Abstract
Description
本出願は、2010年1月27日出願の米国特許出願第61/298,756号の優先権を主張し、2010年1月27日出願の米国特許出願第61/298,752号、2009年6月19日出願の米国特許出願第61/218,720号、2010年5月20日出願の米国特許出願第61/346,675号、および2010年6月4日出願の米国特許出願第61/351,380号の利益および優先権を主張し、それらの全てはその全体が参照により組み込まれるものとする。

(1)ポリマー−希釈剤混合物の調製
ポリマー−希釈剤混合物を、希釈剤と、PMP、PP、ならびに2つのポリエチレン、PEaおよびPEbのポリマーブレンドとを混合することにより次のようにして調製する。ポリマーブレンドは、(a)20.0重量%の、21dg/分のMFRおよび222℃のTmを有するポリメチルペンテン(三井化学株式会社、TPX:MX002)(PMP)、(b)10.0重量%の、1.1×106のMwおよび114J/gのΔHmを有するアイソタクチックPP(PP1)、(c)40.0重量%の、5.6×105のMw、炭素原子1.0×104個当たり0.14以下の末端不飽和基量、および136.0℃のTmを有するPE(PE1)ならびに(d)30.0重量%の、1.9×106のMwおよび136.0℃のTmを有するPE(PE4)(重量パーセントは混合したポリマーの重量が基準である)を含む。

Claims (25)
- ポリメチルペンテン、ポリプロピレン、およびポリエチレンを含む膜であって、微多孔性であり、かつ180.0℃以上のメルトダウン温度、75.0秒/100cm3/μm以下の規格化透気度、および0.90×102mN/μm以上の突刺強度を有することを特徴とする膜。
- ポリメチルペンテン、ポリプロピレン、およびポリエチレンが、それぞれ、5.0重量%≦ポリメチルペンテン≦25.0重量%、5.0重量%≦ポリプロピレン≦25.0重量%、および50.0重量%<ポリエチレン≦90.0重量%の範囲の量で存在し(重量パーセントは膜の重量が基準である)、ポリメチルペンテンの量(重量%)が、ポリプロピレンの量(重量%)以上であることを特徴とする請求項1に記載の微多孔膜。
- ポリメチルペンテンおよびポリプロピレンが、膜の重量を基準として合わせて25.0重量%以上の量で膜中に存在することを特徴とする請求項1または2に記載の微多孔膜。
- 膜が、5.0%以下の105℃におけるTD熱収縮、20.0%未満の130℃におけるTD熱収縮、40.0%以下の170℃におけるTD熱収縮、30.0μm以下の厚さ、および20%〜80%の範囲の多孔度を有することを特徴とする請求項1〜3のいずれかに記載の微多孔膜。
- ポリメチルペンテンが、200.0℃以上のTmおよび80.0dg/分以下のMFRを有することを特徴とする請求項1〜4のいずれかに記載の微多孔膜。
- ポリプロピレンが、6.0×105以上のMw、8.5以下のMWD、および90.0J/g以上のΔHmを有するアイソタクチックポリプロピレンであることを特徴とする請求項1〜5のいずれかに記載の微多孔膜。
- ポリエチレンが、1.0×105〜2.0×106の範囲のMwおよび130.0℃以上のTmを有することを特徴とする請求項1〜6のいずれかに記載の微多孔膜。
- ポリメチルペンテンが、22.0〜28.0の範囲のMFRおよび223.0℃〜230.0℃の範囲のTmを有することを特徴とする請求項1〜7のいずれかに記載の微多孔膜。
- ポリエチレンが、炭素原子1.0×104個当たり0.14以下の末端不飽和基量を有することを特徴とする請求項1〜8のいずれかに記載の微多孔膜。
- 請求項1〜9のいずれかに記載の微多孔膜を含むことを特徴とするバッテリーセパレータフィルム。
- 微多孔膜の製造方法であって、
(1)希釈剤と、A1の量のポリメチルペンテン、A2の量のポリプロピレン、およびA3の量のポリエチレンを含むポリマーとの混合物であり、5.0重量%≦A1<25.0重量%、5.0重量%≦A2<25.0重量%、かつA3≦90.0重量%である(重量パーセントはポリマー−希釈剤混合物中のポリマーの重量が基準である)混合物を押し出す工程;
(2)押出物を少なくとも1つの平面方向に延伸する工程;ならびに
(3)希釈剤の少なくとも一部を延伸押出物から除去する工程
を含むことを特徴とする微多孔膜の製造方法。 - 10.0重量%≦A1<25.0重量%であり、かつポリメチルペンテンが、210.0℃〜240.0℃の範囲のTmおよび80.0dg/分以下のMFRを有することを特徴とする請求項11に記載の方法。
- (i)10.0重量%≦A2<25.0重量%であり、(ii)ポリプロピレンが、6.0×105以上のMw、8.5以下のMWD、および90.0J/g以上のΔHmを有するアイソタクチックポリプロピレンであり、(iii)A1≧A2であり、かつ(iv)A1+A2≧25.0重量%であることを特徴とする請求項11または12に記載の方法。
- 50.0重量%<A3<90.0重量%であり、かつポリエチレンが、1.0×105〜2.0×106の範囲のMwおよび130.0℃以上のTmを有することを特徴とする請求項11〜13のいずれかに記載の方法。
- 工程(2)の前に押出物を冷却する工程をさらに含むことを特徴とする請求項11〜14のいずれかに記載の方法。
- 工程(3)に続いて膜を少なくとも1つの平面方向に延伸する工程および工程(3)に続いて膜を熱処理にかける工程をさらに含むことを特徴とする請求項11〜15のいずれかに記載の方法。
- 押出しが、0.50KWh/kg以下の混合エネルギーで行われることを特徴とする請求項11〜16のいずれかに記載の方法。
- 工程(2)の延伸が、押出物を90.0℃〜125.0℃の範囲の温度にさらしながら、面積が9倍〜49倍の範囲の倍率になるまで二軸に行われることを特徴とする請求項11〜17のいずれかに記載の方法。
- 工程(3)の後に、残留したいずれかの揮発性種を膜から除去する工程をさらに含むことを特徴とする請求項11〜18のいずれかに記載の方法。
- 請求項11〜19のいずれかに記載の膜生成物。
- 負極と、正極と、電解質と、負極と正極の間に位置するバッテリーセパレータとを含む電池であって、バッテリーセパレータが、(i)バッテリーセパレータの重量を基準として5.0重量%以上のポリメチルペンテン、(ii)ポリプロピレン、および(iii)ポリエチレンを損ない(compromising)、膜が、180.0℃以上のメルトダウン温度、75.0秒/100cm3/μm以下の規格化透気度、および0.90×102mN/μm以上の突刺強度を有することを特徴とする電池。
- バッテリーセパレータ、層が、10nm以上の直径を有するポリマードメインを実質的に含まないことを特徴とする請求項21に記載の電池。
- バッテリーセパレータが、膜の重量を基準として、5.0重量%以上25.0重量%未満のポリメチルペンテン、5.0重量%以上25.0重量%以下のポリプロピレン、および50.0重量%超で90.0重量%以下のポリエチレンを含み、かつポリメチルペンテンの重量%がポリプロピレンの重量%以上である(重量パーセントはバッテリーセパレータの重量が基準である)ことを特徴とする請求項21または22に記載の電池。
- ポリメチルペンテンおよびポリプロピレンが、バッテリーセパレータの重量を基準として合わせて25.0重量%以上の量でバッテリーセパレータ内に存在することを特徴とする請求項21または23に記載の電池。
- 請求項24に記載の電池に電気的に接続された動力手段を含むことを特徴とする電気自動車またはハイブリッド電気自動車。
