これらを使用した繊維製品は燃焼しやすいという欠点があるため、防炎性能が要求されている。例えば、航空機のパイロット用制服等、一部の用途では素材難燃繊維が使用されているが、コスト面から後加工防炎が一般的に行われている。
後加工防炎には、防炎剤を直接繊維製品に付着させる方法と、各種合成繊維バインダーに防炎剤を添加し、防炎バインダーとして付着させる方法が代表的であり、自動車、航空機、鉄道車輛などの椅子張り用シート、あるいはカーペット等のバッキング加工などに一般的に用いられている。特に後者の防炎加工方法では、繊維の防炎化だけではなく、併用する合成樹脂バインダーの防炎化も必要である。
従来、防炎剤としてハロゲン系化合物またはハロゲン系化合物と酸価アンチモンの併用処方が行われている。しかしながら、近年、環境保全、燃焼時の発生ガスの有害性の点から、ハロゲン系防炎剤を使用しない防炎化の要望が増えてきている。非ハロゲン系防炎剤としては、リン酸アンモニウム、スルファミン酸アンモン、硫酸アンモニウム、硼砂、ほう酸、水酸化アルミニウム、水酸化マグネシウム、リン酸エステルなど数多くの防炎剤が知られている。
しかし、防炎効果を出すのに必要な量を添加すると、水溶性防炎剤では、合成樹脂エマルジョンの増粘、破壊(ガムアップ)が生じたり、樹脂の皮膜強度低下、耐熱性の低下、風合いの低下等の問題がある。また、非ハロゲン系で比較的防炎効果のあるポリリン酸アンモニウムは水への溶解性があることから、耐水性が求められる条件では、水への溶出が発生し製品の物性面、防炎性で問題が生じる。さらに、改良された樹脂等でカプセル化したポリリン酸アンモニウムでも耐水性は十分ではない。このため、ハロゲン系防炎剤を使用せずに、十分な防炎性および諸物性を有した防炎加工方法は提供されておらず、そのため開発が求められてきた(特許文献1~3)。
本発明者らは、これらの問題を解決するため、鋭意・研究を行った結果、水に不溶ないし難溶性の下記式(1)で表される有機リン化合物(A成分)が繊維用防炎加工剤として、高度な防炎性および良好な物性(耐光性、耐熱性、風合い)を有することを見出した。
すなわち本発明は、下記式(1)で表される有機リン化合物(A成分)を含む繊維用防炎加工剤である。また本発明は、分散剤100重量部に対して、下記式(1)で表される有機リン化合物(A成分)を1~300重量部含有する繊維用防炎加工剤を、繊維製品に対して、固形分として3~150重量%付着させることを特徴とする防炎繊維製品の製造方法である。さらに本発明は、この製造方法によって得られる防炎繊維製品を包含する。
また本発明は、
繊維製品に防炎加工剤を付着させた防炎繊維製品の耐候性を向上させる方法であって、
(i)防炎加工剤を、繊維製品に対して、固形分として3~150重量%付着させる工程を含み、
(ii)防炎加工剤は、分散剤100重量部に対して、下記式(1)で表される有機リン化合物(A成分)を1~300重量部含有することを特徴とする前記方法
を包含する。

(有機リン化合物(A成分))
本発明において、有機リン化合物(A成分)は、下記式(1)で表される化合物である。
(式中、X1、X2は同一もしくは異なり、下記式(2)で表される芳香族置換アルキル基である。)
式中、ALは炭素数1~5の分岐状または直鎖状の脂肪族炭化水素基である。脂肪族炭化水素基としてアルカンジイル基、アルカントリイル基、アルカンテトライル基等が挙げられる。
具体的には、メチレン基、エチレン基、トリメチレン基、イソプロピルジイル基、ブチレン基、ペンチレン基等の炭素数1~5のアルキレン基が挙げられる。また、メタントリイル基、エタントリイル基、プロパントリイル基、ブタントリイル基、ペンタントリイル基等の炭素数1~5のアルカントリイル基が挙げられる。また、メタンテトライル基、エタンテトライル基、プロパンテトライル基、ブタンテトライル基、ペンタンテトライル基等の炭素数1~5のアルカンテトライル基が挙げられる。
Arは置換基を有しても良い、フェニル基、ナフチル基またはアントリル基である。置換基として、メチル基、エチル基、プロピル基等の炭素数1~5のアルキル基、フッソ原子、塩素原子、臭素原子等のハロゲン原子等が挙げられる。
ArはAL中の任意の炭素原子に結合することができる。nは1~3の整数である。
有機リン化合物(A成分)として下記式(3)で表される化合物が好ましい。
式中、R2、R5は同一または異なっていてもよく、置換基を有しても良いフェニル基、ナフチル基またはアントリル基である。置換基として、メチル基、エチル基、プロピル基等の炭素数1~5のアルキル基、フッソ原子、塩素原子、臭素原子等のハロゲン原子等が挙げられる。
R1、R3、R4、R6は同一または異なっていてもよく、水素原子、炭素数1~4の分岐状または直鎖状のアルキル基、置換基を有しても良いフェニル基、ナフチル基またはアントリル基から選択される置換基である。炭素数1~4のアルキル基として、メチル基、エチル基、プロピル基、イソプロピル基、ブチル基、t−ブチル等が挙げられる。フェニル基、ナフチル基またはアントリル基の置換基として、メチル基、エチル基、プロピル基等の炭素数1~5のアルキル基、フッソ原子、塩素原子、臭素原子等のハロゲン原子等が挙げられる。
さらに、好ましくは下記式(4)で表される有機リン系化合物である。
式中、R21、R22は同一もしくは異なり、その芳香環に置換基を有していてもよいフェニル基、ナフチル基またはアントリル基であり、そのうちフェニル基が好ましい。
R21およびR22のフェニル基、ナフチル基またはアントリル基は、その芳香環の水素原子が置換されていてもよく、置換基としてはメチル、エチル、プロピル、ブチルもしくはその芳香環の結合基が、酸素原子、イオウ原子または炭素数1~4の脂肪族炭化水素基を介する炭素数6~14のアリール基が挙げられる。
前記式(1)で表される有機リン化合物(A成分)は、繊維用防炎加工剤として耐水性を保持したまま、極めて優れた防炎効果を発現する。本発明者らが知る限り、従来、繊維用防炎加工剤として非ハロゲン防炎化において、耐水性と防炎性の両立は極めて困難であり、実用上多くの問題点があった。
ところが本発明によれば、前記有機リン化合物(A成分)は驚くべきことに、耐水性と高度な防炎性の両立が容易に達成され、繊維用防炎加工剤として優れた防炎繊維製品を提供することができる。
本発明ではA成分の他に、A成分以外の防炎剤、および/またはその他添加剤を、A成分の使用割合の低減、繊維製品の難燃性の改善、繊維製品の物理的性質の改良、繊維製品の化学的性質の向上またはその他の目的のために当然配合することができる。これらの他の配合成分については後に具体的に説明する。
本発明の繊維用防炎加工剤としての有機リン化合物(A成分)は、前記式(1)で表されるが、最も好ましい代表的化合物は下記式(1−a)で示される化合物である。
上記式(1)で表される有機リン化合物(A成分)は非ハロゲン系防炎剤で一般的に使用されるポリリン酸アンモニウム、カプセル化されたポリリン酸アンモニウムと比較して水に対する溶解度が極めて低いことから、耐水性をもった防炎性を付与することができる。80℃温水への溶解度は、式(1−a)の有機リン化合物が0.5%以下、ポリリン酸アンモニウムが80.8%、シリカコートポリリン酸アンモニウムが12.8%である。
次に本発明における有機リン化合物(A成分)の合成法について説明する。A成分は、以下に説明する方法以外の方法によって製造されたものであってもよい。
A成分は例えばペンタエリスリトールに三塩化リンを反応させ、続いて酸化させた反応物を、ナトリウムメトキシド等のアルカリ金属化合物により処理し、次いでアラルキルハライドを反応させることにより得られる。
また、ペンタエリスリトールにアラルキルホスホン酸ジクロリドを反応させる方法や、ペンタエリスリトールに三塩化リンを反応させることによって得られた化合物にアラルキルアルコールを反応させ、次いで高温でArbuzov転移を行う方法により得ることもできる。後者の反応は、例えば米国特許第3,141,032号明細書、特開昭54−157156号公報、特開昭53−39698号公報に開示されている。
A成分の具体的合成法を以下説明するが、この合成法は単に説明のためであって、本発明において使用されるA成分は、これら合成法のみならず、その改変およびその他の合成法で合成されたものであってもよい。より具体的な合成法は後述する調製例に説明される。
(I)A成分中の前記(1−a)の有機リン化合物;
ペンタエリスリトールに三塩化リンを反応させ、次いでターシャリーブタノールにより酸化させた反応物を、ナトリウムメトキシドにより処理し、ベンジルブロマイドを反応させることにより得ることができる。
また別法としては、ペンタエリスリトールに三塩化リンを反応させ、得られた生成物とベンジルアルコールの反応生成物を触媒共存下で加熱処理することにより得られる。
前述したA成分は、その酸価が0.7mgKOH/g以下、好ましくは0.5mgKOH/g以下であるものが使用される。酸価がこの範囲のA成分を使用することにより、防炎性、色相および熱安定性に優れた加工剤および防炎繊維製品が得られる。A成分は、その酸価が0.4mgKOH/g以下のものが最も好ましい。ここで酸価とは、サンプル(A成分)1g中の酸成分を中和するのに必要なKOHの量(mg)を意味する。
さらに、A成分は、そのHPLC純度が、好ましくは少なくとも90%、より好ましくは少なくとも95%であるものが使用される。かかる高純度のものは加工剤および防炎繊維製品の防炎性、色相、および熱安定性に優れ好ましい。ここでA成分のHPLC純度の測定は、以下の方法を用いることにより効果的に測定が可能となる。
カラムは野村化学(株)製Develosil ODS−7 300mm×4mmφを用い、カラム温度は40℃とした。溶媒としてはアセトニトリルと水の6:4(容量比)の混合溶液を用い、5μlを注入した。検出器はUV−260nmを用いた。
A成分中の不純物を除去する方法としては、特に限定されるものではないが、水、メタノール等の溶剤でリパルプ洗浄(溶剤で洗浄、ろ過を数回繰り返す)を行う方法が最も効果的で、且つコスト的にも有利である。
さらに、A成分の平均粒径は5~100μmが好ましく、より好ましくは10~50μmである。
(分散剤)
本発明において、有機リン化合物(A成分)は、通常、分散剤と混合した状態で、繊維用防炎加工剤として使用される。分散剤と有機リン化合物(A成分)の配合割合は、分散剤100重量部に対して、有機リン化合物(A成分)1~300重量部の範囲が好ましく、5~200重量部の範囲がより好ましく、10~100重量部の範囲がさらに好ましい。A成分の有機リン化合物が1重量部より少ない場合は、防炎効果が十分でないことがあり、また300重量部より多くなると、樹脂の皮膜形成が悪化し易く、繊維製品の品質が低下することがある。
分散剤としては、水、有機溶剤または樹脂(溶液、エマルジョン、ラテックスを含む)が好ましく使用され、樹脂溶液、樹脂エマルジョン、ラテックスがより好ましく使用される。
分散剤として樹脂溶液、樹脂エマルジョン、ラテックスを使用する場合、固形成分100重量部に対して、有機リン化合物(A成分)が好ましくは5~300重量部、より好ましくは10~200重量部、さらに好ましくは20~100重量部の範囲で配合される。A成分の配合量が5重量部より少ない場合には、防炎効果が十分でないことがあり、300重量部より多い場合には、バインダー樹脂の皮膜形成が悪化し、繊維製品の品質が低下することがある。
本発明に用いられる樹脂としては、例えばポリアクリル酸エステル、ポリメタクリル酸エステル、アクリル酸エステルおよび/またはメタクリル酸エステルとビニル系モノマーあるいはオレフィン系モノマーとの共重合物、その他オレフィン系モノマー、ビニル系モノマーの重合物、共重物またはこれらの混合物、ポリウレタン、ポリ酢酸ビニル、エチレン酢酸ビニル共重合物、ポリエステル、SBR(スチレンブタジエンラバー)、塩化ビニル、塩化ビニリデン等が挙げられる。
A成分の配合割合は、所望する防炎性レベル、バインダー樹脂成分の種類、繊維の種類、繊維製品の形状などによりその好適範囲が決定される。また、必要に応じて他の成分を本発明の目的を損なわない限り使用することができ、他の防炎剤、防炎助剤の使用によってもA成分の配合量を変えることができ、多くの場合、これらの使用によりA成分の配合割合を低減することができる。
また、本発明の防炎加工剤の製造方法は、これらの成分を均一に混合・攪拌できる限り特に制限されない。例えば、所定の成分原料を混合後、ホモジナイザー、ボールミル、ビーズミル等の分散・粉砕機により撹拌することにより本発明の防炎加工剤を調製することができる。
(界面活性剤)
また、有機リン化合物(A成分)の分散性、乳化性を高めるために、必要に応じて公知の界面活性剤が使用できる。具体的には、アニオン界面活性剤およびノニオン界面活性剤の少なくとも1種が好適である。
アニオン界面活性剤としては、例えば高級アルコール硫酸エステル塩、ポリオキシエチレンアルキルフェニル硫酸エステル塩、硫酸化脂肪エステル塩、アルキルベンゼンスルホン酸塩、アルキルナフタレンスルホン酸塩、高級アルコールリン酸エステル塩等が挙げられる。
ノニオン界面活性剤としては、例えばポリオキシアルキレン天然油脂アルキルエーテル、ポリオキシアルキレン高級アルコールアルキルエーテル、ポリオキシアルキレンアルキルフェニルエーテル、多価アルコール脂肪酸エステル等が挙げられる。
界面活性剤の添加量は特に限定されず、用いる分散剤の種類、分散または乳化の程度等を考慮して適宜設定できる。例えば、分散剤100重量部に対して、界面活性剤を好ましくは1~30重量部、より好ましくは3~20重量部含有することが好ましい。
(安定化剤)
また、A成分の有機リン化合物が沈降する場合には、分散安定化剤または乳化安定化剤(両者を総称して「安定化剤」という)も使用できる。分散安定化剤としては、例えばポリアクリル酸ソーダ、ポリビニルアルコール、ポリビニルピロリドン、メチルセルロース、カルボキシメチルセルロース、ヒドロキシエチルセルロース、キサンタンガム、デンプン糊等の少なくとも1種が挙げられる。乳化安定化剤としては、例えば、ひまし油、菜種油等のトリグリセライド;リン酸エステル、フタル酸エステル等のエステル類;高級アルコール等が挙げられる。これら安定剤の添加により、防炎加工剤の粘度を調整することによって均一な加工液を安定化することができる。
これらの安定化剤の含有量も特に限定されず、用いる安定化剤の種類、分散または乳化の程度等を考慮して適宜設定できる。例えば、分散剤100重量部に対して、安定化剤を好ましくは0.1~10重量部、より好ましくは1~3重量部とすれば良い。
(他の防炎剤)
さらに本発明の防炎加工剤には、必要に応じて、本発明の有機リン化合物(A成分)以外の防炎剤(以下、併用防炎剤と称する)を用いることができる。
併用防炎剤としては特に限定されるものではないが、具体例としては、水酸化アルミニウム、酸化チタン、酸化亜鉛、膨張性黒鉛、水酸化マグネシウム、炭酸カルシウム、ホウ酸亜鉛、ポリリン酸アンモニウム、赤リン等の無機系併用防炎剤、メラミン、ポリリン酸メラミン、メラミンシアヌレート、リン酸エステル系化合物等の有機系併用防炎剤等が挙げられる。併用防炎剤としては1種または2種以上を混合して用いても良い。
前記併用防炎剤としてのリン酸エステル系化合物の例としてはトリオクチルホスフェート、トリフェニルホスフェート、トリクレジルホスフェート、トリキシレニルホスフェート、クレジルジフェニルホスフェート、クレジルジ2,6−キシレニルホスフェート、イソプロピルフェニルホスフェート、tert−ブチルフェニルホスフェート、ビフェニルジフェニルホスフェート、ナフチルジフェニルホスフェート、レゾルシノールビス(ジフェニルホスフェート)、レゾルシノールビス(ジキシレニルホスフェート)、ビスフェノールAビス(ジフェニルホスフェート)、トリス(クロロプロピル)ホスフェート、トリス(ジクロロプロピル)ホスフェート、トリス(トリブロモネオペンチル)ホスフェート等が挙げられる。
併用防炎剤のなかでも、ポリリン酸メラミン、メラミンシアヌレートが特に好ましい。
併用防炎剤の配合量は、有機リン化合物(A成分)100重量部に対して、1~200重量部が好ましく、3~100重量部がより好ましく、5~50重量部がさらに好ましい。
また、本発明の防炎加工剤には、必要に応じて防菌・防虫剤、帯電防止剤、耐光性向上剤、耐熱性向上剤、架橋剤、着色剤、消泡剤、防炎助剤などの各種補助剤、クレー、タルク、マイカ、膨張性黒鉛、ワラストナイト、カオリン、モンモリロナイト、ベントナイト、セピオライト、ゾノトライト、シリカ等の充填剤を添加してもよい。
(防炎繊維製品の製造方法)
次に、有機リン化合物(A成分)を用いた防炎繊維製品の製造方法について説明する。
まず、分散剤100重量部に、上記式(1)で表される有機リン化合物(A成分)を1~300重量部含有する繊維用防炎加工剤を用意する。
分散剤としては、上述した水、有機溶剤または樹脂(溶液、エマルジョン、ラテックスを含む)が好ましい。
防炎加工剤の調製方法としては、有機リン化合物(A成分)を、水、有機溶剤または樹脂溶液、樹脂エマルジョン、ラテックスに混合、分散させて調製する方法が好ましい。また、必要に応じて上述した界面活性剤、安定化剤、他の防炎剤等を使用することができる。
この際、分散剤100重量部に対する有機リン化合物(A成分)の混合割合は好ましくは5~200重量部、より好ましくは10~100重量部、特に好ましくは20~50重量部である。有機リン化合物(A成分)が1重量部より少ない場合は、防炎効果が十分でないことがあり、また300重量部より多くなると、樹脂の皮膜形成が悪化し易くなり、繊維製品の品質が低下することがある。
そして、得られた繊維用防炎加工剤を繊維製品に対して、固形分として3~150重量%付着させて防炎繊維製品を製造する。固形分として好ましくは7~100重量%、特に好ましくは15~70重量%付着させる。固形分の付着量が3重量%未満では防炎効果が不十分であり、150重量%より多いと繊維製品の品質が低下するので好ましくない。加工法としても特に限定されるものではなく、従来より行われている浸漬法、吹き付け(スプレー等)による加工、はけ塗り等のコーティング法、吸尽法(染色同浴法)、サーモゾル法が一般に用いられる。
また、繊維製品に関しては特に限定されるものではないが、代表例として、カーテン、カーペット、絨毯、人工芝、壁装材、椅子張り、幕類(幟旗等)、カーシート、カーマット、不織布フィルター、人工皮革、電磁波シールド材等が挙げられる。繊維素材の種類も特に限定されるものではないが、代表例としてポリエステル、ナイロン、アクリロニトリル、ポリプロピレン等の合成繊維、レーヨン、綿、麻等のセルロース系繊維、あるいは羊毛、絹、羽毛等の動物性繊維等が挙げられ、単独または複合状態で使用しても良い。
(耐候性を向上させる方法)
本発明は、繊維製品に防炎加工剤を付着させた防炎繊維製品の耐候性を向上させる方法であって、
(i)防炎加工剤を、繊維製品に対して、固形分として3~150重量%付着させる工程を含み、
(ii)防炎加工剤は、分散剤100重量部に対して、上記式(1)で表される有機リン化合物(A成分)を1~300重量部含有すことを特徴とする前記方法を包含する。
本発明によれば、繊維製品の防炎性のみならず、耐候性も向上させることができる。
(1)防炎性1
FMVSS−302に準拠し、防炎性の評価を行った。評価に当たっては、FMVSS−302に規定される、標線を越えてからの燃焼距離、標線を越えてからの燃焼時間、標線を越えてからの燃焼速度をそれぞれ3回測定した。不燃は標線以下で自己消火、遅燃は標線を越えて60秒以内かつ5cm以内で自己消火したことを示す。なお、燃焼速度が10cm/分を越えるものは不合格である。
(2)防炎性2
消防法45度エアーミックスバーナー金網法により、炭化長を測定した。炭化長は最大値7cm以下、平均値5cm以下であれば防炎性が合格である。
(3)防炎性3
JIS L−1091 A−1(ミクロバーナー法)とJIS L−1091D(45度コイル法)に準拠し、防炎性評価試験を行った。ミクロバーナー法では、1分加熱法、着炎後3秒加熱法ともに残炎時間が3秒以内、残じん時間が5秒以内、炭化面積が30cm2以内、45度コイル法では接炎回数3回以上で合格となる。
(4)防炎性4
米国UL規格のUL−94に規定されているHB法に準拠し評価を行った。
(5)耐光性
耐光性はフェードメーターを用い、83℃×200時間照射後の変色の度合いを判定した。(JIS−L0842、カーボンアーク燈法;変褪色の程度をJIS変褪色用ブルースケールで判定した等級)
(6)耐熱性
耐熱性はギヤオーブン乾燥機中で150℃×60分処理した後の変色の度合いを調べ以下の基準で評価した。
○:変色なし
△:変色あり
(7)風合い
風合いは手で触れた感触で判定した。
(8)酸価
JIS−K−3504に準拠して測定を実施した。
[調製例1:2,4,8,10−テトラオキサ−3,9−ジホスファスピロ[5.5]ウンデカン,3,9−ジベンジル−3,9−ジオキサイド(FR−1)の調製]
攪拌機、温度計、コンデンサーを有する反応容器に、3,9−ジベンジロキシ−2,4,8,10−テトラオキサ−3,9−ジホスファスピロ[5.5]ウンデカン22.55g(0.055モル)、ベンジルブロマイド19.01g(0.11モル)およびキシレン33.54g(0.32モル)を充填し、室温下攪拌しながら、乾燥窒素をフローさせた。次いでオイルバスで加熱を開始し、還流温度(約130℃)で4時間加熱、攪拌した。加熱終了後、室温まで放冷し、キシレン20mLを加え、さらに30分攪拌した。析出した結晶をろ過により分離し、キシレン20mLで2回洗浄した。得られた粗精製物とメタノール40mLをコンデンサー、攪拌機を備えた反応容器に入れ、約2時間還流した。室温まで冷却後、結晶をろ過により分離し、メタノール20mLで洗浄した後、得られたろ取物を120℃、1.33×102Paで19時間乾燥し、白色の鱗片状結晶を得た。生成物は質量スペクトル分析、1H、31P核磁気共鳴スペクトル分析および元素分析でビスベンジルペンタエリスリトールジホスホネートであることを確認した。収量は20.60g、収率は91%、31PNMR純度は99%であった。また、本文記載の方法で測定したHPLC純度は99%であった。酸価は0.05mgKOH/gであった。

実施例で用いる有機リン化合物(A成分)は、調製例1で合成した2,4,8,10−テトラオキサ−3,9−ジホスファスピロ[5,5]ウンデカン,3,9−ジベンジル−3,9−ジオキサイド{式(1−a)のリン系化合物(以下FR−1と称する)}を用いた。
実施例1および比較例1,2
自動車内装用カーシート布を以下の加工液でコーティング処理した後、防炎性および諸物性に関して試験した。
(試布):ポリエステル100%織物カーシート布(目付300g/m2)
(加工剤):固形分45%のポリアクリル酸エステルエマルジョン100部に非イオン界面活性剤1.5部、ポリアクリル酸系増粘剤1部および25%アンモニア水0.5部を加え、攪拌しながらFR−1を30部加えた。比較のため、FR−1に代えてトリスジクロロプロピルホスフェート(比較例1)、デカブロモジフェニルエーテル75%と三酸化アンチモン25%の混合物(比較例2)を用いた。
(処理方法):ドクターナイフ方式でコーティングした。加工剤(加工液)の固形分付着量は100g/m2とした。乾燥はプレドライが80℃で5分間、キュアリングは150℃で1分間とした。
(試験結果):防炎性(防炎性1の評価)については表1、物性については表2に示す。
椅子張り家具の側地布に、以下の加工液でコーティング処理した後、防炎性および諸物性に関して試験した。
(試布):市販ポリエステル100%ジャージ布(目付140g/m2)
(加工剤):固形分50%のポリウレタン樹脂エマルジョン100部に対し、攪拌しながらFR−1を30部、カルボキシメチルセルロース増粘剤(70%水溶液)5部を加えた。なお、比較例3として、ホウ酸亜鉛60%、水酸化アルミニウム40%の混合液を用いた。
(処理方法):実施例1と同様。
(試験結果):防炎性(防炎性2の評価)については表3、物性については表4に示す。
ポリエステル不織布フィルターを以下の加工液でスプレー加工した後、防炎性および諸物性に関して試験した。
(試布):ポリエステル100%不織布(目付50g/m2)
(加工剤):固形分45%のポリアクリル酸エステル樹脂エマルジョン100部に非イオン界面活性剤1.5部、ポリアクリル酸系増粘剤1部および25%アンモニア水0.5部を加え、攪拌しながらFR−1を予めビーズミルで平均粒径10μm以下へ微粒化した水分散物を固形分で45部加えた。なお、比較例4として、FR−1に代えて、水酸化アルミニウム(平均粒径100μm)を用いた。
(処理方法):スプレー方式で加工した。スプレー方式では加工剤(加工液)の固形分付着量を、片面20g/m2とし、両面40g/m2付与した。乾燥は、プレドライが80℃で5分間、キュアリングは150℃で1分間とした。
(試験結果):防炎性(防炎性3の評価)については表5、物性については表6に示す。
幟旗用ポンジ布に、以下の加工液でコーティング処理した後、防炎性および諸物性に関して試験した。
(試布):市販ポリエステル100%ポンジ布(目付60g/m2)
(加工剤):固形分50%のポリアクリル酸エステル樹脂元糊100部に対し、攪拌しながらFR−1を40部、水40部を加えた。なお、比較例5として、シリカコートポリリン酸アンモニウム(平均粒径30μm、ブーデンハイム社製、商品名FRCROS486)を用いた。
(処理方法):実施例1と同様。加工剤(加工液)の固形分付着量は20g/m2とした。乾燥は、プレドライが80℃で5分間、キュアリングは150℃で1分間とした。
(試験結果):防炎性(防炎性3の評価)については表7、物性については表8に示す。
電磁波シールド基材に、以下の加工液で浸漬処理した後、防炎性および諸物性に関して試験した。
(試布):電磁波シールド基材ウレタンフォーム銅メッキ(目付100g/m2)
(加工剤):固形分50%のポリウレタン樹脂元糊100部に対し、攪拌しながらFR−1を50部、水50部を加えた。なお、比較例6として、シリカコートポリリン酸アンモニウム(平均粒径30μm、ブーデンハイム社製、商品名FRCROS486)を用いた。
(処理方法):加工法は浸漬処理で行った。加工剤(加工液)の固形分付着量は50g/m2とした。乾燥は、プレドライが80℃で5分間、キュアリングは150℃で1分間とした。
(試験結果):防炎性(防炎性4の評価)については表9に示す。
自動車内装用カーシート布を以下の加工液でコーティング処理した後、FMVSS−302法評価および諸物性について試験した。
(試布):ポリエステル100%織物カーシート布(目付200g/m2)
(防炎加工剤)ポリオキシエチレンジスチレン化フェノールエーテル硫酸塩5部、硬化ひまし油1部、水42.5部の均一な混合液に、FR−1 50部を添加し、この混合物をビーズミル(直径1.0~1.4mmガラスビーズ使用、アイメックス(株)製)にて、回転数2000rpm、粉砕時間3時間、循環方式で粉砕分散させて均一な白色分散液を得、ポリアクリル酸系増粘剤1部および25%アンモニア水0.5部を加え防炎加工剤を得た。得られた防炎加工剤の平均粒子径を粒度分布測定装置(レーザー回折/散乱式 粒度分布測定装置LA−910、(株)堀場製作所製)により測定した結果、平均粒子径は3.2μmであった。これを防炎加工剤−(I)とする(実施例6、No.1)。比較の為FR−1に代えてポリリン酸メラミンを用いて防炎加工剤−(I)と同様の手順で粉砕分散させ均一な白色分散液状の防炎加工剤を得た。これを防炎加工剤−(II)とする(比較例7、No.2)。防炎加工剤−(II)の平均粒子径は5.1μmであった。さらに防炎加工剤−(I)70部と防炎加工剤−(II)30部を混合した液を防炎加工剤−(III)とする(実施例7、No.3)。
(加工液):固形分40%のウレタン樹脂エマルジョン100部にポリアクリル酸系増粘剤2部および25%アンモニア水1部を加え、攪拌しながら防炎加工剤を60部加えた。
(処理方法):ドクターナイフ方式でコーティングした。加工液の固形分付着量は120g/m2とした。乾燥はプレドライが80℃で5分間、キュアリングは150℃で1分間行った。加工布のDry付着量を表10に示す。
(試験方法):防炎性はFMVSS−302法で行い、その他として耐光性、耐熱性、風合いを判定した。
(試験結果):防炎性については表11、物性については表12に示す。なお、燃焼速度が10cm/分を越えるものは不合格である。
Claims (13)
- 分散剤100重量部および式(1)で表される有機リン化合物(A成分)1~300重量部を含む請求項1記載の繊維用防炎加工剤。
- 分散剤は、水、有機溶剤または樹脂である請求項5記載の繊維用防炎加工剤。
- 分散剤100重量部に対して、界面活性剤1~30重量部を含有する請求項5記載の繊維用防炎加工剤。
- 式(1)で表される有機リン化合物(A成分)100重量部に対して、水酸化アルミニウム、酸化チタン、酸化亜鉛、膨張性黒鉛、水酸化マグネシウム、炭酸カルシウム、ホウ酸亜鉛、メラミン、赤リン、ポリリン酸アンモニウム、ポリリン酸メラミン、メラミンシアヌレートおよびリン酸エステルからなる群より選ばれる少なくとも1種の化合物を1~200重量部を含む請求項1記載の繊維用防炎加工剤。
- 分散剤は、水、有機溶剤または樹脂である請求項9記載の製造方法。
- 樹脂は、溶液、エマルジョンおよびラテックスからなる群より選ばれる少なくとも一種である請求項10記載の製造方法。
- 請求項9から11の何れか一項に記載の製造方法によって得られる防炎繊維製品。
- 繊維製品に防炎加工剤を付着させた防炎繊維製品の耐候性を向上させる方法であって、
(i)防炎加工剤を、繊維製品に対して、固形分として3~150重量%付着させる工程を含み、
(ii)防炎加工剤は、分散剤100重量部に対して、下記式(1)
(式中、X1、X2は同一もしくは異なり、下記式(2)で表される芳香族置換アルキル基である。)
(式中、ALは炭素数1~5の分岐状または直鎖状の脂肪族炭化水素基であり、Arは置換基を有しても良いフェニル基、ナフチル基またはアントリル基である。nは1~3の整数を示し、ArはAL中の任意の炭素原子に結合することができる。)
で表される有機リン化合物(A成分)を1~300重量部含有することを特徴とする前記方法。
