Abstract
Description
ビーズの耐摩耗性を上げる方法の一つとして熱プラズマを用いて球状粉末を製造する技術が開示されている(例えば、特許文献4、5参照)。熱プラズマを用いて球状粉末を製造する方法としては、プラズマの発生領域が広いために高周波プラズマが主に用いられている(例えば、特許文献5、6、7参照)。高周波プラズマ法では高温領域を通過した粒子は熱プラズマ中で溶融してきれいな球状粉となる一方で、熱プラズマの外側のシースガスが流れている領域に分布した粒子が未溶融粉として残存し、耐摩耗性の低い粒子として混在するという問題があった。そのため原料粉末を直流(DC)アークプラズマに投入して融かしながら吹き飛ばすことにより、高周波プラズマの高温部に粉末を導く方法(例えば、特許文献4参照)、或いは高周波プラズマを2段とする方法(例えば、特許文献5参照)などが検討されている。しかしながら、これらの方法はプロセスが複雑になる上に、原料粉末の中にポアが存在した場合に溶融時に破裂したり、溶融によりボイドが発生することが障害となり、十分に球状化することが困難であった。
(1)AFM(原子間力顕微鏡)で測定した表面粗さ(Ra)が3.0nm以下であることを特徴とするジルコニアビーズ。
(2)好ましくは、単斜晶含有率が1%未満であり、かつ走査型レーザー顕微鏡で測定した表面粗さ(Ry)が0.3μm以下であることを特徴とする(1)に記載のジルコニアビーズ。
(3)好ましくは、130~135℃、相対湿度100%、12時間での処理後の単斜晶含有率が10%以下であることを特徴とする(1)又は(2)に記載のジルコニアビーズ。

本発明のジルコニアビーズは、AFM(原子間力顕微鏡:Atomic Force Microscope)で測定した表面粗さ(Ra)(以下、Ra(AFM)とする)が3.0nm以下である。ジルコニアビーズのRa(AFM)が3.0nmを超えると面が粗くなり、表面が削られやすくなるため、ビーズの耐摩耗性が低下する。
なお、Ra(AFM)は中心線表面粗さ、中心線平均粗さ等の表現がされる値であり、JIS規格(B0601-2001)に準じた方法で求まる値である。
本発明のジルコニアビーズは単斜晶含有率が1%未満であることが好ましく、実質的に単斜晶を含有していないことが好ましい。単斜晶含有率が1%以上ではビーズに含まれる単斜晶の割合が過剰になり、粉砕媒体等として使用した際に相転移が生じやすくなるため、粒子が脆くなりやすい。
なお、表面粗さ(Ry)は、Rmax、面粗さ、最大高さ等で表現される値であり、JIS規格(B0601-2001)に準じた方法で求まる値である。
ただし、ビーズは球体であるため、その直径より十分狭い範囲を走査型レーザー顕微鏡で測定し、さらに傾きや曲率を補正して、線粗さ、又は面粗さのRyを求めることが好ましい。測定範囲としては、線粗さを測定する際は平均粒径の1/10~1/30の長さ、面粗さを測定する際は平均粒径の1/10~1/30の長さの辺を有する正方形の領域であることが好ましい。
なお、Raは中心線表面粗さ、中心線平均粗さ等の表現がされる値であり、JIS規格(B0601-2001)に準じた方法で求まる値であり、走査型レーザー顕微鏡等で測定した線粗さ又は面粗さを算出から算出できる。
本発明のジルコニアビーズは、内部欠陥率が10%以下であることが好ましい。10%を超えると強度が低下して、ビーズの欠けや破壊が起こりやすくなり、混合及び/または解砕する性能が低下する。なお、内部欠損率とは、5μm以上の欠陥が存在する割合のことである。
本発明のジルコニアビーズは、平均粒径が10μm以上200μm以下であることが好ましい。10μm未満のビーズをビーズミルの粉砕媒体等として使用した場合、セラミック微粉末を混合及び/または解砕するのに要する時間が長くなり粉砕効率が低下する。一方、200μmを超える粒径ではビーズが大きすぎるため、セラミック微粉末の混合及び/または解砕が難しくなる。好適なセラミック微粉末の混合及び/または解砕を行うために、平均粒径は10μm以上100μm以下であることが好ましく、10μm以上80μm以下であることが特に好ましい。
さらに、ジルコニアビーズの粒径は均一であることが好ましい。そのため、粒径の標準偏差が4.0μm未満であることが好ましく、3.5μm以下であることが特に好ましい。
また、ジルコニアビーズは、内部の結晶の方位がずれた構造、いわゆるドメイン構造(双晶組織)となりやすい。これは、詳細は不明だが、プラズマ処理を施したセラミックビーズ特有の構造であり、プラズマで溶融したセラミックビーズを急冷することにより発生すると考えられる。そのため、プラズマ処理を施してないセラミックビーズ、例えば、機械的研磨のみを施したジルコニアビーズなどではドメイン構造は確認できない。
本発明のセラミックビーズの製造方法は、DCプラズマガンを用いた熱プラズマ中にセラミック原料を投入して溶融後、冷却固化する方法において、熱プラズマが層流を形成し、かつ、予熱したセラミック原料を熱プラズマに概ね直交した粉末供給口から投入することを特徴とするセラミックビーズの製造方法である。
図1に本発明のセラミックビーズの製造方法を模式的に示す。
本発明で言う層流とは、セラミック原料の粉末(以下「原料粉末」と称す。)が溶融する熱プラズマ領域のガス流の流線が常に装置壁(反応管)軸と平行なものいう。一般に、装置壁(反応管)に近づくほど流速は小さくなり、装置の中心で最も流速が大きくなり、流速分布ができ易い。この様な分布は流体が管壁から摩擦力を受けることによって発生し、さらに乱流が発生する場合には大小さまざまな渦が発生した激しい流れとなる。
本発明の方法では、熱プラズマが層流を形成していることが必須であるが、高電圧型のDCプラズマガンを用い、なおかつプラズマガスの流量を小さく絞ることにより、プラズマジェットの流れを層流とすることができる。その様な状態では、大気中でプラズマの長さが15~50cmと長くなる。
本発明で使用するDCプラズマガンは高電圧のものであることが好ましく、通常のDCプラズマガンの溶射中のプラズマ電圧が30~80Vに対し、高電圧型のDCプラズマガンは100V以上であり、100~250Vであることが特に好ましい。この様な高電圧はカソードとアノードの距離を長くすることによって得ることができる。
通常、プラズマガスの流量を小さく絞るとプラズマガスによる冷却が減るため電極寿命が短くなる。しかし、高電圧型のDCプラズマガンでは同じ電力を得るためのプラズマ電流が小さいため、プラズマガスの流量を小さく絞っても電極寿命に対する影響は小さく、大気中でも層流の熱プラズマが得られる。
本発明における層流の熱プラズマの発生方法としては、次の方法を例示できる。例えば図1において、最初にアルゴンガス109をカソード112側に流し、プラズマ電源115によりカソード側の熱プラズマを発生させる。次にアルゴンガス111をアノード114側に流し、補助電源116によりアノード側の熱プラズマを発生させる。さらに窒素、空気、アルゴン、水素などのプラズマガス110を流し、カソードとアノードの熱プラズマを繋ぎ、原料溶融に必要な熱プラズマを発生させる。
ここでDCプラズマガンとしてAPS7050を用いて層流の熱プラズマを発生させる場合、アルゴンガス109は3SLM以下、アルゴンガス111は3SLM以下、プラズマガス110が窒素の場合、7SLM以下が条件として好ましく、火力をさらに得るためには水素ガスを添加しても良い。
熱プラズマを発生させる反応管中の雰囲気は特に限定はなく、酸素雰囲気、不活性雰囲気、大気等が適用可能であり、大気で十分である。
原料粉末を予熱して熱プラズマに投入する方法としては、原料粉末が熱プラズマに投入される際に所定の温度まで予熱される方法であれば制限はない。例えば図1において、原料粉末を、耐熱性の管118を通した電気、ガス、赤外線などの炉105を通過させることにより加熱し、同じ耐熱性の材料でできた粉末供給口102から熱プラズマ103に投入する。
ここで、耐熱性の管の材質は、石英ガラス、ムライト、アルミナ、又はジルコニアであることが好ましく、不純物の発生が少ない石英ガラスを使用するのが特に好ましい。
予熱温度の上限は特にないが、原料粉末を投入する熱プラズマの温度を越えないことが好ましい。予熱温度が高すぎると、熱プラズマに投入する直前の原料粉末が加熱されすぎてしまうため、熱プラズマによる加熱溶融が不十分になる。
また、本発明では原料粉末を熱プラズマに横切らせた場合には、容易に加熱溶解後の原料粉末を熱プラズマの外に排出することができる。そのため、その場合には熱プラズマをカットするためのガスブローは必須とされない。
ここで、概ね直交とは、投入される原料粉末が熱プラズマを横切るために必要な角度、つまり熱プラズマが形成している層流の流れの方向に対して横になるように、原料粉末が投入される角度のことであるが、熱プラズマの状態によって異なるため一概に規定できない。例えば図1では、層流の熱プラズマ103の向きを上から下に垂直照射させ、粉末供給口102を水平に向けて原料粉末をプラズマに投入させているが、層流の熱プラズマ103の向きを水平にして、粉末供給口102の向きを上から下に垂直に向けて原料粉末をプラズマに投入させても良いし、角度を付けた向きの条件でも良く、原料粉末が熱プラズマを横切ることができる角度であることが重要である。
本発明では、熱プラズマを横切って排出されるセラミックビーズの排出角が熱プラズマの進行方向に対して60°以上であることが好ましく、さらに好ましくは70°以上である。
ここで排出角とは、熱プラズマの方向に対して原料粉末が熱プラズマを横切って排出される方向と熱プラズマの進行方向がなす角度であり、熱プラズマと排出されるセラミックビーズの軌跡から測定することができる角度である。
これまでプラズマ中に対する原料の投入角度については、直行する角度或いはその±45°の角度の範囲から投入する方法も検討されている(例えば特許文献)。しかし、それらは処理量を多くする、或いはプラズマ中での滞留時間の延長を図ることが目的とされており、テールフレーム領域に処理物を供給するものである。一方、本発明の方法で規定されるのは原料の排出角である。本発明の方法は、供給された原料粉末が短時間に高温プラズマ中を通過することによってプラズマ処理することを意味するものであり、テールフレーム中で長時間の処理物を滞在させないことを意味するものである。
また、熱プラズマ発生位置から粉末供給口までの距離(図1中117)は5から10cmの範囲が好ましく、この距離を調整することで詳細な加熱の制御が可能である。
キャリアガスはアルゴン、窒素、ヘリウム、空気のガスを使用することが可能である。
キャリアガスの流速は、粉末供給口から突出するキャリアガスの流速が50~400m/秒であることが好ましく、さらに80~250m/秒であることが好ましい。50m/秒未満では原料粉末を供給する管内で詰まりが発生し易く、400m/秒を超えると原料粉末の加熱が不十分となる。一方、流速が80~250m/秒であれば管内での詰まり、および加熱の不足の問題はほとんど生じない。

ここで、X:キャリアガスの流速(m/秒)、X1:キャリア供給量(L/分)、X2: 予熱温度(℃)、X3:原料粉末を送る管の内径(mm)である。
また、(1)式中の273、293および3.14は、それぞれ絶対温度(K)、常温度(K)、円周率を意味する。
従って、例えば800℃に加熱された内径2mmの管内にキャリアガス8L/分を供給すると、キャリアガスの流速は約160m/秒となる。
本発明では、熱プラズマの外に排出された溶融粉末はそのまま自然落下させることにより、冷却固化して表面が平滑なセラミックビーズを得ることができる。自然落下でセラミックビーズを捕集する場合、粉末供給口から捕集容器の底までの距離は30cm~100cmであることが好ましい。距離が30cmより短いと冷却が不十分で過熱の問題があり、距離が100cmより長すぎると捕集効率が下がる。
捕集に必要な水の量は、ビーズの大きさや重量にもよるが、セラミックビーズが落ちる衝撃が受け止められる程度であればよい。例えば、バッチ式で処理する場合は、全てのセラミックビーズの捕集後に水面が捕集したセラミックビーズより上となる様にすることが好ましい。連続式で処理する場合には、捕集容器内に流水を導入排出し、セラミックビーズを連続的に取り出してもよい。
熱プラズマを横切らせたセラミックビーズのみを捕集する方法として、捕集容器の配置を、熱プラズマの中心に対して粉末供給口の反対方向にずらして設置することが例示できる。例えば図1において、捕集容器106を熱プラズマ103の中心に対して粉末供給口102の反対方向にずらして配置する。このように捕集容器を配置することで、熱プラズマを横切らせた良好なセラミックビーズのみを捕集することが可能である。
本発明の方法では、球状形状で表面が平滑なセラミックビーズが製造できる。
本発明で製造されるセラミックビーズの材料としては、いかなる酸化物材料でも適用できるが、例えばアルミナ、ジルコニア、シリカ、ムライト、イットリア、チタン酸バリウムなどが例示でき、特にジルコニアであることが好ましい。さらにビーズミルに用いるセラミックビーズを製造する場合、粉砕する材料と同一組成のセラミック、或いは部分安定化ジルコニアのように硬くしかも割れにくい材料とすることが好ましい。
アルミナ、シリカ、ムライトのようにセラミック材料の融点が比較的低いものを原料粉末とする場合、セラミックの塊を粉砕した粉末を用いることもできる。
本発明で製造されるセラミックビーズの原料粉末の直径は、最終的に製造されるセラミックビーズの直径によるが、10μm~200μm程度のものを用いることが可能である。
なお、本発明で得られたセラミックビーズの評価は以下の通りである。
内部欠陥率の測定は、セラミックビーズの断面のSEM観察により行った。断面のSEM観察において、5μm以上の空孔を欠損とみなし、欠陥が存在する割合を内部欠陥率とした。なお、内部欠損率の測定は400個の粒子について行った。
平滑ビーズの割合の算出は、セラミックビーズの表面のSEM観察より行った。表面のSEM観察において、表面が未溶融のものや表面が十分溶融されておらず平滑化されていないものを欠陥とみなし、観察した全セラミックビーズの割合から、欠陥が存在するセラミックビーズの割合を除いたものを平滑ビーズの割合とした。なお、平滑ビーズの割合の算出は100個の粒子について行った。
製造されたセラミックビーズはバッチ式ビーズミル装置(アイメックス社製 型式RMB-01)で摩耗性の評価を行った。18℃に温度調節できる容量100ccのジルコニア製ミル容器に、得られたセラミックビーズを110gと純水45ccを投入し、2000rpmの撹拌速度で30時間攪拌した。
攪拌後、セラミックビーズを除いた撹拌液を回収して、誘導結合プラズマ発光分光分析(以下「ICP」と称す)にて測定し、攪拌液中にジルコニアの量を求めた。
水熱劣化試験は、プレッシャークラッカー(タバイエスペック(株)製TPC-212M製)を使用し、132℃、相対湿度100%で12時間の条件でジルコニアビーズを処理した。処理中の圧力は1.7~2.0MPaであり、温度、湿度の制御精度は3%であった。
ジルコニアビーズを粉末X線回折(XRD)により測定し、得られた回折チャートの2θ=28.2°、30.2°、31、2°のピークを単斜晶および正方晶とした。さらに、それぞれのピーク面積を算出し、下記の式より単斜晶含有率を計算した。
測定に際し、SEM観察で得た500倍の写真をナノシステム(株)社製ナノハンターNS2K-Proを用いて画像解析した。撮影画像の明暗を2値化してビーズ部と基材部を分離した。
2値化は、画像の背景となっている基材部よりも明るい色や暗い色となっているビーズ部を抽出し、抽出した部分と背景を白と黒に分離した。2値化の方式としては、画像全体を一定の明るさをしきい値として一律に2値化する方法を用いた。
なお、測定のバラツキをなくし精度良く評価するために、走査型顕微鏡で撮影するビーズの画像は、決められた範囲内を一定間隔ごとに撮影し集計した。測定したビーズの数は約50個で、ビーズが画像の端やビーズ同士で接触して欠けているビーズは画像として除去して完全なビーズのみで画像解析を行った。
画像処理をした後ビーズの平均粒径を測定した。測定は2値化されたビーズ部を円形分離し、分離をしたそれぞれの円の直径を求めて、ビーズの平均粒径とした。
JIS(R1620)に規定するピクノメータ法により見掛密度を測定した。測定容器の質量をmP1とし、この容器にビーズを入れたときの質量をmP2とした。次に、浸液としてエタノールを入れビーズが全体に浸るようにし、真空容器に入れ脱気を行った。脱気後の容器にエタノールを規定量まで追加し、そのときの質量をmP3とした。さらに容器からビーズ及びエタノールを取り出し、エタノールのみ規定量まで入れたときの質量をmP4とした。また、比重計と温度計を使用し、エタノールの比重ρLを算出し、下記の式より見掛密度を計算した。
真円度をJIS規格(B7451)に従って上記画像解析ソフトにて以下のように求めた。2値化処理したビーズ1個の円周データから最初に最小二乗中心を求め、この最小二乗中心に対し測定真円度曲線及び真円度曲線の最大半径と最小半径の差を真円度とした。さらに、最小二乗中心と真円度から求まる直径値に対する円を真円とし、ビーズの円周データがその真円を越えた領域を山と定義し、ビーズあたりの山の高さ、数を測定した。ビーズは20個以上測定し、それぞれの平均値を平均真円度、平均山高さ及び平均山数とした。
ビーズの表面粗さRa、Ryは、走査型レーザー顕微鏡(キーエンス社製VK-8500)を用いて、JIS規格(B0601-2001)に準じた方法で求めた。すなわち、ビーズ試料をテープ上に振り落とし固定し、各ビーズ試料の頂点を含む部分を測定し、この頂点の中央部分において、ビーズの球状の傾きや湾曲を取り除く処理を行った上で、3μm角のエリア内の面粗さを算出した。測定した粗さ曲線から、その平均線の方向に基準長さ(3μm)の部分の平均線から測定曲線までの偏差の絶対値を合計し、平均した値をRaとした。さらに、平均線から最も高い山頂までの高さと最も低い谷底までの深さとの和をRyとした。測定のバラツキをなくすためにビーズは20個以上測定し、その平均値を求めた。
AFM(原子間力顕微鏡)で測定した表面粗さ(Ra(AFM))は、測定装置としてAFM(原子間力顕微鏡:Veeco社製NanoScopeIIIa)を用いて測定した以外は、走査型レーザー顕微鏡によるRaと同様の方法で算出した。
原料粉末が熱プラズマを横切ったセラミックビーズが排出される際の軌跡を写真撮影し、得られた画像から排出角を測定した。
測定に使用した画像は、熱プラズマからセラミックビーズが排出される様子をシャッター速度1ミリ秒で撮影した。また、セラミックビーズの軌跡は一定の排出範囲があったため、層流の熱プラズマに対して最も角度が大きい軌跡と、熱プラズマとの角度を測定して排出角とした。
排出角の測定の一例を図7に示した。なお、実施例および比較例においては、同様な図面8枚から、得られた値の平均値を排出角とした。
図1に示すような装置構成でセラミックビーズを製造した。
原料として液中造粒法で作製して焼結した平均粒径が50ミクロンのイットリア添加(3モル%)部分安定化ジルコニア粉末を粉末供給器101に仕込んだ。アルゴンガス109を3.0SLM、アルゴンガス111を2SLM、窒素に20%の水素を添加したプラズマガス110を6SLM、電力を24kW(160V×150A)として層流の熱プラズマを発生させた。
次に、窒素のキャリアガス100を6SLMとして粉末供給器101により20g/分で原料粉末を1000℃に温度調整した1mの長さの管状型電気炉105内に内径2mmの石英パイプ118に供給し、加熱した原料粉末をプラズマ発生位置からの距離117を8cmとした粉末供給口102まで運び、層流のプラズマ103に横切らせるように原料粉末を投入し溶融させた。キャリアガスの流速は(1)式より140m/秒と見積られた。
横切らせるように投入した原料粉末は、熱プラズマの外に排出され溶融粉末104となり、熱プラズマの外に出た溶融粉末はそのまま自然落下させた。この時の排出角は72°であった。これを、純水が10cmの深さまで入ったステンレス製の直径45cm深さ15cm容器106により捕集した。また、原料粉末を投入した位置からから捕集容器の底までの距離は50cmであった。
このようにして10分間粉末を供給し、得られた部分安定化ジルコニアビーズをろ過して取り出し乾燥した。
原料粉末は粉末形状がいびつな球形であり、表面は微細粒子のグレインが観測される。溶融により殆どのビーズ表面の微細粒子は消失して平滑化し、より均一な球形が得られ、平滑ビーズの割合は95%以上であった。また、熱衝撃による表面のクラック欠陥やビーズの破裂も見られなかった。また、内部欠陥率は2%であった。さらに、摩耗性の評価を行った結果、ジルコニアの量は0.1ppmと検出限界であった。
また、平均粒径が50μm(標準偏差値3.7μm)、見掛密度は6.10g/cm3であった。また、平均真円度は1.7μm、平均山高さは0.39μm、平均山数は2.0個であった。ビーズ表面の表面粗さは、走査型レーザー顕微鏡で測定した結果、Raが0.02μm、Ryが0.16μm、AFMで測定した結果、Ra(AFM)が2.0nmであった。また、ジルコニアビーズの単斜晶含有率は0%であり、水熱劣化試験後の単斜晶含有率は8%であった。
窒素のキャリアガス100を4SLMとしたこと以外実施例1と同じ条件で10分間粉末を供給した。この時突出するキャリアガスの流速は、(1)式より90m/秒と見積られ、排出角は71°であった。得られた部分安定化ジルコニアビーズをろ過して取り出し乾燥した。
得られた部分安定化ジルコニアビーズの表面と断面のSEM観察を行った結果、溶融により殆どのビーズ表面の微細粒子は消失して平滑化し、より均一な球形が得られ、平滑ビーズの割合は95%以上であった。また、熱衝撃による表面のクラック欠陥やビーズの破裂も見られなかった。また、内部欠陥率は5%であった。さらに、摩耗性の評価を行った結果、ジルコニアの量は0.1ppmと検出限界であった。
また、平均粒径は48μm(標準偏差値2.1μm)、見掛密度は6.08g/cm3、平均真円は1.8μm、平均山高さは0.39μm、平均山数は2.2個であった。ビーズ表面粗さは、走査型レーザー顕微鏡で測定した結果、Raが0.02μm、Ryが0.16μm、AFMで測定した結果、Ra(AFM)が2.0nmであった。また、ジルコニアビーズの単斜晶含有率は0%であり、水熱劣化試験後の単斜晶含有率は9%であった。
窒素のキャリアガス100を10SLMとしたこと以外実施例1と同じ条件で10分間粉末を供給した。この時突出するキャリアガスの流速は、(1)式より230m/秒と見積られた。得られた部分安定化ジルコニアビーズをろ過して取り出し乾燥した。
得られた部分安定化ジルコニアビーズの表面と断面のSEM観察を行った結果、溶融により殆どのビーズ表面の微細粒子は消失して平滑化し、より均一な球形が得られ、平滑ビーズの割合は95%以上であった。また、熱衝撃による表面のクラック欠陥やビーズの破裂も見られなかった。また、内部欠陥率は3%であった。さらに、摩耗性の評価の結果、ジルコニアの量は0.1ppmと検出限界であった。
また、平均粒径は48μm(標準偏差値3.4μm)、見掛密度は6.11g/cm3、平均真円度は1.9μm、平均山高さは0.40μm、平均山数は2.0個であった。ビーズ表面粗さは、走査型レーザー顕微鏡で測定した結果、Raが0.02μm、Ryが0.16μm、AFMで測定した結果、Ra(AFM)が2.2nmであった。また、ジルコニアビーズの単斜晶含有率は0%であり、水熱劣化試験後の単斜晶含有率は10%であった。
窒素のキャリアガス100を15SLMとしたこと以外実施例1と同じ条件で10分間粉末を供給した。この時突出するキャリアガスの流速は、(1)式より350m/秒と見積られ。得られた部分安定化ジルコニアビーズをろ過して取り出し乾燥した。
得られた部分安定化ジルコニアビーズの表面と断面のSEM観察を行った結果、未溶融粒子が若干観察されるが、溶融により殆どのビーズ表面の微細粒子は消失して平滑化し、より均一な球形が得られ、平滑ビーズの割合は90%以上であった。また、熱衝撃による表面のクラック欠陥やビーズの破裂も見られなかった。また、内部欠陥率は2%であった。さらに、バッチ式ビーズミルでの摩耗性の評価の結果、ジルコニアの量は0.2ppmであった。
また、平均粒径は48μm(標準偏差値2.5μm)、見掛密度は6.12g/cm3、平均真円度は1.9μm、平均山高さは0.40μm、平均山数は2.2個であった。ビーズ表面粗さは、走査型レーザー顕微鏡で測定した結果、Raが0.03μm、Ryが0.20μm、AFMで測定した結果、Ra(AFM)が2.4nmであった。また、ジルコニアビーズの単斜晶含有率は0%であり、水熱劣化試験後の単斜晶含有率は10%であった。
窒素のキャリアガス100を6SLMとし、管状型電気炉の温度設定を600℃にしたこと以外実施例1と同じ条件で10分間粉末を供給した。この時突出するキャリアガスの流速は、(1)式より100m/秒と見積られ、排出角は70°であった。得られた部分安定化ジルコニアビーズをろ過して取り出し乾燥した。
得られた部分安定化ジルコニアビーズの表面と断面のSEM観察を行った結果、未溶融粒子が若干観察されるが、溶融により殆どのビーズ表面の微細粒子は消失して平滑化し、より均一な球形が得られ、平滑ビーズの割合は90%以上であった。また、熱衝撃による表面のクラック欠陥やビーズの破裂も見られなかった。また、内部欠陥率は5%であった。さらに、摩耗性の評価の結果、ジルコニアの量は0.2ppmであった。また、ジルコニアビーズの単斜晶含有率は0%であり、水熱劣化試験後の単斜晶含有率は8%であった。
また、平均粒径は49μm(標準偏差値3.5μm)、見掛密度は6.08g/cm3、平均真円度は1.8μm、平均山高さは0.39μm、平均山数は2.0個であった。ビーズ表面粗さは、走査型レーザー顕微鏡で測定した結果、Raが0.03μm、Ryが0.20μm、AFMで測定した結果、Ra(AFM)が2.6nmであった。また、ジルコニアビーズの単斜晶含有率は0%であり、水熱劣化試験後の単斜晶含有率は8%であった。
窒素のキャリアガス100を6SLMとし、管状型電気炉の温度設定を400℃にしたこと以外実施例1と同じ条件で10分間粉末を供給した。この時突出するキャリアガスの流速は、(1)式より70m/秒と見積られ、排出角は69°であった。得られた部分安定化ジルコニアビーズをろ過して取り出し乾燥した。
得られた部分安定化ジルコニアビーズの表面と断面のSEM観察を行った結果、未溶融粒子が若干観察されるが、溶融により殆どのビーズ表面の微細粒子は消失して平滑化し、より均一な球形が得られ、平滑ビーズの割合は80%以上であった。また、熱衝撃による表面のクラック欠陥やビーズの破裂が若干観測された。また、内部欠陥率は10%であった。さらに、摩耗性の評価の結果、ジルコニアの量は6ppmであった。
また、平均粒径は49μm(標準偏差値3.3μm)、見掛密度は6.05g/cm3、平均真円度は1.9μm、平均山高さは0.46μm、平均山数は2.0個であった。ビーズ表面粗さは、走査型レーザー顕微鏡で測定した結果、Raが0.04μm、Ryが0.25μm、AFMで測定した結果、Ra(AFM)が3.0nmであった。また、ジルコニアビーズの単斜晶含有率は0%であり、水熱劣化試験後の単斜晶含有率は8%であった。
アルゴンガス111を1.8SLMとし、加熱した原料粉末をプラズマ発生位置からの距離117を7cmとして粉末供給口102まで運び、層流のプラズマ103に横切らせるように原料粉末を投入し溶融させたこと以外実施例1と同じ条件で10分間粉末を供給した。この時の排出角は75°であった。得られた部分安定化ジルコニアビーズをろ過して取り出し乾燥した。
得られた部分安定化ジルコニアビーズの表面と断面のSEM観察を行った結果、溶融により殆どのビーズ表面の微細粒子は消失して平滑化し、より均一な球形が得られ、平滑ビーズの割合は99%以上であった。また、熱衝撃による表面のクラック欠陥やビーズの破裂も見られなかった。また、内部欠陥率は1%であった。さらに、摩耗性の評価を行った結果、ジルコニアの量は0.01ppmであった。
また、平均粒径が50μm(標準偏差値4.3μm)、見掛密度は6.12g/cm3であった。また、平均真円度は1.7μm、平均山高さは0.35μm、平均山数は2.0個であった。ビーズ表面の表面粗さは、走査型レーザー顕微鏡で測定した結果、Raが0.01μm、Ryが0.10μm、AFMで測定した結果、Ra(AFM)が1.5nmであった。また、ジルコニアビーズの単斜晶含有率は0%であり、水熱劣化試験後の単斜晶含有率は6%であった。
得られたジルコニアビーズ断面を図8に示した。本発明のジルコニアビーズ内部は、結晶の方位がずれたドメイン構造をしていた。なお、図8において結晶の方位が120度ずれた各ドメイン801が集まった構造となっており、黒い線802は各ドメイン同士の境界である。
アルゴンガス111を1.6SLMとし、加熱した原料粉末をプラズマ発生位置からの距離117を7cmとして粉末供給口102まで運び、層流のプラズマ103に横切らせるように原料粉末を投入し溶融させたこと以外実施例1と同じ条件で10分間粉末を供給した。得られた部分安定化ジルコニアビーズをろ過して取り出し乾燥した。
得られた部分安定化ジルコニアビーズの表面と断面のSEM観察を行った結果、溶融により殆どのビーズ表面の微細粒子は消失して平滑化し、より均一な球形が得られ、平滑ビーズの割合は98%以上であった。また、熱衝撃による表面のクラック欠陥やビーズの破裂も見られなかった。また、内部欠陥率は1%であった。さらに、摩耗性の評価を行った結果、ジルコニアの量は0.03ppmであった。
また、平均粒径が50μm(標準偏差値4.5μm)、見掛密度は6.11g/cm3であった。また、平均真円度は1.7μm、平均山高さは0.35μm、平均山数は2.0個であった。ビーズ表面の表面粗さは、走査型レーザー顕微鏡で測定した結果、Raが0.01μm、Ryが0.10μm、AFMで測定した結果、Ra(AFM)が1.7nmであった。また、ジルコニアビーズの単斜晶含有率は0%であり、水熱劣化試験後の単斜晶含有率は7%であった。
窒素のキャリアガス100を6SLMとし、供給した原料粉末を予め加熱しなかったこと以外実施例1と同じ条件で10分間粉末を供給した。層流のプラズマ103に投入された原料粉末は、プラズマを横切ることなくプラズマに乗ってそのまま熱プラズマの外に排出され、溶融粉末はそのまま自然落下した。この時突出するキャリアガスの流速は、(1)式より30m/秒と見積られ、排出角は58°であった。得られた部分安定化ジルコニアビーズをろ過して取り出し乾燥した。
図6に溶射して得られた部分安定化ジルコニアビーズのSEM写真を示す。得られたビーズの表面と断面のSEM観察を行った結果、溶融により半分程度のビーズ表面の微細粒子が見えなくなって平滑化しており、平滑ビーズの割合は50%以上であった。また、残りは急激に加熱された熱衝撃によるクラックが多く見られ、粒径が変形し、大きく膨らんだ粒子が多く、破裂したビーズも多く見られた。また、内部欠陥率は22%であった。さらに、摩耗性の評価の結果、ジルコニアの量は32ppmであった。
平均粒径は51μm(標準偏差値4.0μm)、見掛密度は5.90g/cm3、平均真円度は1.9μm、平均山高さは0.42μm、平均山数は2.2個であった。ビーズ表面粗さは、走査型レーザー顕微鏡で測定した結果、Raが0.05μm、Ryが0.42μm、AFMで測定した結果、Ra(AFM)が5.0nmであった。ジルコニアビーズの単斜晶含有率は0%であったが、水熱劣化試験後の単斜晶含有率は12%まで増大した。
高周波プラズマを用いて供給した原料粉末を処理した。
得られたビーズの表面と断面のSEM観察を行った結果、溶融により半分程度のビーズ表面の微細粒子が見えなくなって平滑化しており、平滑ビーズの割合は60%以上であった。残りは急激に加熱された熱衝撃によるクラックが多く見られ、粒径が変形し、大きく膨らんだ粒子が多く、破裂したビーズも見られた。また、内部欠陥率は15%であった。さらに、摩耗性の評
価を行った結果、ジルコニアの量は6ppmであった。
また、平均粒径は50μm(標準偏差値4.7μm)、見掛密度は6.05g/cm3、平均真円度は2.0μm、平均山高さは0.42μm、平均山数は2.4個であった。ビーズ表面粗さは、走査型レーザー顕微鏡で測定した結果、Raが0.04μm、Ryが0.29μm、AFMで測定した結果、Ra(AFM)が6.0nmであった。また、ジルコニアビーズの単斜晶含有率は1%であり、水熱劣化試験後の単斜晶含有率は16%であった。
供給する原料粉末を熱プラズマに通さず処理した。ビーズの表面と断面のSEM観察を行った結果、平滑ビーズは確認されなかった。また、内部欠陥率は1%であった。さらに、摩耗性の評価を行った結果、ジルコニアの量は240ppmであった。
また、平均粒径は48μm(標準偏差値2.1μm)、見掛密度は6.05g/cm3、平均真円度は2.3μm、平均山高さは0.43μm、平均山数は2.7個であった。ビーズ表面粗さは、走査型レーザー顕微鏡で測定した結果、Raが0.05μm、Ryが0.41μm、AFMで測定した結果、Ra(AFM)が28.0nmであった。また、ジルコニアビーズの単斜晶含有率は4%であり、水熱劣化試験後の単斜晶含有率は26%であった。
原料粉末の単斜晶含有率は4%であるのに対し、本発明のジルコニアビーズの単斜晶含有率は0%であった。これより、本発明のジルコニアビーズは原料粉末に含まれていた単斜晶が消失していることがわかった。
原料粉末を熱プラズマを通さず、容器に入れてからずり処理した。得られた部分安定化ジルコニアビーズの表面と断面のSEM観察を行った結果、どの粒子も表面は概ね均一に平滑されていた。
また、内部欠陥率は1%であった。さらに、摩耗性の評価を行った結果、ジルコニアの量は0.2ppmであった。また、平均粒径が51μm(標準偏差値4.0μm)、見掛密度は6.05g/cm3であった。また、平均真円度は2.5μm、平均山高さは0.48μm、平均山数は2.8個であった。ビーズ表面の表面粗さは、走査型レーザー顕微鏡で測定した結果、Raが0.03μm、Ryが0.21μm、AFMで測定した結果、Ra(AFM)が4.0nmであった。また、ジルコニアビーズの単斜晶含有率は1%であり、水熱劣化試験後の単斜晶含有率は7%であった。
からずり処理による平滑化ではレーザー顕微鏡によるRaは小さいが、Ra(AFM)が大きく、数nmオーダーでは平滑化されていなかった。
実施例1~8、比較例1~4で得られた結果を表1にまとめた。

Claims (14)
- AFM(原子間力顕微鏡)で測定した表面粗さ(Ra)が3.0nm以下であることを特徴とするジルコニアビーズ。
- 単斜晶含有率が1%未満であり、かつ走査型レーザー顕微鏡で測定した表面粗さ(Ry)が0.3μm以下であることを特徴とする請求項1に記載のジルコニアビーズ。
- 130~135℃、相対湿度100%、12時間での処理後の単斜晶含有率が10%以下であることを特徴とする請求項1又は2に記載のジルコニアビーズ。
- 内部欠陥率が10%以下であることを特徴とする請求項1乃至3のいずれかに記載のジルコニアビーズ。
- 粒径の平均真円度が2.0μm以下であることを特徴とする請求項1乃至4のいずれかに記載のジルコニアビーズ。
- 真円度と最小二乗中心から算出される真円に対する平均山高さが0.4μm以下、真円に対する平均山数が2.2個以下であることを特徴とする請求項1乃至5のいずれかに記載のジルコニアビーズ。
- 高電圧型の直流(DC)プラズマガンを用いた熱プラズマ中にセラミック原料を投入して溶融後、冷却固化する方法において、熱プラズマが層流を形成し、かつ、予熱したセラミック原料を粉末供給口から熱プラズマに投入することを特徴とするセラミックビーズの製造方法。
- 予熱したセラミック原料を、熱プラズマを横切るように投入することを特徴とする請求項7に記載のセラミックビーズの製造方法。
- セラミックスビーズが、熱プラズマの進行方向に対し60°以上の角度で排出されることを特徴とする請求項7又は8に記載のセラミックビーズの製造方法。
- セラミック原料をキャリアガスで送りながら、耐熱性の管を通した炉を通過させることにより予熱することを特徴とする請求項7乃至9のいずれかに記載のセラミックビーズの製造方法。
- 耐熱性の管の材質が石英ガラス、ムライト、アルミナ、ジルコニアのいずれか一種であることを特徴とする請求項10に記載のセラミックビーズの製造方法。
- 粉末供給口が、DCプラズマガンの外側に位置することを特徴とする請求項7乃至11のいずれかに記載のセラミックビーズの製造方法。
- セラミックビーズの捕集を水中で行うことを特徴とする請求項7乃至12のいずれかに記載のセラミックビーズの製造方法。
- セラミック原料がジルコニアであることを特徴とする請求項7乃至13のいずれかに記載のセラミックビーズの製造方法。
