Abstract
Description
ニードルパンチおよび/またはウォータージェットパンチに供する、炭化収率が30%以上の繊維からなるウエブは、カーディングした繊維をパラレルレイまたはクロスレイしたものや、エアレイして得た乾式ウエブ、抄造する湿式ウエブといった非連続繊維ウエブと、スパンボンドやメルトブロー、電界紡糸、フラッシュ紡糸による連続繊維ウエブを単独または組合せて選択できる。なかでも、100g/m2を下回る目付でも比較的均一なシートが得やすい非連続繊維ウエブが好ましく、湿式ウエブと比べて、曲げ弾性率が低く、巻取りの容易さが期待でき、繊維長が長く、高い導電性が期待できる点で、乾式ウエブが好ましい。
次に、カレンダーローラーによる連続式のプレス機や平板によるプレス機を用いて圧縮処理(熱プレス)する熱プレス工程を行う。通常、ニードルパンチおよび/またはウォータージェットパンチで得られた複合シートの見かけ密度は0.02~0.20g/cm3程度であり、そのまま炭素化すると電極基材として必要な導電性を得ることが困難なためである。このとき、複合シートの見かけ密度が0.3~1.3g/cm3になるように圧縮処理を行うことが好ましい。この場合、原料組成、紡糸条件によって、適切な圧縮処理条件が異なるが、処理状況を確認しながら、温度や圧力、圧縮速度を制御することができる。概ね、圧縮の効果を得るためには100℃以上で行うことが好ましく、130℃以上がより好ましい。また、温度が高すぎると繊維の溶融や劣化を生じ易いことから、400℃以下が好ましく、250℃以下がより好ましい。特に、炭化収率が20%以下の繊維布帛が溶融しない温度で圧縮処理することによって、炭化収率が20%以下の繊維布帛の開口部に存在する炭化収率が30%以上の繊維の繊維軸方向が大きく変化しないため好ましい。
続いて、このように作成した複合シートを焼成し、炭素繊維化する焼成工程を行う。焼成方法は、一般的に用いられている方法であれば特に限定されないが、不活性雰囲気、800℃以上の加熱処理によることが好ましい。
試験片の面と垂直の方向にイオンビームでカットして面方向に5mmの範囲を断面観察し、観察範囲内の空隙のうち最大内接円の直径が最も大きくなる空隙を測定した最大内接円の直径を空隙の径とした。
JIS L 1913 6.1(厚さ(A法))に準じて、5cm×5cmの試験片を10枚採取し、全自動圧縮弾性・厚さ測定器((株)大栄科学精機製作所製、型式:CEH-400)を用いて、圧力0.5kPaの加圧下で10秒後における各試験片の厚さを測定した。そして、測定値の平均値を厚さとして求めた後、この厚さと寸法(5cm×5cm)、重量から、少数第3位四捨五入して見かけ密度を求めた。
試験片(直径50mm)を内径12mm、外径100mmの円盤で挟み、1MPaに加圧した。片側の円盤の中空部に、空気を流量1.0L/分で供給し、もう一方の円盤の中空部は大気開放とした。このときの供給側圧力(開放側との圧力差)を気体透過抵抗とした。
試験片(20mm×20mm)を100mm×100mmの金メッキした銅板に挟み、1MPaに加圧した。銅板間に1.0Aの電流を流し、試験片を挟まない場合との電気抵抗の差を試験片の電気抵抗とした。
アクリロニトリル99.4モル%とメタクリル酸0.6モル%からなる共重合体を用いて、乾湿式紡糸方法により1デシテックス、12,000フィラメントのポリアクリロニトリル(PAN)系繊維束を得た。得られたPAN系繊維束を240~280℃の温度の空気中で、延伸比1.05で加熱し、PAN系耐炎糸(密度1.38g/cm3)とした。
極限粘度が0.66のPET(ポリエチレンテレフタレート)成分を紡糸および延伸し、56デシテックス48フィラメントの繊維を得た。これをS撚りで2400T/mで撚りをかけ、75℃でスチームセットを行った。同様に、Z撚りで2400T/mで撚りをかけ、75℃でスチームセットを行った糸を作製した。タテ糸に、S撚りの糸とZ撚りの糸を交互に配し、ヨコ糸にS撚りの糸を用い、織組織を平織とし、93×64本/2.54cmの織密度で織物を作製し、目付60g/m2の織物(繊維布帛)を製造した。
<製造例3(湿式ウエブ)>
アクリロニトリル99.4モル%とメタクリル酸0.6モル%からなる共重合体を用いて、乾湿式紡糸方法により1デシテックス、12,000フィラメントのポリアクリロニトリル(PAN)系繊維束を得た。得られたPAN系繊維束を240~280℃の温度の空気中で、延伸比1.05で加熱し、PAN系耐炎糸(密度1.38g/cm3)とした後、窒素雰囲気中1500℃で焼成(1度目の炭素化)してPAN系炭素繊維(密度1.77g/cm3)とした。
製造例1の乾式ウエブを製造例2の織物の片面に積層して、乾式ウエブの方向からニードルパンチ(NP)して、乾式ウエブを構成していた繊維が織物を貫通してもう一方の表面まで貫通した、見かけ密度0.10g/cm3の複合シートを得た(結合工程)。
製造例1の乾式ウエブを30メッシュのポリアミド6モノフィラメントシート(メッシュシート)に重ねておき、乾式ウエブの方向からウォータージェットパンチ(WJP)して、乾式ウエブを構成していた繊維がシートを貫通してもう一方の表面まで貫通した、見かけ密度0.15g/cm3の複合シートを得た。
製造例1の半分の目付の乾式ウエブを、製造例2の織物の両側に積層して一方の表面と他方の表面の交互からニードルパンチする以外は実施例1と同様にして炭素繊維不織布を得た。得られた炭素繊維不織布を、X線CTを用いて観察すると、乾式ウエブを構成していた繊維が一方の表面から他方の表面まで連続していることが確認できた。また、繊維同士が相互に交絡し、さらに、繊維が厚さ方向へ配向していることが確認できた。得られた炭素繊維不織布の評価結果は表1のとおりであり、気体透過性が高くて電気抵抗の小さいものだった。
フェノール樹脂と黒鉛を炭素化前に付与した後、1500℃の電気炉において、N2雰囲気下で焼成し、PAN系耐炎糸の炭素繊維化と織物の分解除去および、フェノール樹脂の炭素化を同時に行った以外は実施例1と同様にして炭素繊維不織布を得た。得られた炭素繊維不織布を、X線CTを用いて観察すると、乾式ウエブを構成していた繊維が一方の表面から他方の表面まで連続していることが確認できた。また、繊維同士が相互に交絡し、さらに、繊維が厚さ方向へ配向していることが確認できた。得られた炭素繊維不織布の評価結果は表1のとおりであり、気体透過性が高くて電気抵抗の小さいものだった。
製造例2の織物を積層せず、ニードルパンチを一方の表面と他方の表面の交互から実施したこと以外は実施例1と同様にして炭素繊維不織布を得た。得られた炭素繊維不織布の評価結果は表1のとおりであり、直径20μm以上の孔を形成しておらず、実施例1よりも気体透過性に劣るものだった。
ニードルパンチを行わず、乾式ウエブを構成していた繊維が織物を貫通してもう一方の表面まで貫通していないこと以外は実施例1と同様にして炭素繊維不織布を得た。得られた炭素繊維不織布を、X線CTを用いて観察すると、乾式ウエブを構成していた繊維が一方の表面から他方の表面まで連続していなかった。また、繊維同士が相互に交絡しておらず、さらに、繊維が厚さ方向へ配向していなかった。評価結果は表1のとおりであり、実施例1よりも電気抵抗の大きいものだった。
製造例3の湿式炭素繊維ウエブを、30メッシュのポリアミド6モノフィラメントシート(メッシュシート)の両側に積層しておき、200℃に加熱したプレス機で圧縮した(熱プレス工程)。
1度目の焼成前に圧縮処理を行わない以外は実施例1と同様にして炭素繊維不織布を得た。得られた炭素繊維不織布は、見かけ密度が低く、評価結果は表1のとおりであり、実施例1よりも電気抵抗の大きいものだった。また、評価のために付与した1MPaの圧力で炭素繊維不織布の破損があり、測定ステージに炭化物の粉が多く残っていた。
Claims (10)
- 直径20μm以上の空隙を有し、少なくとも一部の炭素繊維が一方の表面から他方の表面まで連続し、見かけ密度が0.2~1.0g/cm3である炭素繊維不織布。
- 直径20μm以上の空隙を有し、少なくとも一部の炭素繊維同士が相互に交絡し、さらに、少なくとも一部の炭素繊維が厚さ方向へ配向し、見かけ密度が0.2~1.0g/cm3である炭素繊維不織布。
- 直径20μm以上の空隙を気体流路として用いる請求項1または2に記載の炭素繊維不織布。
- 固体高分子形燃料電池のガス拡散電極として用いられる請求項1~3のいずれかに記載の炭素繊維不織布。
- 請求項1~4のいずれかに記載の炭素繊維不織布を用いた固体高分子形燃料電池のガス拡散電極。
- 請求項1~4のいずれかに記載の炭素繊維不織布を用いた固体高分子形燃料電池。
- 炭化収率が30%以上の繊維からなるウエブと炭化収率が20%以下の繊維布帛を積層し、ニードルパンチおよび/またはウォータージェットパンチにより結合する結合工程と、結合した前記ウエブと前記繊維布帛を熱プレスして複合シートを作成する熱プレス工程と、該複合シートを焼成して炭素繊維化する焼成工程とを有する炭素繊維不織布の製造方法。
- 前記結合工程において、前記ウエブを前記繊維布帛の片面に積層する請求項7に記載の炭素繊維不織布の製造方法。
- 前記焼成工程において、一旦焼成して炭素繊維化した前記複合シートに、炭化収率が30%以上のバインダー前駆体を付着させて再び焼成して炭素化処理を行う請求項7または8に記載の炭素繊維不織布の製造方法。
- 炭化収率が30%以上の繊維からなるウエブと、炭化収率が20%以下の繊維布帛からなり、前記炭化収率が30%以上の繊維のうち少なくとも一部の繊維が、前記炭化収率が20%以下の繊維布帛を貫通している複合シート。
