Abstract
본 발명은 총 바디에 대해서 60 내지 90중량%, 바람직하게는 70 내지 80중량%, 가장 바람직하게는 70중량%의 Al2(1-X)Fe2XTiO5, 여기서 상기 X는 0 내지 0.1인 화학양론을 갖는 철-알루미늄 티타테이트 고용체 및 10 내지 40%, 바람직하게는 20 내지 30중량%, 가장 바람직하게는 30중량%의 멀라이트(3Al2O3·2SiO2)를 함유하고, 산화물을 기초로, 3 내지 15중량%의 SiO2, 55 내지 65중량%의 Al2O3, 22 내지 40중량%의 TiO2 및 0 내지 10중량%의 Fe2O3로 필수적으로 이루어지는 다공성 세라믹 바디로 구성된, 디젤 배기가스의 여과에 유용한 멀라이트-알루미늄 티타네이트 다공성 디젤 입자 필터에 관한 것이다. 본 발명의 디젤 입자 필터는 높은 상호연결성의 개방 다공도 및 큰 평균 기공 크기와 함께, 1650 내지 1700℃의 온도로 소성시킬 때 높은 투과도를 갖는 동시에, 높은 내열충격성 및 우수한 여과능을 나타낸다.
Description
본 발명은 디젤 배기가스 필터에 관한 것이다. 구체적으로 본 발명은 멀라이트 알루미늄 티타네이트 디젤 배기가스 필터 및 이의 제조방법에 관한 것이다.
산업적으로 코디어라이트(2MgO·2Al2O3·5SiO2)는 대부분의 운전 조건하에서 우수한 내열충격성, 여과 효율성 및 내구성이 있어서, 월-플로우와 같은 디젤 배기 가스 후처리 분야에서 비용-효율적인 물질로 선택되어 왔다. 그러나, 특정 환경에서 코디어라이트 필터는 손상되기 쉽고 심각하게 손실되었다. 순간적인 열 폭주(runaway)가 비제어 재생과정동안 발생하여 국지적인 코디어라이트 용해를 야기하게 되었다. 코디어라이트 손실에 영향을 주는 다른 요인은 엔진 오일, 촉매 첨가제의 금속 불순물 또는 배기가스 포트 라인의 부식 금속이 운전 중 필터로 유입되면 발생하게 된다. 통상적으로 1300℃를 초과하는 온도에서, 이들 금속들은 코디어라이트 구조물과 반응할 수 있는 산화물을 형성시킨다. 손상된 물질은 금속이 초기에 증착되어 반응하게 되므로 일반적으로 상기 물질의 부식과 용융되는 필터상에 작은 구멍이 생기는 것으로 알 수 있다.
최근에, 디젤 배기가스 여과법에 사용할 수 있는 실리콘 카바이드(SiC) 월-플로우 필터가 제조되었다. 그러나, SiC 필터는 제조 비용이 높고, 고유의 높은 열 팽창계수(CTE)와 낮은 내열충격성으로 분열되었다.
알루미늄 티타네이트, 구체적으로 멀라이트 알루미늄 티타네이트는 미국특허 제4,483,944호, 제4,767,731호, 제4,855, 265호, 제5,290,739호 및 유럽특허 제0036462호 및 유럽특허 제0873775호에 디젤 입자 필터로 제안되었다. 그러나, 이러한 바디들은 낮은 투과도를 갖는 것으로 예측되었고, 결과적으로 낮은 다공도 또는 미세한 기공 크기로 인해 엔진에 대한 압력 강하 또는 배압이 높고; 또는 다른 경우에는 다공도 및 기공 크기가 너무 커서 바디가 가스 스트림에서 입자를 제거하는 여과 효율성이 낮게 나타났다.
따라서 지금까지 얻을 수 있었던 투과도보다 높은 투과도를 갖는 동시에, 유용한 여과 효율성, 낮은 열팽창율, 높은 열 용량, 높은 내열충격성,높은 물리적 강도, 및 열 순환시 향상된 내구성을 갖는 멀라이트 알루미늄 티타네이트 디젤 입자 필터가 필요하다.
- 본 발명의 요약 -
본 발명의 중요한 관점은 엔진에 대해 낮은 압력 강하 및 낮은 배압으로 디젤 배기입자용 필터로 사용할 수 있는 높은 투과도와 함께, 높은 연결성의 다공도 및 큰 평균 기공 크기의 멀라이트-알루미늄 티타네이트 세라믹 제품에 관한 것이다. 동시에, 본 발명의 제품은 낮은 열팽창, 높은 열용량, 높은 내열충격성 및 높은 물리적 강도로 유용한 여과 효율성을 갖고 열 순환시 향상된 내구성을 나타낸다.

본 발명에 따른 디젤 배기가스 정화용 월-플로우 필터를 도 1에 나타내었다. 필터 구조물(10)은 입구 말단(12), 출구 말단(13), 및 상기 입구 말단(12)과 출구 말단(13)사이에서 평행하게 확장된 다수의 셀(11)을 갖는 허니콤 바디(15)로 구성된다. 상기 셀(11)은 다공성 벽(14)을 가지고, 입구 말단(12) 또는 출구 말단(13) 중 하나의 말단에만 플러그(61)를 함유한다. 플러그(61)는 체크 무늬로 배열되어서 입구 말단(12)의 개방 셀(11)을 통해서 필터 구조물(10)로 들어가는 배기가스가 출구 말단(13)으로 빠져나가도록 다공성 벽(15)을 통해 통과할 수 있게 된다.
필터 구조물(10)의 허니콤 바디(15)는 두개의 결정상; viz., Al2(1-X)Fe2XTiO5

당 분야에서 알려진 바와 같이(미국특허 제4,855,265호 참조) 알루미튬 타티네이트는 800 내지 1300℃의 고온에서 구조적으로 불안정한 경향이 있다. 알루미늄 티타네이트 상에서 알루미늄(Al)에 대한 철(Fe)의 등방성 치환(isomorphic substitution)이 분해되지 않도록 물질의 안정성을 개선시키는 것으로 확인되었다. 따라서, 본 발명에서는 철산화물(Fe2O3)을 첨가할 수 있다.
따라서, 본 발명의 제품의 조성물은 산화물 기초로 3 내지 15중량%, 바람직하게는 6 내지 12중량%의 SiO2; 55 내지 65중량%, 바람직하게는 57 내지 61중량%의 Al2O3; 22 내지 40중량%, 바람직하게는 26 내지 35중량%의 TiO2; 1 내지 10중량%, 바람직하게는 0.5 내지 5중량%의 Fe2O3로 필수적으로 이루어졌다. 상기 구조물이 1650℃미만의 온도에서 소성된다면 반응하지 않은 알루미나(Al2O3) 및 티타니아(TiO2)의 흔적(traces)과 함께, 유리상의 흔적이 존재할 수 있다.
상기 조성물은 또한 총 바디에 대해서, 60 내지 90중량%, 바람직하게는 70 내지 80중량%, 가장 바람직하게는 70%의 Al2(1-X)Fe2XTiO5, 여기서 X는 0 내지 0.1의 화학양론을 갖는 철-알루미늄 티타네이트 고용체, 및 10 내지 40중량%, 바람직하게는 20 내지 30중량%, 가장 바람직하게는 30중량%의 멀라이트(3Al2O3·2SiO2)이다.
알루미늄 티타네이트는 1860℃의 높은 용융점, 및 a-축을 따라서 약 -29×10-7/℃, b-축을 따라서 약 103×10-7/℃, 및 c-축을 따라서 약 201×10-7/℃의 높은 비등방성 열팽창(즉, 결정축을 따라서 광범위하게 다른 팽창)을 갖는다. 상기의 극심한 비등방성은 큰 알루미늄 티타네이트 그레인에 내부 스트레스 형성을 야기하게 된다. 그 결과 낮은 열팽창 계수에 기인한 물질 냉각에 따라 심각한 마이크로크래킹이 초래된다. 그러나, 그레인 성장이 커지고 그에 따른 마이크로크래킹으로 인해 낮은 강도 물질이 제조된다.
제2 상으로 멀라이트를 첨가하면 강도(곡 강도)가 증가하고 CTE가 균형을 잡게된다. 구체적으로, 멀라이트는 그레인 성장 및 마이크로크랙 전파를 함유하여 최종 바디의 전체적인 강도를 개선시킨다. 최종 멀라이트-알루미늄 티타네이트 제품은 마이크로크래킹 및 매우 낮은 CTE를 나타내어 결과적으로 높은 내열충격성을 갖는다. 마이크로크래킹된 바디는 냉각 중 마이크로크랙의 개방이 정상적인 양의 성분을 수용하므로 대부분이 음의 CTE 성분쪽으로 CTE가 기우는 경향이 있다.
본 발명의 필터는 엔진에 대한 낮은 압력강하 및 배압에 적절한 바람직한 특성, 및 최적의 효율성을 갖는다. 이러한 특성은 높은 투과도와 함께 높은 상호연결성의 다공도, 큰 평균 기공 크기, 및 좁은 다공 크기 분포를 포함하며, 동시에 반복적인 열 순환 동안의 높은 내구성뿐만 아니라, 낮은 열팽창 계수, 높은 열용량, 높은 내열충격성 및 높은 기계적 강도를 유지한다. 바람직한 특성은 특정한 입자 크기로 제한하여 원료 물질을 신중하게 선택하여, 이로부터 형성된 구조물을 이하 설명하는 바와 같이 특별한 가열 요건에 노출시켜서 얻게된다.
머큐리 포로시메트리(mercury porosimetry)로 측정한 개방 다공도는 약 35 내지 55부피%, 및 바람직하게는 약 40 내지 50부피%이다. 역시 머큐리 포로시메트리로 측정한 평균 기공 크기는 약 8 내지 20마이크로미터, 및 바람직하게는 약 10 내지 15마이크로미터이다.
본 발명의 구조물을 통과하는 적용 압력하에서 공기의 투과도는 펌 자동화 포로미터 버젼 6.0(Perm Automated Porometer?Version 6.0)(Porous Materials, Inc., Ithaca. NY)을 사용하여 소성 리본 또는 셀 벽 조각에서 측정하였다. 투과도 값은 하기와 같이 얻었다. 소성된 셀 벽 조각을 원형 개방구를 갖는 디스크-형태의 샘플 홀더상에 에폭시와 함께 고정시켰다. 상기 에폭시는 개방구 둘레에 적용시켜서 샘플이 개방구를 덮게하고 샘플을 통과하지 않고는 개방구를 통해 공기가 통과할 수 없도록 하였으며, 따라서 공기가 이를 통해 통과하는 샘플 면적이 샘플 홀더의 원형 개방구 면적과 거의 유사하였다.
상기 샘플을 이후 자동화 포로미터의 챔버에 놓고 다른 공기압을 샘플을 가로질러 적용시켰다. 샘플의 출구 말단에서 공기 흐름 용적을 샘플의 입구면에 적용한 압력에 따라서 측정하였다. 비투과도(specific permeability), k는 다음의 식에 따라 산출하였다.
상기 식에서 η는 메가파스칼 초 단위로 표시되는 상온에서의 공기 점도이고, L은 미터 단위인 샘플의 두께, Q는 초당 입방 미터인 샘플을 통하는 공기의 흐름속도의 단일축 부피이며, A는 공기가 샘플을 통과할 수 있는 면적, 거의 샘플 홀더의 개방구 면적과 일치하는, 평방 미터 단위이며, P는 메가파스칼 단위인 샘플의 두께를 가로지르는 압력차이다. 따라서, 투과도는 평방 미터, 10-12㎡ 단위로 표현된다. 엔진에 대한 낮은 압력강하 및 낮은 배압을 위해서는, 따라서 투과도는 적어도 약 0.3 내지 1.00×10-12㎡, 바람직하게는 0.33 내지 1.00×10-12㎡이다.
본 발명의 구조물은 높은 상호연결성의 다공도 및 큰 평균 기공 크기를 갖는 한편, 낮은 열팽창 계수, 높은 열용량, 높은 내열충격성 및 높은 기계적 강도를 유지하게된다. 상온(22℃) 내지 1000℃에서, 딜라토메트리(dilatometry)로 측정한 열팽창계수(CTE)는 5 내지 15×10-7/℃, 바람직하게는 5 내지 10×10-7/℃이다. 상기 구조물은 적어도 평방 인치 당 500 파운드(psi) 및 바람직하게는 적어도 800psi의 원형 단변의 고체 로드에서 측정한 4점의 곡강도를 나타낸다. 실험에서 1000℃에서 열순환을 50 주기 수행한 후, 강도 손실은 15% 미만이었다.
600 내지 1100℃의 고온에서 실험을 더욱 수행하였는데, 본 발명의 구조물이 부피 단위당 흡수한 열은 현재 시판중인 코디어라이트 디젤 입자 필터보다 약 25% 높게 측정되었다. 이는 높은 열용량을 의미하며, 비제어 재생 동안 필터에서 온도가 동일한 파트 디자인(다공도, 셀 밀도 및 벽 두께)인 코디어라이트보다 본 발명에 따라 제조된 구조물에서 보다 낮음을 의미한다. 500℃에서 측정한 열 용량은 3.2J㎝-3K-1보다 크고, 바람직하게는 적어도 3.9J㎝-3K-1이다. 최고 수준으로 수트가 적재(20g/ℓ)되었을 때 관찰되는 가장 높은 엑소섬(exotherm)은 약 1010℃보다 크지 않았다. 이는 1400℃정도로 높은 엑소섬을 현재 코디어라이트 디젤 입자 필터에서 관찰할 수 있는 점에서 상당하게 고려된다.
본 발명의 구조물의 다른 장점으로는 열 순환 단계 동안의 증가된 내구력이이다. 수행된 실험에서, 열 순환 테스트에서 열 곡선은 7분간 200℃에서 1100℃로 온도를 증가시키는 단계 및 7분간 1100℃에서 200℃로 냉각시키는 단계로 이루어진다. 이러한 가열 순환 단계에 100번 노출시킨 후, 관찰된 증가는 1% 미만이었다. 테스트한 샘플의 크기는 테스트 전 후에 수퍼 마이크로미터로 측정하였다. 도 3은 100번간 200℃와 1100℃의 온도사이에서 열 순환을 겪은 후의 도 2와 동일한 샘플을 500×배 확대한 SEM 사진이다. 멀라이트 상(22)이 완전하게 남아있음을 알 수 있다.
본 발명의 구조물의 또 다른 장점은 내분진성(ash resistance)의 증가이다. 금속 산화물 "분진(ash)" 입자가 디젤 배기가스에 존재하며 이들은 연소되지 않는다; 따라서, 탄소 수트와 같이, 재생 단계 동안 쉽게 제거되지 않는다. 재생 단계 동안 필터 온도가 충분히 높은 값(즉, > 1200℃)에 도달하면, 이들 분진 입자들은 필터 물질로 소성되어 화학반응을 일으킬 수 있다.
본 발명에서는 내분진성을 디젤 분진 및 Fe2O3 입자를 사용하여 측정하였다. 이 때 약 30㎜×20㎜×5㎜의 허니콤 구조물에서 샘플을 채취하는 단계를 포함한다. 단위 면적 당 알고 있는 질량의 분진 또는 Fe2O3의 얇은 층을 샘플 표면에 적용하였다. 통상적인 적재량은 모든 경우에서 약 0.011그램/㎠이었다. 상기 적재량은 약 100,000㎞ 주행한 후 200셀/inch2을 갖는 표준 5.66-인치 직경, 6인치 길이 및 0.018인치의 벽 두께 상에서 측정되는 분진의 양을 모의실험하기 위해 선택되었다.
분진/Fe2O3-코팅된 샘플을 적절한 온도로 예열시킨 로에 위치시키고, 1시간 동안 둔 후, 꺼내어 상온에서 냉각시켰다. 상기 테스트는 1000℃, 1100℃, 1300℃ 및 1400℃에서 수행되었다. 샘플들을 이후 입체 현미경 하에서 반응 정도를 육안 및 광학적으로 검사하였다. 상기 온도에서 유지시킨 1시간은 필터의 수명 동안 > 1000℃의 온도를 경험하게 되는 누적 시간으로 간주하였다. 이는 필터 수명 동안 600재생단계를 기초로, 비제어 재생 단계 당 약 1 내지 2분 동안 1000℃를 초과하는 온도가 형성될 수 있는 비제어 재생이 필터 수명의 약 10%이기 때문이다.
상기 구조물은 분진 및 Fe2O3 입자에 대해 모두 높은 저항성을 가졌다. 최대 1400℃에서 어떠한 소결 또는 반응과정이 관찰되지 않았다. 또한, 전술한 바와 같이, 본 발명의 물질과 관련된 높은 열 용량은 재생 단계 동안 필터의 엑소섬 크기 또는 온도 증가를 감소시켰다. 낮은 엑소섬으로 금속 산화물 분진의 소결이 줄어들고, 필터와 분진의 반응이 감소되어, 필터의 수명이 증가된다.
상술한 바와 같이, 멀라이트 알루미늄 티타네이트 디젤 입자 필터를 얻기 위해서, 다음과 같은 유의한 제조방법을 발견하였다. 이 방법은 적절하게 제작한 입자 크기 분포를 갖는 특별한 원료 물질을 신중하게 선택하는 단계를 포함한다.
상기 원료 물질은 (1) 알루미늄 티타네이트 및 멀라이트 상을 형성하기 위해 반응하는 산화물 소스, 및/또는 (2) 부분적으로 또는 완전하게 미리 반응시킨 알루미늄 티타네이트 및 멀라이트 분말을 포함한다. 모든 개시 원료 물질은 조성물에서 알칼리 원소의 존재를 제한하도록 선택하였다. 원료물질의 조악한 평균 입자 크기는 충분하게 큰 평균 기공 크기 및 높은 투과도를 위해 필수적이다. 평균 입자 크기는 용적 분포를 기본으로 마이크로 미터의 평균 입자 직경이다. 입자 크기는 당 분야의 당 업자들에게 잘 알려진 레이저 회절법을 사용한 입자 크기 분석기로 결정하였다. 부분적으로 또는 안전하게 미리-반응시킨 알루미늄 및 멀라이트 분말을 위해서는, 뱃치 성분이 평균 입자 크기가 적어도 약 15마이크로미터, 바람직하게는 적어도 약 20마이크로미터, 및 보다 바람직하게는 적어도 약 35마이크로미터이다. 그러나, 바람직한 원료물질은 알루미늄 티타네이트 및 멀라이트 상을 형성하기 위해 반응하는 산화물 소스이다. 이러한 원료 물질로는 실리카(SiO2), 알루미나(Al2O3), 및 티타니아(TiO2)를 포함한다. 알루미나-형성 소스는 다른 원료 물질의 부재시 충분히 높은 온도로 가열하였을 때, 실질적으로 순수한 알루미늄 산화물을 형성시키는 분말이다. 적절한 알루미나-형성원은 알파-알루미나, 감마-알루미나 또는 로-알루미나와 같은 전이 알루미나, 보에마이트, 알루미늄 하이드록사이드, 및 이들의 혼합물이다. 상기 알루미나-형성원은 상술한 다공도를 얻을 만큼 충분히 큰 입자크기와, 동시에 최종 구조물에 마이크로크래킹을 전개시킬 수 있는 튜브형태가 선택된다. 따라서, 알루미나 원의 입자크기는 약 5 내지 25마이크로미터, 및 바람직하게는 약 10 내지 15마이크로미터이다. 바람직한 알루미나 원은 알칸 케미칼 리미티드사(영국, 옥슨)에서 판매하는 Alutab?이다.
본 발명에서 바람직한 실리카-형성원은 코네티컷, 캐탄의 유리민 코오퍼레이션에서 판매하는 Silverbond?200과 같은 석영이다. 석영이 상술한 다공도를 형성시키고 본 발명의 구조물의 고유한 미세구조물을 형성시키는 데 중요한 역할을 하게됨을 발견하였다. 다른 실리카-형성원은 크리스토발라이트, 실리카 또는 졸-겔 실리카와 같은 비결정성 실리카, 제올라이트, 및 규조류의 실리카를 포함한다. 실리카 원으로써, 카올린의 사용은 본 발명에서는 바람직하지 않다. 이는 카올린이 다공도 및 미세구조에 부정적인 영향을 주며, 순환 안정성이 약해지기 때문이다. 실리카 원의 평균 입자 크기는 약 5 내지 20마이크로미터이고, 바람직하게는 8 내지 15마이크로미터이다.
티타니아-형성원은 바람직하게, 뉴저지, 클랜베리의 크로노스사에서 판매하는 Titanox Kronos?3020과 같은 루타일(rutile)이나, 이에 한정되는 것은 아니다. 티타니아-형성원의 평균 입자 크기는 구조물에서 원자핵이 빠르게 성장되어 비반응 산화물의 포획을 피하기 위해 중요하다. 따라서, 평균 입자 크기는 약 4 내지 20마이크로미터, 및 바람직하게 약 8 내지 16마이크로미터이다.
철 산화물(Fe2O3)로 바람직한 소스는 5 내지 30마이크로미터, 및 바람직하게는 약 14 내지 26마이크로미터의 입자 크기를 갖는 철 티타늄 산화물이다. 가장 바람직한 예로는 뉴저지, 버젠필드의 아틀랜틱 이퀴프먼트 엔지니어사에서 판매하는 Ilmenite이다. Ilmenite는 철 안정화 알루미늄 티타네이트 상을 형성시키는 반응을 개선할 수 있도록 1100℃에서 액상을 형성하는 성향때문에 바람직하다. 본 발명에서 알루미늄 티타네이트 상내에서 알루미늄에 대한 철의 등방성 치환은 약 0 내지 10몰%, 바람직하게는 약 8몰% 범위로 제한된다. 이는 약 0 내지 5.9중량%, 바람직하게는 최대 4.8중량%의 철 산화물 첨가로 얻을 수 있다.
본 발명의 방법에서, 원료 물질 혼합물에 흑연과 같은 기공 형성제가 존재하지 않는다는 점이 장점이다. 기공 형성제는 적절한, 일반적으로 큰 다공도 및/또는 조악한 평균 기공 직경을 얻기위해 그린 바디를 건조 또는 가열시키는 동안 연소하여 증발하여 변하는 입자 물질이다.
기공 형성제를 사용하지 않으므로해서, 소성 시간이 감소되고, 배압 및 CTE와 같은 물리적 특성의 변화를 줄일 수 있으며, 구조물의 내부와 외부사이의 특성차를 줄일 수 있는 장점이 있다. 다시 말해서, 기공 형성제는 만약 필요하다면 원료 물질에 선택적으로 포함시킬 수 있다.
원료 물질을 가소제, 윤활제, 바인더, 및 용매를 포함하는 유기 성분들과 함께 혼합시킨다. 메틸 셀루로스는 소성시키는 동안 이후 타게되는 유기 바인더로 사용하였다. 올레산은 분산제로 사용하는 데 바람직하다. 소듐 스테아레이트는 소듐 오염때문에 추천하지 않는다. 디글리콜 스테아레이트는 사용할 수 있으나 통상적으로 압출 성형단계 동안 약한 성형성(knitting)을 야기하여 소성시키는 동안 크랙 성형을 야기하게된다. 디글리콜 스테아레이트를 사용하려면, 약 1 내지 2중량%의 폴리에틸렌 글리콜을 윤활제로 제공하는 것이 필요하다. 물은 또한 용매로 선택적으로 첨가할 수 있다.
상기 혼합물을 이후 압출성형등으로 그린 허니콤 바디로 성형시키고, 선택적으로 건조시킨 다음, 최종 구조물을 형성시키기에 충분한 온도 및 시간 동안 소성시킨다. 상기 소성 단계는 전기가열 로 또는 가스 가마(kiln)에서 최대 1650 내지 1700℃의 최대 온도로 다양한 온도에 걸쳐 25 내지 30시간의 기간에 걸쳐 10 내지 200℃/hr 범위의 속도로 수행될 수 있으며, 로의 전원을 차단하여 냉각시켰다. 바람직한 실시예에서, 소성 스케쥴은 다음과 같다: 상온(22 내지 25℃)에서 1500 내지 1600℃의 온도로 약 8 내지 10시간에 걸쳐 가열시키고 최대 온도에서 약 4 내지 8시간 동안 유지시키며, 이후 1650 에서 1700℃의 최대 온도에서 약 2 내지 3시간에 걸쳐 가열시키고 최대 온도에서 30분 내지 60분간 유지시키며, 이후, 1575℃에서 1600℃의 온도로 약 1시간에 걸쳐서 낮추고, 이 온도에서 약 4 내지 5시간 유지시킨다. 최대 온도로의 짧은 이동은 상 및 마이크로크랙킹 전개, 낮은 수축도(< 5%)와 함께, 높은 상호연결성의 개방 다공도, 큰 평균 기공 직경 및 높은 투과도에 필수적이다.
본 발명에 따른 디젤 입자 필터의 대표적인 예, 이로 부터 얻게되는 장점은 하기 실시예를 통해 보다 구체적으로 설명하나, 이에 본 발명의 범주가 한정되는 것은 아니다.
실시예
약 1중량%(총 세라믹 물질의) 올레산 윤활제/압출성형 보조제를 약 8.36중량%의 Silverbond?200실리카와 약 10분 내지 15분간 혼합하였다. 58.46중량%의 Alutab?알루미나, 30.14중량%의 Rutile Kronos?3020 티타니아, 및 3,13중량%의 Ilmenite?철 티타늄 산화물(총 세라믹 물질의 중량%임)로 필수적으로 이루어진 뱃치 세라믹 물질의 잔여물을 5%의 메틸셀루로스 가소제/바인더와 함께 건조 혼합하였다. 상기 혼합물을 혼합-막대로 물과 함께 가공하였고 더욱 가공하여 전-압출성형을 통해 스파게티와 같은 덩어리로 공기를 뺏다. 이후 완전하게 가공된 조밀한 뱃치를 허니콤 그린 형태로 압출하고, 절연 오븐에서 약 15분간 건조시킨 후, 일반적인 오븐으로 옮겨서 밤새 건조시키고, 이후 상술한 바람직한 스케줄에 따라 소성시켰다.
하기 표 1은 산화물을 기초로 성분 예를 중량%로 나타내고 또한 상 어셈블리를 나타내었다. 하기 표 2는 측정한 물리적 특성을 나타내었다. 3g/㎤의 큰 밀도로 표시된 높은 열 용량 바디를 주목할 수 있다. 0.33×10-12㎡의 높은 투과도로 낮은 압력강하가 유지되고 결과적으로 엔진에 대한 배압이 낮게된다. 1700℃ 미만에서 구조물의 어떠한 변형도 관찰되지 않았다.

Claims (10)
- 다공성 세라믹으로 구성된 플러그된, 월-플로우 허니콤 필터 바디로 구성되고 전방 입구 말단에서 출구 말단으로 상기 바디를 가로지르는 다수의 평행한 말단-플러그된 셀 채널을 포함하며, 여기서:상기 세라믹은 총 바디의 60 내지 90중량%의 Al2(1-X)Fe2XTiO5, 여기서 상기 X는 0 내지 0.1인 화학양론을 갖는 철-알루미늄 티타테이트 고용체 및 10 내지 40%의 멀라이트(3Al2O3·2SiO2)를 함유하고, 산화물 기준으로, 3 내지 15중량%의 SiO2, 55 내지 65중량%의 Al2O3, 22 내지 40중량%의 TiO2 및 0 내지 10중량%의 Fe2O3로 필수적으로 이루어지며;상기 필터는 35 내지 55부피%의 다공도, 8 내지 20마이크로미터의 평균 기공 크기, 1650 내지 1700℃의 온도에서 소성시 적어도 0.30×10-12㎡의 투과도, 및 7분 간 200℃ 에서 1000℃의 온도로 열 사이클링, 및 7분 간 1100℃에서 200℃로 냉각시키는 단계에 필터를 100번 노출시킨 후 1% 미만의 선형치수 증가를 갖는 것을 특징으로 하는 디젤 배기가스 입자 필터.
- 제1항에 있어서, 상기 세라믹은 총 바디의 70 내지 80중량%의 Al2(1-X)Fe2XTiO5, 여기서 상기 X는 0 내지 0.1의 화학양론을 갖는 철-알루미늄 티타테이트 고용체 및 20 내지 30%의 멀라이트(3Al2O3·2SiO2)를 함유하고, 산화물 기준으로, 6 내지 12중량%의 SiO2, 57 내지 61중량%의 Al2O3, 26 내지 35중량%의 TiO 2 및 0.5 내지 5중량%의 Fe2O3로 필수적으로 이루어지며;상기 필터는 40 내지 50부피%의 다공도, 10 내지 15마이크로미터의 평균 기공 크기, 및 0.33 내지 1.00×10-12㎡의 투과도를 갖는 것을 특징으로 하는 디젤 배기가스 입자 필터.
- 제2항에 있어서, 상기 세라믹은 총 바디의 70중량%의 Al2(1-X)Fe2XTiO5, 여기서 상기 X는 0 내지 0.1의 화학양론을 갖는 철-알루미늄 티타테이트 고용체 및 20 내지 30%의 멀라이트(3Al2O3·2SiO2)를 함유하는 것을 특징으로 하는 디젤 배기가스 입자 필터.
- 제1항에 있어서, 상기 필터는 5 내지 15×10-7/℃의 상온 내지 1000℃에서 측정한 CTE, 500℃에서 적어도 3.2J㎝-3K-1의 열용량, 및 평방 인치당 적어도 500파운드의 원형 단면의 고체 로드에서 측정한 4점의 곡강도(modulus of rupture)를 더욱 갖는 것을 특징으로 하는 디젤 배기가스 입자 필터.
- 제4항에 있어서, 상기 필터는 5 내지 10×10-7/℃의 상온 내지 1000℃에서 측정한 CTE, 500℃에서 적어도 3.9J㎝-3K-1의 열용량, 및 평방 인치당 적어도 800파운드의 원형 단명의 고상 로드에서 측정한 4점의 곡강도(modulus of rupture)를 더욱 갖는 것을 특징으로 하는 디젤 배기가스 입자 필터.
- a. 산화물 기준으로 3 내지 15중량%의 SiO2, 55 내지 65중량%의 Al2O3, 22 내지 40중량%의 TiO2 및 0 내지 10중량%의 Fe2O3로 필수적으로 이루어진 세라믹 제품을 얻기 위해 선택된 분말 원료 물질 혼합물을 형성시키는 단계;b. 상기 혼합물을 그린 세라믹 제품으로 성형시키는 단계;c. 상기 그린 세라믹 제품을 1650 내지 1700℃의 온도로, 35 내지 55부피%의 다공도, 8 내지 20마이크로미터의 평균 기공 크기, 적어도 0.30×10-12㎡의 투과도, 및 7분간 200℃에서 1000℃로 열 순환, 및 7분 간 1100℃에서 200℃로 냉각시키는 단계에 1010번 노출된 후 1% 미만의 선형치수 증가를 갖는 멀라이트-알루미늄 티타네이트 세라믹 제품이 제조되기에 충분한 시간 동안 소성시키는 단계를 포함하는 것을 특징으로 하는 디젤 배기가스 여과용 구조물의 제조방법.
- 제6항에 있어서, 상기 원료 물질은 5 내지 20마이크로미터의 입자 크기를 갖는 실리카(SiO2);5 내지 25마이크로미터의 입자 크기를 갖는 알루미나(Al2O3);4 내지 20마이크로미터의 입자 크기를 갖는 티타니아(TiO2); 및총 뱃치 원료 물질의 약 0 내지 6중량%가 첨가된 철 산화물(Fe2O3)을 포함하는 산화물 소스를 포함하는 것을 특징으로 하는 방법.
- 제7항에 있어서, 상기 방법은 8 내지 15마이크로미터의 입자 크기를 갖는 실리카(SiO2);10 내지 15마이크로미터의 입자 크기를 갖는 알루미나(Al2O3);8 내지 16마이크로미터의 입자 크기를 갖는 티타니아(TiO2); 및총 뱃치 원료 물질의 약 0 내지 5중량%가 첨가된 철 산화물(Fe2O3)을 포함하는 산화물 소스를 포함하는 것을 특징으로 하는 방법.
- 제6항에 있어서, 상기 혼합물은 입구 및 출구, 상기 입구 말단에서 출구 말단으로 확장된 다수의 셀, 상기 셀은 다공성 벽을 가지며, 입구 말단에서의 셀 부분 및 출구 말단에서 셀 부분이 플러그된 허니콤으로 압출성형되는 것을 특징으로 하는 방법.
- 제9항에 있어서, 상기 소성 단계는 약 8 내지 10시간의 기간에 걸쳐서 상온(22 내지 25℃)에서 1500 내지 1600℃까지 가열시키고 약 4 내지 8시간 동안 최대 온도에서 유지시키는 단계, 1650 내지 1700℃의 최대 온도까지 약 2 내지 3시간에 걸쳐 가열시키고 최대 온도에서 약 30 내지 60분간 유지시키는 단계, 약 1시간에 걸쳐 약 1575 내지 1600℃ 온도로 낮추고, 약 4 내지 5시간 동안 유지시키는 단계를 포함하는 것을 특징으로 하는 방법.
