 反応槽からバルブを介してダイヘッドに供給される溶融した液晶性ポリエステル樹脂をダイヘッドから吐出する吐出口を備えたダイヘッドと、該ダイヘッドから吐出されて固化した樹脂を切断するカッターと、バルブの下流側で吐出口の上流側に位置する少なくとも1つの有孔プレートを備え、吐出口に複数設けられた口金孔の孔径が3mm~6mmであり、有孔プレートの平均孔径が口金孔の孔径に対し0.1~1.2倍である液晶性ポリエステル樹脂ペレットの製造装置。また、この装置のダイヘッドから吐出口を介してストランド群をなすように吐出されて固化した液晶性ポリエステル樹脂をペレット状に切断する、液晶性ポリエステル樹脂ペレットの製造方法。溶融状態の樹脂をストランド群として吐出する工程において、吐出安定性に優れ、かつ連続バッチ生産性とペレット品質を改善することができる液晶性ポリエステル樹脂ペレットの製造方法を提供する。

Description

液晶性ポリエステル樹脂ペレットの製造装置および製造方法
 本発明は、溶融状態の液晶性ポリエステル樹脂を、ダイヘッドと吐出口の口金(以降、吐出口の口金のことを、単に口金と呼ぶこともある。)を介してストランド群として吐出し、液晶性ポリエステル樹脂ペレットを製造する工程において、吐出安定性に優れ、かつ連続バッチ生産性とペレット品質を改善することができる、液晶性ポリエステル樹脂ペレットの製造方法に関する。また、その製造方法を実現できる液晶性ポリエステル樹脂ペレットの製造装置に関する。
 液晶性ポリエステル樹脂は、その優れた耐熱性、流動性、電気特性などを活かして、電気・電子用途の小型精密成形品を中心に需要が拡大している。また、近年、その熱安定性や高熱寸法精度に着目して、発熱部品の支持基材としてOA機器や携帯電話の液晶ディスプレイ支持基材やランプの構造部品などに用いる検討がなされている。
 液晶性ポリエステル樹脂ペレットの製造方法としては、バルブを有するダイヘッドと複数の口金孔を有する吐出口を介してストランド群として吐出し、そのストランド群を冷却固化し、カッターにて切断する方法が最も一般的に用いられている。しかしながら、液晶性ポリエステル樹脂は、他の熱可塑性樹脂と異なり、溶融樹脂の流れ方向に分子が配列し易く、特に低剪断速度域において溶融粘度の低下が大きい。また、融点が高いため、高温にてダイヘッド温度を保つ必要があり、ダイヘッド内に残留したポリマーが、次バッチの吐出までの間に熱履歴を受けて高結晶化したり、炭化物となって異物となったり、その異物が増大して口金部が閉塞し、連続生産性の低下や吐出性の悪化を招いてしまう。更に、液晶性ポリエステル樹脂は、ストランド群として吐出した際に、結晶化速度が速く、延伸されにくいということから、ストランド群は蛇行あるいはばたつきが起こりやすく、特に口金孔数が多くなるとその傾向は大きくなり、斜め切れペレット、連球ペレット、未断ペレットなどが発生し、ペレット形状が不揃いとなり、得られたペレットを用いて押出機や成形機の原料投入口での詰まり、供給量のバラツキなどのトラブルが発生しやすくなる。
 吐出安定性とペレット品質を向上させる方法として、口金部からストランド状にしてカッターにて切断する際に、口金孔1つあたりの液晶性ポリエステル樹脂の平均吐出量、ストランド群の引き取り速度、剪断速度を特定の範囲とする方法が検討されている(特許文献1、2参照)。
 また、口金部からストランド状に吐出した液晶性ポリエステル樹脂の温度を、一定温度に冷却することで、形状の均一な液晶性ポリエステル樹脂ペレットを得る方法が検討されている(特許文献3参照)。
 一方、一般的なポリエステルの押出成形用ダイヘッドとして、ディストリビューターを通過するポリマーの通過抵抗を一定として、均一なポリマー成形を得る方法が検討されている(特許文献4参照)。

 液晶性ポリエステル樹脂の吐出を行う際には、重縮合反応槽に不活性ガス等で圧力をかけ、目標とする吐出量や口金部の剪断速度を調整するのが一般的であるが、例えば、特許文献1および2の方法では、複数の口金孔から吐出される液晶性ポリエステル樹脂の吐出量や剪断速度にバラツキが生じ、ストランド走行状態やペレット形状の更なる改善が求められていた。
 また、特許文献3の方法では、1個の口金孔からストランド状に吐出された液晶性ポリエステル樹脂ペレットの製造方法であるため、生産性向上の観点から、更なる改善が求められていた。
 さらに、特許文献4の装置は、ポリエチレンテレフタレートやポリブチレンテレフタレートなどの一般的なポリエステルに適用可能であるが、これを液晶性ポリエステル樹脂に置き換えた場合、口金部の孔数や孔径、さらにディストリビューターの孔径や位置についても特許文献4には何ら記載が無く、十分な効果が期待できない。
 本発明は、溶融状態の液晶性ポリエステル樹脂を、ダイヘッドと口金を介してストランド群として吐出し、液晶性ポリエステル樹脂ペレットを製造する工程において、吐出安定性に優れ、かつ連続バッチ生産性とペレット品質を改善することができる、液晶性ポリエステル樹脂ペレットの製造方法を提供する。また、その製造方法を実現できる液晶性ポリエステル樹脂ペレットの製造装置を提供する。
 本発明者らは上記課題を解決すべく鋭意検討した結果、反応槽からバルブを介してダイヘッドに供給される溶融した液晶性ポリエステル樹脂をダイヘッドから吐出する吐出口を備えたダイヘッドと、該ダイヘッドから吐出されて固化した液晶性ポリエステル樹脂を切断するカッターを備える液晶性ポリエステル樹脂ペレットの製造装置において、バルブの下流側で吐出口の上流側に、フィルターまたは複数の孔を有する特定のプレート(以降、フィルターまたは複数の孔を有するプレートのことを、有孔プレートと呼ぶこともある。)を設置し、吐出口に複数設けられた口金孔の孔径を特定の範囲とし、有孔プレートの平均孔径を口金孔の孔径に対して特定の範囲とすることで、ダイヘッド内の高融点ポリマーの生成を抑制することができ、口金詰まりを防止でき、かつ連続バッチ生産性を向上できることを見いだした。さらに、吐出性も改善でき、ペレット品質を改善できることを見いだした。
 すなわち、本発明に係る液晶性ポリエステル樹脂ペレットの製造装置は、反応槽からバルブを介してダイヘッドに供給される溶融した液晶性ポリエステル樹脂を前記ダイヘッドから吐出する吐出口を備えたダイヘッドと、該ダイヘッドから吐出されて固化した液晶性ポリエステル樹脂を切断するカッターと、前記バルブの下流側で前記吐出口の上流側に位置する少なくとも1つの有孔プレートを備え、前記吐出口に複数設けられた口金孔の孔径が3mm~6mmであり、前記有孔プレートの平均孔径が前記口金孔の孔径に対し0.1~1.2倍であることを特徴とするものからなる。
 また、本発明に係る液晶性ポリエステル樹脂ペレットの製造方法は、本発明の製造装置を用いて、溶融した液晶性ポリエステル樹脂を、反応槽からバルブを介してダイヘッドに供給し、該ダイヘッドから吐出口を介してストランド群をなすように吐出されて固化した液晶性ポリエステル樹脂をペレット状に切断する、液晶性ポリエステル樹脂ペレットの製造方法である。
 本発明の液晶性ポリエステル樹脂ペレットの製造装置および製造方法によれば、溶融状態の液晶性ポリエステル樹脂を、ダイヘッドと口金を介してストランド群として吐出し、液晶性ポリエステル樹脂ペレットを製造する工程において、ダイヘッド内の高融点ポリマーの生成を抑制することができ、口金詰まりを防止でき、連続バッチ生産性を向上できる。さらに、吐出性も改善でき、ペレット品質を改善することができる。

 本発明の液晶性ポリエステル樹脂とは、異方性溶融相を形成する樹脂であり、例えば、液晶性ポリエステルや液晶性ポリエステルアミドなどエステル結合を有する液晶性ポリエステル樹脂が挙げられる。
 液晶性ポリエステル樹脂を構成する構造単位としては、例えば芳香族オキシカルボニル単位、芳香族および/または脂肪族ジオキシ単位、芳香族および/または脂肪族ジカルボニル単位などから選ばれた構造単位が好ましい。
 芳香族オキシカルボニル単位としては、例えば、p-ヒドロキシ安息香酸、6-ヒドロキシ-2-ナフトエ酸などから生成した構造単位が挙げられ、p-ヒドロキシ安息香酸が好ましい。芳香族または脂肪族ジオキシ単位としては、例えば、4,4’-ジヒドロキシビフェニル、ハイドロキノン、3,3’,5,5’-テトラメチル-4,4’-ジヒドロキシビフェニル、t-ブチルハイドロキノン、フェニルハイドロキノン、2,6-ジヒドロキシナフタレン、2,7-ジヒドロキシナフタレン、2,2-ビス(4-ヒドロキシフェニル)プロパンおよび4,4’-ジヒドロキシジフェニルエーテル、エチレングリコール、1,3-プロピレングリコール、1,4-ブタンジオールなどから生成した構造単位が挙げられ、4,4’-ジヒドロキシビフェニル、ハイドロキノンが好ましい。芳香族または脂肪族ジカルボニル単位としては、例えば、テレフタル酸、イソフタル酸、2,6-ナフタレンジカルボン酸、4,4’-ジフェニルジカルボン酸、1,2-ビス(フェノキシ)エタン-4,4’-ジカルボン酸、1,2-ビス(2-クロロフェノキシ)エタン-4,4’-ジカルボン酸、4,4’-ジフェニルエーテルジカルボン酸、アジピン酸、セバシン酸などから生成した構造単位が挙げられ、テレフタル酸、イソフタル酸が好ましい。
 液晶性ポリエステル樹脂の具体例としては、p-ヒドロキシ安息香酸から生成した構造単位、4,4’-ジヒドロキシビフェニルから生成した構造単位、ハイドロキノンから生成した構造単位、テレフタル酸および/またはイソフタル酸から生成した構造単位からなる液晶性ポリエステル樹脂、p-ヒドロキシ安息香酸から生成した構造単位、エチレングリコールから生成した構造単位、4,4’-ジヒドロキシビフェニルから生成した構造単位、ハイドロキノンから生成した構造単位、テレフタル酸および/またはイソフタル酸から生成した構造単位からなる液晶性ポリエステル樹脂、p-ヒドロキシ安息香酸から生成した構造単位、エチレングリコールから生成した構造単位、4,4’-ジヒドロキシビフェニルから生成した構造単位、テレフタル酸および/またはイソフタル酸から生成した構造単位からなる液晶性ポリエステル樹脂、p-ヒドロキシ安息香酸から生成した構造単位、ハイドロキノンから生成した構造単位、4,4’-ジヒドロキシビフェニルから生成した構造単位、2,6-ナフタレンジカルボン酸から生成した構造単位、テレフタル酸から生成した構造単位からなる液晶性ポリエステル樹脂などが挙げられる。これらの中でも好ましい組み合わせとして、p-ヒドロキシ安息香酸から生成した構造単位、ハイドロキノンから生成した構造単位、4,4’-ジヒドロキシビフェニルから生成した構造単位、テレフタル酸および/またはイソフタル酸から生成した構造単位からなる組み合わせや、p-ヒドロキシ安息香酸から生成した構造単位、エチレングリコールから生成した構造単位、4,4’-ジヒドロキシビフェニルから生成した構造単位、テレフタル酸および/またはイソフタル酸から生成した構造単位からなる組み合わせが例示される。
 異方性溶融相を形成する液晶性ポリエステル樹脂の好ましい例としては、下記(I)、(II)、(III)、(IV)および(V)の構造単位からなる液晶性ポリエステル樹脂が挙げられる。

 上記構造単位(I)はp-ヒドロキシ安息香酸から生成した構造単位を、構造単位(II)は4,4’-ジヒドロキシビフェニルから生成した構造単位を、構造単位(III)はハイドロキノンから生成した構造単位を、構造単位(IV)はテレフタル酸から生成した構造単位を、構造単位(V)はイソフタル酸から生成した構造単位を各々示す。
 以下、この液晶性ポリエステル樹脂を例に挙げて説明する。
 上記構造単位(I)、(II)、(III)、(IV)および(V)の共重合量は任意である。しかし、液晶性ポリエステル樹脂の特性を発揮させるためには次の共重合量であることが好ましい。構造単位(I)は構造単位(I)、(II)および(III)の合計に対して65~80モル%であることが好ましい。より好ましくは68~78モル%である。構造単位(II)は構造単位(II)および(III)の合計に対して55~85モル%であることが好ましい。より好ましくは55~78モル%であり、最も好ましくは58~73モル%である。構造単位(IV)は構造単位(IV)および(V)の合計に対して50~95モル%であることが好ましい。より好ましくは55~90モル%であり、最も好ましくは60~85モル%である。
 構造単位(II)および(III)の合計と(IV)および(V)の合計とは実質的に等モルである。ここでいう「実質的に等モル」とは、末端を除くポリマー主鎖を構成する構造単位が等モルであることを示す。このため、末端を構成する構造単位まで含めた場合には必ずしも等モルとはならない態様も、「実質的に等モル」の要件を満たしうる。
 中でも、構造単位(I)が、全5構造単位の合計の、30モル%以上である液晶性ポリエステル樹脂であることが好ましい。30モル%以上であると、液晶性ポリエステル樹脂が、目標とする耐熱性を得られるため好ましい。
 上記好ましく用いられる液晶性ポリエステル樹脂は、上記構造単位(I)~(V)を構成する成分以外に、3,3’-ジフェニルジカルボン酸、2,2’-ジフェニルジカルボン酸などの芳香族ジカルボン酸化合物、アジピン酸、アゼライン酸、セバシン酸、ドデカンジオン酸などの脂肪族ジカルボン酸化合物、ヘキサヒドロテレフタル酸などの脂環式ジカルボン酸化合物、クロロハイドロキノン、3,4’-ジヒドロキシビフェニル、4,4’-ジヒドロキシジフェニルスルホン、4,4’-ジヒドロキシジフェニルスルフィド、4,4’-ジヒドロキシベンゾフェノン、3,4’-ジヒドロキシビフェニルなどの芳香族ジオール化合物、プロピレングリコール、1,4-ブタンジオール、1,6-ヘキサンジオール、ネオペンチルグリコール、1,4-シクロヘキサンジオール、1,4-シクロヘキサンジメタノールなどの脂肪族ジオール化合物および脂環式ジオール化合物、およびm-ヒドロキシ安息香酸、ポリエチレンテレフタレートなどを、液晶性や特性を損なわない程度の範囲で有していてもよい。
 液晶性ポリエステル樹脂の原料としては、芳香族ヒドロキシカルボン酸化合物、ジオール化合物、ジカルボン酸化合物、アミノ基含有モノマーが挙げられる。
 中でも、p-ヒドロキシ安息香酸などの芳香族ヒドロキシカルボン酸化合物、4,4’-ジヒドロキシビフェニル、ハイドロキノン、エチレングリコールなどのジオール化合物、テレフタル酸、イソフタル酸などの芳香族ジカルボン酸化合物が好ましい。
 ハイドロキノン、エチレングリコール、p-ヒドロキシ安息香酸、4,4’-ジヒドロキシビフェニル、テレフタル酸およびイソフタル酸以外に用いるモノマーとしては、以下のモノマーが挙げられる。芳香族ヒドロキシカルボン酸化合物としては、例えば6-ヒドロキシ-2-ナフトエ酸が挙げられ、芳香族ジカルボン酸化合物としては、例えば2,6-ナフタレンジカルボン酸、4,4’-ジフェニルジカルボン酸、1,2-ビス(フェノキシ)エタン-4,4’-ジカルボン酸、1,2-ビス(2-クロロフェノキシ)エタン-4,4’-ジカルボン酸、4,4’-ジフェニルエーテルジカルボン酸などが、それぞれ挙げられる。芳香族ジオール化合物としては、例えばレゾルシノール、t-ブチルハイドロキノン、フェニルハイドロキノン、クロロハイドロキノン、2,6-ジヒドロキシナフタレン、2,7-ジヒドロキシナフタレン、3,4’-ジヒドロキシビフェニル、2,2-ビス(4-ヒドロキシフェニル)プロパン、4,4’-ジヒドロキシジフェニルエーテルなどが挙げられる。アミノ基を有するモノマーとしては、p-アミノ安息香酸、p-アミノフェノールなどが挙げられる。
 例えば、上記液晶性ポリエステル樹脂の製造において、次の製造方法が好ましく挙げられる。なお下記の製造方法は、p-ヒドロキシ安息香酸、4,4’-ジヒドロキシビフェニル、ハイドロキノン、テレフタル酸およびイソフタル酸からなる液晶性ポリエステル樹脂の合成を例にとり説明したものであるが、共重合組成としてはこれらに限定されるものではなく、それぞれをポリエチレンテレフタレート、その他のヒドロキシカルボン酸化合物、芳香族ジオール化合物あるいは芳香族ジカルボン酸化合物に置き換え、下記の方法に準じて製造することができる。
 本発明の実施形態において、液晶性ポリエステル樹脂における各構造単位の含有量は、以下の処理によって算出することができる。すなわち、液晶性ポリエステルをNMR(核磁気共鳴)試験管に量りとり、液晶性ポリエステルが可溶な溶媒(例えば、ペンタフルオロフェノール/重テトラクロロエタン-d混合溶媒)に溶解して、H-NMRスペクトル測定を行う。各構造単位の含有量は、各構造単位由来のピーク面積比から算出することができる。
 以下、本発明の液晶性ポリエステル樹脂ペレットの製造方法について詳述する。
 例えば、原料投入口、攪拌翼、精留管、留出管、減圧装置を備え、下部に吐出口を備えた反応槽中に、所定量のモノマー混合物と無水酢酸を仕込み、窒素ガス雰囲気下で攪拌しながら加熱し、還流しながら水酸基をアセチル化させる。その後、反応槽から留出管を経由して酢酸を留出させながら所定の温度まで昇温を行い、規定量の酢酸が留出すれば、反応容器を減圧し、重縮合反応によって発生した酢酸を留出させる。酢酸を留出させた後、規定の攪拌トルクに到達すれば、脱酢酸重縮合反応を終了させる。脱酢酸重縮合反応が終了すれば、攪拌を停止し、反応容器を窒素にて加圧し、反応容器底部の吐出口から、口金孔を経由してポリマーをストランド状にし、カッティング装置にてペレット化する。
 本発明において、反応槽の数は特に制限は無く、1槽または2槽以上の反応槽で行うことができる。2槽で行う場合の好ましい方法例は次のとおりである。まず、反応槽1に原料モノマーと無水酢酸を仕込み、アセチル化反応を行った後、所定の温度と所定の酢酸留出量まで脱酢酸重縮合を行う。次いで、反応槽2に連結した移行管を通して反応槽1の反応液を反応槽2に移行し、さらに所定の温度と所定の酢酸留出量まで脱酢酸重縮合を行い、次いで反応槽2を減圧にしてさらに重縮合を進め、所定の攪拌トルクに到達すれば反応を終了させる。本発明では、反応槽を1槽で行う場合および2槽以上で行う場合において、前記吐出口を有し、吐出を行う最後の反応槽のことを重縮合反応槽と呼ぶ。
 無水酢酸の使用量は、用いる液晶性ポリエステル樹脂原料中のフェノール性水酸基の合計の1.00~1.20モル当量であることが好ましい。より好ましくは1.03~1.16モル当量である。アセチル化反応は125℃以上150℃以下の温度で還流しながら、芳香族ジオールのモノアセチル化物の残存量が特定範囲となるまで反応を行うことが好ましい。
 また、従来はテレフタル酸とイソフタル酸の合計モル数と、4,4’-ジヒドロキシビフェニルとハイドロキノンの合計モル数は等モルとなるようにモノマー仕込みを行うことが一般的であったが、ハイドロキノンの昇華性が高いため、ハイドロキノンは等モルとなる仕込みモノマー量に対して2~15モル%の範囲で過剰に添加しても良い。そうすれば、ハイドロキノンの昇華によって不足するハイドロキノンのモノマー量を抑えられ、目標とする重合速度を得ることができ、ポリマーの加熱滞留時のガス量の増加を抑制できるため好ましい。
 アセチル化反応の装置としては例えば還流管や精留塔、凝縮器を備えた反応槽を用いることができる。アセチル化の反応時間としては大まかには1~5時間程度であるが、芳香族ジオールのモノアセチル化物の残存量が特定範囲となるまでの時間は、用いる液晶性ポリエステル樹脂原料や、反応温度によっても異なる。好ましくは、1.0~2.5時間であり、反応温度が高い程短時間でよく、無水酢酸のフェノール性水酸基末端に対するモル比が大きい程短時間で行えるため好ましい。
 酢酸を留出させながら所定の温度まで昇温を行う際には、精留塔の塔頂温度を115℃~150℃の範囲で行うことが好ましい。より好ましくは130℃~145℃の範囲である。塔頂温度が低すぎると、未反応の無水酢酸が系内に多く残ってしまい、ポリマーの着色の原因や加熱滞留時のガス量の増加となるおそれがある。また、塔頂温度が150℃より高くなると、モノマー類が系外に留出してしまい、組成のズレが起こったり重合速度が低下するおそれがある。この場合、留出する酢酸中には、過剰な無水酢酸やモノマー類が含まれるが、酢酸と無水酢酸を除いたモノマー類の質量%は1質量%以下が好ましく、0.5質量%以下がより好ましい。
 脱酢酸重縮合反応は、液晶性ポリエステル樹脂が溶融する温度で減圧下反応させ、重合反応を完了させる溶融重合法が好ましい。溶融重合法は均一なポリマーを製造するために有利な方法であり、ガス発生量がより少ないポリマーを得ることができ好ましい。
 最終重合温度は、融点+20℃程度が好ましく、370℃以下であることが好ましい。重合させる時の減圧度は、通常13.3Pa(0.1torr)~2666Pa(20torr)であり、好ましくは1333Pa(10torr)以下、より好ましくは667Pa(5torr)以下である。好ましい重合速度としては、減圧度が667Pa以下になった後、規定の重合攪拌トルクが検出されて重合を終了するまでの重合時間が0.5~1時間である。
 液晶性ポリエステル樹脂の重縮合反応は無触媒でも進行するが、酢酸第一錫、テトラブチルチタネート、酢酸カリウムおよび酢酸ナトリウム、三酸化アンチモン、金属マグネシウムなどの金属化合物を使用することもできる。
 本発明の液晶性ポリエステル樹脂ペレットの製造方法は、反応槽からバルブを介してダイヘッドに供給される溶融した液晶性ポリエステル樹脂をダイヘッドから吐出する吐出口を備えたダイヘッドと、該ダイヘッドから吐出されて固化した液晶性ポリエステル樹脂を切断するカッターと、バルブの下流側で吐出口の上流側に位置する少なくとも1つの有孔プレートを備え、吐出口に複数設けられた口金孔の孔径が3mm~6mmであり、有孔プレートの平均孔径が前記口金孔の孔径に対し0.1~1.2倍である液晶性ポリエステル樹脂ペレットの製造装置を用いて、溶融した液晶性ポリエステル樹脂を、反応槽からバルブを介してダイヘッドに供給し、該ダイヘッドから吐出口を介してストランド群をなすように吐出されて固化した液晶性ポリエステル樹脂をペレット状に切断する方法である。
 図1~3に示すように、重縮合反応槽1で重縮合反応が終了した溶融状態の液晶性ポリエステル樹脂は、吐出バルブ7の開閉弁を開とした状態で、ダイヘッド8に供給され、有孔プレート10、および複数の口金孔を有する吐出口プレート11を介してストランド群16として吐出される。ストランド群16は、冷却水が流されたトラフ18中に吐出され、カッター冷却水供給ライン17から供給される冷却水にて冷却されながら固化し、ストランド群引き取りロール20、ストランド群切断回転刃21からなるカッター部23に搬送され、ストランド群引き取りロール20にて引き取られた後、ストランド群切断回転刃21にて水中でカッティングされ、液晶性ポリエステル樹脂ペレット22が得られる。得られた液晶性ポリエステル樹脂ペレット22は、水切り工程に供せられ、水分を除去し、ペレット受け槽などに輸送され、保管される。なお、必ずしも必要では無いが、搬送されるストランド群の冷却と走行安定性を保つために、トラフ18の上方もしくはストランド群の落下位置に、ストランド群冷却スプレー19を設けることも可能である。
 本発明における製造装置では、重縮合反応槽1とダイヘッド8の間、もしくはダイヘッド8の上部位置に、1つ以上のバルブを有する。コスト面やメンテナンス面からも、1つのバルブを有することが好ましい。バルブの形態には特に制限が無いが、ボールバルブ、または押し込みバルブを用いることが好ましく、特に押し込みバルブが、ポリマーのシール性および作動性が良好のため、より好ましく用いられる。
 図1~3においてダイヘッド8の位置は、重縮合反応槽1の底部に位置し、重縮合反応槽1との間に吐出バルブ7を挟んで接続されているが、図4~5に例示されるように吐出バルブ25が内蔵されたダイヘッド28の場合は、直接重縮合反応槽1の底部に接続される。
 ダイヘッド8は、内部を通過または滞留するポリマーを加熱するため、加熱体を有していてもよく、加熱体の設置位置や種類は特に制限が無く、ダイヘッド8の内壁面に取り付けてもダイヘッド8の壁の内側に埋め込んでも、ダイヘッドの外壁面に取り付けてダイヘッド8の壁を介して内壁面を間接的に加熱しても、吐出バルブ7部分を加熱しても良い。加熱体の種類としては、コイルやジャケット、帯状の発熱体で覆って加熱する方法などが例示できる。これらの中でも、加熱範囲を均一な温度で加熱できる点で、外壁面にジャケット9を取り付ける方法が好ましい。加熱体の発熱方法としては、コイルやジャケット9内をベーパーまたは液状の熱媒で循環する方法や、電熱線で加熱体を加熱する方法などが用いられる。好ましくは、ベーパーまたは液状の熱媒で循環する方法であり、さらに好ましくは、ジャケット9内を液状の熱媒でポンプにて循環する方法であり、この方法だと安定して温度を制御できる。
 ダイヘッド8には、吐出口プレート11が設けられている。さらにその吐出口プレート11の下には、残留ポリマーの封入および口金孔の保温を目的に、開閉弁を設けることが好ましい。開閉弁の形状は特に制限が無く、一般的に公知に使用されているもので問題無いが、具体的には、スリット弁、ボール弁、スライドプレート弁13などが挙げられる。この場合、次バッチの吐出時まで口金孔を弁体プレートなどで圧着しておき、吐出の際にこの弁体プレートを取り外して吐出を行うことにより、開閉弁として機能させることも可能である。この開閉弁の形状は、スリット弁またはスライドプレート弁13が好ましく、作動面、メンテナンス面でも優れている。
 ダイヘッド8の形状は、液晶性ポリエステル樹脂が吐出口に向かって流れる方向に広くなってゆく部分の高さ(H2)/底辺の幅(W)の比(H2/W)が、0.10~0.50であることが好ましい。0.15~0.40がより好ましい。0.1以上の場合には、口金部から吐出されるストランドそれぞれが均一な剪断速度を得ることができ、安定的に吐出することができる。0.50以下であると、ダイヘッド内部の容積が大きくならずに、残留ポリマーが溜まりにくくなり、ストランドが均一な太さになるため、良好なペレット形状を得ることができる。
 また、ダイヘッド8の形状は、ダイヘッド8の底辺の奥行き(D)/底辺の幅(W)の比(D/W)が、0.03~0.5であることが好ましい。より好ましくは0.05~0.35である。0.03以上であると、ストランド同士の融着を少なくすることができ、ペレット形状を均一にできるため好ましい。0.5以下であると、ダイヘッド内部の容積が大きくならずに残留ポリマーが溜まりにくく、高融点異物になりにくい。また、ストランドが均一な太さになるため、良好なペレット形状を得ることができる。
 なお、ダイヘッド8の底辺の奥行き(D)と底辺の幅(W)は、口金に接したダイヘッド8の内径を表す。奥行き(D)と底辺の幅(W)の積はポリマーが滞留する部分の断面積を表す。ここで、ダイヘッド8の底辺の長い方が幅(W)、短い方が奥行き(D)である。
 吐出バルブ7と吐出口の間には、少なくとも1個以上の有孔プレート10を設置する。この有孔プレート10の形状に特に規定はないが、具体的には、針金状のステンレスを格子状に折り込んだ金網状のもの、プレートに複数の孔を有するもの、更に、このプレートの上に金網状のフィルターを固定して設置するものなどが挙げられる。この有孔プレートが無い場合には、部分的に残留ポリマーが溜まりやすくなったり、炭化物等の異物が吐出口の口金部に詰まり、圧損が高くなって目標とする吐出時間が得られず、口金交換が必要になったり、糸状のストランドがカッターやローラーに巻き付いて吐出トラブルを引き起こすおそれがある。
 設置する有孔プレートの数は1個以上であるが、生産コストやメンテナンス性を考慮すると、1個以上、2個以下が好ましい。2個の場合には、1枚のプレートの上側に、1枚の金網状のフィルターを設置する方法が好ましい。
 このフィルターメッシュ目開きまたはプレートの孔の直径は、吐出口の口金孔の直径に対して0.1~1.2倍である。0.5~1.0倍がより好ましい。0.1倍未満であると、異物の捕集効果としては期待できるが、圧損が大きくなり、目標とする吐出時間を得られなかったり、ダイヘッド内の残留ポリマーが十分置換されなくなるおそれがある。1.2倍より大きいと、異物を効果的に捕集できずに、異物が製品中に混入したり、口金孔に詰まって口金交換が必要になったり、糸状のストランドがカッターやローラーに巻き付いて吐出トラブルを引き起こすおそれがある。ここでいうフィルターメッシュ目開きまたはプレートの孔の直径は、無作為に選択された20個の孔の直径を測定した平均孔径であり、20個未満の場合は全ての孔の直径の平均孔径である。フィルターおよびプレートを組み合わせて複数設置した場合には、目開きまたは孔の直径の小さいほうの平均孔径を採用する。
 フィルターのメッシュ目開きやプレートの孔の位置は特に制限は無いが、それぞれの面のほぼ全面に、メッシュの目開きまたは孔を有することが好ましい。ほぼ全面にメッシュの目開きまたは孔を有することで、残留ポリマーの滞留が少なく、均一にポリマーが通過することができるため好ましい。また、フィルターのメッシュ目開きやプレートの孔の配列は特に制限は無いが、等間隔に配列することが好ましく、プレートの孔を2列以上に配列する場合には、千鳥状または蜂の巣状に配列することが好ましい。千鳥状や蜂の巣状に配列することで、孔の数を多く取ることができるため、残留ポリマーの滞留を少なくできたり、プレート部の圧損を少なくできる。
 有孔プレートの孔の配列と、吐出口の口金孔の配列の関係は特に制限は無く、同じであっても異なっていても良く、ポリマーの流れ状態を損なわない程度に、それぞれが等間隔に配列していれば良い。
 最上位に位置する有孔プレートと、吐出口との間の高さ(H1)とダイヘッドの高さ(H2)の比(H1/H2)が、0.2~0.6の範囲にあることが好ましく、0.3~0.5がより好ましい。0.2以上であると、ダイヘッド内部の容積が大きくならずに残留ポリマーが溜まりにくく、口金部の両端付近のストランドが細くならずに、ペレットの形状にバラツキが生じたり、口金詰まりが起こりやすくなることがないため好ましい。0.6以下であると、有孔プレートと口金までの間に残留ポリマーが堆積しにくくなり、口金詰まりが起こりにくくなったり、口金部から吐出されるストランドそれぞれが均一な剪断速度を得ることができるため、ストランドの太さにムラが生じ、上下のばたつきが生じたり、ストランド群の流れ不良が生じたりすることがない。よって、安定した吐出ができる。
 吐出口の口金孔径は、3mm~6mmである。3.5mm~6.0mmであることがより好ましく、4.0mm~5.5mmであることが最も好ましい。口金孔径が3mm未満であると、口金部分の圧損が大きくなり、より高い吐出圧力が必要となり、ストランドも細く、湾曲、蛇行し、良好なペレットが得られない。また、口金孔径が6mmより大きいと、ストランド群が太く剛直となり、上下のばたつきが生じ、ストランド群の流れ不良が生じたり、連球ペレットや未切断ペレットが多くなり、良好なペレットが得られないおそれがある。
 吐出口の口金孔数は、20個以上あることが好ましく、40個以上であるとより好ましい。これは、優れたペレット形状を得るためには、ダイヘッド内の残留ポリマーの滞留が少なく、ストランド群全体が安定して走行することが必要であり、口金孔数が多い場合、すなわちストランド群が多い場合には、より安定した液晶性ポリエステル樹脂ペレットを得ることができる。
 吐出口の口金孔の配列は特に制限は無いが、ストランド群が引き取られる際、ストランド群が重ならないような配列が好ましく、具体的な例としては、口金孔を横一列に配列したり、千鳥状に配列したりする方法が挙げられるが、千鳥状とした場合には、ストランド群が重ならず、目標とする口金孔数を得られるため好ましい。更に、ダイヘッド両端部に近い位置にまで口金孔を設ければ、口金両端部に残留ポリマーが溜まりにくいため好ましい。
 ダイヘッドが有する吐出口の口金孔1穴あたりの該液晶性ポリエステル樹脂の剪断速度は150[1/秒]~3000[1/秒]であることが好ましく、より好ましくは250[1/秒]~2000[1/秒]である。
 150[1/秒]以上であると、吐出開始直後などの低剪断速度域では、ストランド群の走行不良が生じにくくなるため好ましい。3000[1/秒]以下であると、ダイヘッド内の残留ポリマーが十分置換されて高融点異物になりにくい。更に、ストランド群の引き取りが安定し、ペレットの形状が安定するため好ましい。
 この液晶性ポリエステル樹脂の剪断速度とは、吐出口の口金孔1穴あたりの剪断速度を下記式(1)にて求められた値をいう。
 式(1): 樹脂の剪断速度(1/秒)=80000/9×単位時間当たりの吐出量(kg/hr)/[樹脂の密度(g/cm)×口金孔数(個)×π(円周率)×口金孔の直径(mm)
 本発明における液晶性ポリエステル樹脂は、ダイヘッドが有する吐出口の口金孔から吐出される際の温度において、該液晶性ポリエステル樹脂の剪断速度200[1/秒]における溶融粘度(μa200)と剪断速度5000[1/秒]における溶融粘度(μa5000)が1.5以上であることが好ましく、より好ましくは2.0以上である。また、10.0以下が好ましく、より、好ましくは7.0以下である。下記式(2)を満足することが好ましく、より好ましくは下記式(3)を満足する。(μa200)/(μa5000)の値が1.5以上であると、口金部の中心と両端部で剪断速度の差が生じにくく、ストランドの太さが均一となり、安定したペレット形状を得られるため好ましく、ストランドに適度な張りが生じ、ストランド切れが起こりにくいため好ましい。(μa200)/(μa5000)の値が10.0以下であると、吐出開始直後などの低剪断速度域では、ストランドが延びて太くなりにくく、ストランド群の走行不良が生じにくくなるため好ましく、ダイヘッド内の残留ポリマーが置換されやすくなるため好ましい。剪断速度200[1/秒]における溶融粘度と剪断速度5000[1/秒]における溶融粘度は、例えば高化式フローテスターを用いて測定することができる。
 式(2): 1.5<(μa200)/(μa5000)<10.0
 式(3): 2.0<(μa200)/(μa5000)<7.0
 重縮合反応終了後、得られた溶融樹脂を反応槽から取り出すには、液晶性ポリエステル樹脂が溶融する温度で反応槽内を、例えばおよそ0.02~0.5MPaに加圧し、溶融樹脂を重縮合反応槽下部に接続されたダイヘッドの吐出口よりストランド状に吐出する。ストランド群は、冷却水が流されたトラフ中に吐出され、冷却水中で冷却して固化し、カッターにてペレット状に切断し、液晶性ポリエステル樹脂ペレットを得ることが好ましい。吐出されるストランドは、中心部が半溶融状態であっても特に問題は無く、カッターにてペレット状に吐出するに際し、ペレット同士が融着したり、ひげ状の突起物が生じない程度に固化できていれば問題は無い。カッターは、トラフの面が、垂直に近い角度であっても、水平に近い角度であっても問題は無く、吐出される液晶性ポリエステル樹脂の粘度や、設置スペースを考慮して選択すれば良い。ストランド群の引き取り速度は、ストランド群がばたついたり、蛇行することが無い程度に調整することが必要であり、20~100m/分が好ましく、30~80m/分がより好ましい。ここでいうストランド群の引き取り速度とは、直接カッター部でストランド群を引き取る場合はカッターの回転速度を表し、引き取りローラーなどでストランド群を一旦引き取った後、カッターにて切断する場合はストランド群引き取りロールの回転速度を表す。
 なお、本発明の液晶性ポリエステル樹脂を製造する際に、固相重合法により重縮合反応を完了させることも可能である。例えば、本発明の液晶性ポリエステル樹脂のポリマーまたはオリゴマーを粉砕機で粉砕し、窒素気流下、または、減圧下、液晶性ポリエステル樹脂の融点-50℃~融点-5℃の範囲で1~50時間加熱し、所望の重合度まで重縮合し、反応を完了させる方法が挙げられる。固相重合法は高重合度のポリマーを製造するための有利な方法である。
 本発明で得られる液晶性ポリエステル樹脂ペレットの溶融粘度は10~500Pa・sが好ましい。より好ましくは12~200Pa・sである。なお、この溶融粘度は融点(Tm)+10℃~+20℃の条件で、剪断速度1000[1/秒]の条件下で高化式フローテスターによって測定した値である。
 本発明における液晶性ポリエステル樹脂の融点は特に限定されるものではないが、高耐熱用途に用いるために280℃以上となるよう共重合成分を組み合わせることが好ましい。
 本発明においては、液晶性ポリエステル樹脂の機械強度その他の特性を付与するために、さらに充填材を配合することが可能である。充填材は特に限定されるものでないが、繊維状、板状、粉末状、粒状などの充填材を使用することができる。具体的には例えば、ガラス繊維、PAN系やピッチ系の炭素繊維、ステンレス繊維、アルミニウム繊維や黄銅繊維などの金属繊維、芳香族ポリアミド繊維や液晶性ポリエステル繊維などの有機繊維、石膏繊維、セラミック繊維、アスベスト繊維、ジルコニア繊維、アルミナ繊維、シリカ繊維、酸化チタン繊維、炭化ケイ素繊維、ロックウール、バサルト繊維、酸化チタンウィスカー、チタン酸カリウムウィスカー、チタン酸バリウムウィスカー、ホウ酸アルミニウムウィスカー、窒化ケイ素ウィスカーなどの繊維状、ウィスカー状充填材、マイカ、タルク、カオリン、シリカ、ガラスビーズ、ガラスフレーク、ガラスマイクロバルーン、クレー、二硫化モリブデン、ワラステナイト、酸化チタン、酸化亜鉛、ポリリン酸カルシウムおよび黒鉛などの粉状、粒状あるいは板状の充填材が挙げられる。本発明に使用される上記の充填材は、その表面を公知のカップリング剤(例えば、シラン系カップリング剤、チタネート系カップリング剤など)、その他の表面処理剤で処理して用いることもできる。
 これら充填材のなかで特にガラス繊維が入手性、機械的強度のバランスの点から好ましく使用される。ガラス繊維の種類は、一般に樹脂の強化用に用いるものならば特に限定はなく、例えば、長繊維タイプや短繊維タイプのチョップドストランドおよびミルドファイバーなどから選択して用いることができる。また、これらのうち2種以上を併用して使用することもできる。本発明で使用されるガラス繊維としては、弱アルカリ性のものが機械的強度の点で優れており、好ましく使用できる。また、ガラス繊維はエポキシ系、ウレタン系、アクリル系などの被覆あるいは収束剤で処理されていることが好ましく、エポキシ系が特に好ましい。またシラン系、チタネート系などのカップリング剤、その他表面処理剤で処理されていることが好ましく、エポキシシラン、アミノシラン系のカップリング剤が特に好ましい。
 なお、ガラス繊維は、エチレン/酢酸ビニル共重合体などの熱可塑性樹脂や、エポキシ樹脂などの熱硬化性樹脂で被覆あるいは集束されていてもよい。
 充填材の配合量は、液晶性ポリエステル樹脂100重量部に対し、通常30~200重量部であり、好ましくは40~150重量部である。
 さらに、本発明の液晶性ポリエステル樹脂には、酸化防止剤および熱安定剤(たとえばヒンダードフェノール、ハイドロキノン、ホスファイト類およびこれらの置換体など)、紫外線吸収剤(たとえばレゾルシノール、サリシレート)、亜リン酸塩、次亜リン酸塩などの着色防止剤、滑剤および離型剤(モンタン酸およびその金属塩、そのエステル、そのハーフエステル、ステアリルアルコール、ステアラミドおよびポリエチレンワックスなど)、染料および顔料を含む着色剤、導電剤あるいは着色剤としてカーボンブラック、結晶核剤、可塑剤、難燃剤(臭素系難燃剤、燐系難燃剤、赤燐、シリコーン系難燃剤など)、難燃助剤、および帯電防止剤などの通常の添加剤、熱可塑性樹脂以外の重合体を配合して、所望の特性をさらに付与することができる。
 これらの添加剤を配合する方法は、溶融混練によることが好ましく、溶融混練には公知の方法を用いることができる。たとえば、バンバリーミキサー、ゴムロール機、ニーダー、単軸もしくは二軸押出機などを用い、180~350℃、より好ましくは250~320℃の温度で溶融混練して液晶性ポリエステル樹脂組成物とすることができる。その際には、1)液晶性ポリエステル樹脂、任意成分である充填材およびその他の添加剤との一括混練法、2)まず液晶性ポリエステルにその他の添加剤を高濃度に含む液晶性ポリエステル樹脂組成物(マスターペレット)を作成し、次いで規定の濃度になるようにその他の熱可塑性樹脂、充填材およびその他の添加剤を添加する方法(マスターペレット法)、3)液晶性ポリエステル樹脂とその他の添加剤の一部を一度混練し、ついで残りの充填材およびその他の添加剤を添加する分割添加法など、どの方法を用いてもかまわない。
 本発明の液晶性ポリエステル樹脂およびそれを含む液晶性ポリエステル樹脂組成物は、通常の射出成形、押出成形、プレス成形などの成形方法によって、優れた表面外観(色調)および機械的性質、耐熱性、難燃性を有する三次元成形品、シート、容器、パイプ、フィルムなどに加工することが可能である。なかでも射出成形により得られる電気・電子部品用途に適している。
 このようにして得られた液晶性ポリエステル樹脂およびそれを含む液晶性ポリエステル樹脂組成物は、例えば、各種ギヤー、各種ケース、センサー、LEDランプ、コネクター、ソケット、抵抗器、リレーケース、スイッチ、コイルボビン、コンデンサー、バリコンケース、光ピックアップ、発振子、各種端子板、変成器、プラグ、プリント配線板、チューナー、スピーカー、マイクロフォン、ヘッドフォン、小型モーター、磁気ヘッドベース、パワーモジュール、ハウジング、半導体、液晶ディスプレイ部品、FDDキャリッジ、FDDシャーシ、HDD部品、モーターブラッシュホルダー、パラボラアンテナ、コンピューター関連部品などに代表される電気・電子部品;VTR部品、テレビ部品、アイロン、ヘアードライヤー、炊飯器部品、電子レンジ部品、音響部品、オーディオ・レーザーディスク(登録商標)・コンパクトディスクなどの音声機器部品、照明部品、冷蔵庫部品、エアコン部品、タイプライター部品、ワードプロセッサー部品などに代表される家庭、事務電気製品部品、オフィスコンピューター関連部品、電話機関連部品、ファクシミリ関連部品、複写機関連部品、洗浄用治具、オイルレス軸受、船尾軸受、水中軸受などの各種軸受、モーター部品、ライター、タイプライターなどに代表される機械関連部品、顕微鏡、双眼鏡、カメラ、時計などに代表される光学機器、精密機械関連部品;オルタネーターターミナル、オルタネーターコネクター、ICレギュレーター、ライトディマー用ポテンショメーターベース、排気ガスバルブなどの各種バルブ、燃料関係・排気系・吸気系各種パイプ、エアーインテークノズルスノーケル、インテークマニホールド、燃料ポンプ、エンジン冷却水ジョイント、キャブレターメインボディー、キャブレタースペーサー、排気ガスセンサー、冷却水センサー、油温センサー、スロットルポジションセンサー、クランクシャフトポジションセンサー、エアーフローメーター、ブレーキパッド磨耗センサー、エアコン用サーモスタットベース、エアコン用モーターインシュレーター、セパレーター、暖房温風フローコントロールバルブ、ラジエーターモーター用ブラッシュホルダー、ウォーターポンプインペラー、タービンべーン、ワイパーモーター関係部品、デュストリビューター、スタータースイッチ、スターターリレー、トランスミッション用ワイヤーハーネス、ウィンドウォッシャーノズル、エアコンパネルスイッチ基板、燃料関係電磁気弁用コイル、ヒューズ用コネクター、ホーンターミナル、電装部品絶縁板、ステップモーターローター、ランプソケット、ランプリフレクター、ランプハウジング、ブレーキピストン、ソレノイドボビン、エンジンオイルフィルター、点火装置ケースなどの自動車・車両関連部品などに用いることができる。フィルムとして用いる場合は磁気記録媒体用フィルム、写真用フィルム、コンデンサー用フィルム、電気絶縁用フィルム、包装用フィルム、製図用フィルム、リボン用フィルム、シート用途としては自動車内部天井、ドアトリム、インストルメントパネルのパッド材、バンパーやサイドフレームの緩衝材、ボンネット裏等の吸音パット、座席用材、ピラー、燃料タンク、ブレーキホース、ウインドウォッシャー液用ノズル、エアコン冷媒用チューブおよびそれらの周辺部品に有用である。
 以下、実施例および比較例により本発明を具体的に説明するが、本発明はこれらによって制限されるものではない。
 実施例1~15および比較例1~3の製造工程をそれぞれ最大20回(20バッチ)行い、次の(1)~(8)で示す評価を行った。なお、最大バッチ数に満たないバッチで試験を終了した場合は、終了したバッチまでの平均値を記載した。
(1)液晶性ポリエステル樹脂のストランド群の走行性
 試験バッチを続けて行い、トラフ上のストランド群の状態を目視により観察した。なお、評価方法は、次のA、B、Cを基準に判定を実施した。
A:ストランド群のばたつきと蛇行がなく、吐出中断なし
B:ストランド群のばたつき、もしくは蛇行はあるが、吐出中断無し
C:吐出中断あり
(2)液晶性ポリエステル樹脂の口金孔の詰まり発生バッチ数(バッチ)
 試験バッチを続けて行い、吐出口の口金孔が詰まり始めたバッチ数を調べた。
(3)液晶性ポリエステル樹脂の不良ペレット数(個/50g)
 試験バッチ毎に得られたペレットから50gを採取し、その中の不良ペレット(斜め切れペレット、連球ペレット、未切断ペレットなど)の個数を数え、全ての試験バッチの平均値を求めた。
(4)液晶性ポリエステル樹脂のペレット中の黒色異物数(個/15g)
 ホットプレス機(テスター産業製)を用いて測定した。試験バッチ毎に得られたペレットから15gを採取し、それを5gごとに3等分し、その5gのペレットを融点+10℃の設定温度でプレスし、円板状の薄いシートを作成した。更に、5gのペレットから円板状の薄いシートを作成する作業を2回繰り返し、合計3枚のシートを作成した。その3枚のシート全てを、目視により、サイズが0.2mm以上の黒色異物の個数を数え、その合計値を黒色異物数(個/15g)とし、全ての試験バッチの平均値を求めた。
(5)液晶性ポリエステル樹脂の融点(Tm)の測定
 示差走査熱量計DSC-7(パーキンエルマー製)により、室温から20℃/分の昇温条件で測定した際に観測される吸熱ピーク温度(Tm1)の観測後、Tm1+20℃の温度で5分間保持した後、20℃/分の降温条件で室温まで一旦冷却し、再度20℃/分の昇温条件で測定した際に観測される吸熱ピーク温度(Tm2)を融点とした。
(6)液晶性ポリエステル樹脂の溶融粘度測定
 高化式フローテスターCFT-500D(オリフィス0.5φ×10mm)(島津製作所製)を用いて、各製造例に記載の温度において剪断速度200[1/秒]と剪断速度5000[1/秒]で測定した。
(7)液晶性ポリエステル樹脂の温度の測定
 複数の孔を有するプレート(有孔プレート)と複数の口金孔を有するプレート(吐出口プレート)の間に温度計素子を挿入し、吐出時の液晶性ポリエステル樹脂の温度を測定した。
(8)液晶性ポリエステル樹脂の組成比測定
 液晶性ポリエステル樹脂の組成比測定は、H-核磁気共鳴スペクトル(H-NMR)測定により実施した。液晶性ポリエステル樹脂をNMR試料管に50mg秤量し、ペンタフルオロフェノール/1,1,2,2-テトラクロロエタン-d(混合比率:65/35[w/w%])の溶媒800μLに溶解して、UNITY INOVA500型NMR装置(バリアン社製)を用いて観測周波数500MHz、温度80℃でH-NMR測定を実施し、4.5~5ppm付近、および7~9.5ppm付近に観測される各構造単位由来のピーク面積比から組成を分析した。
(実施例1)
 図1~3に示すように、攪拌翼2、留出管4、留出酢酸容器(図示略)、減圧装置(図示略)を備え、底部に吐出口を備えた容積2500Lの重縮合反応槽1を用いた。この重縮合反応槽1の底部には、吐出バルブ7を接続したダイヘッド8を取り付け、ダイヘッド8の底部に直径4.0mmの孔を複数有するプレート(有孔プレート10)を取り付け、さらにその底部に吐出口として、直径5.0mmの口金孔を40個有する吐出口プレート11を取り付けた。この時の有孔プレート10から吐出口プレート11までの高さ14(H1)とダイヘッド8の高さ15(H2)の比(H1/H2)は0.40であった。ダイヘッド8の高さ15(H2)と底辺の幅26(W)の比(H2/W)は0.20であった。また、ダイヘッド8の底辺の奥行き27(D)と底辺の幅26(W)の比(D/W)は0.10であった。なお、WおよびDの数値は内寸として測定される。すなわちWおよびDは、図2~3において破線で示されたダイヘッド8の内壁で囲まれた空洞部分の幅および奥行きをそれぞれ示す。
 図2に示すように、ダイヘッド8は外壁面にジャケット9を有し、液状の熱媒をポンプにて循環して加熱した。ダイヘッド8の吐出口にはさらに、電熱線を埋め込んだ加熱式のスライドプレート弁13を取り付けた。
 この重縮合反応槽1に、p-ヒドロキシ安息香酸641質量部(60モル%)、4,4’-ジヒドロキシビフェニル173質量部(12モル%)、ハイドロキノン68質量部(8モル%)、テレフタル酸206質量部(16モル%)、イソフタル酸51質量部(4モル%)、さらにハイドロキノンの過剰添加分として更にハイドロキノン4質量部、および無水酢酸868質量部(フェノール性水酸基合計の1.09当量)を仕込み、窒素ガス雰囲気下で攪拌しながら145℃で1.5時間アセチル化反応させた。
 次に、留出管4を留出酢酸容器側に切り替え、4時間かけて270℃まで反応を続け、さらに2時間かけて355℃まで昇温していき、減圧装置にて減圧を開始し、2時間かけて133Pa(1torr)まで減圧を行い、規定の攪拌トルクに到達したところで重縮合反応を終了させた。
 次に、重縮合反応槽1内を0.2MPaに窒素で加圧し、ダイヘッド8の吐出バルブ7とスライドプレート弁13を開として吐出口プレート11から複数の口金孔を経由してポリマーをストランド状に吐出し、冷却水にて固化させながら、ストランド群16の引き取り速度を31[m/分]とし、カッターにてペレット化した。吐出にかかった時間は35分であった。この時の口金孔1穴あたりの剪断速度は693[1/秒]であった。前記の方法で繰り返し20バッチの重合を行った。
 吐出時のストランド走行性は安定しており、口金孔の詰まりも無かった。得られたペレット22については、不良ペレット数も少なく、黒色異物数も少なく問題無かった。
 吐出時の液晶性ポリエステル樹脂の温度は355℃で、この温度でのμa200/μa5000の値は3.8であった。
 この液晶性ポリエステル樹脂の構造単位(I)の割合は60.2モル%であり、融点は332℃であった。
(実施例2)
 H1/H2を0.24に変更し、H2/Wを0.33に変更する以外は、実施例1と同様にペレット22の製造を行った。
 吐出時のストランド走行性は安定しており、口金孔の詰まりも無かった。得られたペレット22については、不良ペレット数、黒色異物数共に問題無い値であった。
 吐出時の液晶性ポリエステル樹脂の温度は355℃で、この温度でのμa200/μa5000の値は3.8であった。
(実施例3)
 H1/H2を0.18に変更し、H2/Wを0.45に変更する以外は、実施例1と同様にペレット22の製造を行った。
 吐出時のストランド走行性は、両端が僅かに細くなり、軽微なばたつきが見られたが、吐出は継続可能であった。口金孔の詰まりは17バッチ目で起こり始めたが、20バッチの重合は可能であった。得られたペレット22については、不良ペレット数、黒色異物数共に問題無い値であった。
 吐出時の液晶性ポリエステル樹脂の温度は355℃で、この温度でのμa200/μa5000の値は3.8であった。
(実施例4)
 H1/H2を0.63に変更し、H2/Wを0.32に変更する以外は、実施例1と同様にペレット22の製造を行った。
 吐出時のストランド走行性は、全体的にストランドの太さのムラが見られ、軽微なばたつきが見られたが、吐出は継続可能であった。口金孔の詰まりは19バッチ目で起こり始めたが、20バッチの重合は可能であった。得られたペレット22については、不良ペレット数、黒色異物数共に問題無い値であった。
 吐出時の液晶性ポリエステル樹脂の温度は355℃で、この温度でのμa200/μa5000の値は3.8であった。
(実施例5)
 吐出口プレート11の口金孔の直径を6.0mmに変更し、吐出時の口金孔1穴あたりの剪断速度を401[1/秒]に変更する以外は、実施例1と同様にペレット22の製造を行った。
 吐出時のストランド走行性は、軽微なばたつきが見られたが、吐出は継続可能であった。口金孔の詰まりは問題無かった。得られたペレット22については、不良ペレット数、黒色異物数共に問題無い値であった。
 吐出時の液晶性ポリエステル樹脂の温度は355℃で、この温度でのμa200/μa5000の値は3.8であった。
(実施例6)
 有孔プレート10の孔の直径を5.5mmに変更する以外は、実施例1と同様にペレット22の製造を行った。
 吐出時のストランド走行性は安定しており、口金孔の詰まりも無かった。得られたペレット22については、不良ペレット数、黒色異物数共に問題無い値であった。
 吐出時の液晶性ポリエステル樹脂の温度は355℃で、この温度でのμa200/μa5000の値は3.8であった。
(実施例7)
 吐出口プレート11の口金孔数を30個に変更し、吐出にかける時間を45分に変更し、吐出時の口金孔1穴あたりの剪断速度を719[1/秒]に変更する以外は、実施例1と同様にペレット22の製造を行った。
 吐出時のストランド走行性は安定しており、口金孔の詰まりも問題無かった。得られたペレット22については、不良ペレット数、黒色異物数共に問題無い値であった。
 吐出時の液晶性ポリエステル樹脂の温度は355℃で、この温度でのμa200/μa5000の値は3.8であった。
(実施例8)
 重縮合反応を終了させる時の攪拌トルク設定を1.5倍とし、吐出時の液晶性ポリエステル樹脂の温度355℃におけるμa200/μa5000の値を11.0に変更する以外は、実施例1と同様にペレット22の製造を行った。 吐出を開始したが、ストランドが細かったため、重縮合反応槽1内を0.25MPaまで窒素で加圧し、ペレットサイズを調整した。
 吐出時のストランド走行性は、ばたつきが見られたが、吐出は継続可能であった。口金孔の詰まりは18バッチ目で起こり始めたが、20バッチの重合は可能であった。得られたペレット22については、不良ペレット数、黒色異物数共に問題無い値であった。
(実施例9)
 重縮合反応槽1とそれ以外の装置については、実施例1と同じものを使用した。
 重縮合反応槽1に仕込む成分を、下記のものに変更し、反応容器に仕込んだ。
・p-ヒドロキシ安息香酸752質量部(73モル%)
・4,4’-ジヒドロキシビフェニル127質量部(9モル%)
・テレフタル酸113質量部(9モル%)
・ポリエチレンテレフタレート131質量部(9モル%)
・次亜リン酸ナトリウム0.2質量部(0.02質量%)
・無水酢酸771質量部(フェノール性水酸基合計の1.11当量)
 重縮合反応槽1内を窒素ガス雰囲気下で攪拌しながら145℃で1.5時間アセチル化反応させた。次に、留出管4を留出酢酸容器側に切り替え、4時間かけて270℃まで反応を続け、さらに2時間かけて335℃まで昇温していき、減圧装置にて減圧を開始し、2時間かけて133Pa(1torr)まで減圧を行い、規定の攪拌トルクに到達したところで重縮合反応を終了させた。
 次に重縮合反応槽1内を0.15MPaに窒素で加圧し、ダイヘッド8の吐出バルブ7とスライドプレート弁13を開として吐出口プレート11から複数の口金孔を経由してポリマーをストランド状に吐出し、冷却水にて固化させながら、ストランド群16の引き取り速度を41m/分とし、カッターにてペレット化した。吐出にかけた時間は35分であった。この時の口金孔1穴あたりの剪断速度は693[1/秒]であった。前記の方法で繰り返し20バッチの重合を行った。
 吐出時のストランド走行性は安定しており、口金孔の詰まりも無かった。得られたペレット22については、不良ペレット数も少なく、黒色異物数も少なく問題無かった。
 吐出時の液晶性ポリエステル樹脂の温度は335℃で、この温度でのμa200/μa5000の値は2.9であった。
 この液晶性ポリエステル樹脂の構造単位(I)の割合は73.1モル%であり、融点は326℃であった。
(実施例10)
 直径4.0mmの複数の孔を複数有するプレート(第一の有孔プレート)の上に、目開き(空間)3.0mmのメッシュフィルター(第二の有孔プレート)を1枚固定して取り付けた以外は、実施例1と同様に行った。
 吐出時のストランド走行性は安定しており、口金孔の詰まりも無かった。得られたペレット22については、不良ペレット数も少なく、黒色異物数も少なく問題無かった。
 吐出時の液晶性ポリエステル樹脂の温度は355℃で、この温度でのμa200/μa5000の値は3.8であった。
(実施例11)
 D/Wを0.20に変更する以外は、実施例1と同様にペレット22の製造を行った。
 吐出時のストランド走行性は、全体的にストランドの太さのムラが見られ、軽微なばたつきが見られたが、吐出は継続可能であった。口金孔の詰まりは16バッチ目で起こり始めたが、20バッチの重合は可能であった。得られたペレット22については、不良ペレット数、黒色異物数共に問題無い値であった。
 吐出時の液晶性ポリエステル樹脂の温度は355℃で、この温度でのμa200/μa5000の値は3.8であった。
(実施例12)
 吐出にかける時間を60分に変更し、吐出時の口金孔1穴あたりの剪断速度を404[1/秒]に変更する以外は、実施例1と同様にペレット22の製造を行った。
 吐出時のストランド走行性は、軽微なばたつきが見られたが、吐出は継続可能であった。口金孔の詰まりは問題無かった。得られたペレット22については、不良ペレット数、黒色異物数共に問題無い値であった。
 吐出時の液晶性ポリエステル樹脂の温度は355℃で、この温度でのμa200/μa5000の値は3.8であった。
(実施例13)
 H1/H2を0.12に変更し、H2/Wを0.65に変更する以外は、実施例1と同様にペレット22の製造を行った。
 吐出時のストランド走行性は、両端が細くなり、ばたつきが見られたが、吐出は継続可能であった。口金孔の詰まりは14バッチ目で起こり始めたが、20バッチの重合は可能であった。得られたペレット22については、不良ペレット数、黒色異物数共に問題無い値であった。
 吐出時の液晶性ポリエステル樹脂の温度は355℃で、この温度でのμa200/μa5000の値は3.8であった。
(実施例14)
 吐出口プレート10の口金孔数を18個に変更し、吐出にかける時間を75分に変更する以外は、実施例7と同様にペレット22の製造を行った。
 吐出時のストランド走行性は安定していた。口金孔の詰まりは19バッチ目で起こり始めたが、20バッチの重合は可能であった。得られたペレット22については、不良ペレット数、黒色異物数共に問題無い値であった。
 吐出時の液晶性ポリエステル樹脂の温度は355℃で、この温度でのμa200/μa5000の値は3.8であった。
(実施例15)
 吐出口プレート11の口金孔数を48個に変更し、ストランド群16の引き取り速度を19m/分に変更し、吐出にかける時間を80分に変更し、吐出時の口金孔1穴あたりの剪断速度を146[1/秒]に変更する以外は、実施例5と同様にペレット22の製造を行った。
 吐出時のストランド走行性は、ばたつきが見られたが、吐出は継続可能であった。口金孔の詰まりは17バッチ目で起こり始めたが、20バッチの重合は可能であった。得られたペレット22については、不良ペレット数、黒色異物数共に問題無い値であった。
 吐出時の液晶性ポリエステル樹脂の温度は355℃で、この温度でのμa200/μa5000の値は3.8であった。
(比較例1)
 有孔プレート10を取り付けなかった以外は、実施例1と同様にペレット22の製造を行った。
 吐出時のストランド走行性は、ストランドの太さにばらつきが見られ、蛇行が見られた。いくつかのバッチについては、吐出中断したこともあったが、吐出は継続可能であった。
 口金孔の詰まりは10バッチ目で起こり始め、20バッチ目で口金孔の2個がほぼ閉塞した。得られたペレット22については、不良ペレット数が非常に多く、黒色異物が最も多かった。
 吐出時の液晶性ポリエステル樹脂の温度は355℃で、この温度でのμa200/μa5000の値は3.8であった。
(比較例2)
 吐出口プレート11の口金孔の直径を8.0mmに変更し、吐出時の口金孔1穴あたりの剪断速度を169[1/秒]に変更する以外は、実施例1と同様にペレット22の製造を行った。
 吐出時のストランド走行性は、ばたつきが大きく、ストランドがトラフ18上に滞留し、流れ不良となるため、吐出中断と吐出再開を繰り返したが、吐出継続が困難なため、1バッチで試験を中止した。
 口金孔の詰まりと黒色異物数は問題無かったが、得られたペレット22については、ほぼ全量がひげ、連球、斜め切れを有しており、正常なペレット形状を得られなかった。
 吐出時の液晶性ポリエステル樹脂の温度は355℃で、この温度でのμa200/μa5000の値は3.8であった。
(比較例3)
 有孔プレート10の孔の直径を8.0mmに変更する以外は、実施例1と同様にペレット22の製造を行った。
 吐出時のストランド走行性には、ばたつきが見られ、ストランドの太さのムラが見られた。口金孔の詰まりは13バッチ目で起こり始め、20バッチ目で口金孔の1個がほぼ閉塞した。これにより、糸状のストランドがストランド群引き取りロール20に巻き付き始めたため、吐出中断した。その後も巻き付きを繰り返したため、吐出中断と吐出再開を繰り返した。得られたペレット22については、不良ペレット数、黒色異物数共に多かった。
 吐出時の液晶性ポリエステル樹脂の温度は355℃で、この温度でのμa200/μa5000の値は3.8であった。

 本発明に係る液晶性ポリエステル樹脂ペレットの製造装置および製造方法は、電気・電子用途の精密部品形成材料を製造するために広く利用可能である。

Claims (10)

  1.  反応槽からバルブを介してダイヘッドに供給される溶融した液晶性ポリエステル樹脂を前記ダイヘッドから吐出する吐出口を備えたダイヘッドと、該ダイヘッドから吐出されて固化した液晶性ポリエステル樹脂を切断するカッターと、前記バルブの下流側で前記吐出口の上流側に位置する少なくとも1つの有孔プレートを備え、
     前記吐出口に複数設けられた口金孔の孔径が3mm~6mmであり、
     前記有孔プレートの平均孔径が前記口金孔の孔径に対し0.1~1.2倍である、液晶性ポリエステル樹脂ペレットの製造装置。
  2.  前記口金孔の孔径が3.5mm~6.0mmである、請求項1に記載の液晶性ポリエステル樹脂ペレットの製造装置。
  3.  前記ダイヘッドが、前記吐出口に向けて拡径される部分において、
     高さ(H2)と底辺の幅(W)の比が0.10~0.50となる形状の流路を有する、請求項1または2に記載の液晶性ポリエステル樹脂ペレットの製造装置。
  4.  最上流側に位置する前記有孔プレートから吐出口までの高さ(H1)とダイヘッドの高さ(H2)の比が0.2~0.6である、請求項1~3のいずれかに記載の液晶性ポリエステル樹脂ペレットの製造装置。
  5.  前記ダイヘッドが、前記吐出口に向けて拡径される部分において、
     底辺の奥行き(D)と底辺の幅(W)の比が0.03~0.5となる形状の流路を有する、請求項1~4のいずれかに記載の液晶性ポリエステル樹脂ペレットの製造装置。
  6.  前記吐出口が20個以上の口金孔を有する、請求項1~5のいずれかに記載の液晶性ポリエステル樹脂ペレットの製造装置。
  7.  請求項1~6のいずれかに記載の製造装置を用いて、溶融した液晶性ポリエステル樹脂を、反応槽からバルブを介してダイヘッドに供給し、該ダイヘッドから吐出口を介してストランド群をなすように吐出されて固化した液晶性ポリエステル樹脂をペレット状に切断する、液晶性ポリエステル樹脂ペレットの製造方法。
  8.  前記ダイヘッドから吐出される液晶性ポリエステル樹脂の剪断速度が200[1/秒]であるときの溶融粘度(μa200)と剪断速度5000[1/秒]であるときの溶融粘度(μa5000)が下記数式を満足する、請求項7に記載の液晶性ポリエスエル樹脂ペレットの製造方法。
     1.5<(μa200)/(μa5000)<10.0
  9.  前記ダイヘッドから吐出される液晶性ポリエステル樹脂の剪断速度が、前記口金孔1穴あたり150[1/秒]~3000[1/秒]である、請求項7または8に記載の液晶性ポリエステル樹脂ペレットの製造方法。
  10.  前記ストランド群が引き取り速度20[m/分]~100[m/分]で引き取られる、請求項7~9のいずれかに記載の液晶性ポリエステル樹脂ペレットの製造方法。
