1-1.構造体の構造
図1~図2に示すように、本発明の第1実施形態の構造体は、樹脂成形体1を有する。樹脂成形体1は、第1及び第2本体部2a,2bと、ヒンジ部5を備える。本体部2a,2bは、ヒンジ部5で互いに回動可能に連結されている。
次に、図9~図10を用いて、本発明の第1実施形態の構造体の製造方法の実施に利用可能な成形機10について説明する。成形機10は、一対の樹脂シート形成装置20と、第1及び第2金型21,31を備える。各樹脂シート形成装置20は、ホッパー12と、押出機13と、アキュームレータ17と、Tダイ18を備える。押出機13とアキュームレータ17は、連結管25を介して連結される。アキュームレータ17とTダイ18は、連結管27を介して連結される。
以下、各構成について詳細に説明する。
ホッパー12は、原料樹脂11を押出機13のシリンダ13a内に投入するために用いられる。原料樹脂11の形態は、特に限定されないが、通常は、ペレット状である。原料樹脂は、例えばポリオレフィンなどの熱可塑性樹脂であり、ポリオレフィンとしては、低密度ポリエチレン、直鎖状低密度ポリエチレン、高密度ポリエチレン、ポリプロピレン、エチレン-プロピレン共重合体及びその混合物などが挙げられる。原料樹脂11は、ホッパー12からシリンダ13a内に投入された後、シリンダ13a内で加熱されることによって溶融されて溶融樹脂になる。また、シリンダ13a内に配置されたスクリューの回転によってシリンダ13aの先端に向けて搬送される。スクリューは、シリンダ13a内に配置され、その回転によって溶融樹脂を混練しながら搬送する。スクリューの基端にはギア装置が設けられており、ギア装置によってスクリューが回転駆動される。
溶融樹脂は、シリンダ13aの樹脂押出口から押し出され、連結管25を通じてアキュームレータ17内に注入される。アキュームレータ17は、シリンダ17aとその内部で摺動可能なピストン17bを備えており、シリンダ17a内に溶融樹脂が貯留可能になっている。そして、シリンダ17a内に溶融樹脂が所定量貯留された後にピストン17bを移動させることによって、連結管27を通じて溶融樹脂をTダイ18内に設けられたスリットから押し出して溶融状態の第1及び第2樹脂シート23,33を形成する。原料樹脂に無機繊維が含まれる場合には、無機繊維は、樹脂シート23,33の押出方向に沿って配向する。
樹脂シート23,33は、金型21,31の間に押し出される。図10に示すように、金型21,31は、キャビティ21a,31aを有し、キャビティ21a,31aを取り囲むようにピンチオフ部21b,31bが設けられている。キャビティ21a,31a内には、減圧吸引孔(図示せず)が設けられており、減圧吸引孔を通じて樹脂シート23,33を減圧吸引して金型21,31のキャビティ21a,31aの内面に沿った形状に賦形することが可能になっている。減圧吸引孔は、極小の孔であり、一端が金型21,31内部を通ってキャビティ21a,31aの内面にまで連通されてり、他端が減圧装置に接続されている。
ここで、図9~図13を用いて、本発明の一実施形態の構造体の製造方法について説明する。本実施形態の方法は、押出工程と、賦形工程と、インサート工程と、型締め工程を備える。以下、詳細に説明する。
押出工程では、図9~図10に示すように、金型21,31の間に樹脂シート23,33を押し出す。
賦形工程では、図10~図11に示すように、金型21,31によって樹脂シート23,33の減圧吸引を行って樹脂シート23、33をキャビティ21a,31aの内面に沿った形状に賦形する。本実施形態では、樹脂シート23と金型21の間、及び樹脂シート33と金型31の間には、表皮材などの別の部材が配置されていないので、樹脂シート23,33は、それぞれ、金型21,31に直接接触するように賦形される。なお、樹脂シート23側に表皮材を一体成形してもよく、この場合、金型21と樹脂シート23の間に表皮材を配置した状態で樹脂シート23を賦形する。
インサート工程では、図11~図12に示すように、インサート部材7を樹脂シート23に溶着させる。インサート部材7が発泡体で構成されている場合、樹脂シート23の熱によって発泡体が溶融されることによってインサート部材7の一方の面7dが樹脂シート23に溶着される。インサート部材7の他方の面7eは、図13に示す型締めの際に樹脂シート33に溶着される。インサート部材7は、第1及び第2本体部7a,7bが連結部7cで連結されて構成される。本体部7a,7bは、それぞれ樹脂成形体1の本体部2a,2b内に収容される。連結部7cは、ヒンジ部5に対応する。連結部7cは省略可能であり、その場合、本体部7a,7bのそれぞれに対応する2つのインサート部材をインサートすることができる。
型締め工程では、図12~図13に示すように、金型21,31の型締めを行う。これによって、ピンチオフ部21b,31bに沿って樹脂シート23,33が互いに溶着されて、一対の金型21,31によって形成されるキャビティの内面に沿った形状の樹脂成形体1が得られる。凸条31cと金型21との間において、樹脂シート23,33及び連結部7cが圧縮されてヒンジ部5が形成される。凸条31cの先端面31c1で圧縮された部位が薄肉部5a,5bとなり、溝31c2に対向する部位が厚肉部5cとなる。ピンチオフ部21b,31bの外側がバリ41となる。この後は、金型21,31を開いて樹脂成形体1を取り出し、バリ41を除去にすることによって、図1に示す樹脂成形体1を有する構造体が得られる。先端面31c1は、平坦面であっても湾曲面であってもよい。
図16~図19を用いて、本発明の第2実施形態について説明する。本実施形態は、第1実施形態に類似しており、樹脂成形体1と表皮材8によって構造体100が構成されている点が主な相違点である。以下、相違点を中心に説明する。
・インサート部材7は省略可能である。
・樹脂成形体1は、1枚の発泡又は非発泡樹脂シートで構成してもよい。
Claims (10)
- 樹脂成形体を有する構造体であって、
前記樹脂成形体は、表壁と、裏壁を備え、前記表壁と前記裏壁は、間隔をおいて対向しており、前記表壁と前記裏壁の周囲は、周囲壁によって繋がれており、
前記樹脂成形体は、第1及び第2本体部と、ヒンジ部を備え、
第1及び第2本体部は、前記ヒンジ部で互いに回動可能に連結されており、
前記ヒンジ部は、第1及び第2薄肉部と、厚肉部を備え、
前記厚肉部は、第1及び第2薄肉部よりも肉厚が大きい部位であり、
第1及び第2薄肉部及び厚肉部は、前記ヒンジ部の長手方向に沿って延び、
前記厚肉部は、前記ヒンジ部の幅方向において、第1及び第2薄肉部によって挟まれており、
前記ヒンジ部の長手方向の両端において、第1及び第2薄肉部と繋がっており且つ前記厚肉部よりも肉厚が小さい第3薄肉部が設けられている、構造体。 - 請求項1に記載の構造体であって、
前記ヒンジ部の長手方向の端部近傍において、前記ヒンジ部の幅が、前記ヒンジ部の長手方向の端部に向かって徐々に小さくなる、構造体。 - 請求項1又は請求項2に記載の構造体であって、
前記厚肉部の厚さと幅の少なくとも一方は、前記厚肉部の長手方向の端部近傍において、前記ヒンジ部の長手方向の端部に向かって徐々に小さくなる、構造体。 - 請求項1~請求項3の何れか1つに記載の構造体であって、
前記ヒンジ部の幅が一定になっている部位での前記ヒンジ部及び前記厚肉部の幅をそれぞれWh及びWcとすると、Wc/Wh=0.2~0.8である、構造体。 - 請求項1~請求項4の何れか1つに記載の構造体であって、
前記厚肉部の厚さは、前記厚肉部の幅方向の端に向かって徐々に小さくなる、構造体。 - 請求項1~請求項5の何れか1つに記載の構造体であって、
第1本体部と、前記ヒンジ部と、第2本体部にまたがるように設けられた表皮材を備え、
前記表皮材は前記樹脂成形体と一体成形されている、構造体。 - 請求項1~請求項6の何れか1つに記載の構造体であって、
前記樹脂成形体は、無機繊維を含み、
前記無機繊維は、前記ヒンジ部の長手方向に非平行に配向される、構造体。 - 構造体の製造方法であって、
前記構造体は、請求項7に記載の構造体であって、
前記方法は、押出工程と、賦形工程と、型締め工程を備え、
前記押出工程では、第1及び第2金型の間に第1及び第2樹脂シートを押し出し、
第1及び第2金型は、それぞれ、キャビティを備え、
前記賦形工程では、第1及び第2樹脂シートをそれぞれ第1及び第2金型のキャビティの内面に沿って賦形し、
前記型締め工程では、第1及び第2金型を型締めし、
第1及び第2樹脂シートは、無機繊維を含み、
第1及び第2金型の少なくとも一方は、前記ヒンジ部を形成する凸条を備え、
前記凸条の長手方向が、第1及び第2樹脂シートの押出方向に非平行になるように構成される、
構造体の製造方法。 - 請求項8に記載の構造体の製造方法であって、
前記凸条の長手方向が、第1及び第2樹脂シートの押出方向に直交するように構成される、構造体の製造方法。 - 構造体の製造方法であって、

第2金型は、前記ヒンジ部を形成する凸条を備え、
前記凸条の先端には、前記厚肉部に対応する溝が設けられている、構造体の製造方法。
