Claims (1)
- 【特許請求の範囲】 1.a.スパンボンド連続高分子フィラメントを溶融紡糸し、 b.前記連続フィラメントを引き伸ばし、 c.前記フィラメントを冷まし、 d.その後、少なくとも部分的に有孔性で局部的表面特徴の配列を有する 移動成形面上に引き伸ばした前記フィラメントを集めて連続繊維の不織布ウェブ を形成し、 e.前記成形面上に引き伸ばした前記フィラメントを集めると同時に、前 記フィラメントと前記成形面を通して空気を強制的に通し、前記成形面の表面特 徴の前記配列に対応する表面特徴の配列を有するウェブに前記フィラメントを配 列し、 f.前記ウェブの前記フィラメントを接着剤で結合して圧力の適用なしに 前記ウェブを結合し、 g.前記成形面から結合された前記ウェブを分離する、 段階を備える不織布を作るための方法。 2.分離する前記段階が、結合する前記段階の後であることを特徴とする請求 項1に記載の方法。 3.結合する前記段階が、分離する前記段階の後であり、分離する前記段階と 結合する前記段階の際に、前記ウェブの表面特徴の前記配列が壊れないように、 メルトブロー高分子繊維をスパンボンド前記フィラメントに組み合わせるスパン ボンド前記フィラメントとメルトブロー前記繊維が十分に絡まる前記ウェブを形 成するために、段階を備えることを特徴とする請求項1に記載の方法。 4.前記接着剤が熱で活性化されたものであり、結合する前記段階が前記ウェ ブを通して高温空気を強制的に送る段階を備えることを特徴とする請求項3に記 載の方法。 5.メルトブロー前記繊維をスパンボンド前記フィラメントに組み合わせる段 階が、前記成形面の上に配置された溶融結合用のダイから前記成形面に、メルト ブロー繊維のカーテンを向け、湾曲アスピレータ出口からメルトブロー前記繊維 のカーテンと前記成形面に、前記成形面に鋭角に配置される中央平面を有するス パンボンド前記フィラメントのカーテンを向ける段階を備えることを特徴とする 請求項3に記載の方法。 6.前記フィラメントが、約6/1000mmから約40/1000mm(約6ミクロンから約 40ミクロン)の平均直径を有することを特徴とする請求項1に記載の方法。 7.前記成形面のそれぞれの前記表面特徴が、隣接するランド領域間に延びる 断面を有し、前記成形面の個々の前記表面特徴の少なくとも幾つかの前記断面が 、少なくとも0.0762cm(0.03インチ)の最小寸法を有することを特徴とする請求 項1に記載の方法。 8.前記接着剤が熱で活性化されたものであり、前記結合する段階が、前記ウ ェブが前記成形面上にある間、前記ウェブと前記成形面とを通して高温空気を強 制的に送る段階を備えることを特徴とする請求項1に記載の方法。 9.前記形成段階が、前記成形面上にスパンボンドフィラメントを集める前に 、メルトブローされ、熱活性化された粘着性の繊維をスパンボンド前記連続高分 子フィラメントに組み合わせる前記段階を含み、前記結合段階が前記ウェブを通 して高温空気を強制的に送る前記段階を含むことを特徴とする請求項1に記載の 方法。 10.メルトブロー前記繊維をスパンボンド前記フィラメントに組み合わせる 前記段階が、前記成形面の上に配置されるメルトブロー用のダイから前記成形面 にメルトブローされた前記繊維のカーテンを向け、湾曲アスピレータ出口からメ ルトブロー繊維の前記カーテンと前記成形面に、前記成形面に対し鋭角に配置さ れる中央平面を有するスパンボンド前記フィラメントのカーテンを送る段階を備 えることを特徴とする請求項9に記載の方法。 11.前記接着剤が高分子パウダを含み、前記形成段階が前記粘着性高分子パ ウダを前記ウェブに加える段階を備え、前記結合段階が前記粘着性パウダを活性 化するために前記ウェブを熱する段階を備えることを特徴とする請求項1に記載 の方法。 12.前記接着剤が熱活性化された粘着性ポリマーの糸を備え、前記形成前記 段階が粘着性の前記糸を前記連続スパンボンドフィラメントに組み合わせる段階 を備え、前記結合段階が粘着性の前記糸を活性化するために前記ウェブを熱する 段階を備えることを特徴とする請求項1に記載の方法。 13.連続する前記高分子フィラメントが多成分フィラメントを含み、該多成 分フィラメントが第一構成要素と熱活性化された粘着性構成要素を備え、断面と 長さと外周面とを有し、前記第一構成要素と熱活性化された前記粘着性構成要素 が前記多成分フィラメントの前記断面にわたってほぼ別の領域に配列され、前記 粘着性構成要素が前記多成分フィラメントの前記長さに沿って連続して前記多成 分フィラメントの前記外周面の少なくとも一部分を構成することを特徴とする請 求項1に記載の方法。 14.前記フィラメントを前記成形面上に集める前記段階の前に、前記連続フ ィラメントをクリンプする段階を備えることを特徴とする請求項1に記載の方法 。 15.前記連続フィラメントが第一の高分子構成要素を備え、前記フィラメン トを前記成形面上に集める前記段階の前に、前記連続フィラメントが自然ならせ んクリンプを生じるように、前記第一の高分子構成要素を選択する段階を備える で前記ウェブを熱する段階を備えることを特徴とする請求項1に記載の方法。 17.前記第一の高分子構成要素が溶融温度を有し、前記結合段階が前記粘着 性構成要素を活性化するために十分で、前記フィラメントの前記第一の高分子構 成要素の前記溶融温度以下の温度まで前記ウェブを熱する段階を備えることを特 徴とする請求項13に記載の方法。 18.連続する前記多成分フィラメントが潜在的な天然らせんクリンプを生じ るように、前記第一の高分子構成要素と前記粘着性構成要素とを選択し、 前記成形面上に前記フィラメントを集める前記段階の前に、前記フィラメント が天然らせんクリンプを有するように、前記多成分フィラメントを少なくとも部 分的に冷まし、前記天然らせんクリンプを活性化する段階を備えることを特徴と する請求項13に記載の方法。 19.前記第一の高分子構成要素が溶融温度を有し、結合する前記段階が前記 粘着性構成要素を活性化するために十分で、前記フィラメントの前記第一の高分 子構成要素の前記溶融温度以下の温度まで前記ウェブを熱する前記段階を備える ことを特徴とする請求項13に記載の方法。 20.空気を前記フィラメントと前記成形面とを通して強制的に送る段階が、 前記成形面の下に配置されたバキュームで実行されることを特徴とする請求項1 に記載の方法。 21.前記成形面の前記表面特徴は、前記布の前記表面特徴が凹部の形状に対 応する突出部を備えるような凹部を備えることを特徴とする請求項1に記載の方 法。 22.前記成形面の前記表面特徴が、ランド領域によって分離される通気性の 凹部を備え、前記成形面を通る空気の圧縮降下が前記凹部におけるより前記ラン ド領域におけるほうが大きくなるように、該ランド領域は前記凹部より通気性が 少なく、空気を前記ウェブと前記成形面を通して強制的に送る前記段階の際に、 前記フィラメントは、前記布の前記表面特徴が前記凹部の前記形状に対応する突 出部を備える前記成形面の前記凹部に引き込まれるような形状を、前記凹部が有 することを特徴とする請求項1に記載の方法。 23.前記成形面の前記表面特徴が、無孔性のランド領域により分離された有 孔性の凹部を備え、空気を前記ウェブと前記成形面とを通して強制的に送る前記 段階の際に、前記布の前記表面特徴が前記凹部の前記形状に対応する突出部を備 えるように、前記成形面で前記凹部に前記フィラメントが引き込まれる形状を、 前記凹部が有することを特徴とする請求項1に記載の方法。 24.前記成形面が基準表面積を定義する長さと幅を有し、それぞれの前記凹 部が前記基準表面積の部分を形成し、隣接する無孔性の領域間に延びる開口断面 積を有し、前記凹部の前記開口断面積が総計で前記基準表面積の約10%から約95 %であることを特徴とする請求項22に記載の方法。 25.前記凹部の前記開口断面積が、総計で前記基準表面積の約25%から約50 %であることを特徴とする請求項23に記載の方法。 26.前記凹部が少なくとも約0.1524cm(約0.06インチ)の深さを有すること を特徴とする請求項23に記載の方法。 27.前記成形面のそれぞれの前記凹部が隣接する無孔性の領域間に延びる断 面を有し、前記凹部の少なくとも幾つかの前記断面が少なくとも0.127cm(0.05 インチ)の最小の寸法を有することを特徴とする請求項23に記載の方法。 28.前記布の前記表面特徴が前記突出部の前記形状に対応するようになる形 状の突出部を、前記成形面の前記表面特徴が備えることを特徴とする請求項1に 記載の方法。 29.前記成形面の前記表面特徴が有孔性の領域により分離された無孔性の突 出部を備え、空気を前記ウェブと前記成形面とを通して強制的に送る前記段階の 際に、前記布の前記表面特徴が前記突出部の前記断面の前記形状に対応する開口 を備えるように前記成形面の前記ランド領域に向かって前記突出部に沿って前記 フィラメントが引き並べられるような形状を持った断面を、前記突出部が有する ことを特徴とする請求項1に記載の方法。 30.長さと表面を有する布であって、前記布の前記長さに沿って全体として 連続的に延びる溶融紡糸されて引き伸ばされた連続スパンボンド高分子フィラメ ントを備え、該フィラメントが約6/1000mmから約40/1000mm(約6ミクロンから 約40ミクロン)の平均直径を有し、前記布に別の表面特徴の配列を形成し、ス パンボンド前記フィラメントが前記フィラメントの前記長さに沿って連続的に延 びる第一の高分子構成要素を有し、圧縮せずに、スパンボンド前記フィラメント のそれぞれの第一の構成要素を接着するような粘着性高分子構成要素で結合され ていて、前記布が全体的に圧縮されない不織布。 31.スパンボンド前記フィラメントが、約6/1000mmから約40/1000mm(約6 ミクロンから約40ミクロン)の平均直径を有することを特徴とする請求項30 に記載の不織布。 32.前記粘着性高分子構成要素がメルトブロー高分子繊維を含むことを特徴 とする請求項30に記載の不織布。 33.前記布のそれぞれの前記表面特徴が隣接するランド領域間に延びる断面 積を有し、前記布のそれぞれの前記表面特徴の少なくとも幾つかの前記断面積が 、少なくとも0.0762cm(0.03インチ)の最小の寸法を有することを特徴とする請 求項30に記載の不織布。 34.連続スパンボンド前記フィラメントが天然らせんクリンプを有すること を特徴とする請求項30に記載の不織布。 35.連続スパンボンド前記フィラメントが、伸ばした状態での1インチあた り少なくとも約3.0の天然らせんクリンプを有することを特徴とする請求項30 に記載の不織布。 36.連続高分子スパンボンドフィラメントが多成分フィラメントからなり、 前記多成分フィラメントが前記第一の高分子構成要素と前記粘着性構成要素とを 備え、断面と長さと外周面とを有し、前記第一の高分子構成要素と前記粘着性構 成要素が前記多成分フィラメントの前記断面にわたって全体として別の領域に配 置され、前記多成分フィラメントの前記長さに沿って連続的に延び、前記粘着性 構成要素が前記多成分フィラメントの前記長さに沿って連続的に前記多成分フィ ラメントの前記外周面の少なくとも一部分を構成することを特徴とする請求項3 0に記載の不織布。 37.前記布の前記表面特徴が前記布から延びる突出部を備え、該突出部が全 体として圧縮されないことを特徴とする請求項30に記載の不織布。 38.前記突出部が前記連続フィラメントで、ほぼ満たされることを特徴とす る請求項37に記載の不織布。 39.前記突出部がランド領域で分離され、坪量を有する前記突出部と前記ラ ンド領域とが坪量を有し、前記突出部の前記坪量が隣接するランド領域の前記坪 量より大きいことを特徴とする請求項38に記載の不織布。 40.前記布の前記ランド領域が別の低密度部分より高密度の部分を有し、該 高密度の部分が互いに整列したフィラメントを備え、隣接する突出部に接続する フィラメントの束を形成することを特徴とする請求項39に記載の不織布。 41.前記突出部が高さと、該突出部の高さに沿った密度勾配とを有すること を特徴とする請求項37に記載の不織布。 42.前記突出部の前記坪量が隣接するランド領域の前記坪量より30%大きい ことを特徴とする請求項39に記載の不織布。 43.前記布が基準表面積を定義する長さと幅とを有し、前記突出部のそれぞ れが前記基準表面積の部分を形成し、隣接するランド領域間に延びる断面積を有 し、前記突出部の前記断面積が総計で前記基準表面積の約10%から約95%である ことを特徴とする請求項39に記載の不織布。 44.前記突出部の前記断面積が、総計で前記基準表面積の約25%から約50% であることを特徴とする請求項39に記載の不織布。 45.前記突出部が、少なくとも約0.127cm(約0.05インチ)の高さを有する ことを特徴とする請求項39に記載の不織布。 46.前記布の前記表面特徴が、開口を備えることを特徴とする請求項30に 記載の不織布。 47.前記ランド領域が坪量を有し、前記ランド領域の前記坪量が全体的に均 等であることを特徴とする請求項46に記載の不織布。
