本発明の位相差フィルムは、少なくともセルロースエステルと、ガラス転移温度低下剤とを含有する。
セルロースエステルは、セルロースの水酸基を、脂肪族カルボン酸または芳香族カルボン酸でエステル化して得られる化合物である。

ガラス転移温度低下剤の例には、ポリエステル化合物、多価アルコールエステル化合物、多価カルボン酸エステル化合物(フタル酸エステル化合物を含む)、グリコレート化合物、およびエステル化合物(脂肪酸エステル化合物やリン酸エステル化合物などを含む)が含まれる。これらは、単独で用いても、二種類以上を組み合わせて用いてもよい。
位相差フィルムは、表面の滑り性を高めるためなどから、微粒子(マット剤)をさらに含有してもよい。
本発明の位相差フィルムは、鹸化液に浸漬したときの膨潤を抑制するために、一定量以上の溶媒が残留していることが好ましい。即ち、本発明の位相差フィルムの残留溶媒量は、700~3000質量ppmであることが好ましく、900~200質量ppmであることがより好ましい。残留溶媒量が700質量ppm未満であると、セルロースエステル分子間に水が浸入しやすいため、鹸化液に浸漬時に位相差フィルムが膨潤しやすい。一方、残留溶媒量が3000質量ppm超であると、フィルム強度が低いため、偏光板の作製工程において大きな搬送張力を加えることができないだけでなく、乾燥による収縮が大きいため軸ズレを生じやすい。
1)検量線の作成
溶媒(例えばジクロロメタン)の濃度が既知の試料を、専用のバイアル瓶に入れて密閉した後、ヘッドスペースサンプラーにセットする。そして、バイアル瓶を下記のヘッドスペース加熱条件で加熱して揮発成分を生成させ、当該揮発成分をガスクロマトグラフィーで測定する。

10cm角に切り出した位相差フィルムを細かく刻んで専用のバイアル瓶に入れて密閉する以外は前記1)と同様にしてヘッドスペース加熱条件にて加熱し、生成した揮発成分をガスクロマトグラフィーにて測定する。
1)位相差フィルムを25cm角に切り出してサンプルフィルムとし、該サンプルフィルムを、23℃55%RH下での重量(保存前の重量)を測定する。
3)そして、サンプルフィルムの保存前の重量と保存後の重量を、下記式にそれぞれ当てはめて、重量変化率(%)を算出する。

1)位相差フィルムを、23℃55%RHで調湿する。調湿後の位相差フィルムの平均屈折率をアッベ屈折計などで測定する。
2)調湿後の位相差フィルムに、当該フィルム表面の法線に平行に測定波長590nmの光を入射させたときのR0を、王子計測(株)製KOBRA21ADHにて測定する。
3)王子計測(株)製KOBRA21ADHにより、位相差フィルムの面内の遅相軸を傾斜軸(回転軸)として、位相差フィルムの表面の法線に対してθの角度(入射角(θ))から測定波長590nmの光を入射させたときのレターデーション値R(θ)を測定する。レターデーション値R(θ)の測定は、θが0°~50°の範囲で、10°毎に6点行うことができる。位相差フィルムの面内の遅相軸は、王子計測(株)製KOBRA21ADHにより確認できる。
4)測定されたR0およびR(θ)と、前述の平均屈折率と膜厚とから、KOBRA21ADHにより、nx、nyおよびnzを算出して、測定波長590nmでのRthを算出する。レターデーションの測定は、23℃55%RH条件下で行うことができる。
位相差フィルムは、溶液流延法または溶融流延法で製造され、好ましくは溶液流延法により製造されうる。
溶解釜において、セルロースアセテートと、必要に応じて他の添加剤とを溶媒に溶解させてドープを調製する。
ドープを、送液ポンプ(例えば、加圧型定量ギヤポンプ)を通して加圧ダイに送液し、無端状の金属支持体(例えばステンレスベルトや回転する金属ドラムなど)上に、加圧ダイのスリットから流延させる。
ウェブ(ドープを金属支持体上に流延して得られるドープ膜)を金属支持体上で加熱し、溶媒を蒸発させる。
金属支持体上で溶媒を蒸発させたウェブを、金属支持体上の剥離位置で剥離する。金属支持体上の剥離位置における温度は、好ましくは10~40℃であり、さらに好ましくは11~30℃である。
ウェブの残留溶媒量は、下記式で定義される。

なお、残留溶媒量を測定する際の加熱処理とは、115℃で1時間の加熱処理を意味する。
金属支持体から剥離して得られたウェブを乾燥させた後、延伸する。ウェブの乾燥は、ウェブを、上下に配置した多数のロールにより搬送しながら乾燥させてもよいし、ウェブの両端部をクリップで固定して搬送しながら乾燥させてもよい。

位相差フィルムの残留溶媒量を低減するために、延伸後に得られるフィルムを、さらに乾燥させることが好ましい。乾燥温度は、140℃以下、好ましくは100~120℃程度としうる。乾燥温度が低すぎると、溶媒を十分に蒸発除去させにくい。一方、乾燥温度が高すぎると、フィルムの残留溶媒量が少なくなりすぎる。フィルムの乾燥方法は、例えばフィルムを搬送させながら、熱風を当てる方法などでありうる。
本発明の偏光板は、偏光子と、その少なくとも一方の面に配置された本発明の位相差フィルムとを含む。本発明の位相差フィルムは、偏光子上に直接配置されてもよいし、他のフィルムまたは層を介して配置されてもよい。

(合成例1)
クラフト法溶解パルプ(α-セルロース含有率95%)を水で解砕した後、アセトンで置換して乾燥させた。得られたパルプ100質量部に対し、500質量部の酢酸を均一に散布し、40℃にて30分間混合して、パルプを活性化させた(活性化工程)。
添加工程におけるキシラン、キシロース、マンナン、マンノースまたはグルコマンナンの添加量、酢化工程における酢化温度、ケン化・熟成工程における熟成条件などを表1に示されるように変更した以外は合成例1と同様にしてセルロースアセテートB~Fを得た。
パルプ(α-セルロース含有率95%)を、キシランを2質量%含有するパルプ(α-セルロース含有率92%)に変更し、かつ添加工程におけるキシラン、キシロース、マンナン、マンノースまたはグルコマンナンの添加量、酢化工程での酢化温度、ケン化・熟成工程での熟成条件を表1のように変更した以外は合成例1と同様にしてセルロースアセテートG~Jを合成した。
1)前処理
20ml試験管に、合成したセルロースアセテート0.1gと、THF10mlとを入れて、25℃で4時間溶解させた。得られた溶液を、簡易処理フィルタ(ポアサイズ0.2μm以上0.5μm以下のマイショリディスクH-25-2(東ソー社製))でろ過して、GPC-LALLS-粘度測定用の溶液試料を得た。
得られた溶液試料を、以下の条件で、GPC-LALLS-粘度測定を行った。

フィルムの乾燥条件を、表3に示されるように変更した以外は実施例1と同様にして位相差フィルム102~104を得た。
添加剤の種類を、表3に示されるように変更した以外は実施例2と同様にして位相差フィルム105~106を得た。
セルロースアセテートの種類と乾燥条件を、表3に示されるように変更した以外は実施例6と同様にして位相差フィルム107~111を得た。
フィルム厚みと乾燥条件を、表3に示されるように変更した以外は実施例6と同様にして位相差フィルム112~113を得た。
フィルムの乾燥条件を、表3に示されるように変更した以外は実施例1と同様にして位相差フィルム114を得た。
セルロースアセテートと添加剤の種類を、表3に示されるように変更した以外は実施例1と同様にして位相差フィルム115~118を得た。
添加剤の種類と乾燥条件を、表3に示されるように変更した以外は実施例1と同様にして位相差フィルム119~120を得た。
1)検量線の作成
メタノールの濃度が既知の試料を専用のバイアル瓶に入れ、セプタムとアルミキャップで密閉し、ヘッドスペースサンプラーにセットした。そして、バイアル瓶を、下記のヘッドスペース加熱条件にて加熱して揮発成分を生成させ、当該揮発成分を、ガスクロマトグラフィーにて測定した。
(ヘッドスペースサンプラー)
機器:ヒューレット・パッカード社製ヘッドスペースサンプラーHP7694型
ヘッドスペース加熱条件:120℃で20分
(ガスクロマトグラフィー)
機器:ヒューレット・パッカード社製5971型
カラム:J&W社製 DB-624
検出器:水素炎イオン化検出器(FID)
GC昇温条件:45℃で3分保持した後、8℃/分で100℃まで昇温
GC導入温度:150℃
10cm角に切り出したフィルムを、5mm程度に細かく刻んで専用のバイアル瓶に封入した以外は前記1)と同様にしてヘッドスペース加熱条件にて加熱処理し、得られた揮発成分をガスクロマトグラフィーにて測定した。
得られたフィルムを25cm角に切り出してサンプルフィルムとした。サンプルフィルムを、23℃55%RH下での重量(保存前の重量)を測定した。次いで、サンプルフィルムを恒温槽に入れて、80℃90RH%の条件下で120hrまたは300hr保存した。その後、サンプルフィルムを恒温槽から取り出して、23℃55%RH下で12時間放置した後、サンプルフィルムの23℃55%RH下での重量(保存後の重量)を測定した。
(実施例14)
偏光子の作製
厚さ125μmのポリビニルアルコールフィルムを、温度110℃、延伸倍率5倍で一軸延伸した。得られたフィルムを、ヨウ素0.075g、ヨウ化カリウム5g、水100gからなる水溶液に60秒間浸漬させた後、ヨウ化カリウム6g、ホウ酸7.5g、水100gからなる68℃の水溶液に浸漬させた。得られたフィルムを水洗した後、乾燥させて厚さ25μmの偏光子を得た。
下記工程1~5に従って、偏光板201を作製した。
工程1:実施例1で得られたフィルム101を、60℃の2モル/Lの水酸化ナトリウム溶液に30秒間浸漬させた後、水洗および乾燥して、表面を鹸化処理した。同様に、コニカミノルタタックKC4UY(コニカミノルタオプト(株)製セルロースエステルフィルム、厚み40μm、アセチル基置換度2.89)の表面を鹸化処理した。
実施例1で得られたフィルム101を、実施例2~13および比較例1~7で得られたフィルム102~120とした以外は実施例14と同様にして偏光板202~220を得た。
特許第4691205号公報に記載の方法で、基材フィルム上にPVA層を塗布形成した。具体的には、重合度1000以上、ケン化度99%以上のPVA粉末を水に溶解させて4~5%濃度のPVA水溶液を調製した。このPVA溶液を、非晶性PETフィルム(基材フィルム)上に塗布した後、乾燥させてPVA層を形成し、積層体aを得た(偏光子層形成工程)。得られた積層体aを、130℃で1.8倍に延伸して積層体bとした(空中補助延伸工程)。得られた積層体bを、水に0.3質量%のヨウ素と2.1質量%のヨウ化カリウムとを溶解させた液温30℃の染色液に、60秒間浸漬させて、着色された積層体cを得た(染色工程)。着色された積層体cを、4質量%のホウ酸と5質量%のヨウ化カリウムとを含む液温65℃のホウ酸水溶液中で、総延伸倍率が5.0倍となるように延伸した(ホウ酸水中延伸工程)。それにより、基材フィルムと、厚み9μmのPVA層とを有する積層体dを得た。
位相差フィルムの種類またはPVA層の厚みを、表4に示されるように変更した以外は実施例27と同様にして偏光板222~224を得た。
得られた偏光板を50×50mmに切り出して測定用サンプルとした。測定用サンプルを、塗膜付着強度測定機(ダイプラ・ウィンテス社製、サイカスDN-EX20S型)の試料台上に配置し、測定用サンプルの下面を吸引して試料台に固定した。次いで、すくい角5°、逃げ角5°のV溝切刃を使用して、測定用サンプルの厚み方向に、位相差フィルムfの表面から偏光子pの一部までを切削して、1.5mm間隔で2本の溝を形成した(図5参照)。そして、測定用サンプルの剥離強度を、表面-界面切削法(SAICAS法)により測定した。

◎:剥離強度Pが4以上である
○:剥離強度Pが2.5以上4未満である
△:剥離強度Pが1.0以上2.5未満である
×:剥離強度Pが1.0未満である
(実施例31)
液晶表示装置として、SONY製BRAVIA KDL40V5を準備した。この液晶表示装置に含まれる液晶セルAは、薄膜トランジスタが設けられた第一の透明基板とは異なる第二の透明基板上にカラーフィルタが設けられたものである(図2参照)。また、対向電極は、第一の透明基板上に設けられており;液晶層は、正の誘電率異方性を有する液晶分子を含むものであった。そして、液晶セルAの両側に予め貼り合わされていた一対の偏光板を取り外して、作製した偏光板201をそれぞれ液晶セルの両面に貼り合わせて、液晶表示装置301を得た。液晶表示装置301の開口率は52%であった。
液晶セルAの両面に貼り合わせる一対の偏光板を、表5に示されるように変更した以外は実施例27と同様にして液晶表示装置302~324を得た。
液晶表示装置として、SONY製BRAVIA KDL-46HX800を準備した。この液晶表示装置に含まれる液晶セルBは、薄膜トランジスタが設けられた透明基板上にカラーフィルタが設けられたCOA構造を有するものである(図1参照)。また、対向電極は、第一の透明基板上に設けられており;液晶層は、正の誘電率異方性を有する液晶分子を含むものであった。そして、液晶セルBの両側に予め貼り合わされていた一対の偏光板を取り外して、作製した偏光板201をそれぞれ液晶セルの両面に貼り合わせて、液晶表示装置325を得た。液晶表示装置325の開口率は67%であった。
液晶セルBの両面に貼り合わせる一対の偏光板を、表5に示されるように変更した以外は実施例42と同様にして液晶表示装置326~329を得た。
得られた液晶表示装置に、23℃55%RH下でカラーチャート画像を表示させた。次いで、液晶表示装置を、60℃90%RH下で1500時間保存した後、保存後の液晶表示装置に、23℃55%RH下でカラーチャート画像を表示させた。そして、保存前と保存後の液晶表示装置のカラーシフト(色調変動)を目視観察して対比した。カラーシフト耐性の評価は、以下の基準に基づいて行った。
◎:保存前の液晶表示装置と、保存後の液晶表示装置の間で色ムラは全く認められない
○:保存前の液晶表示装置と、保存後の液晶表示装置の間で色ムラはほぼ認められない
△:保存前の液晶表示装置と、保存後の液晶表示装置の間で特定の色表示で色ムラがやや認められるが、実用上問題はない
×:保存前の液晶表示装置と、保存後の液晶表示装置の間で強いカラーシフト色ムラが認めら、実用上問題となる品質である
得られた液晶表示装置を、60℃90%RH下で1500時間保存した。そして、保存後の液晶表示装置を、23℃55%RH下で黒表示させたときの色味変動を、測定機(EZ-Contrast160D、ELDIM社製)を用いて測定した。
◎:Δxy値が0.05未満である
○:Δxy値が0.05以上0.07未満である
△:Δxy値が0.07以上0.09未満である
×:Δxy値が0.09以上である

Claims (10)
- アシル基の総置換度が2.0~2.55であり、かつGPC-LALLS-粘度測定により得られる、絶対分子量Mw(a)の常用対数log[Mw(a)]を横軸とし、固有粘度Iv(a)の常用対数log[Iv(a)]を縦軸とするプロットの傾きが0.65~0.85であるセルロースエステルと、
SP値が9.0~11.0のガラス転移温度低下剤と、を含む位相差フィルムであって、
前記位相差フィルムに残留する溶媒量が700~3000質量ppmであり、
80℃90%RH下で保存する前の前記位相差フィルムの重量をM0とし、80℃90%RH下で120時間保存した後の前記位相差フィルムの重量をM1としたとき、下記式で表される重量変化率が-0.5~0.5%である、位相差フィルム。
- 前記セルロースエステルに含まれる前記アシル基の全てがアセチル基である、請求項1に記載の位相差フィルム。
- 前記位相差フィルムに残留する溶媒が、ジクロロメタンおよびメタノールを含有する、請求項1に記載の位相差フィルム。
- 前記ガラス転移温度低下剤が、リン酸エステル化合物またはポリエステル化合物である、請求項1に記載の位相差フィルム。
- 前記位相差フィルムは、フィルムの幅方向に垂直な方向に巻き取られた巻き取り体である、請求項1に記載の位相差フィルム。
- 偏光子と、請求項1に記載の位相差フィルムとを含む偏光板の製造方法であって、
前記偏光子の厚みをP(μm)とし、前記位相差フィルムの厚みをF(μm)としたとき、下記式(a)および(b)をいずれも満たす、偏光板の製造方法。
(a) 40≦F≦100
(b) 6≦F/P≦16 - 液晶セルと、前記液晶セルの一方の面に配置され、第一の偏光子を含む第一の偏光板と、前記液晶セルの他方の面に配置され、第二の偏光子を含む第二の偏光板とを含む液晶表示装置であって、
前記液晶セルは、薄膜トランジスタを有するアレイ基板と、対向基板と、前記アレイ基板と前記対向基板との間に配置され、液晶分子を含む液晶層とを有し、
前記液晶セルは、電圧無印加時には、前記液晶分子を前記アレイ基板の表面に対して垂直に配向させ、かつ電圧印加時には、前記液晶分子を前記アレイ基板の表面に対して水平に配向させるものであり、
前記第一の偏光板は、前記第一の偏光子の前記液晶セル側の面に請求項1に記載の位相差フィルムを有するか、または
前記第二の偏光板は、前記第二の偏光子の前記液晶セル側の面に請求項1に記載の位相差フィルムを有する、液晶表示装置。 - 液晶セルと、前記液晶セルの一方の面に配置され、第一の偏光子を含む第一の偏光板と、前記液晶セルの他方の面に配置され、第二の偏光子を含む第二の偏光板とを含む液晶表示装置であって、
前記液晶セルは、薄膜トランジスタを有するアレイ基板と、対向基板と、前記アレイ基板と前記対向基板との間に配置され、液晶分子を含む液晶層とを有し、
前記液晶セルは、電圧無印加時には、前記液晶分子を前記アレイ基板の表面に対して垂直に配向させ、かつ電圧印加時には、前記液晶分子を前記アレイ基板の表面に対して水平に配向させるものであり、
前記第一の偏光板は請求項7に記載の製造方法により得られたものであり、前記第一の偏光板の位相差フィルムは、前記第一の偏光子の前記液晶セル側の面に配置されているか、または
前記第二の偏光板は請求項7に記載の製造方法により得られたものであり、前記第二の偏光板の位相差フィルムは、前記第二の偏光子の前記液晶セル側の面に配置されている、液晶表示装置。 - 前記液晶セルの前記アレイ基板は、カラーフィルタをさらに有する、請求項8に記載の液晶表示装置。
