Description
25.35部のボールミル粉砕粘土、46.4部のアルミナ粉末、25.35部のカオリン粉末、0.3部の酸化鉄および2.6部の未精製タルクを混合して、均一な粉末混合物を形成する。この混合物を水中に分散し、混合し、かつ噴霧乾燥して、体積平均粒子径2〜3ミクロンを有し、また25〜100ミクロンの大きさを有する軽く凝集した塊体であるムライト前駆体粉末を形成する。この粉末前駆体を45ミクロン篩上に注ぎ、篩上に散布して、厚さ1〜2mmの層を形成する。
この時は堆積層の装填量を27g/Lとする点を除いて、実施例1を繰り返している。この場合、仮焼した識別層の厚さは約30ミクロンであり、本質的に、ハニカムの気孔のガス入口表面の全体が被覆される。仮焼後、生成物は、未処理の開始時ハニカムについての圧力低下よりも僅か9%大きいだけの圧力低下を示している。
この時は堆積層の装填量を46g/Lとする点を除いて、実施例1を繰り返している。仮焼した識別層の厚さは約60ミクロンであり、本質的に、ハニカムの気孔のガス入口表面の全体が被覆される。焼成後、生成物は、未処理の開始時ハニカムについての圧力低下よりも僅か23%大きいだけの圧力低下を示している。
この時は、基板が、気孔率42%を有する炭化ケイ素ハニカムである点を除いて、実施例1を再び繰り返している。堆積層の装填量は31g/Lである。装填されたハニカムを、実施例1の通りに仮焼している。
この時は、基板が、気孔率42%を有するセル12個×セル12個の炭化ケイ素ハニカム(セル46個/cm2)である点を除いて、実施例1を再び繰り返している。堆積層の装填量は38g/Lである。装填されたハニカムを、実施例1の通りに仮焼する。
実施例1において記述した一般的手順を使用して、約2〜3ミクロンの粒子径を有するアルミナ粉末を、25〜100ミクロンの凝集体として形成する。この凝集体を、交互セルにおいて未焼成プラグを有する1.90cm×1.90cm×7.6cmのムライト化したままの針状ムライトハニカム(セルサイズ、31/cm2)に装填する。約50g/Lの堆積層を、ハニカム中に導入する。装填されたハニカムを、実施例1のように仮焼して、厚さ約20ミクロンの識別層を生成させる。このフィルタを通過させる圧力低下は、開始時のハニカムの圧力低下よりも約25%大きい。
4つのさらなるコーティングしたフィルタを、実施例1において記述した一般的方法で調製している。これらの実施例中に使用したハニカムは、壁厚265ミクロンおよび細孔径15ミクロンを有する、実施例1において記述したものと同様の針状ムライトハニカムである。
4種のさらなる試料は、それぞれ粉末装填量18、26,28および44g/Lとして、実施例1および8〜11に記述した通り作製している。識別層を取り付けた仮焼ハニカムの透過性(permeability)は、ハニカムを通過して空気を流し、Rosemount3051圧力発信器を使用して、負圧を測定するステップによって測定される。空気流は、10L/分の増分で逓増させ、次のステップに進むまで60秒保持している。負圧は、1秒間隔で測定し、データをそれぞれの流速で平均する。透過性は下記の通りである:
実施例11:2.1×10-12k/(m2)、
実施例12:1.5×10-12k/(m2)、
実施例13:1.9×10-12k/(m2)、
実施例14:0.7×10-12k/(m2)。
コーティングのないハニカムの透過性は、約1.9×10-12k/(m2)である。
セリアおよびジルコニア触媒粉末(Darison CatalystからのDaricat CEZR 6201)の混合物を、25〜100ミクロン集合体(aggregate)として形成し、実施例1において記述した一般的方法で針状ムライトハニカム中に堆積させる。装填量は17g/Lである。次いで、装填されたハニカムを700℃で熱処理して、触媒粉末混合物を仮焼する。生成物のSEM像は、触媒がハニカムの壁のガス入口側表面上、またはこの表面直下の気孔の中に堆積されることを示している。このレベルの装填量では、壁のガス入口側の一部だけがコーティングされる。
この時は、触媒装填量44g/L粉末で、実施例15を繰り返している。
ZSM−5ゼオライト触媒粉末を、25〜100ミクロン集合体として形成し、実施例1において記述した一般的方法で針状ムライトハニカム中に堆積させる。装填量は22g/Lである。次いで、装填されたハニカムを700℃で熱処理して、触媒粉末混合物を仮焼する。生成物のSEM像は、触媒が本質的にハニカムの壁のガス入口側表面全体上に堆積されることを示している。

Claims (7)
- 少なくとも1つの多孔質壁を有するセラミック担体上に多孔質識別層を形成する方法であって、
(a)前記少なくとも1つの多孔質壁のガス出口側から前記少なくとも1つの多孔質壁のガス入口側まで、前記少なくとも1つの多孔質壁を貫通する、粒子凝集体を含むガス流の流れを設け、前記少なくとも1つの多孔質壁のガス出口側上に、前記凝集体の少なくとも一部が堆積して、前記凝集体、当該凝集体の成分粒子、もしくは前記凝集体及び前記成分粒子の両方からなる堆積層を形成するようにするステップであって、(1)前記粒子凝集体を構成する粒子の少なくとも一部が、セラミック材料もしくはセラミック材料への前駆体からなり、(2)前記粒子凝集体を構成する粒子が、0.01〜5ミクロン(μm)の大きさを有し、(3)前記凝集体が、10〜200ミクロンの大きさを有し、また(4)前記堆積層が、前記少なくとも1つの多孔質壁の厚さの端から端までの一部だけに広がる、ステップと、
(b)前記堆積層を仮焼して、前記多孔質識別層を前記少なくとも1つの多孔質壁のガス出口側上に形成するステップとを含む方法。 - 前記粒子凝集体がムライト前駆体の粒子を含み、また(b)のステップの間に、前記ムライト前駆体粒子がムライトを形成する、請求項1に記載の方法。
- 前記担体が、針状ムライトである、請求項1または2に記載の方法。
- 前記凝集体の少なくとも一部が、担体壁上に堆積する際分離して、一部もしくは全部分割されて前記凝集体の成分粒子に戻る、請求項1から3のいずれかに記載の方法。
- 前記多孔質壁が、少なくとも60%の気孔率を有する、請求項1から4のいずれかに記載の方法。
- 前記多孔質識別層が、0.1〜3ミクロンの細孔径を有する、請求項1から5のいずれかに記載の方法。
- 前記多孔質識別層が、40〜90%の気孔率を有する、請求項1から6のいずれかに記載の方法。
