次に、本実施例の温度センサ1の製造方法の一例を説明する。
まず、以下のように感温素子2を製造する。
すなわち、窒化珪素(Si3N4)粉末(平均粒径0.7μm)52.2vol%と炭化ケイ素(SiC)粉末(平均粒径0.2μm)40vol%と、焼結助剤としての酸化イットリウム(Y2O3)粉末(平均粒径0.5μm)5.5vol%と、添加剤としてのホウ化チタン(TiB2)粉末(平均粒径0.4μm)2.3vol%とを混合し、エタノールを用いて24時間ボールミルで混合した。
次いで、混合原料を金型中に入れ、圧力20MPaで一軸プレス成形を行い、N2雰囲気、温度1850℃、プレス圧20MPaという条件でホットプレスを1時間行なった。これにより、縦1mm×横1mm×高さ0.5mmの直方体形状(板状)の焼結体(低熱膨張セラミックス)からなる感温素子2を得た。
次に、感温素子2の高さ方向の対向する一対の面に、Cr-Fe合金ペーストを10μm程度の厚さに厚膜印刷し、温度1300℃にて焼き付けることにより電極膜20を形成した。Cr-Fe合金ペーストは、粒度約30μm以下のものである。
次に、以下のようにして、シースピン3内から伸びるNi基合金からなるリード線21を感温素子2の電極膜20に接合する(図1参照)。
即ち、まず、NAS4425A5系の鋼粒子(平均粒径10μm)80~85wt%と、アクリル共重合体4~6wt%と、フタル酸ビス(メチルヘキシル)0.1~1wt%と、ソルベントナフサ1~2wt%と、乳酸ブチル5~10wt%と、シリコン樹脂1wt%以下とを混合して、ペースト状の接合材を作製した。
次いで、図4に示すごとく、感温素子2の一対の電極面20に、シースピンから伸びるNi基合金からなるリード線21を当接させた。
そして、図5及び図6に示すごとく、電極面20とリード線との当接部にペースト状の接合材220をペーストポッティング方式で塗布した。その後、温度1200℃で1時間加熱することにより、焼き付けを行なった。これにより、図1に示すごとく、感温素子2の電極面20とリード線21とを接合材22により接合した。
次に、例えば、SiO2:30~60重量%、CaO:10~30重量%、MgO:5~25重量%、Al2O3:0~15重量%からなる結晶化ガラス粉末を溶剤と混合してペースト化したものに、リード線21を接合した感温素子2をディップして、所定量のガラスペーストを付着させた。乾燥後1200℃にて熱処理することでガラスの結晶化と焼付けとを同時に行い、図1に示すごとく、保護層52を形成した。ガラスペーストは線膨張係数を電極膜20に合わせる。
次いで、図2及び図3に示すごとく、シースピンから伸びるリード線21に接合され、保護層52に覆われた感温素子2を、温度300℃以上に加熱したカバー4内に挿入した。次いで、カバー4を室温まで冷却し、カバー4をシースピン3の側面に溶接した。
以上により、温度センサ1を得た。
次に、本実施例の作用効果につき説明する。

このように、リード線21と電極膜20との接合部周辺の材質を特定することにより、感温素子2、電極膜20、接合材22、及びリード線21の線膨張係数を相互に近づけることができる。さらに、感温素子2を構成する低熱膨張セラミックスの線膨張係数をTa(/℃)、電極膜20の線膨張係数をTb(/℃)、接合材22の線膨張係数をTc(/℃)、及びリード線21の線膨張係数をTd(/℃)とすると、Ta≦Tb≦Tc≦Tdとすることが可能になり、これらの線膨張係数を段階的に近づけることができる。
即ち、低熱膨張セラミックスからなる感温素子2とリード線21との間で、電極膜20及び接合部材22を介して線膨張係数のなだらかな勾配が形成される。そのため、温度センサ1は、高温環境下においても断線し難く、信頼性が高い。また、温度センサ1は、ワイドレンジでの使用環境化においても熱応力を緩和でき、信頼性を向上できる。
また、本実施例の温度センサにおいては、Ni基合金からなるリード線21を採用しており、Ptからなる従来のリード線と比べて強度が高い。そのため、振動に対する耐久性に優れ、断線し難い。なお、Ni基合金の代わりにフェライト系ステンレス鋼であるFe-Cr-Al合金(例えば日新製鋼(株)製の「NCA1」)を用いても本実施例と同様の効果が得られることを確認している。
また、本実施例の温度センサ1においては、Ni基合金からなるリード線を採用しており、脱貴金属化を図ることができる。そのため、本実施例の温度センサ1は低コストで製造することが可能になる。
また、本実施例においては、感温素子2を構成する低熱膨張セラミックスは、非酸化物からなる絶縁性のマトリックス粒子よりなる第1相と、該第1相に三次元網目状に不連続に分散した半導体又は導電性の第2相粒子とから構成されている。
そのため、感度の良い温度センサが実現できると共に、還元劣化を防止できる耐熱性に優れた温度センサを実現することができる。
また、本実施例の温度センサ1は、感温素子2と電極膜20と接合材22とをリード線21の一部と共に封止する保護層52を有する。
そのため、感温素子2と電極膜20とリード線21と接合材22との接合部における熱応力を緩和させることができると共に、接合部の保持力を向上させて振動に対する耐久性をより向上させることができる。
このように本実施例によれば、低熱膨張の感温素子を備える温度センサにおいて、断線を防止できると共に低コストで作製できる温度センサを提供することができる。
(第2の実施例)
本発明の第2の実施例に係る温度センサを説明する。
なお、本第2の実施例及びそれ以降の実施例において、前述した第1の実施例に係る温度センサの構成要素と同一または同等の構成要素には同一符号を付してその説明を省略または簡略化する。
本実施例は、第1の実施例とは感温素子に対する電極膜の形成方法等を変更して温度センサを作製する例である。本実施例の温度センサは、後述する電極膜の形成方法等を変更した点を除いては、第1の実施例と同様の構成を有する。
本実施例の温度センサの作製にあたっては、具体的には、まず、第1の実施例と同様にして、感温素子を得た。
次に、感温素子の高さ方向の対向する一対の面に、Cr-Fe合金ペーストを10~20μm程度の厚さに厚膜印刷し、温度1200℃にて焼き付けることにより電極膜を形成した。Cr-Fe合金ペーストは、粒度約10μm以下のものである。
次に、以下のようにして、第1の実施例と同様にシースピン内から伸びるNi基合金からなるリード線を感温素子の電極膜に接合する。
即ち、まず、SUH21相当のNAS4425A5系の鋼粒子(日本冶金工業株式会社製、粒径10μm以下)80~85wt%と、アクリル共重合体4~6wt%と、フタル酸ビス(メチルヘキシル)0.1~1wt%と、ソルベントナフサ1~2wt%と、乳酸ブチル5~10wt%と、シリコン樹脂1wt%以下とを混合して、ペースト状の接合材を作製した。
次いで、感温素子の一対の電極膜に、シースピンから伸びるNi基合金からなるリード線を当接させた。そして、電極膜とリード線との当接部にペースト状の接合材をペーストポッティング方式で塗布した後、温度1100℃で1時間加熱することにより、焼き付けを行なった。これにより、感温素子の電極膜とリード線とを接合材により接合した。
次に、第1の実施例と同様にして、リード線を接合した感温素子をディップして、乾燥後に熱処理することにより、保護層を形成した。
次いで、第1の実施例と同様にして、シースピンから伸びるリード線に接合され、保護層に覆われた感温素子を、加熱したカバー内に挿入し、冷却し、カバーをシースピンの側面に溶接した。
このようにして、本実施例の温度センサを得た。
本実施例において作製した温度センサにおいても、第1の実施例と同様に、感温素子を構成する低熱膨張セラミックスの線膨張係数をTa(/℃)、電極膜の線膨張係数をTb(/℃)、接合材の線膨張係数をTc(/℃)、及びリード線の線膨張係数をTd(/℃)とすると、Ta≦Tb≦Tc≦Tdとすることが可能になり、これらの線膨張係数を段階的に近づけることができる。即ち、低熱膨張セラミックスからなる感温素子とリード線との間で、電極膜及び接合部材を介して線膨張係数のなだらかな勾配が形成される。そのため、本実施例の温度センサは、高温環境下においても断線し難く、信頼性が高い。また、温度センサは、ワイドレンジでの使用環境化においても熱応力を緩和でき、信頼性を向上できる。
本実施例の温度センサは、その他、第1の実施例と同様の作用効果を示すことができる。
(第3の実施例)
図7を参照して、本発明の第3の実施例に係る温度センサを説明する。
本実施例は、感温素子の電極膜に接合したリード線を、シースピンから伸びる信号線に接合した構成の温度センサに関する。
具体的には、図7に示すごとく、本実施例の温度センサ6においては、第1の実施例と同様に、直方体状の感温素子2と、その表面に設けられた一対の電極膜20と、これに接合されたリード線21とを有し、リード線21は、電極膜20に接合材22によって接合されている。
本実施例においては、電極膜20に接合された一対のリード線21は、シースピン3の先端から伸びる信号線215に接合されている。リード線21と信号線215との接合は、レーザー溶接により行うことができる。信号線215の後端は、第1の実施例と同様の外部リード線に接続されている(図示略)。
本実施例において、リード線21は、Fe-Cr-Al合金からなるSUH21(JIS G4312)からなる。その線膨張係数は、11×10-6/℃である。
また、信号線215は、Ni基合金(NCF601)である大同スペシャルメタル株式会社製の「インコネル(INCONEL:登録商標)601」からなる。その線膨張係数は、14×
10-6/℃である。
その他の構成は、第1の実施例と同様である。
本実施例の温度センサ6においても、第1の実施例及び2と同様に、感温素子2を構成する低熱膨張セラミックスの線膨張係数をTa(/℃)、電極膜20の線膨張係数をTb(/℃)、接合材22の線膨張係数をTc(/℃)、及びリード線21の線膨張係数をTd(/℃)とすると、Ta≦Tb≦Tc≦Tdとすることが可能になり、これらの線膨張係数を段階的に近づけることができる(図7参照)。即ち、低熱膨張セラミックスからなる感温素子2とリード線21との間で、電極膜20及び接合部材22を介して線膨張係数のなだらかな勾配が形成される。そのため、本実施例の温度センサ6は、ワイドレンジでの使用環境化においても熱応力を緩和でき、信頼性を向上できる。
本実施例の温度センサは、その他、第1の実施例と同様の作用効果を発揮することができる。
(第4の実施例)
図8を参照して、本発明の第3の実施例に係る温度センサを説明する。
本実施例では、感温素子と接合材との接合面において、感温素子の端部と接合材の外縁との最短距離と、クラックの発生との関係について言及する。即ち、電極面とリード線との当接部に形成する接合材の大きさの異なる複数の温度センサ(試料X1~試料X5)を作製し、接合材形成後の感温素子に発生するクラックの有無を調べる。
具体的には、まず、第1の実施例と同様にして、感温素子を作製し、感温素子の高さ方向の対向する一対の面に、Cr-Fe合金ペーストを10~20μm程度の厚さに厚膜印刷し、温度1200℃にて焼き付けることにより電極膜を形成した。Cr-Fe合金ペーストは、粒度約10μm以下のものである。
次いで、SUH21相当のNAS4425A5系の鋼粒子(日本冶金工業株式会社製、平均粒径10μm)80~85wt%と、アクリル共重合体4~6wt%と、フタル酸ビス(メチルヘキシル)0.1~1wt%と、ソルベントナフサ1~2wt%と、乳酸ブチル5~10wt%と、シリコン樹脂1wt%以下とを混合して、ペースト状の接合材を作製した。
次いで、第1の実施例と同様に、感温素子に形成された一対の電極膜に、Ni基合金からなるリード線を当接させた。そして、電極膜とリード線との当接部にペースト状の接合材をペーストポッティング方式で塗布した。その後、温度1100℃で1時間加熱することにより、焼き付けを行なった。これにより、感温素子2の電極膜20とリード線21とを接合材22により接合した(図8参照)。
本実施例においては、ペースト状の接合材の塗布量を変更することにより、電極膜上における接合面積を代えて大きさの異なる接合材を形成した。
その他は、第1の実施例と同様にして、温度センサを作製することができる。
本実施例においては、感温素子2と接合材22との接合面において、感温素子2の端部28と接合材22の外縁229との最短距離(a、b、c、又はd)を測定した。図8に示すごとく、本実施例においては、接合材22を形成した直方体状の感温素子2の表面を、接合体を形成した側から上面視したときに、接合材22は、その外縁229が略円形状になるように形成されている。したがって、上述の最短距離は、図8における距離a又は距離b又は距離c又は距離dになる。
本実施例において作製した試料X1~試料X5の温度センサにおいて、距離a又は距離b又は距離c又は距離dを測定し、その最短距離を調べた。その結果を表1に示す。
また、各試料について、接合材を形成した後に、感温素子に発生しうるクラックの有無を顕微鏡により調べた。クラックの有無は、各試料X1~X5と同様の条件で作製した温度センサ5つについてそれぞれ行った(N=5)。その結果を表1に示す。なお、表1においては、クラックが観察された場合を「×」として表し、クラックが観察されなかった場合を「○」として表す。
表1より知られるごとく、感温素子2と接合材22との接合面において、感温素子2の端部28と接合材22との最短距離が少なくとも0.1mm以上である場合(試料X3~5)には、5回の測定においてもクラックの発生は無かった。これに対し、感温素子2の端部28と接合材22との最短距離が0.1mm未満である場合(試料X1及びX2)には、5回の測定の少なくともいずれかにおいて、接合材の形成後の感温素子にクラックの発生が観察された。
このように、本実施例によれば、感温素子2と接合材22との接合面における感温素子2の端部28と接合材22との最短距離は、少なくとも0.1mm以上であることが好ましいことがわかる。
(第5の実施例)
図9を参照して、本発明の第3の実施例に係る温度センサを説明する。
本実施例では、接合材を用いずに電極膜とリード線とを接合して温度センサを作製する例を示す。
具体的には、図9に示すごとく、電極膜20とリード線21とをレーザー溶接により接合する。また、本実施例においては、保護層を形成せずに、温度センサ7を作製する。本実施例の温度センサ7は、接合材を用いずにレーザー溶接により電極膜20とリード線21とを接合し、保護層を形成していない点を除いては、第1の実施例と同様の構成を有する。
図9に示すごとく、本実施例の温度センサ7の作製にあたっては、具体的には、まず、第1の実施例と同様にして、感温素子2を作製した。次に、感温素子2の高さ方向の対向する一対の面に、Cr-Fe合金ペーストを10~20μm程度の厚さに厚膜印刷し、温度1200℃にて焼き付けることにより電極膜20を形成した。Cr-Fe合金ペーストは、粒度約10μm以下のものである。
次に、シースピン3内から伸びるNi基合金からなるリード線21を感温素子2の電極膜20に当接させ、当接部においてレーザー溶接により電極膜20とリード線21とを接合した。本実施例においては、レーザー溶接により接合したが、例えば抵抗溶接により接合することもできる。
次に、第1の実施例と同様にして、シースピン3から伸びるリード線21に接合された感温素子2を、加熱したカバー4内に挿入し、冷却し、カバーをシースピンの側面に溶接した。
このようにして、本実施例の温度センサ7を得た。
本実施例において作製した温度センサ7においては、感温素子2を構成する低熱膨張セラミックスの線膨張係数をTa(/℃)、電極膜20の線膨張係数をTb(/℃)、及びリード線の線膨張係数をTd(/℃)とすると、Ta≦Tb≦Tdとすることが可能になり、これらの線膨張係数を段階的に近づけることができる。即ち、低熱膨張セラミックスからなる感温素子2とリード線21との間で、電極膜20を介して線膨張係数のなだらかな勾配が形成される。そのため、本実施例の温度センサ7は、ワイドレンジでの使用環境化においても熱応力を緩和でき、信頼性を向上できる。
また、図9に示すごとく、本実施例の温度センサ7においては、接合材を用いずに、レーザー溶接によりリード線21と電極膜20とが接合されており、リード線21と電極膜20との接合部には、溶接部210が形成される。溶接部210は、レーザー溶接により、リード線21及び電極膜20が部分的に溶融後硬化してなる。
そのため、接合材を用いた所謂拡散接合よりも接合部の強度を高くすることができる。また、接合材を用いた接合の場合には真空炉等による熱処理が必要になるが、本実施例のように溶接による接合を行った場合には、接合時に熱処理を行う必要がない。そのため、生産性が高くなる。また、残留熱ひずみの発生を防止することができるため、耐熱応力を向上させることができる。
本実施例の温度センサは、その他、第1の実施例と同様の作用効果を示すことができる。
なお、本実施例においては、保護層を形成せずに温度センサを作製したが、第1の実施例と同様に、リード線を接合した感温素子をディップして、乾燥後に熱処理することにより、保護層を形成することもできる。

Claims (8)
- 温度によって電気特性が変化する線膨張係数3×10-6~5×10-6/℃の低熱膨張セラミックスからなる感温素子と、該感温素子の表面に設けられた一対の電極膜と、該電極膜に接合された線膨張係数が15×10-6/℃以下の一対のリード線とを有する温度センサであって、
前記感温素子、前記電極膜、及び前記リード線の線膨張係数をそれぞれTa(/℃),Tb(/℃)、及びTd(/℃)としたとき、Ta≦Tb≦Tdの関係を満足することを特徴とする温度センサ。 - 請求項1に記載の温度センサにおいて、
前記電極膜と前記リード線とは金属からなる接合材を介して接合されており、かつ前記接合材の線膨張係数をTc(/℃)としたとき、Ta≦Tb≦Tc≦Tdの関係を満足することを特徴とする温度センサ。 - 請求項1又は2に記載の温度センサにおいて、
前記電極膜と前記リード線と前記接合材は、少なくともCr及びFeを含有する合金からなることを特徴とする温度センサ。 - 請求項1~3のいずれか一項に記載の温度センサにおいて、
前記電極膜の線膨張係数Tb(/℃)は、Tb≦11×10-6であることを特徴とする温度センサ。 - 請求項2~4のいずれか一項に記載の温度センサにおいて、
前記接合材Tc(/℃)は、Tc≦12×10-6であることを特徴とする温度センサ。 - 請求項2~5のいずれか一項に記載の温度センサにおいて、
前記電極膜は、前記感温素子における対向する一対の表面にそれぞれ全面にわたって形成されており、前記感温素子と前記接合材との接合面においては、前記感温素子の端部と前記接合材との最短距離が少なくとも0.1mm以上であることを特徴とする温度センサ。 - 請求項1~6のいずれか一項に記載の温度センサにおいて、
前記感温素子は、窒化珪素のマトリックス粒子よりなるマトリックス相を有することを特徴とする温度センサ。 - 請求項1~7のいずれか一項に記載の温度センサにおいて、
前記感温素子と前記電極膜とを前記リード線の一部と共に封止する保護層を有することを特徴とする温度センサ。
