Description
本発明は、複数個の立体形状物の表面改質方法、及び該方法により表面が改質された注射器用ガスケットに関する。
注射器のプランジャーに一体化されてプランジャーとシリンジのシールを行うガスケットなどの立体形状物からなる各種製品が提案されている。このような立体形状物として、表面改質を施した各種製品が提供され、種々の用途に利用されているが、従来から表面改質を施す際、それぞれの立体形状物に個別に改質する手法が汎用されている。
そのため、生産性が悪く、大量生産に不向きで実用化が難しい点、個別に表面改質処理を施す製法では高コストとなり、経済性が悪い、などの問題がある。
本発明は、上記課題を解決し、複数個の立体形状物の表面を同時に改質し、良好な摺動性、摺動の繰り返しに対する耐久性及びシール性などの性能も付与できる立体形状物の表面改質方法、並びに該表面改質方法により得られる注射器用ガスケットを提供することを目的とする。
本発明は、複数個の立体形状物を光重合性モノマー含有液に浸漬する工程1と、前記複数個の立体形状物及び前記光重合性モノマー含有液を入れた容器を回転させながら、光照射により光重合性モノマーを重合させ、前記複数個の立体形状物の表面にポリマー鎖を成長させる工程2とを含む立体形状物の表面改質方法に関する。
前記光重合性モノマーは、アクリル酸、アクリル酸エステル、アクリル酸アルカリ金属塩、アクリル酸アミン塩、メタクリル酸、メタクリル酸エステル、メタクリル酸アルカリ金属塩、メタクリル酸アミン塩、アクリロニトリル、アクリルアミド、ジメチルアクリルアミド、ジエチルアクリルアミド、イソプロピルアクリルアミド、ヒドロキシアクリルアミド、ヒドロキシエチルアクリルアミド、アクリロイルモルホリン、メタクリロニトリル、メタクリルアミド、ジメチルメタクリルアミド、ジエチルメタクリルアミド、イソプロピルメタクリルアミド、ヒドロキシメタクリルアミド、ヒドロキシエチルメタクリルアミド、メタクリロイルモルホリン、及び側鎖にカルボキシベタイン基、スルホキシベタイン基又はホスホベタイン基を含む双生イオン性モノマーからなる群より選択される少なくとも1種であることが好ましい。
前記光重合性モノマー含有液が重合開始剤を含むことが好ましい。ここで、前記重合開始剤がベンゾフェノン系化合物及び/又はチオキサントン系化合物であることが好ましい。
前記光重合性モノマー含有液が重合禁止剤を20~500ppm含むことが好ましい。

前記表面改質方法は、前記工程2で得られた前記ポリマー鎖を有する複数個の立体形状物を機能性光重合性モノマー含有液に浸漬又は塗布する工程3と、前記ポリマー鎖を有する複数個の立体形状物及び機能性光重合性モノマー含有液を入れた容器を回転させながら、光照射により機能性光重合性モノマーを重合させ、機能性ポリマー鎖を成長させる工程4とを含むことが好ましい。
前記機能性光重合性モノマーは、フルオロアルキル基、フルオロアルキルエーテル基又はジメチルシロキサン基を有するアクリレート又はメタクリレートであることが好ましい。
本発明はまた、前記表面改質方法により改質された表面を少なくとも一部に有する注射器用ガスケットに関する。
本発明によれば、複数個の立体形状物を光重合性モノマー含有液に浸漬する工程1と、前記複数個の立体形状物及び光重合性モノマー含有液を入れた容器を回転させながら、光照射により光重合性モノマーを重合させ、前記複数個の立体形状物の表面にポリマー鎖を成長させる工程2とを含む立体形状物の表面改質方法であるので、複数個の立体形状物のそれぞれの表面上に光重合性ポリマー鎖を同時にかつバラツキを抑えながら形成し、個々の立体形状物に優れた摺動性、摺動の繰り返しに対する耐久性、及びシール性を付与できる。従って、該表面改質方法を適用することで、これらの性能に優れた複数個の注射器用ガスケットなどの表面改質弾性体を生産性良く製造できる。
本発明の立体形状物の表面改質方法は、複数個の立体形状物を光重合性モノマー含有液に浸漬する工程1と、前記複数個の立体形状物及び光重合性モノマー含有液を入れた容器を回転させながら、光照射により光重合性モノマーを重合させ、前記複数個の立体形状物の表面にポリマー鎖を成長させる工程2とを含む。
前記のように、立体形状物に個別に改質する手法は、生産性が悪い、経済性が悪い、等の問題があり、複数個の立体形状物を同時に改質する手法の提供が望まれているが、通常の渦巻き方式の撹拌方法、具体的には、容器中に入れた複数個の立体形状物及び光重合性モノマー含有液を撹拌子等で撹拌する方式を採用しても、立体形状物が多数になると、渦巻きによって立体形状物が充分に撹拌されず、均一な表面改質が難しい。本発明は、複数個の立体形状物及び光重合性モノマー含有液を入れた容器を回転させながら、光照射により光重合性モノマーを重合させる方法であるため、多数の立体形状物でも均一な表面改質が可能となる。また、光重合性モノマー含有液が少量でも、各立体形状物に均一にポリマー鎖を形成できるので、効率的な表面改質も可能となる。
工程1では、複数個の立体形状物を光重合性モノマー含有液に浸漬する。
立体形状物としては、加硫ゴム、熱可塑性エラストマーなどが挙げられ、なかでも、二重結合に隣接する炭素原子(アリル位の炭素原子)を有するものが好適に使用される。

加硫ゴムにおけるゴムとしては、スチレンブタジエンゴム、ブタジエンゴム、イソプレンゴム、天然ゴム、脱タンパク天然ゴムなどのジエン系ゴム、及びイソプレンユニットを不飽和度として数パーセント含むブチルゴム、ハロゲン化ブチルゴムなどが挙げられる。ブチルゴム、ハロゲン化ブチルゴムの場合、加硫ゴムからの抽出物が少なくなる点から、トリアジンによる架橋ゴムが好ましい。この場合、受酸剤を含んでもよく、好適な受酸剤としては、ハイドロタルサイト、炭酸マグネシウムが挙げられる。
他のゴムの場合は、硫黄加硫が好ましい。その場合、硫黄加硫で一般に使用されている加硫促進剤、酸化亜鉛、フィラー、シランカップリング剤などの配合剤を添加してもよい。フィラーとしては、カーボンブラック、シリカ、クレー、タルク、炭酸カルシウムなどを好適に使用できる。
なお、ゴムの加硫条件は適宜設定すれば良く、ゴムの加硫温度は、好ましくは150℃以上、より好ましくは170℃以上、更に好ましくは175℃以上である。
熱可塑性エラストマーとしては、例えば、可塑性成分(ハードセグメント)の集まりが架橋点の役割を果たすことにより常温でゴム弾性を有する高分子化合物(スチレン-ブタジエンスチレン共重合体などの熱可塑性エラストマー(TPE)など);熱可塑性成分及びゴム成分が混合され架橋剤によって動的架橋が行われたゴム弾性を有する高分子化合物(スチレン系ブロック共重合体又はオレフィン系樹脂と、架橋されたゴム成分とを含むポリマーアロイなどの熱可塑性エラストマー(TPV)など)が挙げられる。
また、他の好適な熱可塑性エラストマーとして、ナイロン、ポリエステル、ウレタン、ポリエチレンテレフタレート(PET)、ポリプロピレン、及びそれらの動的架橋熱可塑性エラストマーが挙げられる。動的架橋熱可塑性エラストマーの場合、ハロゲン化ブチルゴムを熱可塑性エラストマー中で動的架橋したものが好ましい。この場合の熱可塑性エラストマーは、ナイロン、ウレタン、ポリプロピレン、SIBS(スチレン-イソブチレン-スチレンブロック共重合体)などが好ましい。
なお、工程1で複数個の立体形状物を光重合性モノマー含有液と浸漬させる前に、その複数個の立体形状物の各表面に重合開始点を形成する工程を行うことが好ましい。
重合開始点は、例えば、複数個の立体形状物の各表面に重合開始剤を吸着させることで形成される。重合開始剤としては、例えば、カルボニル化合物、テトラエチルチウラムジスルフィドなどの有機硫黄化合物、過硫化物、レドックス系化合物、アゾ化合物、ジアゾ化合物、ハロゲン化合物、光還元性色素などが挙げられ、なかでも、カルボニル化合物が好ましい。
重合開始剤としてのカルボニル化合物としては、ベンゾフェノン及びその誘導体が好ましく、例えば、下記式で表されるベンゾフェノン系化合物を好適に使用できる。
(式中、R1~R5及びR1′~R5′は、同一若しくは異なって、水素原子、アルキル基、ハロゲン(フッ素、塩素、臭素、ヨウ素)、水酸基、1~3級アミノ基、メルカプト基、又は酸素原子、窒素原子、硫黄原子を含んでもよい炭化水素基を表し、隣り合う任意の2つが互いに連結し、それらが結合している炭素原子と共に環構造を形成してもよい。)
ベンゾフェノン系化合物の具体例としては、ベンゾフェノン、キサントン、9-フルオレノン、2,4-ジクロロベンゾフェノン、o-ベンゾイル安息香酸メチル、4,4′-ビス(ジメチルアミノ)ベンゾフェノン、4,4′-ビス(ジエチルアミノ)ベンゾフェノンなどが挙げられる。なかでも、良好にポリマーブラシが得られるという点から、ベンゾフェノン、キサントン、9-フルオレノンが特に好ましい。ベンゾフェノン系化合物として、フルオロベンゾフェノン系化合物も好適に使用でき、2,3,4,5,6-ペンタフルオロベンゾフェノン、デカフルオロベンゾフェノンなどが挙げられる。
重合開始剤としては、重合速度が速い点、及びゴムなどに吸着及び/又は反応し易い点から、チオキサントン系化合物も好適に使用可能である。例えば、下記式で表される化合物を好適に使用できる。
(式中、R11~R14及びR11′~R14′は、同一若しくは異なって、水素原子、ハロゲン原子、アルキル基、環状アルキル基、アリール基、アルケニル基、アルコキシ基、又はアリールオキシ基を表す。)
上記式で示されるチオキサントン系化合物としては、チオキサントン、2-イソプロピルチオキサントン、4-イソプロピルチオキサントン、2,3-ジメチルチオキサントン、2,4-ジメチルチオキサントン、2,3-ジエチルチオキサントン、2,4-ジエチルチオキサントン、2,4-ジクロロチオキサントン、2-メトキシチオキサントン、1-クロロ-4-プロポキシチオキサントン、2-シクロヘキシルチオキサントン、4-シクロヘキシルチオキサントン、2-ビニルチオキサントン、2,4-ジビニルチオキサントン、2,4-ジフェニルチオキサントン、2-ブテニル-4-フェニルチオキサントン、2-メトキシチオキサントン、2-p-オクチルオキシフェニル-4-エチルチオキサントンなどが挙げられる。なかでも、R11~R14及びR11′~R14′のうちの1~2個、特に2個がアルキル基により置換されているものが好ましく、2,4-Diethylthioxanthone(2,4-ジエチルチオキサントン)がより好ましい。
ベンゾフェノン系化合物、チオキサントン系化合物などの重合開始剤の立体形状物表面への吸着方法は、公知の方法を用いれば良い。例えば、ベンゾフェノン系化合物、チオキサントン系化合物については、立体形状物の改質する表面部位を、ベンゾフェノン系化合物、チオキサントン系化合物を有機溶媒に溶解させて得られた溶液で処理することで表面に吸着させ、必要に応じて有機溶媒を乾燥により蒸発させることにより、重合開始点が形成される。表面処理方法としては、該ベンゾフェノン系化合物溶液、該チオキサントン系化合物溶液を立体形状物の表面に接触させることが可能であれば特に限定されず、例えば、該ベンゾフェノン系化合物溶液、該チオキサントン系化合物溶液の塗布、吹き付け、該溶液中への浸漬などが好適である。更に、一部の表面にのみ表面改質が必要なときには、必要な一部の表面にのみ重合開始剤を吸着させればよく、この場合には、例えば、該溶液の塗布、該溶液の吹き付けなどが好適である。上記溶媒としては、メタノール、エタノール、アセトン、ベンゼン、トルエン、メチルエチルケトン、酢酸エチル、THFなどを使用できるが、立体形状物を膨潤させない点、乾燥・蒸発が早い点でアセトンが好ましい。
また、改質対象部位にベンゾフェノン系化合物溶液、チオキサントン系化合物溶液による表面処理を施して重合開始剤を吸着させた後、更に光を照射して立体形状物の表面に化学結合させることが好ましい。例えば、波長300~450nm(好ましくは300~400nm、より好ましくは350~400nm)の紫外線を照射して、ベンゾフェノン系化合物、チオキサントン系化合物溶液を表面に固定化できる。前述の重合開始剤の形成及び固定化においては、ゴム表面の水素が引き抜かれ、ベンゾフェノンのC=Oの炭素とゴム表面の炭素に共有結合が形成されると同時に、引き抜かれた水素がC=Oの酸素に結合し、C-O-Hが形成される。また、この水素引き抜き反応は改質対象物のアリル位の水素で選択的に行われるため、ゴムはアリル水素を持つブタジエン、イソプレンユニットを含むものが好ましい。
なかでも、複数個の立体形状物の各表面を重合開始剤で処理することで該重合開始剤をそれぞれの表面に吸着させ、次いで、処理後の表面に300~400nmのLED光を照射することにより、重合開始剤を形成することが好ましく、特に、立体形状物の表面にベンゾフェノン系化合物溶液、チオキサントン系化合物溶液などによる表面処理を施して重合開始剤を吸着させた後、更に処理後の表面に300~400nmのLED光を照射することで、吸着させた重合開始剤を表面に化学結合させることが好ましい。ここで、LED光の波長は、355~380nmが好適である。
工程1で使用される光重合性モノマーとしては、(メタ)アクリル酸、(メタ)アクリル酸エステル(メトキシエチル(メタ)アクリレート、ヒドロキシエチル(メタ)アクリレート等)、(メタ)アクリル酸アルカリ金属塩、(メタ)アクリル酸アミン塩、(メタ)アクリロニトリルが挙げられ、更に分子内にC-N結合を持つモノマーなども挙げられる。分子内にC-N結合を持つモノマーとしては、(メタ)アクリルアミド;N-アルキル置換(メタ)アクリルアミド誘導体(N-エチル(メタ)アクリルアミド、N-n-プロピル(メタ)アクリルアミド、N-イソプロピル(メタ)アクリルアミド、N-シクロプロピル(メタ)アクリルアミド、N-エトキシエチル(メタ)アクリルアミド等);N,N-ジアルキル置換(メタ)アクリルアミド誘導体(N,N-ジメチル(メタ)アクリルアミド、N,N-エチルメチル(メタ)アクリルアミド、N,N-ジエチル(メタ)アクリルアミド等);ヒドロキシ(メタ)アクリルアミド;ヒドロキシ(メタ)アクリルアミド誘導体(N-ヒドロキシエチル(メタ)アクリルアミド等);環状基を有する(メタ)アクリルアミド誘導体((メタ)アクリロイルモルホリン等)などが挙げられる。なかでも、(メタ)アクリル酸、(メタ)アクリル酸エステル、(メタ)アクリル酸アルカリ金属塩、(メタ)アクリル酸アミン塩、(メタ)アクリロニトリル、(メタ)アクリルアミド、ジメチル(メタ)アクリルアミド、ジエチル(メタ)アクリルアミド、イソプロピル(メタ)アクリルアミド、ヒドロキシ(メタ)アクリルアミド、ヒドロキシエチル(メタ)アクリルアミド、(メタ)アクリロイルモルホリンが好ましく、(メタ)アクリルアミドがより好ましく、アクリルアミドが特に好ましい。
更に、光重合性モノマーとしては、側鎖にカルボキシベタイン基、スルホキシベタイン基又はホスホベタイン基を含む双性イオン性モノマーが好ましく、特にタンパク質吸着性が低いことより、2-(メタ)アクリロイルオキシエチルホスホリルコリン、2-(メタ)アクリロイルオキシエチルカルボキシベタイン、及び2-(メタ)アクリロイルオキシエチルスルホベタインが好ましい。
前記のように、予め立体形状物の表面に重合開始剤を吸着、固定化させてもよいが、工程1の光重合性モノマーを含む液(光重合性モノマー含有液)として重合開始剤を含むものを使用してもよい。この場合、重合開始剤に光を照射して該開始剤からラジカルを生成させ、次いでこのラジカルが立体形状物の表面から水素を引き抜いて立体形状物の表面にラジカルが生じるようにし、表面に生成したラジカルからモノマーのグラフト重合が開始するようにする。そのため、重合開始剤として、前記ベンゾフェノン系、チオキサントン系化合物などの水素引き抜き型の重合開始剤が好適である。
また、光重合性モノマー含有液として重合禁止剤を含むものを使用し、該重合禁止剤の存在下で重合させることが好ましい。重合禁止剤は、4-メチルフェノールが好ましい。ここで、光重合性モノマー含有液中の重合禁止剤の含有量は、20~500ppmが好ましい。
工程1では、複数個の立体形状物を光重合性モノマー含有液中に浸漬するが、浸漬方法としては特に限定されず、光重合性モノマー含有液中に改質対象物である複数個の立体形状物を浸漬できる任意の方法を採用できる。なお、工程1の浸漬には、複数個の立体形状物全部を浸漬されるケースだけでなく、複数個の立体形状物の少なくとも一部が浸漬されるケース(複数個のうちの一部の立体形状物のみが浸漬されている場合、等)も含まれる。
工程1で浸漬した後、複数個の立体形状物及び光重合性モノマー含有液を入れた容器を回転させながら、光照射により光重合性モノマーを重合させ、複数個の立体形状物の表面にポリマー鎖を成長させる工程2が行われる。
工程2において、複数個の立体形状物及び光重合性モノマー含有液を入れた容器を回転させる方法は特に限定されず、従来公知の方法を採用できる。例えば、図1に示すような光重合性モノマー含有液の液面に対して水平方向(平行方向)を回転軸として回転する方法、図2に示すような光重合性モノマー含有液の液面に対して傾斜方向(傾きがある方向)を回転軸として回転する方法、等が挙げられる。
回転軸を傾斜させる場合、傾斜角度は、適宜設定すれば良いが、各立体形状物の表面に均一にポリマー鎖を形成できるという点から、光重合性モノマー含有液の液面に対して、0~70度にすることが好ましく、0~50度にすることがより好ましい。
工程2では、種々の回転条件を適宜調整すれば良く、例えば、容器の回転数は、20~1000rpmにすることが好ましい。これにより、各立体形状物が公転と自転を行い、表面に概ね均一に光を照射できる。容器の回転数を断続的に変更しながら回転させてもよく、また、図1(b)、図2(b)のように、容器の回転方向を断続的に変更しながら回転させてもよい。これにより、立体形状物が容器の壁面に沿って上昇した後に落下するというサイクルが繰り返されて該立体形状物の位置や方向が変化することで、表面に概ね均一に光照射することが可能になる。
工程2では、特に容器として、図3に示すような当該容器の内面に突起を有するものを用いることが好ましい。図1~2等の手法において、このような突起を持つ容器を使用することで、回転の際に立体形状物が該突起に衝突して位置や方向がより効果的に変化し、表面により均一に光照射することが可能になる。
突起の形状、向きは特に限定されないが、回転の際に該突起に衝突することで立体形状物の位置や方向が効果的に変化するものが好ましく、例えば、回転方向に対してバッフル(邪魔板)のような役割を持つ形状の突起が好適である。具体的には、図3に示す略三角柱形状の他、略直方体形状、略板状等の形状を持つ突起が挙げられる。
内面の突起の個数は特に限定されず、立体形状物の個数や大きさにより適宜調整すれば良いが、2~10個程度が好ましい。また、各突起の大きさも容器の大きさ、均一な光照射等を考慮し、適宜決定すればよい。
工程2の光重合性モノマーのラジカル重合は、例えば、ベンゾフェノン系化合物、チオキサントン系化合物などが吸着又は共有結合した複数個の立体形状物の全部又は一部が光重合性モノマー含有液中に浸漬されている容器を回転させながら、紫外線などの光を照射することで、ラジカル重合(光ラジカル重合)が進行し、各立体形状物の表面にポリマー鎖が成長する。
本発明では、光重合性モノマー含有液(光重合性モノマー(液体)、その溶液など)への浸漬後、光照射することでモノマーのラジカル重合が進行するが、主に紫外光に発光波長をもつ高圧水銀灯、メタルハライドランプ、LEDランプなどのUV照射光源を好適に利用できる。照射光量は、重合時間や反応の進行の均一性を考慮して適宜設定すればよい。また、反応容器内における酸素などの活性ガスによる重合阻害を防ぐために、光照射時又は光照射前において、反応容器内や反応液中の酸素を除くことが好ましい。そのため、反応容器内や反応液中に窒素ガスやアルゴンガスなどの不活性ガスを導入して酸素などの活性ガスを反応系外に排出し、反応系内を不活性ガス雰囲気に置換すること、反応容器内を真空引きし、酸素を脱気すること、などが適宜行われている。更に、酸素などの反応阻害を防ぐために、UV照射光源をガラスやプラスチックなどの反応容器と反応液や立体形状物の間に空気層(酸素含有量が15%以上)が入らない位置に設置する、などの工夫も適宜行われる。
紫外線を照射する場合、その波長は、好ましくは300~450nm、より好ましくは300~400nmである。これにより、複数個の立体形状物の各表面にバラツキなく、良好にポリマー鎖を形成できる。また、モノマーや立体形状物の表面からラジカルが最初に生じず、重合開始剤のみからラジカルが発生させることが可能となる。300nm未満の紫外線は、表面からではなく、モノマーを単独で重合させフリーポリマーを生成させてしまうという弊害もある。光源としては高圧水銀ランプや、365nmの中心波長を持つLED、375nmの中心波長を持つLEDなどを使用することが出来る。なかでも、300~400nmのLED光を照射することが好ましく、355~380nmのLED光を照射することがより好ましい。特に、ベンゾフェノンの励起波長366nmに近い365nmの中心波長を持つLEDなどが効率の点から好ましい。また、色々な波長の光を出す紫外線(高圧水銀ランプ等)の場合は、フィルターで300nm未満の波長をカットして照射する、等の方法もある。
また、工程2において、各立体形状物の表面にポリマー鎖を形成することにより、優れた摺動性、耐久性が得られ、かつ良好なシール性も維持できる。形成されるポリマー鎖の重合度は、好ましくは20~200000、より好ましくは350~50000である。20未満であると、ポリマー鎖が短すぎて、立体形状物の表面の凹凸に埋もれてしまい、摺動性が発揮されない傾向がある。200000を超えると、使用するモノマー量が多くなり、経済的に不利となる傾向がある。
工程2で形成されるポリマー鎖の長さは、好ましくは10~50000nm、より好ましくは100~50000nmである。10nm未満であると、良好な摺動性が得られない傾向がある。50000nmを超えると、摺動性の更なる向上が期待できず、高価なモノマーを使用するために原料コストが上昇する傾向があり、また、表面改質による表面模様が肉眼で見えるようになり、美観を損ねたり、シール性が低下する傾向がある。
工程2では、重合開始点を起点にして2種以上の光重合性モノマーを同時にラジカル重合させてもよく、また、各立体形状物の表面に複数種のポリマー鎖を成長させてもよい。上記表面改質方法は、ポリマー鎖間を架橋するものでもよい。この場合、ポリマー鎖間には、イオン架橋、酸素原子を有する親水性基による架橋が形成されてもよい。更には、一分子内に2つ以上のビニル基を持つ化合物を少量添加して重合することにより、重合中にポリマー鎖間に架橋構造を導入してもよい。一分子内に2つ以上のビニル基を持つ化合物としては、N,N′-メチレンビスアクリルアミドなどが好ましい。
図1及び2は、工程2のラジカル重合に関する模式図の一例を具体的に示したものである。すなわち、それぞれの図の工程では、光重合性モノマー含有液中に複数個の立体形状物が浸漬されている容器を水平方向又は傾斜方向の回転軸で回転させながら、各立体形状物の表面に概ね均一に紫外線(365nm UV光)を照射することで、各立体形状物の表面上で光重合性モノマーのラジカル重合を進行させ、各表面にポリマー鎖が成長する。これにより、複数個の立体形状物の各表面にポリマー鎖がバラツキなく形成された注射器用ガスケットなどの表面改質弾性体を複数個同時に製造できる。また、図1、2において、図3に示される突起を持つ容器等を使用すると、ポリマー鎖のバラツキが充分に抑制され、均一な複数の表面改質弾性体をより効率的に製造できる。
本発明では、工程2でポリマー鎖を有する複数個の立体形状物を作製した後、更に該形状物を機能性光重合性モノマー含有液に浸漬又は塗布する工程3と、前記ポリマー鎖を有する複数個の立体形状物及び機能性光重合性モノマー含有液を入れた容器を回転させながら、光照射により機能性光重合性モノマーを重合させ、機能性ポリマー鎖を成長させる工程4とを行ってもよい。これにより、更に機能性ポリマー鎖を形成し、所望の機能を付与できる。
工程3の前に、工程2で作製されたポリマー鎖を有する複数個の立体形状物における該ポリマー鎖の表面に重合開始剤を予め吸着させること、工程2で作製されたポリマー鎖を有する複数個の立体形状物における該ポリマー鎖の表面に重合開始剤を予め吸着させ、光照射により該重合開始剤を表面に固定することが好ましい。ここで、ポリマー鎖表面への重合開始剤の吸着方法、更には吸着後の固定化方法は、前述の工程1の前における方法と同様の手法を適用することで実施できる。
また、このように予め立体形状物の表面に重合開始剤を吸着、固定化させてもよいが、工程3の機能性光重合性モノマーを含む液(機能性光重合性モノマー含有液)として重合開始剤を含むものを使用してもよい。

機能性光重合性モノマーとしては特に限定されず、所望の特性に応じて適宜使用すればよく、例えば、フルオロアルキル基、フルオロアルキルエーテル基又はジメチルシロキサン基を有するアクリレート又はメタクリレートなどが挙げられる。
複数個の立体形状物に前記表面改質方法を適用することで、複数個の表面改質弾性体を同時に製造できる。例えば、水存在下又は乾燥状態での摺動性に優れた表面改質弾性体が得られ、これは低摩擦で、水の抵抗が少ないという点にも優れている。また、三次元形状の固体(弾性体など)の少なくとも一部に前記方法を適用することで、改質された表面改質弾性体が得られる。更に、該表面改質弾性体の好ましい例としては、ポリマーブラシ(高分子ブラシ)が挙げられる。ここで、ポリマーブラシとは、表面開始重合を用いたgrafting from法で得られるグラフトポリマーを意味する。また、グラフト鎖は、立体形状物の表面から略垂直方向に配向しているものがエントロピーが小さく、グラフト鎖の分子運動が低くなることで摺動性が確保される点で好ましい。更に、ブラシ密度として、0.01chains/nm2以上である準希薄及び濃厚ブラシが好ましい。
また、複数個の立体形状物に前記表面改質方法を適用することで、改質された表面を少なくとも一部に有する注射器用ガスケットを複数個同時に製造できる。改質は、少なくともガスケット表面の摺動部に施されていることが好ましく、表面全体に施されていてもよい。
以下、実施例に基づいて本発明を具体的に説明するが、本発明はこれらのみに限定されるものではない。
(実施例1)
ガスケット(イソプレンユニットを含むクロロブチルゴム(不飽和度:1~2%)をトリアジンで架橋したガスケット、180℃で10分加硫)100個をベンゾフェノン1wt%アセトン溶液に5分浸漬後、取り出して乾燥した。300mlのセパラブルフラスコに、1Mのアクリルアミド水溶液100ml、上記で乾燥した100個のガスケットを入れた。ふたをして、アルゴンで内部を120分吹き込み置換し、酸素を除去した。セパラブルフラスコを、回転軸を傾斜方向(傾斜角度:45度)とし、回転数を1分おきに500rpm、100rpmに変更するサイクルで回転させながら、照射強度15mW/cm2のLED-UV光(365nmの波長を持つ)を150分照射し、各ガスケット表面にアクリルアミドをグラフト重合し、ポリマー鎖を成長させた。その後、ガスケットを取り出し、水洗、乾燥を行って注射器用ガスケットを得た。
ガスケット(イソプレンユニットを含むクロロブチルゴム(不飽和度:1~2%)をトリアジンで架橋したガスケット、180℃で10分加硫)100個をベンゾフェノン1wt%アセトン溶液に5分浸漬後、取り出して乾燥した。300mlのセパラブルフラスコに、1Mのアクリルアミド水溶液100ml、上記で乾燥した100個のガスケットを入れた。ふたをして、アルゴンで内部を120分吹き込み置換し、酸素を除去した。セパラブルフラスコを、回転軸を傾斜方向(傾斜角度:45度)とし、回転数を1分おきに500rpm、100rpmに変更するサイクルで回転させながら、照射強度15mW/cm2のLED-UV光(365nmの波長を持つ)を150分照射し、各ガスケット表面にアクリルアミドをグラフト重合し、ポリマー鎖を成長させた。その後、ガスケットを取り出し、水洗、乾燥を行って注射器用ガスケットを得た。
(実施例2)
300mlのセパラブルフラスコに、1Mのアクリルアミド水溶液100ml、ベンゾフェノン3mgを順に加え、更にガスケットを100個入れた。ふたをして、アルゴンで内部を120分吹き込み置換し、酸素を除去した。セパラブルフラスコを、回転軸を傾斜方向(傾斜角度:45度)とし、回転数を1分おきに500rpm、100rpmに変更するサイクルで回転させながら、照射強度15mW/cm2のLED-UV光を150分照射し、各ガスケット表面にアクリルアミドをグラフト重合し、ポリマー鎖を成長させた。その後、ガスケットを取り出し、水洗、乾燥を行って注射器用ガスケットを得た。

(実施例3)
回転数を1分おきに500rpm、100rpmに変更するサイクルで回転させる代わりに、回転数を500rpmにして、回転方向を70度回転させたら反転させるサイクルで回転させた以外は、実施例2と同様にして注射器用ガスケットを得た。

実施例1で作製した表面にアクリルアミドをグラフト重合したガスケット50個をベンゾフェノン1wt%アセトン溶液に5分浸漬後、取り出して乾燥した。その後、KY-1203(信越化学工業社製、フルオロアルキルエーテル基を有するアクリレートモノマー)を表面に塗布して乾燥し、300mlのセパラブルフラスコに入れた。ふたをして、アルゴン内部に120分吹き込み置換し、酸素を除去した。セパラブルフラスコを、回転軸を傾斜方向(傾斜角度:45度)とし、回転数を1分おきに500rpm、100rpmに変更するサイクルで回転させながら、照射強度15mW/cm2のLED-UV光(365nmの波長を持つ)を15分照射し、各ガスケット表面にフルオロアルキルエーテル基を有するアクリレートをグラフト重合し、ポリマー鎖を成長させた。その後、ガスケットを取り出し、アセトン洗浄及び水洗、乾燥を行って注射器用ガスケットを得た。
実施例1で作製した表面にアクリルアミドをグラフト重合したガスケット50個をベンゾフェノン1wt%アセトン溶液に5分浸漬後、取り出して乾燥した。その後、KY-1203(信越化学工業社製、フルオロアルキルエーテル基を有するアクリレートモノマー)を表面に塗布して乾燥し、300mlのセパラブルフラスコに入れた。ふたをして、アルゴン内部に120分吹き込み置換し、酸素を除去した。セパラブルフラスコを、回転軸を傾斜方向(傾斜角度:45度)とし、回転数を1分おきに500rpm、100rpmに変更するサイクルで回転させながら、照射強度15mW/cm2のLED-UV光(365nmの波長を持つ)を15分照射し、各ガスケット表面にフルオロアルキルエーテル基を有するアクリレートをグラフト重合し、ポリマー鎖を成長させた。その後、ガスケットを取り出し、アセトン洗浄及び水洗、乾燥を行って注射器用ガスケットを得た。
(実施例7)
ガスケット(イソプレンユニットを含むクロロブチルゴム(不飽和度:1~2%)をトリアジンで架橋したガスケット、180℃で10分加硫)100個をベンゾフェノン1wt%アセトン溶液に5分浸漬後、取り出して乾燥した。500mlの突起付きナス型フラスコ(ロータリーフラスコ)に、1Mのアクリルアミド水溶液100ml、上記で乾燥した100個のガスケットを入れた。ふたをして、アルゴンで内部を120分吹き込み置換し、酸素を除去した。突起付きナス型フラスコを、回転軸を水平方向(傾斜角度:0度)とし、回転数を50rpmで回転させながら、照射強度15mW/cm2のLED-UV光(365nmの波長を持つ)を150分照射し、各ガスケット表面にアクリルアミドをグラフト重合し、ポリマー鎖を成長させた。その後、ガスケットを取り出し、水洗、乾燥を行って注射器用ガスケットを得た。

(実施例8)
500mlの突起付きナス型フラスコ(ロータリーフラスコ)に、1Mのアクリルアミド水溶液100ml、ベンゾフェノン3mgを順に加え、更にガスケットを100個入れた。ふたをして、アルゴンで内部を120分吹き込み置換し、酸素を除去した。突起付きナス型フラスコを、回転軸を水平方向(傾斜角度:0度)とし、回転数を50rpmで回転させながら、照射強度15mW/cm2のLED-UV光を150分照射し、各ガスケット表面にアクリルアミドをグラフト重合し、ポリマー鎖を成長させた。その後、ガスケットを取り出し、水洗、乾燥を行って注射器用ガスケットを得た。
500mlの突起付きナス型フラスコ(ロータリーフラスコ)に、1Mのアクリルアミド水溶液100ml、ベンゾフェノン3mgを順に加え、更にガスケットを100個入れた。ふたをして、アルゴンで内部を120分吹き込み置換し、酸素を除去した。突起付きナス型フラスコを、回転軸を水平方向(傾斜角度:0度)とし、回転数を50rpmで回転させながら、照射強度15mW/cm2のLED-UV光を150分照射し、各ガスケット表面にアクリルアミドをグラフト重合し、ポリマー鎖を成長させた。その後、ガスケットを取り出し、水洗、乾燥を行って注射器用ガスケットを得た。
(実施例9)
回転方向を70度回転させたら反転させるサイクルで回転させた以外は、実施例8と同様にして注射器用ガスケットを得た。

実施例7で作製した表面にアクリルアミドをグラフト重合したガスケット50個をベンゾフェノン1wt%アセトン溶液に5分浸漬後、取り出して乾燥した。その後、KY-1203(信越化学工業社製、フルオロアルキルエーテル基を有するアクリレートモノマー)を表面に塗布して乾燥し、500ml突起付きナス型フラスコ(ロータリーフラスコ)に入れた。ふたをして、アルゴン内部に120分吹き込み置換し、酸素を除去した。突起付きナス型フラスコ(ロータリーフラスコ)を、回転軸を傾斜方向(傾斜角度:15度)とし、回転数を50rpmで回転させながら、照射強度15mW/cm2のLED-UV光(365nmの波長を持つ)を15分照射し、各ガスケット表面にフルオロアルキルエーテル基を有するアクリレートをグラフト重合し、ポリマー鎖を成長させた。その後、ガスケットを取り出し、アセトン洗浄及び水洗、乾燥を行って注射器用ガスケットを得た。
実施例7で作製した表面にアクリルアミドをグラフト重合したガスケット50個をベンゾフェノン1wt%アセトン溶液に5分浸漬後、取り出して乾燥した。その後、KY-1203(信越化学工業社製、フルオロアルキルエーテル基を有するアクリレートモノマー)を表面に塗布して乾燥し、500ml突起付きナス型フラスコ(ロータリーフラスコ)に入れた。ふたをして、アルゴン内部に120分吹き込み置換し、酸素を除去した。突起付きナス型フラスコ(ロータリーフラスコ)を、回転軸を傾斜方向(傾斜角度:15度)とし、回転数を50rpmで回転させながら、照射強度15mW/cm2のLED-UV光(365nmの波長を持つ)を15分照射し、各ガスケット表面にフルオロアルキルエーテル基を有するアクリレートをグラフト重合し、ポリマー鎖を成長させた。その後、ガスケットを取り出し、アセトン洗浄及び水洗、乾燥を行って注射器用ガスケットを得た。
(比較例1)
ガスケット(イソプレンユニットを含むクロロブチルゴム(不飽和度:1~2%)をトリアジンで架橋したガスケット、180℃で10分加硫)10個を使用した。

(比較例2)
ガスケット1個をベンゾフェノン1wt%アセトン溶液に5分浸漬後、取り出して乾燥した。20mlのガラス容器に1Mのアクリルアミド水溶液10ml、上記で乾燥したガスケットを順に入れた。ふたをして、アルゴンで内部を60分吹き込み置換し、酸素を除去した。20mlのガラス容器内を回転数10rpmで撹拌しながら、照射強度2mW/cm2のLED-UV光を75分照射し、ガスケット表面にアクリルアミドをグラフト重合し、ポリマー鎖を成長させた。その後、ガスケットを取り出し、水洗、乾燥を行った。以上の操作を10回繰り返して10個の表面にグラフトされた注射器用ガスケットを得た。トータルの重合時間は75分×10個=750分であった。
ガスケット1個をベンゾフェノン1wt%アセトン溶液に5分浸漬後、取り出して乾燥した。20mlのガラス容器に1Mのアクリルアミド水溶液10ml、上記で乾燥したガスケットを順に入れた。ふたをして、アルゴンで内部を60分吹き込み置換し、酸素を除去した。20mlのガラス容器内を回転数10rpmで撹拌しながら、照射強度2mW/cm2のLED-UV光を75分照射し、ガスケット表面にアクリルアミドをグラフト重合し、ポリマー鎖を成長させた。その後、ガスケットを取り出し、水洗、乾燥を行った。以上の操作を10回繰り返して10個の表面にグラフトされた注射器用ガスケットを得た。トータルの重合時間は75分×10個=750分であった。
実施例、比較例で作製した注射器用ガスケットを以下の方法で評価した。
(ポリマー鎖の長さ)
加硫ゴム表面に形成されたポリマー鎖の長さは、ポリマー鎖が形成された改質ゴム断面を、SEMを使用し、加速電圧15kV、1000倍で測定した。撮影されたポリマー層の厚みをポリマー鎖の長さとした。
(ポリマー鎖の長さ)
加硫ゴム表面に形成されたポリマー鎖の長さは、ポリマー鎖が形成された改質ゴム断面を、SEMを使用し、加速電圧15kV、1000倍で測定した。撮影されたポリマー層の厚みをポリマー鎖の長さとした。
(摩擦抵抗力)
注射器用ガスケットの表面の摩擦抵抗力を測定するために、実施例、比較例で作製したガスケットを注射器のCOP樹脂シリンジにセットし、引張試験機を用いて押し込んでいき、そのときの摩擦抵抗力を測定した(押し込み速度:100mm/min)。比較例1の摩擦抵抗力を100として、下記式を用い、各実施例、比較例について摩擦抵抗指数で示した。指数が小さい方が、摩擦抵抗力が低いことを示す。各ガスケットの摩擦抵抗力を測定し、平均値を算出した。更に、各ガスケットの摩擦抵抗力のバラツキを、摩擦抵抗力の標準偏差で評価した。
(摩擦抵抗指数)=各実施例の摩擦抵抗力/比較例1の摩擦抵抗力×100
注射器用ガスケットの表面の摩擦抵抗力を測定するために、実施例、比較例で作製したガスケットを注射器のCOP樹脂シリンジにセットし、引張試験機を用いて押し込んでいき、そのときの摩擦抵抗力を測定した(押し込み速度:100mm/min)。比較例1の摩擦抵抗力を100として、下記式を用い、各実施例、比較例について摩擦抵抗指数で示した。指数が小さい方が、摩擦抵抗力が低いことを示す。各ガスケットの摩擦抵抗力を測定し、平均値を算出した。更に、各ガスケットの摩擦抵抗力のバラツキを、摩擦抵抗力の標準偏差で評価した。

表1より、比較例1に比べて、実施例で作製された多数の注射器用ガスケットの各表面は、摩擦抵抗力の平均値が大きく下がり、良好な摺動性が得られ、表面のみ改質しているため、シール性も同等であった。また、摩擦抵抗力のバラツキも少なく、均一な性能を持つ多数の表面改質ガスケットを生産性良く製造できることが明らかとなった。

- 複数個の立体形状物を光重合性モノマー含有液に浸漬する工程1と、前記複数個の立体形状物及び前記光重合性モノマー含有液を入れた容器を回転させながら、光照射により光重合性モノマーを重合させ、前記複数個の立体形状物の表面にポリマー鎖を成長させる工程2とを含む立体形状物の表面改質方法。

- 前記工程2で得られた前記ポリマー鎖を有する複数個の立体形状物を機能性光重合性モノマー含有液に浸漬又は塗布する工程3と、前記ポリマー鎖を有する複数個の立体形状物及び機能性光重合性モノマー含有液を入れた容器を回転させながら、光照射により機能性光重合性モノマーを重合させ、機能性ポリマー鎖を成長させる工程4とを含む請求項1~13のいずれかに記載の立体形状物の表面改質方法。
- 前記機能性光重合性モノマーは、フルオロアルキル基、フルオロアルキルエーテル基又はジメチルシロキサン基を有するアクリレート又はメタクリレートである請求項14記載の立体形状物の表面改質方法。
- 請求項1~15のいずれかに記載の立体形状物の表面改質方法により改質された表面を少なくとも一部に有する注射器用ガスケット。
