[0003] 特許文献 1の人工皮革は、下層における繊維群の密度が低すぎて、充実感、ハリ、 コシがいずれも乏しぐ銀面付き皮革に適用できないうえ、スエードを対象にしても天 然皮革の風合いに著しく遠い。特許文献 2は、不織布製造後の工程において、ホット プレスの後、 2種類のポリウレタンを含浸させ、密度勾配を持たせる提案であるが、ホ ットプレスなどの煩いのほか、繊度勾配のある天然皮革構造とは異なり、天然皮革の 特色である、ハリ、コシという風合は実現できていない。特許文献 3〜4は、繊度の異 なる 2層を形成するにあたり、 2系列の開繊機及びカード設備と広大な面積の工場敷 地が必要である。加えて、ニードルに設けられているパーブの深度を制限し、表面に 他方の繊維が出ないようにする為、交絡性が低下し、商品化において求められる強 度を得るには通常の何倍もの交絡回数、現実的にはニードル台数もしくはライン通過 回数が必要であり、合理的経済的生産法ではな!/、。 特許文献 1 :特開昭 55— 93881号公報

[0004] 本発明は、天然皮革により近似した風合いの人工皮革及びそれに用いる基体を低 コストで提供する。

[0010] 本発明は、天然皮革に極めて近似した性質の人工皮革を安価な製造コストで得る ことができる。これは、本発明の人工皮革用基体は、断面方向に表層の繊度は細ぐ 裏面側の繊度は太レ、と!/、う繊度勾配と、表層の密度は高く裏面側は密度が低レ、とレ、 う密度勾配を持った構造になっているため、天然皮革に近似した構造を有するから である。
[0011] 天然皮革は、乳頭層から皮下組織に至るまで下部になるほど一つの繊維束を構成 するコラーゲン繊維の本数が増え、繊維束が太くなつている。逆に密度は下部になる ほど低くなつている。そして、このような繊度及び密度の勾配を有することに加えて、 中間に繊維束が上下の層に比べて全体として表面に平行に向いた繊維束層を有す る。これにより、ハリ、コシという風合が生じていると認められる。
[0012] 本発明者はこのような分析をもとに本発明を着想したものであり、本発明の基体は 上記の通り構造的に天然皮革に近似しているので、天然皮革に近似した物性を有す
[0013] 本発明の人工皮革用基体は、上層不織布 Aと基部不織布 Bとを少なくとも含み、上 層不織布 A及び基部不織布 Bを積層し両層を構成する繊維を互いに交絡させること により一体化し、弾性高分子を含浸して得られる。上層不織布 Aは合成繊維製不織 布、基部不織布 Bは合成繊維製乾式ウェブ層を使用する。すなわち、上層不織布 A は、構成繊維の繊度 0. 005—1. ldtex、繊維長 3〜; 10mm、 目付け 20〜; 150g/ m2、密度 0. 30-0. 50g/cm3の範囲からなる湿式抄造された合成繊維製不織布 を含み、前記基部不織布 Bは、構成繊維の繊度が前記上層不織布 Aの構成繊維の 繊度よりも大きく力、つ 4. 5dtex以下であり、繊糸隹長 2〜60mm、 目付け 50〜400g/ m2、密度 0. 15g/cm3以上 0. 28g/cm3未満の合成繊維製乾式ウェブ層である。 上層不織布 Aと基部不織布 Bの交絡一体化は、シートの厚さ方向から加圧水を噴射 することにより行う。
[0014] 本発明によれば、水流交絡時に上層不織布 A (以下「上層」ともいう。)と基部不織 布 B (以下「下層」ともいう。)の繊維がそれぞれ布に絡み、上層と下層を結合する。そ して、下層における水溶性高分子の充填密度が上層におけるそれよりも高いので、 水流交絡後は弾性高分子溶液が下層よりも上層のほうに多量に含浸する。そして、 水溶性高分子は、その後の湯洗、染色等にて溶出し除去される。弾性高分子と各層 の繊維とは、弾性高分子よりも先に充填されている水溶性高分子の存在の故に非接 着状態が保たれる。その結果、柔軟性を有しつつ、相対的に上層が下層よりも高密 度になり、上記の人工皮革用基体が得られる。
[0015] 上層 Aの構成繊維を繊度 0. 005- 1. ldtexの範囲にすると、表面の平滑性が良 好となる。高級スエード用途や銀面仕上げ用途において好ましい繊度は 0. 3dtex以 下である。特に表面層には 0.;!〜 0. 3dtex程度のポリエチレンテレフタレート製直接 紡糸繊維を湿式抄造した不織布が好まし!/ヽ。湿式抄造された不織布の繊維長は 3〜 10mmであり、さらに好ましくは 3〜6mmである。繊維長が前記の範囲であれば効率 的に湿式不織布できるとともに、表面の平滑性が良好となる。湿式抄造された不織布 の目付けは 20〜; 150g/m2であり、さらに好ましくは 30〜; 100g/m2である。この範 囲であると天然皮革の表皮層に近似したものとなる。湿式抄造された不織布の密度 は 0. 30—0. 50g/cm3の範囲であり、さらに好ましくは 0. 40—0. 50g/m3である 。この範囲であると天然皮革の表皮層に近似したものとなる。
[0016] 基部不織布 Bは、繊度が前記上層 Aの繊度よりも大きくかつ 4. 5dtex以下であり、 さらに好ましくは 1. ;!〜 3. 3dtexである。この範囲であるとより天然皮革に近似したも のとなり、寸法安定性、強度保持性も良好となる。基部不織布 Bの繊維長は好ましく は 2〜60mmであり、さらに好ましくは 3〜50mmである。繊維長が前記の範囲であ れば効率的に湿式抄造された不織布、又はエアーレイ層を製造できる。基部不織布 Bの目付けは 50〜400g/m2、密度は 0· 15g/cm3以上 0. 28g/cm3未満である。 この範囲であるとさらに天然皮革に近似したものとなり、寸法安定性、強度保持性も 良好となる。
[0017] 本発明においては、合成繊維製乾式ウェブ層 Bは、カードウェブ層又はエアーレイ ( air-laid)ウェブ層を用いることができる。カードウェブ層とは、 目の細力、いワイヤー(針 布)を装着した回転式シリンダーを組み合わせたカード機を用いて、短繊維を所定の 方向にくしけずってウェブを形成する方法によって得られる。短繊維紡績に使用され ている方法である。エアーレイ (air-laid)ウェブ層とは、空気中に短繊維を分散させ、 それをスクリーン上に集積させてウェブを形成する方法によって得られる。
[0018] カードウェブ層は、繊度 1. 0〜4. 5dtex、繊維長 38〜60mmのウェブ層であること が好ましい。この繊維は、分割又は分繊型複合繊維を使用し、ウェブ形成後に極細 繊維にしても良い。分割型繊維は、異成分からなる複合繊維を断面から見て放射状 に分割して得られる。分繊型繊維は、海島型の複合繊維の海成分を溶出する方法な どにより得られる。このような方法により、最終製品に必要な細い繊度にする。エアー レイ (air-laid)ウェブ層は、繊度 0. 6〜3. 3dtex、繊維長 2〜; 10mmのウェブ層である ことが好ましい。この繊維は、直接紡糸を使用できる。
[0019] 前記上層 Aの下には内層 Cを存在させても良い。その場合、表面不織布層 Aは、繊 度 0. 05〜; Idtex、繊維長 3〜; 10mm、 目付け 20〜; 100g/m2の繊維群、及びそれ らの繊維群に含浸された弾性高分子からなり、密度 0. 35-0. 50g/cm3で、内層 C は、繊度が表面層 Aにおけるそれ以上、繊維長 3〜; 15mm、 目付け 30〜; 150g/m2 の繊維群、及びそれらの繊維群に含浸された弾性高分子からなり、密度が表面層 A のそれよりも低く且つ 0. 30-0. 45g/cm3である。表面層 Aの繊度は、湿式抄造不 織布の生産性から 0. 05dtex以上、表面平滑性から 0. 6dtex以下が好ましい。また 、内層 Cの繊度は、表面層 Aのそれの 2〜6倍が好ましい。
[0020] 前記上層 Aと前記基部不織布 Bにおける繊維群のいずれ力、 1つ以上力 S、相対的に 高い軟化点 SHを有する主繊維 70〜95重量部と、相対的に低い軟化点 SLを有する 副繊維 5〜30重量部とを含むのが好まし!/、。 [0021] 本発明においては、前記上層 Aと前記基部不織布 Bとの間、又は前記基部不織布 B間に、さらに補強層 Dを含み、前記補強層 Dは、繊度が前記上層 Aの繊度よりも大 きく、 目付け 30〜200g/m2、密度 0. 25—0. 35g/cm3、 JIS— L1096A法による 通気度 3〜250cm3/cm2'秒の範囲であることが好ましい。補強層 Dを加えることに より、寸法安定性と強度がさらに向上する。補強層 Dは基部不織布 Bの層内に配置し ても良い。

[0025] 前記水溶性高分子として、相対的に低!/、水中溶解温度 DL及び水中再溶解温度 R Lを有するものと相対的に高い水中溶解温度 DH及び水中再溶解温度 RHを有する ものとの 2種類を同時に使用することもできる。再溶解温度は、通常溶解温度よりも 2 0〜40°C低い。この場合、 DLの水溶性高分子は、湿式抄造時に主繊維のバインダ 一として機能し、水流交絡時には大部分が溶解又は脱落する。他方、この水流交絡 を DL以下 (好ましくは RL以上)の温度で行うことにより、 DHの水溶性高分子は水流 交絡後も残存し、弾性高分子溶液含浸時における主繊維と弾性高分子との前記非 接着状態を確保する。 DHの水溶性高分子は、前記弾性高分子溶液含浸後に RH 以上の温度で湯洗又は染色(例えば PETの場合は 130°C)することにより、除去され
[0026] なお、 DLの水溶性高分子を用いる場合は、水流交絡の前工程で、水流交絡の水 温と同程度以上の温浴に積層体を浸けると好ましレ、。温浴に水溶性高分子が溶け出 し、バインダー機能が解除されるので、主繊維の水流交絡性が高まるとともに、水流 交絡後の乾燥工程で乾燥機からの離型性に優れ、汚れも付着しにくくなるうえ、不織 布の柔軟性も向上するからである。
[0027] 上記の通り基体に密度勾配をもたせるためには、前記表面層における繊維群の密 度を 0. 18—0. 30g/cm3、内層における繊糸隹群の密度を 0. 15—0. 25g/cm3、 下層における繊維群の密度を 0. 15〜0. 23g/cm3とし、不織布の段階で密度勾配 を持たせるのが好ましい。
[0028] 繊維群を構成する繊維としてはポリエチレンテレフタレート(PET)などのポリエステ ル、ナイロン、アクリルなどの合成繊維水溶性高分子としてはポリビュルアルコール、 弾性高分子としてはポリウレタンが好ましい。本発明は、基部不織布密度と繊度、ポリ ビュルアルコール、及びポリウレタンの種類と量を調整することにより、ハリ、コシと風 合いを出すことができ、高級品であるヌバック調を出すことができる。
[0029] 前記水溶性高分子 DLに代えて各ウェブにおける繊維群の一部を低軟化点の繊維 で構成し、これを主繊維のバインダーとして用いることもできる。すなわち、前記上層 ウェブ及び下層ウェブにおける繊維群のいずれか 1つ以上を、相対的に高い軟化点 SHを有する主繊維 70部以上と相対的に低い軟化点 SLを有する副繊維残部とで構 成し、前記湿式抄造後の乾燥を、 SL以上 SH以下の温度で行う。これにより、乾燥ェ 程で副繊維がバインダーとして機能し、ウェブが得られる。し力、もこの副繊維は、水流 交絡後も残存し、皮革用基体において主繊維と同様に機能する。
[0030] 主繊維と副繊維の組み合わせとしては、主繊維が PETであるとき副繊維として未延 伸 PET、芯鞘型複合繊維(芯: PET、鞘: 5—スルホソジユームイソフタレートとの共重 合 PET)、芯鞘型複合繊維(芯:ポリプロピレン、鞘:ポリエチレン)などを用いることが できる。これらの副繊維は、いずれも水中に溶解しないので、湿式抄造機等が汚れ にくく、品質安定性、作業効率とも上がる。また、水流交絡時にも溶出しないので、水 流交絡機などの設備の汚れも無ぐ水を再利用しやすレ、。
[0031] 前記布は、 JIS— L1096/8. 19A法による lmm厚換算の縦横平均剛軟度 30m m以上、 JIS— L1059/l、モンサント法加重 IONによる反発性回復率 50%以上の 物性を有すると良い。このうち剛軟度が 45mm以上、反発性回復率が 75%以上であ る布を用いると、得られる人工皮革が牛皮に近似する。布としては、三軸織物、平織 物、スパンポンド等が挙げられる。このうち、鞫、靴などのように厚手で弾力性のある 牛皮に近似した人工皮革に適用する場合は、中空糸を用いた平織物及びポリウレタ ンスパンボンド、例えばカネボウ社製"エスパンシオーネ"(登録商標),或いはクラレ フレックス社製"ポリウレタン MB不織布"が好ましい。
[0032] この発明の人工皮革用基体は、上層の表面を毛羽立てることにより、スウェード調 の人工皮革となるし、上層の上に更にポリウレタンを主成分とするシートを貼ることに より、銀面付き人工皮革となる。本明細書において、「主成分」とは 50重量%以上を いい、好ましくは 60重量%以上をいう。

実施例

[0038] (実施例 1)
[人工皮革用基体の製造]
(1)上層不織布 A
繊度 0. 15dtex、繊維長 5mmのポリエステル(PET)繊維(帝人社製) 95部と、水 中溶解温度 60°C、繊度 1. Odtex、繊維長 3mmのポリビュルアルコール(PVA)繊 維(以下、 VPW) 5部とを、常温で 50, 000部の水に溶解させ、繊維の分散を良くす る為、水に対してノニオン系分散剤 1 %及びポリアクリルアマイド (増粘剤) 0. 1 %を添 加し、第一の抄造用スラリーとした。この第一の抄造用スラリーを傾斜式抄紙機で抄 造し、乾燥することにより、乾燥重量目付け 28. 5g/m2の不織布を得た。
(2)基部不織布 B1
繊度 1. 7dtex、繊維長 51mm、 目付け 220g/m2、密度 0. 07g/cm3のポリエス テル (PET)繊維からなるカードウェブ層を作成して使用した。
(3)水流交絡
上から上層不織布 A、基部不織布 B1を積層し、 10kg/cm2〜; 150kg/cm2の種 々の噴射圧力で、表面側裏面側ほぼ交互に常温で水流交絡することにより、図 1A に示す不織布(X—1)を得た。不織布(X—1)の厚さは 1. 09mm,不織布密度は 0. 228g/cm3であった。
(4)弾性高分子 (ポリウレタン)含浸
次に不織布(X— 1)を、ポリエステル系ポリウレタン (PU)を主成分とする組成物 13 部と有機溶剤 DMF86. 6部、凝固調整剤 0. 4部よりなる溶液に含浸し、 30%ジメチ ルホルムアミド(DMF)水溶液中、 28°Cにおいて凝固させた後、水洗し、 80°C以上 で湯洗し、乾燥することにより、厚さ 1. 09mm, 目付け 325. 5g/m2の人工皮革用 基体 (Y— 1)を得た。基体 (Y— 1)の各層の目付量、各層の繊維群の密度、及び厚 さから算出した層毎の密度を表 1に示す。 [0039] [表 1]

基体 (Y— 1)の表面(表面層ウェブ側の面)及び裏面(基部不織布側の面)をともに ベルトサンダー式バフ機 (名南製作所製、 A—5N型)にかけて 240番メッシュぺーパ 一にて、 600m/分で回転させバフ処理し、繊維立毛面を形成した。次いで、液流 染色機(日阪製作所製、 CUT- SR- 2L)にて熱水中でリラックス処理し、乾燥した
[0041] 別途、ポリカーボネートジオール、ポリテトラメチレングリコール、ポリエチレングリコ ール及び 4 4'ージシクロへキサンメタンジイソシァネートを重合して得られたポリウレ タン 100部、カーボンブラック 28部、 DMF35部を加え、調液した組成物を、離型紙 に 125g/m2塗布した。その上に接着層として 2液型ポリウレタン 100部、架橋剤 10 部、架橋促進剤 1. 5部、溶剤等 20部からなる混合液を 155g/m2塗布し、接着層が 乾燥直後の粘着性を有する状態で上記リラックス処理後の基体 (Y— 1)の表面に皮 膜をプレスして貼り合わせ、 60°Cで 48時間放置した後、離型紙を剥がし、図 1Bに示 す銀面人工皮革 (Z— 1)を得た。これをさらに揉み加工したところ得られた人工皮革 はソフトな風合いであり、良好なハリ、コシを有し、衣料'鞫向けに好適であった。

( 1)上層不織布 Aは実施例 1と同一物を使用した。
(2)基部不織布 B2
繊度 0. 6dtex、繊維長 5mm、 目付け 250g/m2、の PETと、 PVA—VPB102、繊 度 1. ldtex,繊維長 5mm 25g/m2を混綿し、 目付け 275g/cm2、密度 0. 125g /cm3のポリエステル 'PVAエアーレイ(air— laid)ウェブ層を作成した。
(3)水流交絡
実施例 1と同様に水流交絡することにより、図 1 Aに示す不織布 (X— 2)を得た。 (4)弾性高分子 (ポリウレタン)含浸
実施例 1と同様にポリウレタンを含浸した。得られた基体 (Y— 2)の各層の目付量、 各層の繊維群の密度、及び厚さから算出した層毎の密度を表 2に示す。

実施例 1と同様に基体 (Y— 2)の表面(表面層ウェブ側の面)及び裏面(基部不織 布側の面)を銀面仕上げした。得られた銀面人工皮革 (Z— 2) (図 1B)はソフトな風合 いであり、良好なハリ、コシを有し、コート等冬物衣料用向けに好適であった。

( 1)上層不織布 Aは実施例 1と同様に製造した下記表 3に示す湿式抄造された不織 布を使用した。実験 No. 1 , 2, 3, 6— 33の上層不織布 Aに使用する極細繊維は、 ポリエチレンテレフタレートとナイロン 6の 2成分からなる放射状分割型複合繊維を使 用し、不織布を形成した後に分割処理して得た。実験 No. 4, 5の上層不織布 Aに使 用する繊維は、ポリエチレンテレフタレート直接紡糸品を使用した。
(2)基部不織布 Bは実施例 2と同様にエアーレイ (air-laid)ウェブ層を作成した。
(3)水流交絡:実施例 1と同様に水流交絡することにより、図 1Aに示す不織布を得た
(4)弾性高分子 (ポリウレタン)含浸:実施例 1と同様にポリウレタンを含浸した。

評価 Bは不合格を示し、実験 No.5,6,10,14は表面平滑性が好ましくなぐ No.13, 17は 表面の風合いが固ぐ粗ぐ No.22,30は基部不織布 Bの寸法安定性と強度が好ましく なぐ Νο·21,26,29,33は表面の風合いが固くて好ましくなかった。
評価 Cは実験不能であり、 Νο.9は繊維長が長すぎて安定して湿式抄造できず、 Νο·2 2は繊維が短すぎて絡まらず、後工程に供する不織布にできな力 た。

(実施例 5)
(1)上層不織布 (表面層) A
実施例 1の上層不織布 Aを表面層とした。
(2)上層不織布 Aの下の内層 C
繊度 0. 3dtex、繊維長 5mmのポリエステル繊維(帝人社製) 90部と VPW5部と水 中溶解温度 99°C、繊度 1. Odtex、繊維長 5mmの PVA繊維(以下、 VPB) 5部とを、 第一の抄造用スラリーと同様に溶解させ分散させ、第二の抄造用スラリーとした。この 抄造用スラリーを傾斜式抄紙機で抄造することにより、乾燥重量目付け 30g/m2の 内層 Cとした。
(3)織物補強層 D1
75dtex/24フィラメント(単糸繊度 3· 125dtex)、織密度:タテ 68本/インチ、ョコ 58本/インチ、通気度 141cm3/cm2'秒、剛軟度(縦/横) 34mm/37mm (以下 、「縦/横」及び「mm」を省く。)、反発性回復率 84%のポリエステル平織物(D1)を 準備した。
(4)基部不織布 B
実施例 1の基部不織布 B1を基部不織布 Bとした。
(5)水流交絡
上から表面層 A、内層 C、平織物(D1)及び基部不織布 Bの順となるように積層し、 10kg/cm2〜225kg/cm2の種々の噴射圧力で、表面側裏面側ほぼ交互に常温 で水流交絡することにより、図 4に示す不織布(X— 3)を得た。
(6)弾性高分子 (ポリウレタン)含浸
不織布(X— 3)を、ポリエステル系ポリウレタンを主成分とする組成物 13重量部と有 機溶剤 DMF86. 6重量部、凝固調整剤 0. 4重量部よりなる溶液に含浸し、 30%D MF水溶液中、 28°Cにおいて凝固させた後、水洗、 80°C以上で湯洗、乾燥すること により、厚さ 1. 36mm, 目付量 425. 5g/m2の人工皮革用基体 (Y— 3)を得た。基 体 (Y— 3)の各層の目付量、各層の繊維群の密度、及び厚さから算出した層毎の密 度を表 5に示す。

上から上層不織布 A、基部不織布 B1を積層し、ノズル口径 80 ^ m以下、ノズルピ ツチ 40/インチ以上のノズルストリッパーを用意し、 30kg/cm〜200kg/cm-の噴 射圧で、インジェクター(ノズル)の本数は実施例 1に比べて半分の 6本、表面側裏面 側ほぼ交互に常温で水流交絡することにより、不織布を得た。この時、不織布の厚さ は 1. 06mm,不織布密度は 0. 206g/cm3であった。

基体の表面(表面層ウェブ側の面)及び裏面(基部不織布側の面)を銀面仕上げし た。得られた銀面人工皮革はソフトな風合いであり、良好なハリ、コシを有し、靴 '鞠, 家具用向けに好適であった。

上層不織布 Aは実施例 1と同様なものを使用した。基部不織布 Bとして、 PET/ナ ィロン 6 (NY) = 70/30の分割型複合繊維、分割前繊度 2· 8dtex、分割後繊度: 0
. 175dtex,繊維長: 36mmの短繊維力もなる、 200g/m2,厚さ 0· 80mm,密度 0
. 250g/cm3のスパンレース加工品を使用した。
(1)水流交絡
上から上層不織布 A、基部不織布 B1を積層し、ノズル口径 80ミクロン以下、ノズル ピッチ 40/インチ以上のノズノレストリッパーを用意し、 30kg/ci!^〜 200kg/cm2の 噴射圧で、インジヱクタ一(ノズル)の本数は実施例 1に比べて半分の 6本で、表面側 裏面側ほぼ交互に常温で水流交絡することにより、不織布を得た。この時、不織布の 厚さは 0.91mm,不織布密度は 0. 251g/cm3であった。

[0067] (2)表面処理
実施例 9で得られた不織布を熱水中でリラックス処理し、乾燥後、不織布重量 100 部に対して 5重量%?¥八水溶液を 160部となるように含浸し、乾燥させた。 [0068] その後、表面を 400メッシュ、裏面を 240メッシュのサンドペーパーでサンデイングし 、表面に PVAと CMC (カルボキシメチルセルロース)併せて 22重量%の混合水溶液 をコーティングし、乾燥した。次にポリエーテル系ポリウレタンエラストマ一の 15%D MF溶液を含浸し、 20%DMF水溶液中で凝固させ、熱水で十分洗浄し、 PVA繊維 、 PVA糊剤及び CMCを溶解除去した。次いで分散染料で、 130°C、 60分間染色し 、還元洗浄した。乾燥後表面側をブラッシングしたところ、極めて優美なスエード様の 人工皮革が得られ、衣料用に適していた。
[0069] (実施例 10)
(1)上層不織布 A
主成分繊維として用いた繊度 0. 15dtex,繊維長 5mmのポリエステル(PET)繊維 (帝人製) 80部と、実施例 1で使用した PVA繊維の代わりに、 120°Cで軟化するポリ エステル繊維 (繊度 0. 25dtex,繊維長 3mm,帝人社製) 20部を、実施例 1と同様 の方法で、上層不織布 A用抄造用スラリーとし, 125〜130°Cで乾燥し、 目付け 50g /m2の湿式抄造不織布を得た。
(2)基部不織布 B
?£丁/?八(ポリァミド)= 70/30 (16分割)、繊度2. 8dtex (分割後繊度約 0· 17 dtex)繊維長 36mm,厚さ 0. 36mm, 85g/m2,密度 0. 236g/cm3のスノ ンレー ス不織布 (日本バイリーン社製)を使用した。
(3)水流交絡
上から上層不織布 A,基部不織布 Bを積層し、実施例 1と同様の水流交絡する事に よって重量: 132g/m2,厚さ: 0. 50mm,密度: 0. 264g/cm3の不織布シートを得 た(図 1A)。
(4)前処理、ポリウレタン含浸
実施例 1と同様の方法で行い、重量: 154g/m2、厚さ: 0. 50mm,密度: 0. 308g /cm3の、人工皮革基材に適した不織布シートを得た。
(5)表面処理
次いで実施例 1と同様の方法で、染色仕上げ加工を行った。この結果、しなやかで 優美なスエード様人工皮革が得られた。 [0070] [銀面仕上げによる人工皮革の製造]
前記 (4)まで進行し、実施例 1と同様に銀面仕上げした。得られた銀面付き人工皮 革は、婦人靴、婦人用ハーフコート用等の衣料向けに優れた人工皮革が得られた。
[0071] [染色人工皮革の製造]
前記(3)の水流交絡まで進行し、(4)の工程を経ず、これを染色仕上げした。染色 は、分散染料を使用して 130°C、 60分間染色し、還元洗浄した。乾燥後表面をブラ ッシングしたところ、 195g/m2,密度 0. 30g/cm3の極めて優美なスエード様の人 ェ皮革が得られた。最後に、ヌメリ感を出すため、ァミノシリコンタイプの仕上げ剤を di p/ nipした。
[0072] 得られた染色品は、ポリウレタンを含浸してないにもかかわらず、組織において、密 度勾配、繊度勾配があることから、織物スエードに比べて、ハリ、コシのあるスエード 様シートができた。この染色品は、婦人用スーツ、ワンピース、スカート等衣料用に好 適であった。

Claims

請求の範囲
[1] 上層不織布 Aと、基部不織布 Bを含む人工皮革用基体シートであって、
前記上層不織布 Aは、構成繊維の繊度 0. 005- 1. ldtex、繊維長 3〜; 10mm、 目付け 20〜; 150g/m2、密度 0. 30—0. 50g/cm3の範囲からなる湿式抄造された 合成繊維製不織布であり、
前記基部不織布 Bは、構成繊維の繊度が前記上層不織布 Aの構成繊維の繊度よ りも大きく力、つ 4· 5dtex以下であり、繊糸隹長 2〜60mm、 目付け 50〜400g/m2、密 度 0. 15g/cm3以上 0. 28g/cm3未満の合成繊維製不織布層であり、
前記上層不織布 A及び基部不織布 Bが積層され両層を構成する繊維が互いに交 絡されることにより一体化され、
弾性高分子が含浸されていることを特徴とする人工皮革用基体。
[2] 前記基部不織布 Bは、繊維長 38〜60mmのカードウェブからなる不織布、及び繊 維長 2〜15mmのエアーレイ (air-laid)ウェブからなる不織布から選ばれる少なくとも 一つの不織布である請求項 1に記載の人工皮革用基体。
[3] 前記上層不織布 Aと前記基部不織布 Bとの間にさらに内層 Cを含み、前記内層じの 繊度は前記上層不織布 Aの繊度を超え、繊維長 3〜; 15mm、 目付け 30〜; 150g/m
2、密度は前記上層不織布 Aの密度よりも低く且つ 0. 30〜0. 45g/cm3である請求 項 1に記載の人工皮革用基体。
[4] 前記上層不織布 Aと前記基部不織布 Bにおける繊維群のいずれか 1つ以上が、相 対的に高い軟化点 SHを有する主繊維 70〜95重量部と、相対的に低い軟化点 SL を有する副繊維 5〜30重量部とを含む請求項 1に記載の人工皮革用基体。
[5] 前記上層不織布 Aの繊度が 0. 05-0. 6dtexである請求項 3に記載の人工皮革 用基体。
[6] 前記上層不織布 Aと前記基部不織布 Bとの間、又は前記基部不織布 Bの内層に、 さらに補強層 Dを含み、
前記補強層 Dは、繊度が前記上層不織布 Aの繊度よりも大きぐ 目付け 30〜200g /m2、密度 0. 25—0. 35g/cm3、 JIS— L1096A法による通気度 3〜250cmソ c m2 -秒の範囲である請求項 1に記載の人工皮革用基体。
[7] 前記補強層 Dは、織物、編物、及び不織布から選ばれる少なくとも一つである請求 項 6に記載の人工皮革用基体。
[8] 前記補強層 Dが、 JIS— L1096/8. 19A法による lmm厚換算の縦横平均剛軟度
30mm以上、 JIS— L1059/l、モンサント法加重 IONによる反発性回復率 50%以 上の各物性を有する請求項 6に記載の人工皮革用基体。
[9] 請求項;!〜 8のいずれかに記載の人工皮革用基体における上層不織布 Aの表面 が毛羽立てられていることを特徴とする人工皮革。
[10] 請求項;!〜 8のいずれかに記載の人工皮革用基体における上層不織布 Aの上にポ リウレタンを主成分とするシートが貼り合わせられていることを特徴とする人工皮革。
[11] 上層不織布 Aと、基部不織布 Bを含む人工皮革用基体シートの製造方法であって 前記上層不織布 Aは、構成繊維の繊度 0. 005-1. ldtex、繊維長 3〜; 10mm、 目付け 20〜; 150g/m2、密度 0. 30—0. 50g/cm3の範囲力、らなり、?显式抄造され た合成繊維製不織布であり、
前記基部不織布 Bは、構成繊維の繊度が前記上層不織布 Aの構成繊維の繊度よ りも大きく力、つ 4· 5dtex以下であり、繊糸隹長 2〜60mm、 目付け 50〜400g/m2、密 度 0. 15g/cm3以上 0. 28g/cm3未満の合成繊維製不織布層であり、
前記上層不織布 A及び基部不織布 Bを積層し、厚さ方向力 加圧水を噴射するこ とにより、両層を構成する繊維を互いに交絡して一体化し、
弾性高分子を含浸することを特徴とする人工皮革用基体の製造方法。
[12] 前記基部不織布 Bは、繊維長 38〜60mmのカードウェブからなる不織布、及び繊 維長 2〜15mmのエアーレイ (air-laid)ウェブからなる不織布から選ばれる少なくとも 一つの不織布である請求項 11に記載の人工皮革用基体の製造方法。
[13] 前記上層不織布 Aは水溶性高分子をさらに含み、前記水溶性高分子は、相対的 に低い水中溶解温度 DL及び水中再溶解温度 RLを有するものと相対的に高い水中 溶解温度 DH及び水中再溶解温度 RHを有するものとの 2種類からなり、前記水流交 絡を DL以下で行!/、、前記弾性高分子溶液含浸後に RH以上の温度で湯洗する請 求項 11に記載の人工皮革用基体の製造方法。
[14] 前記上層不織布 Aと前記基部不織布 Bとの間にさらに内層 Cを含み、前記内層じの 繊度は前記上層不織布 Aの繊度を超え、繊維長 3〜; 15mm、 目付け 30〜; 150g/m 2の繊維群、及び前記上層不織布 Aよりも高!/、密度で充填された湿式抄造された不 織布である請求項 11に記載の人工皮革用基体の製造方法。
[15] 前記上層不織布 A及び基部不織布 Bにおける繊維群のいずれか 1つ以上が、相対 的に高い軟化点 SHを有する主繊維 70部以上と相対的に低い軟化点 SLを有する副 繊維 5部以上とを含み、前記湿式抄造後の乾燥が、 SL以上 SH以下の温度で行わ れる請求項 11に記載の人工皮革用基体の製造方法。
[16] 前記上層不織布 Aと前記基部不織布 Bとの間、又は前記基部不織布 Bの内層に、 さらに補強層 Dを含み、
前記補強層 Dは、繊度が前記上層不織布 Aの繊度よりも大きぐ 目付け 30〜200g /m2、密度 0. 25—0. 35g/cm3、 JIS— L1096A法による通気度 3〜250cmソ c m2'秒の範囲である請求項 11に記載の人工皮革用基体の製造方法。
[17] 前記補強層 Dが、 JIS— L1096/8. 19A法による lmm厚換算の縦横平均剛軟度
30mm以上、 JIS— L1059/l、モンサント法加重 IONによる反発性回復率 50%以 上の各物性を有する請求項 11に記載の人工皮革用基体の製造方法。
[18] 前記水流交絡前に、水流交絡の水温と同等以上の温度を有する温浴に積層体を 浸ける請求項 11に記載の人工皮革用基体の製造方法。
[19] 請求項 11〜; 18のいずれかに記載の人工皮革用基体における上層不織布 Aの表 面を毛羽立てることを特徴とする人工皮革の製造方法。
[20] 請求項 11〜; 18のいずれかに記載の人工皮革用基体における上層不織布 Aの上 にポリウレタンを主成分とするシートを貼り合わせることを特徴とする人工皮革の製造 方法。
