Abstract
Description
とりわけ、航空機ラジアルタイヤは、タクシーイングと言われる陸走行時の高負荷に耐えうる大きいサイズのタイヤであり、補強材に使用される繊維コードには総繊度を増大させることが求められる。具体的にはコードの総繊度が5000dtex以上のコードとする必要がある。また、タイヤに対して、軽量化、低燃費化、省資源化の要求も強い。
従来、タイヤの軽量化の課題に対して、タイヤ内のプライの配置方法を検討し、高耐久性を維持しつつも、プライの使用量を減少させ、軽量化を達成する検討がなされてきたが、プライそのものの軽量化に関しては、検討例が少ない。

そこで、本発明者らは、鋭意検討し実験を重ねた結果、太繊度の撚糸工程における給糸時張力を擦過損傷の少ない方法で制御することで、撚糸時の擦過損傷を抑えつつ、繊維の引き揃えを良好に行い、コードの撚糸構造の均一化を図り、高負荷用途での耐久性に優れ、タイヤの軽量化に寄与しうる有機繊維合撚糸コードを得ることができることを見出し、本発明を完成するに至ったものである。
[1]有機繊維からなる合撚糸コードであって、総繊度が5000dtex以上15000dtex以下であり、下記式:

により求められる、該合撚糸コードを構成する解撚糸間の撚り糸長差係数が1.5%以下であり、かつ、破断強度が7.0cN/dtex以上であることを特徴とする有機繊維合撚糸コード。

本実施形態の合撚糸コードを構成する繊維は、有機繊維であり、例えば、ポリヘキサメチレンアジパミド繊維、ポリエチレンテレフタレート繊維、レーヨンなどである。中でも、ゴム接着性、耐熱性、耐久性の観点から、ポリヘキサメチレンアジパミド繊維が特に好ましい。
有機繊維合撚糸コードの総繊度は、5000dtex以上15000dtex以下である。15000dtex以下であれば、単体プライの剛性を抑えることができ、タイヤ製造に差し支えることがない。
また、該コードを構成する原糸間の撚り糸長差係数が1.5%以下であることを満足する必要があり、より好ましくは、1.4%以下、さらに好ましくは、1.3%以下、よりさらに好ましくは1.2%以下、最も好ましくは0.9%以下である。ここでいう、合撚糸コードとは、単一種類、あるいは複数種類の複数本の原糸を撚糸工程で撚り合わせて、一本のコードとしたものである。
撚り糸長差係数(%)=(解撚糸間の糸長差の最大値)/(解撚糸の糸長の平均値)×100
により求める。
撚り糸長差係数の値が1.5%以下で低い値であるほど撚糸構造の均一性がよく、トッピング装置へシート状の複数本のコード供給をする際、各コード間の引き揃えが均一で、トッピングシートの表面平坦性を満たすためにゴム被覆時のゴム厚み(使用量)を薄くすることが可能となり、タイヤの質量減とコスト減少を達成することができる。
撚り糸長差係数は、小さいほど均質な撚糸が達成され、該コードを並べ、ゴム層を重ねたトッピングシート(単体プライ)の薄肉化が可能になる。該値が0であれば完全に均一な撚糸となる。
撚糸損傷度(%)=(破断前応力が最大となる点における解撚糸の伸長率)-(微分ヤング率曲線の最大点における解撚糸の伸長率)
で求められる、前記有機繊維合撚糸コードを構成する解撚糸の撚糸損傷度は、値が小さいほど、撚糸後のコードの損傷が大きいことを示す。ここでいう「破断前応力が最大となる点における解撚糸の伸長率」とは、図1の応力-歪曲線における1bが示す値であり、「微分ヤング率曲線の最大点における解撚糸の伸長率」とは、図2の微分ヤング率-歪曲線における2bが示す値である。
撚糸を行う際、糸は撚糸装置と高速で接触することとなる。この時、繊維表面に損傷が発生し、繊維の引張強度測定において破断が低い伸び率の時点で起こってしまうため、撚糸時の損傷が大きいと、撚糸損傷度の値は小さい値となる。
撚糸損傷度は3.2%以上が好ましく、より好ましくは3.7%以上である。該値が3.2%以上であると、撚糸時の損傷が小さく、コードの引張破断強度や耐疲労性が高い。微分ヤング率曲線の最大点では、繊維の伸長変形が最高潮となり、それ以降は高分子構造の不可逆変形が増加してゆく。ミクロな構造欠陥も増加してコードの破断に至るが、表面近傍の損傷がこの破断を増長してしまい、微分ヤング率曲線の最大点以降の伸びが少ない。他方、高分子構造の変形量が多過ぎないような高強度の有機繊維として撚糸損傷度は8%以下が好ましい。

破断強度変動係数(%)=(破断強度の標準偏差)/(破断強度の平均値)×100
で求められる、有機繊維合撚糸コードの破断強度変動係数は、航空機用タイヤ資材としての性能発現の観点から2.0%以下であることが好ましく、より好ましくは1.8%以下である。これは、コードの破壊は強度の弱い部位から起こると考えられるため、破断強度変動係数を小さくすることで、コードの最小強度部位の強度を高くすることができ、高強度のコードを使用した際の、タイヤ軽量化への寄与がより一層大きいものとなるためである。
撚糸に用いる有機繊維の繊度は好ましくは400dtex~3500dtexである。かかる有機繊維は、耐疲労性の観点から、伸長方向に4.56cN/dtex荷重時の伸び率が、8.0~14.0%であることが好ましく、より好ましくは10.0%~13.0%、さらに好ましくは11.0%~12.0%である。伸長方向に4.56cN/dtex荷重時の伸び率が、8.0%以上の有機繊維であれば、変形量が大きい領域での使用における耐疲労性が良好であり、伸長方向に4.56cN/dtex荷重時の伸び率が、14.0%以下の有機繊維であれば、タイヤ使用時の変形量に対する適切な領域で使用ができる。
撚糸工程における給糸時張力は0.01cN/dtex~0.3cN/dtex、好ましくは0.03cN/dtex~0.1cN/dtexとすることが好ましい。一方、撚糸工程における撚糸時張力は0.05cN/dtex~0.4cN/dtexとすることが好ましく、より好ましくは0.06cN/dtex~0.3cN/dtex、更に好ましくは0.07cN/dtex~0.2cN/dtexである。
給糸時張力が0.01cN/dtex以上であれば構成する糸間の糸長差が少ない均質な撚糸構造を達成し、良好な平坦性を保ったままトッピングシートの薄肉化を可能とし、ゴム使用量を減少させることによる軽量化を達成することが可能である。また、給糸時張力が0.3cN/dtex以下であれば、給糸の段階での繊維への損傷を抑え、コード強度が低下せず、毛羽の発生も生じない。
また、リング撚糸機を用いて撚糸を行う場合、断面の扁平度が0.50~0.95であるバルーンコントロールリングを使用することが好ましく、より好ましくは0.70~0.90である。図3に示すような断面が楕円形のリングを用い、撚糸の際にコードが長径側と触れることで、繊維とリングの接触面積を減少させ、擦過損傷を抑制することができ、偏平度を0.95以下とすることでリングの剛性を保つことができる。とりわけ、太繊度の撚糸ではコードの径が大きくなり、コードとリングとの接触面積が増大するため、かかるバルーンコントロールリングは特に有用である。
扁平度は下記式:

で求められるものである。
また、コードを構成する有機繊維の種類に関しては、単一種類の有機繊維を合撚したものであっても、複数種類の有機繊維を合撚したものであってもよく、撚糸均一性の観点から、単一種類の繊維を合撚することが特に好ましい。
撚糸コードに、長さ1mの標線を印して、解撚機を用いて上撚り下撚りを含めた全ての撚りを解き、各解撚糸を取り出し、各解撚糸について標線間の糸長をJIS-L-1013 5.1に準じ、各解撚糸の繊度に応じた初荷重をかけた状態で測定し、各解撚糸長の平均値と、各解撚糸間の糸長差の最大値を求め、下記式(1):

により算出し、同様の操作を10回行い、その平均値を算出した。
JIS-L-1017 8.3a及び8.5に準じて測定した。
JIS-L-1017 8.5に準じて、破断強度を10回測定し、値の標準偏差と平均値を求め、下記式(2):

により算出した。
JIS-L-1017 8.5に準じて測定し、得られた応力(cN/dtex)-歪(%)曲線の各点での応力を伸度で微分して求めた。
撚糸コードを、解撚機を用いて上撚り下撚りを含めた全ての撚りを解き、解撚糸とした後、各解撚糸に対し、JIS-1017 8.5に準じて、破断強度、伸長率、微分ヤング率を測定し、下記式(3):

により算出し、同様の操作を10回行い、その平均値を算出した。
JIS-L-1013 8.15に準じて測定した。
繊維が撚糸機に給糸される部分の張力を株式会社テクノマック社製の張力計IT-NR型を用いて測定した。
繊維が実際に撚りを受ける部分の張力を株式会社テクノマック社製の張力計IT-NR型を用いて測定した。
有機繊維コードを、レゾルシン-ホルマリン-ラテックス(RFL)液で処理し、RFL処理コードとした。このコードを1400dtex/2は60本/5cm、2800dtex/2は30本/5cm、1400dtex/2/3と2100dtex/2/2は25本/5cmの打ち込み数で並べて、未加硫配合ゴムの0.4mmシートを両側から張り合わせ、5cm×60cm長さのゴムトッピングシートを作製した。得られたトッピングシート2枚の間に厚さ3mmの未加硫配合ゴムシートを挟み、さらにこの上下面にサンプル全体の厚さが15mmになるように未加硫配合ゴムシート張り合わせ、コード両端を固定して定長下で145℃×40分、20kg/cm2の加圧下に加硫し、耐屈曲疲労性テスト用サンプルを作製した。次いで、このサンプルを直径60mmのプーリーに掛け、両端より200kgの荷重を掛けて、120℃の雰囲気温度化で毎時5000回の繰り返し屈曲を与えた。100万回屈曲後に取り外し、2層の有機繊維コードのうち、プーリーに接する側(繰り返し圧縮歪を受ける側)のコードを取り出し、その破断強度を測定し、その値の屈曲テスト前の新品の強度に対する保持率(%)を求めた。その保持率を、従来技術である1400dtex/2、撚り係数21000のヘキサメチレンアジパミド繊維コードの保持率を100として指数で表した。
有機繊維コードを、RFL液で処理し、RFL処理コードとした。このコードを2800dtex/2は30本/5cm、1400dtex/2/3と2100dtex/2/2は20本/5cmの打ち込み本数として引き揃え、5cmの幅でビームに巻き上げた。次いで、3本ロールにて未加硫配合ゴムを用いてトッピングした後に、ライナーと一緒にコード/ゴムの積層シートを巻き上げ、トッピングシートを作製し、平坦性を目視にて確認した。得られたトッピングシート表面に凹凸が無いものを良好、小波状の凹凸が存在したものを不良とした。この際、トッピングシートの厚さを、従来技術で作製した同様の撚糸形態のコードでシートを作製した際、平坦性が良好で薄手のシートの厚みよりも、10%薄くなるようにした。同様に20%薄くなるようなシートも作製した。例えば、以下の実施例1であれば、従来技術で作製した2100dtex/2/2のコード(実施例1と撚数は同じ)を用いて、良好な平坦性を確保しつつも、最も厚みが薄いシートを作製した後に、そのシートより10%厚みが薄いシートと20%厚みが薄いシートを、実施例1で作製したコードを用いて作製し、平坦性を確認した。同様の試験を10回繰り返し、10回全て平坦性が良好だったものを○、7~9回平坦性が良好だったものを△、平坦性が良好だったものが6回以下だったものを×として評価した。
交絡度が16であるポリヘキサメチレンアジパミド繊維2100dtex2本を引き揃えて下撚りを加え、得られた下撚りコード2本を引き揃え、さらに上撚りを加えて、2100dtex/2/2のコードを作製した。下撚り、上撚りを行う際には、ロールタイプの給糸張力調整機構によって給糸時張力を0.03cN/dtexに調製し撚糸を行った。また、下撚りの際の撚糸時張力は、0.09cN/dtex、上撚り時の撚糸時張力は、0.13cN/dtexとなるようにし、撚糸にはバルーンコントロールリングの断面形状が、扁平度0.0であるリング撚糸機を使用した。次いで、このコードをRFL液で処理し、RFL処理コードとし、耐疲労性とトッピングシート平坦性を確認した。得られたコードの特性を以下の表1に示す。

交絡度が16であるポリヘキサメチレンアジパミド繊維2100dtex2本を引き揃えて下撚りを加え、得られた下撚りコード2本を引き揃え、さらに上撚りを加えて、2100dtex/2/2のコードを作製した。下撚り、上撚りを行う際、給糸時張力制御は行わず、撚糸にはバルーンコントロールリングの断面形状が、扁平度0.0であるリング撚糸機を使用した。次いで、このコードをRFL液で処理し、RFL処理コードとし、耐疲労性とトッピングシート平坦性を確認した。得られたコードの特性を以下の表2に示す。
実施例5と同様に、撚糸コードを作製したが、下撚り、上撚りを行う際の給糸時張力を0.008cN/dtexとして撚糸を行った。得られたコードの特性を以下の表2に示す。
実施例5と同様に、撚糸コードを作製したが、下撚り、上撚りを行う際の給糸時張力を0.4cN/dtexとして撚糸を行った。得られたコードの特性を以下の表2に示す。
実施例5と同様に撚糸コードの作製を試みた。撚糸を行う際に交絡度が3のポリヘキサメチレンアジパミド繊維を使用して撚糸を試みたが、糸ばらけ、毛羽が多発し、撚糸コードを得ることができなかった。
実施例3では、撚糸時の給糸時張力に加え、リング撚糸機使用時のバルーンコントロールリングの扁平度を適切な値に設定することで、撚糸時の擦過損傷を抑制し、より一層の耐疲労性向上を実現した。
実施例4では、撚糸時の給糸時張力に加え、使用する原糸の交絡度を適切な値に設定したため、撚糸時の張力によって原糸交絡が解け、より一層均一な構造の撚糸コードの作製に成功し、トッピングシートの平坦性を確保したまま、更なる薄化が可能となった。
実施例5~8では、撚糸時の給糸時張力、リング撚糸機使用時のバルーンコントロールリングの扁平度、使用する原糸の交絡度がいずれも適切に設定されているため、得られたコードはトッピングシートの平坦性と耐疲労性がより一層優れたものとなった。
他方、給糸時張力の調整を行わず、リング撚糸機使用時のバルーンコントロールリングの扁平度が0であり、原糸の交絡度が16である比較例1では、原糸の撚糸機への供給バランスが不均一となったため、撚り構造が不均一となり、撚り糸長差係数が高く、トッピングシートの平坦性と耐疲労性が悪化し、撚糸損傷度の値も小さく、耐疲労性も悪化した。
また、給糸時張力を小さくした比較例2でも、原糸の撚糸機への供給バランスが不均一となったため、撚り構造が不均一となり、撚り糸長差係数が高く、トッピングシートの平坦性と耐疲労性が悪化した。
比較例1と2で作製した10%、並びに20%薄化時のトッピングシート表面には小波状の凹凸や、シートからコードが突出した部分、所謂目むきが発生しており、タイヤ作成時のシートを貼り合わせる際に、接着力の斑を引きおこし得る品位であったため、不適であった。
また、給糸時張力を大きくした比較例3では、撚糸工程における繊維への擦過損傷が大きく、耐疲労性が悪化した。
また、交絡度が低いポリヘキサメチレンアジパミド原糸を使用して撚糸を試みた比較例4では、撚糸段階での「糸ばらけ」と毛羽が多発し、十分な撚糸コードを得ることができなかった。

撚糸損傷度(%)=(破断前応力が最大となる点における解撚糸の伸長率)-(微分ヤング率曲線の最大点における解撚糸の伸長率)
で求められる、前記有機繊維合撚糸コードを構成する解撚糸の撚糸損傷度が3.2%以上である、請求項1又は2に記載の有機繊維合撚糸コード。 - 前記撚糸損傷度が3.7%以上である、請求項3に記載の有機繊維合撚糸コード。
- 下記式:
上撚りの撚り係数K=Y×D0.5、
{式中、Yは、有機繊維合撚糸コード1mあたりの撚数(T/m)、そしてDは有機繊維合撚糸コードの総繊度(dtex)である。}
で求められる、上撚りの撚り係数Kが10000~30000である、請求項1~4のいずれか1項に記載の有機繊維合撚糸コード。 - 請求項1~5のいずれか1項に記載の有機繊維合撚糸コードからなる繊維強化複合材料。
- 有機繊維を撚糸して繊維コードを製造する際に、該有機繊維の給糸時張力を0.01cN/dtex~0.3cN/dtexにすることを特徴とする有機繊維合撚糸コードの製造方法。
- 有機繊維を下撚りして巻きとり後、該下撚り糸を2本以上合わせ、上撚りして繊維コードを製造する際に、該下撚り及び上撚りにおける有機繊維の給糸時張力を0.01cN/dtex~0.3cN/dtexにすることを特徴とする有機繊維合撚糸コードの製造方法。
- 複数の有機繊維を別々に撚糸し、得られた下撚り糸を巻き取ることなく互いに撚り合わせて繊維コードを製造する際に、該有機繊維の給糸時張力を0.01cN/dtex~0.3cN/dtexにすることを特徴とする有機繊維合撚糸コードの製造方法。
- 有機繊維を撚糸して繊維コードを製造する際に、リング撚糸機を用い、さらに下記式:
扁平度=1-(楕円の短半径/楕円の長半径)
で求められる、バルーンコントロールリングの断面の扁平度を0.50~0.95とすることを特徴とする有機繊維合撚糸コードの製造方法。 - 前記有機繊維が、伸長方向4.56cN/dtex荷重時の伸び率が8.0~14.0%である、請求項7~10のいずれか1項に記載の方法。
- 前記有機繊維の交絡度が4.0以上14.0以下である、請求項7~11のいずれか1項に記載の方法。
- 前記有機繊維がポリヘキサメチレンアジパミド繊維である、請求項7~12のいずれか1項に記載の方法。
