본 발명은 2021년 9월 30일에 출원된 한국 특허 출원 제10-2021-0129837호 및 2022년 9월 22일에 출원된 한국 특허 제10-2022-0120161호에 기초한 우선권의 이익을 주장하며, 해당 한국 특허 출원의 문헌에 개시된 모든 내용을 본 명세서의 일부로서 포함한다.

본 발명은 그래프트 중합체의 제조방법에 관한 것으로서, 상세하게는 저장 안정성이 높고, 가공성 및 낙구 충격 강도가 우수한 그래프트 중합체의 제조방법에 관한 것이다.
디엔계 그래프트 중합체는 디엔계 고무질 중합체에 비닐 방향족계 단량체와 비닐 시아나이드계 단량체를 그래프트 중합하여 제조할 수 있다. 이러한 디엔계 그래프트 중합체는 기존의 고강도 폴리스티렌(HIPS: High-Impact polystyrene)과 비교하여 높은 내충격성, 내화학성, 열안정성, 착색성, 내피로성, 강성, 가공성 등의 물성이 우수하고, 이 중 가공성이 특히 우수하다. 이러한 특성으로 인해, 디엔계 그래프트 중합체는 자동차용 내외장재, 사무용 기기, 각종 전기·전자제품 등의 부품 또는 완구류 등에서 사용될 수 있다.
한편, 디엔계 그래프트 중합체를 포함하는 열가소성 수지 조성물의 내충격성은 디엔계 고무질 중합체를 조절하거나, 그래프트되는 단량체 단위의 조성(그라프팅 쉘의 조성)을 조절함으로써 제조할 수 있다. 또한, 열가소성 수지 조성물의 내충격성은 디엔계 그래프트 중합체와 함께 사용하는 비그래프트 중합체의 종류에 영향을 받는데, 비그래프트 중합체의 종류에 따라 내충격성의 효율을 극대화할 수 있는 디엔계 고무질 중합체의 평균 입경이 다르다. 이러한 디엔계 고무질 중합체의 평균 입경은 중합을 통해 조절하거나, 소입경 디엔계 고무질 중합체를 제조한 후 이를 비대화시켜 조절할 수 있다. 하지만, 비대화 시 응집제로 초산을 사용하는 경우, 과량의 응괴물이 발생하게 된다. 또한 이러한 응괴물의 발생을 감소시키기 위하여, 디엔계 고무질 중합체 라텍스의 농도를 낮추면 생산성이 저하되는 문제가 발생하였다. 이러한 문제를 해소하기 위하여 에틸렌성 불포화산 단량체 단위와 아크릴계 단량체 단위를 포함하는 산기 함유 아크릴계 중합체를 이용하는 방안이 제안되었으나, 이 경우, 디엔계 그래프트 중합체의 장기 저장 안정성이 저하되고, 가공성 및 낙구 충격 강도가 저하되는 문제가 발생하였다.

상술한 과제를 해결하기 위하여, (1) 본 발명은 제1 디엔계 고무질 중합체를 산기 함유 아크릴계 중합체로 비대화하여 제2 디엔계 고무질 중합체를 제조하는 단계; 상기 제2 디엔계 고무질 중합체 및 비이온계 유화제를 포함하는 제1 혼합물을 제조하는 단계; 및 상기 제1 혼합물의 존재하에 비닐 방향족계 단량체 및 비닐 시아나이드계 단량체를 중합하여 그래프트 중합체 라텍스를 제조하는 단계를 포함하는 그래프트 중합체의 제조방법을 제공한다.

(3) 본 발명은 상기 (1) 또는 (2)에 있어서, 상기 제1 혼합물은 상기 제2 디엔계 고무질 중합체와 상기 비이온계 유화제를 95.0:5.0 내지 99.5:0.5의 중량비로 포함하는 것인 그래프트 중합체의 제조방법을 제공한다.
(4) 본 발명은 상기 (1) 내지 (3) 중 어느 하나에 있어서, 상기 산기 함유 아크릴계 중합체는 에틸렌성 불포화산 단량체 단위 및 (메트)아크릴레이트계 단량체 단위를 포함하는 것인 그래프트 중합체의 제조방법을 제공한다.
(5) 본 발명은 상기 (1) 내지 (4) 중 어느 하나에 있어서, 상기 산기 함유 아크릴계 중합체는 중량 평균 분자량이 300,000 내지 600,000 g/mol인 것인 그래프트 중합체의 제조방법을 제공한다.
(6) 본 발명은 상기 (1) 내지 (5) 중 어느 하나에 있어서, 상기 제1 디엔계 고무질 중합체는 평균 입경이 50 내지 200 ㎚이고, 상기 제2 디엔계 고무질 중합체는 평균 입경이 250 내지 450 ㎚인 것인 그래프트 중합체의 제조방법을 제공한다.

본 발명의 제조방법을 따르면, 그래프트 중합체의 저장 안정성이 우수해질 뿐만 아니라, 가공성 및 낙구 충격 강도가 현저하게 개선될 수 있다.
이하, 본 발명에 대한 이해를 돕기 위하여 본 발명을 더욱 상세하게 설명한다.
본 명세서 및 청구범위에 사용된 용어나 단어는 통상적이거나 사전적인 의미로 한정해서 해석되어서는 아니되며, 발명자는 그 자신의 발명을 가장 최선의 방법으로 설명하기 위해 용어의 개념을 적절하게 정의할 수 있다는 원칙에 입각하여 본 발명의 기술적 사상에 부합하는 의미와 개념으로 해석되어야만 한다.
본 발명에서 산기 함유 아크릴계 중합체, 제1 디엔계 고무질 중합체, 제2 디엔계 고무질 중합체, 제3 디엔계 고무질 중합체, 제1 혼합물 및 제2 혼합물의 평균 입경은 동적 광산란(dynamic light scattering)법을 이용하여 측정할 수 있고, 상세하게는 Nicomp 社의 Nicomp 380 HPL를 이용하여 측정할 수 있다. 본 발명에서 평균 입경은 동적 광산란법에 의해 측정되는 입도 분포에 있어서의 산술 평균 입경, 산란강도(Intensity Distribution) 평균 입경을 의미할 수 있다.
본 발명에서 산기 함유 아크릴계 중합체의 중량 평균 분자량은 산기 함유 아크릴계 중합체 라텍스를 테트라히드로퓨란에 녹여 2 ㎎/㎖ 농도로 맞춘 후 12 시간 교반하고, 45 ㎚ 폴리테트라플루오로에틸렌 필터로 필터링한 후 겔투과 크로마토그래피 분석을 통해 측정할 수 있다.
본 발명에서 겔 함량은 하기의 기재된 방법으로 산출할 수 있다.
먼저, 디엔계 고무질 중합체 라텍스를 에탄올에 투입하면서 침전물을 수득한다. 상기 침전물을 철망에 거른 다음, 1차 건조한다. 수득된 1차 건조물을 톨루엔에 투입한 다음, 암실에서 보관한다. 팽윤된 침전물을 철망에 거른 후, 2차 건조하여 2차 건조물을 수득한다. 그리고, 1차 건조물 및 2차 건조물의 중량을 각각 측정한 후, 그 결과를 하기 식에 대입하여 겔 함량을 산출할 수 있다.

본 발명에서 제1 디엔계 고무질 중합체는 디엔계 단량체를 중합하여 제조한 것으로서, 상기 디엔계 단량체는 1,3-부타디엔, 이소프렌, 클로로프렌 및 피페릴렌으로 이루어진 군에서 선택된 1종 이상일 수 있고, 이 중 1,3-부타디엔이 바람직하다.
본 발명에서 에틸렌성 불포화산 단량체 단위는 에틸렌성 불포화산 단량체로부터 유래된 단위로서, 에틸렌성 불포화산 단량체는 아크릴산, 메타크릴산, 이타콘산, 크로톤산, 푸마르산 및 말레산으로 이루어진 군에서 선택되는 1종 이상일 수 있고, 이 중 메타크릴산이 바람직하다.
본 발명에서 (메트)아크릴레이트계 단량체 단위는 (메트)아크릴레이트계 단량체로부터 유래된 단위이다. 상기 (메트)아크릴레이트계 단량체는 아크릴레이트계 단량체와 메타크릴레이트계 단량체를 모두 포괄하는 용어일 수 있다. 상기 (메트)아크릴레이트계 단량체는 메틸 아크릴레이트, 에틸 아크릴레이트, 프로필 아크릴레이트, 부틸 아크릴레이트, 메틸 메타크릴레이트, 에틸 메타크릴레이트, 프로필 메타크릴레이트 및 부틸 메타크릴레이트로 이루어진 군에서 선택되는 1종 이상일 수 있고, 이 중 메틸 아크릴레이트 및 에틸 아크릴레이트로 이루어진 군에서 선택되는 1종 이상이 바람직하다.
본 발명에서 비닐 방향족계 단량체는 스티렌, α-메틸 스티렌, α-에틸 스티렌 및 p-메틸 스티렌으로 이루어진 군에서 선택되는 1종 이상일 수 있고, 이 중 스티렌이 바람직하다.
본 발명에서 비닐 시아나이드계 단량체는 아크릴로니트릴, 메타크릴로니트릴, 페닐아크릴로니트릴 및 α-클로로아크릴로니트릴로 이루어진 군에서 선택되는 1종 이상일 수 있고, 이 중 아크릴로니트릴이 바람직하다.
본 발명에서 개시제는 포타슘 퍼설페이트, 소듐 퍼설페이트, 암모늄 퍼설페이트, 쿠멘 히드로퍼옥시드, 디이소프로필 벤젠 히드로퍼옥시드, 아조비스 이소부티로니트릴, t-부틸 히드로퍼옥시드, 파라멘탄 히드로퍼옥시드 및 벤조일퍼옥시드로 이루어진 군에서 선택되는 1종 이상일 수 있고, 이 중 t-부틸 히드로퍼옥시드 및 쿠멘 히드로퍼옥시드로 이루어진 군에서 선택되는 1종 이상이 바람직하다.
본 발명에서 분자량 조절제는 α-메틸 스티렌 다이머, t-도데실 메르캅탄, n-도데실 메르캅탄, t-옥틸 메르캅탄, n-옥틸 메르캅탄, 사염화탄소, 염화메틸렌, 브롬화메틸렌, 테트라 에틸 티우람 다이 술파이드, 디펜타메틸렌 티우람 다이 술파이드, 디이소프로필키산토겐 다이 술파이드로 이루어진 군에서 선택되는 1종 이상일 수 있고, 이 중 α-메틸 스티렌 다이머 및 t-도데실 메르캅탄으로 이루어진 군에서 선택되는 1종 이상이 바람직하다.
상기 산화-환원계 촉매는 소듐 포름알데히드 술폭실레이트, 디소듐 디히드로겐 포스페이트, 디소듐 에틸렌디아민 테트라아세트테이트, 황산철(Ⅱ), 덱스트로즈, 소듐 피로포스페이트, 및 소듐 설페이트 이루어진 군에서 선택되는 1종 이상일 수 있고, 이 중 소듐 포름알데히드 술폭실레이트, 디소듐 디히드로겐 에틸렌디아민 테트라아세트테이트 및 황산철(Ⅱ)으로 이루어진 군에서 선택되는 1종 이상인 것이 바람직하다.
1. 그래프트 중합체의 제조방법
본 발명의 일 실시예에 따른 그래프트 중합체의 제조방법은 제1 디엔계 고무질 중합체를 산기 함유 아크릴계 중합체로 비대화하여 제2 디엔계 고무질 중합체를 제조하는 단계; 상기 제2 디엔계 고무질 중합체 및 비이온계 유화제를 포함하는 제1 혼합물을 제조하는 단계; 및 상기 제1 혼합물의 존재하에 비닐 방향족계 단량체 및 비닐 시아나이드계 단량체를 중합하여 그래프트 중합체 라텍스를 제조하는 단계를 포함한다.
본 발명자들은 비대화 공정을 통해 제조된 제2 디엔계 고무질 중합체와 비이온계 유화제를 혼합하면, 제2 디엔계 고무질 중합체의 저장 안정성이 현저하게 개선되어 장시간이 경과하여도 디엔계 고무질 중합체의 입경변화가 최소화될 뿐만 아니라, 응괴물이 생성되지 않거나 최소한으로 생성되는 것을 알아내었다. 또한, 그래프트 중합체 라텍스 안정성이 현저하게 개선되어 응괴물이 생성되지 않거나 최소한으로 형성되고, 가공성이 현저하게 개선되는 것을 알아내었다. 또한, 적절한 평균 입경을 구현하면서 멀티모달 입경 분포를 구현하는 그래프트 중합체가 제조되므로, 비그래프트 중합체에 고르게 분산될 수 있을 뿐만 아니라 충격 에너지 흡수 효과가 현저하게 높아져, 낙구 충격 강도도 현저하게 개선되는 것을 알아내었다. 이러한 사항을 기초로 하여, 본 발명자들은 본 발명을 완성하게 되었다.
이하, 본 발명의 일 실시예에 따른 그래프트 중합체의 제조방법을 상세하게 설명한다.
1) 제2 디엔계 고무질 중합체의 제조
먼저, 제1 디엔계 고무질 중합체를 산기 함유 아크릴계 중합체로 비대화하여 제2 디엔계 고무질 중합체를 제조한다.
상기 제1 디엔계 고무질 중합체는 평균 입경이 50 내지 200 ㎚, 바람직하게는 70 내지 180 ㎚, 보다 바람직하게는 90 내지 160 ㎚일 수 있다. 상술한 조건을 만족하면, 제1 디엔계 고무질 중합체의 제조 시 중합시간이 너무 길어져 생산성이 저하되는 문제를 해소할 수 있다. 또한, 산기 함유 아크릴계 중합체를 이용하였을 때, 목적하는 평균 입경을 갖도록 제1 디엔계 고무질 중합체를 용이하게 비대화시킬 수 있다.
상기 산기 함유 아크릴계 중합체는 에틸렌성 불포화산 단량체 단위 및 (메트)아크릴레이트계 단량체 단위를 포함한다. 상기 산기 함유 아크릴계 중합체는 에틸렌성 불포화산 단량체 단위 및 (메트)아크릴레이트계 단량체 단위를 1:99 내지 10:90, 바람직하게는 3:97 내지 8:92의 중량비로 포함할 수 있다. 상술한 조건을 만족하면, 제1 디엔계 고무질 중합체를 목적하는 크기로 용이하게 비대화시킬 수 있다. 또한, 다른 물질을 응집시키는 특성을 갖는 에틸렌성 불포화산 단량체가 적정량으로 사용되므로, 외관 특성 및 충격 강도가 우수한 그래프트 중합체를 제조할 수 있다.
상기 산기 함유 아크릴계 중합체는 중량 평균 분자량이 300,000 내지 600,000 g/mol, 바람직하게는 350,000 내지 550,000 g/mol일 수 있다. 상술한 조건을 만족하면, 제2 디엔계 고무질 중합체의 저장 안정성이 개선될 뿐만 아니라, 그래프트 중합체의 응괴물의 발생이 최소화되어 대량 생산에 적용할 수 있는 수준으로 중합안정성이 개선될 수 있다.
상기 산기 함유 아크릴계 중합체는 평균 입경이 50 내지 200 ㎚, 바람직하게는 60 내지 180 ㎚, 보다 바람직하게는 70 내지 160 ㎚일 수 있다. 상술한 조건을 만족하면, 외관 특성 및 충격 강도가 우수한 그래프트 중합체를 제조할 수 있다.
상기 산기 함유 아크릴계 중합체의 함량은 상기 제1 디엔계 고무질 중합체의 함량 100 중량부에 대하여, 0.5 내지 5.0 중량부, 바람직하게는 1.0 내지 4.0 중량부일 수 있다. 상술한 조건을 만족하면, 제1 디엔계 고무질 중합체가 용이하게 비대화되면서, 응괴현상이 발생하지 않을 수 있다.
상기 제2 디엔계 고무질 중합체는 평균 입경이 250 내지 450 ㎚, 바람직하게는 265 내지 430 ㎚, 보다 바람직하게는 280 내지 410 ㎚일 수 있다. 상술한 조건을 만족하면, 외관 특성 및 충격 강도가 우수한 그래프트 중합체를 제조할 수 있다.
한편, 상기 제1 디엔계 고무질 중합체, 산기 함유 아크릴계 중합체, 제2 디엔계 고무질 중합체는 라텍스 형태일 수 있으며, 이들의 함량은 고형분을 기준으로 할 수 있다.
2) 제1 혼합물의 제조
이어서, 상기 제2 디엔계 고무질 중합체 및 비이온계 유화제를 포함하는 제1 혼합물을 제조한다.
상기 제1 디엔계 고무질 중합체와 비이온계 유화제를 혼합시킨 후, 산기 함유 아크릴계 중합체로 비대화하면, 비대화된 디엔계 고무질 중합체의 저장 안정성이 개선되지 않는다. 또한, 상기 제1 디엔계 고무질 중합체가 산기 함유 아크릴계 중합체로 비대화하기 전에 비이온계 유화제를 투입하면, 지나치게 입도 분포가 높아져 상온 및 낙구 충격 강도가 저하된다. 그러나, 본 발명과 같이 제2 디엔계 고무질 중합체를 제조한 후에, 제2 디엔계 고무질 중합체와 비이온계 유화제를 포함하는 제1 혼합물을 제조하면, 제1 혼합물의 저장 안정성이 현저하게 개선되어, 제2 디엔계 고무질 중합체를 장시간 보관하여도, 입경의 변화가 최소화되고, 응괴물의 발생도 최소화된다.
상기 비이온계 유화제를 사용하면, 양이온계 유화제, 음이온계 유화제, 염기 대비, 제2 디엔계 고무질 중합체의 저장 안정성 및 쉘의 그래프트 중합 시 중합 안정성이 현저하게 개선될 수 있다.
상기 제1 혼합물은 상기 제2 디엔계 고무질 중합체와 상기 비이온계 유화제를 95.0:5.0 내지 99.5:0.5, 바람직하게는 96.0:4.0 내지 99.5:0.5의 중량비로 포함할 수 있다. 상술한 조건을 만족하면, 제2 디엔계 고무질 중합체의 저장 안정성 및 쉘의 그래프트 중합 시 중합 안정성이 개선될 수 있다.
상기 비이온계 유화제는 폴리(에틸렌글리콜) 및 폴리(에틸렌글리콜)-블록-폴리(프로필렌글리콜)-블록-폴리(에틸렌글리콜)로 이루어진 군에서 선택되는 1종 이상일 수 있다.
3) 그래프트 중합체 라텍스의 제조
상기 제1 혼합물의 존재하에 비닐 방향족계 단량체 및 비닐 시아나이드계 단량체를 중합하여 그래프트 중합체 라텍스를 제조한다.
상기 제1 혼합물의 함량은 상기 제1 혼합물, 비닐 방향족계 단량체 및 비닐 시아나이드계 단량체의 함량의 총합 100 중량부에 대하여, 30 내지 70 중량부, 바람직하게는 35 내지 65 중량부일 수 있다. 상술한 조건을 만족하면, 충격 강도가 우수한 그래프트 중합체를 제조할 수 있다.
상기 비닐 방향족계 단량체 및 비닐 시아나이드계 단량체의 함량의 총합은 상기 제1 혼합물, 비닐 방향족계 단량체 및 비닐 시아나이드계 단량체의 함량의 총합 100 중량부에 대하여, 30 내지 70 중량부, 바람직하게는 35 내지 65 중량부일 수 있다. 상술한 조건을 만족하면, 가공성 및 내화학성이 우수한 그래프트 중합체를 제조할 수 있다.
상기 비닐 방향족계 단량체 및 비닐 시아나이드계 단량체의 함량의 총합 100 중량부에 대하여, 상기 비닐 방향족계 단량체의 함량이 65 내지 80 중량부, 상기 비닐 시아나이드계 단량체의 함량이 20 내지 35 중량부일 수 있고, 바람직하게는 상기 비닐 방향족계 단량체의 함량이 68 내지 78 중량부, 상기 비닐 시아나이드계 단량체의 함량이 22 내지 32 중량부일 수 있다. 상술한 조건을 만족하면, 가공성 및 내화학성이 우수한 그래프트 중합체를 제조할 수 있다.
상기 그래프트 중합체 라텍스를 제조하는 단계에서는 개시제, 산화-환원계 촉매, 분자량 조절제, 유화제 및 수계 용매로 이루어진 군에서 선택되는 1종 이상을 더 투입할 수 있다.
상기 개시제의 종류는 상술한 바와 같고, t-부틸 히드로퍼옥시드 및 쿠멘 히드로퍼옥시드로 이루어진 군에서 선택되는 1종 이상이 바람직하다.
상기 개시제의 함량은 상기 제1 혼합물, 비닐 방향족계 단량체 및 비닐 시아나이드계 단량체의 함량의 총합 100 중량부에 대하여, 0.10 내지 3.00 중량부, 바람직하게는 0.25 내지 2.00 중량부일 수 있다. 상술한 조건을 만족하면, 유화 중합이 용이하게 수행되면서, 그래프트 중합체 내 잔류량은 최소화될 수 있다.
상기 산화-환원계 촉매의 함량은 상기 제1 혼합물, 비닐 방향족계 단량체 및 비닐 시아나이드계 단량체의 함량의 총합 100 중량부에 대하여, 0.1000 내지 2.000 중량부, 바람직하게는 0.3000 내지 0.1500 중량부일 수 있다. 상술한 조건을 만족하면, 비교적 낮은 온도에서 중합을 용이하게 개시할 수 있다.
상기 분자량 조절제의 함량은 상기 제1 혼합물, 비닐 방향족계 단량체 및 비닐 시아나이드계 단량체의 함량의 총합 100 중량부에 대하여, 0.2 내지 2.0 중량부, 바람직하게는 0.4 내지 1.3 중량부일 수 있다. 상술한 조건을 만족하면, 저장 안정성, 가공성 및 낙구 충격 강도가 우수한 그래프트 중합체를 제조할 수 있다.
상기 유화제의 함량은 상기 제1 혼합물, 비닐 방향족계 단량체 및 비닐 시아나이드계 단량체의 함량의 총합 100 중량부에 대하여, 0.10 내지 3.00 중량부, 바람직하게는 0.25 내지 2.00 중량부일 수 있다. 상술한 조건을 만족하면, 중합 안정성 및 라텍스 안정성이 개선될 수 있다.
상기 수계 용매는 이온교환수일 수 있다.
중합이 완료되면 응집, 숙성, 세척 및 건조 공정을 더 수행하여, 분말 형태인 그래프트 중합체를 수득할 수 있다.
한편, 멀티모달 입경 분포를 갖는 그래프트 중합체를 제조하기 위하여, 본 발명의 일 실시예를 따른 그래프트 중합체의 제조방법은 상기 그래프트 중합체 라텍스를 제조하는 단계 이전에, 디엔계 단량체를 중합하여 제3 디엔계 고무질 중합체를 제조하는 단계; 및 상기 제3 디엔계 고무질 중합체 및 비이온계 유화제를 포함하는 제2 혼합물을 제조하는 단계를 포함하고, 상기 그래프트 중합체 라텍스를 제조하는 단계는 상기 제1 혼합물 및 상기 제2 혼합물의 존재하에 상기 비닐 방향족계 단량체 및 비닐 시아나이드계 단량체를 중합하여 그래프트 중합체 라텍스를 제조하는 단계일 수 있다.
상기 제3 디엔계 고무질 중합체를 제조하는 단계는 멀티모달 입경 분포를 갖는 그래프트 중합체를 제조하기 위하여, 별도의 비대화 공정 없이 중합만으로 제조된 것일 수 있다.
상기 제3 디엔계 고무질 중합체는 평균 입경이 250 내지 450 ㎚, 바람직하게는 270 내지 430 ㎚, 보다 바람직하게는 290 내지 410 ㎚일 수 있다. 상술한 조건을 만족하면, 외관 특성 및 충격 강도가 우수한 그래프트 중합체를 제조할 수 있다.
상기 제2 혼합물은 상기 제3 디엔계 고무질 중합체와 상기 비이온계 유화제를 95.0:5.0 내지 99.5:0.5, 바람직하게는 96.0:4.0 내지 99.5:0.5의 중량비로 포함할 수 있다. 상술한 조건을 만족하면, 제2 혼합물의 저장 안정성이 개선되고, 쉘의 중합 시 중합 안정성이 개선될 수 있다.
상기 비이온계 유화제의 종류는 상술한 바와 같다.
상기 제1 혼합물과 제2 혼합물의 함량의 총합은 상기 제1 혼합물, 제2 혼합물, 비닐 방향족계 단량체 및 비닐 시아나이드계 단량체의 함량의 총합 100 중량부에 대하여, 30 내지 70 중량부, 바람직하게는 35 내지 65 중량부일 수 있다. 상술한 조건을 만족하면, 상온 및 낙구 충격 강도가 모두 우수한 그래프트 중합체를 제조할 수 있다.
상기 제1 혼합물과 제2 혼합물의 중량비는 95:5 내지 50:50, 바람직하게는 90:10 내지 50:50일 수 있다. 상술한 조건을 만족하면, 상온 및 낙구 충격 강도가 모두 우수한 그래프트 중합체를 제조할 수 있다.
상기 비닐 방향족계 단량체와 비닐 시아나이드계 단량체 함량의 총합은 상기 제1 혼합물, 제2 혼합물, 비닐 방향족계 단량체 및 비닐 시아나이드계 단량체의 함량의 총합 100 중량부에 대하여, 30 내지 70 중량부, 바람직하게는 35 내지 65 중량부일 수 있다. 상술한 조건을 만족하면, 가공성 및 내화학성이 우수한 그래프트 중합체를 제조할 수 있다.
상기 비닐 방향족계 단량체와 비닐 시아나이드계 단량체의 중량비는 65:35 내지 80:20, 바람직하게는 70:30 내지 78:22일 수 있다. 상술한 조건을 만족하면, 가공성 및 내화학성이 우수한 그래프트 중합체를 제조할 수 있다.
그리고, 제2 혼합물을 사용하지 않고 그래프트 중합체 라텍스를 제조할 때와 비교하여, 개시제, 분자량 조절제, 산화-환원계 촉매, 유화제 및 수계 용매의 함량은 함량 기준이 제1 혼합물, 제2 혼합물, 비닐 방향족계 단량체 및 비닐 시아나이드계 단량체의 함량의 총합 100 중량부로 변경된 것을 제외하고는, 동일할 수 있다.
그리고, 그래프트 중합체 라텍스의 제조가 완료되면, 응집, 숙성, 세척 및 건조 공정을 더 수행하여, 그래프트 중합체 분말을 수득할 수 있다.
이하, 본 발명이 속하는 기술 분야에서 통상의 지식을 가진 자가 용이하게 실시할 수 있도록 본 발명의 실시예에 대하여 상세히 설명한다. 그러나 본 발명은 여러 가지 상이한 형태로 구현될 수 있으며 여기에서 설명하는 실시예에 한정되지 않는다.
제조예 1
메타크릴산(MAA) 3 중량부, 메틸 아크릴레이트 97 중량부, 포타슘 퍼설페이트 1.0 중량부, t-도데실 메르캅탄 0.5 중량부, 이온교환수 50 중량부 및 소듐 도데실 벤젠 술포네이트 0.5 중량부를 혼합한 중합 용액을 제조하였다.
질소 치환된 중합 반응기에 이온교환수 150 중량부 및 소듐 도데실 벤젠 술포네이트 0.2 중량부를 투입하고, 내부 온도를 75 ℃로 승온시켰다. 상기 반응기에 상기 중합 용액을 일정한 속도로 7 시간 동안 연속 투입하면서 중합을 수행하여 산기 함유 아크릴계 중합체 라텍스(중량 평균 분자량: 400,000 g/mol)를 제조하였다.
제조예 2
메타크릴산(MAA) 5 중량부, 에틸 아크릴레이트 95 중량부, 포타슘 퍼설페이트 1.0 중량부, t-도데실 메르캅탄 0.3 중량부, 이온교환수 50 중량부 및 소듐 도데실 벤젠 술포네이트 0.5 중량부를 혼합한 중합 용액을 제조하였다.
질소 치환된 중합 반응기에 이온교환수 150 중량부 및 소듐 도데실 벤젠 술포네이트 0.2 중량부를 투입하고, 내부 온도를 75 ℃로 승온시켰다. 상기 반응기에 상기 중합 용액을 일정한 속도로 7 시간 동안 연속 투입하면서 중합을 수행하여 산기 함유 아크릴계 중합체 라텍스(중량 평균 분자량: 550,000 g/mol)를 제조하였다.
실시예 1
<제2 디엔계 고무질 중합체의 제조>
제1 부타디엔 고무질 중합체 라텍스(평균 입경: 120 ㎚, 겔 함량: 90 중량%) 100 중량부(고형분 기준)를 교반하면서 45 ℃까지 승온시켰다. 그 후, 제조예 1의 산기 함유 아크릴계 중합체 라텍스 2.5 중량부(고형분 기준)를 투입 및 혼합하여 제2 부타디엔 고무질 중합체 라텍스(평균 입경: 370 ㎚)를 제조하였다.
<제1 혼합물의 제조>
상기 제2 부타디엔 고무질 중합체 라텍스 99.5 중량부(고형분 기준)에 폴리(에틸렌글리콜) 0.5 중량부를 투입한 후, 10 분 동안 교반하면서 숙성시켜 제1 혼합물을 제조하였다.
<그래프트 중합체의 제조>
질소 치환된 반응기에 상기 제1 혼합물 58 중량부(고형분 기준)를 투입한 후 60 ℃로 승온하였다. 승온이 완료되면, t-부틸 히드로퍼옥시드 0.05 중량부, 덱스트로즈 0.06 중량부, 소듐 피로포스페이트 0.06 중량부, 황산철(Ⅱ) 0.0015 중량부를 일괄 투입하였다. 이어서, 상기 반응기에 이온교환수 30 중량부, 스티렌 32 중량부, 아크릴로니트릴 10 중량부, 지방산 포타슘 0.5 중량부 및 쿠멘 히드로퍼옥시드 0.20 중량부로 이루어진 단량체 혼합물을 4 시간 동안 일정한 양으로 연속 투입하면서 중합하여 그래프트 중합체 라텍스를 제조하였다.
상기 그래프트 중합체 라텍스를 MgSO4로 응집시키고, 숙성, 세척, 탈수 및 건조하여 그래프트 중합체 분말을 제조하였다.
실시예 2 및 실시예 3
실시예 1의 제1 혼합물의 제조에서 제2 부타디엔 고무질 중합체 라텍스의 함량(고형분)과 폴리(에틸렌글리콜)의 함량을 하기 표 1과 같이 변경한 것을 제외하고는, 실시예 1과 동일한 방법으로 제2 디엔계 고무질 중합체, 제1 혼합물 및 그래프트 중합체를 제조하였다.
실시예 4
<제2 디엔계 고무질 중합체의 제조>
제1 부타디엔 고무질 중합체 라텍스(평균 입경: 100 ㎚, 겔 함량: 93 중량%) 100 중량부(고형분 기준)를 교반하면서 45 ℃까지 승온시켰다. 그 후, 제조예 2의 산기 함유 아크릴계 중합체 라텍스 2.5 중량부(고형분 기준)를 투입 및 혼합하여 제2 부타디엔 고무질 중합체 라텍스(평균 입경: 400 ㎚)를 제조하였다.
<제1 혼합물의 제조>
상기 제2 부타디엔 고무질 중합체 라텍스 97.5 중량부(고형분 기준)에 폴리(에틸렌글리콜) 2.5 중량부를 투입한 후, 30 분 동안 교반하면서 숙성시켜 제1 혼합물을 제조하였다.
<제3 디엔계 고무질 중합체의 제조>
질소로 치환된 반응기에 이온교환수 65 중량부, 1,3-부타디엔 75 중량부, 포타슘 로지네이트 1.2 중량부, 포타슘 올레이트 0.8 중량부, t-도데실 메르캅탄 0.3 중량부, K2CO3 0.8 중량부, 포타슘 퍼설페이트 0.3 중량부를 일괄 투입하고, 상기 반응기의 내부 온도를 70 ℃로 승온시킨 후 중합하였다. 중합전환율이 35 %인 시점에 상기 반응기에 1,3-부타디엔 20 중량부, 포타슘 로지네이트 0.3 중량부를 투입한 후, 상기 반응기의 내부 온도를 75 ℃로 승온시킨 후 중합하였다. 중합전환율이 60 %인 시점에, 1,3-부타디엔 15 중량부를 투입하고, 상기 반응기의 온도를 80 ℃까지 승온시킨 후 중합하였고, 중합전환율이 95 %인 시점에 중합을 종료하여, 제3 부타디엔 고무질 중합체 라텍스(평균 입경: 300 ㎚, 겔 함량: 87 중량%)를 수득하였다.
<제2 혼합물의 제조>
상기 제3 부타디엔 고무질 중합체 라텍스 98.0 중량부(고형분 기준)에 폴리(에틸렌글리콜)-블록-폴리(프로필렌글리콜)-블록-폴리(에틸렌글리콜)(BASF 社의 Pluronic PE6800) 2.0 중량부를 투입한 후, 30 분 동안 교반하면서 숙성시켜 제2 혼합물을 제조하였다.
<그래프트 중합체의 제조>
질소 치환된 반응기에 상기 제1 혼합물 39 중량부(고형분 기준), 상기 제2 혼합물 26 중량부(고형분 기준)를 투입한 후 상기 반응기의 내부 온도를 60 ℃로 승온하였다. 이어서, 상기 반응기에 t-부틸 히드로퍼옥시드 0.05 중량부, 덱스트로즈 0.0600 중량부, 소듐 피로포스페이트 0.0600 중량부 및 황산철(Ⅱ) 0.0015 중량부를 일괄 투입하였다. 이어서, 이온교환수 30 중량부, 스티렌 27 중량부, 아크릴로니트릴 8 중량부, 포타슘 올레이트 0.5 중량부, 쿠멘 히드로퍼옥시드 0.20 중량부로 이루어진 단량체 혼합물을 상기 반응기에 4 시간 동안 일정한 양으로 연속 투입하면서 중합하여 그래프트 중합체 라텍스를 제조하였다.
상기 그래프트 중합체 라텍스를 MgSO4로 응집시키고, 숙성, 세척, 탈수 및 건조하여 그래프트 중합체 분말을 제조하였다.
비교예 1
<제2 디엔계 고무질 중합체의 제조>
제1 부타디엔 고무질 중합체 라텍스(평균 입경: 120 ㎚, 겔 함량: 90 중량%) 100 중량부(고형분 기준)를 교반하면서 45 ℃까지 승온시켰다. 그 후, 제조예 1의 산기 함유 아크릴계 중합체 라텍스 2.5 중량부(고형분 기준)를 투입 및 혼합하여 제2 부타디엔 고무질 중합체 라텍스(평균 입경: 370 ㎚)를 제조하였다.

제1 부타디엔 고무질 중합체 라텍스(평균 입경: 120 ㎚, 겔 함량: 90 중량%) 97.5 중량부(고형분 기준)에 폴리(에틸렌글리콜) 2.5 중량부를 투입한 후, 교반하면서 45 ℃까지 승온시켰다. 그 후, 제조예 1의 산기 함유 아크릴계 중합체 라텍스 2.5 중량부(고형분 기준)를 투입 및 혼합하여 제2 부타디엔 고무질 중합체 라텍스(평균 입경: 300 ㎚)를 제조하였다.

제1 부타디엔 고무질 중합체 라텍스(평균 입경: 120 ㎚, 겔 함량: 90 중량%) 97.5 중량부(고형분 기준)를 교반하면서 45 ℃까지 승온시켰다. 그 후, 제조예 1의 산기 함유 아크릴계 중합체 라텍스 2.5 중량부(고형분 기준)를 투입하고, 바로 폴리(에틸렌글리콜) 2.5 중량부를 투입하였다. 이들을 30 분 동안 혼합하여 제2 부타디엔 고무질 중합체 라텍스(평균 입경: 270 ㎚)를 제조하였다.
<그래프트 중합체의 제조>
질소 치환된 반응기에 상기 제2 부타디엔 고무질 중합체 58 중량부(고형분 기준)를 투입한 후 60 ℃로 승온하였다. 승온이 완료되면, t-부틸 히드로퍼옥시드 0.05 중량부, 덱스트로즈 0.06 중량부, 소듐 피로포스페이트 0.06 중량부, 황산철(Ⅱ) 0.0015 중량부를 일괄 투입하였다. 이어서, 상기 반응기에 이온교환수 30 중량부, 스티렌 32 중량부, 아크릴로니트릴 10 중량부, 지방산 포타슘 0.5 중량부 및 쿠멘 히드로퍼옥시드 0.20 중량부로 이루어진 단량체 혼합물을 4 시간 동안 일정한 양으로 연속 투입하면서 중합하여 그래프트 중합체 라텍스를 제조하였다.
상기 그래프트 중합체 라텍스를 MgSO4로 응집시키고, 숙성, 세척, 탈수 및 건조하여 그래프트 중합체 분말을 제조하였다.
실험예 1
실시예 및 비교예의 제1 혼합물의 저장 안정성을 하기와 같이 측정하고, 그 결과를 하기 표 1 및 표 2에 나타내었다. 비교예 1, 비교예 2 및 비교예 5의 경우, 제1 혼합물 대신 제2 디엔계 고무질 중합체를 이용하여 저장 안정성을 측정하였다.
(1) 입경 변화(㎚): 제1 혼합물의 평균 입경을 동적 광산란법으로 측정하였다. 그리고, 제1 혼합물 라텍스를 1 ℓ 병에 담아서 밀봉한 후, 평균온도가 55 ℃로 유지되는 수조에 3 일 동안 저장한 후, 제1 혼합물의 평균 입경을 동적 광산란법으로 측정하였다. 그리고, 평균 입경 측정 값을 하기 식에 대입하여, 입경 변화를 산출하였다.
입경 변화(㎚) = (3 일 동안 저장한 후의 제1 혼합물의 평균 입경) - (저장 전의 제1 혼합물의 평균 입경)
(2) 응괴물(ppm): 제1 혼합물 라텍스를 100 메시(mesh) 철망 필터에 거른 뒤 철망 위에 통과되지 못한 중합물을 100 ℃의 열풍건조기에서 1 시간 동안 건조한 뒤, 제1 혼합물 라텍스 내 제1 혼합물의 고형분 중량에 대한, 건조물의 중량의 비율로 나타내었다.

실험예 2
실시예 및 비교예의 그래프트 중합체의 물성을 하기와 같이 측정하고, 그 결과를 하기 표 1 및 표 2에 나타내었다.
(1) 응괴물(ppm): 그래프트 중합체 라텍스를 100 메시 철망 필터에 거른 뒤 철망 위에 통과되지 못한 중합물을 100 ℃의 열풍건조기에서 1 시간 동안 건조한 뒤, 건조물의 중량과 그래프트 중합체 라텍스 중 그래프트 중합체의 중량을 하기 식에 대입하여, 응괴물의 함량을 산출하였다.
응괴물(ppm) = {(100 메시 철망을 통과하지 못한 중합물의 건조물의 중량)/(그래프트 중합체의 중량)} × 1,000,000
(2) 입도 분포(Coefficient of Variation): 입도 분포는 그래프트 중합체의 평균 입경에 대한 그래프트 중합체의 입경의 표준 편차를 의미하는 것(그래프트 중합체의 입경의 표준 편차/그래프트 중합체의 평균 입경)으로서, 동적 광산란법으로 측정하였다. 여기서, 입도 분포의 값이 0.40 이상인 경우, 멀티모달 디엔계 고무질 중합체가 제조된 것으로 판단하였다.
실험예 3
실시예 및 비교예의 그래프트 중합체 25 중량부, 스티렌/아크릴로니트릴 비그래프트 중합체(아크릴로니트릴 단량체 단위: 24 중량%, 겔투과 크로마토그래피로 측정한 중량 평균 분자량: 130,000 g/mol) 75 중량부를 혼합하여 열가소성 수지 조성물을 제조하였다. 이 열가소성 수지 조성물을 압출하여 펠렛을 제조한 후, 사출하여 시편을 제조하였다. 이 시편의 물성을 하기에 기재된 방법으로 측정하고, 그 결과를 하기 표 1 및 표 2에 나타내었다.
(1) 유동 지수(Melt Flow Index, g/10 min): ASTM D1238에 의거하여 220 ℃, 10 ㎏ 조건 하에서 측정하였다.
(2) 상온 충격 강도 (㎏·m/m, 1/4 In): 23 ℃에서 ASTM D256에 의거하여 측정하였다.
(3) 낙구 충격 강도(J): 23 ℃에서 ASTM D3763에 의거하여 측정하였다.

표 1 및 표 2를 참조하면, 실시예 1 내지 실시예 4는 제1 혼합물의 저장 안정성이 우수하고, 그래프트 중합체의 응괴물이 적어 중합 안정성이 우수하고, 제조 효율이 우수하였다. 또한, 실시예 1 내지 실시예 4는 그래프트 중합체의 입도 분포가 높으므로 멀티모달 입경 분포를 갖고, 이로 인해 시편의 낙구 충격 강도가 우수한 것을 알 수 있었다.하지만, 제2 디엔계 고무질 중합체와 유화제를 혼합하지 않은 비교예 1은, 실시예 1 내지 실시예 4 대비, 제1 혼합물의 저장 안정성이 저하되었다.비대화 전에 제1 디엔계 고무질 중합체와 비이온계 유화제를 혼합한 비교예 2는, 실시예 1 내지 실시예 4 대비, 제1 혼합물의 저장 안정성이 저하되었고, 시편의 상온 및 낙구 충격 강도가 저하되었다.
제2 디엔계 고무질 중합체와 지방산 포타슘을 혼합한 비교예 3은, 실시예 1 내지 실시예 4 대비, 저장 안정성이 저하되었고, 시편의 상온 및 낙구 충격 강도가 저하되었다.
제2 디엔계 고무질 중합체와 염기를 혼합한 비교예 4는, 실시예 1 내지 실시예 4 대비, 저장 안정성이 저하되었고, 시편의 낙구 충격 강도가 다소 저하되었다.
제2 디엔계 고무질 중합체의 제조 시 제조예 1의 산기 함유 아크릴계 중합체의 투입 직후 폴리(에틸렌글리콜)을 투입한 비교예 5는, 실시예 1 내지 실시예 4 대비, 비대화가 충분히 일어나지 않아 제2 디엔계 고무질 중합체의 평균 입경이 작았고, 그래프트 중합체의 입도 분포가 지나치게 높아졌다. 이로 인해 시편의 상온 및 낙구 충격 강도가 저하되었다.
Claims (10)
- 제1 디엔계 고무질 중합체를 산기 함유 아크릴계 중합체로 비대화하여 제2 디엔계 고무질 중합체를 제조하는 단계;상기 제2 디엔계 고무질 중합체 및 비이온계 유화제를 포함하는 제1 혼합물을 제조하는 단계; 및상기 제1 혼합물의 존재하에 비닐 방향족계 단량체 및 비닐 시아나이드계 단량체를 중합하여 그래프트 중합체 라텍스를 제조하는 단계를 포함하는 그래프트 중합체의 제조방법.
- 청구항 1에 있어서,상기 비이온계 유화제는 폴리(에틸렌글리콜) 및 폴리(에틸렌글리콜)-블록-폴리(프로필렌글리콜)-블록-폴리(에틸렌글리콜)로 이루어진 군에서 선택되는 1종 이상인 것인 그래프트 중합체의 제조방법.
- 청구항 1에 있어서,상기 제1 혼합물은 상기 제2 디엔계 고무질 중합체와 상기 비이온계 유화제를 95.0:5.0 내지 99.5:0.5의 중량비로 포함하는 것인 그래프트 중합체의 제조방법.
- 청구항 1에 있어서,상기 산기 함유 아크릴계 중합체는 에틸렌성 불포화산 단량체 단위 및 (메트)아크릴레이트계 단량체 단위를 포함하는 것인 그래프트 중합체의 제조방법.
- 청구항 1에 있어서,상기 산기 함유 아크릴계 중합체는 중량 평균 분자량이 300,000 내지 600,000 g/mol인 것인 그래프트 중합체의 제조방법.
- 청구항 1에 있어서,상기 제1 디엔계 고무질 중합체는 평균 입경이 50 내지 200 ㎚이고,상기 제2 디엔계 고무질 중합체는 평균 입경이 250 내지 450 ㎚인 것인 그래프트 중합체의 제조방법.
- 청구항 1에 있어서,상기 그래프트 중합체 라텍스를 제조하는 단계 이전에,디엔계 단량체를 중합하여 제3 디엔계 고무질 중합체를 제조하는 단계; 및상기 제3 디엔계 고무질 중합체 및 비이온계 유화제를 포함하는 제2 혼합물을 제조하는 단계를 포함하고,상기 그래프트 중합체 라텍스를 제조하는 단계는상기 제1 혼합물 및 상기 제2 혼합물의 존재하에 상기 비닐 방향족계 단량체 및 비닐 시아나이드계 단량체를 중합하여 그래프트 중합체 라텍스를 제조하는 단계인 것인 그래프트 중합체의 제조방법.
- 청구항 7에 있어서,상기 제3 디엔계 고무질 중합체는 평균 입경이 250 내지 450 ㎚인 것인 그래프트 중합체의 제조방법.
- 청구항 7에 있어서,상기 제2 혼합물은 상기 제3 디엔계 고무질 중합체와 상기 비이온계 유화제를 95.0:5.0 내지 99.5:0.5의 중량비로 포함하는 것인 그래프트 중합체의 제조방법.
- 청구항 7에 있어서,상기 제1 혼합물과 제2 혼합물의 중량비는 95:5 내지 50:50인 것인 그래프트 중합체의 제조방법.
