Abstract
【解決手段】車両用デッキボード1は、裏面側シート素材16と表面側シート素材15との間に発泡樹脂13およびリインフォース20を介在させた状態で下型21および上型22を型締めすることで、裏面側シート素材16および表面側シート素材15を溶着して嵩上げ架橋材入り積層部材26を形成し、裏面側シート素材16および表面側シート素材15を下型21および上型22にそれぞれ真空吸引させながら、裏面側シート素材16と表面側シート素材15とを溶着して形成した嵩上げ架橋材入り積層部材26の内部に圧縮空気を注入してブロー成形することで成形されている。

Description
まず、予め所定の厚さに均一に成形してある熱可塑性樹脂製の表面側シート素材(他方の熱可塑性樹脂板)15と裏面側シート素材(一方の熱可塑性樹脂板)16とを加熱軟化させる。
次に、裏面側シート素材(一方の熱可塑性樹脂板)16を、下型(下方の金型)21の上方に配置させる。この下型21には、裏面側シート素材(一方の熱可塑性樹脂板)16を真空賦形するための真空吸引孔18が多数形成されている。そして、裏面側シート素材16を、下型21に真空吸引させながら下型21の内面21aの形状に真空賦形させる。なお、下型21と裏面側シート素材(一方の熱可塑性樹脂板)16との間に不織布等の一方側被覆素材を介在させるようにしてもよい。
次に、下型21の内面21aの形状に真空賦形させた裏面側シート素材16の上方の所定位置に、発泡樹脂(嵩上げ架橋材)13およびリインフォース(補強部材)20を配置する。
次に、裏面側シート素材16の上方に配置した発泡樹脂13およびリインフォース20の上方(発泡樹脂13およびリインフォース20の上面)に表面側シート素材(他方の熱可塑性樹脂板)15を配置する。すなわち、裏面側シート素材16と表面側シート素材15との間に、発泡樹脂13およびリインフォース20を介在させている。このとき、表面側シート素材15の上方には、上型(他方の金型)22が配置されることとなる。この上型22にも、表面側シート素材(他方の熱可塑性樹脂素材)15を真空賦形するための真空吸引孔18が多数形成されている。なお、裏面側シート素材16と表面側シート素材15との間に、発泡樹脂13を介在させた後に、表面側シート素材15の上方に上型22を配置するようにしてもよい。
次に、上型22および下型21をそれぞれ真空吸引させながら型締めすることで、発泡樹脂13およびリインフォース20の上方に配置した不織布素材17および表面側シート素材15を上型22に真空吸引させながら上型22の内面22aの形状に真空賦形させる。同時に、上型22と下型21との間に配置した表面側シート素材15および裏面側シート素材16と、これら表面側シート素材15と裏面側シート素材16との間に介在するように配置した発泡樹脂13およびリインフォース20と、を溶着固定し、かつ表面側シート素材15および裏面側シート素材16の周縁部同士を溶着しながら、上型22に設けられた切断刃22bによって当該溶着した周縁部の外周を切り離し、嵩上げ架橋材入り積層部材26を形成する。さらに、本実施形態では、裏面側シート素材16および表面側シート素材15の溶着部に不織布素材17の周縁部も溶着させると同時に上型22に設けられた切断刃22bによって不織布素材17の周縁部外周も切り離される。
そして、型締めした上下型(一対の金型)22,21内を真空吸引しながら、すなわち、裏面側シート素材16および表面側シート素材15を下型21および上型22にそれぞれ真空吸引させながら、上型22および下型21の型締めにより溶着させた嵩上げ架橋材入り積層部材26の内部にエアブローピン23を挿入して、当該嵩上げ架橋材入り積層部材26の内部に圧縮空気を注入してブロー成形することで嵩上げ架橋材入り中空成形体(嵩上げ架橋材入り中空積層板)12が形成される。
最後に、形成された嵩上げ架橋材入り中空成形体12を上型22と下型21との間で予備冷却して上下型22,21から取り出す。さらに、取り出された嵩上げ架橋材入り中空成形体12を矯正治具等で固定した状態で強制冷却すれば、熱収縮を停止させて歪みが発生してしまうのを抑制することが可能である。

Claims (13)
- 予め所定の厚さに均一に成形してある2枚の熱可塑性樹脂板を加熱軟化させる第1の工程と、
加熱軟化させた前記2枚の熱可塑性樹脂板のうちの一方を、キャビティーを有する上下に配置した一対の金型のうちの下方の金型に真空吸引させながら当該下方の金型の内面形状に真空賦形させる第2の工程と、
前記下方の金型の内面形状に真空賦形させた一方の熱可塑性樹脂板の所定の位置に嵩上げ架橋材を配置させる第3の工程と、
加熱軟化させた他方の熱可塑性樹脂板を、所定の位置に配置した前記嵩上げ架橋材の上面に配置する第4の工程と、
上下に配置した前記一対の金型をそれぞれ真空吸引させながら型締めすることで前記嵩上げ架橋材の上面に配置した他方の熱可塑性樹脂板を上方の金型の内面形状に真空賦形させると同時に、前記一対の金型間に配置した前記2枚の熱可塑性樹脂板と前記2枚の熱可塑性樹脂板の間に配置した前記嵩上げ架橋材とを溶着し、かつ前記2枚の熱可塑性樹脂板の周縁部同士を溶着しながら当該溶着した周縁部の外周を切り離し、嵩上げ架橋材入り積層部材を形成する第5の工程と、
型締めした前記一対の金型内を真空吸引しながら、前記嵩上げ架橋材入り積層部材の内部に圧縮空気を注入して型締めした前記一対の金型の細部に至るまで前記嵩上げ架橋材入り積層部材を賦形させて嵩上げ架橋材入り中空積層板とする第6の工程と、
前記嵩上げ架橋材入り中空積層板を金型から取り出す第7の工程と、
を有することを特徴とする積層板の製造方法。 - 前記第3の工程では、前記下方の金型の内面形状に真空賦形させた一方の熱可塑性樹脂板の所定の位置に嵩上げ架橋材とともに補強部材を配置させることを特徴とする請求項1に記載の積層板の製造方法。
- 前記第2の工程では、前記下方の金型と前記一方の熱可塑性樹脂板との間に一方側被覆素材を介在させた状態で、当該一方側被覆素材とともに前記一方の熱可塑性樹脂板を前記下方の金型に真空吸引させていることを特徴とする請求項1または請求項2に記載の積層板の製造方法。
- 前記第4の工程では、加熱軟化させた他方の熱可塑性樹脂板を、所定の位置に配置した、前記嵩上げ架橋材の上面に配置した後、前記加熱軟化させた他方の熱可塑性樹脂板の上面に他方側被覆素材を配置したことを特徴とする請求項1〜3のうちいずれか1項に記載の積層板の製造方法。
- 2枚の熱可塑性樹脂製の板部の間に嵩上げ架橋材が介在しているとともに、前記2枚の板部の端部同士が溶着されている積層板であって、
前記嵩上げ架橋材として、熱可塑性樹脂発泡成形体、上下2枚の金属板の間に合成樹脂シートまたは合成樹脂発泡シートを積層した成形体、縦壁部を有するエンボス形状成形体、縦壁部を有し当該縦壁部に通気孔を形成したハニカム構造成形体、縦壁部を有し当該縦壁部に通気孔を形成した格子状構造成形体、チップウレタン樹脂成形体、チップフェルト成形体、ダンボール成形体のうちの少なくとも1つが用いられていることを特徴とする積層板。 - 前記縦壁部を有するエンボス形状成形体として、合成樹脂素材、合成樹脂発泡素材、または、金属素材のうちのいずれかが用いられていることを特徴とする請求項5に記載の積層板。
- 前記縦壁部を有し当該縦壁部に通気孔を形成したハニカム構造成形体若しくは前記縦壁部を有し当該縦壁部に通気孔を形成した格子状構造成形体として、合成樹脂素材、合成樹脂発泡素材、金属素材、または紙素材のうちのいずれかが用いられていることを特徴とする請求項5に記載の積層板。
- 前記縦壁部を有し当該縦壁部に通気孔を形成したハニカム構造成形体若しくは前記縦壁部を有し当該縦壁部に通気孔を形成した格子状構造成形体として、プレス抜き成形された合成樹脂素材または合成樹脂発泡素材、射出成形された合成樹脂素材または合成樹脂発泡素材のうちのいずれかが用いられていることを特徴とする請求項5に記載の積層板。
- 前記2枚の板部の間に補強部材が介在し、当該補強部材の長手方向の両端側の少なくとも一部を覆うように前記嵩上げ架橋材の一部分が突出していることを特徴とする請求項5〜8のうちいずれか1項に記載の積層板。
- 前記補強部材として、金属製の異形押出し成形品、合成樹脂製の異形押出し成形品若しくはプレス成形品のうちの少なくとも1つが用いられていることを特徴とする請求項9に記載の積層板。
- 前記2枚の板部は、厚さがそれぞれ異なっていることを特徴とする請求項5〜10のうちいずれか1項に記載の積層板。
- 前記2枚の板部は、ポリプロピレン樹脂に充填材とガラス長繊維の少なくとも一方を配合した素材で形成されており、2枚の板部は、前記充填材の種類、充填材の配合分量、ガラス長繊維の長さ、ガラス長繊維の配合分量のうちの少なくとも1つが異なっていることを特徴とする請求項5〜11のうちいずれか1項に記載の積層板。
- 前記2枚の板部のうち少なくとも一方の板部の外面に、被覆材で覆われた被覆部が形成されていることを特徴とする請求項5〜12のうちいずれか1項に記載の積層板。
