Abstract
Description
本出願は、2015年3月27日に日本に出願された特願2015-065828号に基づき、優先権を主張し、その内容をここに援用する。
筐体を製造する方法としては、通常、形状をある程度自由に成形できる射出成形によって前記熱可塑性樹脂組成物を成形する方法が採られている。
しかし、ABS樹脂やポリカーボネート樹脂/ABS樹脂を主成分とする強化熱可塑性樹脂組成物は、成形品にした際の剛性が高く、筐体を薄肉化できる反面、成形品にした際のウエルド強度、耐衝撃性が不十分である。一方、ポリアミド樹脂を主成分とする強化熱可塑性樹脂組成物は、成形品に加工した後のウエルド強度には優れるが、上述した反りの問題は解消できない。これは、成形後の成形品が吸湿することによる問題であり、成形材料の工夫による上記問題の解決策は未だ提案されてない。
(1)芳香族ポリカーボネート樹脂と、グラフト共重合体と、水溶性ポリウレタンで表面処理されたガラス繊維と、グリシジルエーテル単位含有重合体と、燐酸エステル系難燃剤とを含有する強化熱可塑性樹脂組成物(特許文献1)。
(2)芳香族ポリカーボネート樹脂と、ポリアミドで表面処理された繊維状充填材と、カルボキシル基を有する滑剤とを含有する強化熱可塑性樹脂組成物(特許文献2)。
(3)芳香族ポリカーボネート樹脂と、熱可塑性ポリエステル樹脂と、シランカップリング剤およびエポキシ樹脂で表面処理されたガラス繊維と、熱可塑性弾性重合体とを含有する強化熱可塑性樹脂組成物(特許文献3)。
(4)ポリカーボネート樹脂と、ゴム含有ポリマーと、ナイロン系収束剤で収束された炭素繊維とを含有する強化熱可塑性樹脂組成物(特許文献4)。
(2)の強化熱可塑性樹脂組成物は、成形品に加工した後の耐衝撃性以外の他の機械的強度が低下する問題を有していた。
(3)、(4)の強化熱可塑性樹脂組成物は、成形品に加工した後の耐衝撃性が不十分であった。
しかしながら、成形性および得られる成形品のウエルド強度、機械的強度、耐衝撃性のバランスに優れた強化熱可塑性樹脂組成物は、いまだ提案されていない。
[1] ポリカーボネート樹脂(A)の50~100質量%と、ゴム質重合体(B1)の存在下に、芳香族アルケニル化合物単量体(a)およびシアン化ビニル化合物単量体(b)を含む単量体混合物を重合して得られたグラフト共重合体(B)の0~50質量%とからなる樹脂主成分(C)(ただし、前記ポリカーボネート樹脂(A)と前記グラフト共重合体(B)との合計は100質量%である。)と、無機充填材(D)と、グリシジルエーテル単位を有し、質量平均分子量が3,800~60,000であるグリシジルエーテル単位含有重合体(E)(ただし、前記グラフト共重合体(B)を除く。)と、水分率が0.1%以下であるポリアミド6/66(F)とを含有する強化熱可塑性樹脂組成物であって、前記無機充填材(D)の割合が、当該強化熱可塑性樹脂組成物の総質量(100質量%)
に対して20~50質量%であり、前記グリシジルエーテル単位含有重合体(E)の含有量が、前記樹脂主成分(C)100質量部に対して、1~10質量部であり、前記ポリアミド6/66(F)の含有量が、前記樹脂主成分(C)100質量部に対して、1~15質量部である、強化熱可塑性樹脂組成物。
[2] 前記ポリアミド6/66(F)の相対粘度が1.5~4.5である、[1]に記載の強化熱可塑性樹脂組成物。
[3] 前記無機充填材(D)が炭素繊維である、[1]または[2]に記載の強化熱可塑性樹脂組成物。
[4] 前記無機充填材(D)がガラス繊維である、[1]または[2]に記載の強化熱可塑性樹脂組成物。
[5] 燐酸エステル系難燃剤(G)をさらに含有する、[1]~[4]のいずれか1つに記載の強化熱可塑性樹脂組成物。
[6] 前記燐酸エステル系難燃剤(G)の質量平均分子量が326を超える、[5]に記載の強化熱可塑性樹脂組成物。
[7] [1]~[6]のいずれか1つに記載の強化熱可塑性樹脂組成物が成形加工された、成形品。
本発明の成形品は、ウエルド強度、剛性、耐衝撃性、機械的強度、耐熱性が高い。
なお、以下の説明において、「(メタ)アクリレート」とは、アクリレートおよびメタクリレートの総称である。また、「成形品」とは、本発明の強化熱可塑性樹脂組成物を成形加工してなるものである。
本発明の強化熱可塑性樹脂組成物は、以下に示すポリカーボネート樹脂(A)を必須とし、必要に応じてグラフト共重合体(B)を含む樹脂主成分(C)と、無機充填材(D)と、グリシジルエーテル単位含有重合体(E)と、ポリアミド6/66(F)とを必須成分として含有する。また、強化熱可塑性樹脂組成物は、燐酸エステル系難燃剤(G)、難燃助剤(H)をさらに含有することが好ましい。
ポリカーボネート樹脂(A)は、ジヒドロキシジアリールアルカンから得られる樹脂である。ポリカーボネート樹脂(A)は、分岐した構造のものであってもよい。
ポリカーボネート樹脂(A)は、1種を単独で用いてもよく、2種以上を併用してもよい。
ポリカーボネート樹脂(A)は、公知の方法により製造される。ポリカーボネート樹脂(A)は、例えば、ジヒドロキシまたはポリヒドロキシ化合物をホスゲンまたは炭酸のジエステルと反応させる方法や、溶融重合法等によって製造される。ジヒドロキシジアリールアルカンとしては、例えば、ヒドロキシ基に対してオルトの位置にアルキル基を有するものが挙げられる。ジヒドロキシジアリールアルカンの好ましい具体例としては、4,4-ジヒドロキシ2,2-ジフェニルプロパン(すなわち、ビスフェノールA)、テトラメチルビスフェノールA、またはビス-(4-ヒドロキシフェニル)-p-ジイソプロピルベンゼン等が挙げられる。
ポリカーボネート樹脂(A)として、コンパクトディスク等からリサイクルしたものを用いてもよい。
ポリカーボネート樹脂(A)の粘度平均分子量(Mv)は、15,000~35,000が好ましい。ポリカーボネート樹脂(A)の粘度平均分子量が15,000以上であれば、成形品の耐衝撃性がさらに高くなる。ポリカーボネート樹脂(A)の粘度平均分子量が35,000以下であれば、強化熱可塑性樹脂組成物の成形性がさらに高くなる。ポリカーボネート樹脂(A)の粘度平均分子量は、成形品の機械的強度、耐衝撃性、および強化熱可塑性樹脂組成物の流動性のバランスが特に優れる点から、17,000~25,000がより好ましい。
ポリカーボネート樹脂(A)の粘度平均分子量は、例えば、従来公知の溶液粘度を測定する方法により求めることができる。市販のポリカーボネート樹脂(A)を用いる場合は、カタログ値の粘度平均分子量を用いてもよい。
ポリカーボネート樹脂(A)の割合は、樹脂主成分(C)(100質量%)のうち、50~100質量%であり、80~95質量%が好ましい。ポリカーボネート樹脂(A)の割合が50質量%以上であれば、成形品の耐衝撃性が高くなる。ポリカーボネート樹脂(A)の割合が95質量%以下であれば、強化熱可塑性樹脂組成物の成形性がさらに良好になる。
グラフト共重合体(B)は、ゴム質重合体(B1)の存在下に、芳香族アルケニル化合物単量体(a)およびシアン化ビニル化合物単量体(b)を含む単量体混合物を重合して得られたものであって、ゴム質重合体(B1)に、芳香族アルケニル化合物単量体(a)単位およびシアン化ビニル化合物単量体(b)単位を有する分子鎖(B2)がグラフトされたものである。
より具体的には、グラフト共重合体(B)は、体積平均粒子径が0.1~0.6μmであるゴム質重合体(B1)の粒子に、芳香族アルケニル化合物単量体(a)単位およびシアン化ビニル化合物単量体(b)単位を有する分子鎖(B2)が結合したものであり、ゴム質重合体(B1)からなるコア部と、芳香族アルケニル化合物単量体(a)単位およびシアン化ビニル化合物単量体(b)単位からなる外層部から構成される。
グラフト共重合体(B)は、1種を単独で用いてもよく、2種以上を併用してもよい。
ゴム質重合体(B1)としては、例えば、ブタジエンゴム、スチレン-ブタジエンゴム、アクリロニトリル-ブタジエンゴム、イソプレンゴム、クロロプレンゴム、ブチルゴム、エチレン-プロピレンゴム、アクリルゴム、エチレン-プロピレン-非共役ジエンゴム、エピクロルヒドリンゴム、ジエン-アクリル複合ゴム、またはシリコーン(ポリシロキサン)-アクリル複合ゴム等が挙げられる。これらのうち、成形品のめっき性能が良好である点から、ブタジエンゴム、スチレン-ブタジエンゴム、アクリロニトリル-ブタジエンゴム、アクリルゴム、ジエン-アクリル複合ゴム、およびシリコーン-アクリル複合ゴムが好ましく、成形品の難燃性が良好である点から、シリコーン-アクリル複合ゴムがより好ましい。
ジエン-アクリル複合ゴムのジエン成分は、ブタジエン単位を50質量%以上含む。ジエン成分としては、例えば、ブタジエンゴム、スチレン-ブタジエンゴム、またはアクリロニトリル-ブタジエンゴム等が挙げられる。
ジエン-アクリル複合ゴムのアクリルゴム成分は、アルキル(メタ)アクリレート(f)と多官能性単量体(g)とが重合したものである。
シリコーン-アクリル複合ゴムのシリコーン成分は、ポリオルガノシロキサンを主成分とするものである。シリコーン成分としては、ビニル重合性官能基を含有するポリオルガノシロキサンが好ましい。
シリコーン-アクリル複合ゴムのアクリルゴム成分は、ジエン-アクリル複合ゴムのアクリルゴム成分と同様である。
ゴム質重合体(B1)は、例えば、ラジカル重合開始剤の存在下に、ゴム質重合体(B1)を形成する単量体を乳化重合することによって調製される。乳化重合法による調製方法によれば、ゴム質重合体(B1)の粒子径を制御しやすい。
ゴム質重合体(B1)の体積平均粒子径は、成形品の耐衝撃性をさらに高くできる点から、0.1~0.6μmが好ましい。
本発明において、体積平均粒子径は、例えば、レーザー回折・散乱法などの方法によって測定される値である。
ゴム質重合体(B1)の含有量は、樹脂主成分(C)(100質量%)のうち、0.5~3.5質量%が好ましい。ゴム質重合体(B1)の含有量が0.5質量%以上であれば、成形品の耐衝撃性をさらに高くできる。ゴム質重合体(B1)の含有量が3.5質量%以下であれば、強化熱可塑性樹脂組成物の成形性がさらに良好になり、成形品の外観が良好になる。
分子鎖(B2)は、芳香族アルケニル化合物単量体(a)単位およびシアン化ビニル化合物単量体(b)単位を必須成分として有し、これらと共重合可能な他の単量体(c)単位を任意成分として有する。各単量体単位の割合は、成形品の耐衝撃性と強化熱可塑性樹脂組成物の成形性とのバランスに優れる点から、芳香族アルケニル化合物単量体(a)単位の割合が50~90質量%が好ましく、シアン化ビニル化合物単量体(b)単位の割合が10~50質量%が好ましく、他の単量体(c)単位の割合が0~40質量%が好ましい(ただし、単量体(a)~(c)の合計は100質量%である)。
シアン化ビニル化合物単量体(b)としては、例えば、アクリロニトリル、またはメタクリロニトリル等が挙げられ、これらの中でもアクリロニトリルが好ましい。
他の単量体(c)としては、例えば、アルキルメタクリレート(メチルメタクリレート、エチルメタクリレート、2-エチルヘキシルメタクリレート等)、アルキルアクリレート(メチルアクリレート、エチルアクリレート、ブチルアクリレート等)、またはマレイミド化合物(N-フェニルマレイミド等)等が挙げられる。
グラフト共重合体(B)は、アセトン不溶分を70~99質量%含み、かつ、アセトン可溶分の0.2g/dlのN,N-ジメチルホルムアミド溶液として25℃で測定した還元粘度が0.3~0.7dl/gであることが好ましい。
アセトン不溶分が70質量%以上であれば、成形品の表面外観が良好となり、強化熱可塑性樹脂組成物の成形性がさらに良好になる。アセトン溶媒に対する不溶分が99質量%以下であれば、成形品の引き裂き強度が向上する。
アセトン可溶分の前記還元粘度が0.3dl/g以上であれば、成形品の引き裂き強度が向上する。アセトン可溶分の前記還元粘度が0.7dl/g以下であれば、成形品の表面外観が良好となり、強化熱可塑性樹脂組成物の成形性がさらに良好になる。
本発明における還元粘度は、粘度平均分子量と同様、例えば、溶液粘度を測定する方法によって求められる。
グラフト共重合体の2.5gをアセトン90ml中に浸漬し、65℃で3時間加熱した後、遠心分離機を用い、1500rpmの回転数にて30分間遠心分離する。その後、上澄み液を除去し、残分を真空乾燥機にて65℃で12時間乾燥し、乾燥後の試料を精秤する。その質量差分(2.5g-乾燥後の試料の質量)から、グラフト共重合体におけるアセトン可溶分の割合(%)を求めることができる。アセトン可溶分の還元粘度は、0.2g/dlのN,N-ジメチルホルムアミド溶液とし、25℃で測定する。
グラフト共重合体(B)は、ゴム質重合体(B1)の存在下に、芳香族アルケニル化合物単量体(a)と、シアン化ビニル化合物単量体(b)と、必要に応じて、他の単量体(c)とをグラフト重合させることによって得られる。
グラフト重合法としては、乳化重合法が好ましい。また、グラフト重合時には、グラフト共重合体(B)の分子量、グラフト率、アセトン可溶分の還元粘度を調整するために、各種連鎖移動剤を添加してもよい。
グラフト共重合体(B)の割合は、樹脂主成分(C)(100質量%)のうち、0~50質量%であり、5~20質量%が好ましい。グラフト共重合体(B)の割合が5質量%以上であれば、強化熱可塑性樹脂組成物の成形性がさらに良好になる。グラフト共重合体(B)の割合が50質量%以下であれば、成形品の耐衝撃性が高くなる。なお、樹脂主成分(C)の総質量(100質量%)に対し、グラフト共重合体(B)の割合が0%の場合には、ポリカーボネート樹脂(A)の割合が100質量%となる。
無機充填材(D)としては、例えば、ガラス繊維、炭素繊維等の無機繊維、無機繊維に金属コーティングしたもの、ウオラスナイト、タルク、マイカ、ガラスフレーク、ガラスビーズ、チタン酸カリウム、炭酸カルシウム、炭酸マグネシウム、カーボンブラック、ケッチェンブラック等の無機物、鉄、銅、亜鉛、アルミニウム等の金属や合金、およびそれらの酸化物の繊維、粉末等が挙げられる。これらのうち、少ない配合で高い剛性が得られることから、ガラス繊維や炭素繊維を用いることが好ましい。
無機充填材(D)は、1種を単独で用いてもよく、2種以上を併用してもよい。
また、ガラス繊維、炭素繊維は、エチレン/酢酸ビニル共重合体やポリアミド等の熱可塑性樹脂、ポリウレタン樹脂、またはエポキシ樹脂等の熱硬化性樹脂で被覆あるいは集束されていてもよい。
繊維断面における長径/短径は、例えば電子顕微鏡を用いて、繊維断面を8箇所で観察し、8箇所の長径/短径を平均して求める。市販品を用いる場合は、カタログ値の繊維断面における長径/短径を用いてもよい。
無機充填材(D)は、1種を単独で用いてもよく、2種以上を併用してもよい。
無機充填材(D)の割合は、強化熱可塑性樹脂組成物の総質量(100質量%)に対して20~50質量%であり、30~45質量%が好ましい。無機充填材(D)の割合が20質量%以上であれば、成形品の剛性等が高くなる。無機充填材(D)の割合が50質量%以下であれば、強化熱可塑性樹脂組成物の成形性が良好となる。
グリシジルエーテル単位含有重合体(E)は、分子中にグリシジルエーテル単位を有する重合体である。グリシジルエーテル単位含有重合体(E)には、ハロゲン原子(臭素等)を有するものやブロック型重合体は含まれない。
グリシジルエーテル型エポキシ樹脂としては、例えば、ビスフェノール型エポキシ樹脂;ノボラック型エポキシ樹脂;脂肪族多価アルコールのポリグリシジルエーテル;ビフェニル型エポキシ樹脂等の高分子量体であって、下記式(1)で表される繰り返し単位を有する分子鎖を有するもの(例えば、エポキシ基含有フェノキシ樹脂)等が挙げられる。
ノボラック型エポキシ樹脂としては、例えば、フェノールノボラック型エポキシ樹脂、またはクレゾールノボラック型エポキシ樹脂等が挙げられる。
脂肪族多価アルコールのポリグリシジルエーテルとしては、例えば、アルキレングリコールジグリシジルエーテル(例えば、エチレングリコールジグリシジルエーテル等)、ポリオキシアルキレングリコールジグリシジルエーテル(例えば、ジエチレングリコールジグリシジルエーテル、ポリエチレングリコールジグリシジルエーテル、ジプロピレングリコールジグリシジルエーテル、トリプロピレングリコールジグリシジルエーテル、またはポリプロピレングリコールジグリシジルエーテル等)、またはグリセリントリグリシジルエーテル等が挙げられる。
グリシジルエーテル型エポキシ樹脂は、1種を単独で用いてもよく、2種以上を併用してもよい。
グリシジルエーテル単位含有重合体(E)の質量平均分子量は3,800~60,000であり、5,500~50,000が好ましい。グリシジルエーテル単位含有重合体(E)の質量平均分子量が3,800以上であれば、成形品の耐衝撃性や機械的強度が高くなる。グリシジルエーテル単位含有重合体(E)の質量平均分子量が60,000以下であれば、強化熱可塑性樹脂組成物の成形性が良好になる。
グリシジルエーテル単位含有重合体(E)の質量平均分子量は、従来公知の質量分析法により求めることができる。市販のグリシジルエーテル単位含有重合体(E)を用いる場合は、カタログ値の質量平均分子量を用いてもよい。
グリシジルエーテル単位含有重合体は(E)の市販品としては、例えば、三菱化学社製のjER(登録商標)シリーズ、新日鉄住金化学社製のエポトート(登録商標)シリーズ、フェノトート(登録商標)シリーズ、旭化成イーマテリアルズ社製のAER(登録商標)シリーズ、またはDIC社製のエピクロン(登録商標)シリーズ等が挙げられる。
グリシジルエーテル単位含有重合体(E)の含有量は、樹脂主成分(C)100質量部に対して、1~10質量部であり、3~8質量部が好ましい。グリシジルエーテル単位含有重合体(E)の含有量が、樹脂主成分(C)100質量部に対して1質量部以上であれば、成形品の機械的強度、耐衝撃性、およびウエルド強度が高くなる。グリシジルエーテル単位含有重合体(E)の含有量が、樹脂主成分(C)100質量部に対して10質量部以下であれば、強化熱可塑性樹脂組成物の成形性が良好になる。
ポリアミド6/66(F)は、ポリカプロアミド(ポリアミド6)とポリヘキサメチレンアジパミド(ポリアミド66)との共重合体(ポリアミド6/66共重合体)である。
ポリアミド6/66(F)は、ε-カプロラクタムと、ヘキサメチレンジアミンと、アジピン酸とを共重合させることで得られる。
ポリアミド6/66(F)は、ポリカプロアミド(ポリアミド6)の割合が多いほうが好ましく、具体的には、カプロアミド単位とヘキサメチレンアジパミド単位の合計100質量%に対して、カプロアミド単位が55~95質量%、ヘキサメチレンアジパミド単位が5~45質量%であることが好ましい。カプロアミド単位の割合が55質量%以上であれば、成形品のウエルド強度がさらに高くなり、95質量%以下であれば、強化熱可塑性樹脂組成物の成形性がさらに良好になる。
よって、本発明では、使用前にポリアミド6/66の水分率を測定し、その水分率を確認してから使用する。
ポリアミド6/66(F)の相対粘度としては、1.5~4.5が好ましく、2.0~4.0がより好ましく、2.5~3.5がさらに好ましい。ポリアミド6/66(F)の相対粘度が1.5以上であれば、成形品のウエルド強度がさらに高くなる。ポリアミド6/66(F)の相対粘度が4.5以下であれば、成形性がさらに良好になる。
ポリアミド6/66(F)の相対粘度は、例えば96質量%硫酸溶液(濃度:1.0g/dl)を使用して、オストワルド型粘度計を用いて25℃で測定することにより求めることができる。市販のポリアミド6/66(F)を用いる場合は、カタログ値の相対粘度を用いてもよい。
ポリアミド6/66(F)の含有量は、樹脂主成分(C)100質量部に対して、1~15質量部であり、3~10質量部が好ましい。ポリアミド6/66(F)の含有量が、樹脂主成分(C)100質量部に対して1質量部以上であれば、成形品のウエルド強度が高くなる。ポリアミド6/66(F)の含有量が、樹脂主成分(C)100質量部に対して15質量部以下であれば、成形品のウエルド強度の低下や反りを抑制できる。
本発明の強化熱可塑性樹脂組成物には、難燃剤を配合しても構わない。
難燃剤としては、例えば、燐酸エステル系難燃剤(G)や、公知の非ハロゲン系難燃剤等が挙げられる。
燐酸エステル系難燃剤(G)としては、下記式(2)で表される化合物が挙げられる。
2価以上の有機基とは、前記有機基から、炭素原子に結合している水素原子の2個以上を除いて得られる2価以上の官能基である。例えば、アルキレン基、(置換)フェニレン基等が挙げられる。炭素原子から取り除く水素原子の位置は任意である。
上記燐酸エステル系難燃剤(G)の中でも、トリフェニルホスフェート、ビスフェノールAビス(ジフェニルホスフェート)、フェニレンビス(ジフェニルホスフェート)、およびフェニレンビス(ジキシリルホスフェート)が好ましい。
燐酸エステル系難燃剤(G)の質量平均分子量は、326以上が好ましく、より好ましくは326を超え、特に好ましくは550以上である。特に、質量平均分子量が326を超える燐酸エステル系難燃剤(G)を用いれば、強化熱可塑性樹脂組成物の成形性がより良好になり、外観の優れた成形品を得ることができる。燐酸エステル系難燃剤(G)の質量平均分子量の上限値は、成形品の難燃性の点から692以下が好ましく、より好ましくは690以下、特に好ましくは686以下である。
燐酸エステル系難燃剤(G)の質量平均分子量は、従来公知の質量分析法により求めることができる。市販の燐酸エステル系難燃剤(G)を用いる場合は、カタログ値の質量平均分子量を用いてもよい。
燐酸エステル系難燃剤(G)の市販品としては、例えば、ADEKA社製のFPシリーズ、味の素ファインテクノ社製のクロニテックス(登録商標)シリーズ、ケムチュラジャパン社製のレオフォス(登録商標)シリーズ、大八化学社製のCRシリーズまたはPXシリーズ等が挙げられる。
燐酸エステル系難燃剤(G)の含有量は、樹脂主成分(C)100質量部に対して、1~25質量部が好ましく、3~23質量部がより好ましい。燐酸エステル系難燃剤(G)の含有量が、樹脂主成分(C)100質量部に対して1質量部以上であれば、成形品の成形性がさらに良好となる。燐酸エステル系難燃剤(G)の含有量が、樹脂主成分(C)100質量部に対して25質量部以下であれば、成形品の耐衝撃性がさらに高くなる。
非ハロゲン系難燃剤としては、例えば、ホスファゼン、リン含有ポリエステル、赤燐、または水酸化アルミニウム等の無機系難燃剤等が挙げられる。
赤燐系難燃剤としては、熱硬化性樹脂で被覆されて安定化されたもの、または熱硬化性樹脂および金属水酸化物で被覆されて安定化されたものが用いられる。赤燐系難燃剤は、単独では発火性があるため、あらかじめ、樹脂主成分(C)の少なくとも一部またはポリカーボネート樹脂(A)に混合してマスターバッチ化してもよい。
本発明の強化熱可塑性樹脂組成物には、燃焼時のドリップを防止するための難燃助剤(H)を配合してもよい。難燃助剤としては、例えば、ポリテトラフルオロエチレン、テトラフルオロエチレン単位を有する化合物、またはシリコーン系重合体等が挙げられる。
難燃助剤(H)として、ポリテトラフルオロエチレンまたはテトラフルオロエチレン単位を有する化合物を配合する場合、難燃助剤(H)の含有量は、成形品の表面外観の点から、樹脂主成分(C)100質量部に対して、1質量部以下が好ましい。
本発明の強化熱可塑性樹脂組成物には、必要に応じて、他の改質剤、離型剤、光または熱に対する安定剤、帯電防止剤、染料、および顔料等を配合してもよい。
本発明の強化熱可塑性樹脂組成物は、ポリカーボネート樹脂(A)と、必要に応じてグラフト共重合体(B)と、無機充填材(D)と、グリシジルエーテル単位含有重合体(E)と、ポリアミド6/66(F)と、必要に応じて難燃剤、難燃助剤(H)や、その他の成分とを配合する。具体的には、混合装置(例えば、ヘンシェルミキサー、タンブラーミキサー、またはナウターミキサー等)を用いて、上記の各成分を混合することによって得られる。さらに、混練装置(例えば、単軸押出機、二軸押出機、バンバリーミキサ、またはコニーダ等)を用いて混練してもよい。
以上説明した本発明の強化熱可塑性樹脂組成物にあっては、ポリカーボネート樹脂(A)と、必要に応じてグラフト共重合体(B)と、無機充填材(D)と、グリシジルエーテル単位含有重合体(E)と、ポリアミド6/66(F)とを特定の割合で含有するため、成形性が良好であり、得られる成形品のウエルド強度、剛性、耐衝撃性、機械的強度、または耐熱性を高くできる。
本発明の成形品は、本発明の強化熱可塑性樹脂組成物が成形加工されたものである。
強化熱可塑性樹脂組成物の成形加工法としては、例えば、射出成形法(フィルムやガラス板などのインサート成形を含む)、射出圧縮成形法、押出法、ブロー成形法、真空成形法、圧空成形法、カレンダー成形法、またはインフレーション成形法等が挙げられる。これらのうち、量産性に優れ、高い寸法精度の成形品を得ることができる点から、射出成形法、または射出圧縮成形法が好ましい。
[アセトン可溶分]
グラフト共重合体の2.5gをアセトン90ml中に浸漬し、65℃で3時間加熱した後、遠心分離機を用い、1500rpmの回転数にて30分間遠心分離した。その後、上澄み液を除去し、残分を真空乾燥機にて65℃で12時間乾燥し、乾燥後の試料を精秤した。その質量差分(2.5g-乾燥後の試料の質量)から、グラフト共重合体におけるアセトン可溶分の割合(%)を求めた。アセトン可溶分の還元粘度は、0.2g/dlのN,N-ジメチルホルムアミド溶液とし、25℃で測定した。
ISO 179に準じ、シャルピー衝撃強度を測定した。
ISO 178に準じ、曲げ強度および曲げ弾性率を測定した。曲げ強度は成形品の機械的強度の指標であり、曲げ弾性率は成形品の剛性の指標である。
A4サイズのノート型パーソナルコンピュータの液晶ディスプレイカバー(厚さ1mm)を、射出成形機(日本製鋼所社製、J350E、350tアキュームレーター付き)によって、成形温度290℃、射出速度99%、金型温度85℃の成形条件で成形した。成形品中のウエルドを1点端子で押し、クラック発生時の試験力(N)を測定し、これをウエルド強度とする。
ISO 75に準じ、1.80MPa荷重によるフラットワイズ法での撓み温度を測定した。
ウエルド強度の評価の場合と同様に、A4サイズのノート型パーソナルコンピュータの液晶ディスプレイカバー(厚さ1mm)を成形した。成形の際のショートショット(未充填部分)の有無およびヒケやガス焼けの有無により、以下の基準で成形性を評価した。
◎:未充填やヒケ、ガス焼けはなかった。
○:一部にヒケが見られた。
×:未充填であるか、ガスやけが見られた。
ウエルド強度の評価の場合と同様に、A4サイズのノート型パーソナルコンピュータの液晶ディスプレイカバー(厚さ1mm)を成形した。得られた成形品(液晶ディスプレイカバー)を水中に2日浸漬させ、浸漬前の成形品と比較して、以下の基準で反り量を評価した。
○:反り量が1mm未満である。
×:反り量が1mm以上である。
[ポリカーボネート樹脂(A)]
ポリカーボネート樹脂(A-1)として、三菱エンジニアリングプラスチックス社製のノバレックス7021PJ(粘度平均分子量:18,800)を用いた。
固形分濃度35%、体積平均粒子径0.08μmのポリブタジエンラテックス(固形分として100部)に、n-ブチルアクリレート単位85%およびメタクリル酸単位15%からなる体積平均粒子径0.08μmの共重合体ラテックス(固形分として2部)を、撹拌しながら添加した。そして、これを30分間撹拌して、体積平均粒子径0.28μmの肥大化ブタジエン系ゴム質重合体(B1-1)ラテックスを得た。
得られた肥大化ブタジエン系ゴム質重合体(B1-1)ラテックスを反応器に仕込み、蒸留水100部、ウッドロジン乳化剤4部、デモールN(花王社製、ナフタレンスルホン酸ホルマリン縮合物)0.4部、水酸化ナトリウム0.04部、デキストローズ0.7部を添加した。そして、これを撹拌しながら昇温させ、内温60℃の時点で、硫酸第一鉄0.1部、ピロリン酸ナトリウム0.4部、亜ジチオン酸ナトリウム0.06部を添加した後、下記成分を含む混合物を90分間にわたり連続的に滴下し、その後1時間保持して冷却した。
アクリロニトリル 30部
スチレン 70部
クメンヒドロペルオキシド 0.4部
tert-ドデシルメルカプタン 1部
グラフト共重合体(B-1)のアセトン可溶分は27%であった。また、アセトン可溶分の還元粘度は0.3dl/gであった。
反応器に下記の割合で原料を仕込み、窒素置換下、50℃で4時間撹拌しながら重合させて、ゴム質重合体(B1-2)ラテックスを得た。
n-ブチルアクリレート 98部
1,3-ブチレングリコールジメタクリレート 1部
アリルメタクリレート 1部
ジオクチルスルホコハク酸ナトリウム 2.0部
脱イオン水 300部
過硫酸カリウム 0.3部
リン酸二ナトリウム12水塩 0.5部
リン酸水素ナトリウム12水塩 0.3部
これとは別に、アクリロニトリル/スチレン=29/71(質量比)からなる単量体混合物100部に、ベンゾイルペルオキシド0.7部を溶解させ、窒素置換した。その後、単量体混合物を、前記ゴム質重合体(B1-2)が入った反応器に、定量ポンプにより30部/時間の速度で添加した。単量体混合物を全て添加した後、反応器内の温度を80℃に昇温し、30分間撹拌を続けて、グラフト共重合体(B-2)ラテックスを得た。重合率は99%であった。
グラフト共重合体(B-2)のアセトン可溶分は21%であった。また、アセトン可溶分の還元粘度は0.7dl/gであった。
ポリブタジエン/ポリブチルアクリレートの複合ゴムをゴム質重合体(B1-3)とするグラフト共重合体(B-3)を下記の方法によって得た。
固形分濃度35%、体積平均粒子径0.08μmのポリブタジエンラテックス(固形分として20部)に、n-ブチルアクリレート単位82%およびメタクリル酸単位18%からなる体積平均粒子径0.10μmの共重合ラテックス(固形分として0.4部)を撹拌しながら添加した。これを、0分間撹拌して、体積平均粒子径0.36μmの肥大化ジエン系ゴムラテックスを得た。
n-ブチルアクリレート 80部
アリルメタクリレート 0.32部
エチレングリコールジメタクリレート 0.16部
これとは別に、アクリロニトリル/スチレン=29/71(質量比)からなる単量体混合物50部に、ベンゾイルペルオキシド0.35部を溶解し、窒素置換した。単量体混合物を、前記ゴム質重合体(B1-3)ラテックスが入った反応器に、定量ポンプにより、15部/時間の速度で添加した。単量体混合物の全てを添加した後、反応器内の温度を80℃に昇温し、30分間撹拌を続けて、グラフト共重合体(B-3)ラテックスを得た。この際の重合率は99%であった。
グラフト共重合体(B-3)のアセトン可溶分は20%であった。また、アセトン可溶分の還元粘度は0.7dl/gであった。
ポリシロキサンゴム/ポリブチルアクリレートの複合ゴムをゴム質重合体(B1-4)とするグラフト共重合体(B-4)を下記の方法により得た。
オクタメチルテトラシクロシロキサン96部、γ-メタクリルオキシプロピルジメトキシメチルシラン2部およびエチルオルソシリケート2部を混合してシロキサン系混合物100部を得た。これに、ドデシルベンゼンスルホン酸ナトリウム0.67部を溶解した蒸留水300部を添加し、ホモミキサーにて10000rpmの回転数で2分間撹拌した後、ホモジナイザーに30MPaの圧力で1回通し、安定な予備混合オルガノシロキサンラテックスを得た。
グラフト共重合体(B-4)のアセトン可溶分は26%であった。また、アセトン可溶分の還元粘度は0.6dl/gであった。
無機充填材(D-1)として、炭素繊維チョップドファイバー(三菱レイヨン社製、TR06U、表面処理剤:ポリウレタン)を用いた。
無機充填材(D-2)として、ガラス繊維チョップドファイバー(日東紡績社製、CSG 3PA-820、表面処理剤:ポリウレタン、長径/短径の比:4)を用いた。
無機充填材(D-3)として、ガラス繊維チョップドファイバー(日東紡績社製、CSH 3PA-870、表面処理剤:ポリウレタン、長径/短径の比:2)を用いた。
無機充填材(D-4)として、ガラス繊維チョップドファイバー(日東紡績社製、CSH 3PA-850、表面処理剤:エポキシ樹脂、長径/短径の比:2)を用いた。
無機充填材(D-5)として、ガラス繊維チョップドファイバー(日東紡績社製、CS3PE-455、表面処理剤:ポリウレタン、長径/短径の比:1)を用いた。
グリシジルエーテル単位含有重合体(E-1)として、エポキシ基含有フェノキシ樹脂(三菱化学社製、jER4250、質量平均分子量:60,000)を用いた。
グリシジルエーテル単位含有重合体(E-2)として、エポキシ基含有フェノキシ樹脂(三菱化学社製、jER1256、質量平均分子量:50,000)を用いた。
グリシジルエーテル単位含有重合体(E-3)として、ビスフェノールA型エポキシ樹脂(三菱化学社製、jER1010、質量平均分子量:5,500)を用いた。
グリシジルエーテル単位含有重合体(E-4)として、ビスフェノールA型エポキシ樹脂(三菱化学社製、jER1009、質量平均分子量:3,800)を用いた。
グリシジルエーテル単位含有重合体(E-5)として、ビスフェノールA型エポキシ樹脂(三菱化学社製、jER1004、質量平均分子量:1,650)を用いた。
撹拌装置、温度計、窒素導入口および冷却管を備えた容量500mlのセパラブルフラスコに、ビスフェノールA型エポキシ樹脂(エポキシ当量:467g/eq)82.42部、ビスフェノールA型液状エポキシ樹脂(エポキシ当量:210g/eq、加水分解可能塩素:1.79%)6.3部、ビスフェノールA13.95部、p-クミルフェノール19.6部、ポリエステル樹脂(日本ユピカ社製、GV-335、酸価:30KOHmg/g)7.5部、およびキシレン30部を仕込み、窒素雰囲気下で加熱して昇温させた。反応系の内温が80℃に到達したところで、5%塩化リチウム水溶液を0.18部添加し、さらに昇温させた。反応系の内温が130℃に到達したところで、反応系内を減圧にして、キシレンおよび水を系外に抜き出した。その後、反応温度を160℃に維持しながら反応させ、1時間後に反応系内に窒素を導入して反応系の内圧を常圧に戻した。反応温度が160℃に到達した時から7時間経過した時点で、高分子量ビスフェノールA型エポキシ樹脂(エポキシ当量:2700g/eq)20.25部を加え、1時間撹拌した後、ポリエステル樹脂(日本ユピカ社製、GV-730、酸価:3KOHmg/g)100部を加え、180℃で10時間反応させて、高分子量エポキシ樹脂を得た。得られた高分子量エポキシ樹脂をGPCによる分子量測定に供するため、その試料0.1gをテトラヒドロフラン10mlに溶解させようとしたところ、約0.05gが不溶であった。5C濾紙でろ過後、濾液をGPCによる分子量測定に供したところ、質量平均分子量は70,200であった。
ポリアミド6/66(F-1)として、ポリアミド6/66共重合体(宇部興産社製、5023B、相対粘度:3.0、水分率:0.1%)を用いた。
ポリアミド6/66(F-2)として、ポリアミド6/66共重合体(宇部興産社製、5013B、相対粘度:2.5、水分率:0.1%)を用いた。
ポリアミド6/66(F-3)として、ポリアミド6/66共重合体(宇部興産社製、5023B、相対粘度:3.0、水分率:0.2%)を用いた。
ポリアミド(F-4)として、ポリアミド66(旭化成工業社製、1500、相対粘度:3.7、水分率:0.1%)を用いた。
ポリアミド(F-5)として、ポリアミド6(宇部興産社製、1022B、相対粘度:3.4、水分率:0.1%)を用いた。
ポリアミド(F-6)として、ポリアミド6(宇部興産社製、1013B、相対粘度:2.6、水分率:0.1%)を用いた。
なお、(F-1)は製品袋を開封した直後のものを使用し、(F-3)は製品袋を開封後1週間経過したものを使用した。
燐酸エステル系難燃剤(G-1)として、ビスフェノールAビス(ジフェニルホスフェート)(味の素ファインテクノ社製、BAPP、質量平均分子量:692、カタログ値)を用いた。
燐酸エステル系難燃剤(G-2)として、フェニレンビス(ジキシリルホスフェート)(大八化学社製、PX-200、質量平均分子量:686、カタログ値)を用いた。
燐酸エステル系難燃剤(G-3)として、フェニレンビス(ジフェニルホスフェート)(大八化学社製、CR-733S、質量平均分子量:574、カタログ値)を用いた。
燐酸エステル系難燃剤(G-4)として、トリフェニルホスフェート(大八化学社製、TPP、質量平均分子量:326、カタログ値)を用いた。
難燃助剤(H-1)として、ポリテトラフルオロエチレン(PTFE)を用いた。
上述した各成分を下記表1~7に示すような組成で配合し、二軸押出機を用いて混練し、強化熱可塑性樹脂組成物のペレットを得た。得られたペレットについて、100℃で3時間乾燥した後、射出成形により成形性を評価した。また、得られた成形品のシャルピー衝撃強度、曲げ強度、曲げ弾性率、ウエルド強度、耐熱性、反りを測定した。評価結果を下記表1~7に示す。
具体的には、ポリカーボネート樹脂(A)の割合が少なく、グラフト共重合体(B)の割合が多い比較例1の場合、耐衝撃性、およびウエルド強度に劣っていた。
無機充填材(D)の割合が多い比較例2の場合、成形性に劣っていた。
グリシジルエーテル単位含有重合体(E)を含まない比較例3の場合、耐衝撃性、およびウエルド強度に劣っていた。
ポリアミド6/66(F)を含まない比較例4の場合、ウエルド強度に劣っていた。
グリシジルエーテル単位含有重合体(E)の質量平均分子量が70,200である比較例5の場合、成形性に劣っていた。
ポリアミド6/66(F)の割合が多い比較例6の場合、ウエルド強度に劣っていた。また、吸湿による反りが発生した。
グリシジルエーテル単位含有重合体(E)の質量平均分子量が1,650である比較例7の場合、耐衝撃性に劣っていた。
ポリアミド6/66(F)の水分率が0.2%である比較例8の場合、ウエルド強度、耐熱性に劣っていた。
ポリアミド6/66(F)以外のポリアミドを含む比較例9~11の場合、ウエルド強度に劣っていた。
実施例8と比較例4の比較から、本発明の強化熱可塑性樹脂組成物は、水分率が0.1%以下であるポリアミド6/66(F)を含有しない強化熱可塑性樹脂組成物よりも、成形品に加工した際のウエルド強度に優れていることがわかる。
実施例8と比較例8の比較から、本発明の強化熱可塑性樹脂組成物は、水分率が0.1%を超えるポリアミド6/66(F)を含有する強化熱可塑性樹脂組成物よりも、成形品に加工した際のウエルド強度、耐熱性に優れていることがわかる。
実施例8と比較例9~11の比較から、本発明の強化熱可塑性樹脂組成物は、ポリアミド6/66(F)以外のポリアミドを含有する強化熱可塑性樹脂組成物よりも、成形品に加工した際のウエルド強度に優れていることがわかる。
Claims (7)
- ポリカーボネート樹脂(A)の50~100質量%と、ゴム質重合体(B1)の存在下に、芳香族アルケニル化合物単量体(a)およびシアン化ビニル化合物単量体(b)を含む単量体混合物を重合して得られたグラフト共重合体(B)の0~50質量%とからなる樹脂主成分(C)(ただし、前記ポリカーボネート樹脂(A)と前記グラフト共重合体(B)との合計は100質量%である。)と、
無機充填材(D)と、
グリシジルエーテル単位を有し、質量平均分子量が3,800~60,000であるグリシジルエーテル単位含有重合体(E)(ただし、前記グラフト共重合体(B)を除く。)と、
水分率が0.1%以下であるポリアミド6/66(F)とを含有する強化熱可塑性樹脂組成物であって、
前記無機充填材(D)の割合が、当該強化熱可塑性樹脂組成物の総質量(100質量%)に対して20~50質量%であり、
前記グリシジルエーテル単位含有重合体(E)の含有量が、前記樹脂主成分(C)100質量部に対して、1~10質量部であり、
前記ポリアミド6/66(F)の含有量が、前記樹脂主成分(C)100質量部に対して、1~15質量部である、強化熱可塑性樹脂組成物。 - 前記ポリアミド6/66(F)の相対粘度が1.5~4.5である、請求項1に記載の強化熱可塑性樹脂組成物。
