Abstract
Description
自動車インテリア及びトランクは伝統的に、様々なタイプのファブリックで被覆されてきたが、最近ではタフテッドカーペット及びニードルパンチカーペットが主として使用されている。
・カード機で形成することができ、単位面積当たりの重量を増加させるためにクロスラップされている繊維ウェブから製造される少なくとも1つのニードルパンチ装飾面層。このように形成されたウェブは、繰り返しウェブを貫通するバーブニードルの往復運動によって強化され、統合されるので、材料はもつれ合い、厚みは減少する。場合によっては、クラウンニードル又はフォークニードルの動きにより生じる表面パターン、例えばダイロール(dilour)表面又はリブ状表面を得るために第2のニードルステップを使用することができる。
・場合によっては、カーペットの裏面における1つ又は複数のバッキング層、例えばラテックス層、熱可塑性樹脂層、フェルト層又は発泡層、又はこれらの材料の組み合わせ体。
本発明の課題は、自動車で使用するためのニードルパンチカーペットの全摩耗特性を最適化すること、かつ/又は選択的に、現在流通しているニードルパンチカーペットと同程度の摩耗特性を有していて、総重量がより軽量であるニードルパンチカーペットを提供することである。さらに本発明の課題は、現在市場に出ているニードルパンチカーペットと同じ又はそれ以上の全般的特性を有したカーペットを提供することである。
本発明によるニードルパンチ表面のための中空ステープルファイバは、繊維の全長にわたって軸方向で延在する少なくとも1つの空隙領域を備えた横断面を有している(図3A参照)。繊維の全長にわたって軸方向で延在する複数の空隙領域を備えた中空繊維もまた、本発明によるニードルパンチカーペット表面を形成するために使用することができる。使用される中空繊維は、(横断面の)約15〜35%の空隙空間を有していて、好適には15〜25%の空隙空間を有している。
ニードルパンチ表面層は、標準的な工業規模のニードルパンチカーペット生産ラインを使用して製造された。図示したステープルファイバは混合され、カーディング及びクロスラップを使用してバット状又はシート状に形成された。このシートは、カーペット表面層を形成するためにプレーンバーブニードルを使用して予備ニードル処理された。ニードルパンチ表面層は、フォークダイロール(dilour)ニードルを使用して、第2のダイロールパターニングステップにかけられた。全てのサンプルに関して同じ設定が使用された。
Claims (16)
- ステープルファイバにより作製された上面層としての少なくとも1つのニードルパンチ表面層を有する、自動車で使用するためのニードルパンチカーペットであって、前記ステープルファイバは中空繊維を有しており、該中空繊維の含有量は、全ステープルファイバの少なくとも45重量%以上であることを特徴とする、ニードルパンチカーペット。
- 前記中空繊維含有量は、全繊維含有量の少なくとも65重量%であり、好適には100重量%までのものである、請求項1記載のニードルパンチカーペット。
- 中実繊維及び/又は接結繊維が、全ステープルファイバの100重量%に達するまで添加される、請求項1又は2記載のニードルパンチカーペット。
- 前記中空繊維は、繊維の全長さにわたって軸方向に延在する少なくとも1つの空隙を含む横断面を有している、請求項1から3までのいずれか1項記載のニードルパンチカーペット。
- 前記中空繊維は、横断面において、繊維の全横断面積のおよそ15〜35%である空隙スペースを有している、請求項1から4までのいずれか1項記載のニードルパンチカーペット。
- 前記中空繊維の外側横断面は実質的に丸み付けられたもの、円形、三葉形、又は四角形である、請求項1から5までのいずれか1項記載のニードルパンチカーペット。
- 使用される全繊維のステープル長さはおよそ40〜120mmであり、好適には50〜80mmである、請求項1から6までのいずれか1項記載のニードルパンチカーペット。
- 使用されるほぼ全てのステープルファイバは、およそ4〜20dtexであり、好適には7〜17dtexである、請求項1から7までのいずれか1項記載のニードルパンチカーペット。
- 前記中空繊維と、100%になるまで添加されるその他のステープルファイバとは異なるdtexを有しており、好適には前記中空繊維のdtexは、中実繊維及び/又は接結繊維のdtexよりも小さい、請求項1から8までのいずれか1項記載のニードルパンチカーペット。
- 使用されるステープルファイバは、熱可塑性材料、好適には、芳香族又は脂肪族ポリエステルポリマ、好適にはポリエチレンテレフタレート(PET)、ポリブチレンテレフタレート(PBT)、又はポリトリメチレンテレフタレート(PTT)、又はポリプロピレン(PP)、又はポリアミド(PA)、好適にはPA6又はPA66、又はポリ乳酸(PLA)を含むポリエステルのうちの1つから形成されている、請求項1から9までのいずれか1項記載のニードルパンチカーペット。
- 全てのステープルファイバは、同じポリマ又は同類のポリマをベースとしている、請求項1から10までのいずれか1項記載のニードルパンチカーペット。
- 前記ニードルパンチ表面層のニードル処理された表面は、平坦な表面であるか、又はリブ状の、ベロア又はランダムベロアの、又はパターン化された表面のような構造化された表面である、請求項1から11までのいずれか1項記載のニードルパンチカーペット。
- ニードルパンチ表面層は、およそ180〜800g/m2である単位面積当たりの重量を有している、請求項1から12までのいずれか1項記載のニードルパンチカーペット。
- 以下の層、即ち発泡層、フェルト層、重量層、又は例えばLDPE、HDPE、PPのようなポリオレフィン又はFixamineのようなポリオレフィン分散体であるノンラテックスバッキング層の接着層、かつ/又は場合によってはLDPE又は別の熱可塑性ポリマ材料と組み合わされたラテックスバッキング層、のうちの少なくとも1つをさらに有する、請求項1から13までのいずれか1項記載のニードルパンチカーペット。
- カーペットは3D形状に成形されている、請求項1から14までのいずれか1項記載のニードルパンチカーペット。
- 自動車インテリア、特にメインフロア、内部ダッシュボード領域、フロアマット、シート背面部、パーセルシェルフ、ピラートリムのカバーリングとしての、又はトランク又は収納部領域のカバーリングとしての、又は平坦な又は成形されたカーペットとしての請求項1から15までのいずれか1項記載のニードルパンチカーペットの使用。
