Description
本出願は、2010年5月20日出願の米国特許出願第61/346,675号の優先権を主張し、2010年1月27日出願の米国特許出願第61/298,752号、2010年1月27日出願の米国特許出願第61/298,756号、2009年6月19日出願の米国特許出願第61/218,720号、および2010年6月4日出願の米国特許出願第61/351,380号の利益および優先権を主張し、それらの全てはその全体が参照により組み込まれるものとする。

(a)第1の希釈剤と、第1のポリマーブレンドの質量を基準として20.0質量%以下のポリメチルペンテンを含む第1のポリマーブレンドとを含む第1の混合物を形成すること工程、
(b)第2の希釈剤と、第2のポリマーブレンドの質量を基準として9.0質量%〜40.0質量%のポリメチルペンテンを含む第2のポリマーブレンドとを含む第2の混合物を形成すること工程、
(c)第3の希釈剤と、第3のポリマーブレンドの質量を基準として20.0質量%以下のポリメチルペンテンを含む第3のポリマーブレンドとを含む第3の混合物を形成すること工程、
(d)第1の混合物を含む第1の層、第3の混合物を含む第3の層、および第2の混合物を含む第2の層を含むシートであり、第2の層が、第1および第3の層の間に位置し、第2の混合物が、第1および第3の混合物のそれぞれと異なる組成を有し、第2の層が、第1および第3の層の厚さの1.5倍以下の厚さを有するシートを製造する工程、ならびに
(e)第1、第2、および第3の希釈剤の少なくとも一部をシートから除去する工程
を含む微多孔膜の製造方法に関する。
ii.第2の層の質量を基準として9.0質量%〜40.0質量%のポリメチルペンテンを含み、
第2の層が、第1の層の組成と実質的に同じではない組成を有し、第2の層が、第1の層の厚さの1.5以下の厚さを有する、多層微多孔膜である電池である。

Claims (12)
- 多層微多孔膜であって、
i.第1の層の質量を基準として20.0質量%以下のポリメチルペンテンを含む第1の層、および
ii.第2の層の質量を基準として9.0質量%〜40.0質量%のポリメチルペンテン、層の質量を基準として21質量%以上40.0質量%未満のポリプロピレンおよび20.0質量%以上のポリエチレンを含み、
第2の層が、第1の層の組成と同じではない組成を有し、第2の層が、第1の層の厚さの1.5倍以下の厚さを有することを特徴とする多層微多孔膜。 - 膜が、第3の層をさらに含み、第2の層が、第1および第3の層の間に位置し、第2の層内のポリプロピレンとポリメチルペンテンの総量が、第2の層の質量を基準として65.0質量%以下であることを特徴とする請求項1に記載の膜。
- (i)第1の層および第3の層が、層の質量を基準として、
75.0質量%〜85.0質量%の第1のポリエチレンおよび
15.0質量%〜25.0質量%の第2のポリエチレンを含み、
(ii)第2の層が、
9.0質量%〜15.0質量%のポリメチルペンテン、
21.0質量%〜35.0質量%のポリプロピレン、
第1のポリエチレンおよび第2のポリエチレンを合わせて50質量%以上を含み(質量パーセントは第2の層の質量が基準である)、
(iii)ポリメチルペンテンが、220.0℃〜230.0℃の範囲のTmおよび10.0
dg/分〜40.0dg/分の範囲のMFRを有し、
(iv)ポリプロピレンが、0.8×106〜2.0×106の範囲のMw、160.0℃以上のTmを有することを特徴とする請求項2に記載の多層微多孔膜。 - ポリエチレンが、1.0×10 6 未満のMwを有する第1のポリエチレンおよび1.0×10 6 以上のMwを有する第2のポリエチレンを含み、ポリプロピレンが、0.8×10 6 超のMwを有するアイソタクチックポリプロピレンであり、ポリメチルペンテンが、1.0×10 4 〜4.0×10 6 の範囲のMwおよび200℃以上のTmを有することを特徴とする請求項1〜3のいずれかに記載の多層微多孔膜。
- 前記多層微多孔膜において、プロピレンカーボネートとジメチルカーボネートとの混合物を前記膜表面に接触させてから前記膜が透明になるまでの平均経過時間を前記膜の平均膜厚で除した値であるNEAが4.0秒以下であることを特徴とする請求項1〜4のいずれかに記載の多層微多孔膜。
- 請求項1〜5のいずれかに記載の微多孔膜を含むことを特徴とするバッテリーセパレーターフィルム。
- 微多孔膜の製造方法であって、
(a)第1の希釈剤と、第1のポリマーブレンドの質量を基準として20.0質量%以下の
ポリメチルペンテンを含む第1のポリマーブレンドとを含む第1の混合物を形成すること工程、
(b)第2の希釈剤と、第2のポリマーブレンドの質量を基準として9.0質量%〜40.
0質量%のポリメチルペンテン、第2のポリマーブレンドの質量を基準として21質量%以上40.0質量%未満のポリプロピレン、および第2のポリマーブレンドの質量を基準として20.0質量%以上のポリエチレンを含む第2のポリマーブレンドとを含む第2の混合物を形成すること工程、
(c)第3の希釈剤と、第3のポリマーブレンドの質量を基準として20.0質量%以下の
ポリメチルペンテンを含む第3のポリマーブレンドとを含む第3の混合物を形成すること工程、
(d)第1の混合物を含む第1の層、第3の混合物を含む第3の層、および第2の混合物を
含む第2の層を含むシートであり、第2の層が、第1および第3の層の間に位置し、第2の混合物が、第1および第3の混合物のそれぞれと異なる組成を有し、第2の層が、第1および第3の層の厚さの1.5倍以下の厚さを有するシートを製造する工程、ならびに
(e)第1、第2、および第3の希釈剤の少なくとも一部をシートから除去する工程
を含むことを特徴とする微多孔膜の製造方法。 - ポリエチレンが、1.0×106未満のMwを有する第1のポリエチレンおよび1.0×
106以上のMwを有する第2のポリエチレンを含み、
ポリプロピレンが、0.8×106超のMwを有するアイソタクチックポリプロピレンで
あり、
ポリメチルペンテンが、1.0×104〜4.0×106の範囲のMwおよび200℃以上のTmを有するを有することを特徴とする請求項7に記載の製造方法。 - (i)第1のポリマーブレンドおよび第3のポリマーブレンドが、ポリマーブレンドの質量
を基準として、75.0質量%〜85.0質量%の第1のポリエチレンおよび
15.0質量%〜25.0質量%の第2のポリエチレンを含み、
(ii)第2のポリマーブレンドが、9.0質量%〜15.0質量%のポリメチルペンテン、21.0質量%〜35.0質量%のポリプロピレン、
第1のポリエチレンおよび第2のポリエチレンを合わせて50質量%以上を含み(質量パーセントは第2のポリマーブレンドの質量が基準である)、
(iii)ポリメチルペンテンが、220.0℃〜230.0℃の範囲のTmおよび10.0
dg/分〜40.0dg/分の範囲のMFRを有し、
(iv)ポリプロピレンが、0.8×106〜2.0×106の範囲のMw、160.0℃以上のTmを有することを特徴とする請求項7または請求項8に記載の製造方法。 - 負極と、正極と、電解質と、負極と正極の間に位置する少なくとも1つのセパレーターとを含む電池であって、セパレーターが請求項1〜5のいずれかに記載の微多孔膜であることを特徴とする電池。
- 電解質が、リチウムイオンを含有することを特徴とする請求項10に記載の電池。
- 請求項10または11に記載の電池を動力源とする電気自動車またはハイブリッド電気自動車。
