Claims (10)
- 多孔質セラミック材料からなり、前面の入口端から出口端まで延在する、端部が閉塞された複数の平行なセル通路を有する、閉塞されたウォール・フロー式ハニカムフィルタ体を有してなるディーゼル排気微粒子フィルタにおいて、
前記セラミックは、前記フィルタ体全体の重量パーセントで表して、60〜90%の、xが0〜0.1であるAl2(1−x)Fe2xTiO5の化学量を有する鉄・チタン酸アルミニウム固溶体、および10〜40%のムライト(3Al2O3・2SiO2)を含有し、酸化物基準の重量パーセントで表して、3から15%のSiO2、55から65%のAl2O3、22から40%のTiO2、および0から10%のFe2O3から実質的になり、
前記フィルタは、35から55体積%の気孔率;8から20マイクロメートルのメジアン孔径;1650℃から1700℃の温度に焼成されたときの、少なくとも0.30×10-12m2の透過度;前記フィルタが、7分間の200℃から1100℃の加熱と7分間の1100℃から200℃の冷却の熱サイクルに100回曝露された後の1%未満の長さ寸法の増分を有することを特徴とするディーゼル排気微粒子フィルタ。 - 前記セラミックが、前記フィルタ体全体の重量パーセントで表して、70〜80%の、xが0〜0.1であるAl2(1−x)Fe2xTiO5の化学量を有する鉄・チタン酸アルミニウム固溶体、および20〜30%のムライト(3Al2O3・2SiO2)を含有し、酸化物基準の重量パーセントで表して、6から12%のSiO2、57から61%のAl2O3、26から35%のTiO2、および0.5から5%のFe2O3から実質的になり、
前記フィルタが、40から50体積%の気孔率;10から15マイクロメートルのメジアン孔径;0.33から1.00×10-12m2の透過度を有することを特徴とする請求項1記載のディーゼル排気微粒子フィルタ。 - 前記セラミックが、前記フィルタ体全体の重量パーセントで表して、70%の、xが0〜0.1であるAl2(1−x)Fe2xTiO5の化学量を有する鉄・チタン酸アルミニウム固溶体、および30%のムライト(3Al2O3・2SiO2)を含有することを特徴とする請求項2記載のディーゼル排気微粒子フィルタ。
- 室温から1000℃で測定された、5から15×10-7/℃のCTE;500℃での少なくとも3.2Jcm-3K-1の熱容量;および円形断面の中実棒について測定した、少なくとも500psi(少なくとも3.5MPa)の四点破壊係数をさらに有することを特徴とする請求項1記載のディーゼル排気微粒子フィルタ。
- 室温から1000℃で測定された前記CTEが5から10×10-7/℃であり、500℃での前記熱容量が少なくとも3.9Jcm-3K-1であり、円形断面の中実棒について測定した四点破壊係数が少なくとも800psi(少なくとも5.6MPa)であることを特徴とする請求項4記載のディーゼル排気微粒子フィルタ。
- ディーゼル排気物質の濾過に使用するための構造体を製造する方法であって、
a. 酸化物基準の重量パーセントで表して、3から15%のSiO2、55から65%のAl2O3、22から40%のTiO2、および0から10%のFe2O3から実質的になるセラミック製品を得るように選択された粉末原材料の混合物を形成し、
b. 前記混合物を未焼成セラミック製品に成形し、
c. 前記未焼成セラミック製品を、
35から55体積%の気孔率;8から20マイクロメートルのメジアン孔径;少なくとも0.30×10-12m2の透過度;前記構造体が、7分間の200℃から1100℃の加熱と7分間の1100℃から200℃の冷却の熱サイクルに100回曝露された後の1%未満の長さ寸法の増分を有するムライト・チタン酸アルミニウムセラミック製品を生成するのに十分な時間に亘り1650℃から1700℃の温度まで焼成する、
各工程を有してなる方法。 - 前記原材料が、
5から20マイクロメートルの粒径を有するシリカ(SiO2)、
5から25マイクロメートルの粒径を有するアルミナ(Al2O3)、
4から20マイクロメートルの粒径を有するチタニア(TiO2)、および
バッチ配合される原材料の合計の約0から6重量%で加えられる酸化鉄(Fe2O3)
を含む酸化物供給源を有してなることを特徴とする請求項6記載の方法。 - 前記シリカ(SiO2)が8から15マイクロメートルの粒径を有し、
前記アルミナ(Al2O3)が10から15マイクロメートルの粒径を有し、
前記チタニア(TiO2)が8から16マイクロメートルの粒径を有し、
前記酸化鉄(Fe2O3)が、バッチ配合される原材料の合計の約0から5重量%で加えられることを特徴とする請求項7記載の方法。 - 前記混合物を、入口端と出口端、該入口端から該出口端まで延在する、多孔質壁を持つ多数のセルを有するハニカムへの押出しにより成形し、前記入口端の前記セルの一部および前記出口端の前記セルの一部を閉塞することを特徴とする請求項6記載の方法。
- 前記焼成工程が、約8から10時間の期間で室温(22〜25℃)から1500℃〜1600℃の第一のピーク温度まで加熱し、該第一のピーク温度で約4から8時間保持し、その後、約2から3時間の期間で1650℃から1700℃の第二のピーク温度まで加熱し、該第二のピーク温度で約30から60分間保持し、その後、約1時間の期間で約1575℃から1600℃の温度まで降下させ、降下した温度で約4から5時間保持する各段階を含むことを特徴とする請求項9記載の方法。
