本發明大抵關於一種可重覆使用的塑膠瓦楞紙容器,其可在現有之自動包裝設備內互換使用且與消耗性瓦楞紙容器互換使用,本發明亦關於一種用於製造此容器之方法及裝置。
可重覆使用的塑膠包裝在近年來已用於儲存及經由空中、高速公路、及鐵路以運送各種形式之物品及材料。諸此物品及材料涵蓋範圍包括一般商品、健康美容用品、汽車組件、飲料、麵包、藥品、及食品。
可重覆使用的包裝一般可持續多回,使其比木材纖維瓦楞紙或其他可棄式包裝更具成本效益,可棄式包裝典型 上為用過即丟。塑膠包裝兼具可重覆使用及可回收,因此較有利於環保。
直到本發明出現,塑膠包裝之一項缺點為其無法配合現有之自動瓦楞紙包裝設備使用。此設備之一範例揭示於Chase多人之美國專利第7,886,503號。此設備係設計用於新的瓦楞紙箱。新的瓦楞紙箱幾乎呈完好筆直及平坦。惟,現有之可重覆使用塑膠包裝(例如塑膠瓦楞紙箱)具有使用及分解後無法回復到相當平坦狀態的頂、底翼片。因此,現有之塑膠瓦楞紙箱無法利用自動瓦楞紙包裝設備供其重覆使用。
本發明之塑膠瓦楞紙容器提供一種可重覆使用之塑膠容器,其可在現有之自動瓦楞紙包裝設備內互換使用。頂、底翼片之折疊線包括熔接部與劃線部之一組合型態,供翼片在每次使用後可由容器之端與側板回復到一實質呈平坦之組態。
本發明關於一種長方形箱子形式之可重覆使用瓦楞紙塑膠容器。容器係由一平坦之擠塑坯料形成。擠製之塑膠包括一第一外層、一第二外層及複數道設置於第一外層與第二外層之間之槽溝。坯料係由容器之側與端壁之間之折疊線轉變,且頂與底翼片從側與端壁之頂與底部延伸。這些折疊線設計用於同時包括劃線部(即局部壓碎)及熔接部(例如熱熔接)。折疊前,翼片實質上與各別側或端壁 呈共同平面。
折疊線之熔接部容許頂與底翼片方便在現有之包裝組立機中折疊。熔接部實質上可長期保持其外形。劃線部亦可供翼片折疊,惟,這些部分也容許塑膠之記憶可以長期回復,使翼片在使用後仍可再次與各別側或端壁呈共同平面。此有助於容器在初次(或後續)使用後重覆使用,因為包裝組立及封包機要求容器呈筆直狀。

在另一實施例中,本發明提供一種用於一可重覆使用塑膠容器之坯料。坯料包括一第一端板,其具有第一與第二端部及頂與底部;及一第一側板,其具有第一與第二端部及頂與底部,第一側板之第一端部附著於第一端板之第二端部。一第二端板具有第一與第二端部及頂與底部。第二端板之第一端部附著於第一側板之第二端部。一第二側板具有第一與第二端部及頂與底部。第二側板之第一端部 附著於第二端板之第二端部。一頂翼片係沿著頂翼片折疊線附著於第一與第二端板、及第一與第二側板各者之頂部。一底翼片係沿著底翼片折疊線附著於第一與第二端板、及第一與第二側板各者之底部。頂及底翼片折疊線之至少一者包括至少一熔接部及至少一劃線部。同樣地,額外之劃線及/或熔接部也可設置,且坯料中之其他折疊線可包括劃線及熔接部之組合。
在又一實施例中,本發明提供一種用於從一坯料製造一可重覆使用塑膠容器之裝置。裝置包括一底壓板及一頂壓板。頂或底壓板之至少一者包括一用於產生一折疊線之刻度尺,其具有至少一劃線形成部,用於形成折疊線之至少一劃線部。刻度尺亦具有至少一熔接形成部,用於形成折疊線之至少一熔接部。一加熱元件設置用於刻度尺之熔接形成部或在一相對的壓板上,以對折疊線中之熔接處提供熱。
在再一實施例中,本發明提供一種用於製造一可重覆使用塑膠容器之方法。該方法包含以下步驟:提供一塑膠瓦楞紙坯料,及在坯料中產生一折疊線。產生折疊線之步驟包括將折疊線之一第一部分劃線及將折疊線之一第二部分熔接。
在又再一實施例中,本發明提供一種用於一可重覆使用塑膠容器之折疊線。折疊線包括至少一劃線部、及至少一熔接部。
此外,坯料可形成具有平滑之外緣。此可在擠製過程 或其一部分之後藉由一概呈C形之熱板壓在擠製片之緣部而達成。
坯料可以在坯料之任一減小厚度端上備有一連接段。連接段用於將端部接在一起,以形成一功能性容器。連接段應使局部分解之容器鋪平,以配合現有之包裝設備使用。

本發明可以有許多不同形式之實施例,如圖中所示,及其將在本文內詳細說明,應該瞭解的是本發明之較佳實施例應被視為本發明原理之舉例說明,而非將本發明之廣 泛態樣侷限於所示之實施例。
請參閱圖式,在圖5所示本發明之一實施例中,其提供一組立且局部組裝之塑膠瓦楞紙箱或容器10。容器10包括一容器本體12,其具有一第一端板14與一第二端板16、及一第一側板18與一第二側板20。第一及第二端板14、16各具有頂部22與底部24。第一及第二側板18、20各具有頂部26與底部28。
底端板翼片30係沿著折疊線32附著於第一及第二端板14、16之底部24。頂端板翼片34係沿著折疊線36附著於第一及第二端板14、16之頂部22。底側板翼片38係沿著折疊線40附著於第一及第二側板18、20之底部28。頂側板翼片42係沿著折疊線43附著於第一及第二側板18、20之頂部26。
容器10係由圖1及2中所示之一塑膠坯料44形成。坯料44為一塑膠擠壓片材,其具有一第一層66及一第二層68、及複數道設於其間之槽溝70(請參閱圖3及4)。坯料44包括第一端板14,其具有一第一端部46及一第二端部48。第一側板18具有一第一端部50及一第二端部52。第一側板18之第一端部50附著於第一端板14之第二端部48。第二端板16具有一第一端部54及一第二端部56。第二端板16之第一端部54附著於第一側板18之第二端部52。第二側板20包括一第一端部58及一第二端部60。
第二側板20之第一端部58附著於第二端板16之第 二端部56。在此預先組立狀態中,底、頂側及端板翼片30、34、38、42係相對於其各別側及端板14、16、18、20而實質呈平面形。底、頂側及端板翼片30、34、38、42折疊成一組立狀態,以產生容器10。圖5揭示一局部組立之容器10,且底側及端板翼片30、38折疊而頂側及端板翼片34、42未折疊。在一完全組立狀態中,頂側及端板翼片34、42係折疊以圍封容器10。使用容器10後,其即拆卸成一預先組立(全鋪平)或一局部分解(坯料之一端部仍附著於另一端部)狀態,以供運輸及儲存。
在一實施例中,一垂片62附著於第二端板16之第二端部56。垂片62結合於第一端板14之第一端部46中之一切口64。垂片62及切口64之尺寸及形狀被設計成當結合時,如圖11A及11B中所示,垂片62及切口64形成第一端板14與第二側板20之間之一連接,以致使板件實質呈共同平面,如圖11B中所示,且未對此處之壁段增添厚度。這在大量局部組構或分解之容器堆疊(或並排)以用於一容器組立機時尤其重要(請參閱圖12)。即使是厚度些許增加(塌縮容器之剩餘部分之二倍壁厚以上)仍會造成此區域凸脹,導致機械上的問題。
在另一實施例中,垂片或製造者接縫翼片62可以擠製至一厚度大約為1/3的第二側板20之厚度。垂片或製造者接縫翼片62及側板20重疊處可以固接,例如藉由膠接、及熔接至一等於或小於側板20的厚度之厚度,以去除塑性記憶,及提供一具有共同平面的端與側板之容器 10。此並未增添厚度,以容許容器10配合現有之瓦楞紙包裝機工作。本實施例不需要一切口64。垂片或製造者接縫翼片62可以延伸第二側板20之第二端部60之長度。
坯料44較佳為一瓦楞紙塑膠片。坯料44包括一第一層66及一第二層68。在第一層66與第二層68之間者為槽溝70。坯料44較佳藉由一擠壓製程以形成單一之一體成型片。塑膠瓦楞紙容器可藉由改變多項特徵或參數而製成符合特定尺寸、勁度、彈性、及強度要求,特徵或參數即如第一及第二層66、68之厚度、坯料44之整體厚度、槽溝70之數量、所用之塑膠樹脂、或坯料44材料之其他特徵。諸此參數之典型範圍包括每呎有67-100道槽溝、2至10mm之坯料厚度、及每平方公尺有400至1,000克之塑料密度。坯料44用之典型材料可包括諸如高密度聚丙烯及高密度聚乙烯等塑料。
刻劃之折疊線係習知技術及已廣泛使用於紙箱容器,例如紙板。刻劃之折疊線典型上係藉由沿著所需之折疊線壓碎或局部壓碎坯料之一或兩側部而形成。此將坯料弱化,使其可沿著此線折疊。此外,壓碎之刻劃線可包括數個沿著其長度而間隔設置之孔。
經發現在特定時間內,在此情況下形成於塑膠瓦楞紙包裝中之刻劃線具有一記憶,意指材料具有一回復到其原始預先組立的實質呈平面狀態之傾向。時間久了,典型上為幾天的時間,材料之記憶基本上會使刻劃線消失,如果 可能的話,沿著這些刻劃線第二次折疊坯料會有所困難。材料太硬而無法使用在現有的自動包裝設備中。
吾人亦發現將坯料44之第一及第二層66、68熔接在一起可供方便折疊,但是其實質上會消除材料之記憶。熔接之刻劃線以往並未與塑膠瓦楞紙包裝配合使用。熔接僅(無劃線部)使材料無法使用在現有的自動包裝設備中,因為頂、底側及端板翼片無法令側及端板回復到其預先組立實質呈平面組態(請參閱圖13)。
為了克服這項問題,故使用本發明的熔接與刻劃折疊線之組合型態。此提供折疊方便性與記憶之所需組合,以容許頂、底側及端板翼片折疊,並在使用及分解後令側及端板回復到其預先組立之實質呈平面組態。因此,根據本發明製成之塑膠包裝可以重覆使用及可利用現有的包裝設備再次組立。
關於此點,折疊線32、36、40、43包括至少一熔接部72(圖3)及至少一劃線部74(圖4)。其他熔接部72及/或劃線部74可用於各折疊線。在圖1、2、5、6所示之實施例中,劃線部74係位於側板18、20之第一及第二端部50、52、58、60,及端板14、16之第一及第二端部46、48、54、56。
劃線部74可以沿著折疊線32、36、40、43設計尺寸及間隔,以達成所需之折疊性及記憶特徵,使底、頂側及端板翼片30、34、38、42回復到其實質呈預先組立之狀態,而可用於現有的包裝設備。劃線部74可壓碎及可包 括數個孔。劃線部74之間之其餘折疊線32、36、40、43包括熔接部72。
舉例而言,一塑膠瓦楞紙容器10具有12吋寬×20吋長×8吋高之尺寸、由一高密度聚丙烯材料製成、具有3-4mm厚度之坯料44、及每呎有90道槽溝70,經發現在側板及端板14、16、18、20之第一及第二端部46、48、50、52、54、56、58、60處大約1½吋長度之劃線部可提供所需之特徵。對於圖6中所示之較長側板18、20,額外之劃線部74可沿著折疊線32、36、40、43之長度而設。另者,劃線部74可以較長或較短,以達成相同的所需結果。圖6中之較短端板14、16也是如此,其中僅有或需要一劃線部74。
熔接部72及劃線部74係使用一裝置76形成,其包括一底壓板78及一頂壓板80。在圖7A及7B所示之一實施例中,頂壓板80包括一刻度尺82。圖7A揭示在折疊線32、36、40、43形成於坯料44中之前之裝置。圖7B揭示折疊線形成時之坯料44。刻度尺82包括一熔接形成部84及劃線形成部86。劃線形成部86係相對於熔接形成部84而呈凹入。
針對折疊線32、36、40、43之熔接部72,刻度尺82由一加熱元件或加熱器88加熱。加熱器88將刻度尺82加熱至一足以沿著折疊線32、36、40、43形成一熔接部72之溫度。此溫度至少有一部分是取決於所用之材料。另者,底壓板78可以在與刻度尺82的熔接形成部84對 齊之部分加熱至相同效果。刻度尺82可以在劃線形成部86中包括鋸齒部。
操作時,底壓板78保持固定,同時頂壓板80移動於垂直方向。坯料44放置於底壓板78與頂壓板80之間。包括刻度尺82之頂壓板80下降。刻度尺82接觸坯料44。熔接形成部84將坯料44之第一層66熔接於第二層68。劃線形成部86因為是從熔接形成部84凹入,故其形成折疊線32、36、40、43之劃線部74。
圖8A及8B相似於圖7A及7B,但是其揭示一實施例,其中劃線部74及熔接部72係沿著折疊線32、36、40、43以選擇之所需間距交錯形成,如圖6之坯料44中所示。本實施例例如可用於容器10及坯料44之側板18、20及端板14、16之長度使這些板片之回復強度足以讓翼片30、34、38、42回復到實質上其預先組立狀態。
圖9A揭示一實施例,其中底壓板78加熱,而非頂壓板80,如圖7A、7B、8A及8B中所示。圖9B揭示一實施例,其中頂、底壓板78、80皆加熱,包括刻度尺82。
圖10揭示一裝置96,其用於將底、頂側及端板翼片30、34、38、42之一端部98封閉。在某些應用中可能需要封閉,例如食品貨物之運輸及儲存。封閉可以防止食材進入槽溝70之隙縫中,及防止細菌生長於其中。裝置96包括一熱封桿100,其具有一概呈C形段102。熱封桿100接觸一翼片30、34、38、42之端部98,及將端部98局部熔化以封閉之並產生一平滑之拱形表面。以往,熱劃 係用於封閉緣部。惟,此將產生一銳利緣部,而危害到操作容器者。

  12. 如申請專利範圍第1項之塑膠瓦楞紙容器,其中該板之每一者的厚度約2-10mm。
  13. 如申請專利範圍第1項之塑膠瓦楞紙容器,其每英呎具有約67-100個槽溝。
  14. 一種以平滑、弧形的邊緣形成塑膠瓦楞紙箱的方法,包括:提供一片大致上為矩形的塑膠瓦楞紙材料,具有第一平面塑膠層、第二平面塑膠層及複數個設置於該第一平面塑膠層與該第二平面塑膠層之間的塑膠槽溝;在該片中形成複數個折疊線,界定出該箱之該側壁;在該片中形成複數個刻劃線,界定出連接於該側壁之 每一者之底翼片,該底翼片之每一者具有越過複數個該槽溝之一部分的開放邊緣;以及使該底翼片之每一者的該開放邊緣與具有大致C形的截面之加熱過的密封把接觸並熔化該開放邊緣以形成平滑、弧形的密封表面。

  18. 如申請專利範圍第17項之方法,其進一步包括下列步驟:將該片材料摺疊成箱子形狀。
  19. 一種用於具有平滑邊緣之箱子的坯料,包括: 一片矩形的塑膠瓦楞紙材料,具有第一平面塑膠層、第二平面塑膠層及複數個設置於該第一平面塑膠層與該第二平面塑膠層之間的塑膠槽溝;複數個折疊線,界定出該箱子之側壁;以及複數個垂直於該折疊線之刻劃線,界定出該坯料的底翼片,該底翼片從該側壁之每一者的底部位延伸,該底翼片之每一者具有越過複數個該塑膠槽溝之一部分的平滑、弧形的密封邊緣。
