また、本発明の方法によれば、短波長域における光線透過率の高い、優れた色調を有するポリカーボネート樹脂組成物ペレットを提供することができる。
したがって、本発明では、ポリカーボネート樹脂組成物を塩化メチレンに溶解させて濃度12g/dLの塩化メチレン溶液を調製し、これを光路長5cm(幅1cm)の石英ガラスセルに入れて光線透過率を測定する。これにより、ペレットに造粒する前の樹脂組成物、並びにペレットそのものの光学特性について成形の因子を排除して評価することができる。
また、本発明では、導光部材における入光部/反入光部の色差を評価する観点から、短波長域における光線透過率として波長380nmにおける光線透過率を測定する。
具体的には、本発明における光線透過率は、以下の方法に従って測定される。
PCペレット6.0gをフラスコ内に計量したのち、全容積が50.0mLになるように塩化メチレンを注ぎ込み、PCが完全に溶解するまで撹拌する(濃度:12g/dL)。完全にPCが溶解し、濃度ムラが無くなった溶液を、光路長5cm、幅1cmの石英ガラス製の透明セルに入れ、波長300~800nmにおける光線透過率を測定する。なお、純塩化メチレンの光線透過率についても測定し、この値を光線透過率100%のリファレンスとする。
安定した測定を行う観点から、測定は25℃以下で行うことが好ましい。同様の観点から、測定セルの洗浄は十分に実施し、また、埃が混入しないように測定環境には十分留意する。
光源としては、波長300~359nmについては重水素ランプを、波長360~800nmについてはハロゲンランプを使用する。
導光部材向けPCの光線透過率は、一般に500~800nmの可視光中~高波長域ではペレットの導光性能が変わっても極端には変わらないが、500nm以下の短波長域はペレットの色調を反映する。本発明では、中でもサンプル間の透過率差異の反映しやすい、可視光で最も波長の短い380nmにおける光線透過率を選択し、導光特性の指標とした。
溶液の濃度が12g/dLよりも高い場合、サンプル間の色調の有意差は大きく検出できるものの、溶液中の塩化メチレンの揮発による濃度のムラが発生しやすいため測定の安定性に乏しく、セルに溶液を注ぎ込んでから長い静置時間を必要とする。一方、溶液の濃度が12g/dLよりも低い場合、測定を不安定にする要因である濃度ムラが発生しにくいため安定した測定が実施できるものの、測定で見出せるサンプル間の色調の有意差が小さい。このため、本発明における光線透過率の測定に用いる溶液の濃度は12g/dLとした。

前記オルガノポリシロキサン化合物は、フェニル基、アルコキシ基及びビニル基のうち少なくとも一種の官能基を有するものであればよく、中でも、25℃における動粘度が1~500cSt程度のものが好ましい。
この(A)成分は、PC系樹脂において安定剤として作用する化合物であり、(A)成分を配合することで、成形時の熱劣化による黄変、シルバー(銀条)等の外観不良、気泡混入を防止することができる。
前記のフェニル基、アルコキシ基及びビニル基のうち少なくとも一種の官能基を有するオルガノポリシロキサン化合物としては、市販品であるKR-511、KR-9218(いずれも信越化学工業(株)製、商品名)を使用することができるが、これに限定されない。
(A)成分の配合量は、樹脂成分100質量部に対し、好ましくは0.01~0.3質量部、より好ましくは0.05~0.2質量部である。少なすぎると安定剤としての効果が不十分であり、多すぎると曇りが発生する。
前記一般式(I-1)中、R1で表されるアルキル基は、炭素数1~10の直鎖又は分岐のアルキル基であることが好ましい。R1がアリール基である場合、R1は以下の一般式(I-a)、(I-b)、又は(I-c)のいずれかで表されるアリール基が好ましい。
(B)成分の配合量は、樹脂成分100質量部に対し、好ましくは0.01~0.10質量部、より好ましくは0.03~0.08質量部である。少なすぎると酸化防止効果が不十分であり、多すぎても酸化防止効果の向上は認められなくなる。
離型性に加え帯電性をも有することから、離型剤としては脂肪酸モノグリセリドが好適に用いられるが、脂肪酸フルエステルを用いることもできる。
(C)成分の配合量は、樹脂成分100質量部に対し、好ましくは0.01~0.10質量部、より好ましくは0.03~0.05質量部である。少なすぎると離型性が十分発現せず、多すぎると高温成形時の色調安定性が低下する。
前記一般式(II)中、m、nは、それぞれ独立に4~60の整数を示し、m+nは20~90の整数である。好ましくは、mは10~40、nは10~40、m+nは20~80であり、より好ましくは、mは15~35、nは15~35、m+nは30~70である。
(D)成分の配合量は、樹脂成分100質量部に対し、色調向上効果の観点から、好ましくは0.1~5質量部、より好ましくは0.1~1.2質量部である。
ポリカーボネート樹脂に脂環式エポキシ化合物を配合することにより、耐加水分解性も向上させることが可能となる。
(E)成分の脂環式エポキシ化合物の配合量は、樹脂成分100質量部に対し、0.01~0.03質量部である。
(F)成分のアクリル系樹脂は、分子量が200~10万であることを要し、好ましくは2万~6万である。分子量が200~10万であると、成形時に、PC共重合体及び他のPC樹脂とアクリル系樹脂との間の相分離が速くなりすぎることがないので、成形品において十分な透明性が得られる。ポリメタクリル酸メチル(PMMA)としては公知のものを使用することができるが、通常、過酸化物、アゾ系の重合開始剤の存在下、メタクリル酸メチルモノマーを塊状重合して製造されたものが好ましい。
(F)成分の配合量は、樹脂成分100質量部に対し、好ましくは0.01~1質量部、より好ましくは0.05~0.5質量部、更に好ましくは0.1~0.3質量部である。アクリル系樹脂の配合量が0.01質量部以上であると、成形品の透明性が向上し、1質量部以下であると、他の所望物性を損なうことなく透明性を保持することができる。
炭素数1~8のアルキレン基としては、例えばメチレン基、エチレン基、プロピレン基、ブチレン基、ペンチリレン基、ヘキシレン基等が挙げられる。炭素数2~8のアルキリデン基としては、例えばエチリデン基、イソプロピリデン基等が挙げられる。炭素数5~15のシクロアルキレン基としては、例えばシクロペンチレン基、シクロヘキシレン基等が挙げられる。炭素数5~15のシクロアルキリデン基としては、例えばシクロペンチリデン基、シクロヘキシリデン基等が挙げられる。
ビスフェノールA以外のビスフェノールとしては、例えば、ビス(ヒドロキシアリール)アルカン類、ビス(ヒドロキシアリール)シクロアルカン類、ジヒドロキシアリールエーテル類、ジヒドロキシジアリールスルフィド類、ジヒドロキシジアリールスルホキシド類、ジヒドロキシジアリールスルホン類、ジヒドロキシジフェニル類、ジヒドロキシジアリールフルオレン類、ジヒドロキシジアリールアダマンタン類、ビス(4-ヒドロキシフェニル)ジフェニルメタン、4,4’-[1,3-フェニレンビス(1-メチルエチリデン)]ビスフェノール、10,10-ビス(4-ヒドロキシフェニル)-9-アントロン、1,5-ビス(4-ヒドロキシフェニルチオ)-2,3-ジオキサペンタエン、α,ω-ビスヒドロキシフェニルポリジメチルシロキサン化合物等が挙げられる。
ジヒドロキシアリールエーテル類の具体例としては、4,4’-ジヒドロキシフェニルエーテル;4,4’-ジヒドロキシ-3,3’-ジメチルフェニルエーテル等が挙げられる。
ジヒドロキシジアリールスルフィド類の具体例としては、4,4’-ジヒドロキシジフェニルスルフィド;4,4’-ジヒドロキシ-3,3’-ジメチルジフェニルスルフィド等が挙げられる。
ジヒドロキシジアリールスルホキシド類の具体例としては、4,4’-ジヒドロキシジフェニルスルホキシド;4,4’-ジヒドロキシ-3,3’-ジメチルジフェニルスルホキシド等が挙げられる。
ジヒドロキシジフェニル類の具体例としては、4,4’-ジヒロキシジフェニル等が挙げられる。
ジヒドロキシジアリールフルオレン類の具体例としては、9,9-ビス(4-ヒドロキシフェニル)フルオレン;9,9-ビス(4-ヒドロキシ-3-メチルフェニル)フルオレン等が挙げられる。
ジヒドロキシジアリールアダマンタン類の具体例としては、ビス(4-ヒドロキシフェニル)ジフェニルメタン、1,3-ビス(4-ヒドロキシフェニル)アダマンタン;2,2-ビス(4-ヒドロキシフェニル)アダマンタン;1,3-ビス(4-ヒドロキシフェニル)-5,7-ジメチルアダマンタン等が挙げられる。
これらの二価フェノールは、それぞれ単独で用いてもよいし、二種以上を混合して用いてもよい。
酸塩化物の代表例としてはヒドロキシ安息香酸とホスゲンから得られるものが代表例である。より具体的には特許第2652707号公報等に記載の方法により得ることができる。ヒドロキシ安息香酸又はそのアルキルエステルはパラ体、メタ体、オルト体のいずれでも良いが、共重合反応の面からはパラ体が好ましい。オルト体は水酸基に対する立体障害のため共重合の反応性に劣るおそれがある。
PC共重合体において、フェノール変性ジオールの共重合量を増やせば流動性は改善されるが耐熱性が低下する。従って、フェノール変性ジオールの共重合量は所望の流動性と耐熱性のバランスにより選択することが好ましい。フェノール変性ジオール共重合量が40質量%を超えると特開昭62-79222号公報に示されるように、エラストマー状となり、一般のPC樹脂と同様の用途への適用ができなくなるおそれがある。100℃以上の耐熱性を保持するにはPC共重合体中に含まれるフェノール変性ジオール残基の量は、本発明においては1~30質量%であることを要し、好ましくは1~20質量%、より好ましくは1~15質量%である。
具体的には、一価フェノールとして、例えば、フェノール,o-n-ブチルフェノール,m-n-ブチルフェノール,p-n-ブチルフェノール,o-イソブチルフェノール,m-イソブチルフェノール,p-イソブチルフェノール,o-t-ブチルフェノール,m-t-ブチルフェノール,p-t-ブチルフェノール,o-n-ペンチルフェノール,m-n-ペンチルフェノール,p-n-ペンチルフェノール,o-n-ヘキシルフェノール,m-n-ヘキシルフェノール,p-n-ヘキシルフェノール,p-t-オクチルフェノール,o-シクロヘキシルフェノール,m-シクロヘキシルフェノール,p-シクロヘキシルフェノール,o-フェニルフェノール,m-フェニルフェノール,p-フェニルフェノール,o-n-ノニルフェノール,m-ノニルフェノール,p-n-ノニルフェノール,o-クミルフェノール,m-クミルフェノール,p-クミルフェノール,o-ナフチルフェノール,m-ナフチルフェノール,p-ナフチルフェノール;2,5-ジ-t-ブチルフェノール;2,4-ジ-t-ブチルフェノール;3,5-ジ-t-ブチルフェノール;2,5-ジクミルフェノール;3,5-ジクミルフェノール;p-クレゾール,ブロモフェノール,トリブロモフェノール、平均炭素数12~35の直鎖状又は分岐状のアルキル基をオルト位、メタ位又はパラ位に有するモノアルキルフェノール;9-(4-ヒドロキシフェニル)-9-(4-メトキシフェニル)フルオレン;9-(4-ヒドロキシ-3-メチルフェニル)-9-(4-メトキシ-3-メチルフェニル)フルオレン;4-(1-アダマンチル)フェノール等が挙げられる。
これらの一価フェノールの中では、p-t-ブチルフェノール,p-クミルフェノール,p-フェニルフェノール等が好ましく用いられる。
フェノール系酸化防止剤としては、例えば、Irganox1010、Irganox1076、Irganox1330、Irganox3114、Irganox3125(以上、いずれもBASF社製、商品名)、BHT(武田薬品工業(株)製、商品名)、Cyanox1790(サイアナミド社製、商品名)及びSumilizerGA-80(住友化学(株)製、商品名)等の市販品を挙げることができる。
本発明では、ペレットを製造する際に用いられる混練機械の樹脂供給量Q(kg/h)と前記混練機械のスクリュー回転数Ns(rpm)との比Q/Nsを、滞留時間と樹脂に加わるせん断とのバランスから適切な範囲に制御することにより、ポリカーボネート樹脂組成物の混練時及び成形時における熱履歴を小さくし、熱劣化を緩和する。ここで、Q/Nsは使用される押出機の出力や、スクリュー径、そのスクリューディメンジョン、温度条件や吐出量によって大きく変動するため、全ての押出機において同じQ/Nsの範囲で規定することはできない。
(1)スクリュー長/スクリュー径(L/D)=31.5の二軸混練機(商品名「TEX65αII」、(株)日本製鋼所製)に、
(2)幅広フルフライト、フルフライト、ニュートラル等のレイアウトを有する1本ものスクリューを用い、
(3)シリンダー~ダイス温度を220℃~270℃とし、
(4)吐出量を800~1000kg/hrとして
ストランドを形成し、ペレットを造粒した。
原料に供したポリカーボネートフレークの溶液透過率と、得られたペレットの溶液透過率とを測定し、その差を計算したところ、ペレットの溶液透過率は、ペレットが受けた熱履歴が大きいほど、低下し色調が悪化する傾向が見られた。そこで、スクリュー回転数Nsを変更しながら、フレークとペレットの溶液透過率の低下が一番小さくなり、かつ最終的に3mm厚のプレートの射出YIが小さくなったQ/Nsの範囲(1.85~1.95)に制御することで、色調の悪化を抑制して黄色味が少ない(色調に優れる)ペレットを得ることができた。
前述したように、Q/Nsを1.85~1.95に制御しても、全ての押出機に適用できることにはならない。
一般的に色調は、厚み一定の、例えば3mm厚のプレートを成形し測定される。しかし、そのようにして測定されたフレークの色調は、プレート成形時の熱履歴を既に受けたものである。ペレットの色調も、ペレット造粒時の熱履歴に加えてプレート成形時の熱履歴を受けたものである。この方法ではプレート成形時の熱履歴を排除することができない。そこで、本発明では、溶液透過率測定法を考案しプレート成形による熱履歴を排除しながら、ペレット造粒の熱履歴を最小限に抑えるよう、押出条件を最適化した。
ウベローデ型粘度計にて、20℃における塩化メチレン溶液の粘度を測定し、これより極限粘度[η]を求めた後、次式にて算出した。
[η]=1.23×10-5Mv0.83
PCペレット6.0gをフラスコ内に計量したのち、全容積が50.0mLになるように塩化メチレンを注ぎ込み、PCが完全に溶解するまで撹拌した(濃度:12g/dL)。完全にPCが溶解し、濃度ムラが無くなった溶液を、光路長5cm、幅1cmの石英ガラス製の透明セルに入れ、分光光度計((株)島津製作所製、商品名「UV-2150」)を用いて波長300~800nmの光線透過率を測定した。なお、純塩化メチレンの光線透過率についても測定し、この値を光線透過率100%のリファレンスとした。
光源としては、波長300~359nmについては重水素ランプを、波長360~800nmについてはハロゲンランプを使用する。
導光部材向けPCの光線透過率は、一般に500~800nmの可視光中~高波長域ではペレットの導光性能が変わっても極端には変わらないが、500nm以下の短波長域はペレットの色調を反映する。本発明では、中でもサンプル間の透過率差異の反映しやすい、可視光で最も波長の短い380nmにおける光線透過率を選択し、導光特性の指標とした。
安定した測定を行う観点から、測定は25℃以下で行うことが好ましい。同様の観点から、測定セルの洗浄は十分に実施し、また、埃が混入しないように測定環境には十分留意する。
PCペレットを、25mm×35mmの角板形状で、1mm厚みが1枚、2mm厚みが2枚、3mm厚みが1枚の成形品が取れるファミリー金型(熱安定金型Iを公称とする)を用い、280℃のシリンダー温度設定で、サイクル時間40秒で射出成形した。成形した3mm厚のプレートのYI(黄色度)を分光光度計((株)日立ハイテクノロジーズ製、商品名「U-4100」)を用いて、以下の式より求めた。
YI(黄色度)=100×(1.28X-1.06Z)/Y
X,Y,Zは、C光源2°視野角の3刺激値である。
PCペレットを用いて340℃にて成形した対角線長2.5インチ×厚さ0.4mmの導光板端面からLED光源を入光させ、面発光させた。
導光板を光の進行方向に沿って8分割したとき入光部端面から1/8、7/8となる位置(それぞれ入光部、反入光部と呼ぶ)において、XYZ表色系のx色度及びy色度をそれぞれ測定し、x色度及びy色度の入光部と反入光部との差をそれぞれ測定した。

PC-7:ビスフェノールAポリカーボネート樹脂、粘度平均分子量(Mv)=23,500、出光興産(株)製
PC-8:ビスフェノールAポリカーボネート-ポリテトラメチレングリコール共重合体(PC-PTMG)、粘度平均分子量(Mv)=12,700、フェノール変性ジオールの共重合量:4.0質量%、出光興産(株)製

表1に示す配合で各原料を二軸混練機(商品名「TEX65αII」、(株)日本製鋼所製、スクリュー長/スクリュー径(L/D)=31.5)に投入し、樹脂の流動性に見合った適切な値にシリンダー温度を適宜設定し、表1に示したQ/Nsとなるように制御して、ポリカーボネート樹脂組成物ペレットを製造した。評価結果を表1に示す。
実施例1及び比較例1~4では、樹脂成分としてMv=11,400のビスフェノールAポリカーボネート樹脂を用い、樹脂供給量Qを1000kg/hに固定し、スクリュー回転数NsをQ/Nsが1.4~2.4になるように変化させた。
実施例3及び比較例5~8では、樹脂成分としてMv=14,500のビスフェノールAポリカーボネート樹脂を用い、樹脂供給量Qを800kg/hに固定し、スクリュー回転数NsをQ/Nsが1.4~2.4になるように変化させた。
実施例6及び比較例9~12では、樹脂成分としてMv=17,300のビスフェノールAポリカーボネート樹脂を用い、樹脂供給量を1000kg/hに固定し、スクリュー回転数NsをQ/Nsが1.4~2.4になるように変化させた。
Claims (8)
- 濃度12g/dLの塩化メチレン溶液を光路長5cmの石英ガラスセルに入れて光線透過率を測定した際、波長380nmにおける光線透過率が97.0%以上であり、粘度平均分子量(Mv)が11,000~22,000の範囲である、ポリカーボネート樹脂組成物ペレット。
- ペレットを製造する際に用いられる混練機械の樹脂供給量Q(kg/h)と前記混練機械のスクリュー回転数Ns(rpm)との比Q/Nsを、滞留時間と樹脂に加わるせん断とのバランスから適切な範囲に制御して製造された、請求項1に記載のポリカーボネート樹脂組成物ペレット。
- 樹脂成分100質量部に対し、下記成分(A)~(F)からなる群より選ばれる少なくとも1つの成分を含有する、請求項1又は2に記載のポリカーボネート樹脂組成物ペレット。
(A)フェニル基、アルコキシ基及びビニル基のうち少なくとも一種の官能基を有するオルガノポリシロキサン化合物0.01~0.3質量部
(B)下記一般式(I-1)で表される亜リン酸エステルから選ばれる少なくとも一種の酸化防止剤0.01~0.10質量部
(C)炭素数16~30の脂肪酸モノグリセリドから選ばれる少なくとも1種の離型剤0.01~0.10質量部
(D)下記一般式(II)で表されるポリオキシテトラメチレンポリオキシエチレングリコール0.1~5質量部
HO(CH2CH2CH2CH2O)m(CH2CH2O)nH (II)
[式中、m及びnはそれぞれ独立に4~60の整数を表し、m+nは20~90の整数である。]
(E)脂環式エポキシ化合物0.01~0.03質量部
(F)分子量が200~10万のアクリル系樹脂0.01~1質量部 - ポリカーボネート樹脂組成物の樹脂成分が、下記一般式(III)及び(IV)で表される繰返し単位をそれぞれ有し、下記一般式(IV)で表される繰返し単位の含有量が1~10質量%である共重合体を、樹脂成分中5~70質量%含有する、請求項1~4のいずれかに記載のポリカーボネート樹脂組成物ペレット。
- 濃度12g/dLの塩化メチレン溶液を光路長5cmの石英ガラスセルに入れて光線透過率を測定した際、波長380nmにおける光線透過率が97.0%以上であるポリカーボネート樹脂組成物ペレットを製造する方法であって、
溶融混練時の熱履歴による色調の劣化を抑制するような範囲に混練機械の樹脂供給量Q(kg/h)と前記混練機械のスクリュー回転数Ns(rpm)との比Q/Nsを制御してポリカーボネート樹脂組成物を混練造粒する、ポリカーボネート樹脂組成物ペレットの製造方法。 - ペレットに造粒する前のポリカーボネート樹脂組成物の波長380nmにおける溶液透過率が98.0%以上であり、混練造粒工程における透過率の低下幅が1.0%以下となるような条件にて混練する、請求項6に記載のポリカーボネート樹脂組成物ペレットの製造方法。
- 請求項1~5のいずれかに記載のポリカーボネート樹脂組成物ペレットを成形してなる導光部材。
