成長市場が低コスト低容量の薄型の平板状セルを必要としていることから、多用途で大量生産するのに安価な、印刷可能な薄型の平板状フレキシブル・セルを製造することが有利であろう。低電力かつ高生産量の用途に非常に適した印刷可能な使い捨て薄型セルは、特にそれらが、適切な電圧、十分な容量、および低コストの解決策を提供する場合に有用であろう。一般的に、従来の目立たない外形の電池は、たとえあったとしてもこれらの特性をほとんど有さない。
また、電流を発生させる平板状の電気化学セルを備えるほぼ平板状の装置が提供され、セルは、複数の積層から成る第1の基板層と、複数の積層から成る第2の基板層とを含む。また、第1の基板層および第2の基板層の少なくとも1つの上に設けられる負極層と、第1の基板層および第2の基板層の少なくとも1つの上に設けられる正極層とが含まれる。さらに、負極層と接触し、かつ正極層とも接触している電解質層と、電解質を収容する内部空間を形成するため、下側基板層を上側基板層に接続するフレームとが含まれ、フレームは、負極層の少なくとも大部分および正極層の少なくとも大部分も内部空間の中に収容する。正極層および負極層の少なくとも1つは、硬化または乾燥したインクから成る。
さらに追加の実施形態が提供され、すべてではないがそのいくつかが以下に記載される。

1)第1の印刷ステーションでは、負極集電体201が、高導電性炭素インクを用いてスクリーン印刷される。
2)第2のステーションでは、銀コンタクト202が、集電体201上のある部分にスクリーン印刷またはフレキソ印刷される。この印刷を要するのは、高ドレイン用途のみとしてもよい。
3)第3のステーションは、セルの周辺を形成する接着剤フレーム203(例えば、感熱性または感圧性)を印刷する。あるいは、この接着剤パターンは、図6に示されるような亜鉛箔の領域303にのみ印刷することができる。
4)第4のステーションは、連続的な細長い亜鉛箔片204を積層する。これは、亜鉛箔115と、ウェブ900に積層する直前に除去される剥離ライナーを備えたPSAフィルム114とから成る、アセンブリであることができる。あるいは、例えば、接着剤203または303を用いてウェブ900に締結される細長い亜鉛箔片のみを、代わりに使用することができる。
5)第5のステーションは、負極集電体201および負極204のフィードスルー全体にわたってコーキング/接着剤層205を印刷する。これらのフィードスルー133(正極用)、153、154(負極用)は図7に示される。
6)第6のステーションは、負極集電体201の一部分全体にわたって負極206をスクリーン印刷する。

注:画像フレームの代替構成が図7Aおよび7Bに示される。図7Aはウェブ900の部分平面図であり、図7Bは1つのユニット・セルの拡大断面図である。この構成は、セルの作用面積の全周の周りにある漏れ防止貯留部220を特徴とする。画像フレームが予め切断された高分子を使用する場合、内側フレーム221が外側フレーム222に接続されるように、漏れ貯留部220は、各角、および/または他の位置で不連続となりうる。内側フレーム221が漏れを生じた場合、この電解質が貯留部220内に保存される結果、セルの漏れは封じ込められて、セル外部またはそのアプリケーションの外部には広がらない。
9)第9のステーションは、誘電体画像フレーム208または208Aと同じ幾何学形状を使用して、誘電体画像フレーム208または208Aの上にPSA層209を印刷する。
10)図8に示される第10のステーションでは、デンプン・インクまたはシート材料がステーション#7において付加された場合、粘稠液体(またはゲル)の形態のセル電解質210が各ユニット・セルの内部領域上に付加される。
11)第11のステーションでは、上側積層体211が画像フレームの上に付加され、接着剤209(感圧性または感熱性)の層により、セルは、圧力および/または熱が加えられた後、その周辺の周りで完全に封止される。
12)第12のステーションでは、上側積層基板211ならびにウェブ900を、各セル200の画像フレーム208または208Aの外側において三辺で打ち抜くことができる。第4の辺260では、上側積層体211のみが切断され、したがって、電気コンタクト(負150および正140)が各セルの下側積層基板ウェブ900の延長部上に露出した、一連のユニット・セル200が提供される。
13)第13のステーションでは、ユニット・セル200を、画像フレーム208の後縁とセルコンタクト150および140の上縁部との間の線213に沿って、横断方向に穿孔することができる。

- 電流を発生させるための平板状の薄型電気化学セルを備える装置であって、前記セルが、
第1の基板層と、
第2の基板層と、
前記第1の基板層および前記第2の基板層の少なくとも1つの上に設けられる負極層と、
前記第1の基板層および前記第2の基板層の少なくとも1つの上に設けられる正極層と、
前記負極層と接触し、かつ前記正極層とも接触している電解質層と、
ほぼ前記セルの周辺の周りに設けられ、前記下側基板層を前記上側基板層に接続するフレームとを含み、
前記フレームが、前記負極層、前記正極層、および前記電解質層のそれぞれ1つよりも実質的に厚い装置。 - 前記フレームが、それぞれ前記フレームの各側面上にある2つの接着剤層を有する積層ポリエステル・シートから成り、前記接着剤層が、前記下側基板層を前記上側基板層に接着して接続する、前記請求項のいずれかに記載の装置。

前記負極層と接触し、かつ前記正極層とも接触している粘稠液体を含む電解質層と、
前記電解質を収容し、かつ前記負極層の大部分および前記正極層の大部分もその中に収容する内部空間を形成するため、前記下側基板層を前記上側基板層に接続し固着するフレームとを含み、
前記正極層および前記負極層の少なくとも1つが、硬化または乾燥したインクから成る装置。 - 前記負極層および前記正極層の1つのみが乾燥または硬化したインクから成り、前記負極層および前記正極層の他方が細長い材料片から成る、請求項29に記載の装置。
- 前記フレームが、前記フレームを介して前記負極層および前記正極層の1つまたは両方にアクセスする手段を提供する、前記請求項のいずれかに記載の装置。
- 前記セルと同時に製造された電子部品をさらに備える、前記請求項のいずれかに記載の装置。

- 前記負極層および前記正極層の1つのみが乾燥または硬化したインクから成り、前記負極層および前記正極層の他方が細長い材料片から成る、請求項34に記載の装置。
- 前記装置が、前記フレームの厚さを前記基板層それぞれの厚さに加えたものとほぼ同じ厚さのほぼ平板状の形状に形成される、前記請求項のいずれかに記載の装置。
- 前記基板層の1つまたは両方が、構造層、酸化物バリア層、およびヒート・シール層をすべて含む、前記請求項のいずれかに記載の装置。
- (1)負極集電体層が、前記負極層と、前記負極層がその上に設けられる前記第1の基板層および前記第2の基板層の少なくとも1つとの間に設けられるか、または(2)正極集電体層が、前記正極層と、前記正極層がその上に設けられる前記第1の基板層および前記第2の基板層の少なくとも1つとの間に設けられるか、あるいはその両方である、請求項29に記載の装置。
- 前記正極層および前記負極層の両方を前記電解質で湿潤させておくセパレータ層をさらに備える、前記請求項のいずれかに記載の装置。
- 前記正極層および前記負極層が同一面内に配置される、前記請求項のいずれかに記載の装置。
- 前記正極層および前記負極層が同一平面上に配置される、前記請求項のいずれかに記載の装置。
- 少なくとも1つのセルを備える電池であって、前記少なくとも1つのセルが、
構造層、酸化物バリア層、およびシール層を少なくとも含む複数の積層から成る第1の基板層と、
前記複数の積層から成る第2の基板層と、
前記第1の基板層および前記第2の基板層の少なくとも1つの上に設けられる負極集電体層と、
前記負極集電体層の上に設けられる負極層と、
前記第1の基板層および前記第2の基板層の少なくとも1つの上に設けられるか、または、前記第1の基板層および前記第2の基板層の少なくとも1つの上に設けられる正極集電体層の上に設けられる正極層と、
前記正極層および前記負極層と接触している電解質を含む電解質層と、
前記正極層の少なくとも一部分および前記負極層の少なくとも一部分とともに前記電解質をその中に収容する内部空間を形成するため、前記下側基板層を前記上側基板層に接続する、前記セルの周辺の周りのフレームとを含み、
前記内部空間が、前記セルの外部からほぼ密閉される電池。 - 前記電解質層が、前記正極層および前記負極層の両方を前記電解質で湿潤させておくセパレータ層を含む、請求項42に記載の電池。
- 前記電解質層が、前記電解質層を、前記正極層および前記負極層と接触している粘稠液体に形成する手段を含む、前記請求項のいずれかに記載の電池。
- 前記負極層がインクから成る、前記請求項のいずれかに記載の電池。
- 前記負極集電体層が異なるインクから成る、請求項45に記載の電池。
- 前記正極層が亜鉛を含む細長片から成る、請求項46に記載の電池。
- 前記集電体層の少なくとも一部分が前記正極層の少なくとも一部分に面する、前記請求項のいずれかに記載の電池。
- 前記正極層が、前記負極層とほぼ同一平面上にあり、かつそれに隣接する、前記請求項のいずれかに記載の電池。
- 前記請求項のいずれかに記載の電池であって、前記フレームが、
内側フレームと、
外側フレームとを含み、
フレーム空間が、前記内側フレームおよび前記外側フレームの間に形成される電池。 - 前記内側フレームが漏れを生じる場合に前記電解質を前記セル内に収容するため、前記フレーム空間が封止される、請求項50に記載の電池。
- 前記負極層が、ポリビニルピロリドン、ポリビニルアルコール、デンプン、変性デンプン、エチルセルロース、ヒドロキシエチルセルロース、メチルセルロース、ポリエチレンオキシド、ポリアクリルアミド、およびテフロンの1つまたは複数を含む高分子結合剤を有するインクを含む、前記請求項のいずれかに記載の電池。
- 前記請求項のいずれかに記載の電池を備えるとともに、接着剤層をさらに備えるラベル。
- 前記請求項のいずれかに記載の電池を備える医療機器。
- 電気化学セルを含む装置の製造方法であって、前記セルを形成する工程を含み、前記形成する工程が、
複数の層を有する積層ウェブを少なくとも1つが含む、第1の基板層および第2の基板層を提供する工程と、
負極層および正極層の1つを、前記第1の基板層および前記第2の基板層の1つの上に印刷する工程と、
印刷または他の何らかのプロセスによって、前記負極層および前記正極層の他方を前記第1の基板層および前記第2の基板層の1つの上に提供する工程と、
前記第1の基板層および前記第2の基板層の1つの上にフレームを提供する工程と、
粘稠液体を含む電解質層を提供する工程と、
前記負極層、前記正極層、および前記電解質層を収容する内部のほぼ封止された空間を形成するため、前記第1の基板層および前記第2の基板層の他方を前記フレームに接続する工程とを含む方法。 - 前記セルを形成する工程と同時に、前記装置に含まれる電動構成要素を形成する工程をさらに含む、請求項55に記載の方法。
- 前記フレームが、前記第1の基板層および前記第2の基板層の前記1つの上に印刷される、前記請求項のいずれかに記載の方法。
- 複数の電気化学セルの製造方法であって、
下側基板を提供する工程と、
負極集電体を前記基板上に印刷する工程と、
負極層を前記負極集電体の少なくとも一部分の上に印刷する工程と、
亜鉛を含む正極片を前記基板上に提供する工程と、
内部空間を形成するため、前記負極層および前記正極片の周りの周辺を形成する画像フレームを印刷する工程と、
粘稠なまたはゲル化した電解質を前記内部空間に付加する工程と、
前記セル内の前記内部空間を封止するため、前記フレームの上方に上側基板を提供する工程と、
前記上側積層基板を前記画像フレームの周りで切断する工程とを含む、
前記複数のセルのそれぞれを形成する工程と、
前記セルそれぞれの間で前記下側基板を穿孔または切断する工程とを含む方法。 - 前記セルをロール状に巻く工程をさらに含む、請求項58に記載の方法。
- 前記巻く工程の前に、前記セルを列ごとに切り離す工程をさらに含む、前記請求項のいずれかに記載の方法。
- 次のもののステップを含む複数の電気化学セルを製造する方法:
導電性インクを使用して、各セル用の負極集電体を下側基板上に印刷する工程と、
任意に、各集電体の一部分全体にわたって通電接点を印刷する工程と、
接着剤を使用して連続的な正極片を前記下側基板上に積層することにより、各セル用の正極を提供する工程と、
各負極集電体の一部分全体にわたって負極を印刷する工程と、
各セルの正極および/または負極の上方に電解質層を提供する工程と、
各セル用の前記正極、前記負極、および前記電解質層の周りにフレームを印刷する工程と、
各フレームの上に接着剤層を印刷する工程と、
上側基板を各フレームに提供して固着し、それによって、各セル用の前記正極、前記負極、および前記電解質層を収容する内部空間を形成する工程とを含む、複数の電気化学セルの製造方法。 - 前記画像フレームの1つの辺以外のすべてにおいて、各画像フレームの外側の周りの両方の基板層を切断する工程をさらに含む、請求項61に記載の方法。
- 各画像フレームの前記1つの辺において、前記上側積層体のみを切断し、それによって、各セルの底部基板延長部に露出した電気接点を有する複数のユニット・セルを提供する工程をさらに含む、前記請求項のいずれかに記載の方法。
