Description
本出願は、2006年12月21日に出願された米国仮特許出願第60,876,311号の利益を主張する(これは参照により本明細書に組み込まれる)。
i)セラミック粒子(ceramic grains)から構成され、セラミック製本体の流入口端から流出口端まで伸びる隣接する流入口流路及び流出口流路によって接続される流入口端及び流出口端を有し、流入口流路及び流出口流路が、流入口流路と、流出口流路との間における複数の織り合わされた(interlaced)薄いガスろ過性多孔性隔壁、及び、セラミックプラグによって規定されるモノリシックセラミックハニカム本体を形成すること(ただし、モノリシックハニカムは、セラミックハニカム本体のセラミック粒子を実質的に融合するようには十分に加熱されていない);
ii)微細構造変化化合物(microstructural altering compound)が、流路又は流路部分を規定する隔壁の表面又は内部に堆積させられるように、微細構造変化化合物を工程i)のセラミックハニカムの流路又は流路の一部分に挿入する工程;および
iii)工程ii)のセラミックハニカム本体を所定の温度に加熱し、その結果、セラミック粒子が実質的に融合して、(1)流路の長さに沿って微細構造的に異なる少なくとも1つの多孔性隔壁、(2)別の流路を規定する隔壁の少なくとも一部分とは微細構造的に異なる少なくとも1つの多孔性隔壁、又は、(3)これらの組合せである少なくとも1つの多孔性隔壁を有する多孔性のモノリシックハニカムフィルターを形成するようにすること、を含む方法である。
51重量部のTodd Darkボールクレイ(Kentucky−Tennessee Clay Co.、Mayfield、Ky.)及び49重量部のκ−アルミナ(Kappa Alumina ABA−6000−K、Selecto Scientific,Inc.、Suwanee、GA)から調製された素焼きモノリシックハニカムのおよそ40mm×40mm×130mmの小片を、2.726gのCe(NO3)3・6H2Oを含有する水溶液の10.5mLの中に端をつけて入れた。溶液が、モノリスの沈められた端における約40mmの帯域が湿るようにこの部品によって吸収された時、この部品を真空デシケーターに入れた。デシケーターを排気し、その後、NH3ガスで約300torrに戻して、セリウムイオン(MAC)を溶液から沈殿させた。10分後、NH3をデシケーターから除き、デシケーターを空気で戻した。この部品を取り出し、120℃のオーブンにおいて乾燥し、その後、空気中で600℃に加熱し、その温度で1時間保った。その後、この部品を、反応器が(720℃で600torrの代わりに)SiF4により750℃で500torrに満たされ、反応の残りを通して500torrで維持されたことを除いて、WO03/082773A1の実施例4に記載されているのと同じ様式でのSiF4との触媒反応によって針状ムライトに転換した。
実施例1と同じ様式で調製された素焼きモノリシックハニカムのおよそ18mm×18mm×100mmの小片を、0.354gのSr(NO3)2を含有する水溶液の3.0mLの中に端をつけて入れた。モノリスのおよそ60mmが湿るように液体を吸収させた後、この部品を120℃でオーブンにおいて乾燥し、その後、空気中で600℃に加熱し、その温度で1時間保った。その後、この部品を実施例1でのようにSiF4と反応させた。
実施例1において使用されたものと同様に素焼きされたモノリスの同一サイズの小片を、この小片がMACにより処理されなかったことを除いて、実施例において使用された同じ反応器操作で針状ムライトに転換した。
Claims (37)
- セラミック製本体の流入口端から流出口端まで伸びる隣接する流入口流路及び流出口流路によって接続される流入口端及び流出口端を有する多孔性セラミックハニカム本体を含み、前記流入口流路及び流出口流路が、前記流入口流路と流出口流路との間における複数の交錯する薄いガスろ過性多孔性隔壁によって、及び、セラミックプラグによって規定され、その結果、流入口流路が流入口用セラミックプラグをセラミック製本体の流出口端に有し、流出口流路が流出口用セラミックプラグをセラミック製本体の流入口端に有し、その結果、流体が流入口端に入った時、流体は、流出口端から出るために隔壁を通り抜けなければならないセラミックハニカムフィルターであって、セラミックハニカム本体が、(1)流路の長さに沿って微細構造的に異なる少なくとも1つの多孔性隔壁、(2)別の流路を規定する隔壁の少なくとも一部分とは微細構造的に異なる少なくとも1つの多孔性隔壁、又は、(3)これらの組合せである少なくとも1つの多孔性隔壁を有する、セラミックハニカムフィルター。

i)セラミック粒子から構成され、セラミック製本体の流入口端から流出口端まで伸びる隣接する流入口流路及び流出口流路によって接続される流入口端及び流出口端を有し、前記流入口流路及び流出口流路が、前記流入口流路と流出口流路との間における複数の織り合わされた薄いガスろ過性多孔性隔壁によって、及び、セラミックプラグによって規定されるモノリシックセラミックハニカム本体を形成すること(ただし、モノリシックハニカムは、セラミックハニカム本体のセラミック粒子を実質的に融合するようには十分に加熱されていない);
ii)微細構造変化化合物が、流路又は流路部分を規定する隔壁の表面又は内部に堆積させられるように、微細構造変化化合物を工程i)のセラミックハニカムの流路又は流路の一部分に挿入すること;および
iii)工程ii)のセラミックハニカム本体を所定の温度に加熱し、その結果、セラミック粒子が実質的に融合して、(1)流路の長さに沿って微細構造的に異なる少なくとも1つの多孔性隔壁、(2)別の流路を規定する隔壁の少なくとも一部分とは微細構造的に異なる少なくとも1つの多孔性隔壁、又は、(3)これらの組合せである少なくとも1つの多孔性隔壁を有する多孔性のモノリシックハニカムフィルターを形成するようにすること
