った。三酸化アンチモンと同時に、リン酸とリン酸二水素ナトリウム二水和物をエチレングリコールに溶解した溶液を添加した。リン酸は、PETに対して2.0mol/t相当、リン酸二水素ナトリウム二水和物はPETに対して1.7mol/t相当となるよう添加し、重合反応を進行させ、PEN-Bを得た。得られたPEN-Bのガラス転移温度は124℃、融点は265℃、固有粘度は0.62、末端カルボキシル基濃度は25eq./tであった。

 表層を構成する樹脂として、PEN-A95質量部、PET-A5質量部をブレンドし、160℃で2時間真空乾燥した後押出機1に投入した。また、表層に接する層を構成する樹脂としてPET-A100質量部を160℃で2時間真空乾燥した後、押出機2に投入した。押出機内でそれぞれの原料を溶融させ、合流装置で押出機1に投入した樹脂がフィルムの両表層となるように合流させ、キャスティングドラム状に押し出し、3層構造をもつ積層シートを作製した。続いて該シートを加熱したロール群で予熱した後、95℃の温度で長手方向(MD方向)に3.3倍延伸を行った後、25℃の温度のロール群で冷却して一軸延伸フィルムを得た。得られた一軸延伸フィルムの両端をクリップで把持しながらテンター内の110℃の温度の加熱ゾーンで長手方向に直角な幅方向(TD方向)に3.7倍延伸した。さらに引き続いて、テンター内の熱処理ゾーンで220℃の温度で10秒間の熱処理を施し、さらに220℃の温度で4%幅方向に弛緩処理を行った。次いで、冷却ゾーンで均一に徐冷後、巻き取って、厚さ125μmの積層ポリエステルフィルムを得た。得られたフィルムの各特性を表に示す。耐熱性、耐湿熱性、加工性に優れたフィルムであることが分かった。
 (実施例2~4、9~16、25、26)
 表層を構成する樹脂に用いるPEN-AとPET-Aの混合比率、および積層ポリエステルフィルムの厚み、各層の厚みを表に記載の通りに変えた以外は、実施例1と同様にして積層ポリエステルフィルムを得た。得られたフィルムの各特性を表に示す。耐熱性、耐湿熱性、加工性に優れたフィルムであることが分かった。
 (実施例5~8)
 表層を構成する樹脂に用いるPEN-AとPET-Aの混合比率、および積層ポリエステルフィルムの延伸工程を表に記載の通りに変えた以外は、実施例1と同様にして積層ポリエステルフィルムを得た。得られたフィルムの各特性を表に示す。延伸倍率を上げることによってR1、R2がより好ましい範囲となり、耐熱性、耐湿熱性に優れたフィルムが得られた。
 (実施例17~20)
 実施例17は、フィルムの積層構成を2層とし、積層ポリエステルフィルムの各層の厚みを表に記載の通りに変えた以外は、実施例1と同様にして積層ポリエステルフィルムを得た。また、実施例18~20は、A層を構成する樹脂を表に記載のとおりに変えた以外は、実施例17と同様にして積層ポリエステルフィルムを得た。得られたフィルムの各特性を表に示す。耐熱性、耐湿熱性、加工性に優れたフィルムであることが分かった。
 (実施例21~24)
表層の厚み、および積層ポリエステルフィルムの厚みを変えた以外は、実施例1と同様にして積層ポリエステルフィルムを得た。得られたフィルムの各特性を表に示す。耐熱性、耐湿熱性、加工性に優れたフィルムであることが分かった。
 (実施例27、28)
 B層に用いる原料をPET/I-Aとし、延伸条件を表に記載の通りに変えた以外は、実施例4と同様にして積層ポリエステルフィルムを得た。得られたフィルムの各特性を表に示す。耐熱性、耐湿熱性、加工性に優れたフィルムであることが分かった。
 (実施例29)
 B層に用いる原料をPET-Bとした以外は、実施例4と同様にして積層ポリエステルフィルムを得た。得られたフィルムの各特性を表に示す。耐熱性、耐湿熱性、加工性に優れたフィルムであることが分かった。
 (比較例1~4、7~12)
 表層を構成する樹脂に用いるPEN-AとPET-Aの混合比率、および積層ポリエステルフィルムの厚み、各層の厚み、および積層ポリエステルフィルムの延伸工程を表に記載の通りに変えた以外は、実施例1と同様にして積層ポリエステルフィルムを得た。得られた積層ポリエステルフィルムの各特性を表に示す。比較例1では表層を構成する樹脂がPENのみであるため、延伸により配向がつきにくく、R1,R2の値が(i)(ii)を満たさず、耐熱性、耐湿熱性、加工性に劣る。また、比較例2では、表層を構成する樹脂がPENのみであるため延伸性が悪く、高倍率延伸とすると製膜中に破れが多発し、フィルムを得ることができなかった。
 比較例3,4,7,8では表層を構成する樹脂全体に対するPETの量が多いため配向がつきにくく、R1、R2の値が(i)(ii)を満たさず、耐熱性、耐湿熱性に劣る。比較例9では延伸の面積倍率が低いため、R1、R2の値が(i)(ii)を満たさないため、耐熱性、耐湿熱性に劣る。また、比較例10~13ではフィルムの厚みが厚く加工性に劣るだけでなく、延伸による配向付与ができないので耐熱性、耐湿熱性に劣る。
 (比較例5、6)
 表層を構成する樹脂に用いる原料を、PET/N-A、PET/N-Bとした以外は、実施例1と同様にして積層ポリエステルフィルムを得た。積層ポリエステルフィルムの各特性を表に示す。共重合体を用いているため、延伸による配向を付与することが難しく、R1、R2の値が(i)(ii)を満たさず、また、表層を構成する樹脂の融点が260℃に満たないため耐熱性、耐湿熱性に劣ることが分かった。
 (比較例13、14)
 表層を構成する樹脂の押出温度を300℃とし、表層を構成する樹脂に用いるPEN-AとPET-Aの混合比率、および積層ポリエステルフィルムの厚み、各層の厚み、および積層ポリエステルフィルムの延伸工程を表に記載の通りとした以外は、実施例1と同様にして積層ポリエステルフィルムを得た。表層を構成する樹脂の押出温度が高く、表層を構成する樹脂同士のエステル交換により共重合化が進み、延伸による配向を付与することが難しく、R1、R2の値が(i)(ii)を満たさず、また、表層を構成する樹脂の融点が260℃に満たないため耐熱性、耐湿熱性に劣ることが分かった。
 (実施例30~36)
 表層を構成する樹脂に用いるPEN-AとPET-Aの混合比率、および積層ポリエステルフィルムの厚み、各層の厚み、および積層ポリエステルフィルムの延伸工程を表に記載の通りに変えた以外は、実施例1と同様にして積層ポリエステルフィルムを得た。得られた積層ポリエステルフィルムの各特性を表に示す。フィルムの厚みが120μm以下であるものの、B層に対するA層の厚みの比率を低くすることで、A層を構成する樹脂の配向がつきやすく、耐湿熱性、耐熱性に優れることがわかった。一方で、フィルム厚みが薄いため実施例1に比べて加工性(打ちぬき性)にやや劣るものの、問題ないレベルであった。
 (実施例37、38)
 実施例35の積層ポリエステルフィルムを用いて、実施例35のA層が最表層となるように、東レ(株)製トレリナ(登録商標)3000を、B層側に、接着剤層を介して貼り合わせた。構成は、実施例35のフィルム/接着剤層/トレリナとした。接着剤層は、東レファインケミカル製エポキシ系接着剤ケミットTE2301を乾燥後の厚みで3μmとなるようにグラビアコーターで調整した。東レ(株)製トレリナの厚みは、実施例37では100μm、実施例38では15μmのものを用いた。得られたフィルムの特性を表に示す。耐熱性、耐湿熱性、加工性に優れることがわかった。
 (実施例39)
実施例35のフィルムを用いて、実施例35のA層が最表層となるように、東レ(株)製トレリナ(登録商標)3000(厚み100μm)の両面に、接着剤層を介して貼り合わせた。構成は、実施例35のフィルム/接着剤層/トレリナ/接着剤層/実施例35のフィルムとした。得られたフィルムの特性を表に示す。耐熱性、耐湿熱性、加工性に優れることがわかった。
 (実施例40)
 フィルム長手方向に一軸延伸した後、易滑性を付与する目的でバーコートを用いて、フィルムの片側表面に、塗布厚み約8μmで下記の塗剤を塗布した以外は、実施例1と同様にして積層ポリエステルフィルムを得た。塗剤としては、塗液としては水を用い、DIC(株)製バーノック(登録商標)310Eを100重量部に対し、日産化学工業(株)製コロイダルシリカスノーテックス(登録商標)ST-50を5重量部の濃度となるように調整し、固形分重量として5重量%としたものを用いた。得られたフィルムの特性を表に示す。実施例1と同様、耐熱性、耐湿熱性、加工性に優れることがわかった。
 (実施例41)
 表層を構成する樹脂としてPEN-BおよびPET-Cを用い、表層に接する層を構成する樹脂としてPET-Cを用いた以外は、実施例1と同様にして積層ポリエステルフィルムを得た。得られたフィルムの各特性を表に示す。耐熱性、耐湿熱性、加工性に優れたフィルムであることが分かった。PEN-Aに代えてPEN-B、PET-Aに代えてPET-Cを用いたため、耐湿熱性に優れることがわかる。
 (実施例42)
 表層を構成する樹脂としてPEN-AおよびPET-Dを用い、表層に接する層を構成する樹脂としてPET-Aを用いた以外は、実施例1と同様にして積層ポリエステルフィルムを得た。得られたフィルムの各特性を表に示す。耐熱性、耐湿熱性、加工性に優れたフィルムであることが分かった。
 (比較例15)
 表層を構成する樹脂に用いるPEN-AとPET-Aの混合比率、および積層ポリエステルフィルムの厚み、各層の厚み、および積層ポリエステルフィルムの延伸工程を表に記載の通りに変えた以外は、実施例1と同様にして積層ポリエステルフィルムを得た。得られた積層ポリエステルフィルムの各特性を表に示す。延伸時の面積倍率が17倍を超えるため、表層を構成する樹脂の分子鎖が規則正しく配列し、結晶部分が多くなるためR1,R2の値が(i)(ii)を満たさず、加工性に劣る。

 本発明によれば、耐熱性、耐湿熱性、加工性に優れ、長期間の使用を満足するポリエステルフィルムを提供することができる。本発明により得られるフィルムは、高温高湿度条件下においても物性の低下が抑制されるため、HFCからなる冷媒を用いたモーターの電気絶縁部材として用いた場合でも長期間の使用に耐える積層ポリエステルフィルムを提供することができる。

Claims (9)

  1. 以下(1)~(3)を満たす、少なくとも2層からなる積層ポリエステルフィルム。
    (1)少なくとも一方の表面が、フーリエ変換型赤外分光法(FT-IR)にて測定したとき、1452cm-1に観察されるスペクトル強度r1と、1332cm-1に観察されるスペクトル強度r2と、1602cm-1に観察されるスペクトル強度rから求められるR1、R2が以下の関係を満たすこと。
    (i)0.2≦R1≦0.4
    (ii)1.25≦R2≦1.50
    ここで、R1=r1/r、R2=r2/r
    (2)(1)を満たす表面が、フーリエ変換型赤外分光法(FT-IR)にて測定したとき、1018cm-1に観察されるスペクトル強度r3と、1602cm-1に観察されるスペクトル強度rから求められるR3が以下の関係を満たすこと。
    (iii) 1.20≦R3≦2.00
    ここで、R3=r3/r
    (3)(1)(2)を満たす表面を有する層(該層をA層とする)を構成する樹脂の融点が260℃以上280℃以下であること。
  2. 以下(4)を満たす、請求項1または2に記載の積層ポリエステルフィルム。
    (4)フィルムの総厚みTが120μm以上500μm以下。
  3. 上記A層を構成する樹脂のガラス転移温度(Tg1)℃と、上記A層に隣接する層(該層をB層とする)を構成する樹脂のガラス転移温度(Tg2)℃との差が以下の関係を満たす請求項1または2に記載の積層ポリエステルフィルム。
    30℃≦Tg1-Tg2≦40℃
  4. 上記B層が、フーリエ変換型赤外分光法(FT-IR)にて測定したとき、1388cm-1に観察されるスペクトル強度r4と1372cm-1に観察されるスペクトル強度r5から求められるR4が以下の関係を満たす請求項1から3のいずれかに記載の積層ポリエステルフィルム。
    (iv)0.95≦R4≦1.05
    ここで、R4=r4/r5
  5. フィルムの両側の表層がA層からなる、少なくとも3層からなる請求項1から4のいずれかに記載の積層ポリエステルフィルム。
  6. 上記B層を構成する樹脂の融点が253℃以上258℃以下である請求項1から5のいずれかに記載の積層ポリエステルフィルム。
  7. 積層ポリエステルフィルムを構成するポリエステル樹脂の末端カルボキシル基量が15eq./t以下である請求項1から6のいずれかに記載の積層ポリエステルフィルム。
  8. モーターの電気絶縁部材として用いられる請求項1から7のいずれかに記載の積層ポリエステルフィルム。
  9. 請求項1から8のいずれかに記載の積層ポリエステルフィルムを含み、積層ポリエステルフィルムの(1)(2)を満たす表面を少なくとも片側の最表層に有する積層フィルム。
