E6:ステアリン酸カルシウム
E7:メラミン
〔主モノマー(a)であるトリオキサンと、コモノマー(b)である環状エーテル及び/
又は環状ホルマールとの共重合〕
重合反応装置として連続式二軸重合機を用いた。この重合機は、外側に加熱用又は冷却用の媒体を通すためのジャケットが付いており、その内部には撹拌、推進用の多数のバドルを付した2本の回転軸が長手方向に設けられている。この二軸重合機のジャケットに115℃以上140℃未満の環境温度で、2本の回転軸を一定の速度で回転させながら、その一端に、連鎖移動剤としてのメチラールを1000ppm含有する、主モノマー(a)としてのトリオキサン96.2重量部と、コモノマー(b)としての1,3-ジオキソラン(DOXO)3.8重量部とを含有する混合液を連続的に供給するとともに、上記混合液に、表1に示す重合触媒(c)を0.3重量部含むギ酸メチル溶液を、全モノマーに対して表1に示した量で連続添加して共重合を行った。表1において、重合触媒の添加量は全モノマーの合計に対する重量比率(単位:ppm)である。
共重合による反応生成物(粉砕前粗ポリアセタール共重合体(d1))を、乾式粉砕機に通し、粗ポリアセタール共重合体(d2)を得た。
その後、重合機の他端に設けられた吐出口から粉砕後粗ポリアセタール共重合体(d2)を排出するとともに、重合触媒(c)を失活させるため、表1に示した塩基性化合物(e)を添加した。表1において、塩基性化合物(e)の量は、全モノマーの合計に対する重量比率(単位:ppm)である。
重合環境温度を100℃以下で重合したこと以外は、実施例1と同じ手法にて、比較例1に係る粉砕後粗ポリアセタール共重合体(d2)’と、比較例1に係る重合触媒失活後ポリアセタール共重合体(d3)’のペレットとを調製した。
共重合による反応生成物(粉砕前粗ポリアセタール共重合体(d1)’)を、目開きが11.2mmである篩いに通さずに重合機の他端に設けられた吐出口より排出したこと以外は、実施例1と同じ手法にて、比較例2に係る粉砕前粗ポリアセタール共重合体(d1)’と、比較例2に係る重合触媒失活後ポリアセタール共重合体(d3)’のペレットとを調製した。
重合環境温度を100℃以下で重合し、共重合による反応生成物(粉砕前粗ポリアセタール共重合体(d1)’)を、目開きが11.2mmである篩いに通さずに重合機の他端に設けられた吐出口より排出したこと以外は、実施例1と同じ手法にて、比較例3に係る粉砕前粗ポリアセタール共重合体(d1)’と、比較例3に係る重合触媒失活後ポリアセタール共重合体(d3)’のペレットとを調製した。
重合触媒(c)として三フッ化ホウ素を使用し、二軸重合機を外部から加熱することなく重合した以外は、実施例1と同じ手法にて、比較例4に係る粉砕後粗ポリアセタール共重合体(d2)’と、比較例4に係る重合触媒失活後ポリアセタール共重合体(d3)’のペレットとを調製した。
実施例及び比較例に係る粉砕後粗ポリアセタール共重合体(ただし、比較例2及び3については粉砕前粗ポリアセタール共重合体)について、水分量と、トリオキサン量と、粗ポリアセタール共重合体の粒子群に含まれる粒径が11.2mm以下の粒子群の割合と、不安定末端量とを測定した。また、実施例及び比較例に係る重合触媒失活後ポリアセタール共重合体のペレットを135℃、4時間の条件で乾燥した後、メルトインデックス(MI)、アルカリ分解率、ホルムアルデヒド放出量、及び重合触媒(c)を失活した後のポリアセタール共重合体の色相と、不安定末端量とを測定した。
[粗ポリアセタール共重合体に含まれる水分量の評価]
実施例及び比較例に係る試料をカールフィッシャー水分計CA-200(三菱アナリテック製)を用いて、試料1.0gを100℃、300mL/minの窒素気流下の条件で測定したときの粗共重合体に含まれる水分量を定量した。結果を表3及び表4に示す。
トリオキサン量の評価は、ガスクロマトグラフィーGC-2014ATF(島津製作所製)を用いて行った。実施例及び比較例に係る試料40gと、蒸留水20mLとをシリンダーに入れて密栓し、オイルバスで100℃、4時間の条件で加熱してトリオキサンを抽出した。そして、ガスクロマトグラフィーで測定したときの粗共重合体に含まれるトリオキサン量を定量した。結果を表3及び表4に示す。
実施例及び比較例に係る試料を、目開きが11.2mmである篩いを用いて篩い分けし、試料100重量部に対する篩下の割合を測定した。結果を表3及び表4に示す。
不安定末端量は、以下の手法で評価した。
試料約1gを精秤し、水酸化カルシウム15mgと0.5体積%の水酸化アンモニウムを含む60体積%メタノール水溶液100mlとともに耐圧密閉容器に入れ、170℃で60分間加熱処理した後、冷却、開封して内溶液を取り出した。不安定な末端部分の分解によって生じ、溶液中に溶解したホルムアルデヒド量をJIS K0102、29.1項 アセチルアセトン吸光光度法にしたがって定量し、試料に対する割合を重量部として算出した。結果を表3及び表4に示す。
メルトインデックス測定装置:Melt Indexer L202型(タカラサーミ
スタ社製)を用いて、実施例及び比較例に係る重合触媒失活後ポリアセタール共重合体に対して、荷重2.16kg、温度190℃で測定したときの値をメルトインデックス(g/10min)とした。結果を表3及び表4に示す。本実施例では、メルトインデックス(MI)を分子量に対応する特性値とした。すなわち、MIが低いほど分子量が高いと判断し、MIが高いほど分子量が低いと判断した。
実施例及び比較例に係る重合触媒失活後ポリアセタール共重合体を200℃に保ったシリンダーに充填して、5分間で溶融後、溶融物をシリンダーから密閉容器内に押出した。この密閉容器に窒素ガスを流し、出てきた窒素ガスに含まれるホルムアルデヒドを水に溶かして捕集し、水中のホルムアルデヒド濃度を測定することにより、溶融物から放出されたホルムアルデヒドの重量を求めた。このホルムアルデヒド重量を溶融物の重量で除してホルムアルデヒド放出量(単位ppm)とした。結果を表3及び表4に示す。
色差計SE-2000(日本電色工業社製)を用いて、ペレット測定用のセル(丸セル
)に、実施例及び比較例に係る重合触媒失活後ポリアセタール共重合体のペレットを所定量入れ、試料台に置き、カバーを被せ、測定したときに表示されるb
値を読み取った。結果を表3及び表4に示す。
不安定末端量は、[粗ポリアセタール共重合体の不安定末端量]で記載した手法と同じ手法で評価した。結果を表3及び表4に示す。
Claims (11)
- 主モノマー(a)であるトリオキサンと、コモノマー(b)であって、少なくとも一つの炭素-炭素結合を有する環状エーテル及び/又は環状ホルマールとを、不揮発性のプロトン酸を重合触媒(c)として共重合し、粗ポリアセタール共重合体(d1)を得る共重合工程と、
乾式粉砕機を用いて、目開きが11.2mmである篩いを用いて篩分したときの篩下の割合が90重量部以上である粗ポリアセタール共重合体(d2)を得る粉砕工程と、
前記粉砕後粗ポリアセタール共重合体(d2)に塩基性化合物(e)を添加し、混合物を溶融混練することで、前記重合触媒(c)を失活させ、重合触媒失活後ポリアセタール共重合体(d3)を得る失活工程とを含む、ポリアセタール共重合体の製造方法。 - 前記不揮発性のプロトン酸は、ヘテロポリ酸、イソポリ酸又はこれらの酸性塩から選ばれる少なくとも一種を含む、請求項1に記載のポリアセタール共重合体の製造方法。
- 前記不揮発性のプロトン酸が下記一般式(1)で示されるヘテロポリ酸又はその酸性塩を含む、請求項2に記載のポリアセタール共重合体の製造方法。
Hx[Mm・M’nOl]・yH2O ・・・(1)
〔一般式(1)において、MはP及び/又はSiから選ばれる中心元素を示し、M’はW、Mo、Vより選ばれる一種以上の配位元素を示す。lは10~100であり、mは1~
10であり、nは6~40であり、xは1以上であり、yは0~50である。〕 - 前記ヘテロポリ酸又はその酸性塩は、リンモリブデン酸、リンタングステン酸、リンモリブドタングステン酸、リンモリブドバナジン酸、リンモリブドタングストバナジン酸、リンタングストバナジン酸、ケイタングステン酸、ケイモリブデン酸、ケイモリブドタングステン酸、ケイモリブドタングストバナジン酸又はこれらの酸性塩から選ばれる少なとも一種の化合物を含む、請求項2又は3に記載のポリアセタール共重合体の製造方法。
- 前記不揮発性のプロトン酸が下記一般式(2)又は(3)で示されるイソポリ酸又はその酸性塩を含む、請求項2に記載のポリアセタール共重合体の製造方法。

〔一般式(2)及び(3)において、MIは水素であるが、一部が金属で置換されていてもよい。MVは周期律表V族のV、Nb、Taより選ばれる一種以上の元素を示す。MVIは周期律表VI族のCr、Mo、W、Uより選ばれる一種以上の元素を示す。p及びxは1以上であり、yは0~50である。〕 - 前記イソポリ酸又はその酸性塩は、パラタングステン酸、メタタングステン酸、パラモリブデン酸、メタモリブデン酸、パラバナジウム酸、メタバナジウム酸又はこれらの酸性塩から選ばれる少なとも一種の化合物を含む、請求項2又は5に記載のポリアセタール共重合体の製造方法。
- 前記コモノマー(b)は、1,3-ジオキソラン、ジエチレングリコールホルマール、1,4-ブタンジオールホルマール、1,3-ジオキサン又はエチレンオキサイドから選択される少なくとも一種を含む、請求項1から6のいずれかに記載のポリアセタール共重合体の製造方法。
- 前記塩基性化合物(e)は、アミノ基又は置換アミノ基を有するトリアジン環含有化合物、アルカリ金属元素又はアルカリ土類金属元素の炭酸塩、炭酸水素塩若しくはカルボン酸塩又はその水和物から選択される少なくとも一種を含む、請求項1から7のいずれかに記載のポリアセタール共重合体の製造方法。
- 前記アルカリ金属元素又はアルカリ土類金属元素の炭酸塩、炭酸水素塩若しくはカルボン酸塩又はその水和物は、ギ酸ナトリウム、酢酸ナトリウム、炭酸ナトリウム、炭酸水素ナトリウム、コハク酸二ナトリウム、ラウリン酸ナトリウム、パルミチン酸ナトウム、ステアリン酸ナトリウム又はステアリン酸カルシウムから選択される少なくとも一種を含む、請求項8に記載のポリアセタール共重合体の製造方法。
- 前記粉砕後粗ポリアセタール共重合体(d2)は、
水分が0.1重量部以下であり、
未反応トリオキサンの含有量が1.0重量部以下である、請求項1から9のいずれかに記載のポリアセタール共重合体の製造方法。 - 前記重合触媒失活後ポリアセタール共重合体(d3)は、
前記重合触媒失活後ポリアセタール共重合体(d3)から発生するホルムアルデヒド量が100ppm以下であり、
色差計を使用したときの前記重合触媒失活後ポリアセタール共重合体のb値が2.0以下の共重合体である、請求項1から10のいずれかに記載のポリアセタール共重合体の製造方法。
